Description

非水電解質二次電池用負極活物質、その製造方法、非水電解質二次電池用負極及び非水電解質二次電池
 本発明は、非水電解質二次電池用負極活物質、その製造方法、非水電解質二次電池用負極及び非水電解質二次電池に関するものである。
 リチウムイオン二次電池やリチウム二次電池、ナトリウムイオン二次電池等の非水電解質二次電池は、エネルギー密度が高く、高出力化が可能な二次電池である。例えばリチウムイオン二次電池は、主として携帯電子機器用の電源として用いられており、更に、今後普及が予想される電気自動車用の電源として期待されている。リチウムイオン二次電池は、その電池構成においてリチウム(Li)を吸蔵及び放出することができる活物質を正極及び負極にそれぞれ有し、両極間に設けられた電解液内をリチウムイオンが移動することによって動作する。
 現状のリチウムイオン二次電池では、正極の活物質として主にリチウムコバルト複合酸化物等のリチウム含有金属複合酸化物が用いられている。負極の活物質としては炭素材料が主に用いられている。正極の極板及び負極の極板は、以下のようにして作製される。これらの活物質とバインダー樹脂と必要であれば導電助剤とを溶剤に分散させてスラリーとする。このスラリーを集電体である金属箔上に塗布する。溶剤を乾燥除去して合剤層を形成する。その後、合剤層が形成された集電体をロールプレス機で圧縮成形する。
 近年リチウムイオン二次電池において、炭素材料の理論容量を大きく超える充放電容量を持つ負極活物質の開発が進められている。例えば炭素材料よりも高容量な珪素や珪素酸化物などの珪素系材料が検討されている。
 珪素系材料は、リチウムと合金化することで、1000mAh/g以上の高容量をもつことが可能である。しかし、珪素や酸化珪素のような珪素系材料を負極活物質として用いる場合、リチウムイオン二次電池の充放電サイクルにおけるリチウム(Li)の吸蔵及び放出に伴い、負極活物質の体積が膨張及び収縮することが知られている。このような負極活物質の体積の膨張及び収縮は、負極活物質を集電体に保持する役割を果たす結着剤に負荷をかける。負荷をかけられた結着剤は、負極活物質と集電体との密着性の低下や電極内の導電パスの破壊を引き起こす。また、負極活物質の体積の膨張及び収縮の繰り返しにより負極に歪みが生成される。負極に生じた歪は、負極活物質の微細化や負極活物質の電極からの脱離を引き起こす。従って、珪素や酸化珪素のような珪素系材料を負極活物質として用いる場合には、負極活物質の体積の膨張及び収縮により、本来有するはずの初期効率、容量、耐久性といった電池性能が得られないという問題点がある。
 この問題点を解決するために、負極活物質の体積の膨張及び収縮による負極の体積変化を抑制する緩衝材を負極合剤層に添加して、負極全体の体積変化を抑制することで、サイクル特性の劣化を抑制することが検討されている。
 例えば特許文献1では、Si粒子と非晶質炭素を複合化した負極活物質を用いることでリチウムイオン二次電池のサイクル特性を向上させることに成功している。しかしながら、特許文献1では、負極活物質はSi粒子が導電性の低い非晶質炭素に埋設されている構造を有している。そのため、リチウムイオン二次電池の充放電時に、負極活物質内におけるリチウムイオンの伝導性の低下と、それに伴う電池抵抗の増加が懸念として考えられる。このように、Si粒子と非晶質炭素を複合化した負極活物質を用いるとリチウムイオン二次電池の出力特性が低下する可能性がある。

 本発明は、このような事情に鑑みて為されたものであり、出力特性を向上させることができる非水電解質二次電池用負極活物質、その製造方法、非水電解質二次電池用負極及び非水電解質二次電池を提供することを目的とする。
 本発明者等が鋭意検討した結果、金属を含有させて電気抵抗を下げた金属炭素複合マトリックスにSiナノ粒子を分散させたSi-金属―炭素複合体からなる負極活物質を用いることにより、非水電解質二次電池の出力特性を向上させうることを見いだした。
 すなわち、本発明の非水電解質二次電池用負極活物質は、Cu、Fe、Ni、Ti、Nb、Zn、In及びSnからなる群より選択される少なくとも一つの金属と、N、O、P及びSの少なくとも一つと、非晶質炭素とを含む金属炭素複合マトリックスと、金属炭素複合マトリックスに分散されるSiナノ粒子と、からなるSi-金属-炭素複合体からなることを特徴とする。
 Si-金属-炭素複合体を100質量%としたときに、Siナノ粒子の含有率は、10質量%以上80質量%以下であることが好ましい。
 上記金属はCuであることが好ましく、Si-Cu-炭素複合体はX線回折において2θ=40°~48°にピークを有することが好ましい。
 本発明の非水電解質二次電池用負極は上記非水電解質二次電池用負極活物質を含む。
 本発明の非水電解質二次電池は上記非水電解質二次電池用負極を含む。
 本発明の非水電解質二次電池用負極活物質の製造方法は、Siナノ粒子と、有機高分子と、有機金属錯体とを混合して原料混合物を作製する原料混合工程と、原料混合物を300℃以上1100℃以下で焼成する焼成工程と、を有することを特徴とする。
 有機金属錯体は、フタロシアニン、ポルフィリン、シクロペンタジエニル、アリル、ジエン、アルキン、カルベン、ピナコラート、カテコラート、アシル、アレーン、アルコキシド及びアミドから選ばれる少なくとも一つの配位子を有することが好ましい。
 有機金属錯体は、Cu、Fe、Ni、Ti、Nb、Zn、In及びSnからなる群より選択される少なくとも一つの金属を含むことが好ましい。
 有機高分子は、石油系ピッチ、石炭系ピッチ、合成ピッチ、タール類、ポリ塩化ビニル、アクリル樹脂、ポリアミドイミド樹脂、ポリアミド樹脂及びポリイミド樹脂から選ばれる少なくとも一つであることが好ましい。
 原料混合物全体を100質量%としたときにSiナノ粒子の配合率は10質量%以上75質量%以下であることが好ましい。
 本発明の非水電解質二次電池用負極活物質は、Siナノ粒子と、ポリアミドイミド樹脂と、銅フタロシアニンとを混合して原料混合物を作製する原料混合工程と、原料混合物を300℃以上1100℃以下で焼成する焼成工程と、を経て形成され、X線回折において2θ=40°~48°にピークを有するSi-Cu-炭素複合体からなることを特徴とする。
 本発明の非水電解質二次電池用負極活物質は、金属を含有させて電気抵抗を低下させた金属炭素複合マトリックスにSiナノ粒子を分散させた構造を有する。金属炭素複合マトリックスは、規定された金属と、N、O、P及びSの少なくとも一つと、非晶質炭素とを含む。N、O、P及びSの少なくとも一つは、非晶質炭素の表面或いは内部に含まれる官能基を構成する。上記した金属は、金属イオンの形で上記官能基に配位結合していると推測される。そのため金属炭素複合マトリックスは、電気抵抗が高い非晶質炭素を含んでいるにもかかわらず電気抵抗が低くなる。金属炭素複合マトリックスはリチウムイオンの伝導性が高くなり、Siナノ粒子までリチウムイオンは良好に伝達される。そのため上記負極活物質を含む非水電解質二次電池は高い出力特性を示す。
 本発明の非水電解質二次電池用負極活物質の製造方法によれば、本発明の非水電解質二次電池用負極活物質を容易に製造することができる。
 本発明の非水電解質二次電池用負極活物質を有する非水電解質二次電池は高い出力特性を有する。

 <非水電解質二次電池用負極活物質>
 本発明の非水電解質二次電池用負極活物質は、金属炭素複合マトリックスと、金属炭素複合マトリックスに分散されるSiナノ粒子と、からなるSi-金属―炭素複合体からなる。
 金属炭素複合マトリックスは、Cu、Fe、Ni、Ti、Nb、Zn、In及びSnからなる群より選択される少なくとも一つの金属と、N、O、P及びSの少なくとも一つと、非晶質炭素とを含む。
 Cu、Fe、Ni、Ti、Nb、Zn、In及びSnからなる群より選択される少なくとも一つの金属は、金属イオンの形で金属炭素複合マトリックスに含有されると推測される。金属を含有する金属炭素複合マトリックスは、電気抵抗が小さい。なお、Cu、Fe、Ni、Ti、Nb、Zn、In及びSnからなる群より選択される少なくとも一つの金属は、仮に酸化物の形となっていても導電性が高い。
 金属炭素複合マトリックスに含まれる金属はCu、Zn及びSnから選ばれる少なくとも一つであることが好ましい。Cu、Zn及びSnは導電性に優れ、かつ金属イオンとなって非晶質炭素にある官能基と配位結合しやすい。そのため、Cu、Zn及びSnの少なくとも一つを含む金属炭素複合マトリックスは、電気抵抗が他の金属を含有するものに比べてより小さくなる。導電性の点で、金属はCuであることが特に好ましい。
 N、O、P及びSの少なくとも1つは、非晶質炭素の表面あるいは内部に含まれる官能基を構成する。そして上記した金属は金属イオンの形でこのような官能基に配位結合していると推測する。N、O、P及びSの少なくとも一つによって形成される官能基は金属原子と非晶質炭素の配位結合をより促進する作用があると考えられる。
 非晶質炭素は、Siナノ粒子の充放電による膨張及び収縮を抑制する緩衝材として機能する。負極活物質は非晶質炭素を含むため、Siの体積の膨張及び収縮に伴う負極活物質と集電体との密着性の低下、電極内の導電パスの破壊、負極活物質の微細化及び負極活物質の電極からの脱離が抑制される。
 またSiナノ粒子は金属炭素複合マトリックスに分散されている。ここで、金属炭素複合マトリックスにSiナノ粒子が分散しているとは、Siナノ粒子の外表面の少なくとも一部が金属炭素複合マトリックスに接触していることをいう。Siナノ粒子の外表面の全部が金属炭素複合マトリックスに接触していることが望ましい。Siナノ粒子の外表面の一部が、隣接する他のSiナノ粒子の外表面の一部と接触していてもよい。Siナノ粒子同士が非接触状態にあれば、Siナノ粒子の周囲にある金属炭素複合マトリックスがSiナノ粒子の個々の膨張及び収縮を抑制するため、Siナノ粒子同士が接触して塊状態になっている場合と比較して負極活物質全体での膨張及び収縮を抑制しやすい。
 Siナノ粒子は、電気抵抗が小さい金属炭素複合マトリックスに分散されている。金属炭素複合マトリックスの電気抵抗が小さいので、金属炭素複合マトリックスを介したSiナノ粒子への電子の移動が容易になる。また金属炭素複合マトリックスを介したSiナノ粒子へのリチウムイオンの伝導性も向上する。そのため、Siナノ粒子とリチウムの合金化が効率的に進行される。含有されるSiナノ粒子が有効に機能するので、非水電解質二次電池は本来持っている電池性能を確実に発揮する。
 Siナノ粒子は、1nm~100nmの粒径を有することが好ましい。Siナノ粒子は、50nm以下の粒径を有することがさらに好ましい。Siの粒径をナノサイズとすることにより、充放電に伴うSiの体積の膨張及び収縮によるSiの微粉化を減らすことができる。
 また、N、O、P及びSの少なくとも一つと非晶質炭素とを含む炭素マトリックスにSiナノ粒子が分散されたSi-炭素複合体の表面に、Cu、Fe、Ni、Ti、Nb、Zn、In及びSnからなる群より選択される少なくとも一つの金属がコートされることによって、Si-金属―炭素複合体が形成されていてもよい。この場合、Si-炭素複合体の表面に上記金属がコートされることによって、炭素マトリックスは金属炭素複合マトリックスとなる。Cu、Fe、Ni、Ti、Nb、Zn、In及びSnからなる群より選択される少なくとも一つの金属のSi-炭素複合体の表面へのコートは、例えば、公知の熱プラズマ装置又は公知のスパッタリング装置により行うことができる。Si-炭素複合体をコートする金属としてはCuが好適である。
 図1に本実施形態の非水電解質二次電池用負極活物質の模式断面図を示す。図1に示すように、Siナノ粒子1は金属炭素複合マトリックス2中に分散している。
 このSiナノ粒子の含有率はSi-金属-炭素複合体を100質量%としたときに10質量%以上80質量%以下であることが好ましい。Siナノ粒子の含有率が10質量%より少ないと所望の電池容量を得ることができず、Siナノ粒子の含有率が80質量%より多いと、Siナノ粒子の膨張及び収縮を金属炭素複合マトリックスで効率的に抑制することが困難である。Siナノ粒子の含有率はSi-金属-炭素複合体を100質量%としたときに40質量%以上80質量%以下であることがより好ましい。
 上記金属はCuであり、Si-Cu-炭素複合体はX線回折において2θ=40°~48°にピークを有することが好ましい。
 また本発明の非水電解質二次電池用負極活物質は、Siナノ粒子と、ポリアミドイミド樹脂と、銅フタロシアニンとを混合して原料混合物を作製する原料混合工程と、原料混合物を300℃以上1100℃以下で焼成する焼成工程と、を経て形成され、X線回折において2θ=40°~48°にピークを有するSi-Cu-炭素複合体からなることを特徴とする。
 製造工程については以下の非水電解質二次電池用負極活物質の製造方法で説明する。本発明の非水電解質二次電池用負極活物質は、X線回折において、2θ=40°~48°にピークを有するSi-Cu-炭素複合体からなる。2θ=40°~48°のピークは、銅及び銅合金のピークではなく、Si、SiC及びCのピークのいずれでもない。2θ=40°~48°のピークは銅が炭素の中に錯体として取り込まれているピークであると考えられるが、明確ではない。銅は銅炭素複合マトリックス内で非晶質炭素表面あるいは内部にある官能基に銅イオンとして配位結合しているのではないかと推測される。
<非水電解質二次電池用負極活物質の製造方法>
 上記した非水電解質二次電池用負極活物質は以下の製造方法で好適に製造できる。
 本発明の非水電解質二次電池用負極活物質の製造方法は、Siナノ粒子と、有機高分子と、有機金属錯体とを混合して原料混合物を作製する原料混合工程と、原料混合物を300℃以上1100℃以下で焼成する焼成工程と、を有することを特徴とする。
 有機高分子は300℃以上で焼成されることによって、表面あるいは内部にN、O、P及びSの少なくとも一つを含む官能基を有する非晶質炭素となると考えられる。有機金属錯体の有機物も300℃以上で焼成されることによって非晶質炭素となると考えられる。有機金属錯体由来の非晶質炭素は表面あるいは内部にN、O、P及びSの少なくとも一つを含む官能基を有する場合もある。また有機金属錯体と有機高分子とが一緒に焼成されることによって、有機高分子由来の非晶質炭素の官能基及び/又は有機金属錯体由来の非晶質炭素の官能基に有機金属錯体中の金属イオンが配位結合すると推測される。従って有機高分子及び有機金属錯体の少なくとも一方にはN、O、P及びSの少なくとも一つが含まれる。原料混合物は1100℃までの焼成温度で焼成される。その焼成温度の範囲では、Siナノ粒子は他の金属や炭素と合金化することなく、Siナノ粒子のままで存在する。
 有機金属錯体は、フタロシアニン、ポルフィリン、シクロペンタジエニル、アリル、ジエン、アルキン、カルベン、ピナコラート、カテコラート、アシル、アレーン、アルコキシド及びアミドから選ばれる少なくとも一つの配位子を有することが好ましい。このような配位子を有する有機金属錯体は有機溶剤に可溶である。また、上記配位子を有する有機金属錯体は有機高分子と混合しても有機溶剤に可溶である。さらに有機金属錯体は、平面配位子からなる配位子を有することが好ましい。平面配位子は平面分子であるから、平面配位子由来の非晶質炭素の部位は電気の流れやすい部位になりやすい。平面配位子からなる配位子としてフタロシアニン、ポルフィリンが挙げられる。
 有機金属錯体は、Cu、Fe、Ni、Ti、Nb、Zn、In及びSnからなる群より選択される少なくとも一つの金属を含むことが好ましい。これらの金属は、導電性が高い。そのため、有機金属錯体にこれらの金属の少なくとも一つが含まれると、焼成後の非晶質炭素は導電性を有するものとなる。またこれらの金属は、有機溶剤にとけやすく、錯体になりやすい。有機金属錯体は、Cu、Zn及びSnから選択される少なくとも一つの金属を含むことが好ましい。Cu、Zn及びSnは導電性に優れ、かつ金属イオンとなって非晶質炭素の官能基と配位結合しやすい。そのため、有機金属錯体にCu、Zn及びSnから選択される少なくとも一つの金属が含まれることによって、有機金属錯体を焼成してできた非晶質炭素は、簡便に導電性を有するものとなる。有機金属錯体は、Cuを含むことが特に好ましい。
 このような有機金属錯体、例えばCuを含む有機金属錯体として、フタロシアニン銅、酢酸銅、アルコキシ銅、ジチアナート銅、トルフルオロメタンスルホン酸銅、トリフルオロメタン酢酸銅、Cu-TMEDA錯体、ジケトナート銅、アセトナート銅、銅塩ピリジン錯体、アルシアンブルー錯体、銅塩エチレンジアミン錯体、銅キノリン錯体等があげられる。
 有機高分子は、石油系ピッチ、石炭系ピッチ、合成ピッチ、タール類、ポリ塩化ビニル、アクリル樹脂、ポリアミドイミド樹脂、ポリアミド樹脂及びポリイミド樹脂から選ばれる少なくとも一つであることが好ましい。これらの有機高分子は有機溶剤に可溶である。また、有機高分子は有機金属錯体と共に有機溶剤に溶解する。有機高分子はポリアミドイミド樹脂、及び/又はポリイミド樹脂であることがさらに好ましい。ポリアミドイミド樹脂及びポリイミド樹脂は熱可塑性を有する。そのため、ポリアミドイミド樹脂又はポリイミド樹脂が焼成されることによって形成される非晶質炭素は、靭性が高い。靱性の高い非晶質炭素は靱性の低い非晶質炭素よりもSiナノ粒子の膨張及び収縮を効果的に抑制する。
 原料混合物全体を100質量%としたときに、Siナノ粒子の配合率は10質量%以上75質量%以下であることが好ましい。Siナノ粒子の配合率が10質量%より少ないと所望の電池容量を得ることができず、Siナノ粒子の配合率が75質量%より多いと、Siナノ粒子の膨張及び収縮を金属炭素複合マトリックスが効率的に抑制できない。Siナノ粒子の配合率は、40質量%以上70質量%以下であることがより好ましい。
<非水電解質二次電池用負極>
 本発明の非水電解質二次電池用負極は上記非水電解質二次電池用負極活物質を含むことを特徴とする。上記非水電解質二次電池用負極活物質を有する負極とすれば、非水電解質二次電池は、大きな充放電容量を有する。
 負極は、上記負極活物質が結着剤で結着されてなる負極活物質層が集電体に付着してなる。
 集電体は、非水電解質二次電池の放電又は充電の間、電極に電流を流し続けるための化学的に不活性な電子高伝導体をいう。集電体に用いられる材料として、ステンレス鋼、チタン、ニッケル、アルミニウム、銅などの金属材料又は導電性樹脂を挙げることができる。また集電体は、箔、シート、フィルムなどの形態をとることができる。そのため、集電体として、例えば銅箔、ニッケル箔、アルミニウム箔、ステンレス箔などの金属箔を好適に用いることができる。
 集電体の厚さは1μm~200μmであることが好ましい。集電体は、表面が酸化されていても良く、表面が他の金属や金属酸化物、炭素などで覆われていても良い。
 上記負極活物質層はさらに導電助剤を含んでもよい。負極は、以下の方法で製造できる。負極活物質及び結着剤、必要に応じて導電助剤を含む負極活物質層形成用組成物を調製する。さらに上記組成物に適当な溶剤を加えてペースト状にする。ペースト状物を集電体の表面に塗布後、乾燥する。乾燥後の集電体を、必要に応じて電極密度を高めるべく圧縮する。このようにして、負極を製造することができる。
 負極活物質層形成用組成物の塗布方法としては、ロールコート法、ディップコート法、ドクターブレード法、スプレーコート法、カーテンコート法などの従来から公知の方法を用いることができる。
 粘度調整のための溶剤としては、N-メチル-2-ピロリドン(NMP)、メタノール、メチルイソブチルケトン(MIBK)などが使用できる。
 結着剤は、負極活物質及び導電助剤を集電体に繋ぎ止める役割を果たすものである。結着剤として、例えば、ポリフッ化ビニリデン、ポリテトラフルオロエチレン、フッ素ゴム等の含フッ素樹脂、ポリプロピレン、ポリエチレン等の熱可塑性樹脂、ポリイミド、ポリアミドイミド等のイミド系樹脂、アルコキシシリル基含有樹脂を用いることができる。
 導電助剤は、電極の導電性を高めるために添加される。導電助剤として、炭素質微粒子であるカーボンブラック、黒鉛、アセチレンブラック(AB)、ケッチェンブラック(KB)、気相法炭素繊維(Vapor Grown Carbon Fiber:VGCF)、あるいは金属微粒子であるニッケルフレーク、銅フレーク等を単独で又は二種以上組み合わせて使用することができる。導電助剤の使用量については、特に限定的ではないが、例えば、負極に含有される活物質100質量部に対して、20~100質量部程度とすることができる。
<非水電解質二次電池>
 本発明の非水電解質二次電池は、電池構成要素として、上記した非水電解質二次電池用負極に加えて、正極、セパレータ及び電解液を用いる。
 正極は、集電体と、集電体の表面に結着させた正極活物質層を有する。正極活物質層は、正極活物質、結着剤を含み、必要に応じて導電助剤を含む。集電体、結着剤、導電助剤は負極で説明したものと同様である。
 正極活物質としては、リチウム含有化合物が適当である。例えばリチウムコバルト複合酸化物、リチウムニッケル複合酸化物、リチウムマンガン複合酸化物などのリチウム含有金属複合酸化物などを用いることができる。また正極活物質として他の金属化合物あるいは高分子材料を用いることもできる。他の金属化合物としては、例えば酸化チタン、酸化バナジウムあるいは二酸化マンガンなどの酸化物、又は硫化チタンあるいは硫化モリブデンなどの二硫化物が挙げられる。高分子材料としては例えばポリアニリンあるいはポリチオフェンなどの導電性高分子やキノン構造を有する有機化合物が挙げられる。
 特に正極活物質は、一般式: LiCoNiMn (0.8<x<1.5、p+q+r=1、0<p<1、0≦q<1、0≦r<1)で表される複合金属酸化物を含むことが好ましい。上記複合金属酸化物は、熱安定性に優れ、低コストであるため、上記複合金属酸化物を含むことによって、熱安定性のよい、安価な非水電解質二次電池とすることができる。
 上記複合金属酸化物として、例えばLiCo1/3Ni1/3Mn1/3、LiNi0.6Co0.2Mn0.2、LiNi0.5Co0.2Mn0.3、LiCoO、LiNi0.8Co0.2を用いることができる。中でもLiCo1/3Ni1/3Mn1/3は、熱安定性の点で好ましい。
 セパレータは正極と負極とを隔離し、両極の接触による電流の短絡を防止しつつ、リチウムイオンを通過させるものである。セパレータとして、例えばポリテトラフルオロエチレン、ポリプロピレン、ポリイミドあるいはポリエチレンなどの合成樹脂製の多孔質膜、又はセラミックス製の多孔質膜が使用できる。セパレータは合成樹脂製とセラミックス製が組み合わさったものでも構わない。
 電解液は、溶媒とこの溶媒に溶解された電解質とを含んでいる。
 溶媒は、電解質を溶解し、電極間をLiが移動できるものであれば、特に構造は問わない。溶媒として例えば環状エステル類、鎖状エステル類、エーテル類が使用できる。環状エステル類として、例えばエチレンカーボネート、プロピレンカーボネート、ブチレンカーボネート、ガンマブチロラクトン、ビニレンカーボネート、2-メチル-ガンマブチロラクトン、アセチル-ガンマブチロラクトン、ガンマバレロラクトンが使用できる。鎖状エステル類として、例えばジメチルカーボネート、ジエチルカーボネート、ジブチルカーボネート、ジプロピルカーボネート、メチルエチルカーボネート、プロピオン酸アルキルエステル、マロン酸ジアルキルエステル、酢酸アルキルエステルが使用できる。エーテル類として、例えばテトラヒドロフラン、2-メチルテトラヒドロフラン、1,4-ジオキサン、1,2-ジメトキシエタン、1,2-ジエトキシエタン、1,2-ジブトキシエタンが使用できる。
 また上記電解液に溶解させる電解質として、例えば、LiClO、LiAsF、LiPF、LiBF、LiCFSO、LiN(CFSO等のリチウム塩を使用することができる。
 電解液として、例えば、エチレンカーボネート、ジメチルカーボネート、プロピレンカーボネート、ジメチルカーボネートなどの溶媒にLiClO、LiPF、LiBF、LiCFSOなどのリチウム塩を0.5mol/lから1.7mol/l程度の濃度で溶解させた溶液を使用することが好ましい。
 本発明の非水電解質二次電池は、上記非水電解質二次電池用負極を有するため、大きな充放電容量を有する。
 本発明の非水電解質二次電池は、車両に搭載されるとよい。上記非水電解質二次電池は、大きな充放電容量を有するため、その非水電解質二次電池を搭載した車両は、出力が高くなる点で高性能となる。車両は、その動力源の全部又は一部に非水電解質二次電池による電気エネルギーを使用する車両であればよい。車両として、例えば、電気自動車、ハイブリッド自動車、プラグインハイブリッド自動車、ハイブリッド鉄道車両、フォークリフト等の産業車両、電気車椅子、電動アシスト自転車、電動二輪車が挙げられる。
 以上、本発明の非水電解質二次電池用負極活物質、その製造方法、非水電解質二次電池用負極及び非水電解質二次電池の実施形態を説明したが、本発明は、上記実施形態に限定されるものではない。本発明の要旨を逸脱しない範囲において、当業者が行い得る変更、改良等を施した種々の形態にて実施することができる。
 以下、実施例を挙げて本発明を更に詳しく説明する。
<コイン型リチウムイオン二次電池作製>
 Siナノ粒子として平均粒径50nmのSiナノ粒子(浜松ナノテクノロジー株式会社製)を準備した。ポリアミドイミド樹脂としてシグマ アルドリッチ ジャパン合同会社製のものを準備した。フタロシアニン銅としてシグマ アルドリッチ ジャパン合同会社製のものを準備した。
(実施例1)
 Siナノ粒子50質量部と、ポリアミドイミド樹脂10質量部と、フタロシアニン銅10質量部を秤量し、N-メチル-2-ピロリドン(NMP)(シグマ アルドリッチ ジャパン合同会社製)30質量部に加え、メノウ乳鉢に入れ、混練した。混練物を100℃で1時間乾燥させて、混練物からNMPを除去した。
 NMPを除いた混練物を、アルゴン雰囲気下、800℃で1時間加熱し、実施例1のSi-Cu―炭素複合体を得た。この実施例1のSi―Cu―炭素複合体を100質量%とするとSiナノ粒子の含有率は約60質量%であった。Siナノ粒子の含有率はエネルギー分散型X線分光法(Energy Dispersive X-ray Spectroscopy(EDX))による組成分析より、実測して算出した。
 得られたSi-Cu―炭素複合体を82質量部、アセチレンブラック(シグマ アルドリッチ ジャパン合同会社製)を3質量部、ポリフッ化ビニリデン(PVDF)(株式会社クレハ製)を15質量部の割合で混合した。この混合物を適量のN-メチル-2-ピロリドン(NMP)に分散させて、スラリーを作製した。
 スラリー調整後、厚さ18μmの電解銅箔に上記スラリーを乗せて、ドクターブレードを用いて銅箔上に成膜した。得られたシートを80℃で20分間乾燥してNMPを揮発させて除去した。その後、ロ-ルプレス機により、電解銅箔からなる集電体と上記混合物からなる負極活物質層を強固に密着接合させた。これを1cmの円形ポンチで抜き取った。抜き取った負極活物質層が接合された集電体を、140℃で3時間、真空乾燥させて厚さ100μm以下の負極とした。
 上記した負極を評価極とし、ドライルーム内でコイン型モデル電池(CR2032タイプ)を作製した。コイン型モデル電池は、1モルのLiPF/エチレンカーボネ-ト(EC)+ジエチルカーボネート(DEC)(EC:DEC=1:1(体積比))溶液を電解液として、スペーサー、対極となる厚み500μmのLi箔、セパレータ(セルガード社製 商標名Celgard #2400)、及び評価極を順に重ね、かしめ加工して作製した。これを実施例1のモデル電池とした。
(比較例1)
 実施例1の混練物にフタロシアニン銅を入れずに、Siナノ粒子50質量部と、ポリアミドイミド樹脂20質量部とを混練した以外は実施例1と同様にして、比較例1のSi-炭素複合体を作製し、それを用いて実施例1と同様に比較例1のモデル電池を作製した。
<SEM観察>
 実施例1のSi-Cu―炭素複合体の断面を走査型電子顕微鏡(SEM)で観察した。SEM写真を図2に示す。図2からSiナノ粒子1は金属炭素複合マトリックス2に分散されていることが観察された。
<組成分析>
 上記SEMに付属するエネルギー分散型X線分光法(Energy Dispersive X-ray Spectroscopy(EDX))による組成分析により、Si粒子の周りにはマトリックスが存在していることが確認された。またマトリックスの構成元素として炭素のほかに銅が確認された。このことから、マトリックスは炭素-銅の複合化状態であることが示唆された。
<ラマンスペクトル測定>
 実施例1のSi-Cu―炭素複合体及び比較例1のSi-炭素複合体のラマンスペクトルを測定した。図3に実施例1のSi-Cu―炭素複合体のラマンスペクトルを示し、図4に比較例1のSi-炭素複合体のラマンスペクトルを示す。上記したラマンスペクトルは、日本分光社製 RMP-320(励起波長λ=532nm、グレーチング:1800gr/mm、分解能:3cm-1)で測定したものである。なお、一般的にラマンスペクトルのピークは、入射光の波長や分解能の違いなどにより、数が変化したり、ピークトップの位置がずれたりすることがある。したがって異なる装置で同じ試料のラマンスペクトルを測定すると、上記のピークと同じピークが確認されるか、又は、上記のピークとは数やピークトップの位置が僅かに異なるピークが確認される。
 図3と図4を比較すると、実施例1のSi-Cu―炭素複合体及び比較例1のSi-炭素複合体のラマンスペクトルに差異はなかった。これにより、銅の存在によって炭素の基本骨格構造が変質しているわけではないことがわかった。また実施例1及び比較例1では共にグラファイト構造に起因する1600cm-1付近のGバンドと、アモルファスカーボンに起因する1350cm-1付近のDバンドが観測され、全体にブロードなバンド形状を示した。このことより実施例1及び比較例1では炭素は非晶質炭素であることがわかった。また実施例1及び比較例1のラマンスペクトルに見られる500cm-1近辺のピークはSiを示す。
<X線回折測定>
 実施例1のSi-Cu―炭素複合体及び比較例1のSi-炭素複合体をCuKα線によりX線回折した。実施例1のSi-Cu―炭素複合体のX線回折結果を図5に示す。比較例1のSi-炭素複合体のX線回折結果を図6に示す。X線回折測定は、粉末X線回折装置(MAC Science社製、型番:M06XCE)により行った。測定条件は、電圧:40kV、電流:100mA、スキャン速度:4°/分、サンプリング:0.02°、積算回数:1回、測定範囲:回折角(2θ)10°~90°であった。
 図5と図6とを比較すると、図5に見られる回折角2θ=44.7°のピークA及び回折角2θ=45.3°のピークBが図6で見られないこと以外は同じであった。図5に見られる回折角2θ=28.4°、回折角2θ=47.2°、回折角2θ=56.0°、回折角2θ=69.0°、回折角2θ=76.3°、回折角2θ=87.9°のピークはどれもSiナノ粒子に対応すると考えられるピークであり、同様のピークが図6でも観察された。図5及び図6においてその他には結晶性のピークは観察されず、他のものは非晶質であることがわかった。また図5からは、Siナノ粒子と銅とが合金化したあるいは金属銅が偏析したと考えられるピークは確認されなかった。このことは組成分析で確認された銅が非晶質炭素に複合化されていることを示唆している。
 図5において見つかったピークA及びピークBは、新規なピークであり、銅、銅合金、Si、SiC及びCのピークのいずれでもなかった。ピークA及びピークBは、銅が炭素の中に錯体として取り込まれているピークであると考えられる。つまり銅は銅炭素複合マトリックス内で非晶質炭素表面あるいは内部にある官能基に銅イオンとして配位結合しているのではないかと推測される。原料としてフタロシアニン銅及びポリアミドイミド樹脂を用いたので、上記官能基はN及び/又はOを含有していると推測される。
<初期容量測定>
 実施例1及び比較例1のコイン型モデル電池の初期容量を測定した。0.1mAの定電流で0.01Vに達するまで放電し、0.1mAの定電流で2.0Vに達するまで充電した。この充電容量を測定し初期容量とする。実施例1のモデル電池と比較例1のモデル電池の充電曲線を図7に示す。実施例1のモデル電池の充電容量は850mAh/gであり、比較例1のモデル電池の充電容量は596mAh/gであった。実施例1の充電容量は比較例1の充電容量の約1.4倍になった。
<IRドロップ測定>
 実施例1及び比較例1のコイン型モデル電池のIRドロップを測定し、内部抵抗をオームの法則により算出した。実施例1のモデル電池の内部抵抗は0.9MΩであり、比較例1のモデル電池の内部抵抗は1.6MΩであった。
 初期容量の測定結果及びIRドロップの測定結果から、実施例1の初期容量は内部抵抗が下がったことにより大幅に増加したものと考えられる。また実施例1のモデル電池の内部抵抗が比較例1のモデル電池の内部抵抗よりも大幅に下がったことから、実施例1のSi-Cu―炭素複合体に含まれる銅が内部抵抗を大きく下げることに寄与していることがわかった。

  1.  Cu、Fe、Ni、Ti、Nb、Zn、In及びSnからなる群より選択される少なくとも一つの金属と、N、O、P及びSの少なくとも一つと、非晶質炭素とを含む金属炭素複合マトリックスと、
     該金属炭素複合マトリックスに分散されるSiナノ粒子と、
     からなるSi-金属-炭素複合体からなることを特徴とする非水電解質二次電池用負極活物質。
  2.  前記Si-金属-炭素複合体を100質量%としたときに、前記Siナノ粒子の含有率は、10質量%以上80質量%以下である請求項1に記載の非水電解質二次電池用負極活物質。
  3.  前記金属はCuであり、Si-Cu-炭素複合体はX線回折において2θ=40°~48°にピークを有する請求項1又は2に記載の非水電解質二次電池用負極活物質。
  4.  請求項1~3のいずれか1項に記載の非水電解質二次電池用負極活物質を含む非水電解質二次電池用負極。
  5.  請求項4に記載の非水電解質二次電池用負極を含む非水電解質二次電池。
  6.  Siナノ粒子と、有機高分子と、有機金属錯体とを混合して原料混合物を作製する原料混合工程と、
     該原料混合物を300℃以上1100℃以下で焼成する焼成工程と、
     を有することを特徴とする請求項1に記載のSi-金属-炭素複合体からなる非水電解質二次電池用負極活物質の製造方法。
  7.  前記有機金属錯体は、フタロシアニン、ポルフィリン、シクロペンタジエニル、アリル、ジエン、アルキン、カルベン、ピナコラート、カテコラート、アシル、アレーン、アルコキシド及びアミドから選ばれる少なくとも一つの配位子を有する請求項6に記載の非水電解質二次電池用負極活物質の製造方法。
  8.  前記有機金属錯体は、Cu,Fe,Ni,Ti,Nb,Zn,In及びSnからなる群より選択される少なくとも一つの金属を含む請求項6又は7に記載の非水電解質二次電池用負極活物質の製造方法。
  9.  前記有機高分子は、石油系ピッチ、石炭系ピッチ、合成ピッチ、タール類、ポリ塩化ビニル、アクリル樹脂、ポリアミドイミド樹脂、ポリアミド樹脂及びポリイミド樹脂から選ばれる少なくとも一つである請求項6~8のいずれか1項に記載の非水電解質二次電池用負極活物質の製造方法。
  10.  前記原料混合物全体を100質量%としたときに前記Siナノ粒子の配合率は10質量%以上75質量%以下である請求項6~9のいずれか1項に記載の非水電解質二次電池用負極活物質の製造方法。
