Description
炭素繊維複合材の強度・弾性率等の機械的特性は、炭素繊維とマトリクス樹脂との親和性や接着強度に大きな影響を受ける。そのため、通常は、炭素繊維の表面に含酸素官能基を導入する等の酸化処理が行われている。酸化処理としては、液相における薬液酸化、電解酸化、気相酸化などの方法が知られている。
このような状況を鑑み、本発明は、ポリプロピレン樹脂等の接着が困難なマトリクス樹脂を用いる場合にも、マトリクス樹脂と炭素繊維との接着性が良好であることにより、高強度となる炭素繊維複合材を提供することを目的とする。
(1)アモルファスカーボンで被覆された炭素繊維と、マトリクス樹脂とを含有することを特徴とする炭素繊維複合材。
(2)前記アモルファスカーボンが、ラマンスペクトルにおいて、1580cm-1及び1360cm-1付近にピークを有することを特徴とする(1)に記載の炭素繊維複合材。
(3)前記マトリクス樹脂が、ポリプロピレンであることを特徴とする(1)又は(2)に記載の炭素繊維複合材。
(4)前記アモルファスカーボンがフェノール樹脂由来であることを特徴とする(1)~(3)のいずれか1つに記載の炭素繊維複合材。
(5)前記アモルファスカーボンがオキサジン樹脂由来であることを特徴とする(4)の炭素繊維複合材。

(7)フェノール樹脂を溶媒に溶解させ、その溶液に炭素繊維を浸漬して前記炭素繊維内に樹脂溶液を含浸させ、または樹脂溶液を前記炭素繊維表面にスプレーし、該樹脂溶液を加熱乾燥させた後、高温で加熱して樹脂を炭化することにより、アモルファスカーボンで被覆された炭素繊維織布を製造する工程と、
溶融させたマトリクス樹脂をフィルム状に射出成形する工程と、
前記アモルファスカーボンで被覆された炭素繊維織布と前記フィルム状に射出成形されたマトリクス樹脂シートとを積層し、加熱しながら圧縮し、その後冷却する工程と、
を有することを特徴とする、(1)~(6)のいずれか1つに記載の炭素繊維複合材の製造方法。
本発明において、アモルファスカーボンで被覆される炭素繊維としては特に制限はなく、PAN系、PITCH系のどちらも使用可能である。また、形態については、すべての形態に本発明の適用が可能である。たとえば、繊維径は、一般に4~20μmが使用でき、繊維の切断長さは、2mm以下に短く切断したミルドファイバーや、3~30mmの長さのチョップドストランド形状のほかに、連続繊維も使用できる。連続繊維のフィラメントとしては、繊維の集合本数は、一般に500~30,000本であり、フィラメントを縦、横に織り込んだいわゆるカーボン繊維クロスも使用が可能である。本発明では、予め、これらの炭素繊維の表面を被覆する。
本発明において、炭素繊維を被覆するアモルファスカーボンとしては、アモルファス構造を有し、炭素からなるものであれば特に限定されるものではない。
フェノール樹脂は、フェノール類とホルムアルデヒドを反応させて得られる熱硬化樹脂のひとつであって、極めて炭化しやすいという特徴がある。
このように、オキサジン樹脂とは、ベンゼン環またはナフタレン環に付加した6員環をもつ樹脂のことをさし、その6員環には、酸素と窒素が含まれ、これが名前の由来となっている。
ジヒドロキシナフタレンには多くの異性体がある。例えば、1,3-ジヒドロキシナフタレン、1,5-ジヒドロキシナフタレン、1,6-ジヒドロキシナフタレン、1,7-ジヒドロキシナフタレン、2,3-ジヒドロキシナフタレン、2,6-ジヒドロキシナフタレン、2,7-ジヒドロキシナフタレンが挙げられる。
このうち、反応性の高さから、1,5-ジヒドロキシナフタレン、2,6-ジヒドロキシナフタレンが好ましい。さらに1,5-ジヒドロキシナフタレンが最も反応性が高いので好ましい。
また、ホルムアルデヒドには、その重合形態としてパラホルムアルデヒドがあり、こちらの方も原料として使用可能であるが、反応性が劣るため、好ましくは上記したホルマリンが用いられる。
脂肪族アミンの一般式はR-NH2で表され、Rは炭素数5以下のアルキル基であることが好ましい。炭素数5以下のアルキル基としては、以下に制限されないが、例えば、メチル基、エチル基、n-プロピル基、イソプロピル基、シクロプロピル基、n―ブチル基、イソブチル基、s-ブチル基、t-ブチル基、シクロブチル基、シクロプロピルメチル基、n-ペンチル基、シクロペンチル基、シクロプロピルエチル基、及びシクロブチルメチル基が挙げられる。
分子量を小さくする方が好ましいので、置換基Rは、メチル基、エチル基、プロピル基などが好ましく、実際の化合物名としては、メチルアミン、エチルアミン、プロピルアミン等が好ましく使用できる。最も好ましいものは、分子量が一番小さなメチルアミンである。
反応条件によっては、反応中に揮発などにより原料を失うので、最適な配合比は正確に上記比率とは限らないが、ジヒドロキシナフタレン1モルに対して、脂肪族アミンを0.8~1.2モル、ホルムアルデヒドを1.6~2.4モルの配合比の範囲で配合することが好ましい。
脂肪族アミンを0.8モル以上とすることにより、オキサジン環を十分に形成することができ、重合を好適に進めることができる。また1.2モル以下とすることにより、反応に必要なホルムアルデヒドを余計に消費することがないため、反応が順調に進み、所望のナフトキサジンを得ることができる。同様に、ホルムアルデヒドを1.6モル以上とすることで、オキサジン環を十分に形成することができ、重合を好適に進めることができる。
また2.4モル以下とすることで、副反応の発生を低減できるため好ましい。
これら3成分を原料とした場合に、これらの原料を溶かし、反応させるための溶媒を用いることができる。
溶媒の添加率は特に限定されないが、ジヒドロキシナフタレン、脂肪族アミン及びホルムアルデヒドを含む原料を100質量部とした場合は、通常100~3000質量部で配合することが好ましい。100質量部以上とすることで、溶質を十分に溶解することができるため、皮膜を形成した際に均一な皮膜とすることができ、5000質量部以下とすることで、表面処理に必要な濃度を確保することができる。
反応は常温でも進行するが、50℃以上に加温することで反応時間を短縮することができるため、好ましい。加温を続けることで、作成したオキサジン環が開き、重合が起こると分子量が増加し、いわゆるポリナフトキサジン樹脂となる。反応が進みすぎると溶液の粘度があがり被覆に適さないため注意を要する。
このようにしてできたナフトキサジン樹脂溶液を用いて、炭素繊維を被覆する方法について説明を行う。
なかでも、低温で炭化が可能なフェノール樹脂を用いた場合、加熱オーブン等を用いて300℃以下の温度で加熱することにより、アモルファスカーボンとすることができる。
さらに、低温で炭化が可能なオキサジン樹脂(なかでも、特に低温で炭化可能なナフトキサジン樹脂)を用いる場合には、200℃以下の温度にて炭化することも可能である。
このように低温で炭化する場合、加熱には窒素等の不活性ガスを用いる必要がなく、簡便で好適ある。
上記のような方法により、炭化によりアモルファスカーボンで表面が被覆された炭素繊維を得ることができる。
本発明においてマトリクス樹脂としては特に限定されるものではないが、本発明における炭素繊維はアモルファスカーボンで被覆されることにより、極性が低く、一般的に炭素繊維との接着性が低いとされる樹脂にも応用が可能であるため、マトリクス樹脂として極性の低い樹脂を採用することも好ましく、ポリプロピレンを用いることが特に好ましい。
また、ポリプロピレンとしては、プロピレン単位が重合した部分を有するものであれば他の単位を有するものであってもよく、例えば、成分として少量のエチレンや1-ブテン等を含んだランダムポリマーやブロックポリマーも用いることができる。
炭素樹脂への含浸性の観点からは、いわゆる分子量を反映するMFR(メルトフローレート)は高い方が好ましい。この観点からは、各社が販売する射出グレードのポリプロピレンから選定して用いることが好ましい。
炭素繊維とマトリクス樹脂との使用割合は、複合材の繊維の質量比率として捉えられる。好適な質量比率は、用いる炭素繊維の形態によるが、例えば炭素繊維クロスを用いた場合には、繊維の質量比率は、40~60%が好適な範囲である。
また、圧縮する際に、型の形状を工夫することで、賦形を行うことも可能となる。
Varian Inova社製の1H-NMR(600MHz)を用いた。その際、重水素ジメチルスルホキシドを測定に使用し、スペクトル積算回数は256回、緩和時間は10秒であった。
使用機器は、RENISHAW社製のInviaRaman Microscopeを用いた。レーザー光は530nmを選択した。
試験機:島津製作所社製オートグラフ AB-10TB
引張りスピード:5mm/分
巾10mmに切り出し、スパンは50mmで行った。
<破断面観察>
Nikon社製のEclipse L200を用いて観察した。画像は、Coolpix(登録商標、ニコン社製)を用いて撮影した。
4.8gのジメチルスルホキシド-d6(和光純薬・品番044-29086)が入った50ccビーカーに、原料として、1,5-ジヒドロキシナフタレン(和光純薬・品番048-02342)0.16g(1ミリモル)、40%メチルアミン水溶液(和光純薬・品番132-01857)0.08g(1ミリモル)、さらに37%ホルムアルデヒド水溶液(和光純薬・品番064-00406)0.16g(2ミリモル)をこの順に加えた。
図2の結果から、ナフトキサジン環の「ベンゼン環-CH2-N」のメチレン基が3.95ppmに、さらに「O-CH2-N」のメチレン基が、4.92ppmに、ほぼ等価な強度にて確認されたことから、ナフトキサジン環の形成反応は十分に進行したと判断した。
このようにしたガラス板状に形成された樹脂膜のラマン分光スペクトルを上述の方法により取得した。ラマン分光スペクトルを図3に示す。
図3のラマン分光スペクトルでは、明確に、GバンドとDバンドが観察され、他にはピークが見られないことから、ナフトキサジン樹脂はアモルファスカーボンへと変化していると判断できた。
ビーカーに、溶媒として、ジメチルホルムアミド(和光純薬・品番045-02916)20g、原料として、1,5-ジヒドロキシナフタレン(和光純薬・品番048-02342)1.6g、40%メチルアミン水溶液(和光純薬・品番132-01857)0.8g、さらに37%ホルムアルデヒド水溶液(和光純薬・品番064-00406)1.6gをこの順に加え、攪拌することで溶液を作成した。
この溶液を攪拌しながら、100℃の水浴の中で10分間加熱して、ナフトキサジン樹脂溶液を作成した。
炭素繊維織布(トレカクロスCO6343B・日精株式会社)を上記溶液に含浸させた後に取り出して、ゴムローラー間でピンチすることで余分の樹脂溶液を取り除いた後に、垂下させた状態で常温にて5時間乾燥を行い、溶媒を除去した。その後、170℃に設定された加熱オーブン中に30分間入れることで、表面のナフトキサジン樹脂の炭化を行った。
引張試験後の破断面の様子を光学顕微鏡で観察したところ、樹脂より引き抜けている炭素繊維は観察されず、しっかりと樹脂と接着していることが明らかとなった。光学顕微鏡を用いて観察した、炭素繊維複合材の破断面写真図を図4に示す。
表面処理を行っていない炭素繊維織布(トレカクロスCO6343B・日精株式会社)を用いたこと以外は、実施例2と同様にしてサンプルを調整し、試験を行った。引張強度物性の結果を表1に示す。
引張試験後の破断面の様子を光学顕微鏡で観察したところ、樹脂より引き抜けている炭素繊維が多く観察され、樹脂との接着が不十分であることが明らかとなった。光学顕微鏡を用いて観察した、炭素繊維複合材の破断面写真図を図5に示す。
予め、エポキシ樹脂が含浸されているプリプレグ(トレカプリプレグF6343B・日精株式会社)を用いて、130℃に加熱された熱板を用いて圧縮して(30tプレス 東洋精機(株))、含浸されている未硬化のエポキシ樹脂の重合を行い、炭素繊維複合材を作成した。この時のプレス圧力は、およそ1kgf/cm2であった。プレス時間は1時間とした。引張強度物性の結果を表1に示す。
参考として、繊維方向から45°ずれた方向の引張物性値も掲載した。熱硬化樹脂をマトリクス樹脂とした比較例2の値には及ばないものの無処理の比較例1の弾性率からは大きく向上しており、やはり炭素繊維と強固に接着ができている結果と考察される。
Claims (5)
- アモルファスカーボンで被覆された炭素繊維と、マトリクス樹脂とを含有することを特徴とする炭素繊維複合材。
- 前記マトリクス樹脂が、ポリプロピレンであることを特徴とする請求項1記載の炭素繊維複合材。
- 前記アモルファスカーボンがフェノール樹脂由来であることを特徴とする請求項1又は2記載の炭素繊維複合材。
- 前記アモルファスカーボンがオキサジン樹脂由来であることを特徴とする請求項3記載の炭素繊維複合材。
- 前記アモルファスカーボンがナフトキサジン樹脂由来であることを特徴とする請求項4記載の炭素繊維複合材。
