Abstract
Description
その他にも、種々の関連技術が開示されている(例えば、特許文献2~8参照)。
例えば、特許文献2には、複数の蓄電池セルが所定の配列で配置され、隣接する蓄電池セルが、外側ケースにより、部分的に互いに接合されている高温蓄電池が開示されている。特許文献3にも特許文献2と同様の発明が開示されている。しかし、特許文献2,3に開示された発明によっては、蓄電池セルは外側ケースと数点でのみ接合されているため、熱を拡散させて局所的な温度上昇を抑えることは困難であった。
また特許文献4には、収納容器集合体の容器本体が、幅方向の断面が半円状の薄板により挟み込まれるようにして配置された、ナトリウム二次電池モジュールが開示されている。しかし、容器本体と、薄板との接合面積が少なく、効率的に熱拡散することが困難であった。
特許文献5には、熱交換器のヘッダに用いるろう付パイプの製造方法および熱交換器の製造方法が開示されているが、電池ブロックと共通する課題は示唆されていなかった。
[1]複数のパイプ状部材を含む金属ケースと、前記パイプ状部材のそれぞれに収容された複数の単電池と、を含む電池ブロックであって、
パイプ状部材はそれぞれ、合わせ面で接合されており、かつ複数のパイプ状部材は、互いに接合して一体化している、電池ブロック。
[2]パイプ状部材の合わせ面での接合およびパイプ状部材同士の接合は、いずれもろう付接合である、[1]に記載の電池ブロック。
[3]パイプ状部材は、心材とろう材層とを含む金属板を曲げ加工してパイプ状とし、合わせ面にてろう付した部材である、[1]または[2]に記載の電池ブロック。
[4]パイプ状部材は、金属板を曲げ加工してパイプ状とし、合わせ面にて接着剤による接着、金属溶接または拡散接合した部材である、[1]に記載の電池ブロック。
[5]パイプ状部材は、アルミ、銅、真鍮またはステンレス製である、[1]~[4]のいずれかに記載の電池ブロック。
[6]パイプ状部材は、円形パイプまたは多角形パイプである、[1]~[5]のいずれかに記載の電池ブロック。
[7]パイプ状部材は、貫通口または切り欠き部を有する、[1]~[6]のいずれかに記載の電池ブロック。
[8]合わせ面での隙間は、0.05mm以上0.2mm以下である、[1]に記載の電池ブロック。
[9]パイプ状部材はそれぞれ、合わせ面において中空内面に突起が形成されている、[1]に記載の電池ブロック。
[10]心材とろう材層とを含む金属板を曲げ加工して合わせ面を形成し、ろう材層を外周面とするパイプ状金属板を複数得るステップと、複数のパイプ状金属板を、互いに接触させて固定してパイプ状金属板の集合体を得るステップと、パイプ状金属板の集合体を加熱して、パイプ状金属板の合わせ面をろう付接合してパイプ状部材とし、かつパイプ状金属板同士をろう付接合して電池ケースを得るステップとを含む、電池ブロックの製造方法。
[11]金属板を曲げ加工して合わせ面を形成し、パイプ状金属板を複数得るステップと、複数のパイプ状金属板を、互いに接触させて固定してパイプ状金属板の集合体を得るステップと、集合体の外周面に、ろう材を配置するステップと、ろう材を配置された集合体を加熱して、パイプ状金属板の合わせ面をろう付接合してパイプ状部材とし、かつパイプ状金属板同士をろう付接合して電池ケースを得るステップとを含む、電池ブロックの製造方法。
[12]電池ケースのパイプ状部材の中空部に、単電池を収容するステップをさらに含む、[10]または[11]に記載の電池ブロックの製造方法。
図1A、図1Bには、本発明の電池ブロックの例の概要が示される。図1Aは、本発明の電池ブロック100の斜視図である。図1Bは、電池ブロック100の分解斜視図である。図1Bに示すように、電池ブロック100は、電極板10と、ホルダー20と、パイプ状部材31a,31b,…31tの集合体31と、複数の単電池40(40a,40b,…40t)と、ホルダー50と、電極板60と、を含む。
図2A、図2Bに示すように、パイプ状部材31(31-1,31-2)は、合わせ面35において、パイプの中空内面に突起38を有していてもよい。突起38は、特に限定されないが、合わせ面35における接合により生じる突起であることが好ましい。以下に、図5A~図5Dを参照しつつ、接合方法と突起38との関係を説明する。
パイプ状部材31は、合わせ面35を有する未接合のパイプ状部材(パイプ状金属板)30aの外周面にろう材を配置し、さらに加熱してろう付させることで得られうる。外周面にろう材を配置した、未接合のパイプ状部材30aは、例えば以下の製法a),b),c)により、製造することができる。なお、「ろう材」とは、心材を構成する金属よりも融点の低い合金である。
a)図5Aに示すように、心材210と、ろう材層220と、を含む金属板230を曲げ加工してパイプ状とすることができる。
b)図5Bに示すように、金属平板200を曲げ加工してパイプ状として、ろうシート(箔ろう材)240を巻きつけてもよい。
c)図5Cに示すように、金属平板200を曲げ加工してパイプ状として、ろうペースト(ブレージングペースト)250を塗布してよい。
このようにして、外周面にろう材を配置した、未接合のパイプ状部材(パイプ状金属板)30aを用意する。なお、未接合のパイプ状部材(パイプ状金属板)30aの製造方法は、上述の製法に特に限定されるわけではない。
また図6Cに示すように、合わせ面35を多段にしてもよい。合わせ面35における隙間の形状を調整することで、隙間にろう材が流れ込みやすくなり、適切な突起が形成されるからである。この場合の隙間の間隔t3は、0.2mm以下が好ましい。隙間の間隔t4は、0.05mm以上0.2mm以下であることが好ましい。隙間の間隔t5は、0.05mm以下であることが好ましい。
パイプ状部材31は、合わせ面35を有するパイプ状金属板30aの合わせ面35に接着剤を塗布して、合わせ面35を接着させて得られうる。この接着において、塗布した接着剤が中空内面にリークして突起を形成する。つまり、接着剤の残部からなる突起が形成される。
パイプ状部材31は、合わせ面35を有するパイプ状金属板30aの合わせ面35を、金属溶接させて得られうる。金属溶接の手段は特に限定されず、TIG溶接やレーザ溶接などでありうる。金属溶接を行う場合には、合わせ面35において金属板は密着していることが好ましい。密着している合わせ面35を金属溶融させて溶接すると、「溶接突起」と称される突起が形成される場合がある。この溶接突起を積極的に形成することで、中空内面に突起を形成する。
パイプ状部材31は、合わせ面35を有するパイプ状金属板30の合わせ面35を、拡散接合させて得られうる。拡散接合とは、合わせ面35において重ねられた金属板同士を加圧および加熱することで行われる。加圧するときに、合わせ面に突起を圧力成形すればよい。
以下に、一例としての、本発明の電池ブロック(金属ケース)の製造方法を、図12A~図12D、図13を参照しつつ説明する。
(イ)まず図12Aに示すような、心材210と、ろう材層220と、を含む金属板230(図12A)を用意する。その後、金属板230を曲げ加工して合わせ面35を形成する。そして、図12Bに示すような、ろう材層220を外周面とするパイプ状金属板30aを得る。これらの工程を繰り返すことにより、複数のパイプ状金属板30a,30b,…30eを得る。
(ロ)複数のパイプ状金属板30a,30b,…30eを、互いに接触させて固定してパイプ状金属板30a,30b,…30eの集合体30を得る。具体的には、パイプ状金属板30a,30b,…30eを互いに接触させて仮固定して集合体30とする。そして、図12Cに示すように、集合体30を枠体400で固定させる。
(ハ)パイプ状金属板の集合体30を加熱する。そしてパイプ状金属板30a,30b,…30eの合わせ面35をろう付接合してパイプ状部材31a,31b,…31eの集合体31とする。またパイプ状金属板30a,30b,…30e同士をろう付接合する。これにより図12Dに示すような、ろう材からなる突起38が形成される。以上により、金属ケースが得られる。
(ニ)さらに、図13に示すように、図12Dの金属ケースの複数のパイプ状部材31a,31b,…31eに、それぞれ単電池40a,40b,…40eを収容する。その後、電池としての必要な部材を付加する。以上により、電池ブロックが製造される。なお、単電池40は、単電池を覆う絶縁シート45を有していてもよい。
以上、電池ブロックの製造方法について説明したが、電池ブロックの製造方法は、上述の製造方法に制限されることはない。例えば、上述の(イ)工程に換えて、図5Bに示すように、金属板200を曲げ加工して合わせ面35を形成し、パイプ状金属板30aを得ることとしてもよい。この場合、上述の(ロ)工程の後、(ハ)工程に進む前に、集合体の外周面にろう材を配置することが好ましい。
従来、パイプ状部材を鋳物とした場合、型の原料が砂であるため型の面精度が悪く、その転写物であるパイプ状部材の面精度も低下していた。また、アルミニウム製のパイプ状部材を得る場合には、アルミ溶湯の成分ばらつきなどから、巣も発生する場合があった。そのため、面精度を高めるために二次加工が必要となるほか、発生した巣を解消することが困難であった。また、パイプ状部材を引き抜き加工により得ることも考えられるが、パイプ状部材の肉厚を下げようとすると、成形精度が低下しやすく、成形自体が困難であった。
それに対して、本発明に係る電池ブロックの製造方法によれば、金属板を曲げ加工等して、パイプ状部材を得るため、簡易に、電池ブロックの単電池が収容される部分の成形精度を高めることができる。そのため、本発明の電池ブロックの製造方法により得られた電池ブロックは、収容された単電池の振動を抑制することができるので、電池ブロック蓄電池としての性能が損なわれにくい。またこの電池ブロックは、軽量でコンパクトである。これらの特性を活かせる電池ブロックの用途としては、例えば自動車に搭載される蓄電池が挙げられる。
本出願は、同出願人により先にされた日本国特許出願、すなわち、特願2011-120473号(出願日2011年5月30日)に基づく優先権主張を伴うものであって、これらの明細書の内容を参照して本発明の一部としてここに組み込むものとする。

Claims (12)
- 複数のパイプ状部材を含む金属ケースと、前記パイプ状部材のそれぞれに収容された複数の単電池と、を含む電池ブロックであって、
前記パイプ状部材はそれぞれ、合わせ面で接合されており、かつ前記複数のパイプ状部材は、互いに接合して一体化している、電池ブロック。 - 前記パイプ状部材の合わせ面での接合およびパイプ状部材同士の接合は、いずれもろう付接合である、請求項1に記載の電池ブロック。
- 前記パイプ状部材は、心材とろう材層とを含む金属板を曲げ加工してパイプ状とし、合わせ面にてろう付した部材である、請求項1に記載の電池ブロック。
- 前記パイプ状部材は、金属板を曲げ加工してパイプ状とし、合わせ面にて接着剤による接着、金属溶接または拡散接合した部材である、請求項1に記載の電池ブロック。
- 前記パイプ状部材は、アルミ、銅、真鍮またはステンレス製である、請求項1~4のいずれか一項に記載の電池ブロック。
- 前記パイプ状部材は、円形パイプまたは多角形パイプである、請求項1~5のいずれか一項に記載の電池ブロック。
- 前記パイプ状部材は、貫通口または切り欠き部を有する、請求項1~6のいずれか一項に記載の電池ブロック。

を含む、電池ブロックの製造方法。 - 金属板を曲げ加工して合わせ面を形成し、パイプ状金属板を複数得るステップと、
前記複数のパイプ状金属板を、互いに接触させて固定してパイプ状金属板の集合体を得るステップと、
前記集合体の外周面に、ろう材を配置するステップと、
前記ろう材が配置された集合体を加熱して、前記パイプ状金属板の合わせ面をろう付接合してパイプ状部材とし、かつ前記パイプ状金属板同士をろう付接合して電池ケースを得るステップと、
を含む、電池ブロックの製造方法。 - 前記電池ケースのパイプ状部材の中空部に、単電池を収容するステップをさらに含む、請求項10または11に記載の電池ブロックの製造方法。
