以下、本願発明の実施の形態1について、図に基づいて説明する。図1は、この発明の実施の形態1に係る永久磁石型モータ1の断面図、図2は固定子の平面図、図3は組立前の固定子の平面図、図4、5は固定子内径形状の模式図、図6、7は固定子内径形状の説明図、図8、9はコギングトルク低減原理説明図、図10~12は固定子内径形状とコギングトルクの関係図、図13は永久磁石とエアギャップの説明図である。
図1において、永久磁石型モータ1は、固定子2と回転子3から構成され、回転子3は10極、固定子2は12スロットを備える。
固定子2は、固定子鉄心4、電機子巻線5、ヨーク6、部分鉄心10、11、12、ティース13、薄肉部14、嵌合部15、およびボビン16から構成されている。回転子3は、回転軸7、回転子鉄心8、および永久磁石9から構成されている。なお、薄肉部は、実施の形態2で後述する連結部の一種である。
また、部分鉄心10、11、12は、それぞれ4個のティース13が外周の薄肉部14で連結されており、図3に示す状態で金型により打ち抜き・積層された後、ボビン16を組付け、巻線した後に薄肉部14を折り曲げて円弧状に成形する。
電機子巻線5は、図2に示すように同一部分鉄心で2組、隣り合う2ティース分が連続して巻線されている。
部分鉄心10、11、12の端部には、それぞれ凹凸の嵌合部15が設けられており、径方向に隙間δA(図3のδA=H-h)を設けて挿入可能な構造となっている。
巻線後、円弧状に成形された部分鉄心10、11、12をそれぞれ端部の嵌合部15を挿入して円管状に構成した後、嵌合部外周を溶接により固定し、電機子巻線の巻線導体端末の接続(図示せず)、及びヨークへの圧入を行い、固定子2を形成している。

となり、Δ´(θ)>Δ(θ)となる可能性が高いことが分かる。
これらの120°毎の内径寸法を、それぞれ図6、7に示す。同じ内径真円度を有しているが、3個の部分鉄心からなる図6の固定子の周期的な形状差ΔA(θ)、一体の展開時直線状構造の鉄心からなる図7の固定子の形状差ΔB(θ)を比較すると、ΔA(θ)<ΔB(θ)となることは明らかである。
これにより、図6の固定子のときのコギングトルクは、図7の固定子のときのコギングトルクよりも大幅に小さくなるという効果が得られることがわかる。
図8は、コギングトルク低減原理を説明するための図である。回転子鉄心8の外側に永久磁石9が周方向に10個配置されて回転子3を構成している。永久磁石9の着磁方向は互いに隣り合う永久磁石9で逆方向となっている。回転子3の外側にある固定子鉄心4の内径をr(θ)で表す。ただし、ここでは簡略化してスロット開口部などは省略するとともに、模式的に示している。また、θは固定子2に固定した座標系での角度位置を表す。図8では固定子鉄心4の内径r(θ)はP1とP2とP3で示した3ヶ所において変動している状態、すなわち永久磁石型モータの空隙部分におけるパーミアンスがP1、P2、P3において変動している状態を示している。P1とP2とP3の角度位置は120°の間隔で、等間隔に並んだ配置となっている。

また、P2、P3のパーミアンスの変動によって発生するコギングトルクは、その位相がずれたと考えられるため、T1を用いて表すことができる。それぞれ、

T1(ξ)、T2(ξ)、T3(ξ)を図9に図示する。図9において、T1(ξ)、T2(ξ)、T3(ξ)は、互いに120°だけ位相がずれた3つの正弦波となるので、結果的に、

となり、コギングトルクはキャンセルされてしまう。
換言すれば、θが取り得る0~360°/3の値に対して

のN個の値が、同じ値か、ほぼ同じ値となっていれば、固定子鉄心4の内径形状が真円からずれて、歪んだ形状となっていたとしても、脈動数が極数に一致するコギングトルクがほとんど発生しない。
さらには、上記値の中の任意の2つの値の差の絶対値が所定の値以下であれば、脈動数が極数に一致するコギングトルクを大幅に抑制できるということを示している。
図8では、120°(=360°/3)間隔、すなわちN=3の例を示した。ここでN=10の場合を考えると、P1のパーミアンスの変動によるコギングトルクが

で表される場合、P2がP1から360°/10=36°離れた位置とすると、そのパーミアンスの変動によるコギングトルクは

となり、コギングトルクがキャンセルされずに、逆に振幅が大きくなってしまう。
したがって、Nが永久磁石型モータ1の極数に一致した場合は、コギングトルク低減効果を得ることはできない。
永久磁石型モータ1は、固定子鉄心4と固定子鉄心4に巻き回された電機子巻線5とを具備した固定子2と、回転軸7と回転子鉄心8と永久磁石9を具備した回転子3とを有し、固定子鉄心4において回転子3に対向する部分の形状が、回転子3の回転軸7を中心として描いた真円形状と比較して歪んだ形状をなしている。
ここで、部分鉄心10の嵌合部15からの角度がθである回転子3の回転軸7の中心から固定子鉄心4の回転子3に対向する面上の点までの距離を内径r(θ)と定義し(θは0~360°/Nの値を取る)、正の整数Nに対して定義されるN個の値、

の中の任意の2つの値の差の絶対値が所定の値以下であり、さらにNは回転子3の極数をKとしたとき、整数mに対してmN≠Kの関係が成り立つような構成とする。このように構成することで、固定子鉄心4の回転子3に対向する部分の形状(内径形状)が真円でないにもかかわらず、永久磁石型モータ1のギャップ部分のパーミアンス脈動における空間10次成分が非常に小さくできるため、コギングトルクの10次成分を大幅に低減することができるという効果が得られる。
内径形状の真円度とコギングトルクのK次成分の関係について、図10にプロットした。○は、従来の永久磁石型モータの例であり、●は、本発明を適用した永久磁石型モータの例である。
ここで、Kは永久磁石型モータの極数であり、真円度は最大内径と最小内径の差異としている。図10を見ると、真円度が大きくても、コギングトルクの小さいものが見られる一方で、真円度が小さくても、コギングトルクが大きいものが見られる。すなわち、真円度とコギングトルクK次成分は相関が見られない。
正の整数Nに対して定義されるN個の値、

を求める。さらに、N個の値の中の任意の2つの値の差の絶対値における、θに対する最大値を求め、さらに、固定子鉄心4の軸方向高さ方向における最大値の平均値を求め、コギングトルクとの相関について確認した。ここで、固定子鉄心の軸方向高さとは、プレス金型により打ち抜かれた電磁鋼板等の板状磁性材料をカシメ等の手段により積層された固定子鉄心の厚さである。後述する実施の形態2の図10において、Aが固定子鉄心の軸方向高さに相当する。
まず、手順1では、モータの回転軸に垂直な平面上において、部分鉄心10の嵌合部15からの角度がθである回転子3の回転軸7の中心から固定子鉄心4の回転子3に対向する面上の点までの距離を内径r(θ)と定義し(θは0~360°/Nの値を取る)、

したがって、ΔMを20μm以下となる構成としておけば、コギングトルクのK次成分を15mNm以下とできるため、上で述べた効果がより顕著に得られる。
なお、ここでΔMを軸方向の平均値とした理由を説明する。局所的に固定子内径形状の歪みが大きいところがあっても、一部であればコギングトルクへの影響は一般に小さいといえる。したがって、平均値として20μm以下となる構成としておけば、コギングトルクを低減できる。

の最大値r(θ)max、最小値r(θ)minに対して360°/N毎の周期的な形状差Δ(θ)=r(θ)max-r(θ)minを20μm以下としても上記と同様の効果が得られる。
図10と図11は同じ永久磁石型モータについて評価した結果であり、この結果から、真円度が大きい場合、すなわち、固定子鉄心4の内径形状が真円からずれて、歪んでいる場合であっても、コギングトルクが小さくできるという効果があることを示している。真円度という従来のパラメータでは相関がなかったが、本発明のパラメータΔMとコギングトルクには相関が見られた。
これは、内径形状が真円から歪んだ形状であるため、溶接などの固定子鉄心4の内径形状を歪ませる要因が含まれる製造工程で製造されても、コギングトルクの小さい永久磁石型モータを得ることができることを示唆している。
更に連結前の部分鉄心状態で連続した巻線を行えるため、円管状に鉄心を連結してから結線を行う場合に比べて接続点数を低減でき、結線部の信頼性、及び作業効率が良いという効果がある。
また、本発明の回転電機を電動パワーステアリング駆動用モータに用いることで、ステアリング操舵時のトルク脈動を低減し、スムーズなステアリング操作が可能となる効果がある。
図11の例では、ΔMが20μm以下となる構成としておけば、コギングトルクが低減できた。しかし、モータの設計によってはΔMの値が変化する。コギングトルクK次成分は、モータの空隙磁束密度B(T)が大きいほど大きく、空隙に蓄えられる磁気エネルギーの大きさに比例すると見なすことができる。
磁気エネルギーは磁束密度の2乗に比例するため、コギングトルクK次成分は空隙磁束密度の2乗に比例すると考えられる。したがって、一般的にはコギングトルクK次成分は、ΔMと空隙磁束密度の2乗の積に比例すると考えられる。
ここで、Lm:永久磁石の厚み(m)、μr:リコイル比透磁率、g:エアギャップ長(m)、Br:永久磁石の残留磁束密度(T)である。
永久磁石の厚み、エアギャップ長について図13に説明した。永久磁石の厚みは図13のように最大の厚みとする。したがって、コギングトルクK次成分の大きさを示すパラメータとして、ΔMと空隙磁束密度Bの2乗との積である、
また、下記式(3)で表されるパラメータ
具体的には、この値が2.2×10-5(mT2)以下となる構成としておけば、コギングトルクのK次成分を定格トルクの僅か0.3%以下にまで低減できるという効果が得られる。
一方で、固定子鉄心の内径形状の歪みによってコギングトルクが増大しやすく、個々のモータでのばらつきが大きいという課題があり、特にモータの用途が電動パワーステアリングとする場合には大きな課題であった。
しかし、本発明の実施の形態1の10極12スロットの永久磁石型モータは、これを解決でき、かつ分割数が最小限に抑えられ、組立工数を低減することが可能となるので低コスト、低振動・低騒音と低コギングトルクを両立することができる効果が得られる。
以下、本願発明の実施の形態2について、図に基づいて説明する。図14は、この発明の実施の形態2に係る永久磁石型モータ21の断面図、図15は組立前の固定子の平面図、図16は嵌合部の側面図、図17は巻線時の部分鉄心の平面図、図18、19は内径形状の模式図である。図14において、図1と同一あるいは相当部分には、同一符号を付している。
図14において、永久磁石型モータ21は、固定子22と回転子23から構成され、回転子23は14極、固定子22は12スロットを備える。
固定子22は、固定子鉄心24、電機子巻線5、ヨーク6、部分鉄心25、26、27、ティース28、連結部29、嵌合部30、およびボビン16から構成されている。回転子23は、回転軸7、回転子鉄心8、および永久磁石9から構成されている。
部分鉄心25、26、27の端部には、それぞれ凹凸の嵌合部30を積層方向に交互に配置しており、締め代δ0を設けて圧入する構造となっている(図16参照)。

を実施の形態1よりもより小さく抑えることができ、コギングトルクの14次成分をより低減することができるという効果が得られる。
一方で、固定子鉄心の内径形状の歪みによってコギングトルクが増大しやすく、個々のモータでのばらつきが大きいという課題があり、特にモータの用途が電動パワーステアリングとする場合には大きな課題であった。
しかし、本発明の実施の形態1の14極12スロットの永久磁石型モータは、これを解決でき、かつ分割数が最小限に抑えられ、組立工数を低減することが可能となるので低コスト、低振動・低騒音と低コギングトルクを両立することができるという効果が得られる。
以下、本願発明の実施の形態3について、図に基づいて説明する。図20は、この発明の実施の形態3に係る永久磁石型モータ41の断面図、図21は組立前の固定子の平面図、図22は組立途中の固定子の平面図、図23、24は内径形状の模式図、図25は部分鉄心端部の嵌合部図である。図20において、図1と同一あるいは相当部分には、同一符号を付している。
図20において、永久磁石型モータ41は、固定子42と回転子43から構成され、回転子43は14極、固定子42は18スロットを備える。
固定子42は、固定子鉄心44、電機子巻線5、ヨーク6、部分鉄心45、46、47、ティース13、薄肉部14、嵌合部15、およびボビン16から構成されている。回転子43は、回転軸7、回転子鉄心8、および永久磁石9から構成されている。
また、部分鉄心45、46、47は、それぞれ6個のティース13が外周の薄肉部14で連結されており、図21に示す状態で金型により打ち抜き・積層されている。部分鉄心45、46、47を図22に示すように直列に配置し、鉄心間の突合せ部外周側48を溶接により接続した後、ボビン16を組付け、巻線を行った後、それぞれの鉄心の薄肉部14及び2箇所の溶接部を屈曲させ、次に部分鉄心45、47間を閉じた状態で外周側を溶接により接続している。
その後、電機子巻線5の巻線導体端末の接続、及びヨーク6への圧入を行い、固定子42を形成している。
更に部分鉄心45、46、47のぞれぞれの端部に設けられた台形状の嵌合部15により、径方向位置ずれを最大δA以下に抑制しつつ、直列に配置してからも折り曲げ可能としている。

r(θ+2*360°/3)=r(θ+240°)
のうち、最大値r(θ)max、最小値r(θ)minに対して360°/N=120°毎の周期的な形状差
Δ(θ)=r(θ)max-r(θ)min
は、部分鉄心45、46、47間の径方向ずれ量が抑制できることから、実施の形態1に比較してより小さく抑えることができ、コギングトルクの14次成分をより低減することができるという効果が得られる。
さらに、連結部で直線状に展開することで、円弧状の部分鉄心よりも材料歩留まりを向上することが可能であり、かつ巻線が容易となり、高密度巻線が可能となる効果がある。
一方で、固定子鉄心の内径形状の歪みによってコギングトルクが増大しやすく、個々のモータでのばらつきが大きいという課題があり、特にモータの用途が電動パワーステアリングとする場合には大きな課題であった。
しかし、本発明の実施の形態3の14極18スロットの永久磁石型モータは、これを解決でき、かつ分割数が最小限に抑えられ、組立工数を低減することが可能となるので低コスト、低振動・低騒音と低コギングトルクを両立することができるという効果が得られる。
以下、本願発明の実施の形態4について、図に基づいて説明する。図26は、この発明の実施の形態4に係る永久磁石型モータ61の断面図、図27は組立前の固定子の平面図である。図26において、図1と同一あるいは相当部分には、同一符号を付している。
図26において、永久磁石型モータ61は、固定子62と回転子63から構成され、回転子63は8極、固定子62は12スロットを備える。
固定子62は、固定子鉄心64、電機子巻線5、ヨーク6、部分鉄心65~70、ティース71、嵌合部15、およびボビン16から構成されている。回転子63は、回転軸7、回転子鉄心8、および永久磁石9から構成されている。
r(θ)、
r(θ+360°/6)=r(θ+60°)、
r(θ+2*360°/6)=r(θ+120°)、
・・・、
r(θ+5*360°/6)=r(θ+300°)
のうち、最大値r(θ)max、最小値r(θ)minに対して360°/N=60°毎の周期的な形状差
Δ(θ)=r(θ)max-r(θ)min
を実施例1よりもより小さく抑えることができ、コギングトルクの10次成分をより低減することができるという効果が得られる。
以下、本願発明の実施の形態5について説明する。
一般的に部分鉄心の嵌合部や薄肉部および連結部は、固定子内径の回転子の回転軸中心からの径方向距離の差に歪みが生じ易い。しかし、部分鉄心の薄肉部および連結部は、実施の形態1で説明したように、固定子鉄心の内径形状が真円からずれて、歪んでいる場合でも、この歪みを周期的に発生させることで、回転子の極数Kに関係するK次のコギングトルクを低減することができる。しかし、部分鉄心の嵌合部の歪みは、実施の形態1の発明の適用だけでは、解決することが難しい。
δ(i)=r((i-1)×360°/N-α)-r((i-1)×360°/N+α)
を定義し、i=1~Nに対するN個のδ(i)の任意の2つの値の差の絶対値の最大値δmaxが大きいと固定子鉄心の内径形状に歪みができるため、コギングトルクが増加するという問題がある。
例えば、図3のHとhをδA=H-hの値を小さくすれば、治具等によらず固定子径方向位置を規制することができ、組立性を向上できる効果がある。具体的にはδA=H-h≦20μmとすれば、実施の形態1で説明したコギングトルクのK次成分の低減効果とほぼ同等の効果が得られる。
すなわち、例えば実施の形態1の図1で説明した8極の回転子、12スロットの固定子で3個の部分鉄心を有する永久磁石型モータにおいて、
δ(1)=r(-α)-r(+α)、δ(2)=r(120-α)-r(120+α)、δ(3)=r(240-α)-r(240+α)
の中の任意の2つの値の差の絶対値を所定の値(20μm)以下にすることで、コギングトルクK次成分を0.015mNm以下とすることができる。
αについては、スロット開口角度が3°である場合、例えばα=2°と設定する。
ここで、Lm:永久磁石の厚み(m)、μr:リコイル比透磁率、g:エアギャップ長(m)、Br:永久磁石の残留磁束密度(T)である。
Claims (19)
- 回転子の極数をK、固定子の固定子鉄心の部分鉄心の数をNとし、
整数mに対してmN≠Kの関係が成立し、
前記回転子の回転軸に垂直な平面上において前記部分鉄心の嵌合部からの角度がθである前記固定子鉄心の前記回転子に対向する面上の点までの前記回転軸中心からの距離を内径r(θ)と定義し、θが取り得る0~360°/Nの値に対して、
r(θ)、
r(θ+360°/N)、
・・・、
r(θ+(i-1)×360°/N)、
・・・、
r(θ+(N-1)×360°/N)
のN個の値が同等となるように構成することで、前記N個の任意の2つの値の差の絶対値が所定の値以下とする永久磁石型モータ。 - 前記 パラメータの所定の値を2.2×10-5(mT2)とする請求項2に記載の永久磁石型モータ。
- 前記パラメータの所定の値を2.2×10-5(mT2)とする請求項4に記載の永久磁石型モータ。
- さらに、前記固定子のスロット数をLとし、整数nに対してL/N=nの関係が成立する請求項1に記載の永久磁石型モータ。
- 前記Nの値は、整数mに対してmN≠Kの関係が成立し、かつL/N=n(nは整数)の関係が成立する整数の中で最小の値となる請求項6に記載の永久磁石型モータ。
- 回転子の極数Kを10、固定子のスロット数Lを12に対し、部分鉄心の数Nを3とする請求項6に記載の永久磁石型モータ。
- 回転子の極数Kを14、固定子のスロット数Lを12に対し、部分鉄心の数Nを3とする請求項6に記載の永久磁石型モータ。
- 回転子の極数Kを14、固定子のスロット数Lを18に対し、部分鉄心の数Nを3とする請求項6に記載の永久磁石型モータ。
- 前記n個の連続するティースからなる前記部分鉄心を前記N個連結して円筒状に構成する請求項6に記載の永久磁石型モータ。
- αを前記固定子のスロットの開口幅の角度より大きく、360°/Lに対し十分小さい角度とし、i=1~N(Nは部分鉄心の数で整数)とした場合、
前記固定子鉄心の前記嵌合部を挟んだ前記固定子の内径の前記回転子の前記回転軸中心からの径方向距離の差を
δ(i)=r((i-1)×360°/N-α)-r((i-1)×360°/N+α)
と定義し、i=1~Nに対するN個のδ(i)の任意の2つの差の絶対値を所定の値以下にするように前記固定子の前記勘合部を形成した請求項11に記載の永久磁石型モータ。 - 前記パラメータの所定の値を2.2×10-5(mT2)とする請求項13に記載の永久磁石型モータ。
- 同一の打ち抜き型で打ち抜かれた板状磁性材料を複数枚積層した前記部分鉄心を、前記N個連結して構成する請求項11に記載の永久磁石型モータ。
- 前記n個の連続する前記ティース間は、折り曲げ可能な連結部で構成されている請求項11に記載の永久磁石型モータ。
- 前記折り曲げ可能な連結部は、回転自在な連結部である請求項16に記載の永久磁石型モータ。
- 前記n個の連続する前記ティースに巻き回された前記電機子巻線は、2個以上の前記ティースに連続して導体が巻き回されている請求項11に記載の永久磁石型モータ。
- 電動パワーステアリング駆動用モータに用いられる請求項1に記載の永久磁石型モータ。
