Abstract
Description
以下、図1~図5を参照して、実施形態1のリアクトルを説明する。図中の同一符号は同一名称物を示す。なお、以下の説明では、リアクトルを設置したときに設置側を下側、その対向側を上側として説明する。
リアクトル1Aは、コイル2と、コイル2が配置される磁性コア3と、コイル2と磁性コア3との組合体10を収納するケース4とを具える。ケース4は、底板部40(図2)と、底板部40から立設する側壁部41とを具え、底板部40と対向する側が開口した箱体である。リアクトル1Aの最も特徴とするところは、ケース4の側壁部41が樹脂により構成されている点、及びリアクトル1Aの物理量を測定するセンサ7(図5)に連結されたコネクタ部72を掛止するコネクタ掛止部44が、側壁部41の構成樹脂により側壁部41に一体に成形されている点にある。以下、各構成をより詳細に説明する。
ここでは、センサ7は温度センサであり、図5(B)に示すようにサーミスタといった感熱素子7aと、感熱素子7aを保護する保護部7bとを具えた棒状体が挙げられる。保護部7bは、樹脂などのチューブなどが挙げられる。
コイル2は、図2,図4を主に参照して説明する。コイル2は、接合部の無い1本の連続する巻線2wを螺旋状に巻回してなる一対のコイル素子2a,2bと、両コイル素子2a,2bを連結するコイル連結部2rとを具える。各コイル素子2a,2bは、互いに同一の巻数の中空の筒状体であり、各軸方向が平行するように並列(横並び)され、コイル2の他端側(図4では右側)において巻線2wの一部がU字状に屈曲されてコイル連結部2rが形成されている。この構成により、両コイル素子2a,2bの巻回方向は同一となっている。
磁性コア3の説明は、図4を参照して行う。磁性コア3は、各コイル素子2a,2bに覆われる一対の内側コア部31と、コイル2が配置されず、コイル2から露出されている一対の外側コア部32とを有する。各内側コア部31はそれぞれ、各コイル素子2a,2bの内周形状に沿った外形を有する柱状体(ここでは、直方体の角部を丸めた形状)であり、各外側コア部32はそれぞれ、一対の台形状面を有する柱状体である。磁性コア3は、離間して配置される内側コア部31を挟むように外側コア部32が配置され、各内側コア部31の端面31eと外側コア部32の内端面32eとを接触させて環状に形成される。これら内側コア部31及び外側コア部32により、コイル2を励磁したとき、閉磁路を形成する。
この例に示すリアクトル1Aは、コイル2と磁性コア3との間に介在されるインシュレータ5を更に具える。インシュレータ5の説明は、図4,図5を参照して行う。インシュレータ5は、コイル2の軸方向に分割可能な一対の分割片50a,50bを組み合わせて一体にされる形態であり、内側コア部31を収納する筒状部51と、各コイル素子2a,2bの端面と外側コア部32の内端面32eとの間に介在される一対の枠板部52とを具える。筒状部51は、コイル素子2a,2bと内側コア部31とを絶縁し、枠板部52は、コイル素子2a,2bの端面と外側コア部32の内端面32eとを絶縁する。このインシュレータ5は、センサ7の収納部を具える。
ケース4の説明は、図2を参照して行う。ケース4は、コイル2と磁性コア3との組合体10が載置される平板状の底板部40と、底板部40に立設する枠状の側壁部41とを具える。このケース4は、底板部40と側壁部41とが一体に成形されておらず、それぞれ独立した部材であり、固定材により一体化される。また、底板部40は、その一面(内面)に接合層42を具え、この接合層42によってコイル2を底板部40に固定する。そして、リアクトル1Aは、側壁部41が絶縁性樹脂により成形されている点、この側壁部41に、センサ7(図5など)に繋がる配線71の端部に設けられたコネクタ部72を掛止するコネクタ掛止部44が一体に成形されている点を最大の特徴とする。また、ここでは、側壁部41には、配線71を掛止する配線掛止部43も一体に成形されている。
底板部40は、矩形状板であり、リアクトル1Aが設置対象に設置されるときに設置対象に接して固定される。ここでは、底板部40が下方となる設置状態を示すが、底板部40が上方、或いは側方となる設置状態も有り得る。底板部40の外形は適宜選択することができる。ここでは、底板部40は、四隅のそれぞれから突出した取付部400を有する。後述する側壁部41も取付部411を有しており、底板部40と側壁部41とを組み合わせてケース4を形成した場合、この取付部400は、側壁部41の取付部411と重なる。各取付部400,411にはそれぞれ、設置対象にケース4を固定するボルト(図示せず)が挿通されるボルト孔400h,411hが設けられている。底板部40のボルト孔400hと側壁部41のボルト孔411hとは連続するように設けられている。ボルト孔400h,411hは、ネジ加工が成されていない貫通孔、ネジ加工がされたネジ孔のいずれも利用でき、個数なども適宜選択することができる。
側壁部41は、矩形枠状体であり、一方の開口部を底板部40により塞いでケース4を組み立てたとき、上記組合体10の周囲を囲むように配置され、他方の開口部が開放される。ここでは、側壁部41は、リアクトル1Aを設置対象に設置したときに設置側となる領域が上記底板部40の外形に沿った矩形状であり、開放された開口側の領域がコイル2と磁性コア3との組合体10の外周面に沿った曲面形状である。
側壁部41は、一方(図2において右側)の庇部410に、センサ7(図5)に連結されたコネクタ部72が掛止されるコネクタ掛止部44を具える。コネクタ掛止部44は、ここでは、図3(A)に示すように、コネクタ部72の爪部721が掛止されるΠ字状のスライダ台441と、突起722が掛止されるフック442とを具える。また、ここでは、コネクタ掛止部44は、図3(A)において手前側から紙面奥に向かってコネクタ部72をスライドできるように、コイルの横並び方向に平行に配置されている。上述のようにコネクタ掛止部44の形状は、コネクタ部72の形状に応じて適宜選択することができる。また、配置位置や配置方向についても適宜選択することができ、図2は一例である。ここでは、一方の庇部410は、一方の外側コア部32を覆う箇所と、コイル連結部2rを覆う箇所とを具え、外側コア部32を覆う箇所よりもコイル連結部2rを覆う箇所が高くなった段差形状となっている。コネクタ掛止部44は、庇部410において低い方の段、つまり、外側コア部32を覆う箇所に設けられている。この構成によって、コネクタ掛止部44にコネクタ部72が掛止された場合(図1)にも、嵩を小さくすることができる。その他、例えば、図1においてコイル連結部2r側の庇部410ではなく、端子金具8を配置する端子台側にコネクタ掛止部を形成することができる。
側壁部41は、一方(図2において右側)の外側コア部32を覆う庇部410に、センサ7(図5)に連結される配線71を掛止する配線掛止部43を具える。
側壁部41の設置側の領域は、底板部40と同様に、四隅のそれぞれから突出する取付部411を具え、各取付部411には、ボルト孔411hが設けられて、取付箇所を構成している。ボルト孔411hは、側壁部41の構成材料のみにより形成してもよいし、別材料からなる筒体を配置させて形成してもよい。例えば、上記筒体として、真鍮、鋼、ステンレス鋼などの金属からなる金属管を利用すると強度に優れ、樹脂のみから構成される場合に比較してクリープ変形を抑制できる。ここでは、金属管を配置してボルト孔411hを形成している。
側壁部41は、他方(図2において左側)の庇部410に巻線2wの各端部がそれぞれ接続される一対の端子金具8が固定される。
底板部40と側壁部41とを一体に接続するには、種々の固定材を利用できる。固定材は、例えば、接着剤やボルトといった締結部材が挙げられる。ここでは、底板部40及び側壁部41にボルト孔(図示せず)を設け、固定材にボルト(図示せず)を利用し、このボルトをねじ込むことで、両者を一体化している。
底板部40は、ケース4を組み立てたとき、内側に配置される一面において、少なくともコイル2の設置側の面が接触する箇所に接合層42を具える。
その他、一方の外側コア部32の背面をケース4の側壁部41に接触させ、他方の外側コア部32の背面と側壁部41との間に、他方の外側コア部32を一方の外側コア部32側に押圧する部材(例えば、板ばね)を挿入した構成とすると、振動や衝撃などの外的要因によってギャップ長が変化することを防止できる。上記押圧部材を利用する形態では、ギャップ材31gとして、シリコーンゴム、フッ素ゴムなどの弾性材料で構成された弾性ギャップ材とすると、ギャップ材31gが変形することでギャップ長を調整したり、ある程度の寸法誤差を吸収可能である。
ケース4内に絶縁性樹脂からなる封止樹脂(図示せず)を充填した形態とすることができる。この場合、巻線2wの端部は、封止樹脂から露出させ、巻線2wの端部と端子金具8とを溶接や半田などで接合できるようにする。或いは、上記溶接などの接合後、巻線2wの端部と端子金具8とを埋設するように封止樹脂を充填してもよい。封止樹脂の充填量は、適宜選択することができる。コイル2の上面の全面が封止樹脂により埋設された形態としてもよいし、上面を封止樹脂から露出させた形態としてもよい。
上記構成を具えるリアクトル1Aは、代表的には、組合体10の準備,側壁部41の準備,底板部40の準備⇒コイル2の固定⇒側壁部41の配置⇒ケース4の組立⇒端子金具と巻線2wとの接合⇒コネクタ部72の固定・センサ7の配置・配線71の掛止(⇒封止樹脂の充填)という工程により製造することができる。
まず、コイル2と磁性コア3との組合体10の作製手順を説明する。具体的には、図4に示すようにコア片31mやギャップ材31gを積層した内側コア部31とインシュレータ5の一方の分割片50aとを各コイル素子2a,2bに挿入する。ここでは、コア片31mとギャップ材31gとの積層体の外周面を接着テープにより連結して内側コア部31を柱状に作製している。次に、コイル素子2a,2bの他方の端面に、インシュレータ5の他方の分割片50bを挿入する。このとき、分割片50bの支持部51bをガイドとして利用することができる。なお、コア片31mとギャップ材31gとを接着テープや接着剤などで一体化せず、ばらばらの状態としてもよい。この場合、一部のコア片31m及びギャップ材31gを一方の分割片50aで支持し、他部のコア片31m及びギャップ材31gを他方の分割片50bで支持して、各コイル素子2a,2bに挿入するとよい。両分割片50a,50bの支持部51a,51bの凹凸を係合することで、両分割片50a,50bを相互に位置決めする。
射出成形などにより所定の形状に構成した側壁部41の凹溝に、端子金具8、端子固定部材9を順に配置してボルト91を締め付け、図2に示すように端子金具8が固定された側壁部41を用意する。上述のように、端子金具8が側壁部に一体に成形されたものを用意してもよい。
図2に示すようにアルミニウム合金板を所定の形状に打ち抜いて底板部40を形成し、一面に所定の形状の接合層42を形成して(ここではスクリーン印刷)、接合層42を具える底板部40を用意する。ここでは、側壁部41を取り外した状態で接合層42の形成が可能であり、接合層42の形成作業が行い易く、作業性に優れる。そして、この接合層42の上に、組み立てた組合体10を載置し、その後、接合層42を適宜硬化して組合体10を底板部40に固定する。
端子金具8を具える側壁部41を、上記組合体10の外周面を囲むように組合体10の上方から被せ、底板部40の上に配置する。上述のように側壁部41を組合体10の上方から被せると、側壁部41の庇部410は、組合体10の各外側コア部32において上方側に配置された台形状面をそれぞれ覆う。庇部410は、外側コア部32を覆うことで当たり止めとなり、組合体10に対する側壁部41の位置決めとして機能する。側壁部41を組合体10の周囲に配置してから、端子金具8を側壁部41に固定してもよい。
ここでは、別途用意したボルト(図示せず)により、底板部40と側壁部41とを一体化する。この工程により、図1に示すように箱状のケース4が組み立てられると共に、ケース4内に組合体10が収納された状態とすることができる。また、端子金具8の接合部81と巻線2wの端部とが対向配置された状態、コイル素子2a,2b間の上方にインシュレータ5の配線掛止部55が配置された状態にすることができる。上記工程により、センサ7を具えていないリアクトル1Aが形成される。
巻線2wの端部と端子金具8の接合部81とを溶接や半田、圧着などにより接合して、両者を電気的に接続する。なお、端子金具8と巻線2wとの接合と、後述するコネクタ部72の固定・センサ7の配置・配線71の掛止とは、いずれを先に行ってもよい。
コネクタ部72の固定、センサ7の収納、配線71の掛止はいずれを先に行ってもよいが、後述するようにコネクタ部72の固定を行った後、センサ7の収納や配線71を掛止する方がセンサ7の位置がずれ難く、センサ7を所定の位置に配置した状態を維持し易い。そこで、まず、センサ7に連結されるコネクタ部72をケース4の側壁部41のコネクタ掛止部44に掛止する。ここでは、上述のように、図2,図3(A)において手前側から紙面奥に向かって、コネクタ部72の開口側が手前、配線71の連結側が進行方向前方となるように、コネクタ部72をスライダ台441にスライドさせ、突起722(図3(B))をフック442(図3(A))に掛止する。
ケース4内に封止樹脂(図示せず)を充填して硬化することで、封止樹脂を具えるリアクトルを形成することができる。この形態では、センサ7や配線71も封止樹脂で固定できる。配線71やコネクタ部72は上述のように掛止部55,43,44に掛止されているため、樹脂の充填の際に配線71やコネクタ部72が邪魔になることがない。なお、この形態では、端子金具8と巻線2wの端部との接合を封止樹脂の充填後に行ってもよい。
上記構成を具えるリアクトル1Aは、通電条件が、例えば、最大電流(直流):100A~1000A程度、平均電圧:100V~1000V程度、使用周波数:5kHz~100kHz程度である用途、代表的には電気自動車やハイブリッド自動車などの車載用電力変換装置の構成部品に好適に利用することができる。
上記構成を具えるリアクトル1Aは、センサ7に連結されるコネクタ部72をケース4の側壁部41に具えるコネクタ掛止部44に掛止することで、コネクタ部72の移動を規制でき、コネクタ部72と外部装置のコネクタ部との接続を安定して行うことができる。また、リアクトル1Aは、コネクタ部72がケース4に固定されていることで、コネクタ部72が引っ張られることで配線71やセンサ7までも引っ張って、センサ7の位置ずれや脱落、損傷などが生じることを防止できる。特に、コネクタ掛止部44をケース4に一体に具えるため、コネクタ部72の固定にあたり、別途、部材が不要であり、リアクトル1Aは、部品点数が増加することも無い。また、側壁部41を樹脂で構成していることで、コネクタ掛止部44も射出成形などにより容易に成形することができる。
(1) ケース4を具えることから、組合体10に対して外部環境からの保護及び機械的保護を図ることができる。
(2) ケース4を具えていながらも、側壁部41を樹脂(特に絶縁性樹脂)により構成していることで軽量である上に、コイル2の外周面と側壁部41の内周面との間隔を、導電性材料からなる側壁部を用いた場合に比較して狭められるため、小型にできる。
(3) インシュレータ5を具えることで、コイル2と磁性コア3との間の絶縁性を高められる。
(6) 底板部40が金属材料(導電性材料)により構成されているものの、接合層42の少なくともコイル2との接触箇所が絶縁性材料により構成されていることから、接合層42が例えば0.1mm程度と非常に薄くてもコイル2と底板部40との間の絶縁性を確保することができる。特に、この例では、接合層42の全体を絶縁性材料により構成していることで、接合層42の厚さが薄くても、コイル2と底板部40との間を十分に絶縁できる。
(7) 接合層42が薄いことからも、コイル2などの熱を底板部40を介して設置対象に伝え易く、リアクトル1Aは放熱性に優れる。
(8) 接合層42の全体が絶縁性接着剤により構成されることで、コイル2や磁性コア3と接合層42との密着性に優れることからも、コイル2などの熱を接合層42に伝え易く、リアクトル1Aは放熱性に優れる。
(9) 巻線2wとして、被覆平角線を利用することで、コイル2と接合層42との接触面積が十分に広いことからも、放熱性に優れる。
(10) 接合層42が薄いことで、コイル2と底板部40との間隔を狭められるため、小型である。
(12) 側壁部41を取り外した状態で底板部40に接合層42を形成できることから、接合層42を容易に形成でき、生産性に優れる。
上述した実施形態1では、インシュレータ5がコイル2の軸方向に分割可能な一対の分割片50a,50bにより構成される形態について説明した。その他、枠板部と筒状部とが別部材である形態とすることができる。筒状部は、例えば、上下方向に分割可能な一対の断面]状の部材を組み合わせて筒状にする構成とすると、内側コア部31の外周に容易に配置でき、組立作業性に優れる。筒状部を構成する各部材にも係合部を具えると、相互の位置決めを容易にできる。但し、筒状部は、コイル素子と内側コア部との間に所定の距離を維持できれば、上記]状の部材が必ずしも一体化されなくてもよい。また、上述のように絶縁性チューブなどにより筒状部を構成してもよい。一方、一対の枠板部にはそれぞれ、実施形態1のように仕切り部53a,53bを設けると、センサの収納部や配線掛止部を構成できる上に、両コイル素子間を絶縁することができる。
以下、図7~図9を参照して、実施形態2~5のリアクトル1B~1Eを説明する。リアクトル1B~1Eの基本的な構成は、実施形態1のリアクトル1Aと同様であり、コネクタ掛止部44に関連する構成に相違点がある。以下、この相違点のみを説明し、実施形態1に重複する構成及び効果は、説明を省略する。なお、図8(B)に示すリアクトル1Dは、端子金具8を具える端子台部分が右側に配置されるように、図1などに示すリアクトル1Aなどの配置状態から180°回転した状態を示す。
上記実施形態1では、インシュレータ5にセンサ7の収納部を具える構成を説明した。その他、ケースの側壁部にセンサ7の収納部を具える構成とすることができる。つまり、センサ7の収納部が側壁部を構成する樹脂により当該側壁部に一体に成形された形態とすることができる。
上記実施形態1~5では、センサ7がコイル2の軸方向に対して斜め(鋭角又は鈍角)、又は直交して配置される構成を説明した。その他、センサ7は、コイルの軸方向に沿って配置される形態とすることができる。この形態では、例えば、仕切り部53a,53bを矩形板状としたり、仕切り部53a,53bを省略するなどして、コイル素子2a,2b間にセンサ7を配置可能な空間を形成する。この形態は、センサ7を所定の位置に容易に配置でき、作業性に優れる。この形態も、コネクタ部72をコネクタ掛止部に固定し、かつ配線71を配線掛止部に掛止する構成とすることで、センサ7の配置位置を維持し易い。なお、この形態は、センサ7がコイル2に近接配置されることから、センサ7が特に温度センサである場合に好適に利用することができる。
実施形態1~5や変形例1~3のリアクトルは、例えば、車両などに載置されるコンバータの構成部品や、このコンバータを具える電力変換装置の構成部品に利用することができる。

Claims (8)
- コイルと、前記コイルが配置される磁性コアと、前記コイルと前記磁性コアとの組合体を収納するケースとを具えるリアクトルであって、
前記ケースは、前記組合体が載置される底板部と、前記組合体の周囲を囲む側壁部とを具え、
前記側壁部の少なくとも一部が樹脂により構成されており、
前記リアクトルの物理量を測定するセンサに連結されたコネクタ部を掛止するコネクタ掛止部が前記樹脂により前記側壁部に一体に成形されていることを特徴とするリアクトル。 - 前記側壁部は、その全体が絶縁性樹脂により構成されており、かつ前記底板部とは独立した部材であり、固定材により当該底板部と一体化されることを特徴とする請求項1に記載のリアクトル。
- 前記磁性コアは、前記コイルに覆われる内側コア部と、前記コイルから露出されている外側コア部とを具え、
前記側壁部は、前記外側コア部において前記ケースの開口側に配置される箇所の少なくとも一部を覆う庇部を具え、
前記コネクタ掛止部は、前記庇部に設けられていることを特徴とする請求項1又は2に記載のリアクトル。 - 更に、前記センサに連結される配線を掛止する配線掛止部が前記樹脂により前記側壁部に一体に成形されていることを特徴とする請求項1~3のいずれか1項に記載のリアクトル。
- 前記組合体は、前記コイルと前記磁性コアとの間に介在されるインシュレータを具え、前記インシュレータは、一対の分割片を組み合わせて一体に構成され、これら両分割片を組み合わせることで構成される空間を前記センサの収納部として具えることを特徴とする請求項1~4のいずれか1項に記載のリアクトル。
- 前記底板部は、金属材料により構成されていることを特徴とする請求項2に記載のリアクトル。
- スイッチング素子と、前記スイッチング素子の動作を制御する駆動回路と、スイッチング動作を平滑にするリアクトルとを具え、前記スイッチング素子の動作により、入力電圧を変換するコンバータであって、
前記リアクトルは、請求項1~6のいずれか1項に記載のリアクトルであることを特徴とするコンバータ。 - 入力電圧を変換するコンバータと、前記コンバータに接続されて、直流と交流とを相互に変換するインバータとを具え、このインバータで変換された電力により負荷を駆動するための電力変換装置であって、
前記コンバータは、請求項7に記載のコンバータであることを特徴とする電力変換装置。
