Abstract
Description
本願は、2011年2月16日に日本に出願された、特願2011-030947号に基づき優先権を主張し、その内容をここに援用する。
繊維強化複合材料は、用途によって難燃性が要求される。従来、繊維強化複合材料の難燃化方法としては、複合材料のマトリックス樹脂に臭素化エポキシ樹脂等のハロゲン系難燃剤を配合する方法が広く用いられてきた。しかしハロゲン系難燃剤は、燃焼時に発生するガス等の問題があることから、その代替技術が検討され、採用されるようになっている。
ハロゲン系難燃剤を代替する難燃化方法として、赤リンやリン酸エステル化合物をマトリックス樹脂に添加する方法が主流となってきた(たとえば特許文献1)。
一般的な樹脂の難燃化手法として、金属水酸化物等の無機系難燃剤を添加する方法がある。しかし無機系難燃剤の添加量を増やすと樹脂の機械的強度が低下する問題が生じる。樹脂の機械的強度の低下は、繊維強化複合材料の機械的強度の低下を引き起こす。
繊維強化複合材料に要求される機械的強度が維持される程度の添加量では、充分な難燃性能を得ることは難しい。
本発明は、上記事情に鑑みてなされたものであって、ハロゲン系難燃剤、赤リン、及びリン酸エステルを含有せずに優れた難燃性を有する複合材料を得ることができるエポキシ樹脂組成物及びプリプレグ、並びに前記プリプレグを用いて得られる繊維強化複合材料を提供することを目的とする。
本発明は、上記知見に基づいてなされたものであり、以下の態様を有する。
[1]本発明の1つの側面としては、下記式(a)で示される化合物(a)からなるリン含有エポキシ樹脂変性物(A)、ノボラック型エポキシ樹脂(B)、エポキシ樹脂用硬化剤(C)、及び金属水酸化物(D)を含有するエポキシ樹脂組成物であって、前記エポキシ樹脂組成物の総量に対する前記リン含有エポキシ樹脂変性物(A)の質量含有率CA%及び前記金属水酸化物(D)の質量含有率CD%が下記式(1)、(2)及び(3)を満たすエポキシ樹脂組成物に関する。

[3]本発明のまた別の側面としては、前記金属水酸化物(D)が水酸化アルミニウムである、[1]又は[2]に記載のエポキシ樹脂組成物に関する。

<<エポキシ樹脂組成物>>
本発明のエポキシ樹脂組成物は、以下のリン含有エポキシ樹脂変性物(A)、ノボラック型エポキシ樹脂(B)、エポキシ樹脂用硬化剤(C)、及び金属水酸化物(D)を含有する。
本明細書及び特許請求の範囲において、「エポキシ樹脂」は、エポキシ基を1個以上有する樹脂化合物である。
リン含有エポキシ樹脂変性物(A)は、下記式(a)で示される化合物(a)からなる。
リン含有エポキシ樹脂変性物(A)は、式(a)中の(n+2)個のXのうちの一部が前記式(I)又は(II)で示される基であり、一部が前記式(III)で示される基である化合物のみから構成されてもよく、式(a)中の(n+2)個のXの全部が前記式(I)又は(II)で示される基である化合物のみから構成されてもよく、式(a)中の(n+2)個のXのうちの一部が前記式(I)又は(II)で示される基であり、一部が前記式(III)で示される基である化合物と式(a)中の(n+2)個のXの全部が、前記式(I)又は(II)で示される基である化合物との混合物であってもよい。
リン含有エポキシ樹脂変性物(A)のリン含有率は、1~8質量%が好ましい。前記リン含有率が高いほど、エポキシ樹脂組成物の硬化物の難燃性が向上し、当該エポキシ樹脂組成物を用いて得られる複合材料の難燃性が向上する。前記リン含有率が低いほど、エポキシ樹脂組成物の硬化物の耐熱性が向上し、当該エポキシ樹脂組成物を用いて得られる複合材料の耐熱性が向上する。
市販品としては、たとえば新日鐵化学株式会社製FX-289FAが挙げられる。
リン含有エポキシ樹脂変性物(A)の製造方法としては、たとえば、式(a)中の(n+2)個のXのすべてが式(III)で示される基であるエポキシ樹脂(たとえばフェノールノボラック型エポキシ樹脂又はクレゾールノボラック型エポキシ樹脂)に、下記式(c)で表される化合物(9,10-ジヒドロ-9-オキサ-10-フォスファフェナントレン-10-オキサイド)を高温及び触媒存在下で反応させる方法が挙げられる。
エポキシ樹脂組成物の総量(質量)に対するリン含有エポキシ樹脂変性物(A)の質量含有率CA(%)は、好ましくは6%以上40%以下であり、より好ましくは10%以上35%以下である。
CAが6%以上であることで、後述する金属水酸化物(D)との相乗効果によって、充分な難燃性能を付与することができる。またCAが40%以下であることで、エポキシ樹脂組成物に適切な硬化性及び粘度を付与することができる。
また本発明のエポキシ樹脂組成物中、リン含有エポキシ樹脂変性物(A)の配合量は、組成物全体の質量に対するリン原子含有率が0.7質量%以上2.4質量%以下となる配合量が好ましく、1.0質量%以上2.4質量%以下となる配合量がより好ましい。0.7質量%以上とすることで、十分な難燃性能を付与することができる。また、2.4質量%以下とすることでエポキシ樹脂組成物の硬化物および当該エポキシ樹脂組成物を用いて得られる複合材料の耐熱性を維持できる。
金属水酸化物(D)は、特に限定されず、無機系難燃化剤として公知の金属水酸化物を使用できる。このような金属水酸化物としては、水酸化アルミニウム、又は水酸化マグネシウム等が挙げられる。これらの中でも、熱分解温度及び分解時の吸熱量の点から、水酸化アルミニウムが好ましい。
金属水酸化物(D)としては、通常、粒状のものが用いられる。特に、本発明のエポキシ樹脂組成物を強化繊維に含浸させて用いる場合、金属水酸化物(D)の中心粒子径は、分散性の観点から、強化繊維の直径以下であることが高い難燃性能と高い機械物性を両立できる点で好ましく、中心粒子径が、0.2μm以上、かつ強化繊維の直径以下であることがより好ましい。また前記中心粒子径は、0.8μm以上、かつ強化繊維の直径以下であるとさらに好ましく、1.0μm以上5.5μm以下であると特に好ましい。前記中心粒子径は、レーザー回折法により測定される値である。
また、金属水酸化物(D)の付着水分が、0.5質量%以下であることが、二次凝集を抑制できる点でより好ましく、前記付着水分が0.05質量%以上であることが、難燃性を付与するうえでさらに好ましい。すなわち、前記付着水分の範囲が、好ましくは0.05質量%以上0.5質量%以下、より好ましくは0.07質量%以上0.17質量%以下であれば、高い難燃性能と高い分散性を両立できるのでさらに好ましい。
前記金属水酸化物(D)の付着水分は、JIS R 9301に準拠して算出した。すなわち、あらかじめ質量測定(d1)した試料を110℃で2時間乾燥したあと、質量を測定(d2)し、乾燥後の減少分から付着水分(質量%)(=(d1-d2)/d1×100)を算出した。
金属水酸化物(D)は、市販品を用いてもよく、公知の製造方法により合成したものを用いてもよい。たとえば市販の水酸化アルミニウムとして、住友化学製C-303、C-301、C-300GT、C-305、C-3250、若しくはCM-450、又は昭和電工製ハイジライトH-42、若しくはH-43等が挙げられる。
また、市販の水酸化マグネシウムとして、タテホ化学工業製マグスター#5、#4、#2、エコーマグPZ-1、又はZ-10等が挙げられる。
エポキシ樹脂組成物の総量(質量)に対する金属水酸化物(D)の質量含有率CD(%)は、好ましくは3%以上30%以下であり、より好ましくは5%以上25%以下である。CDが3%以上であることで、リン含有エポキシ樹脂変性物(A)との相乗効果によって、充分な難燃性能を付与することができる。またCDが30%以下であることで、エポキシ樹脂組成物に適切な粘度、又は取り扱い性を付与することができる。CDが30%を超えると、後述のプリプレグの製造が困難になる。
ノボラック型エポキシ樹脂(B)としては、リンを含有しないものであれば、特に限定されないが、フェノールノボラック型エポキシ樹脂、及びクレゾールノボラック型エポキシ樹脂からなる群より選ばれる少なくとも1種の樹脂が好適である。これらのエポキシ樹脂は、化学構造上、難燃性に優れる。
エポキシ樹脂組成物中に含まれるノボラック型エポキシ樹脂(B)は1種でも2種以上でもよい。
エポキシ樹脂組成物中、ノボラック型エポキシ樹脂(B)の配合量は、エポキシ樹脂組成物100質量部に対する量として、15質量部以上65質量部以下が好ましく、20質量部以上55質量部以下がより好ましく、25質量部以上50質量部以下がさらに好ましい。
本発明のエポキシ樹脂組成物は、ノボラック型エポキシ樹脂(B)の一部代替として、トリスフェノールメタン型エポキシ樹脂(E)を含有していてもよい。トリスフェノールメタン型エポキシ樹脂(E)は、ノボラック型エポキシ樹脂(B)と同様に、化学構造上、難燃性に優れる。
トリスフェノールメタン型エポキシ樹脂(E)としては、たとえば、トリス(ヒドロキシフェニル)メタンのグリシジルエーテル等が挙げられる。
エポキシ樹脂組成物中に含まれるトリスフェノールメタン型エポキシ樹脂(E)は1種でも2種以上でもよい。
エポキシ樹脂組成物中、トリスフェノールメタン型エポキシ樹脂(E)の配合量は、エポキシ樹脂組成物100質量部に対する量として、10質量部以上30質量部以下が好ましく、15質量部以上25質量部以下がより好ましい。
本発明のエポキシ樹脂組成物は、所望により、本発明の効果を損なわない範囲で、前記リン含有エポキシ樹脂変性物(A)、ノボラック型エポキシ樹脂(B)、及びトリスフェノールメタン型エポキシ樹脂(E)以外の他のエポキシ樹脂(G)を含有することができる。
このようなエポキシ樹脂(G)として、たとえばビスフェノール型エポキシ樹脂、グリシジルアミン型エポキシ樹脂、アミノフェノール型エポキシ樹脂、ナフタレン型エポキシ樹脂、又はイソシアネート変性エポキシ樹脂等が挙げられる。これらはいずれか1種を単独で使用してもよく、2種類以上を併用してもよい。中でもビスフェノール型エポキシ樹脂が好ましい。
エポキシ樹脂用硬化剤(C)としては、エポキシ樹脂を硬化させうるものであればどのような構造のものでもよく、公知の硬化剤が使用可能である。具体例として、アミン、酸無水物、ノボラック樹脂、フェノール、メルカプタン、ルイス酸アミン錯体、オニウム塩、又はイミダゾールなどが挙げられる。
上記の中でも、アミン型の硬化剤が好ましい。アミン型の硬化剤としては、例えば、ジアミノジフェニルメタン、若しくはジアミノジフェニルスルホン等の芳香族アミン、脂肪族アミン、イミダゾール誘導体、ジシアンジアミド、テトラメチルグアニジン、又はチオ尿素付加アミンなど、及びそれらの異性体、又は変成体を用いることができる。これらのなかでもジシアンジアミドは、プリプレグの保存性に優れるため特に好ましい。
エポキシ樹脂組成物中、エポキシ樹脂用硬化剤(C)の配合量は、「エポキシ樹脂用硬化剤(C)を除いた状態での当該エポキシ樹脂組成物のエポキシ当量数」に対する「エポキシ樹脂用硬化剤(C)の活性水素当量数」の比が0.5~1となる量が好ましい。前記比は0.6~0.8がより好ましい。0.5以上にすることでエポキシ樹脂組成物を充分に硬化することができる。1以下にすることで硬化物の靭性を高くできる。
本発明のエポキシ樹脂組成物は、所望により、本発明の効果を損なわない範囲で、硬化促進剤(F)を含有していてもよい。硬化促進剤(F)としては、使用するエポキシ樹脂硬化剤(C)による硬化反応を促進する効果を有するものであれば、特に制限されるものではない。
たとえばエポキシ樹脂用硬化剤(C)がジシアンジアミドである場合、硬化促進剤(F)としては、3-フェニル-1,1-ジメチル尿素、3-(3,4-ジクロロフェニル)-1,1-ジメチル尿素(DCMU)、3-(3-クロロ-4-メチルフェニル)-1,1-ジメチル尿素、又は2,4-ビス(3,3-ジメチルウレイド)トルエン等の尿素誘導体が好ましい。また、エポキシ樹脂用硬化剤(C)が酸無水物やノボラック樹脂である場合、硬化促進剤(F)としては、三級アミンが好ましい。また、エポキシ樹脂用硬化剤(C)がジアミノジフェニルスルホンである場合、硬化促進剤(F)としては、イミダゾール化合物、若しくはフェニルジメチルウレア(PDMU)等のウレア化合物;又は三フッ化モノエチルアミン、若しくは三塩化アミン錯体等のアミン錯体が好ましい。これらの中でもジシアンジアミドとDCMUの組み合わせが特に好ましい。
本発明のエポキシ樹脂組成物は、所望により、本発明の効果を損なわない範囲で、熱可塑性樹脂を含有していてもよい。
熱可塑性樹脂の種類については特に限定されず、たとえばフェノキシ、ポリアミド、ポリエステル、ポリカーボネート、ポリエーテルスルフォン、ポリフェニレンエーテル、ポリフェニレンスルフィド、ポリエーテルエーテルケトン、ポリエーテルケトンケトン、ポリイミド、ポリテトラフルオロエチレン、ポリエーテル、ポリオレフィン、液晶ポリマー、ポリアリレート、ポリスルフォン、ポリアクリロニトリルスチレン、ポリスチレン、ポリアクリロニトリル、ポリメチルメタクリレート、ABS、AES、ASA、ポリ塩化ビニル、又はポリビニルフォルマール等が挙げられる。これらはいずれか1種を単独で使用してもよく、2種類以上を併用してもよい。
上記の中でも、硬化物の耐熱性、又は靭性に優れる点から、ポリエーテルスルフォン、ポリエーテルエーテルケトン、及びポリビニルフォルマールからなる群より選ばれる少なくとも1種の樹脂が好ましい。
本発明のエポキシ樹脂組成物は、所望により、本発明の効果を損なわない範囲で、公知の様々な添加剤を含有していてもよい。前記添加剤としては、たとえば、シリコーンオイル、天然ワックス類、合成ワックス類、直鎖脂肪酸の金属塩、酸アミド、エステル類、若しくはパラフィン類等の離型剤;結晶質シリカ、溶融シリカ、ケイ酸カルシウム、アルミナ、炭酸カルシウム、タルク、若しくは硫酸バリウム等の粉体やガラス繊維、若しくは炭素繊維等の無機充填剤;カーボンブラック、若しくはベンガラ等の着色剤;又はシランカップリング剤等が挙げられる。これらはいずれか1種を単独で使用してもよく、2種類以上を併用してもよい。
本発明のエポキシ樹脂組成物は、上記の各成分を混合することにより調製できる。各成分の混合方法としては、三本ロールミル、プラネタリミキサー、ニーダー、万能かくはん機、ホモジナイザー、又はホモディスパーなどの混合機を用いる方法が挙げられる。
本発明の1つの側面としては、金属水酸化物を含むエポキシ樹脂組成物を強化繊維に含浸させてなるプリプレグであって、金属水酸化物の中心粒子径が強化繊維の直径以下であるプリプレグに関する。
本発明の別の側面としては、リン化合物及び水酸化アルミニウムを含有するエポキシ樹脂組成物を強化繊維に含浸させてなるプリプレグであって、前記水酸化アルミニウムの中心粒子径が強化繊維の直径以下であるプリプレグに関する。
本発明のプリプレグにおいて、金属水酸化物が水酸化アルミニウムである場合には、水酸化アルミニウムの中心粒子径が強化繊維の直径以下であると、水酸化アルミニウム粒子を含むエポキシ樹脂組成物を強化繊維に含浸させる際に、水酸化アルミニウム粒子が、強化繊維の間をすり抜けることが可能となると考えられる。このことにより、プリプレグ全体に水酸化アルミニウム粒子を分散させることが可能となり、水酸化アルミニウム粒子の凝集による機械特性の低下や、難燃性能の低下を防ぎ、高い難燃性能と高い機械特性を両立できるので好ましい。また、中心粒子径が0.2μm以上、かつ強化繊維の直径以下であることがより好ましい。
前記リン化合物としては、分子中にリン原子を含むものであれば特に限定されないが、リン酸エステル、縮合リン酸エステル、又はホスファフェナントレン系化合物などのリン含有化合物や赤リンが好ましく用いられる。これらのリン化合物は、硬化反応中にエポキシ樹脂骨格に取り込まれることもでき、エポキシ樹脂組成物に分散又は相溶することもできる。
強化繊維としては、特に限定されず、繊維強化複合材料を構成する強化繊維として公知のもののなかから用途等に応じて適宜選択すればよい。たとえば炭素繊維、アラミド繊維、ナイロン繊維、高強度ポリエステル繊維、ガラス繊維、ボロン繊維、アルミナ繊維、若しくは窒化珪素繊維などの各種の無機繊維又は有機繊維を用いることができる。中でも、難燃性の観点から、炭素繊維、アラミド繊維、ガラス繊維、ボロン繊維、アルミナ繊維、又は窒化珪素繊維が好ましく、比強度及び比弾性に優れる点から、炭素繊維が特に好ましい。
炭素繊維は、JIS R7601(1986)に準じて測定したストランド引張強度が1.0~9.0GPa、及びストランド引張弾性率が150~1000GPaのものが好ましく、ストランド引張強度1.5~9.0GPa、及びストランド引張弾性率200~1000GPaのものがより好ましい。
強化繊維の形態としては、一方向に引き揃えられたものであってもよく、織物、又はノンクリンプファブリックでもよい。
本発明のプリプレグは、本発明のエポキシ樹脂組成物と強化繊維とを用いて、公知の方法で製造することができる。
本発明の繊維強化複合材料は、前記プリプレグを硬化して得られる。
本発明の繊維強化複合材料は、本発明のプリプレグを用いて、公知の方法で製造することができる。
本発明の繊維強化複合材料は、マトリックス樹脂が前記本発明のエポキシ樹脂組成物の硬化物であることから、ハロゲン系難燃剤、赤リン、及びリン酸エステルを含有せずに優れた難燃性(たとえば0.8mm厚の繊維強化複合材料成形板としたときの難燃性がUL-94VでV-0、及び3.0mm厚の繊維強化複合材料成形板としたときの難燃性がFAR25.853,a-1 Part IVを満たす)を有する。したがって、本発明の繊維強化複合材料は、高度な難燃性能が要求される用途、たとえば電気電子筐体材料や航空機内装用材料等において有用である。
また、本発明のエポキシ樹脂組成物の硬化物は、無機系難燃剤である金属水酸化物を含有していても充分な機械的強度を有している。そのため本発明の繊維強化複合材料は、曲げ特性等の機械特性も良好である。
本発明において、繊維強化複合材料は、難燃性及び機械特性に優れることから、強化繊維として炭素繊維を含む炭素繊維強化複合材料であることが好ましい。
以下の各例で使用した原料(樹脂等)、製造方法、及び評価方法を以下に示す。
<I.原料>
リン含有エポキシ樹脂変性物(A)、ノボラック型エポキシ樹脂(B)、エポキシ樹脂用硬化剤(C)、金属水酸化物(D)、トリスフェノールメタン型エポキシ樹脂(E)、硬化促進剤(F)、又はその他のエポキシ樹脂(G)として、表1に記載の製品を用意した。
A-1:エポキシ当量7740g/eq、リン含有率7.4質量%。
B-1:エポキシ当量177g/eq、リン含有率0質量%。
B-2:エポキシ当量172g/eq、リン含有率0質量%。
E-1:エポキシ当量169g/eq、リン含有率0質量%。
G-1:エポキシ当量189g/eq、リン含有率0質量%。
D-1の中心粒子径(レーザー回折法により測定)は1.4μm、付着水分は0.17質量%、
D-2の中心粒子径(レーザー回折法により測定)は0.8μm、付着水分は、0.40質量%、
D-3の中心粒子径(レーザー回折法により測定)は5.5μm、付着水分は0.07質量%
D-4の中心粒子径(レーザー回折法により測定)は11.0μm、付着水分は0.30質量%、
D-5の中心粒子径(レーザー回折法により測定)は35.0μm、付着水分は0.20質量%であった。
C-1の活性水素当量は、分子式中の水素数と分子量から21g/eqと計算された。
(実施例1)
容器にG-1を15質量部、C-1を7.5質量部、F-1を5質量部計量し攪拌、混合した。これを三本ロールミルにてさらに細かく混合し、硬化剤マスターバッチを得た。
フラスコにA-1を16質量部、B-2を34質量部計量し、オイルバスを用いて150℃に加熱し溶解混合した。その後65℃程度まで冷却し、そこに、D-1を38質量部、B-1を21質量部、E-1を30質量部、前記硬化剤マスターバッチを添加し、攪拌及び混合することによりエポキシ樹脂組成物を得た。
組成比を表2に示すように変更した他は実施例1と同様にして、エポキシ樹脂組成物を調製した。
容器にG-1を15質量部、C-1を7.5質量部、F-1を5質量部計量し、攪拌及び混合した。これを三本ロールミルにてさらに細かく混合し、硬化剤マスターバッチを得た。
フラスコにG-1を4質量部、H-1を2質量部計量し、オイルバスを用いて160℃に加熱し溶解混合し、熱可塑性樹脂マスターバッチを得た。
別のフラスコにA-1を37質量部、B-2を81質量部計量し、オイルバスを用いて150℃に加熱し溶解混合した。その後65℃程度まで冷却し、そこに、D-1を50質量部、前記硬化剤マスターバッチ及び前記熱可塑性樹脂マスターバッチを添加し、攪拌及び混合することによりエポキシ樹脂組成物を得た。
容器にG-1を15質量部、C-1を7.5質量部、F-1を5質量部計量し、攪拌及び混合した。これを三本ロールミルにてさらに細かく混合し、硬化剤マスターバッチを得た。
フラスコにA-1を40質量部、B-2を85質量部計量し、オイルバスを用いて150℃に加熱し溶解混合した。その後65℃程度まで冷却し、そこに、D-1を30質量部、前記硬化剤マスターバッチを添加し、攪拌及び混合することによりエポキシ樹脂組成物を得た。
組成比を表3に示すように替えた他は実施例8と同様にして、エポキシ樹脂組成物を得た。
B-2をB-1に替え、組成比を表3に示すように替えた他は実施例8と同様にして、エポキシ樹脂組成物を得た。
D-1をD-2、D-3、D-4、又はD-5にそれぞれ替え、組成比を表3に示すように替えた他は実施例10と同様にして、エポキシ樹脂組成物を得た。
容器にG-1を15質量部、C-1を7.5質量部、F-1を5質量部計量し攪拌及び混合した。これを三本ロールミルにてさらに細かく混合し、硬化剤マスターバッチを得た。
フラスコにA-1を19.2質量部、B-2を40.8質量部計量し、オイルバスを用いて150℃に加熱し溶解混合した。その後65℃程度まで冷却し、そこに、E-1を44.2質量部、前記硬化剤マスターバッチを添加し、攪拌混合することによりエポキシ樹脂組成物を得た。
容器にG-1を15質量部、C-1を7.5質量部、F-1を5質量部計量し攪拌、混合した。これを三本ロールミルにてさらに細かく混合し、硬化剤マスターバッチを得た。
フラスコにA-1を19.2質量部、B-2を40.8質量部計量し、オイルバスを用いて150℃に加熱し溶解混合した。その後65℃程度まで冷却し、そこに、D-1を15質量部、E-1を44.2質量部、前記硬化剤マスターバッチを添加し、攪拌混合することによりエポキシ樹脂組成物を得た。
組成比を表4に示すように替えた他は比較例2と同様にして、エポキシ樹脂組成物を得た。
組成比を表4に示すように替えた他は実施例1と同様にして、エポキシ樹脂組成物を得た。
組成比を表4に示すように替えた他は実施例10と同様にして、エポキシ樹脂組成物を得た。
組成比を表4に示すように替えた他は実施例7と同様にして、エポキシ樹脂組成物を得た。
得られたエポキシ樹脂組成物を、2mm厚のポリテトラフルオロエチレンのスペーサーを挟んだ2枚のガラス板の間に注入し、130℃×2時間、昇温速度2℃/分の硬化条件で加熱硬化し、2mm厚の樹脂板を得た。

実施例10で得られたエポキシ樹脂組成物を、(株)ヒラノテクシード製M-500コンマコーターでフィルム状にし、樹脂目付け48g/m2のレジンフィルム(ホットメルトフィルム)を作製した。このレジンフィルムを、ドラムワインド方式によって引き揃えられた三菱レイヨン(株)製炭素繊維TR50S15L(後述する測定方法で、得た単繊維の直径は、6.5μmであった。)の両面に張り合わせ、加熱ロールで含浸させて、繊維目付け225g/m2、樹脂含有率30%の炭素繊維プリプレグを得た。
実施例10で得られたエポキシ樹脂組成物の代わりに実施例11で得られたエポキシ樹脂組成物を用いた以外は上記と同様にして、繊維目付け225g/m2、樹脂含有率30%の炭素繊維プリプレグを得た。
実施例10で得られたエポキシ樹脂組成物の代わりに実施例12で得られたエポキシ樹脂組成物を用いた以外は上記と同様にして、繊維目付け225g/m2、樹脂含有率30%の炭素繊維プリプレグを得た。
実施例10で得られたエポキシ樹脂組成物の代わりに実施例13で得られたエポキシ樹脂組成物を用いた以外は上記と同様にして、繊維目付け225g/m2、樹脂含有率30%の炭素繊維プリプレグを得た。
実施例10で得られたエポキシ樹脂組成物の代わりに実施例14で得られたエポキシ樹脂組成物を用いた以外は上記と同様にして、繊維目付け225g/m2、樹脂含有率30%の炭素繊維プリプレグを得た。
実施例10で得られたエポキシ樹脂組成物の代わりに実施例15で得られたエポキシ樹脂組成物を用いた以外は上記と同様にして、繊維目付け225g/m2、樹脂含有率30%の炭素繊維プリプレグを得た。
実施例10で得られたエポキシ樹脂組成物の代わりに実施例16で得られたエポキシ樹脂組成物を用いた以外は上記と同様にして、繊維目付け225g/m2、樹脂含有率30%の炭素繊維プリプレグを得た。
実施例11で得られたエポキシ樹脂組成物の代わりに比較例6で得られたエポキシ樹脂組成物を用いた以外は上記と同様にして炭素繊維プリプレグの作成を行ったところ、リン含有エポキシ樹脂変性物(A)の量が多いため、炭素繊維プリプレグとした際、適切なドレープ性を有していなかった。
実施例11で得られたエポキシ樹脂組成物の代わりに比較例7で得られたエポキシ樹脂組成物を用いた以外は上記と同様にして炭素繊維プリプレグの作成を行ったところ、金属水酸化物(D)の量が多いため、炭素繊維プリプレグとして適切な形態を保ったものは得られなかった。
実施例7で得られたエポキシ樹脂組成物を、(株)ヒラノテクシード製M-500コンマコーターでフィルム状にし、樹脂目付け67g/m2のレジンフィルムを作製した。このレジンフィルムを三菱レイヨン(株)製炭素繊維織物TR3110Mの両面に張り合わせ、加熱ロールで含浸させて、繊維目付け200g/m2、樹脂含有率40%の炭素繊維プリプレグを得た。
実施例7で得られたエポキシ樹脂組成物の代わりに比較例7で得られたエポキシ樹脂組成物を用いた以外は上記と同様にして炭素繊維プリプレグの作成を行ったところ、金属水酸化物(D)の量が多いため、炭素繊維プリプレグとして適切な形態を保ったものは得られなかった。
(1)サンプルの作製
長さ5cmに切断した炭素繊維束をエポキシ樹脂(エポマウント主剤:エポマウント硬化剤=100:9(質量比))に包埋し、2cmに切断して横断面を露出させ、鏡面処理した。
更に、繊維の外形を明瞭にするために、サンプルの横断面を次の方法でエッチング処理した。
・使用装置:日本電子(株)JP-170 プラズマエッチング装置、
・処理条件:(雰囲気ガス:Ar/O2=75/25、プラズマ出力:50W、真空度:約120Pa、処理時間:5min。)。
前記(1)及び(2)により得られたサンプルの横断面を、SEM(PHILIPS FEI-XL20)を用いて観察し、画面上に5個以上の繊維断面が写っている写真を任意に5枚撮影した。
各サンプルについて5枚のSEM写真から任意に20個、ただし、1枚の写真から3個以上の単繊維断面を選んで、画像解析ソフトウェア(日本ローパー(株)製、製品名:Image-Pro PLUS)を用いて繊維断面の外形をトレースし、断面の直径dを計測した。選んだ単繊維断面全ての直径dの平均を、炭素繊維束の単繊維の直径Diとした。
得られた炭素繊維プリプレグを150mm×150mmの大きさにカットし、繊維方向が0°/90°/90°/0°となるように4枚積み重ね、130℃×90分間、昇温速度2℃/分、圧力0.6MPaの条件でオートクレーブにて硬化し、0.8mm厚の炭素繊維複合材料板([0/90]s)を得た。
得られた炭素繊維プリプレグを200mm×200mmの大きさにカットし、繊維方向が0°/0°/0°/0°/0°/0°/0°/0°/0°/0°となるように10枚積み重ね、130℃×90分間、昇温速度2℃/分、圧力0.6MPaの条件でオートクレーブにて硬化し0.2mm厚の炭素繊維複合材料板([0°/0°/0°/0°/0°/0°/0°/0°/0°/0°])を得た。
得られた炭素繊維プリプレグを320mm×320mmの大きさにカットし、繊維方向が0°/90°/0°/90°/0°/90°/0°/90°/0°/90°/0°/90°/0°/90°/0°となるように15枚積み重ね、130℃×90分間、昇温速度2℃/分、圧力0.6MPaの条件でオートクレーブにて硬化し、3.0mm厚の炭素繊維複合材料板([0°/90°/0°/90°/0°/90°/0°/90°/0°/90°/0°/90°/0°/90°/0°])を得た。
(1)樹脂板のガラス転移温度Tgの測定:
測定機器はTAインスツルメント社製ARES-RDSを用いた。
得られた2mm厚の樹脂板に関して、試験片(長さ55mm×幅12.7mm)に加工し、測定周波数1Hz、昇温速度5℃/分で、貯蔵弾性率G’を温度に対して対数プロットし、logG’の平坦領域の近似直線と、G’が転移する領域の近似直線との交点から求まる温度をガラス転移温度(G’-Tg)として記録した。結果を表2~4に示す。
得られた2mm厚の樹脂板に関して、試験片(長さ60mm×幅8mm)に加工し、3点曲げ治具(圧子及びサポートとも3.2mmR、サポート間距離32mm)を設置したインストロン社製万能試験機を用い、クロスヘッドスピード2mm/分の条件で曲げ特性(曲げ強度、曲げ弾性率、最大荷重時伸度、破断伸度)を測定した。結果を表2~4に示した。
得られた2mm厚の樹脂板に関して、適当なサイズに加工後、空気中及び水中での重量を測定し、アルキメデス法で比重を算出した。結果を表2~4に示した。
得られた2mm厚の樹脂板に関して、試験片(長さ127mm×幅12.7mm)に加工し、スガ試験機製燃焼試験機を用いてUL-94V規格に従って燃焼試験を実施した。
総燃焼時間[秒]と判定結果[V-0、V-1、V-2及びfail]を記録した。結果を表2~4に示した。
得られた0.8mm厚の炭素繊維複合材料に関して、試験片(長さ127mm×幅12.7mm)に加工し、スガ試験機製燃焼試験機を用いてUL-94V規格に従って燃焼試験を実施した。総燃焼時間[秒]と判定結果[V-0、V-1、V-2及びfail]を記録した。結果は表3に示した。
得られた3.0mm厚の炭素繊維複合材料に関して、試験片(長さ150mm×幅150mm)に加工し、FAR25.853,a-1 Part IV規格に従って燃焼試験を実施した。発熱速度[Heat Release Rate]の2分間の積分値と5分間の最大値を記録した。結果を表3、又は4に示した。
得られた2mm厚の炭素繊維複合材料板に関して、試験片(長さ127mm×幅12.7mm)に加工し、3点曲げ治具(圧子5.0mmR、サポート3.2mmR、サポート間距離80mm)を設置したインストロン社製万能試験機を用い、クロスヘッドスピード5.3mm/分の条件で曲げ特性(曲げ強度、曲げ弾性率、最大荷重時伸度、破断伸度)を測定した。結果を表3、又は4に示した。
得られた2mm厚の炭素繊維複合材料板に関して、試験片(長さ25.4mm×幅6.35mm)に加工し、3点曲げ治具(圧子3.2mmR、サポート1.6mmR、サポート間距離8mm)を設置したインストロン社製万能試験機を用い、クロスヘッドスピード1.27mm/分の条件でILSS特性(強度)を測定した。結果を表3、又は4に示した。
図1及び表2~4に示す結果に示すとおり、2.5CA+CD≧45(式(1))、6≦CA≦40(式(2))及び3≦CD≦30(式(3))を満たす実施例1~14のエポキシ樹脂組成物を硬化させた樹脂板は、難燃性能に優れ、機械特性も良好であった。また、実施例10、13、14で調製したエポキシ樹脂組成物を用いて作成したプリプレグを硬化させた炭素繊維複合材料板は、難燃性能に優れ、機械特性も良好であった。一方、金属水酸化物(D)を含有しない比較例1、式(1)を満たさない比較例2~4、式(1)及び(2)を満たさない比較例5は、樹脂板の難燃性能が低かった。式(2)を満たさない比較例6は、樹脂板の難燃性能は良好であったものの、炭素繊維プリプレグが適切なドレープ性を有しておらず、複合材料の作成に適していなかった。式(3)を満たさない比較例7は、樹脂板の難燃性能は良好であったものの、炭素繊維プリプレグとして適切な形態を取ったものは得られず、複合材料の作成に適していなかった。また、水酸化アルミニウムの中心粒子径が強化繊維の直径以上である実施例15,16で調製したエポキシ樹脂組成物を用いて作成したプリプレグを硬化させた炭素繊維複合材料板は、難燃性能に優れるものの、機械特性が低下した。
本発明の繊維強化複合材料によれば、優れた難燃性と機械特性とを両立できる。
Claims (10)
- エポキシ樹脂組成物であって、
下記式(a)で示される化合物(a)からなるリン含有エポキシ樹脂変性物(A)、
ノボラック型エポキシ樹脂(B)、
エポキシ樹脂用硬化剤(C)、及び
金属水酸化物(D)を含有し、
前記エポキシ樹脂組成物の総量に対する前記リン含有エポキシ樹脂変性物(A)の質量含有率CA%及び前記金属水酸化物(D)の質量含有率CD%が下記式(1)、(2)及び(3)を満たす前記エポキシ樹脂組成物。
(1)2.5CA+CD≧45
(2)6≦CA≦40
(3)3≦CD≦30
- さらに、トリスフェノールメタン型エポキシ樹脂(E)を含有する、請求項1に記載のエポキシ樹脂組成物。
- 前記金属水酸化物(D)が水酸化アルミニウムである、請求項1又は2に記載のエポキシ樹脂組成物。
- 請求項1に記載のエポキシ樹脂組成物を強化繊維に含浸させてなるプリプレグ。
- 前記エポキシ樹脂組成物がさらに、トリスフェノールメタン型エポキシ樹脂(E)を含有する、請求項4に記載のプリプレグ。
- 前記金属水酸化物(D)が水酸化アルミニウムである、請求項4又は5に記載のプリプレグ。
- 前記水酸化アルミニウムの中心粒子径が強化繊維の直径以下である、請求項6に記載のプリプレグ。
- 請求項4~7のいずれか1項に記載のプリプレグを硬化して得られる繊維強化複合材料。
- リン化合物及び水酸化アルミニウムを含有するエポキシ樹脂組成物を強化繊維に含浸させてなるプリプレグであって、前記水酸化アルミニウムの中心粒子径が強化繊維の直径以下であるプリプレグ。
- 請求項9に記載のプリプレグを硬化して得られる繊維強化複合材料。
