また、ハイブリット自動車を始めとする電気自動車用の電池として高出力の二次電池の開発が強く望まれている。
このような要求を満たす二次電池として、リチウムイオン二次電池がある。リチウムイオン二次電池は、負極および正極と電解液等で構成され、負極および正極の活物質として、リチウムを脱離および挿入することが可能な材料が用いられている。
そして、かかる正極活物質を採用すれば、サイクル特性に優れかつ電池の初期容量を損なうことなく電池の熱安定性の向上が図れる旨の記載がある。
特許文献3には、組成式LiNi1-aMaO2(式中、Mは、Ni以外の遷移金属元素、2族元素、又は13族元素から選ばれる少なくとも1種の元素を示し、aは、0.01≦a≦0.5である)を有する焼成粉末を水洗する技術が開示されている。
そして、水洗処理により、焼成粉末の表面に付着する不純物又は副生成物の除去を十分に行うことができ、熱安定性を向上させ、さらに高容量化も達成できる旨が記載されている。
また、特許文献3に記載されている技術は、水洗処理によってリチウムニッケル複合酸化物の特性向上を図るものであるにもかかわらず、水洗処理によってリチウムニッケル複合酸化物の表面が損傷し、出力特性が悪化するという問題が生じている。
第1発明の非水系電解質二次電池用正極活物質は、一般式:LitNi1-x-y-zCoxAlyTizO2( 0.98≦t≦1.10、0<x≦0.30、0.03≦y≦0.15、0.001≦z≦0.03)で表され、かつ、一次粒子により構成された二次粒子からなる層状構造を有する六方晶系のリチウム含有複合酸化物により構成されており、前記一次粒子表面および/または該一次粒子間の粒界にチタン濃縮層が形成されていることを特徴とする。
第2発明の非水系電解質二次電池用正極活物質は、第1発明において、前記リチウム含有複合酸化物は、その3a、3b、6cの各サイトを[Li]3a[Ni1-x-y-zCoxAlyTiz]3b[O2]6cで表示した場合、該リチウム含有複合酸化物のX線回折によるリートベルト解析から得られた3aサイトにおけるリチウム以外の金属イオンのサイト占有率が2%以下であることを特徴とする。
第3発明の非水系電解質二次電池用正極活物質は、第1または第2発明において、前記二次粒子の形状が、球状または略球状であることを特徴とする。
第4発明の非水系電解質二次電池用正極活物質は、第1、第2または第3発明において、前記二次粒子の平均粒径が3~8μmであり、粒度分布の広がりを示す指標である〔(d90-d10)/平均粒径〕が0.60以下であることを特徴とする。
(非水系電解質二次電池用正極活物質の製造方法)
第5発明の非水系電解質二次電池用正極活物質の製造方法は、第1、第2、第3または第4発明の非水系電解質二次電池用正極活物質を製造する製造方法であって、一般式:Ni1-x-yCoxAly(OH)2(

第8発明の非水系電解質二次電池用正極活物質の製造方法は、第5、第6または第7発明において、前記焼成後に水洗処理を行うことを特徴とする。
(非水系電解質二次電池)
第9発明の非水系電解質二次電池は、正極が、第1、第2、第3または第4発明の非水系電解質二次電池用正極活物質を用いて形成されていることを特徴とする。
第1発明によれば、一次粒子表面や一次粒子間の粒界に存在するチタン濃縮層がリチウムイオン導電体として働くので、リチウムイオンの脱挿入が円滑になる。よって、このリチウムニッケル複合酸化物を正極活物質として正極を形成した場合、高容量、高安定性および高出力特性の二次電池を形成することができる。また、リチウムニッケル複合酸化物中に存在する不安定な4価のニッケルの割合を低下させることができるから、このリチウムニッケル複合酸化物を正極活物質として正極を形成した場合、熱安定性を向上させることができる。しかも、結晶構造安定性が高まり、充放電に伴うリチウム脱挿入時の結晶の膨張収縮が抑制されるので、充放電の繰り返しによるサイクル安定性も向上する。
第2発明によれば、このリチウムニッケル複合酸化物を正極活物質として正極を形成した場合、二次電池の電池容量、安定性および出力特性を改善することができる。
第3発明によれば、電池において充填密度を高めることができるので、電池容積当たりの電池容量を向上させることができる。しかも、二次粒子における局所的な反応を抑制することができるので、サイクル特性を向上させることができる。
第4発明によれば、高出力特性と高耐久特性を実現することができる。しかも、活物質粒子でのリチウムイオンの脱挿入に伴うレドックス反応が均等に行われるので、サイクル特性をより向上させることができる。
(非水系電解質二次電池用正極活物質の製造方法)
第5発明によれば、正極活物質における二次粒子を構成する一次粒子表面および/または一次粒子間の粒界にチタン濃縮層を形成させることができる。

第8発明によれば、焼成後に水洗処理を行うので、製造されたリチウムニッケル複合酸化物を正極活物質として正極を形成した場合、二次電池の熱安定性を向上させることができ、二次電池の高容量化も達成することができる。
(非水系電解質二次電池)
第9発明によれば、高容量、高安定性、高出力特性の非水系電解質二次電池を得ることができる。
本発明の非水系電解質二次電池用正極活物質は、層状構造を有する六方晶系のリチウム複合酸化物において、構成するニッケルの一部をコバルト、アルミニウムおよびチタンで置換したものであり、リチウムニッケル含有複合酸化物の一次粒子表面および一次粒子間の粒界のチタン濃度が制御されたものである。
よって、本発明の正極活物質から正極を形成すれば、この正極を採用した非水系電解質二次電池の出力特性を向上させることができる。
なお、本発明の正極活物質のチタン濃縮層は、リチウムチタン酸化物あるいはリチウムチタン酸化物とニッケル酸リチウムの中間体と考えられるが、チタン濃縮層はこれらの中間体に限定されるわけではない。
よって、本発明の正極活物質を水洗処理して正極を形成し、この正極を非水系電解質二次電池に採用した場合でも、非水系電解質二次電池の出力特性が劣化することを抑制することができる。
ニッケルに対するチタンの置換量が0.1at%未満の場合には、上述したようなチタン濃縮層が形成されないので、非水系電解質二次電池の出力特性の向上効果が得られないし、水洗処理時の粒子表面層の損傷防止効果が得られない。
一方、ニッケルに対するチタンの置換量が3at%を超えると、後述する3bサイトに入るチタンが多くなり、非水系二次電池用正極活物質の正極として使用したとき十分な電池容量が得られない。
よって、上記のごときチタン濃縮層を形成する上では、ニッケルに対するチタンの置換量が、0.1at%以上3at%以下(0.001≦z≦0.03)であることが好ましく、0.3at%以上1.5at%以下(0.003≦z≦0.015)であれば、高い電池容量と良好な出力特性を両立させることができるゆえ、より好ましい。
なお、at%とは、原子組成百分率である。
また、本発明の正極活物質では、ニッケルの一部を、コバルトやアルミニウムに置換することが好ましい。
かかる置換を行えば、本発明の正極活物質中に存在する不安定な4価のニッケルの割合を低下させることができるから、この本発明の正極活物質から正極を形成した場合、熱安定性を向上させることができる。
また、本発明の正極活物質の結晶構造の安定性が高まり、充放電に伴うリチウム脱挿入時の結晶の膨張収縮が抑制されるので、充放電の繰り返しによるサイクル安定性も向上させることができる。
その理由は、以下のとおりである。
しかし、4価のニッケルは非常に不安定で、高温にすると容易に酸素を放出して2価(NiO)となり易い。そして、4価のニッケルが増加すると、熱暴走を促進させる要因となる。
しかも、かかるリチウムニッケル複合酸化物は、結晶構造の安定性が高まるので、リチウムが結晶から離脱したり挿入したりしたときに、結晶の膨張収縮が抑制される。
ニッケルに対するコバルトおよびアルミニウムの置換量が、上記のごとき範囲から外れた場合には、電池容量の低下や結晶性の悪化という問題が生じるからである。
また、本発明の正極活物質は、3a、3b、6cの各サイトを[Li]3a[Ni1-x-y-zCoxAlyTiz]3b[O2]6cで表示した場合において、X線回折によるリートベルト解析から得られた3aサイトにおけるリチウム以外の金属イオンのサイト占有率が2%以下となるように調整されていることが好ましい。
その理由は、以下のとおりである。

以上であるようなリチウムニッケル複合酸化物は、理想的な結晶構造に近くなるので、化学量論性に優れていると言える。
そして、電池活物質として考えた場合、リチウムは脱離・挿入が可能なためリチウム欠損が生じても結晶の完全性は維持できる。
従って、現実的には3aサイトのリチウム以外の金属イオンの占有率をもって化学量論性あるいは結晶の完全性を示すのがよい方法と考えられる。
を越えると、リチウム以外の金属イオンによる上記拡散パスの阻害が多くなり、十分な電池容量と出力特性が得られず、電池の充放電特性を悪化させる原因となり得る。
本発明の非水系電解質二次電池用正極活物質であるリチウムニッケル複合酸化物は粒子状であるが、その粒子形状は、球状または略球状であることが好ましい。ここで、球状とは楕円球状をも含む概念である。
球状または略球状とすれば、その表面性状を均一な状態に近づけることができるので、粒子における局所的な反応を抑制することができる。すると、本発明の正極活物質によって形成された正極を有する二次電池では、サイクル特性を向上させることができる。
また、球状または略球状とすれば、正極中への正極活物質の充填密度を高めることができるので、電池容積当たりの出力を向上させることができる。
本発明の正極活物質では、その平均粒径が3~8μm、かつ、粒度分布の広がりを示す指標である〔(d90-d10)/平均粒径〕が0.60以下となるように調整することが好ましい。
かかる粒径および粒径分布とすれば、本発明の正極活物質によって形成された正極を有する二次電池も高出力特性と高耐久特性を付与することができる。
一方、平均粒径が8μmを超えると、正極活物質の比表面積が低下して電池の電解液との界面が減少することにより正極の抵抗が上昇して電池の出力特性が低下する可能性がある。
よって、本発明の正極活物質では、平均粒径を3~8μmに調整することが好ましく、かかる範囲とすれば、正極活物質表面におけるリチウムと電解質の反応面積を増加させることができるので、本発明の正極活物質によって形成された正極を有する二次電池を高出力化することができる。
微粒子が多く存在する正極活物質を用いて正極を形成した場合には、微粒子の局所的な反応に起因して発熱する可能性があり安全性が低下することがあり、微粒子が選択的に劣化してサイクル特性が悪化することがある。
一方、大径粒子が多く存在する正極活物質を用いて正極を形成した場合には、電解液と正極活物質との反応面積が十分に取れず反応抵抗の増加による電池出力が低下する虞がある。
よって、本発明の正極活物質では、粒度分布の広がりを示す指標である〔(d90-d10)/平均粒径〕が0.60以下として粒径分布を均一化することが好ましい。かかる範囲とすれば、活物質粒子でのリチウムイオンの脱挿入に伴うレドックス反応が均等に行われるので、サイクル特性をより向上することができる。
平均粒径や、d90、d10を求める方法は特に限定されないが、例えば、レーザー光回折散乱式粒度分析計で測定した体積積算値から求めることができる。
上述した非水系電解質二次電池用正極活物質は、上記のごとき構造を有するように製造できるのであれば、その製造方法はとくに限定されない。
しかし、本発明の非水系電解質二次電池用正極活物質の製造方法(以下、単に本発明の方法という)、つまり、Ni1-x-yCoxAly(OH)2(
但し、0<x≦0.30、0.03≦y≦0.15)で表されるニッケルコバルトアルミニウム複合水酸化物を熱処理して得たニッケルコバルトアルミニウム複合水酸化物あるいはニッケルコバルトアルミニウム複合酸化物(または、両者の混合物)と、リチウム化合物と、チタン化合物とを混合し、この混合物を700~820℃ かつ4時間以上の条件で焼成する方法(図10)を採用すれば、上述したような本発明の正極活物質を確実かつ効果的に製造することができるので、好ましい。
かかる複合水酸化物を用いることで、得られる非水系電解質二次電池用正極活物質の粒径と粒径分布を厳密に制御することができ、高出力特性とサイクル特性の更なる向上が可能となるからである。
本発明の方法に使用するニッケルコバルトアルミニウム複合水酸化物を得る方法としては、上記組成の水酸化物の微粒子を含んだスラリーを噴霧して乾燥させる噴霧乾燥法、上記組成の複数の金属化合物を水に溶解させた混合水溶液に、アルカリ性水溶液を添加して中和することで複合水酸化物を晶析させる中和晶析法を使用することができる。
また、中和晶析法には、通常、連続式とバッチ式に大別されるが、いずれの方式も用いることができる。
上記ニッケルコバルトアルミニウム複合水酸化物は、その粒径と粒径分布を厳密に制御することが好ましい。粒径と粒径分布を厳密に制御する上では、バッチ式晶析法を用いることが好ましく、特に、バッチ式晶析法において、核生成工程と核生成工程において生成された核を成長させる粒子成長工程とに分離して、粒径と粒径分布を制御することが好ましい。
すなわち、ニッケルを含有する金属化合物とアンモニウムイオン供給体とを含む核生成用水溶液を、液温25℃を基準として測定するpH値が12.0~13.4となるように制御して核生成を行う核生成工程と、該核生成工程において形成された核を含有する粒子成長用水溶液を、液温25℃を基準として測定するpH値が10.5~12.0となるように制御して前記核を成長させる粒子成長工程とからなる上記複合水酸化物の製造方法を用いることが好ましい。
以下、核生成工程と粒子成長工程とを有するバッチ式晶析法について、図8に基づいて説明する。
まず、ニッケルを含有する複数の金属化合物を所定の割合で水に溶解させ、混合水溶液を作製する。混合水溶液における各金属の組成比は、上記複合水酸化物粒子の組成比と同様とする。
一方、反応槽には、水酸化ナトリウム水溶液等のアルカリ水溶液、アンモニウムイオン供給体を含むアンモニア水溶液、および水を供給して混合して水溶液を形成する。
合わせて、反応前水溶液中のアンモニウムイオンの濃度が3~25g/Lとなるように調節する。また、反応前水溶液の温度は20~60℃となるように調節する。なお、反応槽内の液体のpH、アンモニウムイオンの濃度は、それぞれ一般的なpH計、イオンメーターによって測定できる。
なお、核の生成に伴って、反応水溶液のpH値およびアンモニウムイオンの濃度が変化するので、反応水溶液にアルカリ水溶液、アンモニア水溶液を供給して、所定の条件を維持するように制御する。
核生成工程が終了すると、反応水溶液のpH値が、液温25℃を基準として測定したときのpH値として、pH10.5~12.0となるように調整して粒子成長工程とする。具体的には、アルカリ水溶液の供給量を調整して、反応水溶液のpH値を制御する。
pH値を上記範囲とするのは、pH値が12.0より高い場合、あらたに生成される核が多く十分に成長した粒子が得られず、pH値が10.5未満では、アンモニアイオンによる溶解度が高く析出せずに液中に残る金属イオンが増えるため好ましくないからである。
したがって、粒子成長工程において、反応水溶液のpH値を上記範囲とすれば、核の生成反応よりも核の成長反応の方が優先して生じ、水溶液中には新たな核はほとんど生成されないので、所定の粒子径を有する上記複合水酸化物粒子が形成させることができる。
上記方法に使用する金属化合物としては、目的とする金属を含有する化合物を使用するが、使用する化合物は、水溶性の化合物を用いることが好ましく、硝酸塩、硫酸塩、塩酸塩等が挙げられる。例えば、硫酸ニッケル、硫酸コバルトが好ましく用いられる。混合水溶液を形成する際に、各金属化合物は、混合水溶液中に存在する金属イオンの原子数比が、目的とする複合水酸化物中の金属イオンの原子数比と一致するように調整される。
上記金属化合物としては、特に限定されるものではなく、硝酸塩、硫酸塩、塩化物が用いられるが、硫酸塩が好ましく、アルミニウム化合物としては、上記塩以外にアルミン酸ナトリウムを用いることが好ましい
上記反応槽内において、反応水溶液中のアンモニア濃度は、以下の問題を生じさせないために、好ましくは3~25g/Lの範囲内で一定値に保持する。
アンモニアは錯化剤として作用し、アンモニア濃度が3g/L未満であると、金属イオンの溶解度を一定に保持することができないため、形状及び粒径が整った板状の水酸化物一次粒子が形成されず、ゲル状の核が生成しやすいため粒度分布も広がりやすいからである。
一方、アンモニア濃度が25g/Lを越える濃度では、金属イオンの溶解度が大きくなりすぎ、反応水溶液中に残存する金属イオン量が増えて、組成のずれなどが起きる。アンモニア濃度が変動すると、金属イオンの溶解度が変動し、均一な水酸化物粒子が形成されないため、一定値に保持することが好ましい。
なお、アンモニウムイオン供給体はとくに限定されないが、例えば、アンモニア、硫酸アンモニウム、塩化アンモニウム、炭酸アンモニウム、フッ化アンモニウムなどを使用することができる。
反応中の雰囲気は、特に制限されるものではないが、安定的に製造するためには、過度の酸化性雰囲気は好ましくない。よって、反応中の雰囲気は、酸素濃度が空気中の酸素濃度よりも低いほうが好ましい。例えば、反応槽内空間の酸素濃度を10%以下に制御して晶析反応を行うことで、粒子の不要な酸化を抑制し、粒度の揃った粒子を得ることができる。
なお、反応槽内空間の酸素濃度の制御は、少なくとも粒子成長工程で行うことが好ましい。そして、このような状態に反応槽内空間を保つための手段としては、窒素などの不活性ガスを槽内へ常に流通させることが挙げられる。
本発明の正極活物質は、高い充填密度を実現するため、粒子形状が球状または楕円球状であることが好ましいため、上記複合水酸化物における二次粒子の形状も球状または楕円球状であることが好ましい。上記晶析法で得られる複合水酸化物の二次粒子形状は、球状または楕円球状に形成されるので、好ましい。
図10に示すように、本発明に係る非水系電解質二次電池用正極活物質の製造方法においては、上記ニッケルコバルトアルミニウム複合水酸化物を熱処理する。熱処理によって、複合水酸化物粒子中に残留している水分を減少させることができ、製造される正極活物質の組成がばらつくことを防ぐことができる。
なお、熱処理雰囲気は、特に制限されるものではなく、簡易的に行える空気気流中において行うことが好ましい。
次に、熱処理後のニッケルコバルトアルミニウム複合水酸化物あるいはニッケルコバルトアルミニウム複合酸化物と、リチウム化合物およびチタン化合物を混合する。
なお、後述するように焼成後に水洗する場合、水洗によって若干量のリチウムが溶出するので、その分多くリチウム化合物を混合すればよい。例えば、リチウムの原子数(Li)との比(Li/Me)が、0.02~0.05程度大きくなるように、つまり、1.0~1.15程度となるように混合すればよい。
上記混合で得られた混合物を焼成(熱処理)することにより、層状構造を有する六方晶系のリチウム含有複合酸化物を得ることができる。
焼成温度は、700~820℃が好ましい。
焼成温度が700℃未満であると、得られるリチウム含有複合酸化物の結晶性が低く、十分な電池特性が得られないという問題が生じる。
一方、焼成温度が820℃を超えると、粒子間での焼結や粒成長が生じて、焼成後の粒子が粗大化するため、比表面積が低下して正極の抵抗が上昇して電池の出力特性が低下するという問題が生じる。
焼成温度が750℃以下の場合、上記チタン濃縮層が十分に形成されない場合がある一方、800℃を超えると、一度形成されたチタン濃縮層が、リチウム含有複合酸化物中に固溶し、結果的にチタン濃縮層が十分に形成されない場合があるからである。
焼成時間は、4時間以上が好ましくは、6~24時間がより好ましい。焼成時間が4時間よりも短いと、リチウム含有複合酸化物を十分に生成させることができず、また、チタン濃縮層の形成が不十分となるからである。
とくに、リチウム化合物として、水酸化リチウムや炭酸リチウム等を使用した場合には、焼成する前に、350~550℃の温度で1~10時間程度保持して仮焼してもよい。水酸化リチウムや炭酸リチウムの融点あるいは反応温度において仮焼することで、上記複合水酸化物粒子あるいは複合酸化物粒子へのリチウムの拡散が十分に行われ、均一なリチウムニッケル複合酸化物を得ることができるという利点が得られるからである。
焼成雰囲気は、酸素濃度が18~100容量%の雰囲気とすることがより好ましい。すなわち、焼成は、大気ないしは酸素気流中で行うことが好ましい。これは、酸素濃度が18容量%未満であると、熱処理された粒子に含まれるニッケル複合水酸化物粒子を十分に酸化できず、リチウムニッケル複合酸化物の結晶性が十分でない状態になる可能性があるからである。とくに電池特性を考慮すると、酸素気流中で行うことが好ましい。
但し、0<x≦0.30、0.03≦y≦0.15、0.001≦z≦0.03)で表されるニッケルコバルトアルミニウムチタン複合水酸化物を熱処理して得たニッケルコバルトアルミニウムチタン複合水酸化物あるいはニッケルコバルトアルミニウムチタン複合酸化物とリチウム化合物とを混合し、この混合物を700~820℃ かつ4時間以上の条件で焼成しても、本発明の正極活物質を製造することができる。
つまり、上述した混合工程においてチタン化合物を加えることに替えて、チタンを含む複合水酸化物を原料として、リチウム含有複合酸化物を形成してもよい。
なお、本発明の正極活物質の熱安定性をさらに向上させ、この正極活物質から形成された正極を使用した二次電池の高容量化も達成させるのであれば、焼成によって得られたリチウム含有複合酸化物を水洗することが好ましい。
かかる水洗を行えば、正極活物質の表面に存在する余分な不純物や副生成物を洗い流すことができるので、本発明の特徴であるチタン濃縮層の効果を効果的に発揮させることができる。
しかも、チタン濃縮層が存在することにより、水洗した際にリチウムが溶出することを抑制することができる。すると、水洗された本発明の正極活物質から正極を形成した場合、二次電池の熱安定性を向上させることができ、二次電池の高容量化も達成することができる。
なお、水洗は、公知の方法、例えば、本発明の正極活物質に水を加えて濾過する等の方法によって行うことができる。
本発明の非水系電解質二次電池(以下、単に本発明の二次電池という)は、正極の材料に本発明の正極活物質を用いた以外は、一般的な非水系電解質二次電池と実質同等の構造を有している。
なお、本発明の二次電池の構造は、上記例に限定されないのはいうまでもなく、また、その外形も筒形や積層形など、種々の形状を採用することができる。
つぎに、本発明の二次電池を構成する各部を説明する。
まず、本発明の二次電池の特徴である正極について説明する。
正極は、シート状の部材であり、本発明の正極活物質を含有する正極合材ペーストを、例えば、アルミニウム箔製の集電体の表面に塗布乾燥して形成されている。
前記正極合材ペーストは、正極合材に、溶剤を添加して混練して形成されたものである。
導電材は、電極に適当な導電性を与えるために添加されるものである。この導電材はとくに限定されないが、例えば、黒鉛(天然黒鉛、人造黒鉛および膨張黒鉛など)や、アセチレンブラックやケッチェンブラックなどのカーボンブラック系材料を用いることができる。
結着剤は、正極活物質粒子をつなぎ止める役割を果たすものである。この正極合材に使用される結着剤はとくに限定されないが、例えば、ポリフッ化ビニリデン(PVDF)、ポリテトラフルオロエチレン(PTFE)、フッ素ゴム、エチレンプロピレンジエンゴム、スチレンブタジエン、セルロース系樹脂およびポリアクリル酸を用いることができる。
なお、正極合材には、活性炭等を添加してもよく、活性炭等を添加することによって正極の電気二重層容量を増加させることができる。
負極は、銅などの金属箔集電体の表面に負極合材ペーストを塗布し、乾燥して形成されたシート状の部材である。この負極は、負極合材ペーストを構成する成分やその配合、集電体の素材などは異なるものの、実質的に前記正極と同様の方法によって形成され、正極と同様に、必要に応じて各種処理が行われる。
負極活物質は、例えば、金属リチウムやリチウム合金等のリチウムを含有する物質や、リチウムイオンを吸蔵および脱離できる吸蔵物質を採用することができる。
吸蔵物質はとくに限定されないが、例えば、天然黒鉛、人造黒鉛およびフェノール樹脂などの有機化合物焼成体、およびコークスなどの炭素物質の粉状体を用いることができる。かかる吸蔵物質を負極活物質に採用した場合には、正極同様に、結着剤として、PVDFなどの含フッ素樹脂を用いることができ、負極活物質を結着剤中に分散させる溶剤としては、N-メチル-2-ピロリドンなどの有機溶剤を用いることができる。
セパレータは、正極と負極との間に挟み込んで配置されるものであり、正極と負極とを分離し、電解質を保持する機能を有している。かかるセパレータは、例えば、ポリエチレンやポリプロピレンなどの薄い膜で、微細な孔を多数有する膜を用いることができるが、上記機能を有するものであれば、とくに限定されない。
非水系電解液は、支持塩としてのリチウム塩を有機溶媒に溶解したものである。
有機溶媒としては、エチレンカーボネート、プロピレンカーボネート、ブチレンカーボネートおよびトリフルオロプロピレンカーボネートなどの環状カーボネート、また、ジエチルカーボネート、ジメチルカーボネート、エチルメチルカーボネートおよびジプロピルカーボネートなどの鎖状カーボネート、さらに、テトラヒドロフラン、2-メチルテトラヒドロフランおよびジメトキシエタンなどのエーテル化合物、エチルメチルスルホンやブタンスルトンなどの硫黄化合物、リン酸トリエチルやリン酸トリオクチルなどのリン化合物などから選ばれる1種を単独で、あるいは2種以上を混合して用いることができる。
支持塩としては、LiPF6、LiBF4、LiClO4、LiAsF6、LiN(CF3SO2)2、およびそれらの複合塩などを用いることができる。
なお、非水系電解液は、電池特性改善のため、ラジカル捕捉剤、界面活性剤および難燃剤などを含んでいてもよい。
本発明の二次電池は、上記のごとき構成であり、上述したような正極を使用しているので、170mAh/g以上の高い初期放電容量、4.0Ω以下の低い正極抵抗が得られ、高容量で高出力となる。しかも、従来のリチウムニッケル系酸化物の正極活物質との比較においても熱安定性が高く、安全性においても優れているといえる。
本発明の二次電池は、上記のごとき性質を有するので、常に高容量を要求される小型携帯電子機器(ノート型パーソナルコンピュータや携帯電話端末など)の電源に好適である。
以下、本発明の実施例を用いて具体的に説明するが、本発明は、これらの実施例によって何ら限定されるものではない。
複合水酸化物、正極活物質の平均粒径および粒度分布は、レーザー回折散乱式粒度分布測定装置(日機装株式会社製、マイクロトラックHRA)を用いて測定した体積積算値から算出している。
また、X線回折測定(パナリティカル社製、X‘Pert
PRO)により結晶構造を確認するとともに得られた回析パターンをリートベルト解析して、3aサイトにおけるリチウム以外の金属イオンのサイト占有率を求めた。
得られた複合水酸化物および正極活物質の組成は、試料を溶解した後、ICP発光分光法により確認した。
評価には、図4に示す2032型コイン電池(以下、コイン型電池1という)を使用した。
図4に示すように、コイン型電池1は、ケース2と、このケース2内に収容された電極3とから構成されている。
まず、非水系電解質二次電池用正極活物質52.5mg、アセチレンブラック15mg、およびポリテトラフッ化エチレン樹脂(PTFE)7.5mgを混合し、100MPaの圧力で直径11mm、厚さ100μmにプレス成形して、正極3aを作製した。作製した正極3aを真空乾燥機中120℃で12時間乾燥した。
この正極3aと、負極3b、セパレータ3cおよび電解液とを用いて、上述したコイン型電池1を、露点が-80℃に管理されたAr雰囲気のグローブボックス内で作製した。
なお、負極(2)には、直径14mmの円盤状に打ち抜かれた平均粒径20μm程度の黒鉛粉末とポリフッ化ビニリデンが銅箔に塗布された負極シートを用いた。また、セパレータ(3)には膜厚25μmのポリエチレン多孔膜を用いた。電解液には、1MのLiClO4を支持電解質とするエチレンカーボネート(EC)とジエチルカーボネート(DEC)の等量混合液(富山薬品工業株式会社製)を用いた。
初期放電容量は、コイン型電池1を製作してから24時間程度放置し、開回路電圧OCV(open circuit voltage)が安定した後、正極に対する電流密度を0.1mA/cm2としてカットオフ電圧4.3Vまで充電し、1時間の休止後、カットオフ電圧3.0Vまで放電したときの容量を初期放電容量とした。
サイクル容量維持率は、正極に対する電流密度を2mA/cm2として、4.2Vまで充電して3.0Vまで放電を行うサイクルを500回繰り返し、充放電を繰り返した後の放電容量と初期の放電容量の比を計算して容量維持率とした。充放電容量の測定には,マルチチャンネル電圧/電流発生器(株式会社アドバンテスト製、R6741A)を用いた。
また、正極抵抗は、コイン型電池1を充電電位4.0Vで充電して、周波数応答アナライザおよびポテンショガルバノスタット(ソーラトロン製、1255B)を使用して交流インピーダンス法により測定すると、図5に示すナイキストプロット得られる。このナイキストプロットは、溶液抵抗、負極抵抗とその容量、および、正極抵抗とその容量を示す特性曲線の和として表しているため、このナイキストプロットに基づき等価回路を用いてフィッティング計算して、正極抵抗の値を算出した。
反応槽(34L)内に水を半分の量まで入れて撹拌しながら、槽内温度を40℃に設定し、反応槽に窒素ガスを流通させて窒素雰囲気とした。このときの反応槽内空間の酸素濃度は2.0%であった。
上記反応槽内の水に25%水酸化ナトリウム水溶液と25%アンモニア水を適量加えて、液温25℃を基準として測定するpH値として、槽内の反応液のpHが12.2となるように調整した。また、反応液中アンモニア濃度は15g/Lに調節した。
上記混合水溶液を、反応槽内の反応液に88ml/分で加えた。同時に、25%アンモニア水および25%水酸化ナトリウム水溶液も反応槽内の反応液に一定速度で加えていき、反応液中のアンモニア濃度を上記値に保持した状態で、pH値を12.2(核生成pH値)に制御しながら2分30秒間晶析を行って、核生成を行った。
液温25℃を基準として測定するpH値として、反応液のpH値が11.2に到達した後、再度、25%水酸化ナトリウム水溶液の供給を再開し、pH値を11.2に制御したまま、2時間晶析を継続し粒子成長を行った。
得られた粒子を別の反応槽に移して常温の水と混合してスラリーとし、この混合水溶液にアルミン酸ナトリウムの水溶液および硫酸を撹拌しながら加えて、スラリーのpH値をpH=9.5に調整した。その後1時間撹拌を続けることによりニッケルコバルト複合水酸化物粒子表面に水酸化アルミニウムの被覆を行った。このとき、アルミン酸ナトリウムの水溶液は、スラリー中の金属元素モル比が、Ni:Co:Al=0.745:0.14:0.1となるように加えた。
得られたこの混合物を酸素気流中(酸素:100容量%)にて500℃で9時間仮焼した後、760℃で10時間焼成し、冷却した後に解砕して得たリチウム含有複合酸化物を正極活物質とした。得られた正極活物質は平均粒径4.6μmであり、〔(d90-d10)/平均粒径〕値は0.47でありCu-Kα線による粉末X線回折で分析したところ、単相の六方晶の層状結晶であり、化学分析の結果、Li1.06Ni0.745Co0.14Al0.1Ti0.005O2であることが確認された。また、X線回折パターンついてリートベルト解析を行い、3aサイトにおけるリチウム以外の金属イオンのサイト占有率は1%と算出された。
得られたリチウム含有複合酸化物を温度25℃の純水中に1500g/lになるように投入して、30分間撹拌した後に、固液分離を行い、乾燥させて回収し、正極活物質を得た以外は、実施例1と同様にして、非水系電解質二次電池用正極活物質を得るとともに評価した。
複合水酸化物を晶析させる際に、金属塩混合水溶液を金属元素モル比が、Ni:Co:Ti=0.74:0.14:0.02となるように硫酸ニッケル、硫酸コバルト、硫酸チタンを溶解させて調整し、さらに中和反応の際にNi:Co:Al:Ti=0.74:0.14:0.1:0.02となるようにアルミン酸ナトリウム水溶液を添加させて、晶析反応後のAl化合物被覆作業を行わず、焼成温度を780℃とした以外は、実施例1と同様にして、非水系電解質二次電池用正極活物質を得るとともに評価した。
実施例3で得られたリチウム含有複合酸化物を温度25℃の純水中に1500g/lになるように投入して、30分間撹拌した後に、固液分離を行い、乾燥させて回収し、正極活物質を得た以外は、実施例1と同様にして、非水系電解質二次電池用正極活物質を得るとともに評価した。
Ni:Co:Al:Ti=0.745:0.20:0.05:0.005となるようにAl被覆量と酸化チタン添加量を調整したこと、得られたリチウム含有複合酸化物を温度25℃の純水中に1500g/lになるように投入して、30分間撹拌した後に、固液分離を行い、乾燥させて回収し、正極活物質を得た以外は、実施例1と同様にして、非水系電解質二次電池用正極活物質を得るとともに評価した。
Ni:Co:Al:Ti=0.745:0.10:0.15:0.005となるように硫酸ニッケル溶解量と硫酸コバルト溶解量、Al被覆量と酸化チタン添加量を調整したこと、得られたリチウム含有複合酸化物を温度25℃の純水中に1500g/lになるように投入して、30分間撹拌した後に、乾燥させて回収し、正極活物質を得た以外は、実施例1と同様にして、非水系電解質二次電池用正極活物質を得るとともに評価した。
正極活物質の製造における混合工程において、酸化チタンを加えなかった以外は実施例1と同様にして、非水系電解質二次電池用正極活物質を得るとともに評価した。
正極活物質の製造における混合工程において、酸化チタンを加えなかったこと、得られたリチウム含有複合酸化物を温度25℃の純水中に1500g/lになるように投入して、30分間撹拌した後に、乾燥させて回収し、正極活物質を得たこと以外は、実施例1と同様にして、非水系電解質二次電池用正極活物質を得るとともに評価した。
正極活物質の製造における混合工程において、酸化チタン添加量を金属元素モル比が、Ni:Co:Al:Ti=0.715:0.135:0.95:0.05となるように酸化チタン粉末を加えて以外は実施例1と同様にして、非水系電解質二次電池用正極活物質を得るとともに評価した。
焼成温度を850℃とした以外は実施例1と同様にして、非水系電解質二次電池用正極活物質を得るとともに評価した。
実施例1~6の正極活物質は、本発明に従って製造されたため、3aサイトにおけるリチウム以外の金属イオンのサイト占有率が2%以下であり、粒径が小さく、粒径分布が均一である。これらの正極活物質を用いたコイン型電池1は、初期放電容量が高く、サイクル特性に優れ、正極抵抗も低いものとなっており、優れた特性を有した電池となっている。また、水洗処理による反応抵抗の上昇も見られない。
比較例2は、チタンを添加していない比較例1を水洗処理したものであるが、水洗処理により正極抵抗が大幅に高くなっている。
比較例3では、チタン添加量が適正でないために、3aサイトにおけるリチウム以外の金属イオンのサイト占有率が2%を超えており、初期放電容量も低く、正極抵抗も高くなっている。
比較例4では、焼成温度が適正でないために、3aサイトにおけるリチウム以外の金属イオンのサイト占有率が2%を超えており、初期放電容量も低く、サイクル特性も劣り、正極抵抗も高くなっている。
上部にオーバーフロー用配管を備えた連続晶析用の反応槽を用いて、液のpHを液温25℃を基準として測定するpH値として12.0の一定値に保ちながら、硫酸ニッケルと硫酸コバルトをNi:Co=0.75:0.14となるように水に溶かした濃度1.8mol/Lの混合水溶液と中和剤である25%水酸化ナトリウム水溶液および25%アンモニア水を一定流量で連続的に加えて、オーバーフローするスラリーを連続的に回収する一般的な方法により晶析を行った。槽内の平均滞留時間を10時間として、連続槽内が平衡状態になってからスラリーを回収して固液分離して複合水酸化物の晶析物を得た。
得られた晶析物を別の反応槽に移して常温の水と混合してスラリーとし、この混合水溶液にアルミン酸ナトリウムの水溶液および硫酸を撹拌しながら加えて、スラリーのpH値を調整した。その後1時間撹拌を続けることによりニッケルコバルト複合水酸化物粒子表面に水酸化アルミニウムの被覆を行った。このとき、アルミン酸ナトリウムの水溶液は、スラリー中の金属元素モル比が、Ni:Co:Al=0.75:0.14:0.10となるように加えた。
前記複合水酸化物粒子を、空気(酸素:21容量%)気流中にて温度700℃で6時間の熱処理を行って、複合酸化物粒子を回収した。
得られたこの混合物を酸素気流中(酸素:100容量%)にて500℃で4時間仮焼した後、780℃で10時間焼成し、冷却した後に解砕して得たリチウム含有複合酸化物を正極活物質とした。得られた正極活物質は平均粒径8.3μmであり、Cu-Kα線による粉末X線回折で分析したところ、単相の六方晶の層状結晶であり、化学分析の結果、Li1.06Ni0.75Co0.14Al0.1Ti0.01O2であることが確認された。また、X線回折パターンついてリートベルト解析を行い、3aサイトにおけるリチウム以外の金属イオンのサイト占有率は1%と算出された。
得られたリチウム含有複合酸化物を温度25℃の純水中に1500g/lになるように投入して、30分間撹拌した後に、固液分離を行い、乾燥させて回収し、正極活物質を得た以外は、実施例7と同様にして、非水系電解質二次電池用正極活物質を得るとともに評価した。
金属元素モル比が、Ni:Co:Al:Ti=0.78:0.165:0.05:0.005となるようにとなるようにAl被覆量と酸化チタン添加量を調整したこと、焼成温度を760℃としたこと以外は実施例7と同様にして、非水系電解質二次電池用正極活物質を得るとともに評価した。
実施例4で得られたリチウム含有複合酸化物を温度25℃の純水中に1500g/lになるように投入して、30分間撹拌した後に、固液分離を行い、乾燥させて回収し、正極活物質を得た以外は、実施例7と同様にして、非水系電解質二次電池用正極活物質を得るとともに評価した。
正極活物質の製造における混合工程において、酸化チタンを加えなかった以外は実施例7と同様にして、非水系電解質二次電池用正極活物質を得るとともに評価した。
正極活物質の製造における混合工程において、酸化チタンを加えなかったこと、得られたリチウム含有複合酸化物を温度25℃の純水中に1500g/lになるように投入して、30分間撹拌した後に、固液分離を行い、乾燥させて回収し、正極活物質を得たこと以外は、実施例7と同様にして、非水系電解質二次電池用正極活物質を得るとともに評価した。
焼成温度を850℃とした以外は実施例7と同様にして、非水系電解質二次電池用正極活物質を得るとともに評価した。
焼成温度を690℃とした以外は実施例1と同様にして、非水系電解質二次電池用正極活物質を得るとともに評価した。
実施例7~10の正極活物質は、本発明に従って製造されたため、3aサイトにおけるリチウム以外の金属イオンのサイト占有率が2%以下であり、これらの正極活物質を用いたコイン型電池1は、初期放電容量が高く、サイクル特性に優れ、正極抵抗も低いものとなっており、優れた特性を有した電池となっている。
比較例5は、チタンを加えていないために、正極抵抗が劣るという結果となっている。さらに、比較例6では、比較例5で得られた正極活物質を水洗処理しているが、水洗処理により正極抵抗が大幅に高くなるとともにサイクル特性も劣化している。
比較例7と8では、焼成温度が適性でないために、3aサイトにおけるリチウム以外の金属イオンのサイト占有率が2%を超えており、初期放電容量も低く、サイクル特性も劣り、正極抵抗も高くなっている。
また、本発明の非水系電解質二次電池は、優れた安全性を有し、小型化、高出力化が可能であることから、搭載スペースに制約を受ける電気自動車用電源として好適である。
なお、本発明の非水系電解質二次電池は、純粋に電気エネルギーで駆動する電気自動車用の電源のみならず、ガソリンエンジンやディーゼルエンジンなどの燃焼機関と併用するいわゆるハイブリッド車用の電源としても用いることができる。

Claims (9)
- 一般式:LitNi1-x-y-zCoxAlyTizO2( 0.98≦t≦1.10、0<x≦0.30、0.03≦y≦0.15、0.001≦z≦0.03)で表され、かつ、一次粒子により構成された二次粒子からなる層状構造を有する六方晶系のリチウム含有複合酸化物により構成されており、
前記一次粒子表面および/または該一次粒子間の粒界にチタン濃縮層が形成されている
ことを特徴とする非水系電解質二次電池用正極活物質。 - 前記リチウム含有複合酸化物は、
その3a、3b、6cの各サイトを[Li]3a[Ni1-x-y-zCoxAlyTiz]3b[O2]6cで表示した場合、該リチウム含有複合酸化物のX線回折によるリートベルト解析から得られた3aサイトにおけるリチウム以外の金属イオンのサイト占有率が2%以下である
ことを特徴とする請求項1記載の非水系電解質二次電池用正極活物質。 - 前記二次粒子の形状が、球状または略球状である
ことを特徴とする請求項1または2記載の非水系電解質二次電池用正極活物質。 - 前記二次粒子の平均粒径が3~8μmであり、粒度分布の広がりを示す指標である〔(d90-d10)/平均粒径〕が0.60以下である
ことを特徴とする請請求項1、2または3に記載の非水系電解質二次電池用正極活物質。 - 請求項1、2、3または4記載の非水系電解質二次電池用正極活物質を製造する製造方法であって、
一般式:Ni1-x-yCoxAly(OH)2(0<x≦0.30、0.03≦y≦0.15)で表されるニッケルコバルトアルミニウム複合水酸化物を熱処理して得たニッケルコバルトアルミニウム複合水酸化物および/またはニッケルコバルトアルミニウム複合酸化物と、リチウム化合物と、チタン化合物とを混合し、
この混合物を700~820℃ かつ4時間以上の条件で焼成する
ことを特徴とする非水系電解質二次電池用正極活物質の製造方法。 - 請求項1、2、3または4記載の非水系電解質二次電池用正極活物質を製造する製造方法であって、
一般式:Ni1-x-y-zCoxAlyTiz(OH)2(
0<x≦0.30、0.03≦y≦0.15、0.001≦z≦0.03)で表されるニッケルコバルトアルミニウムチタン複合水酸化物を熱処理して得たニッケルコバルトアルミニウムチタン複合水酸化物および/またはニッケルコバルトアルミニウムチタン複合酸化物と、リチウム化合物とを混合し、
この混合物を700~820℃ かつ4時間以上の条件で焼成する
ことを特徴とする非水系電解質二次電池用正極活物質の製造方法。 - 前記複合水酸化物として、平均粒径が3~7μmであり、粒度分布の広がりを示す指標である〔(d90-d10)/平均粒径〕が0.55以下である複合水酸化物複合水酸化物を用いる
