メチレン基の含有量の下限値は、特に限定されないが、フェノール核1モルに対して、0.6モル以上であり、より好ましくは0.7モル以上である。また、メチレン基の含有量の上限値は、特に限定されないが、フェノール核1モルに対して、0.9モル以下であり、より好ましくは0.8モル以下である。
メチレン基の含有量が上記範囲内であることにより、固形化が容易な固形レゾール型フェノール樹脂を得ることができる。
重量平均分子量が上記範囲内であることにより、融点が低く、溶融粘度が低い固形レゾール型フェノール樹脂を得ることができる。
本発明の固形レゾール型フェノール樹脂中の重量平均分子量は、テトラヒドロフラン(THF)可溶分のゲルパーミエーションクロマトグラフィー(GPC)で得られる。
1核体のフェノール類の含有量が上記範囲内であることにより、固形化に優れた固形レゾール型フェノール樹脂を得ることができる。
本発明における1核体のフェノール類の含有量は、前記テトラヒドロフラン(THF)可溶分のゲルパーミエーションクロマトグラフィー(GPC)で測定した分子量分布の全面積に対する1核体成分の面積を百分率で表示する面積法によって測定できる。
本発明の固形レゾール型フェノール樹脂は窒素原子を含まないことにより、溶融粘度を低くすることができる。また、窒素原子を含まないので、窒素原子が硬化時にガス成分として放出したりあるいは残留成分となることを抑制することができる。
ここで、窒素原子を含まないとは、本発明の固形レゾール型フェノール樹脂を、窒素原子を含まない材料を用いて製造することを意味する。この本発明の固形レゾール型フェノール樹脂を用いて、成形材料用等の各種用途の部材を得ることができる。この本発明の部材としては、本発明の固形レゾール型フェノール樹脂に、窒素含有成分を後添加したもの、特に成形材料に用いる場合に、本発明の固形レゾール型フェノール樹脂に窒素含有原料を合わせて用いることは、本発明から除外されるものではない。
窒素の含有量は、全窒素測定装置(住化分析センター製、SUMIGRAPH NC-900)で測定する。
本発明の固形レゾール型フェノール樹脂の初期粘度が上記範囲内であることにより、低溶融粘度の固形レゾール型フェノール樹脂が得られる。
本発明の固形レゾール型フェノール樹脂の増粘時間が上記範囲内であることにより、速硬化性に優れる固形レゾール型フェノール樹脂が得られる。
(1)硬化時の反応速度が遅い。
従来の固形レゾール型フェノール樹脂の製造方法として、酢酸亜鉛などの塩化合物を触媒として用いることや、メチロール基を中性低水分条件で反応させることでジメチレンエーテル結合比率を多くして、分子量を高くし、且つ脱水反応時の粘度、分子量変化を抑えて固形化する手法が知られている。この手法で得られる固形レゾール型フェノール樹脂は低粘度であるが、ジメチレンエーテル結合は硬化時に一度ジメチレンエーテル結合の分解反応を経由してメチレン橋に変化する反応機構であるために硬化時の反応速度が遅い欠点があった。この欠点を解消するために、酸、塩基を硬化促進剤として用いることが知られているが、硬化物中への残留物の影響が懸念され、使用範囲が制限される懸念があった。
純粋にメチロール成分とメチレン橋で構成されている固形レゾール型フェノール樹脂を得る場合、メチロール成分の極性が高く吸水性があるため、固形になりにくいことが一般に知られている。これらの欠点を解消するために、分子量を増加させることで疎水性を向上させ、固形化することもできるが、高融点、高粘度のために成形が困難になる欠点があった。また、ノボラック、ビスフェノールF、ビスフェノールAなど分子量が高いフェノール類を出発原料に用いて融点を上げる手法により固形化することも知られている。しかし、溶融粘度が高く、反応基であるメチロール基を多く結合できないことから硬化時に架橋密度が上がらない欠点があった。また、メチロール成分の極性が高く吸水性があり固形になりにくい欠点を、例えば各種無機、有機フィラーを配合することでベタツキを抑えて見かけ上固形化することは可能であるが、複合化して使用する際に作業性や設計時に大きな制限となる懸念がある。
固形レゾール樹脂としては、上記塩基性触媒の内、アンモニア、第1、2、3級アミン類を多量に使用し、樹脂骨格中に窒素成分を組み込んだ構造としたり、アニリン等の芳香族アミンで変性したりすることで疎水性の固形レゾール型フェノール樹脂が得られることが知られている。これは含窒素化合物がフェノール樹脂と架橋するためで、融点が上昇し固形化しやすくなるものの、粘度が著しく上昇することがあり得る。
本発明の固形レゾール型フェノール樹脂の製造方法は、以下の工程を含む。
(a)フェノール類とアルデヒド類とをアルカリ性触媒を用いて反応させて、
フェノール核に結合する官能基として、メチロール基およびジメチレンエーテル結合を有し、
フェノール核1モルに対して、ジメチレンエーテル結合が0.1モル以下であり、
テトラヒドロフラン可溶分のゲルパーミエーションクロマトグラフィー(GPC)で得られる重量平均分子量が、800以上4000以下であり、
1核体のフェノール類が10重量%以下である、レゾール型フェノール樹脂を得る工程と、
(b)得られたレゾール型フェノール樹脂を酸性触媒で中和する工程、
(c)中和したレゾール型フェノール樹脂を脱水・乾燥させて、固形化する工程。
以下、工程順に説明する。
工程(a)で用いられるフェノール類としては、特に限定されないが、例えば、フェノール、オルソクレゾール、メタクレゾール、パラクレゾール、2,3-キシレノール、2,4-キシレノール、2,5-キシレノール、2,6-キシレノール、3,5-キシレノール、2,3,5-トリメチルフェノール、2-エチルフェノール、4-エチルフェノール、2-イソプロピルフェノール、4-イソプロピルフェノール、n-ブチルフェノール、イソブチルフェノール、tert-ブチルフェノール、ヘキシルフェノール、オクチルフェノール、ノニルフェノール、フェニルフェノール、ベンジルフェノール、クミルフェノール、アリルフェノール、カテコール、レゾルシン、ハイドロキノン、1-ナフトール、2-ナフトール、1,2-ジヒドロキシナフタレン、1,3-ジヒドロキシナフタレン、1,4-ジヒドロキシナフタレン、1,5-ジヒドロキシナフタレン、1,6-ジヒドロキシナフタレン、1,7-ジヒドロキシナフタレン、1,8-ジヒドロキシナフタレン、2,3-ジヒドロキシナフタレン、2,6-ジヒドロキシナフタレン、2,7-ジヒドロキシナフタレン等が挙げられる。これらの中でも、経済的にも有利なフェノールが特に好ましい。
これらの化合物の中でも、フェノール、オルソ置換フェノール類との反応性が優れ、工業的に大量生産され安価であるホルムアルデヒドが好ましい。
工程(a)の反応条件を上記範囲内にすることより、フェノール核1モルに対して、ジメチレンエーテル結合を0.1モル以下とすることができる。また、pHを下限値以上とすることにより、1核体や2核体等の低核体の含有量を低減でき、一方、pHを上限値以下とすることにより、ホルムアルデヒドの不均化反応を抑制できる。
なお、反応時間については特に制限はなく、出発原料の種類、配合モル比、触媒の使用量及び種類、反応条件に応じて適宜決定すればよい。
アルデヒド類を上記範囲とすることで、フェノール核1モルに対して、メチロール基の含有量を0.8モル以上にすることができる。
これに対して、本発明の固形レゾール型フェノール樹脂は、レゾール出発であるため、十分にメチロール基を有することができる。このため、本発明の固形レゾール型フェノール樹脂は、速硬化性に優れる。
粘度が所定の値となる点を終点として反応時間を決めることで、メチレン量を所定量にすることができる。
工程(b)において用いられる酸性触媒の種類は特に限定されないが、例えば、蓚酸、酢酸などの有機カルボン酸、ベンゼンスルホン酸、パラトルエンスルホン酸、メタンスルホン酸などの有機スルホン酸、塩酸、硫酸などの無機酸などが挙げられる。この中でも無機酸が好ましい。無機酸を用いると特にゲル化時間を適切にすることができる。上記酸性触媒の使用量は特に限定されないが、反応系のpHが2~8になることが好ましく、さらに好ましくは、pHが4~7になることが好ましい。反応系のpHを上記範囲にすることで、ゲル化時間を適切なものとすることができ、安定製造が可能となる。
また、中和後、生成する中和塩を水洗工程により除去してもよい。この水洗工程により、モノマー量を低減することができ、固形化に有効となる。
融点の測定は、JIS K 0064に従う。
以下、工程(c)について説明する。
以上により、本実施の形態の固形レゾール型フェノール樹脂が得られる。
フェノール1000部、水1000部を混合し、50%水酸化ナトリウム水溶液420部でpHを約11に調整した。そこに濃度37%のホルマリン1640部(F/Pモル比1.9)を85℃で逐添し、85℃で粘度が0.5ポイズに達するまで反応させた。反応後、アセトン300部を添加後、系内を冷却し、25%硫酸でpHが約6.8になるように中和した後、静置して水層とレジン層を分離させ、水層を除去した。さらに系内に水1000部を導入し、攪拌、静置後に再度水層を除去した。得られた液状レゾール樹脂を真空乾燥機で60℃、30分乾燥させることで固形化し、固形レゾール型フェノール樹脂(以下、KR-11と称する)を得た。
固形レゾール型フェノール樹脂として、KR-11と住友ベークライト株式会社製のPR-53529を分子量分画し、高分子量成分を除去したものとを混ぜたものを用いた。PR-53529の分子量分画にはゲルろ過クロマトグラフィーを用いた。ゲルろ過クロマトグラフィーとして、セファデックスLH-20(GEヘルスケア・ジャパン株式会社製)、溶離液にはテトラヒドロフラン(THF)を用い、流出速度100ml/時間、カラム長1000mm、カラム内径30mmにて分離を行った。流出液はフラクションコレクターにより分取し、RI検出器にて各分子量成分に分画した。
実施例1において、50%水酸化ナトリウム水溶液のかわりに50%水酸化ナトリウム水と25%アンモニア水の混合水溶液を使用した以外は同様の反応、固形化の処理を行って固形レゾール型フェノール樹脂を得た。
固形レゾール型フェノール樹脂として、住友ベークライト株式会社製のPR-51723を用いた。
固形レゾール型フェノール樹脂として、住友ベークライト株式会社製のPR-53529を用いた。
[比較例3、4]
固形レゾール型フェノール樹脂として、KR-11と住友ベークライト株式会社製のPR-53529とを混ぜたものを用いた。
フェノール1000部、水1000部を混合し、50%水酸化カルシウム水溶液420部でpHを約11に調整した。そこに濃度37%のホルマリン1035部(F/Pモル比1.2)を80℃で逐添し、2時間反応させた。反応後、アセトン300部を添加後、系内を冷却し、25%硫酸でpHが約5.0になるように中和した後、静置して水層とレジン層を分離させ、水層を除去した。これを減圧蒸留させ液状レゾール樹脂を得た。得られた液状レゾール樹脂を真空乾燥機で60℃で乾燥させたが、レゾール樹脂を固形化させることは出来なかった。このため、比較例5では、初期粘度、増粘時間及び融点の評価を行っていない。
本発明の固形レゾール型フェノール樹脂中のメチロール基、ジメチレンエーテル結合およびメチレン基の含有量は、1H-NMRにより測定した。
以下、1H-NMRの測定条件を示す。
固形レゾール型フェノール樹脂を無水酢酸にてアセチル化して得られた試料の1H-NMRスペクトルから、該樹脂のフェノール核1モルに対するメチロール基、ジメチレンエーテル結合およびメチレン基の含有量を求めた。
装置は、日本電子社製「JNM-AL300」(周波数300MHz)を使用した。
なお、実施例3において、Nメチレン基とジメチレンエーテル基とは、1H-NMR分析にてほぼ同一位置にピークを与える。Nメチレン基とジメチレンエーテル基とを合わせた官能基量は0.1モル以下であることを1H-NMR分析より確認した。すなわち、実施例3において、ジメチレンエーテル基の結合基量は、1H-NMR分析によるNメチレン基量及びジメチレンエーテル基量の合計量より小さいと判断した。
固形レゾール型フェノール樹脂中の重量平均分子量は、テトラヒドロフラン(THF)可溶分のゲルパーミエーションクロマトグラフィー(GPC)で測定した。GPCの測定条件を以下に示す。
装置 :HLC-8320(東ソー株式会社製)
検出器:RI
カラム:TSK-GEL G1000H(東ソー株式会社製)の1連およびTSK-GEL G2000H(東ソー株式会社製)の2連を、この順番で直列に連結して使用した
温度 :40℃
溶媒 :THF
流速 :1.0ml/分
試料 :濃度1重量%の試料を50μl注入
1核体のフェノール類の含有量は、前記テトラヒドロフラン(THF)可溶分のゲルパーミエーションクロマトグラフィー(GPC)で測定された分子量分布の全面積に対する1核体フェノール類成分の面積を百分率で表示する面積法によって算出した。
窒素の含有量は、全窒素測定装置(住化分析センター製、SUMIGRAPH NC-900)で測定した。
全窒素測定装置においては、固体及び液体を酸化触媒の存在下、酸素ガスを循環させながら完全燃焼させ、燃焼ガスを循環均一化させた後、燃焼ガスの一定量を分取し、窒素成分を還元してN2に変換し、熱伝導度検出機型ガスクロマトグラフにて各成分を分離して検出、定量する。
110℃における溶融粘度は、コーンプレート型粘度計CV-1S(東亜工業株式会社製)で測定した。この粘度計を用いて、初期粘度(Pa・s)および増粘時間(min)を測定した。
初期粘度としては、コントロール温度110℃に達する時刻t0から20秒後の粘度とする。一方、増粘時間としては、コントロール温度110℃に達する時刻t0から、トルクが200Pa・sとなる時刻の差分とする。
融点の測定は、JIS K 0064に従った。
Claims (10)
- フェノール核に結合する官能基として、メチロール基およびジメチレンエーテル結合を有し、
前記フェノール核1モルに対して、前記メチロール基が0.8モル以上1.3モル以下であり、
前記フェノール核1モルに対して、前記ジメチレンエーテル結合が0.1モル以下であり、
テトラヒドロフラン可溶分のゲルパーミエーションクロマトグラフィー(GPC)で得られる重量平均分子量が、800以上4000以下であり、且つ
1核体のフェノール類が10重量%以下である、固形レゾール型フェノール樹脂。 - 窒素成分を含まない、請求項1に記載の固形レゾール型フェノール樹脂。
- 前記官能基として、メチレン基をさらに有し、
前記フェノール核1モルに対して、前記メチレン基が0.6モル以上0.9モル以下である、請求項1または2に記載の固形レゾール型フェノール樹脂。 - 110℃における初期粘度が、20Pa・s以下である、請求項1から3のいずれか1項に記載の固形レゾール型フェノール樹脂。
- 110℃におけるICI粘度が200Pa・sに達する増粘時間が、3.5分以下である、請求項1から4のいずれか1項に記載の固形レゾール型フェノール樹脂。
- フェノール樹脂成形材料に用いる、請求項1から5のいずれか1項に記載の固形レゾール型フェノール樹脂。
- 請求項1から6のいずれか1項に記載の固形レゾール型フェノール樹脂の製造方法であって、
フェノール類とアルデヒド類とをアルカリ性触媒を用いて反応させる工程を含む、固形レゾール型フェノール樹脂の製造方法。 - 前記反応させる工程は、pHが10以上の条件下で行う、請求項7に記載の固形レゾール型フェノール樹脂の製造方法。
- 前記アルカリ性触媒は、窒素原子を含まない、請求項7または8に記載の固形レゾール型フェノール樹脂の製造方法。
- 前記反応させる工程は、100℃以下の条件下で行う、請求項7から9のいずれか1項に記載の固形レゾール型フェノール樹脂の製造方法。
