Abstract
Description
ルチル系FCWは優れた溶接作業性を有しており、下向、立向、上向、横向等各種の溶接姿勢において容易に溶接が施工できる特徴を有している。しかし、溶接金属の酸素が高いことが問題となる場合がある。即ち、ルチル系FCWを使用した場合には、高強度鋼や低温用鋼の溶接金属において、必要とされる程度の靭性の確保がしばしば困難となる。この原因として、溶接金属中の酸素が非金属介在物として存在し、この介在物が破壊の起点となることが、これまでの研究により広く知られている。この課題を解決すべく、溶接金属の酸素量低減を試みたルチル系FCWがこれまでも検討されてきた。具体的な検討の結果は、例えば特許文献1~3等によって開示されている。
特許文献2においては、脱酸元素であるSi、Mn、Mg、Tiを添加し、且つTiO2を含む酸化物総添加量を規制して溶接金属の低酸素化を検討しているが、実施例では350質量ppmまでの低減効果しか確認されておらず不十分な改善である。
特許文献3では、TiO2を含む酸化物総添加量の規制、CaF2の添加、脱酸元素であるSi、Mn、Mgの添加により溶接金属の低酸素化を検討しているが、溶接金属の酸素量は300質量ppm以上であり、この発明も溶接金属酸素量を十分には低減できていない。
特許文献5では、BaF2、Ni、Mn、C、Al、Si、酸化物量の含有量を規制することで、溶接金属の酸素量を50質量ppmまで低減しているが、これは溶接ワイヤをマイナス極とする直流正極性での溶接を前提としている。直流正極性では融合不良を発生しやすく、アークも不安定になりやすいので、ここで開示されている知見も十分ではない。
また、特許文献7では、立向溶接を可能とするための必須条件として、Al含有量を0.3%以上と規定しているため、溶接金属の靭性が劣化してしまう課題がある。特許文献7では、この靭性劣化を完全に回避できないことから、シャルピー試験で55J以上の吸収エネルギーを合格としているが、55Jの吸収エネルギーでは設計基準を満たさない構造物は多くある。
高靭性な溶接金属を得るためには、ワイヤ中のAl含有量を0.3%未満に制限する必要があるが、この要件を満たし且つ下向、立向、上向、横向での溶接を可能とする弗化物系FCWの技術指針は特許文献7からは何も得られない。
(1) 鋼製外皮にフラックスを充填してなるガスシールド溶接用フラックス入りワイヤにおいて、以下の(a)から(f)の条件を同時に満足することを特徴とするガスシールドアーク溶接用フラックス入りワイヤ。
(a)CaOがワイヤ全質量に対する質量%で0.2%以上、7.0%以下で含有されること。
(b)MgF2、CaF2、SrF2、BaF2のうち1種または2種以上が含有され、その含有量の合計がワイヤ全質量に対する質量%で1.0%以上であり、且つMgF2、CaF2、SrF2、BaF2のうち1種または2種以上とCaOの含有量の合計が、ワイヤ全質量に対する質量%で3.0%以上、12.0%以下であること。
(c)金属状態のSi、Al、Ti、Mg、Zr、Ca、Ce、Laのうち1種または2種以上が含有され、その含有量の合計がワイヤ全質量に対して、0.2%以上、2.0%以下であり、且つ、金属状態のAlの含有量の範囲は、ワイヤ全質量に対する質量%で0.3%未満に制限されていること。
(d)下記の式(1)で定義されるαの値が0.15以上、0.40以下の範囲であり、且つPとSの含有量の合計がワイヤ全質量に対する質量%で0.040%以下に制限されていること。

(e)Si酸化物、Mn酸化物、Al酸化物、Ti酸化物、B酸化物、Zr酸化物の含有量の合計がワイヤ全質量に対する質量%で0.2%以上、3.0%以下であること。
(f)残部がFe、アーク安定剤、及び不可避不純物であり、前記フラックス中の鉄粉含有量がワイヤ全質量に対する質量%で5.0%以下であること。
(3)さらに、MgO、SrO、BaOの1種または2種以上が含有され、その含有量の合計がワイヤ全質量に対する質量%で0.1%以上、3.2%以下であることを特徴とする(1)または(2)に記載のガスシールドアーク溶接用フラックス入りワイヤ。
(4)前記鋼製外皮に吸湿の原因となるスリット状の隙間が無いことを特徴とする(1)から(3)のいずれかに記載のガスシールドアーク溶接用フラックス入りワイヤ。

本発明と従来知見との明確な差異は、請求項1の(a)に記載したようにCaOの含有量を明確に規定している点である。直流逆極性で従来の弗化物系FCWを用いた場合に立向、上向、横向での溶接ができなかった原因は、スラグの融点が低いために、これらの溶接姿勢では溶融プールを保持できないことである。
この対策として、本発明のワイヤでは、高融点物質であるCaOを必須成分として含有している。CaOは酸化物ではあるが強い塩基性物質であり、ワイヤ中に含まれていても溶接金属酸素量を著しく増加させることは無い。更にCaOの融点は約2570℃と非常に高温であるため、スラグの融点を高めることも可能である。
なお、CaO・SiO2のような複合酸化物をCaOとして含む場合には、CaOの部分のみの質量で含有量を計算することとする。
これらの弗化物はスラグの塩基度を高め、溶接金属の酸素量を低減するのに有効である。加えて、これらの弗化物がCaOとともに含有されることにより、スラグ融点を適切な温度に調整することが可能となる。CaOの融点は約2570℃と非常に高温であるが、これら4つの弗化物は融点が1255℃から1400℃と比較的近い範囲にあるため、これら4つの弗化物は1種又は2種以上含有させることが可能である。
その理由は、合計質量が3.0%未満では含有量が少なすぎて、立向、上向、横向の姿勢では溶融池を保持するのに十分なスラグ量が得られないからである。逆に12.0%を超えて含有されると、アークの安定性が保てなくなり、全ての姿勢で溶融池が不安定となることからヒューム発生量が多くなり、溶接作業環境に悪影響を生じやすくなる。
このため、MgF2、CaF2、SrF2、BaF2の1種または2種以上とCaOの合計質量は、ワイヤ全質量に対して3.0%以上、12.0%以下と規定した。
金属状態のSi、Al、Ti、Mg、Zr、Ca、Ce、Laは何れも強力な脱酸作用を有し、溶接金属の低酸素化に有効な元素であることが知られており、これらの元素の1種または2種以上を、ワイヤ全質量に対する質量%で0.2%以上、2.0%以下添加する。
しかし、Alについては、ワイヤ中に過剰に含有されると、Ti酸化物を核とした粒内変態による微細ミクロ組織の生成を抑制するため、溶接金属の靭性を劣化させる。そのため、Alの含有量をワイヤ全質量に対する質量%で0.3%未満と定めた。必要に応じて、0.2%以下又は0.1%以下に制限してもよい。
したがって金属状態のSi、Al、Ti、Mg、Zr、Ca、Ce、Laのうち1種または2種以上の合計質量を、ワイヤ全質量に対する質量%で0.2%以上、2.0%以下とした。その合計質量は、必要に応じて、下限を0.6%以上又は0.8%以上とし、上限を1.8%以下又は1.5%以下としてもよい。
なお、これらの金属元素は必ずしも純金属(不可避不純物の含有は可)である必要は無く、Al−Mg等の合金の形態で含有されていても何ら問題ない。なお、ここでは溶接中の脱酸反応を前提としているので、酸化物、弗化物、炭酸塩として含まれるSi、Al、Ti、Mg、Zr、Ca、Ce、Laは対象外である。また、これらの金属元素は鋼製外皮中に含有されていても、フラックスとして含有されていても、その効果は同じであるため、鋼製外皮とフラックスの何れでも含有することが可能である。
本発明は高靭性な溶接金属を得ることを主眼に置いているが、溶接金属の高靭性化は酸素を低減するだけでは達成されない。溶接金属の焼入れ性が適切な範囲に制御されていなければ、溶接金属は粗大ミクロ組織や硬質ミクロ組織を有するようになる。この状態では、いくら低酸素化しても高靭性溶接金属を得ることはできない。
この観点から、溶接金属の焼入れ性に影響を及ぼす代表的な元素であるC、Si、Mn、Cu、Ni、Cr、Mo、V、Nb、Bの含有量に関して、下記の式(1)で示されるαの値を用いて検討を進めてきた。
その結果、αの値が0.15未満である場合は、焼入れ性が不足で粗大な粒界フェライトが生成し溶接金属の靭性を低下させることが判明した。逆に、αの値が0.40を超えると、焼入れ性が過剰となり、マルテンサイトのような硬質組織の分率が増加して、溶接金属の靭性は劣化する。
以上の理由により、以下の式(1)で規定されるαの値は、0.15以上、0.40以下の範囲に制限することが必要であるとの結論に至った。この範囲は、必要に応じて、下限を0.18以上又は0.20以上に、上限を0.36以下又は0.34以下にそれぞれ制限してもよい。

ここで、N(X):ワイヤ全質量に対する元素Xの質量%。
なお、式(1)では溶接金属の焼入れ性を議論しているので、酸化物、弗化物、炭酸塩として含有される元素は対象外である。これらの元素は、先のSiなどと同様の形態で含有できる。
これらの酸化物がスラグ中に含まれると、溶接金属の酸素量が増加することがこれまでの研究により知られている。従って、溶接金属の酸素量を低減するには、これら酸化物の含有量は極力低く抑制されることが好ましい。しかしながら、これらの酸化物は溶接ビードをスラグが包皮する際に、包皮の均一性を高め、溶融池の挙動を安定化させることから、ビード蛇行を抑制する効果がある。
以上の理由により、Si酸化物、Mn酸化物、Al酸化物、Ti酸化物、B酸化物、Zr酸化物の合計質量はワイヤ全質量に対する質量%で0.2%以上、3.0%以下に制限されることが必須である。また、これらの合計質量は、必要に応じて、下限を0.5%以上又は0.7%以上に、上限を2.8%以下又は2.2%以下にそれぞれ制限してもよい。
なお、上記酸化物が複合酸化物の場合には、例えば、Al2O3・SiO2では、Al2O3の部分をAl酸化物、SiO2の部分をSi酸化物とするように、それぞれ当該する部分の質量を計算して合計質量を求めることとし、Si酸化物はSiO2換算値、Mn酸化物はMnO2換算値、Al酸化物はAl2O3換算値、Ti酸化物はTiO2換算値、B酸化物はB2O3換算値、Zr酸化物はZrO2換算値にて含有量を定義する。
なお、鋼製外皮に充填されるフラックス中の鉄粉の含有量はワイヤ全質量に対する質量%で5.0%以下であることが必須である。鉄粉をフラックス中に含有することによる溶着効率の向上やアーク安定性の改善が知られているが、鉄粉は粉末であるため表面積が大きく、鉄粉表面に不可避的に生成している極薄い鉄酸化物でも溶接金属の酸素を増加させる場合がある。
また、フラックス中に含まれる鉄粉の含有量は、必要に応じて、4.0%以下又は2.4%以下に制限してもよい。
尚、Fe−Si、Fe−Crのような合金形態のFeを含む粉末がフラックス中に含有されている場合、これら合金中のFe相当質量は、ここで定義する鉄粉に加算される。
次に本発明の溶接ワイヤに関して、その特性を更に向上させる手段に関して説明する。
これらの炭酸塩はアーク熱で熱分解し、炭酸ガスをワイヤ内部から発生することで、溶接時にワイヤ先端に形成される溶滴の離脱を容易にし、溶滴を細かくする効果がある。このため、溶融池に大粒の溶滴が移行しないので、スパッタ発生のうち、特に大粒のスパッタ発生比率を低減することが可能となる。大粒のスパッタが被溶接物に付着するとビード外観を劣化させるだけでなく、大粒スパッタは除去に手間が掛かる場合が多い。このため大粒スパッタ発生比率を低減する効果の価値は大きい。
以上の理由より、CaCO3、MgCO3、SrCO3、BaCO3の1種又は2種以上の合計含有量はワイヤ全質量に対する質量%で0.1%以上、4.0%以下が好ましい。大粒スパッタ発生比率を一層低減するために、その下限を0.7%以上又は1.4%以上に、上限を3.6%以下又は2.3%以下にすることがより好ましい。

MgO、SrO、BaOはスラグの粘性を低下させる働きがあるため、溶接ビードの止端部をなだらかにし、溶接継手部への応力集中を抑制させる効果を有する。この効果を得るためには、ワイヤ全質量に対する質量%で0.1%以上含有させることが必要であるが、含有量が多すぎるとスラグの粘性が著しく低下し、立向き、上向き、横向き溶接で溶融池を保持できず、溶接不能となりやすい。このため、MgO、SrO、BaOを含有する場合には、その合計含有量はワイヤ全質量に対して0.1%以上、3.2%以下に制限することが好ましい。また、その合計含有量を、必要に応じて、下限を0.3%以上又は0.5%以上に、上限を2.7%以下又は2.0%以下にそれぞれ制限してもよい。
本発明のワイヤは鋼製外皮に吸湿の原因となるスリット状の隙間が無いことが特に好ましい。本発明のワイヤに使用するフラックスは、CaO、MgO、BaO、SrO、弗化物のような基本的に吸湿を起こしやすい物質を含んでいる。このため、吸湿の原因となるスリット状の隙間を無くすことは、ワイヤの吸湿を防止し溶接ワイヤの品質を安定させる観点から極めて有用である。鋼製外皮にスリット状の隙間がある場合には、使用直前まで密閉容器に梱包してフラックス入りワイヤの吸湿を抑制することが好ましい。
更に、拡散性水素を低減する観点から、ワイヤ表面に塗布される潤滑油は、パーフルオロポリエーテルのようにHを含まない油が好ましい。
また、本発明ワイヤではCaO、MgO,Si酸化物、Ti酸化物はスラグ剥離性に影響を及ぼす傾向が認められ、より良好なスラグ剥離性を発現する観点から、ワイヤ全質量に対する質量比で、(CaO+MgO)/(Ti酸化物+Si酸化物)の比率は1.50を超えることが好ましい。
まず、試作ワイヤの製造工程に関して説明する。表1に示す成分の鋼製外皮を、図1に示すようにU型に成形し、この段階で上部よりフラックスを鋼製外皮内に充填する。この後にO型へと成形し、スリット有のワイヤは伸線工程を経て直径φ1.2mmの試作ワイヤに仕上げた。またスリット無しのワイヤはフラックス充填後に鋼製外皮の合わせ目を溶接し、フラックスの吸湿原因となる鋼製外皮のスリット状隙間を無くする工程を経てから伸線を実施し、直径φ1.2mmの試作ワイヤへと仕上げた。本発明の実施例では、ワイヤの成分は全て鋼製外皮の内部に充填するフラックスで調整した。
CaOの含有量がワイヤ全質量に対する質量%で0.2%以上、7.0%以下であるワイヤ番号1から11では全て合格判定となる良好な結果が得られた。また、CaOの含有量がワイヤ全質量に対する質量%で0.7%以上、6.3%以下であるワイヤ番号2から10ではアンダーカット抑制効果が認められた。更に、CaOの含有量がワイヤ全質量に対する質量%で1.4%以上、5.6%以下であるワイヤ番号3から9ではアンダーカット抑制とスパッタ低減の効果が同時に得られることが確認された。
また、CaOの含有量がワイヤ全質量に対する質量%で7.1%のワイヤ番号13番を使用した場合には、スラグの流動性が不十分となり、溶接金属中にはスラグ巻き込みが認められたため不合格となった。
MgF2、CaF2、SrF2、BaF2の合計含有量がワイヤ全質量に対して1.0%以上であり、且つMgF2、CaF2、SrF2、BaF2、CaOの合計含有量がワイヤ全質量に対する質量%で3.0%以上、12.0%以下であるワイヤ番号14から29においては、全て合格判定となる良好な結果が得られた。
Alの含有量がワイヤ全質量に対する質量%で0.3%未満であり、且つSi、Al、Ti、Mg、Zr、Ca、Ce、Laの合計含有量がワイヤ全質量に対する質量%で、0.2%以上、2.0%以下であるワイヤ番号33から53では、全て合格判定となる良好な結果が得られた。
また、Si、Al、Ti、Mg、Zr、Ca、Ce、Laの合計含有量がワイヤ全質量に対する質量%で、0.1%であるワイヤ番号55では、脱酸が不十分であるため、ブローホールが発生し、不合格となった。
また、Si、Al、Ti、Mg、Zr、Ca、Ce、Laの合計含有量がワイヤ全質量に対する質量%で2.1%であるワイヤ番号56では、溶接金属中にMACのような硬質ミクロ組織が生成したため、シャルピー試験が合格基準を満たさず不合格となった。
αの値が0.15%以上0.40%以下であり、PとSの合計含有量がワイヤ全質量に対する質量%で0.040%以下であるワイヤ番号57から65においては、全て合格判定となる良好な結果が得られた。
また、αの値が0.41であったワイヤ番号67は、焼入れ性過剰のため、マルテンサイトのような硬質組織が生成し、溶接金属の靭性が合格基準を満たさなかったため不合格となった。
また、PとSの合計含有量がワイヤ全質量に対する質量%で0.041%であるワイヤ番号68番では、溶接金属中に高温割れが発生し、シャルピー試験も合格基準を満たさなかったため、不合格となった。
Si酸化物、Mn酸化物、Al酸化物、Ti酸化物、B酸化物、Zr酸化物の合計含有量がワイヤ全質量に対する質量%で0.2%以上、3.0%以下であったワイヤ番号69から84、及び、149から151は全て合格判定となる良好な結果が得られた。
また、Si酸化物、Mn酸化物、Al酸化物、Ti酸化物、B酸化物、Zr酸化物の合計含有量がワイヤ全質量に対する質量%で3.1%であったワイヤ番号86及び152は、溶接金属の酸素量とシャルピー試験が合格基準を満たさなかったため不合格となった。
フラックス中の鉄粉含有量がワイヤ全質量に対する質量%で5.0%以下であるワイヤ番号87から95では、全て合格判定となる良好な結果が得られた。
CaCO3、MgCO3、SrCO3、BaCO3の合計含有量がワイヤ全質量に対する質量%で0.1%以上、4.0%以下であったワイヤ番号98番から111番では全て合格であり、大粒スパッタ発生比率を抑制する改善効果も確認できた。また、CaCO3、MgCO3、SrCO3、BaCO3が含有されていないワイヤ番号97も合格であった。
MgO、BaO、SrOの含有量がワイヤ全質量に対する質量%で0.1%以上、3.2%以下であった114から123では全て合格であり、且つビード止端角をなだらかにする効果も確認された。またMgOがワイヤ中に含有されていないワイヤ番号113も合格判定であった。
更に(CaO+MgO)/(Si酸化物+Ti酸化物)の含有比率が1.50を超えているワイヤ番号117及びワイヤ番号120から123では、スラグ剥離の改善効果が認められ、より溶接作業が行いやすい結果であった。
鋼製外皮にスリットがあるワイヤと鋼製外皮にスリットが無いワイヤの両者において、全て合格であったが、鋼製外皮にスリットが無いワイヤにおいては、拡散性水素を低減する効果が明瞭に認められた。
Claims (4)
- 鋼製外皮にフラックスを充填してなるガスシールド溶接用フラックス入りワイヤにおいて、以下の(a)から(f)の条件を同時に満足することを特徴とするガスシールドアーク溶接用フラックス入りワイヤ。
(a)CaOがワイヤ全質量に対する質量%で0.2%以上、7.0%以下で含有されること。
(b)MgF2、CaF2、SrF2、BaF2のうち1種または2種以上が含有され、その含有量の合計がワイヤ全質量に対する質量%で1.0%以上であり、且つMgF2、CaF2、SrF2、BaF2のうち1種または2種以上とCaOの含有量の合計が、ワイヤ全質量に対する質量%で3.0%以上、12.0%以下であること。
(c)金属状態のSi、Al、Ti、Mg、Zr、Ca、Ce、Laのうち1種または2種以上が含有され、その含有量の合計がワイヤ全質量に対して、0.2%以上、2.0%以下であり、且つ、金属状態のAlの含有量の範囲は、ワイヤ全質量に対する質量%で0.3%未満に制限されていること。
(d)下記の式(1)で定義されるαの値が0.15以上、0.40以下の範囲であり、且つPとSの含有量の合計がワイヤ全質量に対する質量%で0.040%以下に制限されていること。

20+N(Mo)/15+N(V)/10+N(Nb)/

ここで、N(X):ワイヤ全質量に対する元素Xの質量%。
(e)Si酸化物、Mn酸化物、Al酸化物、Ti酸化物、B酸化物、Zr酸化物の含有量の合計がワイヤ全質量に対する質量%で0.2%以上、3.0%以下であること。
(f)残部がFe、アーク安定剤、及び不可避不純物であり、前記フラックス中の鉄粉含有量がワイヤ全質量に対する質量%で5.0%以下であること。 - さらに、CaCO3、MgCO3、SrCO3、BaCO3の1種又は2種以上が含有され、その含有量の合計がワイヤ全質量に対する質量%で0.1%以上、4.0%以下であることを特徴とする請求項1に記載のガスシールドアーク溶接用フラックス入りワイヤ。
- さらに、MgO、SrO、BaOの1種または2種以上が含有され、その含有量の合計がワイヤ全質量に対する質量%で0.1%以上、3.2%以下であることを特徴とする請求項1又は請求項2に記載のガスシールドアーク溶接用フラックス入りワイヤ。
- 前記鋼製外皮に吸湿の原因となるスリット状の隙間が無いことを特徴とする請求項1から請求項3のいずれかに記載のガスシールドアーク溶接用フラックス入りワイヤ。
