Description
本発明は、太陽電池モジュール用バックシートに関する。さらに詳しくは、本発明は、耐加水分解性、耐絶縁性及び水分バリア性に優れた太陽電池モジュール用バックシート、該太陽電池モジュール用バックシートを有する太陽電池モジュール及び該太陽電池モジュールを有する太陽電池に関する。本発明の太陽電池モジュール用バックシートは、特に耐加水分解性、耐絶縁性及び水分バリア性に優れた接着剤を用いて積層され、加水分解に伴う材料の劣化を防止し、ディラミネーションに伴う外観不良がなく、バックシートとしてのバリア特性に優れ、耐候性の試験後でも太陽電池としての電気出力特性を維持することができる。また、本発明の太陽電池モジュール及び太陽電池は、前記太陽電池モジュール用バックシートが用いられているので、バックシートとしてのバリア特性に優れ、耐候性の試験後でも太陽電池としての電気出力特性を維持することができる。
近年、地球温暖化問題に対する内外各方面からの関心が高まるなか、二酸化炭素の排出量が抑制されている。化石燃料の消費量の増大は、大気中の二酸化炭素の増加をもたらし、その温室効果によって地球の気温が上昇し、地球環境に重大な影響を及ぼすといわれている。この地球規模の問題を解決するために様々な検討が行なわれている。特に太陽光発電は、そのクリーン性や無公害性の観点から注目を浴びている。
太陽光発電に使用される太陽電池は、太陽の光エネルギーを直接電気に換える太陽光発電システムの心臓部を構成するものであり、単結晶シリコン、多結晶シリコン又は非結晶シリコン系の半導体で構成されている。太陽電池には、太陽電池素子単体(セル)をそのままの状態で使用するのではなく、一般に数枚~数十枚の太陽電池素子を直列又は並列に配線し、約20年間もの長期間にわたってセルを保護するためにパッケージングが施されてユニット化されている。このパッケージに組み込まれたユニットは、太陽電池モジュールと呼ばれている。太陽電池モジュールは、一般に太陽光が当たる面をガラス面で覆い、エチレン-酢酸ビニル共重合体などの熱可塑性樹脂からなる充填材で間隙を埋め、裏面をバックシートで保護することによって構成されている。
太陽電池モジュールは、主に屋外で使用されるため、その材質や構造などには、耐久性及び耐候性が要求されている。特に、バックシートには、耐候性とともに水蒸気透過率が小さい、すなわち水分バリア性に優れていることが要求されている。これらの性質が要求されるのは、水分の透過によって充填材が剥離や変色したり、配線の腐蝕を起こしたときにモジュールの出力に悪影響を与えないようにするためである。
従来、太陽電池バックシートには、耐候性及び難燃性を有するとともに、太陽電池モジュールの充填材として使用されているエチレン-酢酸ビニル共重合体(以下、EVAという)に対して良好な接着性を有するフッ素系樹脂が用いられている(例えば、特許文献1及び2参照)。近年、太陽電池バックシートとして、電気絶縁性に優れたポリエチレンテレフタレートなどのポリエステルフィルムが用いられた太陽電池バックシートが開発され、ポリエステルフィルムの耐候性を改善するために紫外線吸収剤が添加された太陽電池モジュ-ル用裏面保護シ-ト(例えば、特許文献3参照)、耐加水分解性樹脂フィルムと金属酸化物被着樹脂フィルムと白色樹脂フィルムとの3層積層体からなる太陽電池カバー材用バックシート(例えば、特許文献4参照)、環状三量体含有量が規定されたポリエステルからなるプラスチックフイルムを有する太陽電池用裏面保護シート(例えば、特許文献5参照)、ポリエチレンテレフタレートフィルムが複合されたガスバリア層を有するフィルムからなり、該ポリエチレンテレフタレートの分子量が規定された太陽電池裏面封止用フィルム(例えば、特許文献6参照)などが提案されている。
上述したように、太陽電池は、約20年間その性能を維持する必要があることから、その耐久性を評価するために、例えば、85℃で相対湿度が85%の高温多湿の雰囲気中で促進試験が行われている。特に、ポリエステルフィルムからなる基材は、この促進試験における雰囲気中で加水分解を引き起こし、強度が著しく低下することから、前記特許文献に記載されているように、その強度の低下を抑制するために種々の検討が行われている。
しかしながら、フィルム基材の耐候性(耐加水分解性)を向上させることにより、新たな技術的課題が見出されている。それは、フィルム基材を貼り合せる接着剤の加水分解によるディラミネーションである。一般に、フィルム基材には、耐熱性及び安定性の観点から、ポリエステルポリオールを主剤としたポリウレタン系接着剤が用いられている。しかし、ポリエステルポリオールには、それ自体が加水分解によって低分子量化するため、促進試験の雰囲気中で接着強度が著しく低下するという欠点がある。この欠点は、前記フッ素系樹脂にも見受けられ、このフッ素系樹脂について前記促進試験を行うと、経時とともにディラミネーションによる浮きが発生し、外観不良だけでなく、バックシートに求められるバリア性が低下するため、太陽電池としての電気出力特性を持続させるための研究が必要とされている。
また、バックシートには、水分や酸素に対するガスバリア層としてアルミニウム箔や酸化物を蒸着させた樹脂フィルムが使用されている。しかしながら、アルミニウム箔や酸化物を蒸着させた樹脂フィルムを太陽電池モジュールの裏面側にバックシートとして配設すると、外部から衝撃を受けたときや、アルミニウム箔を覆っている樹脂フィルムに亀裂が生じたとき、短絡や絶縁不良などの電気的トラブルが発生するおそれがある。また、アルミニウム箔は、水分が微量であっても腐食しやすいという性質を有することから、水分の多い環境下で使用することができない。
一方、酸化物を蒸着した樹脂フィルムを太陽電池モジュールの裏面側にバックシートとして配設した場合、酸化物の蒸着層の厚さが30~120nm程度と非常に薄いので、外部からのわずかな衝撃や摩擦によって亀裂が生じることから、充分な水分バリア性を確保することができない。
したがって、近年、耐候性、特に耐加水分解性、耐絶縁性、及び水分バリア性に優れた太陽電池モジュール用バックシート、該太陽電池モジュール用バックシートを有する太陽電池モジュール及び太陽電池の開発が待ち望まれている。
本発明は、前記従来技術に鑑みてなされたものであり、太陽電池モジュールとして実際に使用される環境だけでなく、太陽電池モジュールを評価する際に検討される高温多湿の雰囲気中における促進試験の際にも加水分解に伴う材料の劣化を防止し、ディラミネーションによる外観不良を防止し、耐候性、特に耐加水分解性、耐絶縁性及び水分バリア性に優れ、耐候性の試験後でも太陽電池としての電気出力特性を維持することができる太陽電池モジュール用バックシート、該太陽電池モジュール用バックシートを有する太陽電池モジュール及び太陽電池を提供することを目的とする。

本発明の太陽電池モジュール用バックシートは、太陽電池モジュールとして実際に使用される環境だけでなく、太陽電池モジュールを評価する際に検討される高温多湿の雰囲気中における促進試験の際にも加水分解に伴う材料の劣化を防止し、ディラミネーションによる外観不良を防止し、耐候性、特に耐加水分解性、耐絶縁性及び水分バリア性に優れ、耐候性の試験後でも太陽電池としての電気出力特性を維持するという効果を奏する。また、本発明の太陽電池モジュール及び太陽電池は、前記太陽電池モジュール用バックシートを有するので、バックシートとしてのバリア特性に優れ、耐候性の試験後でも太陽電池としての電気出力特性を維持することができる。
本発明の太陽電池モジュール用バックシートは、少なくとも2つの基材をアクリル系接着剤で貼り合わされた積層体からなり、前記アクリル系接着剤が耐加水分解性、耐絶縁性及び水分バリア性を有することを特徴とする。
ここで、耐加水分解性は、接着剤の加水分解による影響を指標とするものであり、ハイプレッシャークッカーによる促進評価(加圧蒸気による促進評価装置JIS C 60068-2-66など)において、105℃で168時間保存した状態で初期のラミネート強度が80%以上であることが挙げられる。
アクリル系接着剤として、耐加水分解性、耐絶縁性及び水分バリア性を有するものが用いられる。
好適なアクリル系接着剤としては、一般式(I):

一般式(I)で表されるモノマーは、1種類のみで用いてもよく、2種類以上を併用してもよい。一般式(I)で表されるモノマーを用いることにより、耐加水分解性及び耐絶縁性に優れた接着層を形成し、耐候性の試験後でも太陽電池としての電気出力特性を維持する太陽電池モジュール用バックシートを提供することができる。
一般式(I)において、R1は水素原子又はメチル基である。Zは、炭素数4~25の炭化水素基である。炭素数4~25の炭化水素基としては、例えば、シクロヘキシル基、メチルシクロヘキシル基、シクロドデシル基などの炭素数4~25の脂環式炭化水素基;ブチル基、イソブチル基、tert-ブチル基、2-エチルヘキシル基、ヘプチル基、オクチル基、ノニル基、デシル基、ウンデシル基、ドデシル基、ペンタデシル基、オクタデシル基などの炭素数4~25の直鎖又は分枝鎖のアルキル基;ボルニル基、イソボルニル基などの炭素数7~25の多環式炭化水素基などが挙げられる。これらの中では、炭素数4~25の脂環式炭化水素基、炭素数4~25の分枝鎖のアルキル基及び炭素数6~25の直鎖アルキル基が好ましく、炭素数6~25の脂環式炭化水素基及び炭素数4~25の分枝鎖のアルキル基がより好ましい。
一般式(I)で表されるモノマーとしては、例えば、シクロヘキシル(メタ)アクリレート、メチルシクロヘキシル(メタ)アクリレート、シクロドデシル(メタ)アクリレート、tert-ブチルシクロヘキシル(メタ)アクリレート、イソブチル(メタ)アクリレート、tert-ブチル(メタ)アクリレート、ラウリル(メタ)アクリレート、イソボルニル(メタ)アクリレート、ステアリル(メタ)アクリレート、2-エチルヘキシル(メタ)アクリレートなどが挙げられる。これらの中では、耐加水分解性及び耐絶縁性の観点から、シクロヘキシル(メタ)アクリレート及びtert-ブチル(メタ)アクリレートが好ましい。
なお、本願明細書にいう「(メタ)アクリレート」は、アクリレート及び/又はメタクリレートを意味する。
モノマー成分における一般式(I)で表されるモノマーの含有量は、接着層として耐加水分解性及び耐絶縁性を向上させる観点から、好ましくは10質量%以上、より好ましくは20質量%以上であり、接着層の脆性を改善し、密着性を向上させる観点から、好ましくは90質量%以下、より好ましくは80質量%以下、さらに好ましくは70質量%以下である。
モノマー成分に用いられる他の共重合可能なモノマーとしては、例えば、カルボキシル基を有するモノマー、酸性リン酸エステル系モノマー、活性水素をもつ基を有するモノマー、エステル基の炭素数が1~3の(メタ)アクリル酸エステル、エポキシ基を有するモノマー、窒素原子を有するモノマー、2個以上の重合性二重結合を有するモノマー、芳香族系モノマー、ビニルエステル系モノマー、ビニルエーテル系モノマーなどが挙げられるが、本発明は、かかる例示のみに限定されるものではない。これらの他の共重合可能なモノマーは、それぞれ単独で用いてもよく、2種以上を併用してもよい。
カルボキシル基を有するモノマーとしては、例えば、(メタ)アクリル酸、イタコン酸、無水マレイン酸などが挙げられる。酸性リン酸エステル系モノマーとしては、例えば、2-(メタ)アクリロイロキシエチルアシッドホスフェートなどが挙げられる。活性水素をもつ基を有するモノマーとしては、例えば、2-ヒドロキシエチル(メタ)アクリレート、ヒドロキシプロピル(メタ)アクリレート、ヒドロキシブチル(メタ)アクリレート、カプロラクトン変性ヒドロキシ(メタ)アクリレートなどが挙げられる。カプロラクトン変性ヒドロキシ(メタ)アクリレートは、例えば、ダイセル化学工業(株)製、商品名:プラクセルFMなどとして商業的に容易に入手することができる。
エステル基の炭素数が1~3の(メタ)アクリル酸エステルとしては、例えば、メチル(メタ)アクリレート、エチル(メタ)アクリレート、プロピル(メタ)アクリレート、イソプロピル(メタ)アクリレートなどが挙げられる。エポキシ基を有するモノマーとしては、例えば、グリシジル(メタ)アクリレートなどが挙げられる。
窒素原子を有するモノマーとしては、例えば、(メタ)アクリルアミド、N,N’-ジメチルアミノエチル(メタ)アクリレート、N,N-ジエチルアミノエチル(メタ)アクリレート、イミド(メタ)アクリレートなどが挙げられる。2個以上の重合性二重結合を有するモノマーとしては、例えば、エチレングリコールジ(メタ)アクリレート、トリエチレングリコールジ(メタ)アクリレート、トリプロピレングリコールジ(メタ)アクリレート、トリメチロールプロパントリ(メタ)アクリレート、ペンタエリスリトールテトラ(メタ)アクリレートなどが挙げられる。ハロゲン原子を有するモノマーとしては、例えば、塩化ビニルなどが挙げられる。芳香族系モノマーとしては、例えば、スチレン、α-メチルスチレンなどが挙げられる。ビニルエステル系モノマーとしては、例えば、酢酸ビニルなどが挙げられる。
モノマー成分における他の共重合可能なモノマーの含有量は、接着層の脆性を改善し、密着性を向上させる観点から、好ましくは10質量%以上、より好ましくは20質量%以上、さらに好ましくは30質量%以上であり、接着層として耐加水分解性及び耐絶縁性を向上させる観点から、好ましくは90質量%以下、より好ましくは80質量%以下である。
なお、モノマー成分には、耐加水分解性及び耐絶縁性を向上させる観点から、ビスアリールフルオレンを基本構造としたアクリレートを含有させることが好ましい。ビスアリールフルオレンを基本構造としたアクリレートは、例えば、大阪ガスケミカル(株)製、商品名:オグソールEA-0200、オグソールEA-0200、オグソールEA-0500、オグソールEA-1000などとして商業的に容易に入手することができる。
また、特開2002-69130号公報で開示されているような(メタ)アクリル酸のシクロヘキシルアルキルエステル、ジシクロペンテニル(メタ)アクリレート、ジシクロペンテニルオキシエチル(メタ)アクリレート、ジシクロペンタニル(メタ)アクリレート、トリシクロ[5,2,1,02.6]デカ-8-イル(メタ)アクリレートやテルペン系(メタ)アクリレートなども挙げることができる。
また、モノマー成分には、接着層とガスバリア層としてアルミニウム箔や酸化物を蒸着した蒸着基材との密着性を向上させる観点から、ベンゾトリアゾール系、ベンゾフェノン系又はトリアジン系の紫外線吸収性基を有するモノマー、立体障害ピペリジン基を有する紫外線安定性基を有するモノマー、イミド(メタ)アクリレート、モルホリノ(メタ)アクリレート、テトラヒドロフルフリル(メタ)アクリレート、カプロラクトン変性ヒドロキシ(メタ)アクリレートなどの密着性を向上させるモノマーを含有させることが好ましい。これらのモノマーは、それぞれ単独で用いてもよく、2種以上を併用してもよい。
紫外線吸収性基を有するモノマーは、例えば、大塚化学(株)製、商品名:RUVA93、大阪有機化学工業(株)製、商品名:BP-1Aなどとして商業的に容易に入手することができる。紫外線安定性基を有するモノマーは、例えば、旭電化工業(株)製、商品名:アデカスタブLA-82、アデカスタブLA-87などとして商業的に容易に入手することができる。カプロラクトン変性ヒドロキシ(メタ)アクリレートは、例えば、ダイセル化学工業(株)製、商品名:プラクセルFM1D、プラクセルFM2D、プラクセルFM3、プラクセルFA1DM、プラクセルFA2Dなどとして商業的に容易に入手することができる。
モノマー成分における紫外線吸収性基を有するモノマー、立体障害ピペリジン基を有する紫外線安定性基を有するモノマー、イミド(メタ)アクリレート、モルホリノ(メタ)アクリレート及びテトラヒドロフルフリル(メタ)アクリレートの含有量は、ガスバリア層としてアルミニウム箔や酸化物を蒸着した蒸着基材との密着性を充分に向上させる観点から、好ましくは0.5質量%以上、より好ましくは1質量%以上であり、耐加水分解性及び耐絶縁性の観点から、好ましくは40質量%以下、より好ましくは30質量%以下、さらに好ましくは20質量%以下である。
モノマー成分におけるカプロラクトン変性ヒドロキシ(メタ)アクリレートの含有量は、ガスバリア層としてアルミニウム箔や酸化物を蒸着した蒸着基材との密着性を向上させる観点から、好ましくは5質量%以上、より好ましくは10質量%以上であり、アクリル系ポリマーを調製する際にゲル化するのを防止する観点から、好ましくは40質量%以下、より好ましくは30質量%以下、さらに好ましくは20質量%以下である。
モノマー成分を重合させる方法としては、例えば、溶液重合法、分散重合法、懸濁重合法、乳化重合法などが挙げられるが、本発明は、かかる例示のみに限定されるものではない。
モノマー成分を溶液重合法によって重合させる場合、溶媒として、例えば、トルエン、キシレンなどの芳香族系溶媒;イソプロピルアルコール、n-ブチルアルコールなどのアルコール系溶媒;プロピレングリコールメチルエーテル、ジプロピレングリコールメチルエーテル、エチルセロソルブ、ブチルセロソルブなどのエーテル系溶媒;酢酸エチル、酢酸ブチル、セロソルブアセテートなどのエステル系溶媒;アセトン、メチルエチルケトン、メチルイソブチルケトン、ジアセトンアルコールなどのケトン系溶媒;ジメチルホルムアミドなどのアミド系溶媒などの有機溶媒が挙げられるが、本発明は、かかる例示のみに限定されるものではない。これらの溶媒は、それぞれ単独で用いてもよく、2種以上を併用してもよい。溶媒の量は、重合条件、モノマー成分の組成、得られるアクリル系ポリマーの濃度などを考慮して適宜決定すればよい。
モノマー成分を重合させる際には、重合開始剤を用いることができる。重合開始剤としては、例えば、2,2’-アゾビス-(2-メチルブチロニトリル)、tert-ブチルパーオキシ-2-エチルヘキサノエート、2,2’-アゾビスイソブチロニトリル、ベンゾイルパーオキサイド、ジ-tert-ブチルパーオキサイドなどが挙げられるが、本発明は、かかる例示のみに限定されるものではない。これらの重合開始剤は、それぞれ単独で用いてもよく、2種以上を併用してもよい。重合開始剤の量は、得られるアクリル系ポリマーの所望する物性などに応じて適宜設定すればよいが、通常、モノマー成分100質量部あたり、好ましくは0.01~50質量部、より好ましくは0.05~20質量部である。
モノマー成分を重合させる際の重合条件は、重合方法に応じて適宜設定すればよく、特に限定されるものではない。重合温度は、好ましくは室温~200℃、より好ましくは40~140℃である。反応時間は、モノマー成分の重合反応が完結するように適宜設定すればよい。
以上のようにしてモノマー成分を重合させることによってアクリル系ポリマーが得られる。アクリル系ポリマーの重量平均分子量は、好ましくは2000~100万、より好ましくは4000~50万、更に好ましくは5000~30万である。なお、重量平均分子量は、ポリスチレン標準でゲル浸透クロマトグラフィー(GPC)によって測定したときの値である。
アクリル系接着剤は、接着層の耐加水分解性及び耐絶縁性を高める観点から、アクリル系ポリマーを含有することが好ましい。アクリル系接着剤は、耐加水分解性及び耐絶縁性を向上させる観点から、架橋された接着層を形成することが好ましい。
アクリル系接着剤(不揮発分)におけるアクリル系ポリマーの含有量は、接着層の耐加水分解性及び密着性を向上させる観点から、好ましくは50質量%以上であり、接着層の耐加水分解性及び耐絶縁性の観点から、好ましくは100質量%以下、より好ましくは95質量%以下である。
アクリル系接着剤には、アクリル系ポリマー以外に、後述する硬化剤や添加剤などのその他の成分を含有させることができる。
接着剤からなる接着層は、架橋及び未架橋のいずれであってもよいが、耐加水分解性及び耐絶縁性を向上させる観点から、架橋されていることが好ましい。接着層は、例えば、接着剤自体がそれ単独で架橋することによって形成されたり、硬化剤を接着剤に含有させることによって架橋させて形成されていることが好ましい。接着剤に硬化剤を含有させることによって接着層を形成させる場合、硬化剤として、ポリイソシアネート化合物及びその変性物、エポキシ樹脂、及びオキサゾリン基含有樹脂からなる群より選ばれた少なくとも1種を用いることが好ましい。
硬化剤としては、例えば、(ブロック)ポリイソシアネート化合物、アミノプラスト樹脂などが挙げられ、これらは、それぞれ単独で用いてもよく、2種以上を併用してもよい。
(ブロック)ポリイソシアネート化合物とは、ポリイソシアネート化合物及び/又はブロックポリイソシアネート化合物を意味する。
ポリイソシアネート化合物としては、イソシアネート基を分子内に少なくとも2つ有する化合物が挙げられる。ポリイソシアネート化合物としては、例えば、トリレンジイソシアネート、キシリレンジイソシアネート、ジフェニルメタンジイソシアネート、1,6-ヘキサメチレンジイソシアネート、イソホロンジイソシアネート、4,4’-メチレンビス(シクロヘキシルイソシアネート)、リジンジイソシアネート、トリメチルヘキサメチレンジイソシアネート、1,3-(イソシアナートメチル)シクロヘキサン、1,5-ナフタレンジイソシアネート、トリフェニルメタントリイソシアネートなどのポリイソシアネート;これらのポリイソシアネートのアダクト体、ビュレット体、イソシアヌレート体などのポリイソシアネートの誘導体(変性物)などが挙げられるが、本発明は、かかる例示のみに限定されるものではない。
ブロックポリイソシアネート化合物は、接着剤を加熱によって乾燥させるときに架橋させるが、常温で貯蔵安定性を向上させる性質を有する。ブロックポリイソシアネート化合物は、通常、ポリイソシアネート化合物のイソシアネート基をブロック化剤でブロックしたものである。ブロック化剤としては、例えば、ε-カプロラクタム、フェノール、クレゾール、オキシム、アルコールなどが挙げられるが、本発明は、かかる例示のみに限定されるものではない。ブロックポリイソシアネート化合物のなかでは、芳香環に直接結合したイソシアネート基を有しない無黄変性ポリイソシアネート化合物は、接着層の黄変を防止する観点から好ましい。
(ブロック)ポリイソシアネート化合物は、例えば、住化バイエルウレタン(株)製、商品名:デスモジュールN3200、デスモジュールN3300、デスモジュールBL3175、デスモジュールN3400、デスモジュールN3600、デスモジュールVPLS2102;旭化成工業(株)製、商品名:デュラネートE-402-90Tなどとして商業的に容易に入手することができる。
(ブロック)ポリイソシアネート化合物の量は、特に限定されない。例えば、アクリル系ポリマー中の水酸基1モルあたりの(ブロック)ポリイソシアネート化合物におけるイソシアネート基の量は、接着層の耐加水分解性及び耐絶縁性を向上させる観点から、好ましくは0.6モル以上、より好ましくは0.8モル以上であり、未反応のイソシアネート基が空気中の水分と反応することによって接着層が発泡したり、白化することを防止する観点から、好ましくは1.4モル以下、より好ましくは1.2モル以下である。
アミノプラスト樹脂は、メラミンやグアナミンなどのアミノ基を有する化合物とホルムアルデヒドとの付加縮合物であり、アミノ樹脂とも呼ばれている。
アミノプラスト樹脂としては、例えば、ジメチロールメラミン、トリメチロールメラミン、テトラメチロールメラミン、ペンタメチロールメラミン、ヘキサメチロールメラミン、完全アルキル型メチル化メラミン、完全アルキル型ブチル化メラミン、完全アルキル型イソブチル化メラミン、完全アルキル型混合エーテル化メラミン、メチロール基型メチル化メラミン、イミノ基型メチル化メラミン、メチロール基型混合エーテル化メラミン、イミノ基型混合エーテル化メラミンなどのメラミン樹脂;ブチル化ベンゾグアナミン、メチル/エチル混合アルキル化ベンゾグアナミン、メチル/ブチル混合アルキル化ベンゾグアナミン、ブチル化グリコールウリルなどのグアナミン樹脂などが挙げられるが、本発明は、かかる例示のみに限定されるものではない。
アミノプラスト樹脂は、例えば、三井サイテック(株)製、商品名:サイメル1128、サイメル303、マイコート506、サイメル232、サイメル235、サイメル771、サイメル325、サイメル272、サイメル254、サイメル1170などとして商業的に容易に入手することができる。
アミノプラスト樹脂の量は、特に限定されない。アクリル系ポリマーとアミノプラスト樹脂との固形分の質量比(アクリル系ポリマー/アミノプラスト樹脂)は、密着性を高める観点から、好ましくは6/4以上であり、接着層の耐加水分解性及び密着性を高める観点から、好ましくは9/1以下である。
アクリル系接着剤(不揮発分)における硬化剤の含有量は、硬化剤の種類などによって異なるので一概には決定することができないが、通常、接着層の耐加水分解性及び耐絶縁性の観点から、好ましくは5質量%以上であり、接着層の耐加水分解性及び密着性の観点から、好ましくは50質量%以下である。
アクリル系接着剤は、該アクリル系接着剤の用途や該アクリル系接着剤に用いられる硬化剤の種類などに応じて種々の硬化条件で硬化させることができる。したがって、アクリル系接着剤は、常温硬化型、加熱硬化型、紫外線硬化型又は電子線硬化型として用いることができる。また、硬化剤の量、その添加又は分散方法などには、特に限定がない。例えば、アクリル系ポリマーが1分子内に複数個の水酸基を有する場合には、該アクリル系ポリマーに応じて硬化剤の量、添加又は分散方法を調整すればよい。
アクリル系接着剤には、必要に応じて、アクリル系ポリマーと硬化剤との架橋反応を促進させるための硬化触媒を含有させてもよい。硬化触媒としては、特に限定がないが、例えば、(ブロック)ポリイソシアネート化合物を用いる場合には、ジブチル錫ジラウレート、第3級アミンなどが好ましい。また、アミノプラスト樹脂を用いる場合には、酸性又は塩基性の硬化触媒が好ましい。
アクリル系接着剤には、例えば、溶媒や添加剤などを含有させてもよい。溶媒としては、例えば、上述したのと同様の有機溶媒などが挙げられる。また、添加剤としては、フィルムやコーティング膜などを形成する樹脂組成物に一般に使用されている添加剤などが挙げられる。添加剤としては、例えば、レベリング剤;コロイド状シリカ、アルミナゾルなどの無機微粒子;ポリメチルメタクリレート系の有機微粒子;消泡剤;タレ性防止剤;シランカップリング剤;チタン白、複合酸化物顔料、カーボンブラック、有機顔料、顔料中間体などの顔料;顔料分散剤;リン系やフェノール系の酸化防止剤;粘性調整剤;紫外線安定剤;金属不活性化剤;過酸化物分解剤;難燃剤;補強剤;可塑剤;潤滑剤;防錆剤;蛍光性増白剤;有機系及び無機系の紫外線吸収剤、無機系熱線吸収剤;有機系及び無機系の防炎剤;有機系及び無機系の帯電防止剤;オルソギ酸メチルなどの脱水剤などが挙げられるが、本発明は、かかる例示のみに限定されるものではない。
なお、硬化触媒、溶媒及び添加剤の量は、接着層に要求される性質に応じて適宜調整することが好ましい。
本発明においては、基材との密着性を高める観点から、アクリル系接着剤にポリエステル系樹脂、テルペン系樹脂、変性ポリオレフィン系樹脂、EVA、ポリビニルブチラール(PVB)、シリコーン樹脂、塩化ビニル樹脂、ポリウレタンなどの熱可塑性樹脂を含有させることが好ましい。
前記ポリエステル系樹脂としては、例えば、バイロン〔登録商標、東洋紡績(株)製〕シリーズ(銘柄:103、240、500、GK110、GK640など)、ニチゴーポリエスター〔登録商標、日本合成化学工業(株)製〕シリーズ(銘柄:TP-220、TP-235、TP-236、TP-290など)などが挙げられる。テルペン系樹脂としては、例えば、クリアロン〔登録商標、ヤスハラケミカル(株)製〕シリーズ(銘柄:M-115、P-115など)などが挙げられる。変性オレフィン系樹脂としては、例えば、アウローレン〔登録商標、日本製紙ケミカル(株)製〕シリーズ(銘柄:100、200、350、S-5189など)、ユーメックス〔登録商標、三洋化成工業(株)〕シリーズ(銘柄:1001、1010、2000など)などが挙げられる。EVAとしては、例えば、メルセン〔登録商標、東ソー(株)製〕シリーズ(銘柄:H-6051、H-6410など)、スミテート〔登録商標、住友化学(株)製〕シリーズ(銘柄:KA-31、KA-42など)などが挙げられる。
アクリル系接着剤は、太陽電池モジュール用バックシートとして用いられる基材同士を貼り合せるときに用いることができる。
好適な基材としては、例えば、ポリエステル基材、ポリカーボネート系基材、フッ素系基材、アクリル系基材などが挙げられる。
ポリエステル基材に用いられるポリエステルとしては、例えば、ポリエチレンテレフタレート、ポリエチレンナフタレート、ポリブチレンテレフタレート、ポリシクロヘキサンジメタノールテレフタレートなどが挙げられ、これらは、それぞれ単独で用いてもよく、2種以上を併用してもよい。
フッ素系基材に用いられるフッ素系樹脂としては、例えば、ポリフッ化ビニル、ポリフッ化ビニリデン、ポリクロロトリフルオロエチレン、ポリエチレンテトラフルオロエチレン、ポリテトラフルオロエチレン、テトラフルオロエチレン-パーフルオロアルキルビニルエーテル共重合体、テトラフルオロエチレン-ヘキサフルオロプロピレン共重合体などが挙げられ、これらは、それぞれ単独で用いてもよく、2種以上を併用してもよい。
また、本発明においては、前記した基材以外にも、耐熱性、強度物性、電気絶縁性、耐加水分解性などを考慮して、ポリオレフィン系樹脂、ポリアミド系樹脂、ポリアリレート系樹脂などの樹脂からなる基材を用いることができる。
前記基材をアクリル系接着剤で貼り合わせたときの構成を示す概略断面図を図1に示す。図1は、本発明の太陽電池モジュール用バックシートの一実施態様を示す概略断面図であり、もっとも単純な構造を有する。2つの基材1,1は、アクリル系接着剤で形成された接着層2で貼り合わされている。基材1,1は、それぞれ同じ材質からなる基材であってもよく、あるいは異なる材質からなる基材であってもよい。
図2は、本発明の太陽電池モジュール用バックシートの他の実施態様としてバリア層を介在させた概略断面図である。図2において、2つの基材1,1のそれぞれ一方表面には、アクリル系接着剤の接着層2,2が形成されており、2つの基材1,1に形成されているアクリル系接着剤の接着層2,2の間にガスバリア層3を介在させて2つの基材を一体化させることにより、太陽電池モジュール用バックシートが形成されている。
図1に示された太陽電池モジュール用バックシート及び図2に示された太陽電池モジュール用バックシートのなかでは、図1に示された太陽電池モジュール用バックシートは、バックシートの低コスト化の点から好ましい。
図2に示されるガスバリア層3としては、例えば、金属箔、金属蒸着フィルム、酸化物蒸着フィルムなどの酸化物を蒸着した蒸着基材などが挙げられる。
金属箔としては、例えば、アルミニウム箔などが挙げられる。金属蒸着フィルムとしては、例えば、ポリエステルフィルムやポリオレフィン系延伸フィルムにアルミニウムを蒸着させたアルミニウム蒸着フィルムなどが挙げられる。
酸化物蒸着フィルムとしては、例えば、酸化アルミニウム、二酸化ケイ素、酸化錫、酸化マグネシウム、酸化インジウム、これらの複合酸化物などをポリエステル基材に蒸着したフィルムであって、透明でかつ酸素、水蒸気などのガスバリア性を有するものなどが挙げられる。これらのなかでは、二酸化ケイ素をポリエステル基材に蒸着したフィルム及び酸化アルミニウムをポリエステルフィルムに蒸着したフィルムが好ましい。酸化物蒸着フィルムにおいて、好適な酸化物の蒸着層の厚さは、酸化物の種類や組成によって異なるが、一般に、均一な酸化物の蒸着層を形成させる観点から、好ましくは5nm以上、より好ましくは10nm以上であり、柔軟性を付与し、外的応力によって亀裂が生じないようにする観点から、好ましくは300nm以下、より好ましくは150nm以下である。酸化物の蒸着層を形成する方法としては、例えば、真空蒸着法をはじめ、薄膜形成方法であるスパッタリング法、イオンプレーティング法、プラズマ気相成長法(CVD)などが挙げられるが、本発明は、かかる例示のみに限定されるものではない。
太陽電池モジュール用バックシートのガスバリア性を安定させるとともに向上させる観点から、例えば、基材上にアクリルポリオール、イソシアネート化合物及びシラン化合物からなるアンダーコート層が設けられていてもよく、酸化物の蒸着層上にポリビニルアルコールの部分又は完全ケン化物とシラン化合物とからなるオーバーコート層が設けられていてもよい。
本発明の太陽電池モジュール用バックシートは、例えば、基材上にグラビアコート、ロールコート、バーコート、リバースコートなどの方法で、乾燥後の膜厚が0.1~20μmとなるようにアクリル系接着剤を塗工した後、その基材上に他の基材をドライラミネートなどの方法で貼り合わせることによって製造することができる。このとき、基材には、必要に応じて、コロナ処理、フレーム処理、プラズマ処理などの接着性を向上させるための表面処理を施してもよい。例えば、基材としてフッ素系樹脂からなる基材を用いた場合には、その基材にプラズマ処理などを施すことが好ましい。また前記方法に限らず、例えば、ポリエステル系樹脂、ポリウレタン系樹脂、アクリル系樹脂又はこれらの混合物からなる易接着コート層を基材に設けてもよい。
なお、本発明の太陽電池モジュール用バックシートに用いられるアクリル系接着剤は、太陽電池モジュールを構成するEVA系樹脂、ポリビニルブチラール系樹脂、シリコーン系樹脂、塩化ビニル系樹脂、ポリウレタン系樹脂などからなる充填材層との接着剤としても使用することができる。
本発明の太陽電池モジュール用バックシートを用いることにより、耐加水分解性、耐絶縁性及び密着性が良好であり、太陽電池モジュールの保護作用が良好な太陽電池モジュールを得ることができる。
本発明の太陽電池モジュールは、例えば、一般に用いられている太陽電池モジュールにおいて、バックシートとして本発明の太陽電池モジュール用バックシートを置き換えることによって容易に構成させることができる。また、本発明の太陽電池は、例えば、一般に用いられている太陽電池において、太陽電池モジュールを本発明の太陽電池モジュールに置き換えることによって容易に構成させることができる。
次に本発明を実施例に基づいてさらに詳細に説明するが、本発明はかかる実施例のみに限定されるものではない。
基材又は充填材として、以下のものを用いた。

合成例1
攪拌機、滴下口、温度計、冷却管及び窒素ガス導入口を備えた500ミリリットル容のフラスコ内に、酢酸エチル70gと、エチルメタクリレート70g、シクロヘキシルメタクリレート10g、2-エチルヘキシルアクリレート10g及び2-ヒドロキシエチルアクリレート10gのモノマー混合物100gのうち50gを仕込み、80℃に昇温させた。80℃に到達してから、重合開始剤として2,2’-アゾビス-(2-メチルブチロニトリル)1gをフラスコ内に投入し、自己発熱によって昇温させ、約84℃で還流させた。還流反応を確認してから5分間経過後に、前記モノマー混合物の残りの50gと2,2’-アゾビス-(2-メチルブチロニトリル)1gと酢酸エチル30gとの混合物を2時間かけてフラスコ内に連続的に滴下した。更に3時間加熱した後、アクリル系ポリマーの不揮発分が50.0質量%の溶液を得た。
攪拌機、滴下口、温度計、冷却管及び窒素ガス導入口を備えた500ミリリットル容のフラスコ内に、酢酸エチル70gと、エチルメタクリレート70g、シクロヘキシルメタクリレート10g、2-エチルヘキシルアクリレート10g及び2-ヒドロキシエチルアクリレート10gのモノマー混合物100gのうち50gを仕込み、80℃に昇温させた。80℃に到達してから、重合開始剤として2,2’-アゾビス-(2-メチルブチロニトリル)1gをフラスコ内に投入し、自己発熱によって昇温させ、約84℃で還流させた。還流反応を確認してから5分間経過後に、前記モノマー混合物の残りの50gと2,2’-アゾビス-(2-メチルブチロニトリル)1gと酢酸エチル30gとの混合物を2時間かけてフラスコ内に連続的に滴下した。更に3時間加熱した後、アクリル系ポリマーの不揮発分が50.0質量%の溶液を得た。
得られたアクリル系ポリマーの重量平均分子量は、50000であった。アクリル系ポリマーの合成に用いたモノマー成分の組成及び得られたアクリル系ポリマーの物性を表1に示す。
合成例2~7

製造例1〔太陽電池モジュール用バックシートの作製〕
接着剤1~9のいずれかを用い、乾燥後の塗工量が5g/m2となるように基材1~3に塗布し、ドライラミネート法により、各基材を積層し、太陽電池モジュール用バックシートを作製した後、50℃で5日間養生を行った。得られたバックシートの具体的な構成は、以下の構成1~構成3のとおりである。

〔耐加水分解性〕
前記構成を有するバックシートを、加圧蒸気を用いた促進評価試験により、耐加水分解性を評価した。
前記構成を有するバックシートをA4の大きさに切り取り、ハイプレッシャークッカー(加圧蒸気による促進評価装置)にセットし、105℃の雰囲気中で96時間、168時間又は192時間加熱した後、各バックシートのラミネート強度と剥離挙動を評価した。
前記構成を有するバックシートを、加圧蒸気を用いた促進評価試験により、耐加水分解性を評価した。
前記構成を有するバックシートをA4の大きさに切り取り、ハイプレッシャークッカー(加圧蒸気による促進評価装置)にセットし、105℃の雰囲気中で96時間、168時間又は192時間加熱した後、各バックシートのラミネート強度と剥離挙動を評価した。
ラミネート強度は、テンシロンによるT型剥離法を用い、15mm幅クロスヘッドスピード300mm/分における強度を測定し、加圧蒸気を用いた促進評価試験前のラミネート強度に対する比率(加圧蒸気を用いた促進評価試験後のラミネート強度を前記試験前のラミネート強度で除し、100を乗じた値)をラミネート強度保持率(%)として評価した。
なお、太陽電池モジュール用バックシートは、通常、促進評価として85℃の温度で相対湿度85%の雰囲気中で2000時間以上の保存が必要とされる。これに対し、この方法によれば、促進評価の時短化が図られ、85℃の温度で相対湿度85%の雰囲気中で2000時間における物性が105℃の温度で168時間保存したときの物性に相当することがすでに確認されている。
(評価基準)
◎:ラミネート強度の保持率が95%以上(密着性が非常に優れる)
○:ラミネート強度の保持率が90%以上95%未満(密着性が優れる)

前記耐加水分解性と同様にして、前記構成1~構成3のバックシートを、加圧蒸気を用いた促進評価試験により評価した。前記バックシートをA4サイズの大きさに切り取り、ハイプレッシャークッカー(加圧蒸気による促進評価装置)にセットし、105℃の雰囲気中で168時間加熱した後又は192時間加熱した後に、JIS-C2110:94(固体電気絶縁材料の絶縁耐力の試験方法)に規定されている「絶縁破壊強さ」の試験方法に準じて各バックシートの絶縁破壊の強さを測定した。
前記耐加水分解性と同様にして、前記構成1~構成3のバックシートを、加圧蒸気を用いた促進評価試験により評価した。前記バックシートをA4サイズの大きさに切り取り、ハイプレッシャークッカー(加圧蒸気による促進評価装置)にセットし、105℃の雰囲気中で168時間加熱した後又は192時間加熱した後に、JIS-C2110:94(固体電気絶縁材料の絶縁耐力の試験方法)に規定されている「絶縁破壊強さ」の試験方法に準じて各バックシートの絶縁破壊の強さを測定した。
加圧蒸気を用いた促進評価試験前の絶縁破壊の強さに対する比率(加圧蒸気を用いた促進評価試験後の絶縁破壊の強さを前記試験前の絶縁破壊の強さで除し、100を乗じた値)を絶縁破壊の強さの保持率(%)で評価した。

表3に示された結果から、実施例1~7で得られたバックシートは、いずれも、比較例1~2で得られたバックシートと比べて高温多湿下での促進評価においても、耐加水分解性、耐絶縁性及び水分バリア性に優れていることがわかる。
実施例8
前記接着剤2を乾燥後の塗工量が3g/m2となるように前記基材1に塗布し、100℃の大気中で1分間乾燥させ、易接着コート層を形成した。

製造例2〔易接着性の評価サンプルの作製〕
前記構成を有するバックシートを幅60mm、長さ150mmに裁断したもの2枚、EVAシート〔三井化学ファブロ(株)製、品番:SC50B、厚さ:400μm〕を幅60mm、長さ60mmに裁断したもの1枚を用意した。

EVAシートが前記で裁断したバックシートの中央に位置するように置き、易接着コート層がEVA側に接するように重ね合わせた。次に、得られた積層体を130℃で5分間真空引きをし、150℃に加温したオーブン中に30分間保管し、架橋反応を進行させた。
製造例3〔太陽電池の電気特性の評価用サンプルの作製〕
太陽電池モジュール用充填剤として、標準キュアタイプのEVAシートを用いた。太陽電池セルは、多結晶系シリコンのものを用いた。A4サイズの強化ガラス上に、同じサイズのEVAシート〔三井化学ファブロ(株)製、品番:SC50B、厚さ:400μm〕で挟み込んだセルを載せ、さらにその上に実施例8で得られたバックシートを易接着コート層がEVA側と接するように設けた。130℃で5分間真空引きをした後、150℃に加温したオーブン中に30分間保管し、架橋反応を進行させた。その後、アルミニウムフレームで枠組みを行った。

〔易接着性の評価〕
易接着性は、前記易接着性の評価用サンプルを23℃で相対湿度が65%の雰囲気中で、引張試験機〔テスター産業(株)製〕の上下のクリップに未接着部分のバックシートを挟み、オートグラフによるT型剥離法を用い、幅10mmのクロスヘッド速度100mm/分における剥離強度を測定し、以下の評価基準に基づいて評価した。
さらに、前記易接着性の評価用サンプルを85℃で相対湿度が85%の雰囲気中で1000時間試験を行い、前記と同じ条件で剥離強度を評価した。
〔易接着性の評価〕
易接着性は、前記易接着性の評価用サンプルを23℃で相対湿度が65%の雰囲気中で、引張試験機〔テスター産業(株)製〕の上下のクリップに未接着部分のバックシートを挟み、オートグラフによるT型剥離法を用い、幅10mmのクロスヘッド速度100mm/分における剥離強度を測定し、以下の評価基準に基づいて評価した。
さらに、前記易接着性の評価用サンプルを85℃で相対湿度が85%の雰囲気中で1000時間試験を行い、前記と同じ条件で剥離強度を評価した。

◎:20N/10mm以上(接着性に優れている)
〇:10N/10mm以上、20N/10mm未満(接着性が良好)

〔ブロッキング〕
バックシート2枚を易接着コート層面が向かい合わない方向、すなわち易接着コート層/基材層/易接着コート層/基材層の順序で重ね合わせ、金属製の板上に基材層が接するように置いた後、さらに底面が3cm×4cmの直方体の金属製の錘を2枚のシート上に置き、そのままの状態で気温が50℃の雰囲気中に65時間放置した。その後、錘を除去し、シート2枚それぞれを平面に沿った対向方向(錘の底面の長軸方向に相当)に引っ張り、剪断応力を測定した。
バックシート2枚を易接着コート層面が向かい合わない方向、すなわち易接着コート層/基材層/易接着コート層/基材層の順序で重ね合わせ、金属製の板上に基材層が接するように置いた後、さらに底面が3cm×4cmの直方体の金属製の錘を2枚のシート上に置き、そのままの状態で気温が50℃の雰囲気中に65時間放置した。その後、錘を除去し、シート2枚それぞれを平面に沿った対向方向(錘の底面の長軸方向に相当)に引っ張り、剪断応力を測定した。
ブロッキングが発生しない場合には、剪断応力が0であり、ブロッキングが大きいほど剪断応力が大きくなる。この測定方法での剪断応力が0.49N未満であれば、実用上支障がない。その評価基準を以下に示す。

〔太陽電池の電気特性〕
前記太陽電池の電気特性の評価サンプルのガラス面を光入射側として置き、アイスーパーUVテスター〔岩崎電気(株)製、品番:SUV-W151〕を用い、100mW/cm2で温度60℃、相対湿度50%の条件で100時間、150時間又は200時間試験を行い、試験前後の最大出力の変化率を測定し、以下の評価基準に基づいて評価した。
なお、太陽電池の電気出力特性は、JIS C8913に準じて測定した。また、試験後のバックシートの外観に浮きなどがないかどうかを目視で観察した。
前記太陽電池の電気特性の評価サンプルのガラス面を光入射側として置き、アイスーパーUVテスター〔岩崎電気(株)製、品番:SUV-W151〕を用い、100mW/cm2で温度60℃、相対湿度50%の条件で100時間、150時間又は200時間試験を行い、試験前後の最大出力の変化率を測定し、以下の評価基準に基づいて評価した。
なお、太陽電池の電気出力特性は、JIS C8913に準じて測定した。また、試験後のバックシートの外観に浮きなどがないかどうかを目視で観察した。

表4に示された結果から、実施例8~10で得られた太陽電池モジュール用バックシートは、いずれも、比較例3~4で得られた太陽電池モジュール用バックシートと対比して、易接着性、ブロッキング性、電気特性及びバックシートの外観のいずれにもすぐれていることがわかる。
以上の結果から、各実施例で得られた太陽電池モジュール用バックシートは、いずれも、バックシートとしてのバリア特性に優れ、耐候性の試験後でも太陽電池としての電気出力特性を維持することができるので、太陽電池モジュール及び太陽電池に好適に使用することができることがわかる。
本発明の太陽電池モジュール用バックシートは、太陽電池モジュールとして実際に利用される環境だけでなく、太陽電池モジュールを評価する際に検討される高温多湿下での促進評価においても、加水分解に伴う材料の劣化を防止し、ディラミネーションに伴う外観不良だけでなく、バックシートとしてのバリア特性や耐候性の試験後でも太陽電池としての電気出力特性を維持するので、太陽電池モジュール及び太陽電池に好適に使用することができる。また、本発明の太陽電池モジュール及び太陽電池は、前記太陽電池モジュール用バックシートを有するので、バックシートとしてのバリア特性に優れ、耐候性の試験後でも太陽電池としての電気出力特性を維持することができる。

- 少なくとも2つの基材をアクリル系接着剤で貼り合わされた積層体からなる太陽電池モジュール用バックシートであって、前記アクリル系接着剤が耐加水分解性、耐絶縁性及び水分バリア性を有する太陽電池モジュール用バックシート。
- アクリル系接着剤が、一般式(I):
CH2=C(R1)-CO-OZ (I)
(式中、R1は水素原子又はメチル基、Zは炭素数4~25の炭化水素基を示す)

- 積層体が、さらにガスバリア層を有する請求項1~8のいずれかに記載の太陽電池モジュール用バックシート。
- 2つの基材の各一方表面にアクリル系接着剤の接着層が形成され、各基材に形成されているアクリル系接着剤の接着層の間にガスバリア層を介在させて2つの基材を一体化させてなる請求項9に記載の太陽電池モジュール用バックシート。
- ガスバリア層が、金属箔、金属蒸着フィルム又は酸化物蒸着フィルムである請求項9又は10に記載の太陽電池モジュール用バックシート。
- 請求項1~11のいずれかに記載の太陽電池モジュール用バックシートを含有する太陽電池モジュール。
- 請求項12に記載の太陽電池モジュールを含有する太陽電池。
