この光拡散板は、透過光を直進方向に対し広い角度で分散させる特性が求められ る。
そして、透過光を液晶ユニットの面全体へ高い輝度で投光させるために、通常、光 拡散板と液晶ユニットの間に、光拡散板を支持体として、プリズムシートを少なくとも 1 枚介在させている。即ち、従来の直下型照明装置では、光拡散板上にプリズム下用 光拡散フィルム Zプリズムシート Z (必要に応じて)プリズム上用光拡散フィルム Z ( 必要に応じて)偏光分離シートの順で積層されて用いられて 、る。
プリズム上用光拡散フィルムは、直下型照明装置システム全体の光学的なバランス の観点から省略されることもある。光拡散フィルムはプリズムシートへの入射光を有効 に立ち上げるためにプリズムシートの下に積層するもの(プリズム下用)と、プリズムシ ートからの出射光の裾野角依存性を緩和するためにプリズムシートの上に積層して 用いるもの(プリズム上用)とがある。
このプリズムシートは、輝度向上に有効な角度の範囲で集光、拡散を行うものであ る。
[0003] し力しながら、液晶バックライトの組立工程においては、このプリズムシートを場合に よっては 2枚、その他の光学機能性フィルム (光拡散性フィルム、偏光分離フィルムな ど)を併せてセットしなければならず、工程が長く且つ煩雑であると云う問題があり、こ れらプリズムシートを含む光学機能性フィルムにかかるコストが高いものとなり、生産 性の低下を招いている。このため、中でも輝度の向上を図るために用いられているプ リズムシートの削減に対する要望が高まってきている。
[0004] 光拡散シート上に、プリズム形状などの光学素子アレイの凹凸模様を一体形成させ た光拡散板が提案されている(例えば、特許文献 1及び 2参照)。し力しながら、これ らは、何れもその凹凸模様が、光拡散シートの片側全面に均一に施され、光源間距 離に関係なく同一形状であるため、発光時の輝度ムラが大きぐ均一に発光しないと いう問題がある。中でも凹凸模様が、断面頂角が 90° の V溝状プリズム力もなる光学 素子アレイの場合には、光源間中央の位置力も光源直上位置に近づくにつれて、プ リズムによる全反射特性のために入射光が出射面より放出(透過)されず、逆に光源 側へ反射して輝度が極端に低下し、光源直上が最も暗くなり、均一に発光しないとい う問題があり、何れも実用化には難点がある。
また、リニアフレネルレンズを表面に形成する試み (例えば、特許文献 3参照)もある 力 冷陰極管のような線状光源の場合には、視野角の依存性が高ぐ正面輝度は均 一で高いものの、斜め方向から観測した場合には輝度が極端に低下したり、逆に光 源影が目立ったりするという問題がある。
また、現行の直下型バックライト照明装置のシステムでは、これ以上の薄型化を図る には限界に来ており、このため、タンデム型バックライトなど導光板を複数枚配列し、 大画面のバックライトシステムを構成する方法も提案されている(例えば、特許文献 4 及び 5参照)。し力しながら、この方法では薄型化は図れるものの、導光板を複数枚 使用するために軽量ィ匕を図ることは困難である。

課題を解決するための手段
[0007] 本発明者らは、上記課題を解決すべく鋭意検討した。その結果、直下型照明装置 に搭載される光拡散板基材の表裏両面に光学素子アレイを一体形成してなる光拡 散板が、上記の課題を解決できることを見出し、この知見に基づいて本発明を完成し た。
[0008] 即ち、本発明は、
(1)直下型照明装置に搭載される光拡散板基材の表裏両面に光学素子アレイを一 体形成してなることを特徴とする光拡散板、
(2)光学素子アレイが、光源種に応じて、マイクロレンズアレイ又はプリズムアレイで ある上記(1)に記載の光拡散板、
(3)マイクロレンズアレイ力 レンチキュラーレンズアレイである上記(2)に記載の光拡 散板、
(4)光拡散板基材の表面に形成されたレンチキュラーレンズアレイの先端 R円弧が 1 Z3〜: LZ2円であり、かつ光拡散板基材の裏面に形成されたレンチキュラーレンズ アレイの先端 R円弧が 1Z10〜1Z3円である上記(3)に記載の光拡散板。
(5)光拡散板基材を構成する材料が、全光線透過率が 75〜96%の透明性榭脂又 は光拡散性榭脂組成物力 なる上記(1)〜 (4)の 、ずれか 1項に記載の光拡散板、
(6)上記(1)〜(5)のいずれか 1項に記載の光拡散板力 内部に光源が設けられた 箱型形状を有する光反射板上に設置されていることを特徴とする直下型照明装置、
(7)光拡散板上に 1枚若しくは 2枚以上の光学フィルムが設置されてなる上記(6)に 記載の直下型照明装置、
(8)光反射板の断面形状が、波板状又は放物線状である上記 (6)又は(7)に記載の 直下型照明装置、
(9)光拡散板上に設置される光学フィルムが、全光線透過率 80%以上の光拡散フィ ルムである上記(7)又は (8)に記載の直下型照明装置、 である。
発明の効果
[0009] 本発明によれば、光拡散板基材と光学素子アレイを一体化することにより、実用レ ベルの光源数 (光源間距離)における輝度ムラの解消 (輝度の均一化)及び高輝度 化 (従来のプリズムシートを積層する場合と同等の輝度の発現)を具現化する光拡散 板及び該光拡散板を有する薄型の直下型照明装置を提供することができる。

[0012] 本発明の光拡散板は、直下型照明装置に搭載される光拡散板基材の表裏両面に 光学素子アレイが一体形成されていることを特徴とするものである。
図 1及び図 2は、それぞれ本発明の光拡散板が搭載されてなる直下型照明装置の 異なる例を示す断面図である。図 1及び図 2で示されるように、本発明の光拡散板は 、光拡散板基材 2a (2b)の表裏両面に光学素子アレイ 1及び 1 'がー体形成により設 けられた構造をを有している。なお、後で説明するが、符号 3は光反射板、 4は線状 光源、 5は点光源である。
光拡散板基材の表裏両面に形成される光学素子アレイとしては、各種の光源種の 出射光特性 (指向性)に合わせて、表裏両面に形成する光学素子アレイの組み合わ せを適宜選定すれば良!ヽ。光拡散と集光機能を有する光学素子アレイを光拡散板 基材の表裏両面に配置させることにより、図 1に例示する線状光源 4、図 2に例示する 点光源 5など ヽずれの光源種を用いても均一な輝度分布特性を有する面状照明装 置とすることができる。
直下型照明装置で用いられる光源種としては、線状光源の熱陰極管、冷陰極管、 点光源の LED (光半導体素子)などが挙げられ、これらは何れも好適に使用すること ができる。
[0013] 線状光源の場合には、光源の種類、光源の指向性、光源輝度の明るさ、光源間距 離、光源からの光拡散板までの距離、使用される光反射板の特性にもよるが、光拡 散板基材の表裏両面に凸レンズや凹レンズ、レンチキュラーレンズなどのマイクロレ ンズアレイ、又はプリズムレンズアレイを配置することで、輝度分布の均一化を図るこ とがでさる。
LEDのような点光源では、点光源を中心として、 LEDの出射光特性 (指向性)に合 わせて、入光面、出光面に最適な光学素子アレイを配置することで、均一な輝度分 布を発現する面状照明とすることができる。 LEDは指向性が高いために直進性が強 い光が出射されるので、 LEDの指向性に合わせて光学素子アレイの形状を選定し 配置することで、輝度分布の均一化を図ることができる。

光拡散板基材の表裏に形成される光学素子アレイとしては、図 3及び図 4に例示す るように、レンチキュラーレンズ 6, 6 '同士を表裏に直交又は並行に配置したり、マイ クロイレンズアレイ同士を両面に配置したり、レンチキュラーレンズとマイクロイレンズ アレイを表裏に配置することで、 LED光源(点光源)の配列に合わせて適宜選定する ことができる。
[0015] 本発明の光拡散板は、光源種に応じて、前記光学素子アレイがマイクロレンズァレ ィ又はプリズムレンズアレイであることが好ましい。
本発明に利用可能な光学素子アレイとして、マイクロレンズアレイ又はプリズムレン ズアレイなどが挙げられる。マイクロレンズアレイとしては、球面レンズ、非球面レンズ 等の集合体であり、魚眼レンズ、凸レンズ、凹レンズ、俵状レンズ、シリンドリカルレン ズを平面状に複数並べたもの等が好適に利用できる。 LEDなどの点光源を用いる場 合には、これらの光学素子アレイが好適に利用できる。中でも、同一断面形状を有す るレンチキュラーレンズが好適である。
これらマイクロレンズアレイ又はプリズムレンズアレイのパターン形状は、光源の種 類、光源の指向性、光源輝度の明るさ、光源間距離、光源力ゝらの光拡散板までの距 離、使用する光反射板の形状に合わせて適宜選定すれば良い。ピッチ 10〜200 m、半径 10数/ z m〜 300 、正方配列、デルタ配列、レンチキュラーなどが利用でき る。
[0016] 光学素子アレイの個々の素子の高さとしては、 5〜300 mが好ましい。
300 mを超えると、輝度は向上するが、プリズムレンズアレイの形状による陰影が目 立ち、表示品位を劣化させる。また、 5 μ m未満では、光拡散特性は向上するが、集 光機能が低下し、輝度が低下する。液晶 TV用バックライト照明装置では、 20〜300 μ m、より好ましくは 5〜250 μ m程度である。
[0017] プリズムレンズアレイとしては、 V溝状、四角錘、多角錘などが挙げられる。これらは 、干渉縞を低減するために、例えば V溝状であれば、畝り状のような曲線でも構わな い。その断面頂角は 30〜 150度の範囲で、視野角の依存性、光源の種類、光源輝 度の明るさ、光源間距離、光源力ゝらの光拡散板までの距離に合わせて適宜選定す れば良い。例えば、線状光源の冷陰極管の場合には、断面頂角 90 ±60度の V溝又 は四角錘プリズムが好適である。中でも、断面頂角 90度 ± 30度の範囲で輝度を高 めることができる。取り分け、狭視野角が許容される画面上下方向は 90度 ± 20度の 範囲が好ましぐより好ましくは 90度 ± 10度である。尚、断面頂角には、光拡散性を 付与するために頂角先端を僅かに丸めた R形状を設けても良い。この先端 Rとしては 、プリズムアレイのピッチに合わせて、 R径を選定すれば良ぐピッチ 100 μ m以下の プリズムアレイの場合には 3〜: LOO μ m程度の範囲が好適であり、要求される光拡散 特性に応じて適宜選定すれば良 、。
線状光源が液晶テレビの画面左右方向に配置された照明装置の場合には、線状 光源の線方向にリニアプリズムレンズアレイの線方向を沿わせて配置することで、画 面左右方向の視野角特性における狭視野ィ匕が低減できる。
本発明にあっては、該マイクロレンズアレイ力 図 3及び図 4に例示するように、レン チキユラ一レンズアレイであることがさらに好ましい。
レンチキュラーレンズは、シリンドリカルレンズを平面状に一方向に複数並べたもの であり、容易に製造できることから工業的な利用価値が大き 、。
該レンチキュラーレンズアレイとしては、ピッチ 300 μ m未満、先端 R300 μ m以下 の断面形状のものが好適に利用できる。ピッチが 300 mを超えるレンチキュラーレ ンズアレイを入光面に適用した場合、全反射成分が著しく増加し、入光成分が低下 するために、輝度の低下と不均一化を招く。より好ましくは、ピッチが 200 /z m以下、 さらに好ましくは 100 μ m以下である。
その先端 Rとしては、 200 m以下が好適であり、先端 Rが 200 mを超えると光拡 散性能が低下し、輝度の均一性が損なわれる。好ましくは 50 m以下、より好ましく は 20 m以下である。光源の種類、その配列、光源の種類、光源輝度の明るさ、光 源間距離、光源力 の光拡散板までの距離に応じて、光拡散板の表裏面各々に形 成するレンチキュラーレンズの断面形状を適宜選定することができる。
例えば、冷陰極管光源 (線状光源)が 25± 5mm程度の間隔で配列された場合を 例に挙げると、光拡散板の入光面側にはレンチキュラーレンズの中でも光拡散特性 の低い能力の断面形状 (例えば、ピッチ 10〜50 /z m、先端 R10〜50 /z m、先端尺の 円弧 1Z4円)のレンチキュラーレンズを配置し、その出光面側には光拡散特性の高 い能力を有する断面形状 (例えば、ピッチ 50〜: LOO /z m 先端1^100〜200 111、先 端 R円弧 1Z2円)のレンチキュラーレンズを配置することで、高輝度化及び輝度の均 一化を実現することができる。出光面 (表面)側のレンチキュラーレンズアレイの先端 Rの円弧は、入光面 (裏面)側のレンチキュラーレンズの先端 Rの円弧よりも大きくす ることが好ましぐ出光面 (表面)側のレンチキュラーレンズの先端 Rの円弧は 1Z3〜 1Z2円程度が望ましい。 1Z3円よりも光拡散特性の能力が低いものでは、輝度の均 一性が低下する。入光面 (裏面)側のレンチキュラーレンズアレイの先端 Rの円弧とし ては、 1Z10〜1Z3円程度の円弧が望ましい。入光面側に上記の光拡散特性の高 い能力有する先端 R円弧のレンチキュラーレンズアレイを採用するとモアレ縞が発生 するばかりか、輝度向上の効果が得られない。これらのレンチキュラーレンズアレイの 先端 R円弧についての表裏の組み合わせは、光源の種類、光源輝度の明るさ、光源 間距離、光源力 の光拡散板までの距離に合わせて適宜選定すれば良!、。
本発明の光拡散板は、光学素子アレイが形成されていない光拡散板基材が、全光 線透過率 75〜96%の透明性榭脂製のシート(図 4)又は光拡散性榭脂組成物製の シート(図 3)であることが好まし 、。
光拡散板基材の光学特性としては、光学素子アレイが形成されて 、な 、光拡散板 基材自体の全光線透過率を 75〜96%とすることで、輝度の低下を低減できる。全光 線透過率が 75%未満では、光拡散性が高 、ためにプリズム素子に入光しな 、無駄 な散乱光成分が増加し、輝度の低下をもたらす。全光線透過率が 96%を超えると光 源の陰影が目立ちやすくなる。光拡散板基材の両面に形成される光学素子アレイの ピッチ、精細性などにもよる力 全光線透過率は、好ましくは、 80〜95%、より好まし くは 85〜94%程度である。この範囲の全光線透過率を有する光拡散板基材であれ ば、榭脂製、ガラス製の何れのものでも良いが、軽量性、強度の観点から、榭脂製の ものが好ましい。このように、光拡散板基材を構成する材料に、特定範囲の光拡散性 を有する透明性榭脂又は光拡散性榭脂組成物を適用することで、光源の陰影を和ら げることが可能となる。
[0020] 本発明の光拡散板を構成する光拡散板基材に適用される透明性榭脂としては、ポ リカーボネート榭脂(PC榭脂)、ポリメチルメタタリレート榭脂(PMMA榭脂)、メチノレメ タクリレートースチレン共重合体樹脂 (MS榭脂)、ポリスチレン榭脂 (PS榭脂)、環状 ォレフィンポリマー(COP榭脂)、ポリエーテルスルホンなどやこれらの変性体などが 挙げられ、使用環境、要求特性 (耐熱性、吸水性、加工特性など)に応じて適宜選択 すればよい。
本発明の光拡散板基材に適用される光拡散性榭脂組成物のベース榭脂としては、 前記の透明性榭脂などが適用可能であり、これらの榭脂組成物を用いた光拡散板が 設置された照明装置の用途、環境に合わせて適宜選定すればよい。例えば、 30イン チを超える液晶テレビ用には、使用時の熱や水分 (吸湿)による反り、変形に対する寸 法安定性の要求力も PC榭脂が好適である。
光拡散性榭脂組成物としては、前記の透明性榭脂をベース榭脂として、これらに光 拡散材を配合したものを挙げることができる。光拡散材としては、ベース榭脂として選 択した樹脂の屈折率との差が 0. 02以上のものであればよぐ例えば、ポリスチレン榭 脂、架橋アクリル榭脂、架橋ポリスチレン榭脂、シリコーン榭脂、フッ素系榭脂、シリカ 、石英、酸ィ匕チタン及び酸ィ匕亜鉛より選ばれた少なくとも 1種類カゝらなり、その平均粒 子径が l〜200 /z mの粒子及び Z又はその繊維長 Z繊維径 (LZD)が 2以上の繊 維状のものが好適である。
該光拡散材の配合量としては、光拡散材の種類にもよるが、ベース榭脂 100質量 部に対して、 0. 01〜 10質量部程度が好ましぐ 0. 1〜8質量部がより好ましぐ 0. 2 〜5質量部がさらに好ましい。配合量が 0. 01質量部未満では、光拡散特性に乏しく 、 10質量部を超えると全光線透過率が低下し、光学素子アレイによる輝度向上の効 果が得られなくなる。
[0021] 上記透明性榭脂としてポリカーボネート榭脂を使用する場合、光拡散材としては、 熱可塑性アクリル榭脂粒子、架橋アクリル榭脂粒子及び石英繊維の中から選ばれる 少なくとも一種との組み合わせが特に好ましい。
これらの光拡散性榭脂組成物には、光拡散材のほかに、酸化防止剤、耐光剤、各 種安定化剤、可塑剤、離型剤などを配合することができる。全光線透過率の制御に ついては、光拡散材の屈折率、粒子径、配合量により任意に調整することができる。
[0022] 光学素子アレイが形成されていない状態での光拡散板基材の厚みとしては、 0. 5 〜5mm程度が好ましい。厚みが 0. 5mm未満では光源の陰影を隠すだけの光拡散 性の確保が困難であり、また、 5mmを越えると著しく重量が増加し、各種搭載機器の 軽量性を損なう。光拡散板基材の剛性確保の観点から、その厚みは l〜4mm程度 力 り好ましぐ 2〜3mm程度がさらに好ましい。
光拡散板基材の厚さが 0. 5mm以上であれば、剛性が適正で、直下型照明装置に 組み込んだ場合に自重で橈むことがなく平面性が保たれる。
また、光拡散板基材の厚さが 5mm以下であると、光学特性が低下せず、軽量性が 保たれる。この光拡散板の全光線透過率は、 60〜95%、好ましくは 65〜93%であ ることが好ましい。
全光線透過率が上記範囲であると、実用に足る光学素子アレイ一体型光拡散板が 得られる。
[0023] 本発明の光学素子アレイを一体形成してなる光拡散板の製造方法としては、
(1)前記の透明性榭脂又は光拡散性榭脂組成物を押出成形 (シート成形)した後に 、得られた光拡散板基材の両面にエンボス加工やプレス加工を施して光学素子ァレ ィを形成させる方法、
(2)透明性榭脂又は光拡散性榭脂組成物を、所定の形状の微細加工が施された金 型を用いて射出成形法、射出圧縮成形法等により光拡散板基材の両面に光学素子 アレイを形成させる方法、
(3)紫外線又は電子線で硬化する透明性硬化榭脂により所定形状の光学素子ァレ ィを予め、成形し、得られた光学素子アレイを光拡散板基材に貼り付けで所定形状 の光学素子アレイを形成させる方法、
(4)板状の光拡散板基材の両面に、所定形状の光学素子アレイが形成されたフィル ムゃシートを積層して所定形状の光学素子アレイを形成させる方法、
等を挙げることができる。
積層する方法としては、溶融押出法により所定の厚さのシート状に成形した光拡散 層の両面に、所定形状を有する連続した透明性榭脂フィルムを送り込み積層するラミ ネート法、溶融押出法により得られた光拡散板基材と所定形状の光学素子アレイを 有する連続した透明な榭脂フィルムとを接着剤を用いて貼り合せ積層する方法など 光拡散層単体が持つ輝度よりも低下しない方法で積層する方法が採用できる。生産 性の観点力も好ま 、方法は、透明性榭脂又は光拡散性榭脂組成物の原料ペレット を直接、所定形状の微細加工の施された金型を用いて表裏両面に光学素子アレイ を形成する射出成形法である。但し、 37インチを超える大画面用については、押出 成形法とエンボスロールカ卩工法との組み合わせが好ましい。
[0024] 本発明の直下型照明装置は、前記図 1及び図 2で示すように、前記本発明の光拡 散板が、内部に光源が設けられた箱型形状を有する光反射板上に設置されているこ とを特徴とする。この直下型照明装置において、断面形状が波板状又は放物線状の 光反射板と前記本発明の光拡散板力 なるものが好ましい。
箱型形状を有する光反射板としては、板金シャーシとランプホールダ一等力 構成 される箱型のハウジング内に光反射板を配置する方法又は箱型形状そのものを光反 射板と同一の光反射材で形成する方法の何れでもよ ヽ。
該直下型照明装置を構成する光反射板と光拡散板の組み合わせにおいて、光反 射板は平面形状のものを用いても構わないが、断面形状が波板状又は放射状の光 反射板と前記本発明の光拡散板を組み合わせて用いることで、平面状の光反射板 を用いた場合よりもさらに輝度分布の均一化及び高輝度化が可能となる。
光源の種類、光源の指向性、光源間距離、光源力ゝらの光拡散板までの距離にもよ るが、光反射板の断面形状を波板状、又は放射状にすることで、光拡散板の入光面 に有効に入射するように制御し、全反射により入射できな 、成分の光を低減できる。
[0025] 該光反射板としては、その光線反射率が 90%以上、好ましくは 95%以上であれば 金属製の光反射板でも榭脂製の光反射板の何れでもよ!ヽ。光源種に合わせて適宜 選定すればよい。金属製の光反射板は、金属板の表面にアルミ蒸着、銀蒸着、白色 塗装を施したものが好適である。榭脂製の光反射板は、ポリエステル榭脂製の延伸 多孔質体や超臨界発泡体などが利用でき、好適に用いられる。ポリカーボネート榭 脂に白色顔料を配合した光反射性組成物は、熱可塑性榭脂の成形加工法 (真空成 形、圧空成形、射出成形など)により光反射板の断面形状を波板状や放射状に容易 に賦形可能であり、生産性の観点からも有用である。
[0026] 従来の直下型照明装置は、少なくとも通常の光拡散板上に光拡散フィルムとプリズ ムシートを積載配置して用いられるので、部品点数が多ぐアセンブリ工程が複雑と なり、生産性に劣るが、本発明の光学素子アレイが一体形成された光拡散板と前記 形状の光反射板を組み合わせて、照明装置を製造すれば、従来方式の照明装置と 同等の輝度が発現するにも係らず、プリズムシートの使用枚数が削減可能で、組み 立て工程が簡略ィ匕でき、生産性の向上を図ることができる。
[0027] ポリカーボネート榭脂に白色顔料を配合した光反射性組成物としては、ポリカーボ ネート榭脂に、白色顔料を 8〜50質量%程度、分解抑制剤を 0. 1〜5質量%程度、 必要に応じて難燃剤及び難燃助剤を合計 0. 1〜5質量%程度の割合で含有する光 反射性組成物を例示することができる。
白色顔料としては様々なものを用いることができ、具体的には、例えば、酸化チタン 、酸化亜鉛、リトボン、硫化亜鉛、鉛白等が挙げられる。これらの中では、着色力が優 れている酸化チタンが好ましい。酸化チタンとしては、ルチル型及びアナターゼ型の いずれかであってもよいが、熱安定性、耐候性に優れるルチル型を用いることが好ま しい。該酸化チタンは、各種表面処理剤、例えば水和アルミナ、シリカ、亜鉛等で表 面処理したものが好まし 、。
分解抑制剤としては、オルガノシロキサンが好ましく用いられ、該ォルゴノシロキサ ンとしては、アルキル水素シリコーン、メトキシ基、エトキシ基などの反応性基含有す るアルコキシシリコーン等が挙げられ、アルコキシシリコーンとしては、例えば、メトキ シシリコーン、エトキシシリコーン等が挙げられる。
必要に応じて用いられる難燃剤は、有機金属塩化合物、無機ケィ酸及びそのケィ 酸塩化合物、リン酸エステル系化合物、臭素系化合物、トリアジン系化合物、ポリオ ルガノシロキサン系化合物など公知のものが使用できる。難燃助剤としては、テフロン 榭脂 (商標)、がドリツビング防止剤として利用できる。
[0028] 本発明の直下型照明装置にあっては、光拡散板の少なくとも片面上に積層される 複数の光学フィルムが、全光線透過率 80%以上の光拡散フィルムを少なくとも 1枚積 層したものが好ましい。
該複数の光学フィルムとしては、プリズム下用光拡散フィルム力 輝度の向上及び 均一化に有用であり、少なくとも 1枚、望ましくは 2枚積層して用いることが好ましい。 このプリズム下用光拡散フィルムの全光線透過率としては、 80%以上が好ましい。 8 0%未満では、輝度の均一化は達成されるが、輝度の向上効果は得られない。該全 光線透過率としては、 85%以上がより好ましぐ 89%〜93%がさらに好ましい。 本発明の直下型照明装置では、本発明の光拡散板 Zプリズム上用光拡散フィルム (2枚) / (必要に応じて)偏光分離シートの順に積層して、従来の直下型照明装置と 同等の輝度と均一性を発現できる。なお、前記プリズム上用光拡散フィルム(2枚)に 替えて、その 1枚をプリズムシートに置き換えても良い。
実施例
[0029] 次に、本発明における光拡散板の製造法の好ましい態様を、透明性榭脂のポリ力 ーボネート榭脂を代表例として以下に詳細に説明する。
1)光拡散性樹脂組成物の調製
製造例 1
熱可塑性の透明性榭脂として、ポリカーボネート榭脂(出光興産株式会社製 FN19 00A) 100質量部に、光拡散材として架橋アクリルビーズ (PMMA,積水化成品ェ 業株式会社製 XX03BZ、平均粒子径 100 m) 5質量部を配合し、口径 40mmの混 練押出機にて 280°Cで溶融、混練し、全光線透過率 93. 8%の光拡散性榭脂組成 物のペレットを得た。

前記製造例 1の光拡散性榭脂組成物の配合において、光拡散材として架橋アタリ ルビーズ (積水化成品工業株式会社製 MBX— 20、平均粒子径 20 μ m)の配合量 を 1質量部とした以外は、実施例 1と同じ製造法で全光線透過率 93. 5%の光拡散 性榭脂組成物のペレットを得た。

前記 2)記載の方法で得られた光拡散板基材のそれぞれを 584 X 584mmの寸法 形状に切り出し、これを熱プレス法により下記の光学素子アレイ形成用のスタンパー を用いて成形温度 220°Cにて光拡散板基材の両面にマイクロレンズアレイを形成し た。以上の行程に従って得られた成形体につ!ヽてルーター加工により外形加工を施 し、 21. 5インチサイズ (横幅 446 X縦幅 335mm)の光学素子アレイが一体化された 光拡散板を得た。光学素子アレイを形成しない場合には、前記押出加工後のシート をそのまま上記寸法形状にて切り出して用いた。
[0037] (ii)射出成形法による場合
上記製造例 1〜7で得られた榭脂ペレットのそれぞれを用いて、金型の固定側、可 動側の両面に前記マイクロレンズアレイのスタンパーを取り付けた 450トンの射出圧 縮成形機 (株式会社ニイガタマシンテクノ製)を用いて射出成形し、 21. 5インチサイ ズ(横幅 446 X縦幅 335mm)の上記のマイクロレンズアレイが表裏両面に形成され た光拡散板をそれぞれ製造した。光拡散板基材を構成する榭脂別に適宜成形温度 、金型温度を選定し、成形を行った。榭脂がポリカーボネート榭脂の場合には成形温 度 300°C、金型温度 120°Cにて実施した。 MS榭脂の場合には成形温度 260°C、金 型温度 70°C、 COP榭脂の場合には窒素雰囲気下にて成形温度 290°C、金型温度 90°Cにて実施した。
[0038] なお、光学素子アレイの形成に用いたスタンパーについては、下記の内容の仕様( 成形法毎に転写率を見込んだ転写後の形状)を適用した。
(i)レンチキュラーレンズアレイ
R1 :光拡散板の入光面側;先端 R20 m)、ピッチ 20 ;ζ ΐη、先端 R円弧 1/4円 R2 :光拡散板の出光面側; R2 ;先端 R50 m)、ピッチ 100 /ζ πι、先端 R円弧 1/2 円
(ii) V溝状のプリズムレンズアレイ
ピッチ 100 m、頂角 90°
[0039] 4)光線反射ハウジングの製造
ポリカーボネート榭脂をマトリックス榭脂とする光反射性組成物(出光興産株式会社 製タフロン(商標) URC2501)を用いて、温度 120°C、 5時間乾燥した後、 450トンの 射出成形機により成形温度 290°C、金型温度 90°Cの成形条件にて、光反射板とラン プホールダー、及び光反射面底面に高さ 10mm、底辺が 18mmの二等辺三角形を 断面に持つ波板状の光反射板が一体ィヒされた光線反射ハウジング (画面サイズ 21. 5インチ、外形 横幅 462 X縦幅 358 X高さ 20mm)を成形し、照明装置の組み立て に使用した。
また、反射底面が平板の光線反射ハウジングについても、反射底面を波板の金型 を平板とした以外は、全て同一の条件にて光線反射ハウジングを成形した。
5)照明装置の構成と組み立て
光源は線状光源の直径 3mmの冷陰極管 (ハリソン東芝ライティング株式会社製)を 使用した。
上記 3) , 4)にて得られた光拡散板、光反射板 (光線反射ハウジング)を用い、光源 間隔が 26. 7mm,光反射板底面と冷陰極管表面までの距離が 1. 5mmとなるよう〖こ ランプホールダ一と冷陰極管端子に装着したシリコーンゴム製パッキンを用いて冷陰 極管 12本を配置し、光線反射ハウジング上に光拡散板を搭載した。得られた照明装 置にさらに液晶テレビ用の光拡散フィルムを積載し、金属製の額縁で照明装置出射 光面周囲を固定した。
[0040] 6)性能評価
(i)光拡散板の全光線透過率は、 JISK7105に準拠して測定した。
(ii)室温にて前記 5)で得られた照明装置を、インバータを用いて 12ボルト、 6アンペア にて点灯させた。
本発明の照明装置の輝度特性は、輝度 '筋ムラ測定装置 (株式会社アイシステムズ 製輝度 ·色ムラ'筋ムラ解析装置 Eye Scale— 3W)を用いて、照明装置中央に位置 する冷陰極管 4本分の領域につ 、て、光源間中央及び光源直上位置の合計 400箇 所の正面輝度を測定し、これらの平均輝度を評価指標とした。
(iii)輝度の均一度は、最高輝度を最低輝度で除算して得られた値を評価指標とした
(iv)視野角依存性については、目視にて画面上下方向に対して、画面法線を基準 に 35度力もの目視により輝度ムラ、光源影を観察し、ほぼ均一に見えるものを〇(良 好)、不均一に見えるものを X (不良)と表記した。
(v)照明装置の製品厚みは、光反射板から光拡散板までの距離で代表した。
[0041] 実施例 1 製造例 1で得られた光拡散性榭脂組成物のペレットを用いて、厚さ 2mmの光拡散 板基材を押出成形後、上記 3) - (0の熱プレス成形法にてレンチキュラーレンズ Rl、 R2を各々表裏両面に形成した光拡散板を得た。 12本の冷陰極管を設置した光反 射板底面が平面状の光線反射ハウジングと前記光拡散板を搭載後、光拡散フィルム (株式会社恵和製 プリズム下用ォパルス(商標) BS— 701;全光線透過率 89%)を 光拡散板上に 2枚積載してレンチキュラーレンズ一体ィ匕光拡散板照明装置を組立て 、性能評価に供した。
得られた照明装置の平均輝度は 10000cdZm2、均一度は 1. 10、視野角依存性 は良好であった。

製造例 1で得られた光拡散性樹脂組成物を製造例 2で得られた光拡散性樹脂組成 物に換え、光反射板底面が平面状の光線反射ハウジングを波型状の底面を有する 光線反射ハウジングに換えた以外は、実施例 1と同様とした。得られた直下型照明装 置の平均輝度は 11400cdZm2、均一度は 1. 05、視野角依存性は良好であった。

製造例 2で得られた光拡散性樹脂組成物を製造例 3で得られた光拡散性樹脂組成 物に換えた以外は実施例 1と同様とした。
得られた直下型照明装置の平均輝度は 9600cdZm2、均一度は 1. 02、視野角依 存'性は良好であった。

製造例 2で得られた光拡散性榭脂組成物を製造例 4に記載の榭脂に換えた以外 は、実施例 1同様とした。

製造例 2で得られた光拡散性榭脂組成物を製造例 5に記載の榭脂に換えた以外 は、実施例 1と同様とした。

市販のプリズムレンズシート(住友スリーェム (株)製 BEFII)を 2枚の光拡散フィルム (株式会社恵和製 ォパルス (商標) BS— 701 ;プリズム下用全光線透過率 89%, PB S— 072;プリズム下用 全光線透過率 49%)間に挿入し、光拡散板基材上に積載し た以外は、比較例 1と同様とした。
得られた直下型照明装置の平均輝度は 8920cdZm2、均一度 1. 36、視野角依存 '性は不良であった。

[0055] 製造例 8 (LED用拡散板)
熱可塑性の透明榭脂として、ポリカーボネート榭脂(出光興産株式会社製 FN190 OA) 100質量部に、光拡散剤として 0. 25質量部のシリコーンビーズ (信越ィ匕学株式 会社製平均粒子径 5 μ m)を配合し、口径 40mmの混練押出機にて 280°Cで溶融、 混練し、全光線透過率 85%の光拡散性榭脂組成物 (光拡散材のペレット)を得た。 得られた光拡散性榭脂組成物を口径 65mmの押出機を用いて成形加工温度 260 °Cで押出成形を行い、幅 60cm、厚さ 2mmのシート状の光拡散板基材を得た。 得られた光拡散板基材を用いて、熱プレス成形法により 2枚のレンチユキユラ一レン ズ (R2:先端 R (50 μ m)、ピッチ 100 μ m)を拡散板の表裏に直交させて形成した光 拡散板を得た。
[0056] 製造例 9 (LED用反射板)
ポリカーボネート榭脂(出光興産株式会社製タフロン FN2500A) 50質量部に酸化 チタン 50質量部、メトキシシリコーン 1質量部を配合後、 2軸押出機を用いて 280°C で溶融、混練し。光反射性組成物のペレットを得た。
得られた榭脂組成物のペレットを口径 65mmの押出機を用いて成形カ卩ェ温度 260 °Cで押出成形を行い、幅 60cm、厚さ 2mmのシートを得た。
得られたシートを、さらに、熱成形機を用いて断面がノ ラボラ状のリフレタターアレイ 構造を有する反射板を成形し、図 5、図 6に示すように、 LED光源の発光部位が反射 板面力 露出するように断面パラボラの極小部を打ち抜き加工を行った。
[0057] 実施例 8 (バックライトの評価)
製造例 8で得られた光拡散板及び製造例 9で得られた反射板を用いて、白色 LED 光源(ルミレツズ社製 LXHL- FW3C) 100個を用いてアレイ状(LED間の距離はピッ チ 40mmに搭載した。反射板力も光拡散板の距離を 25mmのギャップを設けて取り 付け、輝度の測定を行った。輝度は 11000cd/m2、均一度は 1. 02であった。視野 角の依存性は良好であった。
産業上の利用可能性
[0058] 本発明によれば、光拡散板基材と光学素子アレイを一体化することにより、実用レ ベルの光源数 (光源間距離)における輝度ムラの解消 (輝度の均一化)及び高輝度 化 (従来のプリズムシートを積層する場合と同等の輝度の発現)を具現化する光拡散 板及び該光拡散板を有する薄型の直下型照明装置を提供することができる。

Claims

請求の範囲
[1] 直下型照明装置に搭載される光拡散板基材の表裏両面に光学素子アレイを一体 形成してなることを特徴とする光拡散板。
[2] 光学素子アレイが、光源種に応じて、マイクロレンズアレイ又はプリズムアレイである 請求項 1に記載の光拡散板。
[3] マイクロレンズアレイが、レンチキュラーレンズアレイである請求項 2に記載の光拡散 板。
[4] 光拡散板基材の表面に形成されたレンチキュラーレンズアレイの先端 R円弧が 1Z
3〜: LZ2円であり、かつ光拡散板基材の裏面に形成されたレンチキュラーレンズァレ ィの先端 R円弧が 1Z10〜1Z3円である請求項 3に記載の光拡散板。
[5] 光拡散板基材を構成する材料が、全光線透過率が 75〜96%の透明性榭脂又は 光拡散性榭脂組成物である請求項 1に記載の光拡散板。
[6] 請求項 1〜5のいずれか 1項に記載の光拡散板力 内部に光源が設けられた箱型 形状を有する光反射板上に設置されていることを特徴とする直下型照明装置。
[7] 光拡散板上に 1枚若しくは 2枚以上の光学フィルムが設置されてなる請求項 6に記 載の直下型照明装置。
[8] 光反射板の断面形状が、波板状又は放物線状である請求項 6に記載の直下型照 明装置。
[9] 光拡散板上に設置される光学フィルムが、全光線透過率 80%以上の光拡散フィル ムである請求項 7に記載の直下型照明装置。
