Description
本發明係關於一種碳纖維束,其係被賦予可發揮作為與聚丙烯樹脂等之熱塑性樹脂基質的接著性優異之上漿劑功能之聚烯烴;及該碳纖維之製造方法。又,本發明係關於源自該碳纖維束之無規氈、複合材料、以及各種成形品。
碳纖維係以多數條之極細長絲所構成,延伸度小且受機械摩擦等而易產生羽毛。因此,為提昇碳纖維之集束性而改善處理性,且提昇與基質之親和性,一般對碳纖維賦予上漿劑。
碳纖維用之上漿劑係至今已有許多提案。例如,於專利文獻1中係已提出以聚胺基甲酸酯被覆處理之碳纖維及由該碳纖維與熱塑性樹脂所構成之碳纖維強化熱塑性樹脂組成物。若依此提案,已揭示謀求碳纖維之處理性提昇、以及、碳纖維強化熱塑性樹脂之機械特性的提昇。
另外,於專利文獻2中係已提出一種在常溫下液狀之雙酚A型環氧樹脂、在常溫下固狀之雙酚A型環氧樹脂、不飽和聚酯樹脂、以硬脂酸作為必要成分之上漿劑。進一步,於專利文獻2中係已提示上述上漿劑對碳纖維股賦予良好的耐擦過性。
然而,於此等專利文獻1及2所揭示之碳纖維用上漿劑係謀求碳纖維、與環氧樹脂等之熱硬化性樹脂、或聚碳酸酯及聚醯胺等極性高的熱塑性樹脂之接著性提昇者。即使以此等之習知技術賦予上漿劑之碳纖維適用於聚丙烯,碳纖維-聚丙烯複合材料之強度幾乎未提昇。
另外,玻璃纖維用之上漿劑係已提出一些提昇強化纖維(玻璃纖維)與聚丙烯之接著性者。例如於專利文獻3中係已提出含有酸改性之烯烴樹脂及具有胺基之矽烷偶合劑的玻璃纖維用集束劑。進一步,於專利文獻3中係揭示一種基質樹脂之烯烴樹脂與玻璃纖維牢固地密著,於原料及成型品未產生起毛,而可得到優異之強度的成型品。
但,即使於此專利文獻3所揭示之上漿劑適用於碳纖維,碳纖維係亦與玻璃纖維相異,無法期待以矽烷偶合劑所產生的接著提昇效果。又,碳纖維係與玻璃纖維比較為高強度,但缺乏與上漿劑之反應性。因此,在碳纖維-聚丙烯複合材料之機械特性中碳纖維係無法充分反映其高的性能。
又,專利文獻4中係已提出一種極限黏度[η]為0.02~1.3 dl/g,以1~20質量%之不飽和二羧酸類改性的改性聚丙烯樹脂或以其鹽作為必要成分之水性乳液所構成的無機纖維用上漿劑。若依專利文獻4,已記載藉此上漿劑之使用謀求玻璃纖維強化聚丙烯樹脂之機械特性的提昇。
有關碳纖維用之上漿劑,亦已提出一些提昇強化纖維(碳纖維)與聚丙烯之接著性的方法。例如,在專利文獻5中係已揭示一種使含有改性聚烯烴之水性乳液或懸濁浮液或有機溶劑溶液賦予至未上漿之碳纖維後,以120~250℃熱處理而對碳纖維之表面賦予改性聚烯烴樹脂。
又,於專利文獻6中係已揭示一種芳香族乙烯系單體40~98.5重量%、乙烯系不飽和羧酸單體0.5~10重量%、氰化乙烯單體及/或不飽和羧酸烷基酯單體1~40重量%、可與其等共聚合之其他單體0~10重量%所構成之單體進行乳化聚合而成之共聚合乳液相對於碳纖維100重量份使用5~200重量份。
但,於專利文獻6實質上所揭示者係芳香族乙烯單體之調配比率大(77~88重量%)共聚合乳液。又,於專利文獻7中係已揭示一種於強化纖維100重量份中,由(a)芳香族乙烯系單體單元10~50重量%、(b)(甲基)丙烯酸酯系單體單元50~90重量%、(c)可與(a)及(b)共聚合之其他的乙烯系單體單元0~30重量%所構成之共聚物(B)0.01~30重量份被附著而成之強化纖維。
於專利文獻7實質上所揭示者係僅芳香族乙烯系單體及(甲基)丙烯酸酯系單體之組合所構成的共聚物。
對於此等之技術,尋求一種上漿劑組成物的開發,其係可提供一種進一步提高與聚丙烯樹脂等之熱塑性樹脂的接著性、親和性,且處理性、集束性良好且起毛少之碳纖維束。

本發明係著眼於上述習知技術之問題點而成者,提供一種與聚丙烯樹脂等之熱塑性樹脂的接著性優異之碳纖維束及其製造方法。又,本發明係有關源自該碳纖維束之無規氈、複合材料、以及各種成形品。
為達成上述目的之本發明係一種碳纖維束,其係含有芳香族乙烯系化合物與酸及/或酸酐作為共聚合成分之共聚合聚烯烴附著於碳纖維之表面而得的碳纖維束,且該共聚合聚烯烴之附著量相對於碳纖維束100質量份為0.01~10質量份。又,本發明係源自該碳纖維束之無規氈、複合材料、以及各種成形品。
若依本發明,可提供一種進一步提高與聚丙烯樹脂等之熱塑性樹脂的接著性、親和性,且處理性、集束性良好且起毛少之碳纖維束,可適宜得到含有聚丙烯樹脂等之熱塑性樹脂與碳纖維束之複合材料。
以下,依序說明有關本發明之實施形態。
構成本發明之碳纖維束的共聚合聚烯烴係具體上係以脂肪族聚烯烴作為主成分,含有芳香族乙烯系化合物與酸及/或酸酐作為共聚合成分。該共聚合聚烯烴係主要發揮上漿劑功能者,賦予至碳纖維束以提高碳纖維束與樹脂之接著性,且提高碳纖維束之集束性,抑制碳纖維束之起毛。
該共聚合聚烯烴係因與碳纖維束之接著性高,為亦發揮複合材料之基質樹脂功能者。
含有芳香族乙烯系化合物與酸及/或酸酐作為共聚合成分之共聚合聚烯烴係由丙烯-芳香族乙烯系化合物-酸及/或酸酐共聚物、丙烯-α-烯烴-芳香族乙烯系化合物-酸及/或酸酐共聚物、乙烯-芳香族乙烯系化合物-酸及/或酸酐共聚物、乙烯-α-烯烴-芳香族乙烯系化合物-酸及/或酸酐共聚物、1-丁烯-芳香族乙烯系化合物-酸及/或酸酐共聚物、及1-丁烯-α-烯烴-芳香族乙烯系化合物-酸及/或酸酐共聚物所構成之群中選出的至少一種。
此處,所謂丙烯-α-烯烴-芳香族乙烯系化合物-酸及/或酸酐共聚物係以丙烯作為主體而此與α-烯烴、芳香族乙烯系化合物及-酸及/或酸酐共聚合者。
α-烯烴係可舉例如乙烯、1-丁烯、1-戊烯、1-己烯、1-庚烯、1-辛烯、4-甲基-1-戊烯等之碳原子數2或4~20的α-烯烴。
可使用於本發明之芳香族乙烯系化合物係宜以下述式(1)

碳數6~15之芳香族基可舉例如苯基、萘基、聯苯基、菲基等之芳基、甲基苯基、二甲基苯基、甲基萘基等之烷基芳基、甲氧基苯基、丁氧基苯基等之烷氧基芳基、三甲基矽氧基苯基等之矽氧基苯基、溴苯基、氯苯基、氟苯基等之鹵化苯基等。
芳香族乙烯系化合物之具體例係可舉例如苯乙烯、甲基苯乙烯、甲氧基苯乙烯、丁氧基苯乙烯、三甲基矽氧基苯乙烯、二乙烯基苯、氯苯乙烯等之苯乙烯類、乙烯基萘、乙烯基聯苯基、乙烯基菲等。此等之中,尤宜為苯乙烯、甲基苯乙烯、乙烯基萘。
共聚合聚烯烴中之烯烴與芳香族乙烯系化合物之共聚合比係以莫耳比表示時相對於烯烴100,宜芳香族乙烯系化合物為0.1~10。若莫耳比小於0.1,有碳纖維束與聚丙烯樹脂之接著性降低的傾向。又,若莫耳比超過10,共聚合聚烯烴中之聚烯烴含量相對地減少,故有時碳纖維與聚丙烯樹脂之接著性降低。更佳係以莫耳比計相對於烯烴100,芳香族乙烯系化合物為1~5。
烯烴宜為丙烯、及/或丙烯與α-烯烴之共聚合。此處,丙烯與α-烯烴之共聚合比無特別限定,但較佳係以莫耳比計相對於丙烯100為α-烯烴2~200,更宜相對於丙烯100為α-烯烴10~150,最宜相對於丙烯100為α-烯烴20~100。丙烯成分之存在量愈多,聚丙烯樹脂等對熱塑性樹脂基材之密著性有提高的傾向。
共聚合聚烯烴中之酸及酸酐的共聚合比係以莫耳比表示時相對於烯烴100,宜酸及酸酐為0.01~50。若莫耳比小於0.01,有碳纖維束與聚丙烯樹脂之接著性降低的傾向。又,若莫耳比超過50,共聚合聚烯烴中之聚烯烴含量相對地減少,故有時碳纖維與聚丙烯樹脂之接著性降低。更佳係以莫耳比計相對於烯烴100,酸及酸酐為0.1~20。
本發明所使用之酸及/或酸酐宜為由羧酸及其酸酐所構成之群中選出的至少一種。羧酸可舉例如馬來酸、富馬酸、檸康酸、中康酸等之不飽和二羧酸,酸酐可舉例如馬來酸酐、衣康酸酐、檸康酸酐等。此等之中宜為馬來酸酐、衣康酸酐。
酸及酸酐改性具體上係宜於烯烴與芳香族乙烯系化合物之共聚物進一步使具有羧基等之有機酸基的成分接枝共聚合。其中,宜於烯烴與芳香族乙烯系化合物之共聚物使不飽和二羧酸及其酸酐所構成之群中選出的至少一種接枝共聚合。
亦即含有本發明之芳香族乙烯系化合物與酸及/或酸酐作為共聚合成分的共聚合聚烯烴,宜對於丙烯-芳香族乙烯系化合物共聚物及丙烯-α-烯烴-芳香族乙烯系化合物共聚物,使不飽和二羧酸及其酸酐所構成之群中選出的至少一種接枝共聚合之化合物。
進一步接枝共聚合之共聚合聚烯烴中的烯烴與酸及酸酐的共聚合比係若以莫耳表示時,相對於烯烴100,宜酸及酸酐為0.01~5,更宜為0.1~2。
若接枝量少於上述範圍,碳纖維束與聚丙烯樹脂等之熱塑性樹脂的接著性有降低的傾向。又,反之,即使接枝量太多,共聚合聚烯烴中之聚烯烴含量相對地減少,故碳纖維與聚丙烯樹脂等之熱塑性樹脂的接著性有降低的傾向。
共聚合聚烯烴之重量平均分子量宜為35,000~100,000。若重量平均分子量小於35,000,有時碳纖維束與聚丙烯樹脂等之熱塑性樹脂的接著性差,若大於100,000,有時很難乳化。又,即使可乳化,乳液之粒徑大而變成不安定,有時很難長期間的操作。又,重量平均分子量之測定法係可使用高溫GPC法等公知之方法。
本發明係上述共聚合聚烯烴之附著量相對於碳纖維束100質量份,為0.01~10質量份的碳纖維束。共聚合聚烯烴對本發明之碳纖維束的附著量係亦依成形法或用途而異,但相對於碳纖維束100質量份宜為0.2~5質量份。共聚合聚烯烴之附著量未達0.01質量份時,成形加工時之處理性差。另外,若超過10質量份,共聚合聚烯烴對基質樹脂之量變多,使基質樹脂之結晶性降低而複合材料之機械特性降低,故不佳。
〈碳纖維束之製造方法〉
本發明之碳纖維束係可藉含有芳香族乙烯系化合物與酸及/或酸酐作為共聚合成分之共聚合聚烯烴相對於碳纖維束100質量份為0.01~10質量份,賦予至碳纖維表面後,進行熱處理而適宜製造。
在本發明中共聚合聚烯烴係可以使用水性乳液或該共聚合聚烯烴可溶解之溶劑的溶液狀態使用,但在本發明中共聚合聚烯烴係宜以水性乳液使用。水性乳液時,相對於共聚合聚烯烴100質量份,宜使水為2000~10000質量份。此水性乳液係例如較宜以使共聚合聚烯烴溶解於甲苯、二甲苯等之溶劑,提高分散性依需要而加入界面活性劑,投入鹼性物質,少量少量地添加水而轉相乳化之方法來得到。
亦即,為得到本發明之碳纖維束,以水性乳液使用共聚合聚烯烴時為使分散性良好,宜使用界面活性劑。界面活性劑無特別限制,只要在無損本發明之目的的範圍內,可使用公知之界面活性劑。界面活性劑較佳的使用量係相對於共聚合聚烯烴100質量份,為1~30質量份,若為1質量份以上,較未達1重量份時,樹脂之分散更良好,與碳纖維束之抗拉剪切特性變成更良好。另外,若超過30質量份,共聚合聚烯烴之耐水性惡化,有時與碳纖維束之抗拉剪切特性惡化。
界面活性劑係無特別限定,但可舉例如非離子性界面活性劑、陰離子性界面活性劑、陽離子性界面活性劑及兩性界面活性劑。其中,從分散特性之粒徑的觀點,宜使用非離子性界面活性劑及陰離子性界面活性劑,更宜為非離子性界面活性劑。非離子性界面活性劑係可舉例如下述式(2)之聚氧烯烴烷基醚。

之碳數宜為2~5。聚氧乙烯烷基醚可舉例如聚氧乙烯月桂基醚、聚氧乙烯鯨蠟基醚、聚氧乙烯油基醚等。此等之化合物係可1種單獨使用或混合2種以上而使用。
此等之化合物係可1種單獨使用或混合2種以上而使用。
使共聚合聚烯烴附著於碳纖維之表面而得到碳纖維束之方法,宜為使共聚合聚烯烴以水性乳液或溶液狀態附著之方法,亦即上漿法有噴塗法、輥輪浸漬法、輥輪轉印法等。此等上漿法之中,宜為生產性、均一性優異之輥輪浸漬法。使碳纖維股浸漬於水性乳液或溶液時,介由於乳浴中所設置之浸漬輥輪,重複開纖與壓擠,含浸共聚合聚烯烴液至股之中很重要。
使共聚合聚烯烴以水性乳液或溶液狀態附著於未上漿的碳纖維束後,繼而藉乾燥處理而除去水分或溶劑,可得到賦予目的之共聚合聚烯烴的碳纖維。共聚合聚烯烴對碳纖維之附著量的調整係藉由共聚合聚烯烴之濃度調整、或壓擠輥輪之調整等而進行。碳纖維之乾燥係可使用例如熱風、熱板、輥輪、紅外線加熱器等。
乾燥處理宜為熱處理,除藉熱處理除去水分或溶劑之外,可使該共聚合聚烯烴均一地賦予至碳纖維之表面。
在熱處理步驟中宜以80℃~160℃、30秒以上進行處理,水性乳液之時,具體上以80℃除去水分,其後,以超過共聚合聚烯烴之融點的溫度例如以150℃進行熱處理,形成均一之皮膜。溫度未達80℃時係於源自碳纖維束之水分的除去需要時間,超過160℃,若長時間進行熱處理,在本發明使用之共聚合聚烯烴進行熱劣化,發明之效果變差。
〈碳纖維〉
構成本發明之碳纖維束的碳纖維係亦可使用聚丙烯腈(PAN)系、石油‧煤瀝清系、螺縈系、木質素系等任一碳纖維。尤其,以PAN作為原料之PAN系碳纖維,工業規模之生產性及機械特性優異,佳。
PAN系碳纖維係可使用平均直徑5~10μm者。PAN系碳纖維係可使用1000~50000條之單纖維成為纖維束者。
為提高碳纖維與基質樹脂之接著性,亦宜使用藉表面處理而於碳纖維的表面導入含氧的官能基者。
〈碳纖維束〉
於碳纖維上賦予上述共聚合聚烯烴,形成本發明之碳纖維束,可改善碳纖維束之處理性、集束性,同時並可提昇碳纖維與基質樹脂之接著性、親和性。碳纖維束之處理性係以不銹鋼擦過後之擦過羽毛量評估。
〈複合材料〉
本發明之碳纖維束係與聚丙烯樹脂等之熱塑性樹脂的接著性、親和性優異,故可從本發明之碳纖維束適宜得到含有聚丙烯樹脂等之熱塑性樹脂與碳纖維束之複合材料。
碳纖維束與熱塑性樹脂之接著性可以剪切強度評估。例如,於2條之碳纖維束之間依據JIS K 6850,以接著部之長度成為25mm之方式配置聚丙烯薄膜,以230℃接著後,於分別離接著部之兩端50mm的位置以試驗機之上下挾具進行卡住,對稱地固定於試驗機,使試驗速度為3mm/分而進行剪切試驗,而評估。本發明之碳纖維束係可確認出得到與環氧樹脂系之接著劑同等的充分剪切強度。
〈無規氈〉
使本發明之碳纖維束為纖維長2~60mm,得到不連續之碳纖維,可從此形成無規氈。亦即,本發明係包含一種無規氈,其特徵係由上述之碳纖維束形成纖維長2~60mm者所構成,且碳纖維係以25~3000g/m2
之每單位重量,實質上在面內無規地配向。
該無規氈係可藉由如下步驟得到:
1. 切割上述之碳纖維束的步驟;
2. 將被切割之碳纖維導入於管內,使空氣吹向纖維,以使纖維束開纖之步驟;
3. 與已開纖之碳纖維擴散同時地,一邊吸引,一邊散布碳纖維之塗佈、定著步驟。
宜控制熱塑性樹脂基質中之碳纖維的開纖程度,以特定條數以上之碳纖維束存在者、與其以外被開纖之碳纖維形成以特定的比率含有的無規氈。使用本發明之碳纖維束,可適當地控制開纖程度,可提供各種之用途、目的之無規氈。
〈含有熱塑性樹脂之無規氈〉
可含有使本發明之碳纖維束為纖維長2~60mm,且得到不連續之碳纖維者、與熱塑性樹脂而形成無規氈。亦即,本發明係包含一種無規氈,其特徵係由使上述之碳纖維束形成纖維長2~60mm者、與熱塑性樹脂所構成,且碳纖維係以25~3000g/m2
之每單位重量,實質上在面內無規地配向。
宜熱塑性樹脂為聚丙烯系樹脂。所謂聚丙烯系樹脂除丙烯單元之外,共聚合成分可舉例如乙烯、丙烯以外之α-烯烴、環狀烯烴、不飽和酸及其衍生物、不飽和酸及其酸酐等。上述之α-烯烴可舉例如1-丁烯、1-戊烯、1-己烯、1-庚烯、1-辛烯、1-壬烯、1-癸烯、4-甲基-1-戊烯等。又,環狀烯烴單體可舉例如環丁烯、環戊烯、環戊二烯、4-甲基環戊烯、4,4-二甲基環戊烯、環己烯、4-甲基環己烯、4,4-二甲基環己烯、1,3-二甲基環己烯、1,3-環己二烯、1,4-環己二烯、環庚烯、1,3-環庚二烯、1,3,5-環庚三烯、環辛烯、1,5-環辛二烯、環十二碳烯等。又,不飽和酸可舉例如馬來酸、富馬酸、丙烯酸、甲基丙烯酸、不飽和酸酐可舉例如馬來酸酐。此等之共聚物係可採取隨機共聚物、嵌段共聚物及接枝共聚物之構造。含有共聚合成分時之較佳的共聚合莫耳比為0.1~50%。又,上述聚丙烯系之樹脂係可與其他的樹脂調配而使用。如此之樹脂係可例示乙烯-丙烯共聚物彈性體(EPR)、乙烯-丙烯-二烯共聚物彈性體(EPDM)、乙烯-丁烯-1共聚物彈性體(EBM)、超低密度聚乙烯、苯乙烯-丁二烯嵌段共聚物彈性體、苯乙烯-丁二烯隨機共聚物彈性體、苯乙烯-異戊二烯嵌段共聚物彈性體等。又,於上述聚丙烯系之樹脂係可調配無機填充劑。無機填充劑可舉例如滑石、矽酸鈣、矽灰石、蒙脫土、或各種之無機奈米填充劑。又,上述聚丙烯系之樹脂係依需要可調配耐熱安定劑、抗靜電劑、耐候安定劑、耐光安定劑、抗老化劑、抗氧化劑、軟化劑、分散劑、填充劑、著色劑、滑劑等自以往調配於聚烯烴組成物之其他的添加劑。
無規氈中之熱塑性樹脂的存在量相對於碳纖維100重量份,宜為10~500重量份。更宜為20~250重量份。
在無規氈中宜熱塑性樹脂以纖維狀、粉末狀、或粒狀存在。
該無規氈係可較宜藉由如下步驟得到:1.切割上述之碳纖維束的步驟;2.將被切割之碳纖維導入於管內,使空氣吹向纖維,以使纖維束開纖之步驟;3.與已開纖之碳纖維擴散同時地,一邊與熱塑性樹脂一起吸引,一邊同時地散布碳纖維與熱塑性樹脂之塗佈步驟;4.將已被塗佈之碳纖維及熱塑性樹脂定著之步驟。
宜控制熱塑性樹脂基質中之碳纖維的開纖程度,形成以特定條數以上之碳纖維束存在者、與其以外被開纖之碳纖維以特定的比率含有的無規氈。使用本發明之碳纖維束,可適當地控制開纖程度,可提供各種之用途、適用於目的之無規氈。
〈複合材料成型板〉
藉由以熱塑性樹脂之融點以上加壓含有上述之熱塑性樹脂的無規氈,可得到碳纖維無規氈複合材料成型板。本發明之碳纖維束係因與熱塑性樹脂之接著性優異,故可提供一種各種機械物性優異之成形材料。又,使用本發明之碳纖維束,可適當控制開纖程度,可提供各種之用途、適於目的之無規氈複合材料成型板。
〈單軸配向碳纖維複合材料〉
拉齊上述記載之碳纖維束,與所熔融之熱塑性樹脂接觸,可得到碳纖維束與熱塑性樹脂複合而成之單軸配向碳纖維複合材料。宜熱塑性樹脂為聚丙烯系樹脂。單軸配向材亦可層合複數之一方向材而使用。
聚丙烯系樹脂係同樣地宜可舉例如在上述之無規氈的項目所記載者。
製造單軸配向碳纖維複合材料層之方法係無特別限定,可以例如拉擠成型法等得到。以拉擠成型法進行時係可適宜得到藉熱塑性樹脂含浸碳纖維者。抑制以熱塑性樹脂進行之含浸者,亦即形成半含浸之層時,例如於由熱塑性樹脂所構成之薄片上朝碳纖維之方向拉齊,依需要一邊壓押一邊加熱之方法等得到。
複合材料之形狀係宜為圓筒狀、或角柱狀。得到以熱塑性樹脂固定碳纖維束之股,藉由切割此,可得到由碳纖維與熱塑性樹脂所構成之長纖維塑粒。
角柱狀之時,亦可以薄化高度(厚度)形成薄片狀。形成薄片狀時之較佳厚度為40~3000μm。
單軸配向碳纖維複合材料中之熱塑性樹脂的存在量相對於碳纖維100重量份,宜為10~500重量份,更宜為20~250重量份。
〈複合成形體〉
組合上述記載之碳纖維無規氈複合材料成型板、與上述記載之單軸配向碳纖維複合材料,可提供碳纖維複合成形體。亦即,本發明係亦包含該碳纖維複合成形體。對於無規氈複合材料成型板之全體積,宜單軸配向碳纖維複合材料存在5~100%,但,層合部分之體積比率、面積比率及層合部位係可符合各種用途而適當選擇。單軸配向碳纖維複合材料係宜配置成有效地顯現所希望之扭轉剛性及彎曲剛性。單軸配向碳纖維複合材料亦宜以例如在30~120度的範圍織成雙軸之方式配置。
將如此之複合成形體的構造例表示於圖1~3中。在圖1中係層合無規層與一方向材層之立體構造的例子,又,在圖2中係於無規層之一部分層合一方向材層之立體構造的例子。圖3係面對稱地貼合如圖2之立體構造,形成角柱形狀之例,但,藉由如此之構造,可較宜提供例如汽車用側柱。
無規層與一方向材層之層合比例、或上下關係係可依欲得到之成形體,而適當選擇。
構成無規氈複合材料成型板之熱塑性樹脂、與構成單軸配向碳纖維複合材料之熱塑性樹脂係可為相同,亦可為相異。得到纖維複合成形體之具體方法宜舉例如以下之2個。藉由此等,可適宜得到立體形狀之複合成形體。
1)得到一使上述記載之碳纖維無規氈複合材料成型板、與上述記載之單軸配向碳纖維複合材料層合的板狀物,使其沖壓成形之方法。
2)使上述記載之碳纖維無規氈複合材料成型板、與上述記載之單軸配向碳纖維複合材料一起於模內沖壓之方法。
無規氈複合材料成型板與單軸配向碳纖維複合材料係亦可分別層合複數而使用。又,碳纖維複合成形體係亦宜形成具有皮層與芯層之三明治材料。三明治材料可舉例如a)以上述記載之碳纖維無規氈複合材料成型板作為皮層者,以上述記載之單軸配向碳纖維複合材料作為芯材者,或,b)以上述記載之碳纖維無規氈複合材料成型板作為芯材者,以上述記載之單軸配向碳纖維複合材料作為皮層者,c)進一步含有另一層者等。
<車底板>
全面使用上述記載之碳纖維無規氈複合材料成型板,於交叉構件及/或側向構件部分地使用上述記載之單軸配向碳纖維複合材料,俾可較宜提供汽車用車底板。於圖14表示具體例,但如例示於此,單軸配向材係可改變其角度而使用。
實施例
以下表示實施例,但本發明係不限定於此等。
1)複合材料成型板之彎曲物性測定方法
在以下之實施例中的彎曲試驗,係從成形板切出寬15mm×長度100mm之試驗片,依據JIS K 7074之方法,亦即,以作為中央荷重的3點彎曲評估。在以支點間距離為80mm之r=2mm的支點上放置試驗片,於支點間中央部以r=5mm的壓子,測定以試驗速度5mm/分得到荷重時之最大荷重及中央變形量,測定彎曲強度及彎曲彈性率。
2)射出成型試驗片之物性測定方法
在以下之實施例中的射出成型試驗片之物性測定方法係如以下般。
(1)啞鈴試驗片係藉射出成型機製作所得到之塑粒,抗拉強度、抗拉延伸係依據ASTM D 638,進行測定。
(2)啞鈴試驗片係藉射出成型機製作所得到之塑粒,彎曲強度、彎曲彈性率係依據ASTM D 790,進行測定。
實施例1
將丙烯‧苯乙烯共聚物(苯乙烯對丙烯100之莫耳比為1)280質量份、馬來酸酐25質量份、過氧化二枯基7質量份及甲苯420質量份加入於安裝有攪拌機之高壓鍋中,進行氮置換約5分鐘後,一邊加熱攪拌一邊以140℃反應5小時。反應終了後,將反應液投入於大量之甲乙酮中,使粗共聚合聚烯烴析出。使粗共聚合聚烯烴進一步以甲乙酮洗淨數次,除去未反應之馬來酸酐後,藉減壓乾燥,以得到共聚合聚烯烴的固形物。從紅外線吸收光譜之測定結果,馬來酸酐之共聚合比係以莫耳比計相對於丙烯100為0.7。又,以高溫GPC測定的重量平均分子量為86000。
其次,於共聚合聚烯烴100質量份中加入甲苯400質量份,一邊攪拌一邊加溫,而均一地溶解。另外,於另一容器中使聚氧乙烯烷基醚系界面活性劑(花王公司製、聚氧乙烯月桂基醚註冊商標「Emulgen 103」)8質量份加入於水400質量份中而使之溶解。共聚合聚烯烴之甲苯溶液與界面活性劑水溶液置入於乳化器中而攪拌,得到預乳液。
於此預乳液中加入嗎啉,使用旋轉蒸發器,減壓蒸餾甲苯與水。
最終所得到之共聚合聚烯烴水性乳液係平均粒徑為0.7μm,pH為8.5,相對於聚烯烴100質量份,水為400質量份。
使所得到之共聚合聚烯烴水性乳液相對於共聚合聚烯烴100質量份,水之量調製成為4000質量份,得到共聚合聚烯烴乳液。於所得到之共聚合聚烯烴乳液中連續地浸漬未上漿的碳纖維股(東邦Tenax公司製,註冊商標「Tenax STS-24K N00」、直徑7μm×24000長絲、纖度1.6g/m,抗拉強度4000MPa(408kgf/mm2
)、抗拉彈性率238GPa(24.3ton/mm2
)),於長絲間含浸共聚合聚烯烴作為上漿劑。
繼而,於80℃之乾燥機通過5分鐘而蒸發水分,其後,以150℃之乾燥機熱處理5分鐘。測定所得到之碳纖維束的共聚合聚烯烴亦即上漿劑附著量後,相對於碳纖維束100質量份為1.6質量份。
於所得到之2條的碳纖維束之間以接著部的長度成為25mm之方式配置聚丙烯薄膜(Tohcello公司製丙烯薄膜SC #30),以230℃接著之後,依據JIS K6850的方法,亦即,於分別離接著部之兩端50mm的位置以試驗機之上下挾具進行卡住,對稱地固定於試驗機,使試驗速度為3mm/分而測定抗拉剪切強度後,如表1所示般得到高的剪切強度。
接觸於以15mm間隔所配置之直徑2mm的鍍鉻之不銹鋼棒的角度成為120°,使碳纖維束施加成Z字狀,從繞線機設定成碳纖維束的解舒張力成為0.204N(200gf)而使之擦過。使擦過後之碳纖維束挾在胺基甲酸酯海綿(尺寸32mm×64mm×10mm、質量0.25g)2片之間,使125g之錘載置成荷重施加於胺基甲酸酯海綿全面,測定使碳纖維束以15m/分之速度通過2分鐘時之海綿所附著的羽毛質量作為擦過羽毛量後,如表1所示般,擦過羽毛量少。
實施例2
除使用丙烯‧乙烯‧苯乙烯共聚物(乙烯對丙烯100之莫耳比為100、苯乙烯對丙烯100之莫耳比為2)280質量份、馬來酸酐70質量份、過氧化二第三丁基5.6質量份及甲苯420質量份以外,其餘係與實施例1同樣的方法,以得到共聚合聚烯烴的固形物。從紅外線吸收光譜之測定結果,馬來酸酐之共聚合比係以莫耳比計相對於丙烯100為0.8。又,以高溫GPC測定的重量平均分子量為82000。繼而,以與實施例1同樣的方法調製共聚合聚烯烴乳液,使所得到之共聚合聚烯烴乳液上漿於碳纖維束,測定共聚合聚烯烴的附著量後,相對於碳纖維束100質量份為1.3質量份。
對於所得到之碳纖維束,與實施例1同樣地測定抗拉剪切強度後,如表1所示般得到高的剪切強度。
對於所得到之碳纖維束,與實施例1同樣地測定擦過羽毛量後,如表1所示般擦過羽毛量很少。
實施例3
除在丙烯‧乙烯‧苯乙烯共聚物中α-烯烴對丙烯100之莫耳比為150以外,其餘係藉與實施例2同樣之方法,得到共聚合聚烯烴。繼而,以與實施例1同樣的方法調製共聚合聚烯烴乳液,得到已上漿之碳纖維束後,測定碳纖維束與聚丙烯薄膜之抗拉剪切強度。
對於所得到之碳纖維束,與實施例1同樣地測定抗拉剪切強度後,如表1所示般得到高的剪切強度。
對於所得到之碳纖維束,與實施例1同樣地測定擦過羽毛量後,如表1所示般擦過羽毛量很少。
實施例4
除在丙烯.乙烯.苯乙烯共聚物中α-烯烴對丙烯100之莫耳比為200以外,其餘係藉與實施例2同樣之方法,得到共聚合聚烯烴。繼而,以與實施例1同樣的方法調製聚烯烴乳液,得到已上漿之碳纖維束後,測定碳纖維束與聚丙烯薄膜之抗拉剪切強度。
對於所得到之碳纖維束,與實施例1同樣地測定抗拉剪切強度後,如表1所示般得到高的剪切強度。
對於所得到之碳纖維束,與實施例1同樣地測定擦過羽毛量後,如表1所示般擦過羽毛量很少。
實施例5~7
除使聚氧乙烯烷基醚系界面活性劑之量變更成於表1表示的組成以外,其餘係與實施例2同樣做法,得到共聚合聚烯烴。
繼而,以與實施例1同樣的方法調製共聚合聚烯烴乳液,得到已上漿之碳纖維束後,測定碳纖維束與聚丙烯
薄膜之抗拉剪切強度。
對於所得到之碳纖維束,與實施例1同樣地測定抗拉剪切強度後,如表1所示般得到高的剪切強度。
對於所得到之碳纖維束,與實施例1同樣地測定擦過羽毛量後,如表1所示般擦過羽毛量很少。
實施例8
除使用丙烯-1-丁烯.苯乙烯共聚物(α-烯烴對丙烯100之莫耳比為30、苯乙烯對丙烯100之莫耳比為1)280質量份、馬來酸酐40質量份、過氧化二第三丁基5.6質量份及甲苯420質量份以外,其餘係藉與實施例1同樣的方法,以得到共聚合聚烯烴的固形物。從紅外線吸收光譜之測定結果,馬來酸酐之共聚合比係以莫耳比計相對於丙烯100為1.1。又,以高溫GPC測定的重量平均分子量為40000。繼而,以與實施例1同樣的方法調製共聚合聚烯烴乳液,得到上漿之碳纖維束,測定共聚合聚烯烴的附著量後,相對於碳纖維束100質量份為1.0質量份。
對於所得到之碳纖維束,與實施例1同樣地測定抗拉剪切強度後,如表2所示般得到高的剪切強度。
對於所得到之碳纖維束,與實施例1同樣地測定擦過羽毛量後,如表2所示般擦過羽毛量很少。
實施例9
除使聚氧乙烯烷基醚系界面活性劑之量變更成於表2表示的組成以外,其餘係藉與實施例1同樣之方法,得到共聚合聚烯烴。繼而,以與實施例1同樣的方法調製聚烯烴乳液,得到已上漿之碳纖維束後,測定碳纖維束與聚丙烯薄膜之抗拉剪切強度。實施例9之時,抗拉剪切強度略差,擦過羽毛量略多。將結果表示於表2中。
實施例10
除使用丙烯‧甲基苯乙烯共聚物(甲基苯乙烯對丙烯100之莫耳比為1)280質量份以外,其餘係藉與實施例1同樣的方法,以得到共聚合聚烯烴。繼而,以與實施例1同樣的方法調製聚烯烴乳液,得到己上漿之碳纖維束後,測定碳纖維束與聚丙烯薄膜之抗拉剪切強度。
對於所得到之碳纖維束,與實施例1同樣地測定抗拉剪切強度後,如表2所示般得到高的剪切強度。
對於所得到之碳纖維束,與實施例1同樣地測定擦過羽毛量後,如表2所示般擦過羽毛量很少。
實施例11、12
除使苯乙烯對丙烯之莫耳比變更成於表2表示的值以外,其餘係藉與實施例1同樣之方法,得到共聚合聚烯烴。
繼而,以與實施例1同樣的方法調製聚烯烴乳液,得到已上漿之碳纖維束後,測定碳纖維束與聚丙烯薄膜之抗拉剪切強度。
對於所得到之碳纖維束,與實施例1同樣地測定抗拉剪切強度後,如表2所示般得到略高的剪切強度。
對於所得到之碳纖維束,與實施例1同樣地測定擦過羽毛量後,如表2所示般擦過羽毛量很少。
實施例13~14
除使共聚物成分之甲基苯乙烯的莫耳比變更成於表3表示的組成以外,其餘係藉與實施例1或實施例10同樣之方法,得到共聚合聚烯烴。繼而,以與實施例1同樣的方法調製聚烯烴乳液,得到已上漿之碳纖維束後,測定碳纖維束與聚丙烯薄膜之抗拉剪切強度。實施例13之時,抗拉剪切強度略差,擦過羽毛量略多。實施例14之時,抗拉剪切強度略差,擦過羽毛量略多。將結果表示於表2中。
比較例1
除去共聚物成分之苯乙烯,並使用丙烯280質量份以外,其餘係藉與實施例1同樣之方法,得到馬來酸酐改性聚烯烴。繼而,以與實施例1同樣的方法調製聚烯烴乳液,得到已上漿之碳纖維束後,測定碳纖維束與聚丙烯薄膜之抗拉剪切強度。比較例1之時,只得到抗拉剪切強度略低者,擦過羽毛量多。將結果表示於表3中。
比較例2
除去共聚物成分之苯乙烯,並使用丙烯280質量份,且除去聚氧乙烯烷基醚系界面活性劑以外,其餘係藉與實施例1同樣之方法,得到馬來酸酐改性聚烯烴。繼而,以與實施例1同樣的方法調製聚烯烴乳液,得到已上漿之碳纖維束後,測定碳纖維束與聚丙烯薄膜之抗拉剪切強度。比較例2之時,只得到抗拉剪切強度低者,擦過羽毛量多。將結果表示於表3中。
比較例3
於安裝有攪拌機之高壓鍋中,加入純水100份、十二碳基苯磺酸鈉2份、苯乙烯8.2份、丙烯腈1.5份、β-羥基乙基丙烯酸酯1份、衣康酸1份、第三-十二碳基硫醇1份、環己烯10份而充分攪拌後,饋入過硫酸鈉1份,以75℃開始聚合。從開始至1小時後經過6小時連續地添加純水40份、十二碳基苯磺酸鈉2份、苯乙烯73.8份、丙烯腈13.5份、丙烯酸1份。直接使聚合溫度保持於75℃ 5小時後,添加二乙基羥基胺作為聚合停止劑而使聚合終止。此時之聚合轉化率為97%。然後,使共聚物乳液以苛性鈉水溶液調整pH至約7後,藉水蒸氣蒸餾除去未反應單體及其他之低沸點化合物,調整固形分至45%,得到共聚物乳液1。共聚物乳液1之檢測羧基量為27meq/100g,數目平均粒徑為170nm。得到已上漿之碳纖維束後,測定附著量後為1.2質量份。測定此碳纖維束與聚丙烯薄膜之抗拉剪切強度後,比較例3之時,抗拉剪切強度成為6.2MPa,只得到低者,擦過羽毛量亦多達22.0mg。將苯乙烯與乙烯系不飽和羧的共聚合比與比較例3之結果表示於表3中。
比較例4
於安裝有攪拌機之高壓鍋中,一邊攪拌一邊於純水150重量份中添加月桂基硫酸鈉1重量份,使反應容器內之溫度昇溫至65℃。又,調整由苯乙烯40重量份、正丁基丙烯酸酯30重量份、及N,N-二甲基胺基乙基丙烯酸酯20重量份、N,N-二甲基胺基丙基丙烯醯胺甲基氯4級鹽10重量份所構成之單體混合液。使此單體混合液的一部份於聚合起始劑之添加前開始前進行添加。於反應容器內充分攪拌後,將氫氧化異丙苯之油酸鉀水溶液經過3小時而連續地滴入以使聚合結束。又,其餘之混合液係從起始劑之添加開始經過2小時而連續滴入,得到共聚物乳液。此時之聚合轉化率為98%以上,聚合中凝固物之發生幾乎看不出來。以100網目之金屬網過濾乳液,看不出殘存物。使所調整之共聚物乳液浸漬於固形分濃度40重量%,以150℃乾燥30分鐘,除去水分。得到已上漿之碳纖維束後,測定附著量後為1.4質量份。測定此碳纖維束與聚丙烯薄膜之抗拉剪切強度後,比較例3之時,抗拉剪切強度成為8.1MPa,只得到低者,擦過羽毛量亦多達23.0mg。將苯乙烯與乙烯系不飽和羧的共聚合比與比較例4之結果表示於表3中。
實施例15
就基質樹脂而言,準備一種冷凍粉碎Prime Polymer製之聚丙烯“Prime Polypro J 108M”(註冊商標)塑粒,進一步以20網目、及30網目分級之平均粒徑約1mm粉末。將實施例1所得到之碳纖維束切割成16mm者,及,使碳纖維束之供給量設定成600g/分鐘、聚丙烯粉末之供給量設定成465g/分鐘而將聚丙烯粉末導入於錐型管內。以錐型管內將空氣吹入於碳纖維而使纖維束部份地開纖,同時並與聚丙烯粉末一起散布於設置在錐型管出口的下部之桌台上。將所散布之碳纖維及聚丙烯粉末從桌台下部以吹風機吸引,定著,得到厚度5mm左右的碳纖維無規氈。使所得到之碳纖維無規氈以加熱至240℃之沖壓裝置以3MPa加熱5分鐘,得到每單位重量2500g/m2
、厚2.0mm、纖維體積含量40Vol%之碳纖維無規氈複合材料成型板。
所得到之成型板的彎曲物性係彎曲強度290MPa、彎曲彈性率25GPa。
實施例16
於將實施例1所得到之碳纖維束朝一方向拉齊的薄片之上下,相對於碳纖維100體積份成為聚丙烯樹脂100體積份般,載置聚丙烯樹脂薄膜(使用Prime Polymer製,聚丙烯“Prime Polypro J 108M”(註冊商標),形成30μ厚度之薄膜者),以240℃的加熱輥輪得到單軸配向碳纖維複合材料薄片。單軸配向碳纖維複合材料薄片之碳纖維每單位重量為100g/m2
,碳纖維含有率為50Vol%。
將此單軸配向碳纖維複合材料薄片朝一方向重疊18片,以加熱至240℃之沖壓裝置,以3.0MPa加熱5分鐘,得到t=2.0mm之成形板。
所得到之成型板的單軸方向之彎曲物性係彎曲強度790MPa、彎曲彈性率102GPa。
實施例17
於將實施例1所得到之碳纖維束朝一方向拉齊,相對於碳纖維100體積份聚丙烯樹脂(Prime Polymer製之“Prime Polypro J 108M”(註冊商標))為150體積份,拉擠成型成形,得到寬25mm、厚度0.1mm之單軸配向碳纖維複合材料成形板。
實施例18
將實施例15所得到之t=2mm的碳纖維無規氈複合材料成形板以IR烘箱預備加熱至220℃,沿著具有溫度調節至模具溫度80℃之圖5記載的截面形狀之模具,以冷沖壓機加壓保持30秒鐘後,取出厚2.0mm之成形品。成形品係無材料之龜裂或皺折之發生,可得到良品之碳纖維複合材料成形體。
實施例19
將實施例15所得到之t=2mm的碳纖維無規氈複合材料成形板以IR烘箱預備加熱至220℃,沿著具有溫度調節至模具溫度80℃之圖6所示的部分曲率1500mm之曲率的截面形狀之模具,以冷沖壓機加壓保持30秒鐘後,取出厚2.0mm之成形品。成形品係無材料之龜裂或皺折之發生,可得到良品之碳纖維複合材料成形體。
實施例20
將實施例15所得到之t=2mm的碳纖維無規氈複合材料成形板以IR烘箱預備加熱至220℃,沿著具有溫度調節至模具溫度80℃之圖7的段差形狀之模具,以冷沖壓機加壓保持30秒鐘後,取出厚2mm之成形品。成形品係於製品立面或窄縮之部分無皺折之發生,可得到良品之碳纖維複合材料成形體。
實施例21
將實施例15所得到之t=2mm的碳纖維無規氈複合材料成形板以IR烘箱預備加熱至220℃,沿著具有溫度調節至模具溫度80℃之具有圖8的雙重曲率之形狀的模具,以冷沖壓機加壓保持30秒鐘後,取出厚2mm之成形品。成形品係於製品立面或窄縮之部分無皺折之發生,可得到良品之碳纖維複合材料成形體。
實施例22
使實施例15所得到之厚約5 mm的碳纖維無規氈沿著具有於圖4所示之形狀的模具,使模具本體溫度昇溫至230℃,以沖壓機封閉模具加壓保持2分鐘後,使用冷卻媒體而冷卻模具溫度至80℃後,取出厚2.0mm之該成形品。成形品係無材料之龜裂或皺折之發生,可得到良品之碳纖維複合材料成形體。
實施例23
將實施例15所得到之碳纖維無規氈複合材料成型板與實施例16所得到之單軸配向碳纖維複合材料薄片朝一方向重疊2片之成形板,以IR烘箱預備加熱至220℃,沿著具有圖4所示的形狀之模具,以冷沖壓機加壓保持30秒鐘後,取出厚2.0mm之成形品。成形品係於頂面、立面無皺折之發生,可得到良品之碳纖維複合材料成形體。
在本實施例所得到之成形品係以汽車用車底板用途作為目的時於必須有強度的部份例如頂部份及兩直立面設有單軸配向碳纖維成形板者。
實施例24
將實施例15得到之碳纖維無規氈複合材料成型板切出成幅寬30cm×長度50cm之大小,而於重疊1層上將在實施例17得到之單軸配向碳纖維複合材料成型板排列成6片併排者重疊2層,以加熱至240℃之沖壓裝置,以3MPa加熱3分鐘,得到t=2.2mm之平板。使用加熱器將所得到之平板加熱至240℃後,以冷沖壓機成形為圖9記載之形狀。
使用此2組,如圖3記載般,面對稱地貼合,得到角柱。
實施例25
於模內中央,層合2片實施例16得到之單軸配向碳纖維複合材料成型板,於其上,將在實施例15所得到之碳纖維無規氈複合材料成型板切出成幅寬30cm×長度50cm之大小者層合1層,賦型。將此以加熱至240℃之沖壓裝置,以3MPa加熱5分鐘,成形為圖10記載之形狀。
使用此2組,如圖3記載般,面對稱地貼合,得到角柱。
實施例26
將在實施例17得到之單軸配向碳纖維複合材料成型板所得到之一方向材排列成6片併排者重疊8層者的上下,以與實施例15同樣的方法,但形成每單位重量600g/m2
且厚度0.5mm、纖維體積含有率40Vol%的碳纖維無規氈複合成形板切出成幅寬30cm×長度50cm之大小,並經層合者以加熱至240℃之沖壓裝置,以3MPa加熱5分鐘,得到t=2.0mm的三明治板。
使用加熱器將所得到之三明治板加熱至240℃後,以冷沖壓機成形為圖11記載之形狀。使用此2組,如圖3記載般,面對稱地貼合,得到角柱。
實施例27
將在實施例16所得到之單軸配向碳纖維複合材料成型板者重疊8層的上下,以與實施例15同樣的方法,但形成每單位重量600g/m2
且厚度0.5mm、纖維體積含有率40Vol%的碳纖維無規氈複合成形板切出成幅寬30cm×長度50cm之大小,並經層合者以加熱至240℃之沖壓裝置,以3MPa加熱3分鐘,得到t=2.0mm的三明治板。
使用加熱器將所得到之三明治板加熱至240℃後,以冷沖壓機成形為圖11記載之形狀。使用此2組,如圖3記載般,面對稱地貼合,得到角柱。
實施例28
將在實施例15得到之碳纖維無規氈複合材料成型板切出成幅寬30cm×長度50cm之大小,且重疊1層者之上下層合在實施例16得到之單軸配向碳纖維複合材料成型板者,以加熱至240℃之沖壓裝置,以3MPa加熱5分鐘,得到t=2.0mm之三明治板。使用加熱器將所得到之三明治板加熱至240℃後,以冷沖壓機成形為圖12記載之形狀。使用此2組,如圖3記載般,面對稱地貼合,得到角柱。
實施例29
將在實施例15得到之碳纖維無規氈複合材料成型板切出成幅寬30cm×長度50cm之大小,且重疊1層者之上下使在實施例17得到之單軸配向碳纖維複合材料成型板排列成6片併排者,以加熱至240℃之沖壓裝置,以3MPa加熱3分鐘,得到t=2.0mm之三明治板。使用加熱器將所得到之三明治板加熱至240℃後,以冷沖壓機成形為圖13記載之形狀。使用此2組,如圖3記載般,面對稱地貼合,得到角柱。
實施例30
將在實施例8所得到之碳纖維束捲起的繞線機安裝於捲軸機,拉進至立於押出機前端之交叉模頭,一邊使聚丙烯樹脂塑粒(Prime Polymer製之“Prime Polypro(註冊商標)J 108M”)熔融一邊與碳纖維束一起拉出。得到碳纖維束以聚丙烯固著之股。所得到之股係被切粒機切割,得到碳纖維之長纖維塑粒。
纖維重量含有率係使塑粒投入於500℃之烘箱2小時,除去樹脂成分,從其重量變化求出。
含浸率:依下述式計算。
含浸率(重量%)=100-Wdf/(Wp×Wf)
在此式中Wdf係長纖維塑粒中之乾纖維重量,Wp係長纖維塑粒重量,Wf係碳纖維之重量含有率。乾纖維重量係切割塑粒,更分開測定未含浸樹脂之碳纖維。
啞鈴試驗片係藉射出成型機製作所得到之塑粒,抗拉強度、抗拉延伸係依據ASTM D638,進行測定。
啞鈴試驗片係藉射出成型機製作所得到之塑粒,彎曲強度、彎曲彈性率係依據ASTM D790,進行測定。
將所得到之物性數據表示於表4中。
實施例31
使用一於塑粒間以旋轉式摻混機混合聚丙烯樹脂塑粒(Prime Polymer製Prime Polypro(註冊商標)J 108M)98重量%、馬來酸酐改性聚丙烯(三洋化成公司製Umex(註冊商標)1010)2重量%者以外,其餘係以與實施例30同樣的條件得到塑粒。所得到之物性數據表示於表4中。
實施例32
除使用於實施例1所得到之碳纖維束以外,其餘係以與實施例30同樣的條件得到塑粒。所得到之物性數據表示於表4中。
實施例33
使用一於塑粒間以旋轉式摻混機混合聚丙烯樹脂塑粒(Prime Polymer製Prime Polypro(註冊商標)J 108M)98重量%、馬來酸酐改性聚丙烯(三洋化成公司製Umex(註冊商標)1010)2重量%者以外,其餘係以與實施例32同樣的條件得到塑粒。所得到之物性數據表示於表4中。

Claims (23)
- 一種碳纖維束,其係使含有芳香族乙烯系化合物與酸及/或酸酐作為共聚合成分之共聚合聚烯烴附著於碳纖維之表面而得的碳纖維束;該共聚合聚烯烴係為使對選自由丙烯-芳香族乙烯系化合物共聚物及丙烯-α-烯烴-芳香族乙烯系化合物共聚物所成群之至少一種,與選自由不飽和二羧酸及其酸酐所成群之至少一種進行接枝共聚合而成者;共聚合聚烯烴中之烯烴與芳香族乙烯系化合物之共聚合比以莫耳比計時,相對於烯烴100,芳香族乙烯系化合物為0.1~10;該共聚合聚烯烴之附著量係相對於碳纖維束100質量份為0.01~10質量份。
- 如申請專利範圍第1項之碳纖維束,其中芳香族乙烯系化合物為以下述通式(1)所示者;ArCH=CH2 (1)(Ar:碳數6~15之芳香族基)。
- 如申請專利範圍第1項之碳纖維束,其中共聚合聚烯烴中之烯烴與酸及/或酸酐之共聚合比以莫耳比表示時,相對於烯烴100,酸及/或酸酐為0.01~5。
- 如申請專利範圍第1項之碳纖維束,其中含有芳香族乙烯系化合物與酸及/或酸酐作為共聚合成分之共聚合 聚烯烴的重量平均分子量為35,000~100,000。
- 一種如申請專利範圍第1項之碳纖維束之製造方法,其係相對於碳纖維束100質量份,將含有芳香族乙烯系化合物與酸及/或酸酐作為共聚合成分之共聚合聚烯烴0.01~10質量份,賦予至碳纖維的表面後,以80℃~160℃熱處理30秒以上。
- 如申請專利範圍第5項之碳纖維束之製造方法,其中將共聚合聚烯烴形成水性乳化液而使用。
- 一種無規氈,其特徵係由使如申請專利範圍第1項之碳纖維束形成纖維長2~60mm者所構成,且碳纖維係以25~3000g/m2 之每單位重量,實質上在面內無規地配向。
- 一種無規氈,其特徵係由使如申請專利範圍第1項之碳纖維束形成纖維長2~60mm者、與熱塑性樹脂所構成,且碳纖維係以25~3000g/m2 之每單位重量,實質上在面內無規地配向。
- 如申請專利範圍第8項之無規氈,其中熱塑性樹脂為聚丙烯系樹脂。
- 如申請專利範圍第8項之無規氈,其中無規氈中之熱塑性樹脂的存在量相對於100重量份之碳纖維為50~1000重量份。
- 如申請專利範圍第8項之無規氈,其中熱塑性樹脂以纖維狀、粉末狀、或粒狀存在。
- 一種碳纖維無規氈複合材料成型板,其係將如申請專利範圍第8項之無規氈加壓至熱塑性樹脂之融點以上 所得到。
- 一種單軸配向碳纖維複合材料,其係將如申請專利範圍第1項之碳纖維束抽束,並與經熔融之熱塑性樹脂接觸以使碳纖維束與熱塑性樹脂複合而成。
- 如申請專利範圍第13項之單軸配向碳纖維複合材料,其中複合材料之形狀為圓筒狀。
- 如申請專利範圍第13項之單軸配向碳纖維複合材料,其中複合材料之形狀為為薄片狀。
- 如申請專利範圍第13項之單軸配向碳纖維複合材料,其中熱塑性樹脂為聚丙烯系樹脂。
- 如申請專利範圍第13項之單軸配向碳纖維複合材料,其中熱塑性樹脂之存在量相對於碳纖維100重量份為30~200重量份。
- 一種碳纖維複合成形體,其係具有如申請專利範圍第12項之碳纖維無規氈複合材料成型板與如申請專利範圍第13項之單軸配向碳纖維複合材料。
- 如申請專利範圍第18項之碳纖維複合成形體,其係得到層合有如申請專利範圍第12項之碳纖維無規氈複合材料成型板與如申請專利範圍第13項之單軸配向碳纖維複合材料之板狀物,且使其押壓成形所得到之立體形狀。
- 如申請專利範圍第18項之碳纖維複合成形體,其係將如申請專利範圍第12項之碳纖維無規氈複合材料成型板與如申請專利範圍第13項之單軸配向碳纖維複合材 料一併於模內押壓所得到之立體形狀。
- 一種碳纖維三明治材,其係將如申請專利範圍第12項之碳纖維無規氈複合材料成型板作為皮層,且將如申請專利範圍第13項之單軸配向碳纖維複合材料作為芯材。
- 一種碳纖維三明治材,其係將如申請專利範圍第12項之碳纖維無規氈複合材料成型板作為芯材,且將如申請專利範圍第13項之單軸配向碳纖維複合材料作為皮層。
- 一種汽車用底板,其係將如申請專利範圍第12項之碳纖維無規氈複合材料成型板作為基材,且部份使用如申請專利範圍第13項之單軸配向碳纖維複合材料。
