Abstract

본 발명은 완충성이 보강된 카페트 및 그의 제조방법에 관한 것으로서, 개선된 완충성 카페트용 섬유를 제공하고, 완충성 카페트는 한쪽면으로부터 돌출된 다수의 파일-형성용 실(120,134)을 갖는 1차 카페트(112)로 구성되며, 강화 물질층(158)은 파일-형성용 실의 반대면과 접착하고, 강화층(158)은 중합체의 완충층(178)으로 가령 폴리우레탄에 인접하거나 포함되고, 바람직하게도 1차 카페트용 섬유가 폴리우레탄-형성 조성물의 예열처리없이 폴리우레탄-형성 조성물에 그대로 결합되기 때문에 완충층(178) 및 강화 물질층(158) 사이의 부가되는 접착제가 없으며, 또한 본 발명의 완충성 카페트용 섬유를 형성하기 위한 장치 및 방법을 제공하는 것을 특징으로 한다.

Claims (40)

  1. 외부로 돌출한 다수의 파일-형성용 실을 갖는 1차 카페트용 섬유 및 상기 다수의 파일-형성용 실로부터 떨어져서 1차 카페트용 섬유의 밑면에 분산되어 있고, 폴리우레탄-형성용 조성물로부터 형성된 폴리우레탄 완충성 물질로 구성되어 있으며, 상기 1차 카페트용 섬유는 상기 폴리우레탄-형성용 조성물을 열로 예비 경화시키지 않고 폴리우레탄-형성용 조성물에 있는 그대로 놓는 것을 특징으로 하는 카페트.
  2. 제1항에 있어서, 상기 폴리우레탄 완충물질은 입방피트당 약 12파운드 내지 입방피트당 약 18파운드 사이의 경화 밀도를 갖는 것을 특징으로 하는 카페트.
  3. 제1항에 있어서, 상기 폴리우레탄 완충물질 안에 적어도 부분적으로 부착된 강화물질층을 또한 포함하는 것을 특징으로 하는 카페트.
  4. 제3항에 있어서, 상기 강화 물질층이 접착제에 의해 상기 1차 카페트용 섬유와 결합하는 것을 특징으로 하는 카페트.
  5. 제3항에 있어서, 상기 폴리우레탄 완충물질은 상기 1차 카프트용 섬유 및 상기 강화 물질층 사이에 접착되는 것을 특징으로 하는 카페트.
  6. 제3항에 있어서, 상기 강화 물질층은 유리 부직포 물질로 구성되는 것을 특징으로 하는 카페트.

  8. 제1항에 있어서, 상기 폴리우레탄 완층물질이 평균 당량이 약 1000 내지 약 5000사이인 디페닐메탄 디이소시아네이트(MDI 및 이소시아네이트-반응성 물질의 연질 조각 예비중합체 반응생성물질을 함유하는 조성물로부터 형성되는 폴리우레탄 발포체로 구성되는 것을 특징으로 하는 카페트.
  9. 제8항에 있어서, 상기 폴리우레탄 완충물질은 실리콘 계면활성제를 포함하는 폴리우레탄 발포체로 구성되는 것을 특징으로 하는 카페트.
  10. 제9항에 있어서, 상기 실리콘 계면활성제는 실로산-폴리옥시알킬렌 블록 공중합체이며, 이는 상기 이소시아네이트-반응성 물질의 100중량부에 대해 약 0.01부 내지 약 2.0부 사이의 수준인 것을 특징으로 하는 카페트.
  11. 외부로 돌출한 다수의 파일-형성용 실을 갖는 1차 카페트용 섬유 상기 1차 카페트용 섬유의 밑면과 결합된 강화물질층; 사이 완충층 및 상기 강화 물질층 사이에 추가의 접착제 없이 상기 강화물질층에 적어도 부분적으로 둘러진 폴리우레탄 발포체의 완충층; 및 상기 완충층의 밑면에 놓여진 지지 물질층으로 구성되는 것을 특징으로 하는 카페트.
  12. 제11항에 있어서, 상기 폴리우레탄 발포체는 실리콘 계면화성제를 포함하는 디페닐메탄 디이소시아네이트(MDI) 연질 조각 예비 중합체 폴리우레탄인 것을 특징으로 하는 카페트 타일.
  13. 제12항에 있어서, 상기 실리콘 계면활성제는 폴리알킬렌옥시메틸실록산 공중합체인 것을 특징으로 하는 카페트 타일.
  14. (a)폴리우레탄-형성 조성물을 지지면에 가하고; 및(b)폴리우레탄-형성 조성물을 경화하기 전에 1차 카페트용 섬유를 폴리우레탄-형성 조성물에 놓는 단계로 구성되는 것을 특징으로 하는 완충성이 보광된 카페트 조성물의 현장 (in-situ) 형성방법.
  15. 제14항에 있어서, 상기 폴리우레탄-형성 조성물을 MDI 의 연질 조각 예비중합체로 구성되는 폴리이소시아네이트를 포함하는 것을 특징으로 하는 방법.
  16. 제15항에 있어서, 상기 폴리우레탄-형성 조성물은 실리콘 계면활성제를 포함하는 것을 특징으로 하는 방법.
  17. 제16항에 있어서, 상기 실리코 계면활성제는 실로잔-폴리옥시알킬렌 블록 공중합체로 구성된 것을 특징으로 하는 방법.
  18. (a)강화물질층이 1차 카페트용 섬유의 바닥에 접착 결합하여 예비 카페트 조성물을 형성하고, (b)지지구조체의 한쪽면에 폴리우레탄-형성 조성물의 퍼들을 가하고; 및(c)단계에서 형성된 예비 카페트 조성물을 포릴우레탄-형성 조성물의 퍼들에 놓는 단계로 구성되는 것을 특징으로 하는 완충성 카페트 조성물의 제조방법.
  19. 제18항에 있어서, (d)폴리우레탄 형성 조성물을 열경화하는 것을 추가의연속 단계로 하여 구성되는 것을 특징으로 하는 방법.
  20. 제19항에 있어서, (e) (d)단계에서 형성된 완충성 조성물을 카페트 타일로 자르는 것을 추가의 연속단계로 하여 구성되는 것을 특징으로 하는 방법.
  21. 제18항에 있어서, 상기 1차 카페트 조성물이 접착 카페트용 섬유인 것을 특징으로 하는 방법.
  22. 제18항에 있어서, 상기 1차 카페트용 섬유가 터프트 카페트용 섬유인 것을 특징으로 하는 방법.
  23. 제18항에 있어서, (a)단계에서 강화 물질층은 열용융 접착제에 의해 1차 카페트용 섬유에 접착되는 것을 특징으로 하는 방법.
  24. 제18항에 있어서, (a)단계에서 강화 물질은 라텍스 접착제에 의해 1차 카페트용 섬유에 접착되는 것을 특징으로 하는 방법.
  25. 제18항에 있어서, (b)단계에서 사용된 폴리우레탄-형성 조성물이 입방피트당 약 12파운드 내지 약18파운드 사이의 최종 밀도를 갖는 발포체를 내는 것을 특징으로 하는 방법.
  26. 제18항에 있어서, (b)단계에서 지지물질에 사용된 폴리우레탄-형성 조성물은 실리콘 계면활성제를 함유하는 것을 특징으로 하는 방법.
  27. 제26항에 있어서, 상기 실리콘 계면활성제는 실로잔-폴리옥시알킬렌 블록 공중합체로 구성되는 것을 특징으로 하는 방법.
  28. 제18항에 있어서, 상기 폴리우레탄-형성 조성물은 적어도 한개의 이소시아네이트-반응성 물질 및 MDI 의 연질 조각 예비 중합체를 함유하는 폴리이소시아네이트를 함유하는 것을 특징으로 하는 방법.
  29. 제28항에 따라 형성된 것을 특징으로 하는 카페트.
  30. (a)교차부 내에, 첫번째 중합체층, 두번째 중합체층 및 상기 첫번째 및 두번째 중합체층 사이의 강화 물질층을 갖는 코팅된 샌드위치 구조를 형성하기 위하여 강화 물질층 위에 중합체 코팅을 가하고; (b)상기 중합체층과 상기 1차 카페트용 섬유 사이의 접착을 통한 상기 첫번째 또는 두번째 중합체층 중 어느 하나에 1차 카페트 용 섬유를 결합하는 단계로 구성되는 것을 특징으로 하는 완충성이 보강된 카페트의 제조 방법.
  31. 제30항에 있어서, (c)상기 첫번째 또는 두번째 중합체층 중 다른 하나에 지지 물질층을 결합하는 부가적인 단계를 포함하는 것을 특징으로 하는 완충성이 보강된 카페트의 제조 방법.
  32. 제31항에 있어서, (b) 및 (c)단계가 동시에 실시되는 것을 특징으로 하는 완충성이 보강된 카페트의 제조방법.
  33. 제31항에 있어서, 상기 중합체 코팅을 사용롤에 의해 상기 강화 물질층 위에 가하는 것을 특징으로 하는 완충성이 보강된 카페트의 제조방법.
  34. 제31항에 있어서, (a)단계에서 사용된 상기 중합체 코팅은 경화되지 않은 상태에서 폴리우레탄-형성 조성물로 구성되는 것을 특징으로 하는 완충성이 보강된 카페트의 제조 방법.
  35. 제34항에 있어서, (a)단계에서 사용된 상기 폴리우레탄-형성 조성물은 적어도 한개의 이소시아네이트-반응성 물질 및 MDI 의 연질 조각예비 중합체를 함유하는 폴리이소시아네이트를 포함하는 것을 특징으로 하는 완충성이 보강된 카페트의 제조 방법.
  36. 제31항에 있어서, (a)단계에서 사용된 상기 폴리우레탄-형성 조성물은 실리콘 계면활성제를 포함하는 것을 특징으로 하는 완충성이 보강된 카페트의 제조 방법.
  37. 제31항에 있어서, (d) (a)단계에서 사용된 중합체 코팅을 열경화하는 추가의 연속적인 단계로 구성되는 것을 특징으로 하는 완충성이 보강된 카페트의 제조 방법.
  38. 예비 카페트 조성물을 형성하기 위하여 1차 카페트 용 섬유의 밑면에 강화물질층을 결합하기 위한 강화접착단위; 지지표면을 가로질러 폴리우레탄-형성 조성물을 분산하기 위한 중합체 사용단위; 상기 폴리우레탄-형성 조성물에 상기 예비 카페트 조성물을 놓기 위한 결합단위; 및 상기예비 카페트 조성물을 상기 폴리우레탄-형성 조성물에 놓은 후 폴리우레탄-형성 조성물을 열경화하기 위한 수단으로 구성되고, 이때, 상기 강화 접착단위, 상기 중합체 사용단위 및 상기 결합단위는 연속적, 동시적 방법으로 작동할 수 있는 것을 특징으로 하는 완충성이 보강된 카페트의 현장 형성하기 위한 장치.
  39. 코팅된 기질을 만들기 위해 강화물질층을 통하여 적어도 부분적으로 중합체 코팅을 사용하기 위한 중합체 사용단위; 상기 코팅된 기질의 한 표면에 1차 카페트용 섬유를 결합하기 위한 결합 조립체; 및 코팅된 기질을 1차 카페트에 접착 결합시키기 위해 1차 카페트를 코팅된 기질 결합하기 전에 주합체 코팅을 열경화하기 위한 수단으로 구성되는 것을 특징으로 하는 환충 형성 물질과 다른 접착제의 사용없이 완충성이 보강된 카페트의 현장 형성 장치.
  40. 제37항에 있어서, 상기 코팅된 기질의 한쪽면에 지지물질을 결합하기 위한 결합 조립체를 추가로 포함하고 있는 것을 특징으로 하는 장치.
