<(メタ)アクリロイル当量>
(メタ)アクリル樹脂の(メタ)アクリロイル当量は、(メタ)アクリル樹脂の原料であるモノマー組成から、下記式(I)に従って算出した。
合成例1~14
反応容器中に、溶剤としてメチルイソブチルケトン(MIBK)400重量部を供給して90℃まで加熱して、温度を維持した。

・多層シート
表5~8に記載の(メタ)アクリル樹脂を、バーコーターを用いて、基材シート(王子エフテックス社製、50μm厚のオレフィンフィルム)の一方面に塗布し、60℃で1分加熱し、溶剤を除去した。
上側金型および下側金型のセットからなる注型用金型を用意し、その下側金型に多層シートを保護層が金型内側を向くようにセットした。なお、金型から成形されるハードコート層付モールド樹脂に対し、JIS K 5600-5-6(1999)に基づいて密着性を正確に評価できるよう、下側金型として、平らで滑らかな表面の金型を用いた。
表8に記載の(メタ)アクリル樹脂を、バーコーターを用いて、基材シート(王子エフテックス社製、50μm厚のオレフィンフィルム)の一方面に塗布し、60℃で1分加熱し、溶剤を除去した。
モールド樹脂の物性を評価するため、基材シートにモールド樹脂を積層した。すなわち、モールド原料としてのエポキシ樹脂組成物(丸本ストルアス社製エポキシ樹脂 商品名エポフィックス)を、バーコーターを用いて、基材シート(王子エフテックス社製、50μm厚のオレフィンフィルム)の一方面に塗布し、乾燥により溶剤を除去した。
(1)引張伸度
多層シートの引張伸度を、プラスチック-引張特性の試験方法(JIS K 7127(1999)))に準拠して、測定した。

(2)鉛筆硬度
ハードコート層の鉛筆硬度を、JIS K5600-5-4(1999)「引っ掻き硬度(鉛筆法)」の試験法に準拠して、評価した。なお、比較例4では、ハードコート層に代えて、モールド樹脂層(熱硬化したエポキシ樹脂層)の鉛筆硬度を評価した。
(3)密着性(接着性)
ハードコート層とモールド樹脂との密着性を、JIS K5600-5-6(1999)の「クロスカット法」の試験法に準拠して、評価した。
ハードコート層付モールド樹脂の代替として、ハードコート層付の試験板を準備した。

Claims (22)
- 基材シートと、前記基材シートの一方面に配置され、モールド樹脂の表面の少なくとも一部を保護するための保護層とを備える多層シートを備える転写材であって、前記保護層は、前記多層シートの最表層であり、活性エネルギー線硬化性樹脂の活性エネルギー線による硬化物または半硬化物を含み、未熱硬化状態および/または半熱硬化状態の前記モールド樹脂と熱硬化反応できる熱反応性基と、ポリシロキサン鎖とを有する転写材を準備する転写材準備工程と、
未熱硬化状態および/または半熱硬化状態の前記モールド樹脂を準備する樹脂準備工程と、
前記保護層が露出するように前記転写材を配置する配置工程と、
未熱硬化状態および/または半熱硬化状態の前記モールド樹脂と前記保護層とを接触させて加熱し、前記モールド樹脂に、前記保護層を熱硬化させてなるハードコート層を転写する転写工程と
を備え、
前記転写工程では、
前記保護層と前記モールド樹脂とを反応させ、互いに化学結合させるとともに、未熱硬化状態および/または半熱硬化状態の前記モールド樹脂を硬化させ、さらに、前記保護層を硬化させてハードコート層を形成する
ことを備えることを特徴とする、ハードコート層付モールド樹脂の製造方法。 - 前記転写工程は、
未熱硬化状態の前記モールド樹脂と、未熱硬化状態の前記保護層とを、接触状態で加熱し、前記モールド樹脂および前記保護層を化学結合させる
ことを特徴とする、請求項1に記載のハードコート層付モールド樹脂の製造方法。 - 前記転写工程は、
未熱硬化状態の前記モールド樹脂と、未熱硬化状態の前記保護層とを、接触状態で加熱し、半熱硬化状態の前記モールド樹脂と、半熱硬化状態の前記保護層とを化学結合させる第1加熱工程と、
半熱硬化状態の前記モールド樹脂と、半熱硬化状態の前記保護層とを、前記第1加熱工程の後に加熱する第2加熱工程と
を備えることを特徴とする、請求項1または2に記載のハードコート層付モールド樹脂の製造方法。 - 前記転写工程は、
予め成形された半熱硬化状態の前記モールド樹脂と、未熱硬化状態の前記保護層とを、接触状態で加熱し、前記モールド樹脂および前記保護層を化学結合させる転写工程を備えることを特徴とする、請求項1に記載のハードコート層付モールド樹脂の製造方法。 - 前記転写工程は、
予め成形された半熱硬化状態の前記モールド樹脂と、未熱硬化状態の前記保護層とを、接触状態で加熱し、半熱硬化状態の前記モールド樹脂と、半熱硬化状態の前記保護層とを化学結合させる第1加熱工程と、
半熱硬化状態の前記モールド樹脂と、半熱硬化状態の前記保護層とを、前記第1加熱工程の後に加熱する第2加熱工程と
を備えることを特徴とする、請求項1または2に記載のハードコート層付モールド樹脂の製造方法。 - 前記転写工程では、前記ハードコート層付モールド樹脂を複数備えるハードコート層付モールド樹脂集合体を成形し、
転写工程の後、前記ハードコート層付モールド樹脂集合体を複数のハードコート層付モールド樹脂に分割するダイシング工程を備える
ことを特徴とする、請求項1~5のいずれか一項に記載のハードコート層付モールド樹脂の製造方法。 - 前記ダイシング工程では、ブレードダイシングにより複数のハードコート層付モールド樹脂を得ることを特徴とする、請求項6に記載のハードコート層付モールド樹脂の製造方法。
- 前記ダイシング工程では、レーザダイシングにより複数のハードコート層付モールド樹脂を得ることを特徴とする、請求項6に記載のハードコート層付モールド樹脂の製造方法。
- 前記ダイシング工程における分割の前、かつ、前記転写工程の後にダイシングテープを配置することを特徴とする、請求項6~8のいずれか一項に記載のハードコート層付モールド樹脂の製造方法。
- 前記ダイシング工程における分割の前、かつ、前記転写工程の前にダイシングテープを配置することを特徴とする、請求項6~8のいずれか一項に記載のハードコート層付モールド樹脂の製造方法。
- 前記モールド樹脂に、半導体素子が封止される
ことを特徴とする、請求項1~10のいずれか一項に記載のハードコート層付モールド樹脂の製造方法。 - 前記半導体素子が、光半導体素子である
ことを特徴とする、請求項11に記載のハードコート層付モールド樹脂の製造方法。 - 前記モールド樹脂が、エポキシ樹脂および/またはシリコーン樹脂であることを特徴とする、請求項11または12に記載のハードコート層付モールド樹脂の製造方法。
- 前記保護層の前記熱反応性基が、水酸基、エポキシ基、カルボキシ基および(メタ)アクリロイル基からなる群から選択される少なくとも1種である
ことを特徴とする、請求項13に記載のハードコート層付モールド樹脂の製造方法。 - モールド樹脂と、前記モールド樹脂の表面の少なくとも一部を保護するハードコート層とを備え、
前記ハードコート層は、未熱硬化状態および/または半熱硬化状態の前記モールド樹脂と熱硬化反応できる熱反応性基と、ポリシロキサン鎖とを有する活性エネルギー線硬化性樹脂の硬化物であり、
前記ハードコート層と前記モールド樹脂とが、前記活性エネルギー線硬化性樹脂の前記熱反応性基と、前記モールド樹脂の化学結合で接合されている
ことを特徴とする、ハードコート層付モールド樹脂。 - さらに、前記モールド樹脂に封止されている半導体素子を備えることを特徴とする、請求項15に記載のハードコート層付モールド樹脂。
- 前記半導体素子が、光半導体素子である
ことを特徴とする、請求項16に記載のハードコート層付モールド樹脂。 - 前記光半導体素子が、受光素子である
ことを特徴とする、請求項17に記載のハードコート層付モールド樹脂。 - 前記光半導体素子が、発光素子である
ことを特徴とする、請求項17に記載のハードコート層付モールド樹脂。 - さらに、前記光半導体素子が電気的に接続される基板を備え、
前記基板、前記モールド樹脂および前記ハードコート層が、一方側から他方側に向かって順次積層されており、
前記モールド樹脂は、前記一方側の表面と、前記他方側の表面と、それらを連結する周側面とを備え、
前記ハードコート層は、前記モールド樹脂の前記他方側の表面にのみ配置され、前記モールド樹脂の前記周側面に配置されていない
ことを特徴とする、請求項17~19のいずれか一項に記載のハードコート層付モールド樹脂。 - 前記ハードコート層の表面粗さと比較して、前記モールド樹脂の周側面の表面粗さが大きいことを特徴とする、請求項17~20のいずれか一項に記載のハードコート層付モールド樹脂。
- 前記モールド樹脂および前記ハードコート層が、一方側から他方側に向かって積層されており、
前記ハードコート層の前記他方側の面の表面粗さと比較して、前記ハードコート層の周側面の表面粗さが大きいことを特徴とする、請求項17~21のいずれか一項に記載のハードコート層付モールド樹脂。
