Description
<1>次の(1)〜(5)の工程をこの順に含むことを特徴とする電極の製造方法。
(1)P(リン)源、A(ここで、Aはアルカリ金属元素からなる群より選ばれる1種以上の元素を表し、少なくともNaを含む)源、M(ここで、Mは、遷移金属元素からなる群より選ばれる1種以上の元素を表す)源および水を接触させて液状物を得る工程。
(2)前記液状物を加熱して電極活物質沈殿を得た後、固液分離により該沈殿を回収する工程。
(3)前記電極活物質沈殿および結着剤を混合して、電極ペーストを得る工程。
(4)前記電極ペーストを集電体に塗布して、ペースト塗膜を得る工程。
(5)前記ペースト塗膜を乾燥して、電極を得る工程。
<2>前記工程(2)において、加熱を0.01MPa以上0.5MPa以下の圧力下で行う前記<1>記載の電極の製造方法。
<3>前記工程(1)〜(3)のいずれかにおいて、さらに導電性材料を混合する前記<1>または<2>に記載の電極の製造方法。
<4>前記工程(3)において、さらに増粘剤を混合する前記<1>〜<3>のいずれかに記載の電極の製造方法。
<5>前記電極活物質が、以下の式(I)で表される前記<1>〜<4>のいずれかに記載の電極の製造方法。
AMPO4 (I)
(ここで、AおよびMは前記と同じ意味を有する。)
<6>前記Mが、2価の遷移金属元素を含有する前記<1>〜<5>のいずれかに記載の電極の製造方法。
<7>前記Mが、Feおよび/またはMnを含有する前記<1>〜<6>のいずれかに記載の電極の製造方法。
<8>前記Aが、Naである前記<1>〜<7>のいずれかに記載の電極の製造方法。
<9>前記結着剤が、水系結着剤である前記<1>〜<8>のいずれかに記載の電極の製造方法。
<10>前記増粘剤が、水系増粘剤である前記<1>〜<9>のいずれかに記載の電極の製造方法。
<11>前記<1>〜<10>のいずれかに記載の電極の製造方法により得られる電極を、正極として有するナトリウム二次電池。
<12>次の(1)〜(3)の工程をこの順に含むことを特徴とする電極ペーストの製造方法。
(1)P(リン)源、A(ここで、Aはアルカリ金属元素からなる群より選ばれる1種以上の元素を表し、少なくともナトリウムを含む)源、M(ここで、Mは、遷移金属元素からなる群より選ばれる1種以上の元素を表す)源および水を接触させて液状物を得る工程。
(2)前記液状物を加熱して電極活物質沈殿を得た後、固液分離により該沈殿を回収する工程。
(3)前記電極活物質沈殿および水系結着剤を混合して、電極ペーストを得る工程。
<13>前記工程(1)〜(3)のいずれかにおいて、さらに導電性材料を混合する前記<12>記載の電極ペーストの製造方法。
<14>前記工程(3)において、さらに水系増粘剤を混合する前記<12>または<13>記載の電極ペーストの製造方法。
<15>前記<12>〜<14>のいずれかに記載の製造方法により得られる電極ペースト。
(1)P(リン)源、A(ここで、Aはアルカリ金属元素からなる群より選ばれる1種以上の元素を表し、少なくともナトリウムを含む)源、M(ここで、Mは、遷移金属元素からなる群より選ばれる1種以上の元素を表す)源および水を接触させて液状物を得る工程。
(2)前記液状物を加熱して電極活物質沈殿を得た後、固液分離により該沈殿を回収する工程。
(3)前記電極活物質沈殿および結着剤を混合して、電極ペーストを得る工程。
(4)前記電極ペーストを集電体に塗布して、ペースト塗膜を得る工程。
(5)前記ペースト塗膜を乾燥して、電極を得る工程。
AMPO4 (I)
(ここで、AおよびMは前記と同じ意味を有する。)
導電性材料、増粘剤を混合して、電極ペーストを得る。導電性材料を混合する場合には、混合の手順としては、電極活物質沈殿と導電剤をあらかじめ混合し、次いで、結着剤を加えて混合することもできる。
(1)P(リン)源、A(ここで、Aはアルカリ金属元素からなる群より選ばれる1種以上の元素を表し、少なくともナトリウムを含む)源、M(ここで、Mは、遷移金属元素からなる群より選ばれる1種以上の元素を表す)源および水を接触させて液状物を得る工程。
(2)前記液状物を加熱して電極活物質沈殿を得た後、固液分離により該沈殿を回収する工程。
(3)前記電極活物質沈殿および水系結着剤を混合して、電極ペーストを得る工程。
Na源として水酸化ナトリウム(NaOH)、Fe源として塩化鉄(II)四水和物(FeCl2・4H2O)、P源としてリン酸((H3PO4)を、ナトリウム(Na):鉄(Fe):リン(P)のモル比が3:1:1になる量で秤量した後、秤量した各化合物を各々ガラス製の100mlビーカーに入れ、ビーカーにイオン交換水を加えて各水溶液を得た。次に、水酸化ナトリウム水溶液とリン酸水溶液とを良く攪拌しながら混合し、これに前記の塩化鉄(II)四水和物を溶解させた水溶液を加えて液状物を得た。得られた液状物をナス型フラスコに入れ、次いで該ナス型フラスコを150℃に設定したオイルバスにて20分加熱し、沈殿を得た後、これをそのまま、水洗、濾過して、沈殿を回収した。該沈殿の一部を取り出し、100℃で3時間乾燥し、乾燥前後の重量変化の値から、該沈殿中の水分量は45重量%であることがわかった。
<充放電試験>
・充電:充電最大電圧4.2V、定電流充電、0.1Cレート(充電時間10時間)
・放電:放電最小電圧1.5V、定電流放電、0.1Cレート(1.5Vカットオフ)
・充放電回数(サイクル回数):10回
・放電容量維持率:各サイクルにおける放電容量/1サイクル時の放電容量×100
Naの代わりにLiを用い、そのLi源としてLiOHを使用したこと以外は、実施例1と同様にして沈殿を得た。該沈殿の一部を取り出し、100℃で3時間乾燥後の重量変化の値から、該沈殿中の水分量は30重量%であることがわかった。
(1)塗工液の製造
NMP4200gに塩化カルシウム272.7gを溶解した後、パラフェニレンジアミン132.9gを添加して完全に溶解させた。得られた溶液に、テレフタル酸ジクロライド243.3gを徐々に添加して重合し、パラアラミドを得て、さらにNMPで希釈して、濃度2.0重量%のパラアラミド溶液(A)を得た。得られたパラアラミド溶液100gに、アルミナ粉末(a)2g(日本アエロジル社製、アルミナC、平均粒径0.02μm)とアルミナ粉末(b)2g(住友化学株式会社製スミコランダム、AA03、平均粒径0.3μm)とをフィラーとして計4g添加して混合し、ナノマイザーで3回処理し、さらに1000メッシュの金網で濾過、減圧下で脱泡して、スラリー状塗工液(B)を製造した。パラアラミドおよびアルミナ粉末の合計重量に対するアルミナ粉末(フィラー)の重量は、67重量%となる。
多孔質フィルムとしては、ポリエチレン製多孔質膜(膜厚12μm、透気度140秒/100cc、平均孔径0.1μm、空孔率50%)を用いた。厚み100μmのPETフィルムの上に上記ポリエチレン製多孔質膜を固定し、テスター産業株式会社製バーコーターにより、該多孔質膜の上にスラリー状塗工液(B)を塗工した。PETフィルム上の塗工された該多孔質膜を一体にしたまま、貧溶媒である水中に浸漬させ、パラアラミド多孔質膜(耐熱多孔層)を析出させた後、溶媒を乾燥させて、耐熱多孔層と多孔質フィルムとが積層された積層フィルム1を得た。積層フィルム1の厚みは16μmであり、パラアラミド多孔質膜(耐熱多孔層)の厚みは4μmであった。積層フィルム1の透気度は180秒/100cc、空孔率は50%であった。積層フィルム1における耐熱多孔層の断面を走査型電子顕微鏡(SEM)により観察をしたところ、0.03μm〜0.06μm程度の比較的小さな微細孔と0.1μm〜1μm程度の比較的大きな微細孔とを有することがわかった。尚、積層フィルムの評価は以下の方法で行った。
(A)厚み測定
積層フィルムの厚み、多孔質フィルムの厚みは、JIS規格(K7130−1992)に従い、測定した。また、耐熱多孔層の厚みとしては、積層フィルムの厚みから多孔質フィルムの厚みを差し引いた値を用いた。
(B)ガーレー法による透気度の測定
積層フィルムの透気度は、JIS P8117に基づいて、株式会社安田精機製作所製のデジタルタイマー式ガーレー式デンソメータで測定した。
(C)空孔率
得られた積層フィルムのサンプルを一辺の長さ10cmの正方形に切り取り、重量W(g)と厚みD(cm)を測定した。サンプル中のそれぞれの層の重量(Wi(g))を求め、Wiとそれぞれの層の材質の真比重(真比重i(g/cm3))とから、それぞれの層の体積を求めて、次式より空孔率(体積%)を求めた。
空孔率(体積%)=100×{1−(W1/真比重1+W2/真比重2+・・+Wn/真比重n)/(10×10×D)}
Claims (13)
- 次の(1)〜(5)の工程をこの順に含むことを特徴とする電極の製造方法。
(1)P(リン)源、Na源、M(ここで、Mは、遷移金属元素からなる群より選ばれる1種以上の元素を表す)源および水を接触させて液状物を得る工程。
(2)前記液状物を、0.01MPa以上0.5MPa以下の圧力下で、40℃以上200℃以下に加熱して電極活物質沈殿を得た後、固液分離により該沈殿を回収する工程。
(3)前記電極活物質沈殿および結着剤を混合して、電極ペーストを得る工程。
(4)前記電極ペーストを集電体に塗布して、ペースト塗膜を得る工程。
(5)前記ペースト塗膜を乾燥して、電極を得る工程。 - 前記工程(1)〜(3)のいずれかにおいて、さらに導電性材料を混合する請求項1記載の電極の製造方法。
- 前記工程(3)において、さらに増粘剤を混合する請求項1または2に記載の電極の製造方法。
- 前記増粘剤が、水系増粘剤である請求項3に記載の電極の製造方法。
- 前記電極活物質が、以下の式(I)で表される請求項1〜4のいずれかに記載の電極の製造方法。

- 前記結着剤が、水系結着剤である請求項1〜7のいずれかに記載の電極の製造方法。
- 請求項1〜8のいずれかに記載の電極の製造方法により得られる電極を、正極として有するナトリウム二次電池。
- 次の(1)〜(3)の工程をこの順に含むことを特徴とする電極ペーストの製造方法。
(1)P(リン)源、Na源、M(ここで、Mは、遷移金属元素からなる群より選ばれる1種以上の元素を表す)源および水を接触させて液状物を得る工程。
(2)前記液状物を、圧力0.01MPa以上0.5MPa以下で、40℃以上200℃以下に加熱して電極活物質沈殿を得た後、固液分離により該沈殿を回収する工程。
(3)前記電極活物質沈殿および水系結着剤を混合して、電極ペーストを得る工程。 - 前記工程(1)〜(3)のいずれかにおいて、さらに導電性材料を混合する請求項10記載の電極ペーストの製造方法。
- 前記工程(3)において、さらに水系増粘剤を混合する請求項10または11記載の電極ペーストの製造方法。
- 請求項10〜12のいずれかに記載の製造方法により得られる電極ペースト。
