本发明涉及一种用于由水处理残余物或其它富含铝的废弃残余物制造水硬粘合剂的方法,尤其是涉及一种用于制造含铝酸钙和/或硫铝酸钙的水硬粘合剂的方法。
发明背景
水处理残余物(以下称为WTR或者残余物)是借助絮凝剂的凝固的饮用水工业净化产生的废料,一般包含铝化合物如常被称为明巩的硫酸铝(Al2(SO4)3·14H2O),或硫酸铝铁(ferrum)。凝固除去悬浮在未经处理的自然水中的颗粒。所涉及的化学反应包括:
Al2(SO4)3·14H2O→2Al(OH)3(s)+6H++3SO4 2-+8H2O
凝固的固体与处理后的水分离开以形成富含铝的废泥浆,其被称之为WTR。WTR通常由非晶态氢氧化铝、水、有机材料、残余絮凝剂和其它微量组分组成。
当前只有少量用于这种物质的可行回收选项,大部分这种物质是以垃圾填埋结束。这种废物在世界范围内生成且其回收能力将会具有全球吸引力。
水泥是一种粘合剂,是一种建筑用物质,其凝固、硬化并附着到其它材料以将它们粘结在一起。水泥很少独立使用,而是用来将砂子和砾石(团块)粘结到一起。混有细集料的水泥产生砖石结构用砂浆,或者混有砂子和砾石的水泥产生混凝土。建筑所用的水泥通常是无机的,通常是基于石灰或硅酸钙,并且可以被表征为是水硬的或非水硬的,取决于该水泥在有水情况下凝固的能力(在水硬粘合剂情况下)。
高矾土水泥例如铝酸钙水泥和硫铝酸钙水泥通常由石灰石和铝土矿制造。铝酸钙水泥的水合一般产生铝酸钙水合物,而硫铝酸钙水泥的水合一般产生钙矾石,并且特殊物理性能(例如膨胀或快速反应)可以通过调整钙离子和硫酸盐离子的可获得性来得到。铝酸钙和硫铝酸钙水泥一般通过高温烧结方法(>1200℃)来工业制造,要求巨大的能量资源并导致产生大量CO2
本发明的目的是提供用于在相对低的温度并以水处理残余物为原材料制造高矾土水硬粘合剂,尤其是铝酸钙水泥和/或硫铝酸钙水泥的方法,由此提供对于传统的高矾土水泥制造方法的更环保且成本更低的替代可选方案。
发明概述
根据本发明的第一方面,提供一种用于制造高矾土水硬粘合剂的方法,其包括在有水的情况下将铝离子源与钙离子源水合而形成矿物水合物,随后加热所述矿物水合物而形成所述高矾土水硬粘合剂。
在一个实施例中,硫酸根离子源可以在水合之前和/或期间与所述铝离子源和所述钙离子源混合。
所述铝离子源优选包含水处理残余物。
水处理残余物可以尤其以饮用水处理残余物的形式形成,其可比其它的残余物例如废水处理残余物等更容易地被净化,特别是因为它们的污染程度较轻。因为饮用水和废水的成分不同,故它们(饮用水/废水)不可直接相比。
存在于所述水处理残余物中的有机材料可以在所述加热步骤期间形成燃料能量源并且空气或氧气可以在所述加热步骤中被添加至该混合物以促成所述有机材料的氧化。
该方法还可以包括在所述加热步骤之前粉碎所述水合矿物。
优选地,所述水合矿物在所述加热步骤中被加热到至少350℃以获得最高效的粘合剂。
根据本发明的另一方面,提供一种用于制造铝酸钙水泥的方法,包括以下步骤:在混合步骤中在有水的情况下将钙离子源与水处理残余物或其它富含铝的废弃残余物混合,从而形成矿物水合物,接着在热处理步骤中加热所得到的矿物水合物到至少350℃的温度以氧化所存在的有机材料并至少部分脱水该水合矿物而形成最终的水泥产品。
根据又一种用于制造硫铝酸钙水泥的方法,其包括以下步骤:在混合步骤中在有水的情况下将钙离子源和硫酸盐与水处理残余物或其它富含铝的废弃残余物混合,从而形成矿物水合物,接着在热处理步骤中加热所得到的矿物水合物到至少350℃的温度以氧化所存在的有机材料并至少部分脱水该水合矿物而形成最终的水泥产品。
矿物水合物可以在所述热处理步骤之前被粉碎。
水处理残余物可以在所述混合步骤之前被至少部分脱水。
空气可以在热处理阶段中被添加至该材料以促成有机材料氧化。
钙离子源可以包含石灰或水合石灰。
本发明实施例
现在将仅举例描述根据本发明多个实施例的用于由WTR或其它富含铝的废弃残余物制造水硬粘合剂的方法。
水处理残余物由水、有机材料和无机材料组成。无机材料主要由非晶态氧化铝和/或非晶态氢氧化铝(一般75-80%非晶态氧化铝,这是20-25%的结晶度,例如可以通过光谱方法、DSC测量或X射线衍射试验来测量)组成。余下的无机组分(主要是不同量的石英和氧化铁)是基本惰性的填料。非晶态的氧化铝/氢氧化铝可以在如下所述的根据本发明各不同实施例的方法中,被用在水合/脱水过程中以形成粘结性矿物。
当WTR在有水的情况下与钙离子源(如波特兰水泥、水合石灰)混合时可以形成铝酸钙水合物。
当WTR在有水情况下与钙离子源(如波特兰水泥、水合石灰)和硫酸根离子源(如硫酸钙)混合时可以形成钙矾石(Ca6[Al(OH)6]2(SO4)3.26H2O)。
被用来制造期望的粘结性材料的前体材料的准确配方将取决于所用水处理残余物的化学组成和终产品的具体工业应用。
根据本发明的各不同实施例,提供一种用于制造水硬粘合剂的方法,其使用水处理残余物或含有反应性铝源(如非晶态氢氧化铝、非晶态氧化铝或氯化铝)的其它高铝含量的残余物作为原材料。
矿物学中的术语“非晶态”是指无结晶形态的固体/材料。在北爱尔兰,水处理残余物(WTR)的典型化学组成将表明80-90%的无机材料是非晶态氢氧化铝。另一常见组成是在50-80%之间的非晶态氢氧化铝。其它WTR含具有不到50%的非晶态氢氧化铝的无机材料。
在制造水泥产品时,对于经过处理的材料来说将有利的是含有尽量多的非晶态氢氧化铝。这是因为氢氧化铝/氧化铝的结晶形态在粘结性系统中基本是惰性的(无化学反应性)。但是,氢氧化铝、羟基氧化物和氧化物的非晶形态在粘结性系统中具有化学反应性并且例如将在有水的情况下与水合石灰反应而形成铝酸钙水合物。这样的反应产生强度并且引起硬化材料的形成。也可以获得其它有利性能(速凝、速硬、速干)。但是,含有更少量非晶态氢氧化铝的WTR可能仍然有用,取决于应用。
在第一实施例中,该前体材料优选包括钙离子源(例如石灰、水合石灰)和富含铝的WTR(或非晶态氧化铝/氢氧化铝的任何其它来源(如ECEM)或者含有反应性或可溶的铝离子源的任何其它合适的含铝废料)。也需要水源。水源可以来自存在于WTR中的水。
该方法包括以下步骤:
步骤1:掺混/混合前体材料
前体材料与水掺混而形成膏/浆。WTR可以原样使用。或者,WTR可以被部分脱水和碾磨或以其它方式被粉碎至适于所述应用的颗粒尺寸,例如约40微米。
前体材料的组成和比例可以被改变以产生一系列的铝酸钙水合物(例如半碳酸盐和加藤石)。
用于混合的设备的选择将会取决于混合物的流变学。在一个实施例中,混合设备被设想为与混凝土混合机相似。混合设备可适于提供批料或提供混合前体材料的连续供应。
步骤2:水合
在水合期间,水合物形成并且材料可凝固。优选的是,水合在不到24小时的期间内完成。根据前体材料的选择,形成一系列的水合物。
步骤3:热处理
在热处理步骤中,水合材料被热处理至例如至少350℃的温度。优选地,空气在加热期间以适于保证WTR中的基本上所有有机材料都被氧化的速率被添加:
WTR中的有机材料的卡路里值(~5-10MJ/Kg)可被用作能量源(全部或部分)以用于热处理过程。
热处理温度范围可以从350℃到大于1200℃。可能优选的是热处理不超过800℃以最大化材料反应性。
在热处理之前,水合材料可以被部分脱水和碾磨或以其它方式被粉碎至适于该应用的颗粒尺寸,例如约40微米。
热处理可以在合适的加热室例如回转煅烧炉、急速煅烧设备或类似设备中内发生。
该热处理步骤产生一系列的无水铝酸钙矿物。在最终产品中的每种矿物的类型和量主要依赖于前体材料比例和所用WTR或其它前体材料的组成。
随着在热处理步骤中达到的温度升高,铝酸钙矿物变得更为晶状。
步骤4:终产品CA水泥
终产品(由无水铝酸钙矿物的混合物构成)被冷却。在冷却后,终产品可以可选地被碾磨或以其它方式被粉碎而形成最终水泥产品。
根据本发明的第二实施例,提供一种用于制造硫铝酸钙水泥的方法,其利用水处理残余物或其它高铝含量残余物作为原材料与钙离子源和硫酸盐源混合。
在一个例子中,前体材料可包括钙离子源(如石灰、水合石灰)、硫酸盐(如石膏、硬石膏、半水合物)和富含铝的WTR(或非晶态的氧化铝/氢氧化铝的来源(如ECEM))。如同第一实施样,水源可以来自WTR中的水。
步骤1:将WTR与钙离子源和硫酸盐掺混在一起
水合石灰(或石灰)、硫酸盐(如石膏、硬石膏、半水合物)和富含铝的WTR与水掺混而形成膏/浆。
WTR可以原样使用。或者,WTR可以被部分脱水并且被碾磨或以其它方式被粉碎至合适的颗粒尺寸。
依据WTR的组分,硫酸盐源的加入可以是可选的(即,硫酸盐源可能已在WTR中)。
前体材料的组成和比例可被改变以产生一系列的硫铝酸钙水合物(钙矾石)和铝酸钙水合物(例如半碳酸盐或加藤石)。
如同第一实施例,用于混合前体材料的混合设备的选择取决于混合物的流变学。所述混合设备可以提供连续混合物或批量混合物。
步骤:水合
在水合期间,水合物形成并且产品可凝固。优选的是水合在不到24小时的期间内完成。依据前体材料的组成和比例,形成一系列的水合物。这样的例子是形成矿物钙矾石。
如图1所示的表示出根据此方法制造的含有WTR、水合石灰和硫酸钙的水合混合物的XRD痕量。
步骤3:热处理
自第二步骤制造的水合材料被热处理(例如在至少350℃温度以基本上最大化水合物的脱水)。优选地,空气在加热期间以适于保证WTR中的基本上所有有机材料都被氧化的速率被添加。
来自WTR的有机碳的卡路里值(~5-10MJ/Kg)可被用作燃料源(全部或部分)以用于热处理过程。
热处理温度的范围可以为从350℃至大于1200℃。优选地,热处理不超过800℃以便最大化材料反应性,尤其以保证非晶态残余物Al2O3保持在其非晶态,并因此保持反应状态。
在热处理之前,水合材料可被部分脱水和碾磨或以其它方式被粉碎至合适的颗粒尺寸,例如至约40微米。
热处理步骤可以发生在回转煅烧炉、急速煅烧设备或类似设备中。
热处理步骤可以产生一系列的硫铝酸钙和铝酸钙矿物(见图2)。
每种矿物的类型和量主要取决于前体材料的组成和比例且尤其是WTR的组成。
随着在热处理步骤中达到的温度升高,铝酸钙和硫铝酸钙矿物变得更为晶状。
步骤4:终产品CSA水泥
终产品(由硫铝酸钙和铝酸钙矿物组成)被冷却。在冷却之后,终产品可以可选地被碾磨或以其它方式被粉碎至所需颗粒尺寸。
所生产的水泥可以包括一系列的铝酸钙和硫铝酸钙,例如矿物硫铝酸钙(C4A3S-Ca4(AlO2)6SO4)、铝酸单钙(CA-CaAl2O4)、钙铝石(C12A7-Ca12Al14O33)和铝酸三钙(C3A-Ca3(AlO3)2)。
可以想到,一种通过根据本发明的方法所生成的最终水硬粘合剂的应用可以被用在地台砂浆底层制造。已经发现,特别是呈钙矾石形式的经过处理的残余物显示出收缩补偿特性。因此,由经过处理的残余物制造的产品可以是基于波特兰水泥的砂浆底层的直接竞争者。
本发明提供一种用于制造高矾土水硬粘合剂的方法,其可利用废料并且需要比现有技术方法低许多的能量输入并因此提供对传统的高矾土水泥制造方法的更环保且成本更低的替代可选方案。
本发明不局限于在此所述的实施例,而是可以在不超出如所附权利要求书所限定的本发明范围的情况下被修改或改动。

1.一种用于制造高矾土水硬粘合剂的方法,包括在有水的情况下用钙离子源水合铝离子源而形成矿物水合物并且随后加热所述矿物水合物而形成所述高矾土水硬粘合剂。
2.根据权利要求1所述的方法,其中,在水合之前和/或期间内,将硫酸根离子源与所述铝离子源和所述钙离子源混合。
3.根据权利要求1或2所述的方法,其中,所述铝离子源包括水处理残余物。
4.根据权利要求3所述的方法,其中,存在于所述水处理残余物中的有机材料在所述加热步骤期间形成燃料能量来源,空气或氧气在所述加热步骤期间被添加至该混合物以促成所述有机材料的氧化。
5.根据前述权利要求之一所述的方法,还包括在所述加热步骤之前粉碎所述水合矿物。
6.根据前述权利要求之一所述的方法,其中,所述水合矿物在所述加热步骤中被加热到至少350℃。
7.一种用于制造铝酸钙水泥的方法,包括以下步骤:在混合步骤中在有水的情况下将钙离子源与水处理残余物或者其它富含铝的废弃残余物混合,从而形成矿物水合物,接着在热处理步骤中加热所得到的矿物水合物到至少350℃的温度以氧化所存在的有机材料并至少部分脱水该水合矿物而形成最终的水泥产品。
8.一种用于制造硫铝酸钙水泥的方法,包括以下步骤:在混合步骤中在有水的情况下将钙离子源和硫酸盐与水处理残余物或其它富含铝的废弃残余物混合,从而形成矿物水合物,接着在热处理步骤中加热所得到的矿物水合物到至少350℃的温度以氧化所存在的有机材料并至少部分脱水该水合矿物而形成最终的水泥产品。
9.根据权利要求7或8所述的方法,其中,所述矿物水合物在所述热处理步骤之前被粉碎。
10.根据权利要求7至9之一所述的方法,其中,所述水处理残余物在所述混合步骤之前被至少部分脱水。
11.根据权利要求7至10之一所述的方法,其中,空气在该热处理阶段中被添加至该材料以促成有机材料的氧化。
12.根据前述权利要求之一所述的方法,其中,所述钙离子源包括石灰或水合石灰。
