Abstract
本发明目的在于:提供一种即使温度上升其发光特性的变化也不大的发光元件。一种发光元件,其含有发出特定波长光线的发光部分和吸收发光部分发出的部分光线并发出波长比该光线长的光的荧光体;并且该发光元件混合射出发光部分的上述特定波长光线和上述荧光体的上述长波长光。使用一次颗粒粒径小于等于1μm的单晶颗粒作为荧光体。由于粒径小于等于1μm的单晶颗粒在内部难以产生颗粒界面等结晶缺陷,所以可以抑制因结晶缺陷以非辐射的方式(作为热)放出已吸收的能量,以至使发光效率降低的现象。
Description
技术领域
本发明涉及一种使用荧光体进行波长转换的发光元件。
背景技术
发光二极管作为一种小型、分量轻、高效率的发光光源,已经被实际用作工业产品。但是,发光二极管的发光谱幅狭窄,而且不能通过单个元件获得白色系发光。因此,日本专利公开2000-208815号公报已经提出并实用化了一种发光元件,该发光元件通过组合蓝色发光二极管和吸收蓝色光线并发出黄色光线的荧光体,而由蓝色光和黄色光的混合色获得谱幅宽广的白色光。
作为发出黄色光线的荧光体,已经实际采用的有掺杂了Ce的钇-铝-石榴石系荧光体(Y3Al5O12:Ce,或(Y,Gd)3Al5O12:Ce等)、掺杂了Ce的铽-铝-石榴石系荧光物质(Tb3Al5O12:Ce等)、掺杂了Eu的碱土金属-原硅酸盐系荧光物质((Sr,Ca,Ba)SiO4:Eu等)等,这些都吸收蓝色发光二极管发出的光并发出黄色系荧光。
制造这些荧光体时,按照所要形成的目标荧光体的组成比调配氧化物颗粒或金属盐而制成混合物,将该混合物和助熔剂等一起放入陶瓷坩埚,在空气气氛或还原气氛等中通过高温热处理,烧成所需组成的荧光体。通过这种方法,荧光体经过焙烧而成长为粒径大于几微米的结晶颗粒。所得荧光体颗粒洗涤并干燥后,通过粉碎、用筛来进行分级,整理粒径,然后形成发光二极管用的材料。通过这种方法,可以大规模制造荧光体。所制得的荧光体在透明树脂中分散,通过该树脂填充到安置了蓝色发光二极管的外壳内部,由此可以制造白色发光二极管。
以往用于白色发光二极管的荧光体在室温下具有非常高的光转换效率,但是存在高温时光转换效率下降的问题。因此,为了增强发光强度而提高蓝色发光二极管的电流密度时,蓝色发光二极管发热,导致荧光体的发光效率下降,发光色由白色光向蓝色光一侧变化。同样,在由室温变为高温的情况下,发光色也会变化。像这样,荧光体在高温环境下发光效率的降低是一种被称为“温度消光”的现象,对此还没有有效的解决方法。
另外,现有的白色发光二极管由于在外壳上荧光体的偏差而导致辉度不均或分散、发光色不均或分散等问题。色的分散对于液晶用背照光光源用途来说是致命的,因为这会将在标准色度范围内接收不到的产品作为次品处理等等,进而产量低,造成浪费多。
发明内容
本发明的目的在于:提供一种即使温度上升,其发光特性的变化也较小的发光元件。
为了达到上述目的,本发明中,使用一次颗粒粒径小于等于1μm的单晶颗粒作为荧光体。由于粒径小于等于1μm的单晶颗粒在内部难以产生颗粒界面等结晶缺陷,所以可以抑制因结晶缺陷以非辐射的方式(作为热)放出已吸收的能量而使发光效率降低的现象。如果荧光体为一次颗粒内部不存在颗粒界面的单晶颗粒,那么粒径超过1μm也没关系。另外,一次颗粒还可以通过熔化、凝集等形成二次颗粒,在形成粒径大于等于5μm的二次颗粒的情况下,荧光体的可操作性变得容易。
另外,为了达到上述目的,在本发明中,将原料溶于指定溶剂形成原料溶液,并使该原料溶液中含有高分子材料,通过加热该含聚合物的原料溶液而生成微粒,以该生成的微粒作为荧光体。利用这种方法制造的荧光体微粒的内部难以产生结晶缺陷,所以可以抑制因结晶缺陷以非辐射的方式放出已吸收的能量而使发光效率降低的现象。例如,可以使用一次颗粒的粒径小于等于1μm的单晶颗粒。还可以形成粒径大于等于5μm的二次颗粒。

具体实施方式
下面,利用本发明的一个实施方式的发光元件的相关附图进行说明。
如图1所示,本实施方式的发光元件具有如下单元:基板5;在基板5中央安置的蓝色发光二极管2;包围蓝色发光二极管2并装在基板5上的外壳1;和填充在外壳1内部空间中的树脂8例如环氧树脂。在树脂8中,散布有吸收蓝色发光二极管2所发出的一部分蓝色光并发出黄色光线的荧光体10。蓝色发光二极管2的发光主波长为465nm。基板5由树脂制成,在基板5上安置有通过在铜上进行镀银处理形成的电极6、7。电极6、7通过金属线3、4与蓝色发光二极管2的电极端子连接在一起。外壳1由反射率高的树脂形成,按照反射蓝色发光二极管2发出的蓝色光线和荧光体10发出的黄色光线并从树脂8的表面向外部射出的方式构成。由此,使得从树脂8的表面发出蓝色光和黄色光混合而成的白色光。荧光体10使用(Y,Gd)3Al5O12:Ce。其是通常作为YAG(钇铝石榴石)所知的Y3Al5O12结晶的Y原子的一部分被Gd置换而得的结构,并掺杂了微量Ce。
本实施方式中,为了抑制荧光体10在高温环境下转换效率降低的现象(温度消光),使用一次颗粒内不存在颗粒界面等结晶缺陷的单晶微粒作为荧光体10。现有的荧光体通过对原料物质进行热处理(焙烧)而制得,焙烧时,从成核晶种开始成长,成为几微米水平的结晶颗粒(参照图2)。这样,观察成长为几微米水平的荧光体结晶颗粒的结晶状态,发现颗粒的内部存在颗粒界面等结晶缺陷。由于荧光体以非辐射的方式(作为热)放出所吸收的能量,所以结晶缺陷成为转换效率随温度降低的原因。实际上,通过荧光体结晶颗粒的粉碎操作,有意识地由机械应力增加内部结晶缺陷,并测定转换效率,则发现结晶缺陷越多,转换效率随温度而降低的比率越大。
为了得到不存在颗粒界面等结晶缺陷的单晶颗粒,在成长到产生内部颗粒界面的粒径前,停止结晶成长这种作法是有效的。因此,在本实施方式中,作为荧光体10,如图3所示,通过使一次颗粒的直径小于等于1μm而抑制内部颗粒界面等缺陷,进而得到单晶微粒。借此,使得由结晶缺陷引起的转换效率因温度而降低的程度减小。如果一次颗粒粒径小于等于1μm,那么因为每个微粒都是单晶,所以以图3的方式彼此烧结并构成二次颗粒也没关系。相反,与不形成二次颗粒的微粒相比较,在单晶微粒构成二次颗粒,并且二次颗粒的粒径超过5μm的情况下,由于微粒的凝集、产生静电等得到抑制,所以荧光体10的可操作性变得容易。因而,在分散到树脂8中的操作中,可以容易地进行荧光体10的计量操作、投入到固化前的树脂8中去的操作。
然而,利用现有通过烧结制造荧光体的方法,获得结晶粒径小于等于1μm的单晶是困难的。其原因在于,现有的制造方法是,按照所要形成的目标荧光体的组成比调配氧化物颗粒或金属盐,将得到的混合物进行焙烧的方法,所以在焙烧时所需组成的荧光体的合成和结晶的成长同时进行。为此,如果在结晶粒径达到1μm前停止焙烧,那么荧光体的合成不完全,不能得到所需组成和所需结晶体系的荧光体。另外,为了得到所需组成和所需结晶系,即使将粒径达到几微米的荧光体的单晶粉碎到粒径小于等于1μm,但随着粉碎操作变长,由机械应力导致结晶缺陷,所以仍然不能得到不存在颗粒界面等结晶缺陷的单晶微粒。
因此本实施方式中,使用例如日本专利申请2004-126544号公报中所记载的微粒的制造方法制造荧光体10的单晶微粒。这种方法中,将以形成所需物质的组成比调配成的原料溶于溶剂而制成溶液,通过使该溶液中含有高分子材料而制得含聚合物的原料溶液。通过在指定温度下加热处理该含聚合物的原料溶液的方法,从该含聚合物的原料溶液形成所需物质的微粒。下面,将这种方法称为聚合物-络合物-溶液法(PCS法)。PCS法中,聚合物在原料溶液中形成高分子网络,在该网络中生成微粒的核,微粒以该核作为中心进行成长。加热处理下,随着微粒的成长,聚合物材料逐渐热分解消失,所以最终的微粒中没有残留聚合物。由于通过高分子网络抑制了微粒的凝集,所以所生成的微粒的大小均匀。并且,由于聚合物作为热介质发挥作用,所以可以通过相对较低温度(例如小于等于1000℃)的加热处理使微粒充分地成长。这样,由于以相对较低的温度进行所需荧光体的合成的同时可以使结晶缓慢地成长,所以可以得到所需组成和结晶结构的荧光体的单晶微粒。另外,由于还可以通过调整加热处理的维持时间、加热温度等,来调节微粒的大小,使得大量生产成为可能。作为高分子材料,只要是抑制微粒凝集并起热介质作用的材料即可。例如,可以使用分子量为400~4,000,000的高分子。具体可以使用聚乙二醇、聚乙烯醇、聚乙烯吡咯烷酮、葡聚糖和支链淀粉。这些高分子材料可以单独使用,也可以组合使用。溶剂只要可以溶解原料即可,例如可以使用水。在含聚合物的原料溶液中,可以加入作为助熔剂的盐,例如BaF2、LiNO3、NaCl、KCl、KF或它们的混合物。通过使用助熔剂盐并调节加热维持时间、加热温度等,可以制造亚微米级的微粒。另外,在使用助熔剂盐的情况下,洗涤所生成的荧光体微粒,对助熔剂盐进行除去处理。
对于使用PCS法制造的一次颗粒为粒径小于1μm的单晶微粒且二次颗粒粒径大于等于5μm的荧光体10(参照图3)和使用现有方法以相同组成制造的粒径大于几微米的荧光体(图2),在25℃~175℃所测定的荧光强度对温度的依存性的结果如图4所示。(其中,图4中25℃时的荧光强度作为1。)从图4可知,本实施方式的荧光体10(PCS法)相对于现有方法的粒径大于几微米的荧光体,其荧光强度随温度上升而下降的比率较小。因而,通过在树脂8中分散该荧光体10,使得本实施方式的发光元件在蓝色发光二极管2中通过高电流密度而发热的情况下,荧光体发光效率的下降比以往小,从而可以抑制发出的白色光的波长变化的现象。
另外,使用PCS法制得的荧光体10,如图3所示,一次颗粒的粒径小于1.0μm并形成超过5.0μm的二次颗粒。由于该荧光体10的沉降速度慢,所以其在树脂8中大体上均匀地分散,并且可以以这种状态固化。因而,在树脂8中,荧光体10可以容易地形成大体上均匀地分散的状态。
测定的本实施方式发光元件的发光光谱部分,如图5所示,显示出谱幅宽广的白色系发光。
另外,本实施方式的发光元件中,荧光体10只要是一次颗粒的粒径小于等于1μm的单晶微粒即可,并且当然也可以使用以PCS法以外的方法制得的荧光体微粒。
本实施方式中,对于图1中所示的被称为普通片状发光元件已经作了说明,但是,只要是以分散在树脂中的荧光体转换发光二极管等光源所发出的光线的波长的发光元件,也可以使用其他结构的产品。另外,荧光体10的组成也不是限于上述组成,可以应用其他组成的荧光体。例如,可以使用掺杂了Ce的钇-铝-石榴石系荧光体(Y3Al5O12:Ce)、掺杂了Ce的铽-铝-石榴石系荧光体(Tb3Al5O12:Ce等)、掺杂了Eu的碱土金属-原硅酸盐系荧光体((Sr,Ca,Ba)SiO4:Eu等)等。
本实施方式的发光元件适用于指示器、信息显示元件、液晶背景灯用光源、便携小型照明用光源、室内照明、野外照明、信号器、汽车用照明、植物培养用照明等。
实施例
下面就实施例进行说明。实施例的发光元件具有图1所示的元件结构,其中荧光体10是一次颗粒为粒径小于等于1μm的单晶微粒且二次颗粒的粒径大于等于5μm的(Y,Gd)3Al5O12:Ce。
通过以下的PCS法制得荧光体10。使用按所要制造的荧光体的组成比例,将硝酸钇、硝酸钆、硝酸铝和硝酸铈溶于超纯水中得到溶液,该溶液即为原料溶液。原料溶液的浓度为0.3M~2.0M。按铈的添加浓度为所制得的颗粒的1.0atm.%进行调制。使用聚乙二醇(Poly-EthyleneGlycol:PEG,分子量为20000)作为聚合物,聚合物浓度为0.01M~0.04M。另外,根据需要,可以向原料溶液中加入作为助熔剂盐的BaF2。
将调整好的含聚合物的溶液放入坩埚(容量30ml)中,使用马弗炉(光洋リンドバ一グ公司制造)在1000℃~1500℃的温度加热。加热速度为30℃/分钟~3.6℃/分钟、加热维持时间为0分钟~340分钟。由此,获得一次颗粒粒径小于等于1μm的单晶微粒的(Y,Gd)3Al5O12:Ce。
另外,通过加热处理,聚合物逐渐热分解,并且其在加热操作结束后没有残留。在向原料溶液中添加了助熔剂盐的情况下,为了从所得的微粒除去助熔剂盐,用超纯水、硝酸或乙醇进行超声波洗涤来进行洗涤,并用微型冷却离心机以15000rpm的转速进行离心分离。该操作进行4次之后,再使用乙醇洗涤1次。离心分离结束之后,在50℃干燥该潮湿的颗粒。
对于所得荧光体10的颗粒,小于等于1.0μm的单晶微粒进行烧结而形成了大于等于5.0μm的二次颗粒(参照图3)。
下面,对图1的发光元件的制造步骤进行说明。
在预先在铝板上通过银电镀处理形成有电极6、7的基板6上,安装用反射率高的树脂形成的外壳1,在外壳1的中心固定发光主波长为465nm的蓝色发光二极管2,用金属线3、4与电极6、7连接。
将前面所得的荧光体10在透明的热固性环氧树脂8的未硬化的原料树脂中,以7重量%的重量比分散,并填充在外壳1内。对树脂8在150℃进行8小时的热处理,使其固化。
观察所制成的发光元件的截面,可以确认荧光体大体均匀地分散在透明树脂中的状态。另一方面,使用通过作为比较例的现有方法制得的粒径大于几微米的荧光体(参照图2)同样地制造发光元件,观察元件截面,发现荧光体沉降在外壳1的底部。因此,从树脂8的上面观察本实施例的发光元件的发光状态时,如图6所示,其非常均匀,且色斑少,与此相对,比较例的发光元件,如图7所示,发光状态不均匀,且色斑大。
另外,由于荧光体10的温度特性稳定,所以即使蓝色发光二极管中通过大电流,由二极管发热而引起的发光效率的降低也小,因此可以高效率地实现色变化不多的发光元件。另外,由于荧光体10的粒径很小,所以有利于在树脂8中大体均匀地分散并固化,可以实现辉度、色斑少的发光状态;由于辉度、色散也小,所以有利于以低成本制造稳定的产品。
Claims (1)
1.一种发光元件,该发光元件含有发出特定波长光线的发光部分,以及吸收所述发光部分发出的至少一部分光线并将其转换为长波长光的荧光体,其特征在于:所述荧光体的一次颗粒为内部不存在颗粒界面的单晶颗粒。
