Abstract
Description
表面の摩耗から絵柄を守るために、化粧シートを複層にし、着色オレフィンシート上に印刷したものの上に透明のオレフィンシートを貼り合わせたものが広く使われている(特許文献2の段落[0034]及び図1参照、特許文献3の段落[0059]及び図1参照)。
本発明は、第一の問題点に鑑み、化粧シートを、透明オレフィンシートの裏面に印刷した単層フィルムとすることで、ラミネート工程を省き、印刷から表面保護層を付与するまでの製造工程数を減少でき、例えば1工程のインライン化が可能としたものである。
その結果、本発明によれば、必要に応じて、表面保護層にグロス/マットコートをすることで、絵柄と同調させることができる利点がある。
さらに、従来のものは、シートの成膜上の限界により、薄膜でシートが伸びることにより印刷合わせが困難であり、シートの硬さが得られず、化粧板にした時の表面物性が劣ってしまうという第三の問題がある。
また、本発明の一態様に係る化粧シートは、前記透明原反の裏面側に、前記印刷絵柄層と、隠蔽層とが順に形成されていることを特徴とする。
本発明の一態様に係る化粧シートは、前記透明原反の裏面側に、前記印刷絵柄層から最も遠い側にプライマー層が形成されていることを特徴とする。

本発明の一実施形態(以下、「実施形態1」という。)について、以下に図面を参照して説明する。
ここで、図面は模式的なものであり、厚みと平面寸法との関係、各層の厚みの比率等は現実のものとは異なる。また、以下に示す実施形態は、本発明の技術的思想を具体化するための構成を例示するものであって、本発明の技術的思想は、構成部品の材質、形状、構造等が下記のものに特定するものでない。本発明の技術的思想は、特許請求の範囲に記載された請求項が規定する技術的範囲内において、種々の変更を加えることができる。
図1中、10は、化粧シートであり、図示しないが、例えば室内に使用され、建具(室内ドア、玄関収納)・造作材(見切り、廻り縁、巾木、窓枠、ドア枠)などの表面に貼られ、家や部屋毎に建具・造作材の柄を合わせたりして使用される。
化粧シート10は、次の各層を含み、各層が(1)から順に設けられる。
なお、次の(1)~(5)については後述する。
(1)プライマー層30
(2)着色層40
(3)印刷絵柄層50
(4)透明原反20
(5)表面保護層60
また、上記「(1)プライマー層30」を省略しても良い。すなわち、上記「(2)着色層40」にプライマー層としての機能があれば、プライマー層30を省略可能である。
透明原反20は、化粧シート10の支持体となるものであって、透明オレフィンシートからなる。
透明原反20は、図1に示すように、透明スキン層21、透明のポリプロピレン製の透明コア層22、透明スキン層21の順に2種3層で製造している。
透明スキン層21は、透明のポリプロピレン系の熱可塑性樹脂に、ナノサイズの添加剤としての分散剤を添加して形成している。また、透明スキン層21には、ナノサイズの添加剤としての分散剤に加え、無機フィラーが添加されている。
本実施形態1に係わる化粧シート10の主な特徴は、次の通りである。
(1)本実施形態1に係わる化粧シート10は、透明オレフィンシートから構成される単層フィルムである透明原反20の裏面側に、絵柄を印刷した印刷絵柄層50、着色層40、プライマー層30が順に形成され、透明原反20の表面側に、表面保護層60が形成され、透明原反20の表面側及び裏面側のいずれにも、他のフィルムからなるラミネート層を有しない化粧シートであって、透明原反20は、透明スキン層21、透明コア層22、透明スキン層21の順に、2種3層の構成となるように、透明のポリプロピレン系の熱可塑性樹脂を用いて押出し成形により製造されたものであり、透明スキン層21には、ナノサイズの添加剤としての分散剤が添加されている。
また、本実施形態1によれば、必要に応じて、表面保護層60にグロス/マットコートをすることで、絵柄と同調させることもできる。
さらに、本実施形態1によれば、従来の化粧シートが複層であるために、シートを薄膜化するにも成膜上の限界と、シートの硬さとが得られないという問題があったが、本実施形態1に係わる化粧シート10は、単層であるため、薄膜化が容易であり、更にナノサイズの添加剤を使用することで、薄膜でもシートを硬くすることができる。
本実施形態1によれば、一層の薄膜化、並びに耐傷付き性能を向上できる。
(3)本実施形態1に係わる化粧シート10は、印刷絵柄層50の絵柄と同調させたエンボス部90が形成されている。
本実施形態1によれば、従来の化粧シートが複層であるため、印刷絵柄層50の付与と、ラミネートフィルム表面の表面保護層60との同調表現が困難であるのに対し、インラインで透明オレフィンシートある透明原反20の表裏面側に、絵柄印刷とエンボス部90とを付与することで、同調させることが容易にできる。
さらに、本実施形態1によれば、第三に、白で仕上げた後に木目調にしたくなった場合に、本実施形態1に係わる化粧シート10は、薄くても硬いことから、後で木目調に変えることも可能である。
例えば、白で仕上げられた化粧板の表面を、後で木目調にしたくなった場合に、本実施形態1に係わる化粧タックシート11を上に貼り合わせることで、木目調に変えることも可能である。
(6)本実施形態1に係わる化粧タックシート11は、プライマー層30の側に、粘着剤層70と、剥離紙80とを有することから、容易に且つ迅速に接着できる。
(8)本実施形態1に係わる化粧シート10の製造方法を用いて、高機能な化粧シート10を簡便に且つ迅速に製造できる。
プライマー層30は、図1に示すように、透明原反20の裏面側に位置し、主として接着性改善を目的で設けられるものである。
なお、プライマー層30の機能には、接着性改善のほか、表面処理後の表面安定化、金属表面の防食、粘着性の付与、接着剤の劣化防止等も含まれる。
プライマー層30は、例えばグラビア印刷法により固形分量が1g/m2となるようにウレタン系樹脂を塗工して形成している。
着色層40は、図1に示すように、プライマー層30の表面に位置し、印刷方法を用いて形成され、主として隠蔽性を付与する目的で設けられる隠蔽層である。
着色層40は、例えばグラビア印刷法により2液ウレタン系樹脂で印刷したものである。
なお、着色層40は、ベタ層でも良い。
印刷絵柄層50は、図1に示すように、着色層40の表面に位置し、印刷方法を用いて形成され、化粧シート10に意匠性を付与する目的で設けられるものである。
印刷絵柄層50は、例えばグラビア印刷法によりウレタン系樹脂で絵柄を印刷したものである。
印刷方法としては、例えばグラビア印刷法を例示したが、これに限定されず、例えばオフセット印刷方法、凸版印刷方法、フレキソ印刷方法、スクリーン印刷法、インクジェット印刷法、静電印刷法等の各種の印刷方法の適用可能である。
印刷方法に用いられる印刷インキとしては、例えば塩酢ビ系インキ(シアン、マゼンタ、イエロー)を用いている。
なお、印刷インキとしては、ウレタン系樹脂を例示したが、これに限定されず、例えば有機又は無機の染料又は顔料等の着色剤等でも良いし、又、充填材、粘着付与剤、可塑剤、安定剤、分散剤、消泡剤、レベリング剤、界面活性剤、乾燥剤等の適宜の添加剤や、溶剤又は希釈剤等と共に、合成樹脂等からなる結着剤中に分散してなるものである。
表面保護層60は、トップコートともいい、図1に示すように、透明原反20の表面側に位置し、印刷方法を用いて形成され、耐磨耗性や耐水性等の表面物性を付与する目的で設けられるものである。
表面保護層60は、図1に示すように、透明原反20の表面に塗布する下塗り層61と、下塗り層61の表面に塗布する、下塗り層61と比較し、艶の高い上塗り層62とから構成されている。
上塗り層62は、同じ樹脂で艶を高くしたものを塗布し、印刷絵柄層50と同調した絵柄で印刷している。
すなわち、表面保護層60にグロス/マットコートをすることで、絵柄と同調させることもできる。
ここで、エンボス部90というと、それなりの高低差のイメージを持つが、下塗り61と絵柄と同調した上塗り層62との高低差は、実際には数μmオーダーの高低差しかなく、表面保護層60にグロス/マットコートをすることで、絵柄と同調させる、という表現と同様の意味である。
抗ウイルス処理としては、表面保護層60に抗ウイルス剤を添加する。抗ウイルス剤としては、例えば、銀イオンを担持させたタイショーテクノス株式会社製の銀系無機添加剤(ビオサイドTB-B100)を使用している。
ここで、表面保護層60への抗ウイルス剤の添加は、表面保護層60が下塗り層61、上塗り層62から構成されていることから、下塗り層61及び上塗り層62の両方に添加しても良いし、或いは表面保護層60の表面側に位置する上塗り層62だけに添付しても良い。
なお、表面保護層60に抗ウイルス剤を添加したが、これに限定されず、表面保護層60の表面側、少なくとも上塗り層62の表面に、抗ウイルス剤を塗布しても良い。
透明原反20は、図面上、透明コア層22、透明スキン層21が別層を形成する様に表現しているが、実際は透明コア層22、透明スキン層21は連続的であり、界面は存在しない単層シートである。
透明コア層22には、例えば透明ポリプロピレン樹脂に、耐候剤をブレンドしたものを使用する。
透明原反20を、透明オレフィンシートから構成される単層フィルム(透明スキン層21/透明コア層22/透明スキン層21)から構成したが、これに限定されず、図示しないが、例えば透明オレフィンシートから構成される単層フィルム(透明層)から構成しても良い。このとき、単層フィルム(透明層)が透明原反20に相当する。
上記単層フィルム(透明層)の「透明層」は、後述する透明スキン層21と同様に、ナノサイズの添加剤として分散剤が添加されている。また、「透明層」には、後述する透明コア層22と同様に、耐候剤もブレンドしている。
透明スキン層21には、ナノサイズの添加剤としての分散剤に加え、無機フィラーを添加し、透明ポリプロピレン樹脂を使用する。
透明スキン層21:透明コア層22:透明スキン層21が、0.5:9:0.5の厚み比率になるように同時押出し、総厚50μmで透明原反20を作製する。
透明コア層22を構成する樹脂材料としては、例えば熱可塑性樹脂が挙げられる。熱可塑性樹脂としては、特に制限はなく、従来の化粧シート10で基材層等として用いられていた熱可塑性樹脂と同様の材料を用いることができる。
特に、各種物性や加工性、汎用性、経済性等の面からは、非ハロゲン系の熱可塑性樹脂としてポリエステル系樹脂(非晶質又は二軸延伸)又はポリオレフィン系樹脂、特にポリオレフィン系樹脂を使用することが最も好ましい。例えば、ポリオレフィン系樹脂として、アイソタクチックペンタッド分率(mmmm分率)が95%以上の高結晶性ホモポリプロピレン樹脂を30質量%以上100質量%以下含むポリプロピレン樹脂を使用することが好ましい。
透明コア層22には、必要に応じて、例えば、充填剤、紫外線吸収剤、光安定剤、熱安定剤、酸化防止剤、帯電防止剤、滑剤、難燃剤、抗菌剤、防黴剤、減摩剤、光散乱剤及び艶調整剤等の各種の添加剤から選ばれる1種以上が添加されていても良い。
透明スキン層21を構成する樹脂材料としては、例えば熱可塑性樹脂が挙げられる。熱可塑性樹脂としては、特に制限はなく、透明コア層22と同様の樹脂材料を用いることができる。
透明スキン層21には、ナノサイズの添加剤としての分散剤に加え、無機フィラーを含み、以下、「ナノサイズの造核剤」ともいう。
ナノサイズの造核剤は、単層膜の外膜を具備するベシクルに内包された、造核剤ベシクルの形でポリプロピレン樹脂に添加されて使用されることが好ましい。
また、本実施形態1において、透明スキン層21を構成する樹脂中の造核剤は、当該造核剤の一部を露出させた状態で、ベシクルに内包されていても良い。透明スキン層21は造核剤を含むため結晶化度を向上でき、化粧シート10の耐擦傷性(耐傷性)を向上することができる。
ナノサイズの造核剤は、平均粒径が可視光の波長領域の1/2以下であることが好ましく、具体的には、可視光の波長領域が400nm以上750nm以下であるので、平均粒径が375nm以下であることが好ましい。
ナノサイズの造核剤は、粒径が極めて小さいため、単位体積当たりに存在する造核剤の数と表面積とが粒子直径の三乗に反比例して増加する。その結果、各造核剤粒子間の距離が近くなるため、樹脂に添加された一の造核剤粒子の表面から結晶成長が生じた際に、結晶が成長している端部が直ちに、一の造核剤粒子に隣接する他の造核剤粒子の表面から成長している結晶の端部と接触し、互いの結晶の端部が成長を阻害して各結晶の成長が止まる。そのため、結晶性樹脂の結晶部における、球晶の平均粒径を小さく、例えば、球晶サイズを小さくして1μm以下とすることができる。
造核剤を単純添加した場合、樹脂中の造核剤が2次凝集することで粒径が大きくなる。
一方、造核剤ベシクルを添加する場合、樹脂中における分散性が向上するため、造核剤を単純添加した場合と比較して添加した造核剤量に対しする結晶核の数が大幅に増加する。
このため、樹脂の結晶部における球晶の平均粒径が小さくなり、曲げ加工時の割れや白化の発生を抑制することができる。よって、造核剤ベシクルを添加することにより結晶化度をより高めることができ、弾性率向上と加工性をより両立可能となる。
造核剤ベシクルを用いる場合、樹脂材料への造核剤の添加量は、造核剤ベシクル中の造核剤に換算した添加量である。
造核剤の添加量が0.05質量部未満の場合、ポリプロピレンの結晶化度が十分に向上せず、透明スキン層21の耐傷性が十分に向上しないおそれがある。
また、造核剤の添加量が0.5質量部を超える場合、結晶核が過多のためポリプロピレンの球晶成長が逆に阻害され、結果的にポリプロピレンの結晶化度が十分に向上せず、透明スキン層21の耐傷性が十分に向上しないおそれがある。
ここで、「主成分」とは、透明スキン層21を構成する樹脂材料の50質量%以上を占める樹脂材料をいう。
また、造核剤をナノ化する手法としては、例えば、造核剤に対して主に機械的な粉砕を行ってナノサイズの粒子を得る固相法、造核剤や造核剤を溶解させた溶液中でナノサイズの粒子の合成や結晶化を行う液相法、造核剤や造核剤からなるガス・蒸気からナノサイズの粒子の合成や結晶化を行う気相法等の方法を適宜用いることができる。
固相法としては、例えば、ボールミル、ビーズミル、ロッドミル、コロイドミル、コニカルミル、ディスクミル、ハンマーミル、ジェットミル等が挙げられる。
また、液相法としては、例えば、晶析法、共沈法、ゾルゲル法、液相還元法、水熱合成法等が挙げられる。更に、気相法としては、例えば、電気炉法、化学炎法、レーザー法、熱プラズマ法等が挙げられる。
造核剤をナノ化する手法としては、超臨界逆相蒸発法が好ましい。超臨界逆相蒸発法とは、超臨界状態又は臨界点以上の温度条件下又は圧力条件下の二酸化炭素を用いて対象物質を内包したカプセル(ナノサイズのベシクル)を作製する方法である。
超臨界状態の二酸化炭素とは、臨界温度(30.98℃)及び臨界圧力(7.3773±0.0030MPa)以上の超臨界状態にある二酸化炭素を意味し、臨界点以上の温度条件下又は圧力条件下の二酸化炭素とは、温度だけ又は圧力だけが臨界条件を越えた条件下の二酸化炭素を意味する。
また、超臨界逆相蒸発法による具体的なナノ化処理としては、まず超臨界二酸化炭素と外膜形成物質としてのリン脂質と内包物質としての造核剤との混合流体中に水相を注入し、攪拌することによって、超臨界二酸化炭素と水相のエマルジョンを生成させる。
この超臨界逆相蒸発法を用いることにより、造核剤粒子表面で外膜が多重膜となる従来のカプセル化方法とは異なり、容易に単層膜のカプセルを生成することができるので、より小径なカプセルを調製することができる。
なお、造核剤ベシクルは、例えば、Bangham法、エクストルージョン法、水和法、界面活性剤透析法、逆相蒸発法、凍結融解法、超臨界逆相蒸発法などによって調製される。造核剤ベシクルは、その中でも特に超臨界逆相蒸発法を用いて調整されることが好ましい。
造核剤ベシクルを構成する外膜は、例えば単層膜から構成される。また、その外膜は、例えば、リン脂質等の生体脂質を含む物質から構成される。
本明細書では、外膜がリン脂質のような生体脂質を含む物質から構成される造核剤ベシクルを、造核剤リポソームと称する。
外膜を構成するリン脂質としては、例えば、ホスファチジルコリン、ホスファチジルエタノールアミン、ホスファチジルセリン、ホスファチジン酸、ホスファチジルグリセロール、ホスファチジルイノシトール、カルジオピン、黄卵レシチン、水添黄卵レシチン、大豆レシチン、水添大豆レシチン等のグリセロリン脂質、スフィンゴミエリン、セラミドホスホリルエタノールアミン、セラミドホスホリルグリセロール等のスフィンゴリン脂質が挙げられる。
ベシクルの外膜となるその他の物質としては、例えば、ノニオン系界面活性剤や、これとコレステロール類もしくはトリアシルグリセロールの混合物などの分散剤が挙げられる。
このうち、ノニオン系界面活性剤としては、例えば、ポリグリセリンエーテル、ジアルキルグリセリン、ポリオキシエチレン硬化ヒマシ油、ポリオキシエチレンアルキルエーテル、ポリオキシエチレンソルビタン脂肪酸エステル、ソルビタン脂肪酸エステル、ポリオキシエチレンポリオキシプロピレンコポリマー、ポリブタジエン-ポリオキシエチレン共重合体、ポリブタジエン-ポリ(2-ビニルピリジン)、ポリスチレン-ポリアクリル酸共重合体、ポリエチレンオキシド-ポリエチルエチレン共重合体、ポリオキシエチレン-ポリカプロラクタム共重合体等の1種又は2種以上を使用することができる。コレステロール類としては、例えば、コレステロール、α-コレスタノール、β-コレスタノール、コレスタン、デスモステロール(5、24-コレスタジエン-3β-オール)、コール酸ナトリウム又はコレカルシフェロール等を使用することができる。
また、リポソームの外膜は、リン脂質と分散剤との混合物から形成するようにしても良い。
造核剤としては、樹脂が結晶化する際に結晶化の起点となる物質であれば特に限定するものではない。造核剤としては、例えば、リン酸エステル金属塩、安息香酸金属塩、ピメリン酸金属塩、ロジン金属塩、ベンジリデンソルビトール、キナクリドン、シアニンブルー及びタルク等が挙げられる。特に、ナノ化処理の効果を最大限に得るべく、非溶融型で良好な透明性が期待できるリン酸エステル金属塩、安息香酸金属塩、ピメリン酸金属塩、ロジン金属塩を用いることが好ましいが、ナノ化処理によって材料自体の透明化が可能な場合には、有色のキナクリドン、シアニンブルー、タルクなども用いることができる。また、非溶融型の造核剤に対して、溶融型のベンジリデンソルビトールを適宜混合して用いるようにしても良い。
上述のように、本実施形態1の化粧シート10は、透明スキン層21が樹脂材料と造核剤とを含有する点に特徴を有している。
また、本実施形態1の化粧シート10は、透明スキン層21を形成する際に、樹脂材料に対してベシクルに内包された造核剤を添加して樹脂材料を結晶化させる点に特徴を有している。造核剤をベシクルに内包させた状態で樹脂組成物に添加することで、樹脂材料中、すなわち透明スキン層21中への造核剤の分散性を飛躍的に向上するという効果が奏する。一方、ベシクルに内包された造核剤を、完成された化粧シート10の状態における物の構造や特性にて直接特定することが、状況により困難な場合も想定され、非実際的であるといえる。その理由は次の通りである。
しかしながら、化粧シート10の作製工程において、通常、積層体は圧縮処理や硬化処理などの種々の処理が施され、このような処理によって造核剤を内包するベシクルの外膜が破砕したり、化学反応する場合がある。
このため、化粧シート10の処理工程によって、完成後の化粧シート10における造核剤の外膜が破砕したり、化学反応している状態がばらつき、造核剤が外膜で包含(包皮)されていない可能性も高い。
このように、本開示は、従来に比して、化粧シート10に対し、造核剤が高分散で配合されている点で相違があるものの、造核剤を内包するベシクルの状態で添加されたためなのかどうかが、化粧シート10の状態において、その構造や特性を測定に基づき解析した数値範囲で特定することが非実際的である場合も想定される。
化粧シート10は、上記した構成を有するものであり、その製造方法は、次の第1の工程から第3の工程を有し、インラインで製造するものである。
ここで、「インライン」は、フィルム同士をラミネートするラミネート工程が無いため、通常、複数の工程となる印刷を、一つのライン、すなわちワンラインで加工できることを意味する。すなわち、印刷から表面保護層60を付与するまでの製造工程を1工程のインラインで行うことができる。
第1の工程は、透明のポリプロピレン系の熱可塑性樹脂を用いた透明コア層22と、透明コア層22の表裏面側にそれぞれ位置し、熱可塑性樹脂にナノサイズの添加剤としての分散剤を添加した透明スキン層21と、を押出し成形した単層フィルムである透明原反20を製造する工程である。
第2の工程は、第1の工程で製造した透明原反20の裏面側に、印刷絵柄層50と、着色層40と、プライマー層30とを順に形成する工程である。
なお、第2の工程で形成する層は、印刷絵柄層50、着色層40、プライマー層30の3層に限らず、例えば少なくとも印刷絵柄層50を含む1層だけでも良いし、又、印刷絵柄層50に加え、着色層40又はプライマー層30の1層を加えた計2層でも良いし、或いは4層以上でも良い。
第3の工程は、第2の工程の後、又は第2の工程に先立ち、前記第1の工程で製造した透明原反20の表面側に、表面保護層60を形成する工程である。
上記工程の順番は、第1の工程、第2の工程、第3の工程の順番と、第1の工程、第3の工程、第2の工程の順番との二通りである。
化粧タックシート11は、図1に示すように、上記した構成を有する化粧シート10であって、そのプライマー層30の側に、粘着剤層70と、剥離紙80とを付けたものである。
化粧板は、図示しないが、上記した構成を有する化粧シート10のプライマー層30の側に接着剤などを使用し、基板を接着したものである。また、化粧板は、図1の化粧タックシート11の剥離紙80を剥がし、粘着剤層70に基板を直接接着することでも構成できる。
ここで、基板は、木材、鋼材、樹脂材等、種類を問わないが、例えば不燃仕様の鋼板又は建設省告示1400号で定められた不燃材料から構成しても良い。
透明原反20の裏面側の層構造は、図示しないが、次の態様でも良い。
(a)透明原反20の裏面側に、印刷絵柄層50及び着色層40のみをこの順に形成しても良い。
(b)透明原反20の裏面側に、印刷絵柄層50、着色層40及びプライマー層30のみをこの順に形成しても良い。
図2を用いて、他の実施形態(以下、「実施形態2」という。)に係わる化粧シート10について説明する。
実施形態2の特徴は、第1に、エンボス部90に関し、当該エンボス部90が表面保護層60から透明原反20まで深く延びている点にある。
すなわち、実施形態1のエンボス部90は、表面保護層60の表面から透明原反20に向かって延び、上塗り層62に到る。これに対し、本実施形態2のエンボス部90は、図2に示すように、表面保護層60の表面から透明原反20に向かって延び、透明原反20に一部が侵入している。
エンボス部90は、透明原反20の樹脂が硬化する前に形成している。これは、樹脂の硬化後は、硬度が高くなるためである。
エンボス部90は、実施形態1のエンボス部90と比較し、透明原反20まで延びていることから、凹部の輪郭がくっきりと鮮明になり、立体的な意匠感を更に向上できる。
実施形態2の第2の特徴は、透明原反20の裏面側と印刷絵柄層50との間に、図2の示すように、印刷絵柄層50の密着性を向上させるためのシーラー層100を有する点にある。
シーラー層100の材料は、例えばウレタン樹脂、アクリル樹脂、塩酢ビ樹脂等である。なお、シーラー層100の材料は、印刷絵柄層50で使用されるインキから染料又は顔料等の着色剤等を抜いた透明インキでも良い。また、シーラー層100には、例えば充填剤、粘着付与剤、可塑剤、安定剤、分散剤、消泡剤、レベリング剤、界面活性剤、乾燥材等の適宜の添加剤や、溶剤又は希釈溶剤と共に、合成樹脂からなる結着剤中に分散してなるものである。
実施形態2は、シーラー層100を有することから、透明原反20の印刷適性や、印刷絵柄層50との密着性を高めることができる。
なお、本実施形態2の他の点については、図1の実施形態1と同一の符号を付し、説明を省略する。
図3を用いて、他の実施形態(以下、「実施形態3」という。)に係わる化粧シート10について説明する。
実施形態3の特徴は、透明原反20に関し、当該透明原反20が単層で形成された点にある。
すなわち、図1の実施形態1に係わる化粧シート10では、透明原反20を2種3層から構成している。これに対し、本実施形態3の透明原反20は、図3に示すように、単層から構成している。
透明原反20は、ナノサイズの添加剤としての分散剤が添加されている点を特徴とする。
透明原反20は、実施形態1の複数層の透明原反20と比較し、単層であるため、薄膜化が容易であり、更にナノサイズの添加剤を使用することで、薄膜でもシートを硬くすることができる。
なお、本実施形態3の他の点については、図1の実施形態1と同一の符号を付し、説明を省略する。
本実施形態3の化粧シート10の製造方法について、以下に説明する。
本実施形態3の製造方法は、先に説明した実施形態1のものと同様に、第1の工程から第3の工程を有し、インラインで製造するものである。
第1の工程は、透明のポリオレフィン系の熱可塑性樹脂にナノサイズの添加剤としての分散剤を添加して押出し成形した透明原反を製造する工程である。第2の工程は、第1の工程で製造した透明原反の裏面側に、印刷絵柄層を形成する工程である。第3の工程は、第2の工程の後、又は第2の工程に先立ち、透明原反の表面側に、表面保護層を形成する工程である。
図4を用いて、他の実施形態(以下、「実施形態4」という。)に係わる化粧シート10について説明する。
実施形態4は、実施形態2の2個の特徴点と、実施形態3の1個の特徴点を兼ね備えたものである。
なお、本実施形態4の他の点については、図1の実施形態1、図2の実施形態2、図3の実施形態3と同一の符号を付し、説明を省略する。
なお、本発明は、下記の実施例1~3に限定されるものではない。
実施例1は、単層シートである化粧シート10を下記の材料と手順で作製した。
第一に、透明原反20の透明コア層22には、ポリプロピレン樹脂、耐候剤をブレンドしたものを使用する。透明スキン層21には、ナノサイズの添加剤としての分散剤等を添加した透明ポリプロピレン樹脂を使用し、透明スキン層21:透明コア層22:透明スキン層21が、0.5:9:0.5の厚み比率になるように同時押出し、透明原反20の厚みを130μmとし、透明原反20を作製した。
第二に、透明原反20の裏面側に、グラビア印刷法によりウレタン系樹脂で絵柄を印刷し、印刷絵柄層50を付与した後、2液ウレタン系樹脂で着色層40を付与した。
第三に、グラビア印刷法により固形分量が1g/m2となるように、ウレタン系樹脂を塗工し、プライマー層30を形成した。
また、表面保護層60には、抗ウイルス処理を施している。 第五に、化粧シート10を3mm厚のMDF板に、水系ウレタン系接着剤を塗布し、貼り合わせ、30~50℃でプレス機を用いて圧締し、化粧板にしたものを、実施例1の評価シートとした。
実施例2は、透明原反20の厚みを、130μmから50μmに減らした外、実施例1と同一であり、実施例2の評価シートを作成した。
透明原反20には、ポリプロピレン樹脂、耐候剤をブレンドしたものを使用し、ナノサイズの添加剤としての分散剤等を添加した透明ポリプロピレン樹脂を押出し成形し、実施例3の透明原反20の厚みを100μmとし、透明原反20を作製した。
比較例1は、実施例1及び実施例2と比較すると、透明原反20に、ナノサイズの添加剤としての分散剤等を添加していない点が、主として相違する。
比較例1は、図示しないが、化粧シート10を下記の材料と手順で作製した。
第一に、透明原反として厚さ55μの顔料配合着色ポリエチレンシート(リケンテクノス製)を用い、グラビア印刷によってウレタンインキ(東洋インキ製造製ラミスター)を用いて絵柄印刷層として形成した。
第二に、絵柄印刷層上に透明PP層としてホモポリプロピレン樹脂(プライムポリマー社製)、70μmを押出ラミネートし、更に表面保護として実施例1と同じアクリル系二液硬化型樹脂(DICグラフィック社製アクリルウレタン樹脂)を、6μmの厚さになるように塗布し、更に着色原反層の裏面に、実施例1と同様のプライマー層を塗布した化粧シートを作製した。
第三に、化粧シートの裏面に、3mm厚のMDF板に、水系ウレタン系接着剤を塗布し、貼り合わせ、30~50℃でプレス機を用いて圧締し、化粧板にしたものを、比較例1の評価シートとした。
上記して作製した評価シートの評価方法は、次の通りである。
(1)スクラッチ試験
(2)引っ掻き硬度試験(鉛筆硬度)
スクラッチ試験は、各評価シートのそれぞれに対して、コインスクラッチ試験を行い、評価シートの表面に連続的な傷跡が生じなかった際の荷重を測定した。
なお、スクラッチ試験では、10円硬貨を評価シートの表面に当てて、荷重1Kgから試験を開始し、1Kgずつ徐々に荷重を増加し、4kgまで 試験を行った。
引っ掻き硬度試験は、各評価シートのそれぞれに対して、JIS K5600-5-4:1999に規定する引っ掻き硬度(鉛筆法)試験により、評価シートの表面に傷跡を生じなかった最も固い鉛筆の硬度(鉛筆硬度)を測定した。
スクラッチ試験においては、荷重が「1Kg」以上を合格とし、それ以外は不合格とした。
引っ掻き硬度試験においては、鉛筆の硬度(鉛筆硬度)が「2B」以上を合格とし、それ以外は不合格とした。
評価シートの評価結果は、次の表1の通りである。
実施例1~3並びに比較例1の計4枚の評価シートのうち、「合格」のものは、実施例1~3の計3枚の評価シートだけである。
残る比較例1の1枚の評価シートは、鉛筆の硬度(鉛筆硬度)が「4B」であり、「不合格」であった。
また、実施例1~3において、スクラッチ試験及び引っ掻き硬度試験で差が出たのは、評価シートの厚みが影響しているものと推測できる。すなわち、実施例1及び実施例3のものは、実施例2と比較し、評価シートの厚みが厚く、厚い方が、スクラッチ試験及び引っ掻き硬度試験において有利であるものと推測できる。
さらに、実施例3の透明原反20の厚みは、「100μm」であり、実施例1の「130μm」と比較し、薄く構成されている。実施例3のものは、透明原反20の厚みが薄いにもかかわらず、実施例1のものと同等の評価結果が得られている。

- 透明オレフィンシートから構成される透明原反の裏面側に、絵柄を印刷した印刷絵柄層が形成され、
前記透明原反の表面側に、表面保護層が形成され、
前記透明原反の表面側及び裏面側のいずれにも、他のフィルムからなるラミネート層を有しない化粧シートであって、
前記透明原反には、ナノサイズの添加剤としての分散剤が添加されていることを特徴とする化粧シート。 - 前記透明原反の裏面側には、前記印刷絵柄層と、隠蔽層とが順に形成されていることを特徴とする請求項1に記載の化粧シート。
- 前記透明原反の裏面側には、前記印刷絵柄層から最も遠い側にプライマー層が形成されていることを特徴とする請求項1又は請求項2に記載の化粧シート。
- 透明オレフィンシートから構成される透明原反の裏面側には、絵柄を印刷した印刷絵柄層及び隠蔽層のみがこの順に形成され、
前記透明原反の表面側には、表面保護層のみが形成された化粧シートであって、
前記透明原反には、ナノサイズの添加剤としての分散剤が添加されていることを特徴とする化粧シート。 - 透明オレフィンシートから構成される透明原反の裏面側には、絵柄を印刷した印刷絵柄層、隠蔽層及びプライマー層のみがこの順に形成され、
前記透明原反の表面側には、表面保護層のみが形成された化粧シートであって、
前記透明原反には、ナノサイズの添加剤としての分散剤が添加されていることを特徴とする化粧シート。 - 前記透明原反は、透明スキン層、透明コア層、透明スキン層の順に積層された2種3層であることを特徴とする請求項1~5のいずれか1項に記載の化粧シート。
- 前記分散剤は、前記透明スキン層に添加されていることを特徴とする請求項6に記載の化粧シート。
- 前記透明原反の裏面側と前記印刷絵柄層との間には、前記印刷絵柄層との密着性を向上させるためのシーラー層を有することを特徴とする請求項1~7のいずれか1項に記載の化粧シート。
- 前記ナノサイズの添加剤としての分散剤には、ベシクルにナノサイズの造核剤が内包された造核剤ベシクルを含む、ことを特徴とする請求項1~8のいずれか1項に記載の化粧シート。
- 前記透明スキン層には、無機フィラーが添加されていることを特徴とする請求項1~9のいずれか1項に記載の化粧シート。
- 前記表面保護層の表面側には、前記絵柄と同調させたエンボス部が形成されていることを特徴とする請求項1~10のいずれか1項に記載の化粧シート。
- 前記エンボス部は、前記表面保護層の表面側から前記透明原反に向かって延び、前記透明原反に一部が侵入していることを特徴とする請求項11に記載の化粧シート。
- 前記印刷絵柄層は、単色であることを特徴とする請求項1~12のいずれか1項に記載の化粧シート。
- 前記化粧シートの前記プライマー層の側には、粘着剤層と、剥離紙とを有することを特徴とする請求項3又は請求項5に記載の化粧シートを用いた化粧タックシート。
- 前記化粧シートの前記プライマー層の側には、基板が接着されていることを特徴とする請求項3又は請求項5に記載の化粧シートを用いた化粧板。
- 透明のポリオレフィン系の熱可塑性樹脂にナノサイズの添加剤としての分散剤を添加して押出し成形した透明原反を製造する第1の工程と、
前記第1の工程で製造した前記透明原反の裏面側に、印刷絵柄層を形成する第2の工程と、
前記第2の工程の後、又は前記第2の工程に先立ち、前記透明原反の表面側に、表面保護層を形成する第3の工程とを有し、
インラインで製造することを特徴とする化粧シートの製造方法。 - 透明のポリプロピレン系の熱可塑性樹脂を用いた透明コア層と、前記透明コア層の表裏面側にそれぞれ位置し、前記熱可塑性樹脂にナノサイズの添加剤としての分散剤を添加した透明スキン層と、を押出し成形した透明原反を製造する第1の工程と、
前記第1の工程で製造した前記透明原反の裏面側に、印刷絵柄層を形成する第2の工程と、
前記第2の工程の後、又は前記第2の工程に先立ち、前記透明原反の表面側に、表面保護層を形成する第3の工程とを有し、
インラインで製造することを特徴とする化粧シートの製造方法。 - 前記第2の工程において、前記透明原反の裏面側には、前記印刷絵柄層と、隠蔽層とをこの順に形成することを特徴とする請求項16又は請求項17に記載の化粧シートの製造方法。
- 前記第2の工程において、前記透明原反の裏面側には、前記印刷絵柄層から最も遠い側にプライマー層を形成することを特徴とする請求項16~18のいずれか1項に記載の化粧シートの製造方法。
- 前記第1の工程において、前記ナノサイズの添加剤としての分散剤には、ベシクルにナノサイズの造核剤が内包された造核剤ベシクルを含む、ことを特徴とする請求項16~19のいずれか1項に記載の化粧シートの製造方法。
