(11)前記(b)触媒処理工程において、前記粗触媒を1秒間~600分間の範囲のいずれかの時間、洗浄する、上記(1)~(10)のいずれかに記載の触媒の再生方法。
(12)前記(b)触媒処理工程において、洗浄した前記粗触媒を焼成する工程をさらに含む、上記(1)~(11)のいずれかに記載の触媒の再生方法。
(13)二酸化炭素とアルコールから炭酸エステルを生成する炭酸エステル生成反応において、上記(1)~(12)に記載の触媒の再生方法により再生された前記精製触媒を用いる、炭酸エステルの製造方法。
(14)(e)前記炭酸エステル生成反応において生成する水を芳香族ニトリル化合物に水和させて芳香族アミド化合物を生成させる水和工程、及び
(f)前記芳香族アミド化合物を脱水させて前記芳香族ニトリル化合物に再生する再生工程をさらに有する、上記(13)に記載の炭酸エステルの製造方法。
(15)溶媒を使用しない、上記(13)又は(14)に記載の炭酸エステルの製造方法。
以上のように、本発明の触媒の再生方法によれば、効率的な炭酸エステルの製造方法をも実現できる。
本発明の炭酸エステルの製造方法は、二酸化炭素とアルコールから炭酸エステルを生成する炭酸エステル生成反応を含む。炭酸エステル生成反応においては、詳細を後述するように、使用済みの触媒を再生させた精製触媒を用いる。以下、炭酸エステルの製造方法について説明する。
本発明の炭酸エステルの製造方法は、CeO2(酸化セリウム)を含む固体触媒の存在下、アルコールと二酸化炭素とを直接反応させる反応(炭酸エステル生成反応)により、炭酸エステルを得る工程を含む。炭酸エステル生成反応のうち、メタノールを用いた具体例は、以下の式(1)によって示される。
炭酸エステル生成反応において用いられるアルコールとしては、第一級アルコール、第二級アルコール、第三級アルコールのうち一種又は二種以上から選ばれたアルコールも用いることができる。例えば、メタノール、エタノール、1-プロパノール、イソプロパノール(2-プロパノール)、1-ブタノール、2-ブタノール、イソブチルアルコール、tert-ブチルアルコール、1-ペンタノール、1-ヘキサノール、1-ヘプタノール、1-オクタノール、1-ノナノール、アリルアルコール、2-メチル-1-プロパノール、シクロヘキサンメタノール、ベンジルアルコール、エチレングリコール、1,2-プロパンジオール、1,3-プロパンジオールを用いると、生成物の収率が高く、反応速度も速いので好ましい。この時、生成する炭酸エステルはそれぞれ、炭酸ジメチル、炭酸ジエチル、炭酸ジプロピル、炭酸ジイソプロピル、炭酸ジブチル、炭酸ジペンチル、炭酸ジヘキシル、炭酸ジヘプチル、炭酸ジオクチル、炭酸ジノナン、炭酸ジアリール、炭酸ジ2-メチル-プロピル、炭酸ジシクロヘキサンメチル、炭酸ジベンジル、炭酸エチレン、1,2-炭酸プロピレン、1,3-炭酸プロピレンとなる。
そして、炭酸エステル生成反応により得られる炭酸エステルを炭酸ジアリールの原料として使用する場合においては、上述の具体例のうち、炭素数が1~6のアルコールを用いることが好ましく、より好ましくは、炭素数1~4のアルコール、例えば、プロパノール、又はブタノールを用いる。また、一価または二価のアルコールを用いることが好ましい。
炭酸エステル生成反応においては、活性成分としてCeO2を含む触媒を使用する。また、CeO2以外の成分として、ZrO2、ReO2、NiO、Al2O3、Y2O3等を含む触媒が使用できる。炭酸エステル生成反応に用いる触媒として、例えば、CeO2のみ、あるいは、CeO2とZrO2の混合物、CeO2とZrO2の固溶体や複合酸化物等を含む固体触媒が好ましく、特にCeO2のみを活性成分として含む固体触媒の使用が好ましい。また、CeO2とZrO2の固溶体や複合酸化物は、CeO2とZrO2の混合比が50:50を基本とするが、混合比は適宜変更可能である。
また、上記触媒として、活性成分であるCeO2等を担体に担持させたものを使用しても良い。例えば、活性成分の担体として、SiO2、ZrO2、Al2O3、TiO2、活性炭、及びゼオライト等のいずれか1種又は2種に担持した触媒を用いることができる。
ここで、固体触媒の平均粒径は、JIS Z 8825:2013に沿って定められる値であり、固体触媒の比表面積は、JIS Z 8830に沿って定められる値である。
なお、上述の平均粒径、及び比表面積の数値範囲は、実質的にCeO2等の活性成分のみ、例えば、99wt%以上の活性成分を含む粒子についてのものであり、触媒が担体もしくは成型体を含む場合においては、担体もしくは成型体を含む粒子の粒径、及び比表面積に関する範囲ではない。担体もしくは成型体を含む触媒においては、触媒製造に用いられる活性成分の粒子が、上述の範囲の平均粒径、及び比表面積を有することが好ましい。
また、触媒が、活性成分以外の成分、例えば、担体、及び成型体などの成分を含む場合においては、触媒は、少なくとも50wt%以上の活性成分を含むことが好ましく、少なくとも70wt%以上の活性成分を含むことがより好ましく、少なくとも90wt%以上
の活性成分を含むことが特に好ましい。
本発明で用いる二酸化炭素は、工業ガスとして調製されたものだけでなく、各製品を製造する工場や製鉄所、発電所等からの排出ガスから分離回収したものも用いることができる。
炭酸エステル生成反応においては、触媒が粉体であるため、濾過等の操作により触媒と反応系を容易に分離できる。そのため、蒸留による固液分離が不要であるため、溶媒を使用する必要はない。このように、炭酸エステル生成反応、及び炭酸エステル生成反応を含む炭酸エステルの製造方法において溶媒を使用しないことにより、必要な反応系の成分を最少化できる。ただし、炭酸エステル生成反応において溶媒を用いても良い。例えば、炭酸エステル生成反応における溶媒として、ジアルキルベンゼン、アルキルナフタレン、およびジフェニルベンゼン等のいずれかが挙げられる。
上記式(1)に示すように、炭酸エステル生成反応においてアルコールと二酸化炭素を反応させると、炭酸エステルとともに水も生成する。そこで、式(1)の平衡反応によって効率的に炭酸エステルを生じさせるために、反応系から水を除去することが好ましい。このため、反応系内にニトリル化合物、好ましくは芳香族ニトリル化合物を添加し、水との水和反応によってアミド化合物を生成させ、生成した水を反応系から除去することが好ましい。
このように、副生成物である水を芳香族ニトリル化合物に水和させて芳香族アミド化合物を生成させる水和工程を採用すれば、反応系内から水を効率的に除くことにより、炭酸エステルの生成を促進させることが可能となる。例えば、下記式(2)に示す通りである。
上記式(2)に示すように、水和工程の結果、芳香族アミド化合物が副生する。このように副生した芳香族アミド化合物を、好ましくは炭酸エステル生成反応後の系から分離した後、脱水させて芳香族ニトリル化合物を再生させることが好ましい。再生された芳香族ニトリル化合物は、上述の水和反応に再利用することができる。
(粗触媒の分離工程)
上述の炭酸エステル生成反応を継続させると、触媒の活性が低下する。このため、本発明では、使用済みの触媒を分離、回収した後に、再生させる。このように、本発明の触媒の再生方法においては、まず、ある程度の期間以上に渡り使用した触媒を、粗触媒として、二酸化炭素とアルコールとの反応液(反応系)から、濾過、及び遠心分離などの手法によって分離する。
分離工程によって分離された粗触媒を、少なくとも洗浄用アルコールを含む洗浄液によってより洗浄する。このように、粗触媒を洗浄することにより得られる、活性の回復した触媒を、精製触媒として再度、炭酸エステル生成反応に使用する。
触媒処理工程で用いる洗浄用アルコールとしては、炭酸エステル生成反応にて使用するアルコールと同種のものを含むことが好ましい。このように、炭酸エステルの生成反応に用いるアルコールと洗浄用アルコールとを同種のものを選択すれば、触媒処理工程の後に、精製触媒に残留する洗浄用アルコールを厳密に除去することなしに、そのまま炭酸エステル生成反応にて再利用することができる。より好ましくは、洗浄用アルコールとして炭酸エステル生成反応にて使用するアルコールと同種のもののみを含む。
上述の具体例のうち、炭素数が1~6のアルコールを用いることが好ましく、より好ましくは、炭素数1~4のアルコール、例えば、プロパノール、及びブタノールの少なくともいずれかを用いる。また、一価または二価のアルコールを用いることが好ましい。
触媒処理工程で用いる洗浄用アルコールとしては、炭酸エステル生成反応にて使用するアルコールと同種のものを含むことが好ましい。このように、炭酸エステルの生成反応に用いるアルコールと洗浄用アルコールとを同種のものを選択すれば、触媒処理工程の後に、精製触媒に残留する洗浄用アルコールを厳密に除去することなしに、そのまま炭酸エステル生成反応にて再利用することができる。より好ましくは、洗浄用アルコールとして炭酸エステル生成反応にて使用するアルコールと同種のもののみを含む。
好ましくは1000~10000である。
本発明の触媒の再生方法においては、洗浄用アルコール(又は洗浄液)を回収する工程を含むことが好ましい。回収工程を採用すれば、一度使用した洗浄用アルコールを再度、触媒処理工程に、あるいは炭酸エステル生成反応において使用することが可能である。
本発明においては、詳細を後述するように、触媒処理工程として洗浄用アルコールによる粗触媒の洗浄のみを採用しても、十分に触媒の活性を回復させられる。従って、焼成等の工程のための特別な装置は不要であり、簡易な手法により、粗触媒を精製触媒として再利用することが可能である。
ただし、本発明においても、粗触媒を洗浄するとともに焼成しても良い。
次に、以下に具体例を示して、本発明において用いられる製造装置を更に詳細に説明する。図1は、炭酸エステル製造のための好適な設備の一例である。また、図2は、図1における本設備での各工程における各物質の状態を概略的に示す図である。
炭酸エステル生成反応においては、炭酸エステル反応器1に、CeO2を主成分として含む固体触媒(固相)、アルコール(1-プロパノール(PrOH);液相)、2-シアノピリジン(2-CP;液相)、および、昇圧ブロワー(図示せず)を介して供給される二酸化炭素(CO2;気相)を充填する。固体触媒は反応前に新規に充填、あるいは触媒濾過洗浄装置2から回収した固体触媒(CeO2;固相)を使用することができる。また、2-シアノピリジンは反応開始時には新品を使用するが、脱水剤分離塔6で分離・精製された2-シアノピリジン21(気相)と、水分離塔8で精製された、2-ピコリンアミドから再生された2-シアノピリジン24(液相)を再利用できる。
炭酸エステル反応器1における反応液温度としては、50~300℃とすることが好ましい。反応液温度が50℃未満の場合は、反応速度が低く、炭酸エステル合成反応、2-シアノピリジンによる水和反応共にほとんど進行せず、炭酸エステルの生産性が低い傾向がある。また反応液温度が300℃を超える場合は、各反応の反応速度は高くなるが、炭酸エステルの分解や変性、2-ピコリンアミドがアルコールと反応しやすくなるため、炭酸エステルの収率が低くなる傾向がある。反応液温度は、さらに好ましくは100~150℃である。但し、理想的な反応液温度は、固体触媒の種類や量、原料(アルコール、2-シアノピリジン)の量や比により異なると考えられるため、適宜、最適条件を設定することが望ましい。また、好ましい反応液温度が100~150℃であることから、炭酸エステル反応器の前段で、原料(アルコール、2-シアノピリジン)をスチーム等で予備加熱することが望ましい。
炭酸エステル反応器1における反応圧力としては、0.1~20MPa(絶対圧)とすることが好ましい。反応圧力が0.1MPa(絶対圧)未満の場合は、減圧装置が必要となり、設備が複雑且つコスト高になるだけでなく、減圧にするための動力エネルギーが必要となり、エネルギー効率が悪くなる。また反応圧力が20MPaを超える場合は、2-シアノピリジンによる水和反応が進行しにくくなって炭酸エステルの収率が悪くなるばかりでなく、昇圧に必要な動力エネルギーが必要となり、エネルギー効率が悪くなる。また、炭酸エステルの収率を高くする観点から、反応圧力は0.5~15MPa(絶対圧)がより好ましく、1.0~10MPa(絶対圧)がさらに好ましい。
炭酸エステル反応器1において、一定期間以上、炭酸エステル生成に使用されたCeO2触媒は、濾過によって反応系から分離され、使用済みの粗触媒11として触媒濾過洗浄装置2に送られる。
(実施例1)
まず、酸化セリウム(不純物濃度0.02%以下)を600℃で空気雰囲気下、3時間焼成し、粉末状の固体触媒を得た。こうして得られた固体触媒の平均粒径は約10μmであり、比表面積は約120m2/gであった。
なお、固体触媒の平均粒径は、JIS Z 8825:2013に沿って、株式会社 堀場製作所製のレーザー回折/散乱式粒子径分布測定装置LA-920を用いて測定した。また、固体触媒の比表面積は、JIS Z 8830に沿って、株式会社 島津製作所製のGEMINI2360を使用し、窒素ガスを用いたBET多点法により測定した。
次に、オートクレーブ(日東高圧株式会社製 卓上型オートクレーブ Start200)に上記触媒、脱水剤、及び基質(1-ブタノール)を仕込み、CO2置換後、CO2を系内に充填し、所定の条件(反応圧8MPa、反応温度132℃、反応時間4h)にて反応させた(炭酸エステル生成反応)。その後、オートクレーブを冷却し、脱圧後、反応液を回収した。副生物として、2-ピコリンアミドが析出しているので、上記基質と同種のアルコールを洗浄溶媒に用いて触媒とともに析出した2-ピコリンアミドを洗浄しつつ、反応液をサンプル瓶に回収した。
さらに、55℃のウォーターバスにて反応液を加熱し、液中の2-ピコリンアミドを溶解させた。その後、反応液の成分のGC測定、及び反応液の吸引濾過を行い、触媒を回収した。
(比較例1)
まず、実施例1と同様に、最初の炭酸エステル生成反応を進行させた。その後、オートクレーブを冷却し、脱圧後に、触媒を洗浄せずに、析出した2-ピコリンアミドを基質(アルコール)にて釜内(反応器内)に落とした後、反応器の蓋を交換して反応液を蒸留にて除去した。除去した反応液について、GC測定により成分を解析した。そして、釜残(反応器)に残った触媒をそのまま洗浄せずに使用し、炭酸エステル生成反応を繰り返した。
(実施例5)
実施例2では、上述のように、各回の炭酸エステル生成反応の後に、回収した触媒7.5mmolに対して洗浄溶媒250mmolを用いたところ、実施例5では、回収した触媒5mmolに対して洗浄溶媒8.3mmolのみを用いた点のみが、実施例2と異なる。実施例5の結果を、実施例2、及び比較例2の結果とまとめて表5に示す。
さらに、洗浄の対象である触媒に対して少量の洗浄溶媒を用いても、触媒の活性の回復に大きな効果をもたらすことが明らかになった(表5参照)。

Claims (15)
- 二酸化炭素とアルコールから炭酸エステルを生成する炭酸エステル生成反応において用いられる、CeO2を含む触媒の再生方法であって、
(a)二酸化炭素とアルコールとの反応液から前記触媒を粗触媒として分離する分離工程と、
(b)前記粗触媒を洗浄用アルコールで洗浄して精製触媒とする触媒処理工程とを含む、触媒の再生方法。 - 前記触媒の平均粒径が0.01~200μmである、請求項1に記載の触媒の再生方法。
- 前記触媒の比表面積が50~200m2/gである、請求項1又は2に記載の触媒の再生方法。
- 前記洗浄用アルコールが、炭酸エステル生成反応において用いられる前記アルコールと同種のアルコールを含む、請求項1~3のいずれか一項に記載の触媒の再生方法。
- 前記洗浄用アルコールが、炭素数1~4のアルコールを含む、請求項1~4のいずれか一項に記載の触媒の再生方法。
- 前記洗浄用アルコールが、プロパノール及びブタノールの少なくともいずれかを含む、請求項5に記載の触媒の再生方法。
- (c)前記粗触媒を洗浄した前記洗浄用アルコールを回収する回収工程をさらに有し、回収した前記洗浄用アルコールを前記炭酸エステル生成反応において用いる、請求項1~6のいずれか一項に記載の触媒の再生方法。
- 前記(b)触媒処理工程において、前記粗触媒を0~150℃で洗浄する、請求項1~7のいずれか一項に記載の触媒の再生方法。
- 前記(b)触媒処理工程において、前記粗触媒を常温で洗浄する、請求項8に記載の触媒の再生方法。
- 前記(b)触媒処理工程において、洗浄される前記粗触媒に対する前記洗浄用アルコールのモル比が1.5~10000である、請求項1~9のいずれか一項に記載の触媒の再生方法。
- 前記(b)触媒処理工程において、前記粗触媒を1秒間~600分間の範囲のいずれかの時間、洗浄する、請求項1~10のいずれか一項に記載の触媒の再生方法。
- 前記(b)触媒処理工程において、洗浄した前記粗触媒を焼成する工程をさらに含む、請求項1~11のいずれか一項に記載の触媒の再生方法。
- 二酸化炭素とアルコールから炭酸エステルを生成する炭酸エステル生成反応において、請求項1~12に記載の触媒の再生方法により再生された前記精製触媒を用いる、炭酸エステルの製造方法。
- (e)前記炭酸エステル生成反応において生成する水を芳香族ニトリル化合物に水和させて芳香族アミド化合物を生成させる水和工程、及び
(f)前記芳香族アミド化合物を脱水させて前記芳香族ニトリル化合物に再生する再生工程をさらに有する、請求項13に記載の炭酸エステルの製造方法。 - 溶媒を使用しない、請求項13又は14に記載の炭酸エステルの製造方法。
