Description
特許文献1には、金型の母材表面にカーボンナノチューブ等のナノカーボン類を含むナノカーボン膜を被覆し、その上にフラーレン類を塗布することによって、金型の成形面に皮膜を形成する技術が開示されている。ここでは、フラーレン類によってナノカーボン膜の隙間を埋め、ナノカーボン膜の表面の凹凸を緩和することで離型抵抗を低減している。
また、一般的にフラーレン類を塗布する工程は高コストとなることが知られている。
本発明における鋳造用部材とは、ダイカスト、減圧鋳造等の鋳造に用いられる部材であり、例えば金型、プランジャスリーブ、プランジャチップ等、鋳造用装置に含まれる部材のことを指す。

図1に示すように、鋳造用金型1は、鋳造用部材としての固定型10及び可動型20を具備する。固定型10及び可動型20は、SKD61等の合金工具鋼鋼材(JIS G4404)からなる。固定型10及び可動型20はそれぞれ支持装置及び移動装置に固定される。
鋳造用金型1の型締め状態において、固定型10と可動型20の間にキャビティ30が形成される。キャビティ30内に供給される溶融アルミニウム合金等の溶湯2を型内で凝固することによって、キャビティ30の形状に応じた鋳造物が得られる。キャビティ30は、固定型10及び可動型20のキャビティ面31・31によって画定されている。キャビティ面31・31は、溶湯2に接触する面であり、鋳造用金型1の成形面である。
固定型10には、溶湯2をキャビティ30内に射出する際に、溶湯2を一時的に貯溜するプランジャスリーブ41が固定され、及び、プランジャスリーブ41内の溶湯2をキャビティ30内に射出するためのプランジャチップ42がプランジャスリーブ41に対して軸方向に移動可能に設けられている。これらプランジャスリーブ41及びプランジャチップ42は、鋳造用部材として鋳造用金型1に設けられ、プランジャスリーブ41の内側面及びプランジャチップ42の先端面は溶湯2と接触する。
図2に示すように、表面処理工程S10によって、溶湯2との接触面であるキャビティ面31に表面処理が施され、皮膜32が形成されている。この表面処理工程S10によって、キャビティ面31の離型性及び湯流れ性を向上し、離型剤の塗布工程を不要としている。
つまり、キャビティ面31に形成される皮膜32は、ナノカーボン層33と潤滑剤34とを含んで構成される。
例えば、鋳造部材(固定型10又は可動型20)を雰囲気炉に入れ、減圧状態で空気をパージした後に窒素ガスを流通させて窒素雰囲気とし、反応ガス(硫化水素ガス、アセチレンガス、アンモニアガス)を流通させながら昇温する。これにより、キャビティ面31の表面がナノカーボン層33に被覆されるとともに、キャビティ面31とナノカーボン層33との間に窒化層及び浸硫層が形成される。
さらに、塗布作業の作業性、作業コスト等を考慮すると、潤滑剤34の形態は液体状であることがより好ましい。例えば、上記粉体を溶剤内に分散させて、潤滑剤34をスプレー可能に構成することにより、塗布作業を簡易にでき、また作業にかかるコストも低減できる。
潤滑剤34を粉末状とした場合は、潤滑剤34をナノカーボン層33上にかける作業によって潤滑剤塗布工程S12が実施される。また、潤滑剤34を固体状とした場合は、潤滑剤34をナノカーボン層33に塗り付ける作業によって実施され、液体状とした場合は、潤滑剤34をスプレー等する作業によって実施される。
なお、潤滑剤34を塗布する頻度は、鋳造用金型1のキャビティ形状に応じて部位ごとに設定可能であり、溶湯2の流れ、鋳造用金型1内の熱の流れ等を考慮して設定可能である。
このようにして、キャビティ面31上に潤滑剤34を捕集して滑らかな表面を有するナノカーボン層33を形成することにより、鋳造用金型1の離型抵抗を低減し、離型性を向上し、離型剤の使用を不要としている。また、潤滑剤34に含まれるBN、黒鉛、タルク、又はシリカは、金型母材に入り込むことがないため、ナノカーボン層33に保持された状態が維持される。このため、キャビティ面31の湯流れ性が維持される。
下記の(a)から(c)の3つの状態の金型を用意し、それぞれBN、黒鉛、タルク、又はシリカのうち一種を潤滑剤34の主成分として用いて表面処理を施した上で、離型剤を用いずに鋳造工程を行った際に皮膜32が残存する限界回数に対する評価試験を行った。

すなわち、母材にナノカーボン層33を形成し、その上に潤滑剤34を塗布する実施形態が好ましいことが分かる。
すなわち、ナノカーボン層33にBNを主成分とする潤滑剤34を塗布する実施形態の効果が最も大きく、最も好ましい実施形態であることが分かる。
次に、(a)キャビティ面31にナノカーボン層33を形成し、ナノカーボン層33にBNを主成分とする潤滑剤34を塗布した鋳造用金型1と、(b)キャビティ面に鋳造毎に従来の離型剤を塗布する比較用金型の二つの鋳造用金型を用いて1000回鋳造を行った後に、母材表面に形成された皮膜の断面の様子を観察した評価試験について説明する。
本試験における鋳造用金型1及び比較用金型は、同一のキャビティ形状を有するものであり、図3に示すように、クランク状に複数回折り曲げた形状の鋳造物を鋳造可能なものを用いた。また、(a)鋳造用金型1について、BNを主成分とする潤滑剤34を、鋳造を50回行う毎に塗布し、(b)比較用金型について、離型剤を鋳造毎に塗布して、鋳造を繰り返した。
図4に示すように、本実施形態に係る(a)の鋳造用金型1の母材表面には、(b)の比較用金型の母材表面に形成される離型剤膜と比較しても十分な厚みの皮膜32が残存していることが分かる。これにより、ナノカーボン層33にBNを主成分とする潤滑剤34を塗布する実施形態が皮膜形成及び皮膜維持に優れていることが分かる。すなわち、鋳造回数を重ねた後でも十分な皮膜32を維持することができ、その離型性及び湯流れ性を担保できる。
次に、皮膜の断熱性を測定する試験を行った結果について示す。
図5に示すように、この試験に用いた試験装置100は、鋼材によって構成され、台形断面の凹部を有する型枠110の側面に断熱材120を配置し、底面にテストピース130を配置してその表面に各種の皮膜を形成したものである。テストピース130は、SKD61を材料とし、径20mm、厚さ7mmのものを用いた。皮膜は、(a)本実施形態に係る皮膜32、及び、(b)ナノカーボン層を形成し、その上にフラーレン類を潤滑剤として塗布してなる比較用皮膜の二種類を用いた。
型枠110を80℃に調整し、700℃の溶湯150を注ぎ込み、テストピース130の温度を5秒間隔で測定し、その温度上昇度合いを比較することによって皮膜の断熱性試験を行った。この測定結果を図6に示す。図6の横軸は溶湯150を注入してからの経過時間を示し、縦軸はテストピース130の温度を示す。
皮膜の断熱性は、湯流れ性と相関があることが一般に知られており、断熱性に優れる皮膜の湯流れ性が高いということが知られている。すなわち、本実施形態に係る皮膜32の湯流れ性は、ナノカーボン層にフラーレン類を塗布した比較用皮膜の湯流れ性に比べて優れていることが示された。
以下、図7を参照して、潤滑剤34として固形のものを適用する場合の製造方法について説明する。
潤滑剤34の主成分粉末と脂肪酸ワックスとの質量比は、加熱・溶融工程における分散性、主成分粉末の成分特性等に応じて選択すれば良いが、例えば、黒鉛を主成分とする固形の潤滑剤34を製造する場合は、主成分粉末(黒鉛)と脂肪酸ワックスとの配合割合を、主成分粉末(黒鉛):脂肪酸ワックス=3:7程度とするのが好ましい。
また、脂肪酸ワックスを含んだ潤滑剤34を塗布して鋳造工程を行う際に、脂肪酸ワックスが炭化してナノカーボン層33との親和性が高くなり、潤滑剤34の保持力が向上するという効果が見込まれる。
この場合、皮膜32による断熱性の向上により、溶湯2を一時的に貯溜するプランジャスリーブ41内での溶湯2の温度低下を抑制することができるとともに、湯流れ性の向上により溶湯2とプランジャスリーブ41との抵抗を低減することができ、圧力損失を低減できる。また、プランジャチップ42の先端での抜熱を低減できる。
以上のように、溶湯2と接触する表面積が大きく、かつ、射出圧に影響が大きいプランジャスリーブ41及びプランジャチップ42における溶湯2との接触面に表面処理を施して皮膜32を形成することにより、鋳造用金型1を用いた鋳造工程での鋳造条件を緩和することができ、品質向上に寄与できる。
Claims (7)
- 鋳造用部材の溶湯接触面にナノカーボン類によって構成されるナノカーボン層が形成され、
前記ナノカーボン層の上にBN、黒鉛、タルク、又はシリカによって構成された粉体を主成分とする潤滑剤が塗布されることを特徴とする鋳造用部材。 - 前記ナノカーボン層を形成する際に、当該ナノカーボン層と前記キャビティ面との間に窒化層が形成されるとともに、前記ナノカーボン層に塗布される潤滑剤は、BN粉体を主成分とするものである請求項1に記載の鋳造用部材。
- 前記ナノカーボン層の表面には、10μm以下の凹凸が形成されるとともに、前記潤滑剤に含まれる粉体の粉径は、前記ナノカーボン層の凹凸の大きさよりも小さい請求項1又は2に記載の鋳造用部材。
- 鋳造用部材の溶湯接触面にナノカーボン類によって構成されるナノカーボン層を形成し、
前記ナノカーボン層の上にBN、黒鉛、タルク、又はシリカによって構成された粉体を主成分とする潤滑剤を塗布することによって前記鋳造用部材の溶湯接触面の表面処理を施す工程を含むことを特徴とする鋳造方法。 - 前記鋳造用部材の溶湯接触面にナノカーボン層を形成する工程において、当該ナノカーボン層と前記鋳造用部材の溶湯接触面との間に窒化層が形成されるとともに、
前記ナノカーボン層に塗布される潤滑剤は、BNを主成分とするものである請求項4に記載の鋳造方法。 - 前記ナノカーボン層の表面には、10μm以下の凹凸が形成されるとともに、前記潤滑剤に含まれる粉体の粉径は、前記ナノカーボン層の凹凸の大きさよりも小さい請求項4又は5に記載の鋳造方法。
- 請求項4から6の何れか一項に記載の鋳造方法に用いる潤滑剤を製造する方法であって、
前記潤滑剤に含まれる粉体と、脂肪酸ワックスとを混合し、
その混合物を加熱して、前記脂肪酸ワックスを溶融させることによって液化し、
前記液化した混合物を撹拌して均一化し、
任意形状の型内で凝固させることによって、固形の潤滑剤を製造する方法。
