Abstract
Description
本発明のポリイミドフィルムの厚みは、特に制限されないが、好ましくは5μm以上125μm以下、より好ましくは12.5μm以上75μm以下、さらに好ましくは20μm以上45μm以下である。5μm以上であれば、できあがりのグラファイトフィルムの強度が十分であるために、耐屈曲性を示すグラファイトフィルムとなる。一方125μm以下であれば、黒鉛粉の発生の少ないグラファイトフィルムとなる。なお、ポリイミドフィルムの厚みが薄い場合、黒鉛粉の発生が少ないグラファイトフィルムが得られる傾向にある。一方、ポリイミドフィルムの厚みが厚い場合、耐屈曲性が良好なグラファイトフィルムが得られる傾向にある。
本発明のグラファイトフィルムの製造方法は、炭化工程と黒鉛化工程を含む。
炭化は、出発物質であるポリイミドフィルムを減圧下もしくは窒素ガス中で予備加熱処理して炭化を行う。この予備加熱は室温~1500℃の温度で行われる。炭化の熱処理温度としては、最低でも800℃以上が必要で、好ましくは900℃以上、より好ましくは1000℃以上で熱処理することが、柔軟性、熱拡散性に優れたグラファイトを得るためにはよい。昇温の段階では、出発高分子フィルムにシワが発生しないように、フィルムの破損が起きない程度にフィルムの厚み方向に圧力を加えてもよい。
黒鉛化は、炭化したポリイミドフィルムを一度取り出した後、黒鉛化用の炉に移し変えてからおこなっても良いし、炭化から黒鉛化を連続的におこなっても良い。黒鉛化は、減圧下もしくは不活性ガス中でおこなわれるが、不活性ガスとしてはアルゴン、ヘリウムが適当である。熱処理温度としては2600℃以上、好ましくは2800℃以上、更に好ましくは2900℃以上まで処理するとよい。熱処理温度が2600℃以上であれば、柔軟性、熱拡散性に優れた黒鉛粉の少ないグラファイトフィルムが得られる。
本発明の炭化工程、黒鉛化工程のフィルムセット方法は特に限定されないが、例えば図2、図3のように1層または複数層の原料フィルムを炭素質シートで挟んで保持して熱処理する方法を挙げることができる。
ここで炭素質シートとは、東洋炭素(株)社製等方性黒鉛シート(商品名:IG-11、ISEM-3など)、東洋炭素(株)社製C/Cコンポジット板(商品名:CX-26、CX-27など)、SECカーボン(株)社製押し出しグラファイト板(商品名:PSG-12、PSG-332など)、東洋炭素(株)社製膨張黒鉛シート(商品名:PERMA-FOIL(グレード名:PF、PF-R2、PF-UHPL))などが挙げられる。
本発明の熱処理中(炭化工程、黒鉛化工程)の温度は、ヒーター中央の実温度とする。ヒーター温度は、1200℃以下であれば熱電対を使用して、1200℃を超えると放射温度計を使用して測定できる。
本発明のグラファイトフィルムの厚みは、特に制限されない。好ましいグラファイトフィルムの厚みは、5~300μm、より好ましくは5~40μm、さらに好ましくは10~21μmである。例えば、厚みが5μm以上125μm以下の範囲のポリイミドフィルムを使用すれば、厚み5μm~100μmのグラファイトが得られ、また厚みが12.5μm以上75μm以下の範囲のポリイミドフィルムを使用すれば、厚みが5μm~40μmのグラファイトフィルムが得られ、また厚み20μm以上45μm以下の範囲のポリイミドフィルムを使用すれば、厚みが10μm~21μmのグラファイトフィルムが得られる。この範囲内であれば、黒鉛粉の発生が少ないグラファイトフィルムとなるため、好ましい。なお、グラファイトフィルムの厚みが薄い場合、黒鉛粉の発生が少ない傾向にある。一方、グラファイトフィルムの厚みが厚い場合、耐屈曲性が良好となる傾向にある。
本発明で用いることができるポリイミドフィルムの複屈折は特に制限されない。複屈折が高いフィルムはフィルムが発泡しやすく柔軟なグラファイトフィルムが得られやすいが、黒鉛粉も発生しやすいといった課題もある。複屈折0.12以上、特には複屈折0.13以上、さらには複屈折0.14以上のポリイミドフィルムを原料フィルムとして使用するであっても、ポリイミドフィルムが酸二無水物とジアミンから構成され、前記酸二無水物がPMDA/BPDA=80/20~50/50(モル比率)、前記ジアミンがODA/PDA=30/70~90/10(モル比率)、であると、柔軟性を有し、黒鉛粉の発生の少ないグラファイトフィルムが得られる。
複屈折とは、フィルム面内の任意方向の屈折率と厚み方向の屈折率との差を意味する。複屈折の測定方法は実施例の項に記載する。
本発明に用いられるポリアミド酸の製造方法としては特に制限はないが、例えば芳香族酸二無水物とジアミンを実質的に等モル量で有機溶媒中に溶解し、この有機溶液を酸二無水物とジアミンとの重合が完了するまで制御された温度条件下で攪拌することによってポリアミド酸が製造され得る。
重合方法としては特に制限はないが、例えば次のような重合方法(1)-(5)が好ましい。
グラファイトフィルムは、MIT耐屈曲試験における折り曲げ回数について、5000回以上であることが好ましい。より好ましくは10000回以上、さらに好ましくは50000回以上、特に好ましくは100000回以上である。MIT耐屈曲試験における折り曲げ回数が5000回以上であれば、取り扱い時の破損が少ないため、優れたグラファイトフィルムである。なお、MIT耐屈曲試験における折り曲げ回数は、後述する実施例に記載する「グラファイトフィルムのMIT耐屈曲試験」により評価できる。
ポリイミドフィルムの厚みが薄い場合は、発泡させることが難しい(柔軟性の付与が難しい)という課題がある。その場合、本発明の原料であるポリイミドフィルムのモノマー配合を調整し、分子配向を高めるとよい。しかしながら、分子配向を高めたポリイミドフィルムを原料に用いた場合、黒鉛粉が発生しやすいといった問題があり、この課題に対しても本発明の黒鉛粉の発生を抑制する方法は有効である。
ポリイミドフィルムの厚みは、下限値としては5μm以上、好ましくは7μm以上、より好ましくは10μm以上、さらに好ましくは20μm以上であり、上限値としては45μm以下、好ましくは40μm以下、さらに好ましくは30μm以下であることが好ましい。この下限値~上限値の範囲内のポリイミドフィルムを使用する場合でも、ポリイミドフィルムが酸二無水物とジアミンから構成され、前記酸二無水物がPMDA/BPDA=80/20~50/50(モル比率)、前記ジアミンがODA/PDA=30/70~90/10(モル比率)、であると、柔軟性を有し、黒鉛粉の発生の少ないグラファイトフィルムが得られる。
なお、上記上限値、下限値は適宜組み合わせることができる。
50μm以上の高分子フィルムを用いたグラファイトフィルムの製造方法では柔軟性を有するグラファイトフィルムを得られる条件でも、45μm以下の高分子フィルムを用いて、有効加熱体積が2L以上の加熱炉を使用した場合には、柔軟性を有するグラファイトフィルムが得られないという課題がある。炉内有効体積が増えると、炉内の鉄などの金属不純物濃度が高くなり、この金属不純物によってグラファイトフィルムが硬質化するためと考えられる。
(a)30mm角にカットしたグラファイトフィルムと50mm角のポリイミドフィルムを積層し、平らな台の上でISO/DIS 2411に記載の質量2kgのローラーで圧着し、グラファイトフィルムを剥した後に、ポリイミドフィルム上に長径0.1mm以上の黒鉛粉の個数が2個未満であるグラファイトフィルム。
(b)ポリイミドフィルムを原料として製造されたグラファイトフィルムであって、ポリイミドフィルムが酸二無水物とジアミンから構成され、前記酸二無水物がPMDA、前記ジアミンがODA/PDA=100/0~80/20(モル比率)、である(a)記載のグラファイトフィルム。
(c)ポリイミドフィルムを原料として製造されたグラファイトフィルムであって、ポリイミドフィルムが酸二無水物とジアミンから構成され、前記酸二無水物がPMDA/BPDA=80/20~50/50(モル比率)、前記ジアミンがODA/PDA=30/70~90/10(モル比率)、である(a)記載のグラファイトフィルム。
(d)酸二無水物(1)がPMDA、ジアミン(2)がODA/PDA=100/0~80/20(モル比率)であり、酸二無水物(1)とジアミン(2)から構成されるポリイミドフィルムを用いて2600℃以上で熱処理するグラファイトフィルムの製造方法。
(e)酸二無水物(1)がPMDA/BPDA=80/20~50/50(モル比率)、ジアミン(2)がODA/PDA=30/70~90/10(モル比率)であり、酸二無水物(1)とジアミン(2)から構成されるポリイミドフィルムを用いて2600℃以上で熱処理するグラファイトフィルムの製造方法。
<グラファイトフィルムの面方向の熱拡散率測定>
グラファイトフィルムの面方向の熱拡散率は、光交流法による熱拡散率測定装置(アルバック理工(株)社製「LaserPit」)を用いて、グラファイトフィルムを4×40mmの形状に切り取ったサンプルを、23℃の雰囲気下、10Hzにて測定した。3枚の試験片を、シートサンプルの中央付近から抜き出した。複数枚積層して熱処理したサンプルは、真ん中のフィルムの物性を測定した。ロールサンプルについては、図5の1、2、3点から抜き出した。1はグラファイトフィルムの巻きの内側から10mmの中央付近、3は外側から10mmの中央付近、2は1と3の中間である。中央付近とは、TD幅200mm巻きのロールであれば、幅100mm付近を指す。3枚の試験片を用いて測定した熱拡散率の平均値を表1に記載した。
グラファイトフィルムのMIT耐屈曲試験を行った。1.5cm×12cmの試験片3枚をシートサンプルの中央付近から抜き出した。複数枚積層して熱処理したサンプルは、真ん中のフィルムの物性を測定した。ロールサンプルについては、図5の1、2、3点から抜き出した。東洋精機(株)製のMIT耐揉疲労試験機型式Dを用いて、試験荷重100gf(0.98N)、速度90回/分、折り曲げクランプの曲率半径Rは2mmでおこなった。23℃の雰囲気下、折り曲げ角度は左右へ90度で切断するまでの折り曲げ回数を測定した。3枚の試験片を用いて測定し、平均値を表1に記載した。
ポリイミドフィルム及びグラファイトフィルムの面積の測定方法としては、フィルムの幅と、長さを測定した値の積で見積もった。ただし、ロール状サンプルについては、ポリイミドフィルム及びグラファイトフィルムの全重量を測定し、一部(100mm×100mm)を切り出した重量との比で、面積を算出した。
ポリイミドフィルム及びグラファイトフィルムの厚みの測定方法としては、23℃の雰囲気下、厚みゲージ(ハイデンハイン(株)社製、HEIDENHAIN-CERTO)を用いて測定した。
ポリイミドフィルムの複屈折は、メトリコン社製の屈折率・膜厚測定システム(型番:2010 プリズムカプラ)を使用して測定した。測定は、23℃の雰囲気下、波長594nmの光源を用い、TEモードとTMモードでそれぞれ屈折率を測定し、TE-TMの値を複屈折として測定した。なお、前述の「フィルム面内の任意方向X」とは、例えばフィルム形成時における材料流れの方向を基準として、図6のように、X方向が面内の0゜方向、45゜方向、90゜方向、135゜方向のどの方向においても、の意味である。したがって測定は、好ましくは、サンプルを装置に、0゜方向、45゜方向、90゜方向、135゜方向でセットし、各角度で複屈折を測定し、その平均を複屈折として表1に記載した。
図7のような、黒鉛化処理後に発生するグラファイトフィルムのシワの最大長さを測定した。目視にて観察可能なシワの最大長さが、0mm以上5mm未満はA、5mm以上~10mm未満はB、10mm以上20mm未満はC、20mm以上はDと記載した。
黒鉛化処理後のグラファイトフィルムから発生する黒鉛粉の数を測定した。30mm角にカットしたグラファイトフィルムと50mm角のポリイミドフィルム(カネカ製ポリイミドフィルムアピカルAH:50μm)を積層し、平らな台の上でISO/DIS 2411に記載の質量2kgのローラーで圧着し、グラファイトフィルムを剥した後に、ポリイミドフィルム上の長径0.1mm以上の黒鉛粉の個数が、2個未満はA、2個以上3個未満はA’、3個以上5個未満はB、5個以上10個未満はC、10個以上はDと記載した。
[ポリイミドフィルムAの作製方法]
ODA75モル%、PDA25モル%からなるジアミンを溶解したDMF(ジメチルフォルムアミド)溶液に、100モル%のPMDAからなる酸二無水物を、ジアミンと当モル量となるように溶解してポリアミド酸を18.5wt%含む溶液を得た。この溶液を冷却しながら、ポリアミド酸に含まれるカルボン酸基に対して、1当量の無水酢酸、1当量のイソキノリン、およびDMFを含むイミド化触媒を添加し脱泡した。次にこの混合溶液が、乾燥後に所定の厚さになるようにアルミ箔上に塗布した。アルミ箔上の混合溶液層は、熱風オーブン、遠赤外線ヒーターを用いて乾燥した。
ODA90モル%、PDA10モル%からなるジアミンを溶解したDMF(ジメチルフォルムアミド)溶液に、100モル%のPMDAからなる酸二無水物をジアミンと当モル量となるように溶解してポリアミド酸を作製した以外はポリイミドフィルムAと同様にして厚さ25μm、37μmの2種類のポリイミドフィルムB(いずれも複屈折0.122、線膨張係数23.7×10-6/℃)を作製した。
ODA100モル%からなるジアミンを溶解したDMF(ジメチルフォルムアミド)溶液に、100モル%のPMDAからなる酸二無水物をジアミンと当モル量となるように溶解してポリアミド酸を作製した以外はポリイミドフィルムAと同様にして厚さ25μm、37μmの2種類のポリイミドフィルムC(いずれも複屈折0.115、線膨張係数27.9×10-6/℃)を作製した。
ODA40モル%、PDA60モル%からなるジアミンを溶解したDMF(ジメチルフォルムアミド)溶液に、PMDA65モル%、BPDA35モル%からなる酸二無水物をジアミンと当モル量となるように溶解してポリアミド酸を作製した以外はポリイミドフィルムAと同様にして厚さ25μm、37μmの2種類のポリイミドフィルムD(いずれも複屈折0.148、線膨張係数16.8×10-6/℃)を作製した。
ODA85モル%、PDA15モル%からなるジアミンを溶解したDMF(ジメチルフォルムアミド)溶液に、PMDA65モル%、BPDA35モル%からなる酸二無水物をジアミンと当モル量となるように溶解してポリアミド酸を作製した以外はポリイミドフィルムAと同様にして厚さ12.5、25、37、50、75μmのポリイミドフィルムE(厚み12.5μmの複屈折0.150、厚み25μm、37μmの複屈折0.149、厚み50μmの複屈折0.148、厚み75μmの複屈折0.147、いずれも線膨張係数16.2×10-6/℃)を作製した。
ODA25モル%、PDA75モル%からなるジアミンを溶解したDMF(ジメチルフォルムアミド)溶液に、100モル%のPMDAからなる酸二無水物をジアミンと当モル量となるように溶解してポリアミド酸を作製した以外はポリイミドフィルムAと同様にして厚さ25μm、37μmの2種類のポリイミドフィルムF(いずれも複屈折0.148、線膨張係数16.9×10-6/℃)を作製した。
ODA80モル%、PDA20モル%からなるジアミンを溶解したDMF(ジメチルフォルムアミド)溶液に、100モル%のPMDAからなる酸二無水物をジアミンと当モル量となるように溶解してポリアミド酸を作製した以外はポリイミドフィルムAと同様にして厚さ25μm、37μmの2種類のポリイミドフィルムG(いずれも複屈折0.135、線膨張係数22.6×10-6/℃)を作製した。
ODA90モル%、PDA10モル%からなるジアミンを溶解したDMF(ジメチルフォルムアミド)溶液に、PMDA65モル%、BPDA35モル%からなる酸二無水物をジアミンと当モル量となるように溶解してポリアミド酸を作製した以外はポリイミドフィルムAと同様にして厚さ25μm、37μmの2種類のポリイミドフィルムH(いずれも複屈折0.149、線膨張係数16.7×10-6/℃)を作製した。
ODA30モル%、PDA70モル%からなるジアミンを溶解したDMF(ジメチルフォルムアミド)溶液に、PMDA65モル%、BPDA35モル%からなる酸二無水物をジアミンと当モル量となるように溶解してポリアミド酸を作製した以外はポリイミドフィルムAと同様にして厚さ25μm、37μmの2種類のポリイミドフィルムI(いずれも複屈折0.148、線膨張係数16.8×10-6/℃)を作製した。
ODA85モル%、PDA15モル%からなるジアミンを溶解したDMF(ジメチルフォルムアミド)溶液に、PMDA80モル%、BPDA20モル%からなる酸二無水物をジアミンと当モル量となるように溶解してポリアミド酸を作製した以外はポリイミドフィルムAと同様にして厚さ25μm、37μmの2種類のポリイミドフィルムJ(いずれも複屈折0.134、線膨張係数20.1×10-6/℃)を作製した。
ODA85モル%、PDA15モル%からなるジアミンを溶解したDMF(ジメチルフォルムアミド)溶液に、PMDA50モル%、BPDA50モル%からなる酸二無水物をジアミンと当モル量となるように溶解してポリアミド酸を作製した以外はポリイミドフィルムAと同様にして厚さ25μm、37μmの2種類のポリイミドフィルムJ(いずれも複屈折0.153、線膨張係数15.9×10-6/℃)を作製した。
サイズ200mm×200mm、厚み25μmのポリイミドフィルムB(PI(B))を直接5枚端を揃えて積層して、サイズ220mm×220mmの黒鉛シートで挟み(ポリイミドフィルム5枚と黒鉛シートを交互に積層)、有効加熱体積が70Lの電気炉を用いて窒素雰囲気下で、2℃/minの昇温速度で1000℃まで昇温した後、1000℃で1時間熱処理して炭化した。
得られた180mm×180mmのフィルム1枚を、サイズ200mm×200mm×厚み400μmのPETフィルムで挟み、圧縮成型機を用いて圧縮処理を実施した。加えた圧力は10MPaとした。厚さ37μmのポリイミドフィルムBについても同様の実験を実施した。
厚み25μmのポリイミドフィルムC(PI(C))を原料に用いたこと以外は、実施例1と同様にしてグラファイトフィルムを作製した。厚さ37μmのポリイミドフィルムCについても同様の実験を実施した。
厚み37μmのポリイミドフィルムD(PI(D))を原料に用いたこと以外は、実施例1と同様にしてグラファイトフィルムを作製した。厚さ25μmのポリイミドフィルムDについても同様の実験を実施した。
厚み37μmのポリイミドフィルムE(PI(E))を原料に用いたこと以外は、実施例1と同様にしてグラファイトフィルムを作製した。厚さ12.5μm、25μm、50μm、75μmのポリイミドフィルムEについても同様の実験を実施した。
厚み25μmのポリイミドフィルムG(PI(G))を原料に用いたこと以外は、実施例1と同様にしてグラファイトフィルムを作製した。厚さ37μmのポリイミドフィルムGについても同様の実験を実施した。
(実施例6)
厚み37μmのポリイミドフィルムH(PI(H))を原料に用いたこと以外は、実施例1と同様にしてグラファイトフィルムを作製した。厚さ25μmのポリイミドフィルムHについても同様の実験を実施した。
(実施例7)
厚み37μmのポリイミドフィルムI(PI(I))を原料に用いたこと以外は、実施例1と同様にしてグラファイトフィルムを作製した。厚さ25μmのポリイミドフィルムIについても同様の実験を実施した。
(実施例8)
厚み37μmのポリイミドフィルムJ(PI(J))を原料に用いたこと以外は、実施例1と同様にしてグラファイトフィルムを作製した。厚さ25μmのポリイミドフィルムJについても同様の実験を実施した。
(実施例9)
厚み37μmのポリイミドフィルムK(PI(K))を原料に用いたこと以外は、実施例1と同様にしてグラファイトフィルムを作製した。厚さ25μmのポリイミドフィルムKについても同様の実験を実施した。
厚み25μmのポリイミドフィルムA(PI(A))を原料に用いたこと以外は、実施例1と同様にしてグラファイトフィルムを作製した。厚さ37μmのポリイミドフィルムAについても同様の実験を実施した。
厚み25μmのポリイミドフィルムF(PI(F))を原料に用いたこと以外は、実施例1と同様にしてグラファイトフィルムを作製した。厚さ37μmのポリイミドフィルムFについても同様の実験を実施した。
(参考例1)
有効加熱体積が1.5Lの電気炉を用いたこと以外は、実施例2と同様に、グラファイトフィルムを作製した。
(参考例2)
有効加熱体積が1.5Lの電気炉を用いたこと以外は、実施例4と同様に、グラファイトフィルムを作製した。
実施例1~実施例9、比較例1~比較例2を比較する。
実施例1、実施例2、実施例5は、原料のポリイミドフィルムが酸二無水物としてPMDA、ジアミンとしてODA/PDA=100/0~80/20を配合したために、黒鉛粉の発生が少ないグラファイトフィルムが得られた。実施例1,5は、エーテル結合がなく自由度の低いPDAを配合しポリイミドフィルム面方向への配向性が実施例2より向上したため、MIT試験が5000回以上と柔軟性を有するグラファイトフィルムが得られた。また、実施例1は、実施例5と比較してPDAの配合量が適量であったため、黒鉛粉の発生が非常に少ないグラファイトフィルムが得られた。

Claims (11)
- ポリイミドフィルムを原料として製造されたグラファイトフィルムであって、
前記ポリイミドフィルムは、酸二無水物としてPMDA/BPDA=80/20~50/50(モル比率)、ジアミンとしてODA/PDA=30/70~90/10(モル比率)を反応させて得られるものであること特徴とするグラファイトフィルム。 - 前記酸二無水物がPMDA/BPDA=70/30~60/40(モル比率)、前記ジアミンがODA/PDA=40/60~85/15(モル比率)、であること特徴とする請求項1に記載のグラファイトフィルム。
- 酸二無水物(1)としてPMDA/BPDA=80/20~50/50(モル比率)、ジアミン(2)としてODA/PDA=30/70~90/10(モル比率)を反応させて得られるポリイミドフィルムを、2600℃以上で熱処理する工程を含むことを特徴とするグラファイトフィルムの製造方法。
- 前記ポリイミドフィルムは、前記酸二無水物(1)としてPMDA/BPDA=70/30~60/40(モル比率)、前記ジアミン(2)としてODA/PDA=40/60~85/15(モル比率)を反応させて得られるものであること特徴とする請求項3に記載のグラファイトフィルムの製造方法。
- ポリイミドフィルムを原料として製造されたグラファイトフィルムであって、
前記ポリイミドフィルムは、酸二無水物としてPMDA、ジアミンとしてODA/PDA=100/0~80/20(モル比率)を反応させて得られるものであることを特徴とするグラファイトフィルム。 - 酸二無水物(1)としてPMDA、ジアミン(2)としてODA/PDA=100/0~80/20(モル比率)を反応させて得られるポリイミドフィルムを、2600℃以上で熱処理する工程を含むことを特徴とするグラファイトフィルムの製造方法。
- 前記ポリイミドフィルムの厚みが5μm~125μmであることを特徴とする請求項1,2,又は5に記載のグラファイトフィルム。
- グラファイトフィルムの厚みが、5μm~300μmであることを特徴とする請求項1,2,5,7のいずれか1項に記載のグラファイトフィルム。
- 30mm角にカットしたグラファイトフィルムと50mm角のポリイミドフィルムを積層し、平らな台の上でISO/DIS 2411に記載の質量2kgのローラーで圧着し、グラファイトフィルムを剥した後に、ポリイミドフィルム上の長径0.1mm以上の黒鉛粉の個数が3個未満であることを特徴とする請求項1,2,5,7,8のいずれか1項に記載のグラファイトフィルム。
- グラファイトフィルムのMIT耐屈曲試験における折り曲げ回数が、5000回以上であることを特徴とする請求項1,2,5,7,8,9のいずれか1項に記載のグラファイトフィルム。
- 前記ポリイミドフィルムの厚みが5μm~125μmであることを特徴とする請求項3,4,又は6に記載のグラファイトフィルムの製造方法。
