 本発明は、親水化処理剤に関する。さらに詳しくは、本発明は、親水化処理剤および当該親水化処理剤を含有する塗料用樹脂組成物に関する。本発明の塗料用樹脂組成物は、例えば、金属、ガラス、コンクリート、樹脂などの素材からなる基材、当該基材が用いられた用途に好適に用いることができる。本発明の塗料用樹脂組成物は、例えば、金属、ガラス、コンクリート、樹脂などの素材からなる基材の表面仕上げに好適に使用することができる。前記基材は、例えば、自動車、建築物、土木構造物、窯業系無機建材などの用途に用いることができる。本発明の親水化処理剤は、それ単独で基材に親水性(水濡れ性)を付与するために用いることができるほか、塗料用樹脂組成物に含有させることにより、塗料などの用途にも使用することができる。
 一般に、金属基材や樹脂基材などの表面に親水性を付与するために、親水性付与剤が用いられている。例えば、アルミニウム基材などの表面に親水性を付与するための親水性付与剤として、コロイダルシリカとカルボン酸ポリマーを含む水溶性ポリマーと水とで組成された親水性付与剤が提案されている(例えば、特許文献1参照)。しかし、この親水性付与剤は、親水性および耐ブロッキング性に優れているが、有効成分としてコロイダルシリカおよびカルボン酸ポリマーを必要とすることから、耐水性が十分に発現されない。
 また、親水化処理剤として、テトラアルコキシシラン、シラノール基と相互作用可能な金属化合物、ノニオン系界面活性剤、酸性コロイダルシリカなどを含有する親水化処理剤(例えば、特許文献2参照)、ブロック共重合体およびポリアクリル酸を含む親水化処理剤(例えば、特許文献3参照)などが提案されている。しかし、これらの親水化処理剤は、いずれも、前記親水性付与剤と同様に、耐水性が十分に発現されない。
 また、固体表面を親水化処理し、水に濡れやすくする親水化処理剤として、ポリオキシエチレンラウリルエーテルカルボン酸などの特定の化合物を含有する親水化処理剤が提案されている(例えば、特許文献4参照)。しかし、この親水化処理剤は、前記特定の化合物が界面活性剤であるため、親水性に優れている半面、水分が付着したときに容易に離脱することから耐水性に劣る。
 したがって、近年、優れた親水性および耐水性を基材に付与する親水化処理剤および当該親水化処理剤を含有する塗料用樹脂組成物の開発が待ち望まれている。

 本発明は、前記従来技術に鑑みてなされたものであり、優れた親水性(水濡れ性)および耐水性を基材に付与する親水化処理剤、ならびに水溶性樹脂を使用しなくても水濡れ性および耐水性に優れた被膜を形成する塗料用樹脂組成物を提供することを課題とする。
 本発明は、
(1) 基材に親水性を付与するための親水化処理剤であって、2個以上の水酸基を有し、分子量が500以下である重合性二重結合含有単量体を含有する単量体成分を重合させてなる重合体を含有する親水化処理剤、
(2) 2個以上の水酸基を有し、分子量が500以下である重合性二重結合含有単量体を含有する単量体成分を乳化重合させてなる重合体を含むエマルション粒子を含有する前記(1)に記載の親水化処理剤、
(3) 2個以上の水酸基を有し、分子量が500以下である重合性二重結合含有単量体が、式(I):

(7) 単量体成分が、さらに、置換基を有していてもよいシクロアルキル基をエステル部に有する(メタ)アクリル酸シクロアルキルエステル、炭素数1~4のアルキル基をエステル部に有する(メタ)アクリル酸アルキルエステル、紫外線安定性単量体および紫外線吸収性単量体からなる群より選ばれた少なくとも1種の共重合性単量体を含有する前記(1)~(6)のいずれかに記載の親水化処理剤、
(8) 単量体成分が、2個以上の水酸基を有し、分子量が500以下である重合性二重結合含有単量体3~30質量%および置換基を有していてもよい(メタ)アクリル酸(シクロ)アルキルエステル化合物10~97質量%を含有し、当該単量体成分の残部が2個以上の水酸基を有し、分子量が500以下である重合性二重結合含有単量体および置換基を有していてもよい(メタ)アクリル酸(シクロ)アルキルエステル化合物と共重合可能な他の単量体である前記(1)~(7)のいずれかに記載の親水化処理剤、
(9) 2個以上の水酸基を有し、分子量が500以下である重合性二重結合含有単量体および置換基を有していてもよい(メタ)アクリル酸(シクロ)アルキルエステル化合物と共重合可能な他の単量体が、スチレン系単量体、カルボキシル基含有単量体、エポキシ基含有単量体およびシラン基含有単量体からなる群より選ばれた少なくとも1種である前記(8)に記載の親水化処理剤、
(10) エマルション粒子を構成する重合体のガラス転移温度が-30~80℃である前記(1)~(9)のいずれかに記載の親水化処理剤、
(11) 前記(1)~(10)のいずれかに記載の親水化処理剤からなる被膜が表面上に形成されてなる親水性基材、
(12) 前記(1)~(10)のいずれかに記載の親水化処理剤を含有してなる塗料用樹脂組成物、および
(13) 前記(12)に記載の塗料用樹脂組成物からなる被膜が表面上に形成されてなる親水性基材
に関する。
 なお、本明細書において、「(メタ)アクリル酸」は、「アクリル酸」および/または「メタクリル酸」を意味する。「(メタ)アクリレート」は、「アクリレート」および/または「メタクリレート」を意味する。また、「(メタ)アクリル酸(シクロ)アルキルエステル化合物」は、(メタ)アクリル酸アルキルエステル化合物および/または(メタ)アクリル酸シクロアルキルエステル化合物を意味する。
 本発明の親水化処理剤によれば、優れた親水性(水濡れ性)および耐水性を基材に付与することができるという効果が奏される。また、本発明の塗料用樹脂組成物によれば、水溶性樹脂を使用しなくても水濡れ性および耐水性に優れた被膜を形成することができるという効果が奏される。
 本発明の親水化処理剤は、基材に親水性(水濡れ性)を付与するための親水化処理剤であり、2個以上の水酸基を有し、分子量が500以下である重合性二重結合含有単量体を含有する単量体成分を重合させることによって得られる重合体を含有する。また、本発明の塗料用樹脂組成物は、2個以上の水酸基を有し、分子量が500以下である重合性二重結合含有単量体を含有する単量体成分を乳化重合させることによって得られた重合体を含有するエマルション粒子を含む。
 本発明の親水化処理剤および塗料用樹脂組成物は、このように2個以上の水酸基を有し、分子量が500以下である重合性二重結合含有単量体を含有する単量体成分を重合させることによって得られる重合体を含有する点に、1つの大きな特徴がある。本発明の親水化処理剤は、当該重合体を含有するので、優れた親水性(水濡れ性)および耐水性を基材に付与することができるという格別顕著に優れた効果が奏される。また、本発明の塗料用樹脂組成物は、当該重合体を含有するので、水溶性樹脂を使用しなくても水濡れ性および耐水性に優れた被膜を形成することができるという格別顕著に優れた効果が奏される。
 なお、前記重合体は、前記単量体成分を乳化重合させることによって得られる重合体を含むエマルション粒子として用いることができる。この場合、エマルション粒子は、前記重合体のみで構成されていてもよく、本発明の目的が阻害されない範囲内であれば、前記重合体以外にその内部または外部に他の重合体からなる層が形成されていてもよい。
 2個以上の水酸基を有し、分子量が500以下である重合性二重結合含有単量体(以下、単に「重合性二重結合含有単量体」という)は、その1種類のみを用いてもよく、2種類以上を併用してもよい。なお、重合性二重結合含有単量体の分子量が500以下とされるのは、親水性(水濡れ性)を向上させるためである。
 重合性二重結合含有単量体としては、例えば、式(I):

で表わされる単量体などが挙げられる。これらの単量体は、それぞれ単独で用いてもよく、2種類以上を併用してもよい。
 式(I)において、R2は、2個以上の水酸基を有する有機基である。それらのなかでは、親水性(水濡れ性)および耐水性を向上させる観点から、-COOR3基、-OCOR3基、-OR3基、-CONHR3基、-CH2OR3基、-CH2OCOR3基、-CONHR3基、-CON(R3)2基または-NHCOR3基(R3は、2個以上の水酸基を有する有機基を示す)であることが好ましい。これらの単量体は、それぞれ単独で用いてもよく、2種類以上を併用してもよい。
 R3は、2個以上の水酸基を有する有機基であるが、親水性(水濡れ性)および耐水性を向上させる観点から、好ましくは2個以上の水酸基を有する炭素数1~30の有機基であり、より好ましくは2個以上の水酸基を有する炭素数1~20の有機基である。この有機基としては、例えば、炭素数1~20のアルキル基、炭素数3~20のシクロアルキル基、炭素数4~20のポリオキシアルキレン基、炭素数7~20のアラルキル基などが挙げられる。なお、1分子中にR3が2個以上含まれる場合には、各R3はそれぞれ同一であってもよく、異なっていてもよい。また、R3には、本発明の目的が阻害されない範囲内で、例えば、フッ素原子、塩素原子などのハロゲン原子、窒素原子、水酸基以外の官能基などが含まれていてもよい。
 重合性二重結合含有単量体の代表例としては、例えば、3個以上の水酸基を有する多価アルコールと(メタ)アクリル酸とのエステル、糖類と(メタ)アクリル酸とのエステル、アミノ基を有する糖類と(メタ)アクリル酸とのエステルなどが挙げられるが、本発明は、かかる例示のみに限定されるものではない。これらのエステルは、エステル化反応のみならず、エステル交換反応や(メタ)アクリル酸グリシジルエステルの開環反応によって調製されたものであってもよい。
 3個以上の水酸基を有する多価アルコールとしては、例えば、グリセリン、ジグリセリン、トリグリセリン、テトラグリセリン、ペンタグリセリン、ヘキサグリセリン、ペンタエリスリトール、1,2,6-ヘキサントリオール、2-ヒドロキシメチル-2-メチル-1,3-プロパンジオール、2-エチル-2-ヒドロキシメチル-1,3-プロパンジオールなどが挙げられるが、本発明は、かかる例示のみに限定されるものではない。糖類としては、例えば、グルコース、マンノース、ガラクトース、グロース、フルクトース、D-リボースなどの単糖類、当該単糖類から誘導されるグルコシド、ガラクトシド、フルクトシドなどをはじめ、これらの二量体、三量体などが挙げられるが、本発明は、かかる例示のみに限定されるものではない。アミノ基を有する糖類としては、例えば、D-グルコサミンなどが挙げられるが、本発明は、かかる例示のみに限定されるものではない。
 重合性二重結合含有単量体のなかでは、親水性(水濡れ性)および耐水性を向上させる観点から、エステル部に2個以上の水酸基を有し、分子量が500以下である(メタ)アクリル酸エステルが好ましく、式(II):

で表わされる(メタ)アクリル酸エステルがより好ましく、親水性(水濡れ性)をより一層向上させる観点から、グリセリンモノ(メタ)アクリレートがさらに好ましい。
 単量体成分における重合性二重結合含有単量体の含有率は、親水性(水濡れ性)または被膜の可撓性を向上させる観点から、好ましくは3質量%以上、より好ましくは5質量%以上、さらに好ましくは10質量%以上であり、耐水性を向上させる観点から、好ましくは30質量%以下、より好ましくは25質量%以下、さらに好ましくは20質量%以下である。
 前記重合体を、単量体成分を乳化重合させることによって得られるエマルション粒子として用いる場合、当該エマルション粒子は、一層または複数の層を有していてもよい。エマルション粒子が複数層で形成されている場合には、その複数層のうちの少なくとも1つの層を形成している重合体の原料として使用される単量体成分における重合性二重結合含有単量体の含有率、好ましくは最外層を形成している重合体の原料として使用される単量体成分における重合性二重結合含有単量体の含有率は、親水性(水濡れ性)を向上させる観点から、好ましくは10質量%以上、より好ましくは15質量%以上であり、耐水性を向上させる観点から、好ましくは50質量%以下、より好ましくは40質量%以下、より一層好ましくは30質量%以下である。
 単量体成分には、単量体成分の全量が100質量%となるようにするために、重合性二重結合含有単量体以外に、当該単量体成分の残部として当該重合性二重結合含有単量体と共重合し得る単量体(以下、「共重合性単量体」という)が含まれていることが好ましい。共重合性単量体は、単量体成分の全量が100質量%となるのに要する量で用いられる。
 単量体成分における共重合性単量体の含有率は、耐水性を向上させる観点から、好ましくは70質量%以上、より好ましくは75質量%以上、さらに好ましくは80質量%以上であり、親水性(水濡れ性)または被膜の可撓性を向上させる観点から、好ましくは97質量%以下、より好ましくは95質量%以下、さらに好ましくは90質量%以下である。
 本発明においては、重合性二重結合含有単量体を含有する単量体成分が用いられるが、当該単量体成分は、被膜の耐水性を向上させる観点から、(メタ)アクリル酸(シクロ)アルキルエステルを含有していることが好ましい。また、共重合性単量体のなかでは、重合性二重結合含有単量体と併用することによって親水性(水濡れ性)、耐水性または耐光性を向上させる観点から、置換基を有していてもよいシクロアルキル基をエステル部に有する(メタ)アクリル酸シクロアルキルエステル(以下、単に「(メタ)アクリル酸シクロアルキルエステル」という)、炭素数1~4のアルキル基をエステル部に有する(メタ)アクリル酸アルキルエステル、紫外線安定性単量体および紫外線吸収性単量体からなる群より選ばれた少なくとも1種の共重合性単量体が好ましい。これらの共重合性単量体は、それぞれ単独で用いてもよく、2種以上を併用してもよい。
 また、共重合性単量体のなかでは、耐水性を向上させる観点から、(メタ)アクリル酸シクロアルキルエステルおよび炭素数1~4のアルキル基をエステル部に有する(メタ)アクリル酸アルキルエステルの少なくとも1種を含有していることが好ましい。当該(メタ)アクリル酸シクロアルキルエステルは、耐水性を向上させる観点から好適に使用することができる。これらの単量体は、それぞれ単独で用いてもよく、2種以上を併用してもよい。なお、共重合性単量体には、(メタ)アクリル酸シクロアルキルエステルが必須成分として含まれていることが、耐水性を向上させる観点から好ましい。
 (メタ)アクリル酸シクロアルキルエステルが有するシクロアルキル基は、耐水性を向上させる観点から、好ましくは炭素数が4~20のシクロアルキル基であり、より好ましくは炭素数が4~10のシクロアルキル基である。
 (メタ)アクリル酸シクロアルキルエステルは、本発明の目的が阻害されない範囲内で置換基を有していてもよい。(メタ)アクリル酸シクロアルキルエステルが有していてもよい置換基としては、例えば、メチル基、tert-ブチル基などのアルキル基、ニトロ基、ニトリル基、アルコキシル基、アシル基、スルホン基、ヒドロキシル基、ハロゲン原子などが挙げられるが、本発明は、かかる例示のみに限定されるものではない。
 (メタ)アクリル酸シクロアルキルエステルとしては、例えば、シクロアルキル(メタ)アクリレート、シクロアルキルアルキル(メタ)アクリレートなどが挙げられ、これらの単量体は、それぞれ単独で用いてもよく、2種類以上を併用してもよい。
 シクロアルキル(メタ)アクリレートとしては、例えば、イソボルニル(メタ)アクリレート、シクロヘキシル(メタ)アクリレートなどのシクロアルキル基の炭素数が好ましくは4~20、より好ましくは4~10のシクロアルキル(メタ)アクリレートなどが挙げられ、これらのシクロアルキル(メタ)アクリレートは、それぞれ単独で用いてもよく、2種類以上を併用してもよい。
 シクロアルキルアルキル(メタ)アクリレートとしては、例えば、シクロヘキシルメチル(メタ)アクリレート、シクロヘキシルエチル(メタ)アクリレート、シクロヘキシルプロピル(メタ)アクリレート、4-メチルシクロヘキシルメチル(メタ)アクリレートなどのシクロアルキル基の炭素数が好ましくは4~20、より好ましくは4~10であり、シクロアルキル基に結合しているアルキル基の炭素数が好ましくは1~4であるシクロアルキルアルキル(メタ)アクリレートなどが挙げられ、これらのシクロアルキルアルキル(メタ)アクリレートは、それぞれ単独で用いてもよく、2種類以上を併用してもよい。
 (メタ)アクリル酸シクロアルキルエステルのなかでは、炭素数が4~20のシクロアルキル基を有するシクロアルキル(メタ)アクリレートが好ましく、炭素数が4~10のシクロアルキル基を有するシクロアルキル(メタ)アクリレートがより好ましく、イソボルニル(メタ)アクリレートおよびシクロヘキシル(メタ)アクリレートがさらに好ましく、シクロヘキシル(メタ)アクリレートが特に好ましい。
 共重合性単量体として(メタ)アクリル酸シクロアルキルエステルを用いる場合には、単量体成分における(メタ)アクリル酸シクロアルキルエステルの含有率は、耐水性を向上させる観点から、好ましくは10質量%以上、より好ましくは20質量%以上、さらに好ましくは30質量%以上であり、親水性(水濡れ性)を向上させる観点から、好ましくは97質量%以下、より好ましくは95質量%以下、より一層好ましくは90質量%以下、さらに好ましくは80質量%以下、さらに一層好ましくは70質量%以下である。また、被膜の可撓性を向上させる観点から、単量体成分における(メタ)アクリル酸シクロアルキルエステルの含有率は、好ましくは60質量%以下、より好ましくは50質量%以下である。また、共重合性単量体として(メタ)アクリル酸シクロアルキルエステルを用いる場合、単量体成分における重合性二重結合含有単量体の含有率は、親水性(水濡れ性)を向上させる観点から、好ましくは3質量%以上、より好ましくは5質量%以上、さらに好ましくは10質量%以上であり、耐水性を向上させる観点から、好ましくは30質量%以下、より好ましくは25質量%以下、さらに好ましくは20質量%以下である。
 共重合性単量体として(メタ)アクリル酸シクロアルキルエステルを用いる場合には、必要により、単量体成分の全量が100質量%となるようにするために、単量体成分には当該(メタ)アクリル酸シクロアルキルエステル以外の共重合性単量体が含まれていてもよい。当該(メタ)アクリル酸シクロアルキルエステル以外の共重合性単量体は、単量体成分の全量が100質量%となるのに要する量で用いられる。
 前記重合体を、単量体成分を乳化重合させることによって得られるエマルション粒子として用いる場合、エマルション粒子を構成する重合体の原料として使用される全単量体成分における(メタ)アクリル酸(シクロ)アルキルエステルの含有率は、耐水性を向上させる観点から、好ましくは10質量%以上、より好ましくは15質量%以上、より一層好ましくは20質量%以上、さらに好ましくは30質量%以上であり、親水性(水濡れ性)または被膜の可撓性を向上させる観点から、好ましくは97質量%以下、より好ましくは95質量%以下、さらに好ましくは90質量%以下、さらに一層好ましくは80質量%以下である。
 また、エマルション粒子が複数層で形成されている場合には、その複数層のうちの少なくとも1つの層を形成している重合体の原料として使用される単量体成分における(メタ)アクリル酸(シクロ)アルキルエステルの含有率、好ましくは最外層を形成している重合体の原料として使用される単量体成分における(メタ)アクリル酸(シクロ)アルキルエステルの含有率は、耐水性を向上させる観点から、好ましくは50質量%以上、より好ましくは60質量%以上であり、親水性(水濡れ性)または被膜の可撓性を向上させる観点から、好ましくは90質量%以下、より好ましくは85質量%以下である。
 炭素数1~4のアルキル基をエステル部に有する(メタ)アクリル酸アルキルエステルは、耐水性を向上させる観点から好適に使用することができる。
 炭素数1~4のアルキル基をエステル部に有する(メタ)アクリル酸アルキルエステルとしては、例えば、メチル(メタ)アクリレート、エチル(メタ)アクリレート、n-プロピル(メタ)アクリレート、イソプロピル(メタ)アクリレート、n-ブチル(メタ)アクリレート、イソブチル(メタ)アクリレート、sec-ブチル(メタ)アクリレート、tert-ブチル(メタ)アクリレートなどが挙げられ、これらの単量体は、それぞれ単独で用いてもよく、2種以上を併用してもよい。(メタ)アクリル酸アルキルエステルのなかでは、耐水性を向上させる観点から、炭素数4のアルキル基が好ましく、n-ブチルメタクリレート、イソブチルメタクリレート、sec-ブチルメタクリレートおよびtert-ブチルメタクリレートがより好ましい。
 共重合性単量体として炭素数1~4のアルキル基をエステル部に有する(メタ)アクリル酸アルキルエステルを用いる場合、単量体成分における炭素数1~4のアルキル基をエステル部に有する(メタ)アクリル酸アルキルエステルの含有率は、耐水性を向上させる観点から、好ましくは10質量%以上、より好ましくは15質量%以上であり、親水性(水濡れ性)を向上させる観点から、好ましくは97質量%以下、より好ましくは95質量%以下、より一層好ましくは90質量%以下、さらに好ましくは80質量%以下、さらに一層好ましくは75質量%以下である。また、被膜の可撓性を向上させる観点から、単量体成分における炭素数1~4のアルキル基をエステル部に有する(メタ)アクリル酸アルキルエステルの含有率は、好ましくは70質量%以下、より好ましくは60質量%以下、さらに好ましくは50質量%以下である。また、共重合性単量体として炭素数1~4のアルキル基をエステル部に有する(メタ)アクリル酸アルキルエステルを用いる場合、単量体成分における重合性二重結合含有単量体の含有率は、親水性(水濡れ性)を向上させる観点から、好ましくは3質量%以上、より好ましくは5質量%以上、さらに好ましくは10質量%以上であり、耐水性を向上させる観点から、好ましくは30質量%以下、より好ましくは25質量%以下、さらに好ましくは20質量%以下である。
 共重合性単量体として炭素数1~4のアルキル基をエステル部に有する(メタ)アクリル酸アルキルエステルを用いる場合には、必要により、単量体成分の全量が100質量%となるようにするために、単量体成分には当該炭素数1~4のアルキル基をエステル部に有する(メタ)アクリル酸アルキルエステル以外の共重合性単量体が含まれていてもよい。当該炭素数1~4のアルキル基をエステル部に有する(メタ)アクリル酸アルキルエステル以外の共重合性単量体は、単量体成分の全量が100質量%となるのに要する量で用いられる。
 本発明においては、耐水性を向上させる観点から、(メタ)アクリル酸シクロアルキルエステルと炭素数1~4のアルキル基をエステル部に有する(メタ)アクリル酸アルキルエステルとを併用することが好ましい。このとき、耐水性を向上させる観点から、(メタ)アクリル酸シクロアルキルエステルと炭素数1~4のアルキル基をエステル部に有する(メタ)アクリル酸アルキルエステルとの割合〔(メタ)アクリル酸シクロアルキルエステル/炭素数1~4のアルキル基をエステル部に有する(メタ)アクリル酸アルキルエステル:質量比〕の下限値は、好ましくは15/85以上、より好ましくは20/80以上、さらに好ましくは25/75以上であり、その上限値は、好ましくは90/10以下、より好ましくは85/15以下、さらに好ましくは80/20以下である。
 共重合性単量体における(メタ)アクリル酸シクロアルキルエステルおよび炭素数1~4のアルキル基をエステル部に有する(メタ)アクリル酸アルキルエステルの合計含有率は、耐水性を向上させる観点から、好ましくは50質量%以上、より好ましくは70質量%以上、さらに好ましくは80質量%以上であり、その上限値は100質量%である。したがって、共重合性単量体における(メタ)アクリル酸シクロアルキルエステルおよび炭素数1~4のアルキル基をエステル部に有する(メタ)アクリル酸アルキルエステル以外の共重合性単量体の含有率は、耐水性を向上させる観点から、好ましくは50質量%以下、より好ましくは30質量%以下、さらに好ましくは20質量%以下であり、その下限値は0質量%である。
 紫外線安定性単量体としては、例えば、4-(メタ)アクリロイルオキシ-2,2,6,6-テトラメチルピペリジン、4-(メタ)アクリロイルアミノ-2,2,6,6-テトラメチルピペリジン、4-(メタ)アクリロイルオキシ-1,2,2,6,6-ペンタメチルピペリジン、4-(メタ)アクリロイル-1-メトキシ-2,2,6,6-テトラメチルピペリジン、4-シアノ-4-(メタ)アクリロイルオキシ-2,2,6,6-テトラメチルピペリジン、1-(メタ)アクリロイル-4-(メタ)アクリロイルアミノ-2,2,6,6-テトラメチルピペリジン、4-クロトノイルアミノ-2,2,6,6-テトラメチルピペリジン、4-(メタ)アクリロイルアミノ-1,2,2,6,6-ペンタメチルピペリジン、4-シアノ-4-(メタ)アクリロイルアミノ-2,2,6,6-テトラメチルピペリジン、4-クロトノイルオキシ-2,2,6,6-テトラメチルピペリジン、1-(メタ)アクリロイル-4-シアノ-4-(メタ)アクリロイルアミノ-2,2,6,6-テトラメチルピペリジン、1-クロトノイル-4-クロトノイルオキシ-2,2,6,6-テトラメチルピペリジンなどが挙げられるが、本発明は、かかる例示のみに限定されるものではない。これらの単量体は、それぞれ単独で用いてもよく、2種類以上を併用してもよい。
 共重合性単量体として紫外線安定性単量体を用いる場合には、単量体成分における紫外線安定性単量体の含有率は、耐光性を向上させる観点から、好ましくは0.1質量%以上、より好ましくは1質量%以上、さらに好ましくは3質量%以上であり、耐水性を向上させる観点から、好ましくは95質量%以下、より好ましくは90質量%以下、さらに好ましくは80質量%以下、さらに一層好ましくは70質量%以下、特に好ましくは60質量%以下である。また、単量体成分における紫外線安定性単量体の含有率は、被膜の可撓性を向上させる観点から、好ましくは50質量%以下、より好ましくは40質量%以下、さらに好ましくは30質量%以下である。
 共重合性単量体として、紫外線安定性単量体を用いる場合には、必要により、単量体成分の全量が100質量%となるようにするために、単量体成分には当該紫外線安定性単量体以外の共重合性単量体が含まれていてもよい。当該紫外線安定性単量体以外の共重合性単量体は、単量体成分の全量が100質量%となるのに要する量で用いられる。
 紫外線吸収性単量体としては、例えば、ベンゾトリアゾール系紫外線吸収性単量体、ベンゾフェノン系紫外線吸収性単量体などが挙げられるが、本発明は、かかる例示のみに限定されるものではない。これらの単量体は、それぞれ単独で用いてもよく、2種類以上を併用してもよい。
 ベンゾトリアゾール系紫外線吸収性単量体としては、例えば、2-[2’-ヒドロキシ-5’-(メタ)アクリロイルオキシメチルフェニル]-2H-ベンゾトリアゾール、2-[2’-ヒドロキシ-5’-(メタ)アクリロイルオキシエチルフェニル]-2H-ベンゾトリアゾール、2-[2’-ヒドロキシ-5’-(メタ)アクリロイルオキシメチルフェニル]-5-tert-ブチル-2H-ベンゾトリアゾール、2-[2’-ヒドロキシ-5’-(メタ)アクリロイルアミノメチル-5’-tert-オクチルフェニル]-2H-ベンゾトリアゾール、2-[2’-ヒドロキシ-5’-(メタ)アクリロイルオキシプロピルフェニル]-2H-ベンゾトリアゾール、2-[2’-ヒドロキシ-5’-(メタ)アクリロイルオキシヘキシルフェニル]-2H-ベンゾトリアゾール、2-[2’-ヒドロキシ-3’-tert-ブチル-5’-(メタ)アクリロイルオキシエチルフェニル]-2H-ベンゾトリアゾール、2-[2’-ヒドロキシ-3’-tert-ブチル-5’-(メタ)アクリロイルオキシエチルフェニル]-5-クロロ-2H-ベンゾトリアゾール、2-[2’-ヒドロキシ-5’-tert-ブチル-3’-(メタ)アクリロイルオキシエチルフェニル]-2H-ベンゾトリアゾール、2-[2’-ヒドロキシ-5’-(メタ)アクリロイルオキシエチルフェニル]-5-クロロ-2H-ベンゾトリアゾール、2-[2’-ヒドロキシ-5’-(メタ)アクリロイルオキシエチルフェニル]-5-シアノ-2H-ベンゾトリアゾール、2-[2’-ヒドロキシ-5’-(メタ)アクリロイルオキシエチルフェニル]-5-tert-ブチル-2H-ベンゾトリアゾール、2-[2’-ヒドロキシ-5’-(β-(メタ)アクリロイルオキシエトキシ)-3’-tert-ブチルフェニル]-4-tert-ブチル-2H-ベンゾトリアゾールなどが挙げられるが、本発明は、かかる例示のみに限定されるものではない。これらのベンゾトリアゾール系紫外線吸収性単量体は、それぞれ単独で用いてもよく、2種類以上を併用してもよい。
 ベンゾフェノン系紫外線吸収性単量体としては、例えば、2-ヒドロキシ-4-(メタ)アクリロイルオキシベンゾフェノン、2-ヒドロキシ-4-[2-ヒドロキシ-3-(メタ)アクリロイルオキシ]プロポキシベンゾフェノン、2-ヒドロキシ-4-[2-(メタ)アクリロイルオキシ]エトキシベンゾフェノン、2-ヒドロキシ-4-[3-(メタ)アクリロイルオキシ-2-ヒドロキシプロポキシ]ベンゾフェノン、2-ヒドロキシ-3-tert-ブチル-4-[2-(メタ)アクリロイルオキシ]ブトキシベンゾフェノンなどが挙げられるが、本発明は、かかる例示のみに限定されるものではない。これらのベンゾフェノン系紫外線吸収性単量体は、それぞれ単独で用いてもよく、2種類以上を併用してもよい。
 共重合性単量体として紫外線吸収性単量体を用いる場合には、単量体成分における紫外線吸収性単量体の含有率は、紫外線吸収性を向上させる観点から、好ましくは0.1質量%以上、より好ましくは1質量%以上、さらに好ましくは3質量%以上であり、耐水性を向上させる観点から、好ましくは97質量%以下、より好ましくは95質量%以下、より一層好ましくは90質量%以下、さらに好ましくは80質量%以下、さらに一層好ましくは70質量%以下である。また、被膜の可撓性を向上させる観点から、単量体成分における紫外線吸収性単量体の含有率は、好ましくは60質量%以下、より好ましくは50質量%以下、さらに好ましくは40質量%以下である。
 共重合性単量体として、紫外線吸収性単量体を用いる場合には、必要により、単量体成分の全量が100質量%となるようにするために、単量体成分には当該紫外線吸収性単量体以外の共重合性単量体が含まれていてもよい。当該紫外線吸収性単量体以外の共重合性単量体は、単量体成分の全量が100質量%となるのに要する量で用いられる。
 共重合性単量体として、前記した単量体以外にも、例えば、(メタ)アクリル酸シクロアルキルエステルおよび炭素数1~4のアルキル基をエステル部に有する(メタ)アクリル酸アルキルエステル以外の(メタ)アクリル酸アルキルエステル〔以下、「他の(メタ)アクリル酸アルキルエステル」という〕、芳香族系単量体、水酸基1個を有する(メタ)アクリレート、カルボキシル基含有単量体、オキソ基含有単量体、フッ素原子含有単量体、エポキシ基含有単量体、アルコキシアルキル(メタ)アクリレート、シラン基含有単量体、アジリジニル基含有単量体などを本発明の目的が阻害されない範囲内で用いることができる。これらの単量体は、それぞれ単独で用いてもよく、2種類以上を併用してもよい。これらの単量体のなかでは、スチレン系単量体、カルボキシル基含有単量体、エポキシ基含有単量体およびシラン基含有単量体が好ましく、カルボキシル基含有単量体、エポキシ基含有単量体およびシラン基含有単量体がより好ましい。
 他の(メタ)アクリル酸アルキルエステルとしては、例えば、2-エチルヘキシル(メタ)アクリレート、n-オクチル(メタ)アクリレート、トリデシル(メタ)アクリレート、n-ラウリル(メタ)アクリレート、ドデシル(メタ)アクリレート、ステアリル(メタ)アクリレートなどのエステル基の炭素数が5~18であるアルキル(メタ)アクリレートなどが挙げられるが、本発明は、かかる例示のみに限定されるものではない。これらのアルキル(メタ)アクリレートは、それぞれ単独で用いてもよく、2種類以上を併用してもよい。
 芳香族系単量体としては、例えば、スチレン系単量体、アラルキル(メタ)アクリレートなどが挙げられるが、本発明は、かかる例示のみに限定されるものではない。
 スチレン系単量体としては、例えば、スチレン、α-メチルスチレン、p-メチルスチレン、tert-メチルスチレン、クロロスチレン、ビニルトルエンなどが挙げられるが、本発明は、かかる例示のみに限定されるものではない。これらの単量体は、それぞれ単独で用いてもよく、2種類以上を併用してもよい。スチレン系単量体は、ベンゼン環にメチル基、tert-ブチル基などのアルキル基、ニトロ基、ニトリル基、アルコキシル基、アシル基、スルホン基、ヒドロキシル基、ハロゲン原子などの官能基が存在していてもよい。スチレン系単量体のなかでは、耐水性を向上させる観点から、スチレンが好ましい。
 アラルキル(メタ)アクリレートとしては、例えば、ベンジル(メタ)アクリレート、フェニルエチル(メタ)アクリレート、メチルベンジル(メタ)アクリレート、ナフチルメチル(メタ)アクリレートなどの炭素数が7~18のアラルキル基を有するアラルキル(メタ)アクリレートなどが挙げられるが、本発明は、かかる例示のみに限定されるものではない。これらのアラルキル(メタ)アクリレートは、それぞれ単独で用いてもよく、2種類以上を併用してもよい。
 水酸基1個を有する(メタ)アクリレートとしては、例えば、2-ヒドロキシエチル(メタ)アクリレート、2-ヒドロキシプロピル(メタ)アクリレート、3-ヒドロキシプロピル(メタ)アクリレート、2-ヒドロキシブチル(メタ)アクリレート、4-ヒドロキシブチル(メタ)アクリレートなどのエステル基の炭素数が1~18の水酸基含有(メタ)アクリレートなどが挙げられるが、本発明は、かかる例示のみに限定されるものではない。これらの水酸基1個を有する(メタ)アクリレートは、それぞれ単独で用いてもよく、2種類以上を併用してもよい。
 カルボキシル基含有単量体としては、例えば、(メタ)アクリル酸、マレイン酸、フマル酸、クロトン酸、イタコン酸、シトラコン酸、無水マレイン酸、マレイン酸モノメチルエステル、マレイン酸モノブチルエステル、イタコン酸モノメチルエステル、イタコン酸モノブチルエステル、ビニル安息香酸などのカルボキシル基含有脂肪族系単量体などが挙げられるが、本発明は、かかる例示のみに限定されるものではない。これらのカルボキシル基含有単量体は、それぞれ単独で用いてもよく、2種類以上を併用してもよい。これらのカルボキシル基含有単量体のなかでは、エマルション粒子の分散安定性を向上させる観点から、アクリル酸、メタクリル酸およびイタコン酸が好ましく、アクリル酸およびメタクリル酸がより好ましい。
 オキソ基含有単量体としては、例えば、エチレングリコール(メタ)アクリレート、エチレングリコールメトキシ(メタ)アクリレート、ジエチレングリコール(メタ)アクリレート、ジエチレングリコールメトキシ(メタ)アクリレートなどの(ジ)エチレングリコール(メトキシ)(メタ)アクリレートなどが挙げられるが、本発明は、かかる例示のみに限定されるものではない。これらのオキソ基含有単量体は、それぞれ単独で用いてもよく、2種類以上を併用してもよい。
 フッ素原子含有単量体としては、例えば、トリフルオロエチル(メタ)アクリレート、テトラフルオロプロピル(メタ)アクリレート、オクタフルオロペンチル(メタ)アクリレートなどのエステル基の炭素数が2~6のフッ素原子含有アルキル(メタ)アクリレートなどが挙げられるが、本発明は、かかる例示のみに限定されるものではない。これらのフッ素原子含有単量体は、それぞれ単独で用いてもよく、2種類以上を併用してもよい。
 エポキシ基含有単量体としては、例えば、グリシジル(メタ)アクリレート、α-メチルグリシジル(メタ)アクリレート、グリシジルアリルエーテルなどのエポキシ基含有(メタ)アクリレートなどが挙げられるが、本発明は、かかる例示のみに限定されるものではない。これらのエポキシ基含有単量体は、それぞれ単独で用いてもよく、2種類以上を併用してもよい。
 アルコキシアルキル(メタ)アクリレートとしては、例えば、メトキシエチル(メタ)アクリレート、メトキシブチル(メタ)アクリレート、エトキシブチル(メタ)アクリレート、トリメチロールプロパントリプロポキシ(メタ)アクリレートなどが挙げられるが、本発明は、かかる例示のみに限定されるものではない。これらのアルコキシアルキル(メタ)アクリレートは、それぞれ単独で用いてもよく、2種類以上を併用してもよい。
 シラン基含有単量体としては、例えば、ビニルトリメトキシシラン、ビニルトリエトキシシラン、ビニルトリ(メトキシエトキシ)シラン、γ-(メタ)アクリロイルオキシプロピルトリメトキシシラン、2-スチリルエチルトリメトキシシラン、ビニルトリクロロシラン、γ-(メタ)アクリロイルオキシプロピルヒドロキシシラン、γ-(メタ)アクリロイルオキシプロピルメチルヒドロキシシランなどが挙げられるが、本発明は、かかる例示のみに限定されるものではない。これらのシラン基含有単量体は、それぞれ単独で用いてもよく、2種類以上を併用してもよい。
 アジリジニル基含有単量体としては、例えば、(メタ)アクリロイルアジリジン、(メタ)アクリル酸2-アジリジニルエチルなどが挙げられるが、本発明は、かかる例示のみに限定されるものではない。これらのアジリジニル基含有単量体は、それぞれ単独で用いてもよく、2種類以上を併用してもよい。
 単量体成分を重合させる方法としては、例えば、溶液重合法、乳化重合法、塊状重合法、懸濁重合法などが挙げられるが、本発明は、かかる重合方法によって限定されるものではない。これらの重合方法のなかでは、親水性(水濡れ性)および耐水性を向上させる観点から、乳化重合法が好ましく、環境汚染の防止の観点および作業者の健康面から、有機溶媒を使用しない乳化重合法がより好ましい。
 単量体成分を溶液重合法によって重合させる場合には、溶媒としては、例えば、ベンゼン、トルエン、キシレンなどの芳香族系溶媒;n-ブチルアルコール、プロピレングリコールメチルエーテル、ダイアセトンアルコール、エチルセロソルブなどのアルコール系溶媒;酢酸エチル、酢酸ブチル、セロソルブアセテートなどのエステル系溶媒;メチルエチルケトン、メチルイソブチルケトン、シクロヘキサノンなどのケトン系溶媒;ジメチルホルムアミドなどが挙げられるが、本発明は、かかる例示のみに限定されるものではない。溶媒の量は、単量体成分の濃度、目的とするアクリル系重合体の分子量などに応じて適宜決定することが好ましい。
 単量体成分を溶液重合法によって重合させる方法としては、例えば、単量体成分、溶媒および重合開始剤を混合する方法などが挙げられるが、本発明は、かかる方法のみに限定されるものではない。なお、溶媒の量は、得られる親水化処理剤における粘度や不揮発分量を考慮して適宜設定すればよい。
 また、単量体成分を乳化重合法によって重合させる方法としては、例えば、メタノールなどの低級アルコールなどの水溶性有機溶媒と水とを含む水性媒体、水などの媒体中に乳化剤を溶解させ、撹拌下で単量体成分および重合開始剤を滴下させる方法、乳化剤および水を用いてあらかじめ乳化させておいた単量体成分を水または水性媒体中に滴下させる方法などが挙げられるが、本発明は、かかる方法のみに限定されるものではない。なお、媒体の量は、得られる親水化処理剤における粘度や不揮発分量を考慮して適宜設定すればよい。媒体は、あらかじめ反応容器に仕込んでおいてもよく、あるいはプレエマルションとして使用してもよい。また、媒体は、必要により、単量体成分を乳化重合させ、樹脂エマルションを製造しているときに用いてもよい。
 単量体成分を乳化重合させる際には、単量体成分、乳化剤および媒体を混合した後に乳化重合を行なってもよく、単量体成分、乳化剤および媒体を攪拌することによって乳化させ、プレエマルションを調製した後に乳化重合を行なってもよく、あるいは単量体成分、乳化剤および媒体のうちの少なくとも1種類とその残部のプレエマルションとを混合して乳化重合を行なってもよい。単量体成分、乳化剤および媒体は、それぞれ一括添加してもよく、分割添加してもよく、あるいは連続滴下してもよい。
 なお、内層を有するエマルション粒子を含有する樹脂エマルションを調製する場合には、前記と同様にして単量体成分を乳化重合させることによって内層を形成するエマルション粒子を含有する樹脂エマルションを調製し、当該樹脂エマルション中で、外層を形成する単量体成分を乳化重合させることにより、当該内層を形成するエマルション粒子上に外層を形成させることができる。また、多層構造を有するエマルション粒子を調製する際、内層を形成する乳化重合を行なう前に1段または複数段の乳化重合を行なってもよく、内層を形成する乳化重合と中間層を形成する乳化重合との間に1段または複数段の乳化重合を行なってもよい。
 単量体成分を乳化重合させることによって得られた樹脂エマルションに含まれているエマルション粒子の平均粒子径は、エマルション粒子の貯蔵安定性を向上させる観点から、好ましくは30nm以上、より好ましくは50nm以上、さらに好ましくは70nm以上であり、耐水性を向上させる観点から、好ましくは250nm以下、より好ましくは200nm以下である。
 なお、本明細書において、エマルション粒子の平均粒子径は、動的光散乱法による粒度分布測定器〔パーティクル・サイジング・システムズ(Particle Sizing Systems)社製、商品名:NICOMP Model 380〕を用いて測定された体積平均粒子径を意味する。
 乳化剤としては、アニオン性乳化剤、ノニオン性乳化剤、カチオン性乳化剤、両性乳化剤、高分子乳化剤などが挙げられ、これらの乳化剤は、それぞれ単独で用いてもよく、2種類以上を併用してもよい。
 アニオン性乳化剤としては、例えば、アンモニウムドデシルサルフェート、ナトリウムドデシルサルフェートなどのアルキルサルフェート塩;アンモニウムドデシルスルホネート、ナトリウムドデシルスルホネートなどのアルキルスルホネート塩;アンモニウムドデシルベンゼンスルホネート、ナトリウムドデシルナフタレンスルホネートなどのアルキルアリールスルホネート塩;ポリオキシエチレンアルキルサルフェート塩;ポリオキシエチレンアルキルアリールサルフェート塩;ジアルキルスルホコハク酸塩;アリールスルホン酸-ホルマリン縮合物;アンモニウムラウリレート、ナトリウムステアリレートなどの脂肪酸塩などが挙げられるが、本発明は、かかる例示のみに限定されるものではない。
 ノニオン性乳化剤としては、例えば、ポリオキシエチレンアルキルエーテル、ポリオキシエチレンアルキルアリールエーテル、ポリエチレングリコールとポリプロピレングリコールとの縮合物、ソルビタン脂肪酸エステル、ポリオキシエチレンソルビタン脂肪酸エステル、脂肪酸モノグリセライド、エチレンオキサイドと脂肪族アミンとの縮合生成物などが挙げられるが、本発明は、かかる例示のみに限定されるものではない。
 カチオン性乳化剤としては、例えば、ドデシルアンモニウムクロライドなどのアルキルアンモニウム塩などが挙げられるが、本発明は、かかる例示のみに限定されるものではない。
 両性乳化剤としては、例えば、ベタインエステル型乳化剤などが挙げられるが、本発明は、かかる例示のみに限定されるものではない。
 高分子乳化剤としては、例えば、ポリアクリル酸ナトリウムなどのポリ(メタ)アクリル酸塩;ポリビニルアルコール;ポリビニルピロリドン;ポリヒドロキシエチルアクリレートなどのポリヒドロキシアルキル(メタ)アクリレート;これらの重合体を構成する単量体のうちの1種類以上を共重合成分とする共重合体などが挙げられるが、本発明は、かかる例示のみに限定されるものではない。
 また、前記乳化剤として、耐水性を向上させる観点から、重合性基を有する乳化剤、すなわち、いわゆる反応性乳化剤が好ましく、環境保護の観点から、非ノニルフェニル型の乳化剤が好ましい。
 反応性乳化剤としては、例えば、プロペニル-アルキルスルホコハク酸エステル塩、(メタ)アクリル酸ポリオキシエチレンスルホネート塩、(メタ)アクリル酸ポリオキシエチレンホスフォネート塩〔例えば、三洋化成工業(株)製、商品名:エレミノールRS-30など〕、ポリオキシエチレンアルキルプロペニルフェニルエーテルスルホネート塩〔例えば、第一工業製薬(株)製、商品名:アクアロンHS-10など〕、アリルオキシメチルアルキルオキシポリオキシエチレンのスルホネート塩〔例えば、第一工業製薬(株)製、商品名:アクアロンKH-10など〕、アリルオキシメチルノニルフェノキシエチルヒドロキシポリオキシエチレンのスルホネート塩〔例えば、(株)ADEKA製、商品名:アデカリアソープSE-10など〕、アリルオキシメチルアルコキシエチルヒドロキシポリオキシエチレン硫酸エステル塩〔例えば、(株)ADEKA製、商品名:アデカリアソープSR-10、SR-30など〕、ビス(ポリオキシエチレン多環フェニルエーテル)メタクリレート化スルホネート塩〔例えば、日本乳化剤(株)製、商品名:アントックスMS-60など〕、アリルオキシメチルアルコキシエチルヒドロキシポリオキシエチレン〔例えば、(株)ADEKA製、商品名:アデカリアソープER-20など〕、ポリオキシエチレンアルキルプロペニルフェニルエーテル〔例えば、第一工業製薬(株)製、商品名:アクアロンRN-20など〕、アリルオキシメチルノニルフェノキシエチルヒドロキシポリオキシエチレン〔例えば、(株)ADEKA製、商品名:アデカリアソープNE-10など)などが挙げられるが、本発明は、かかる例示のみに限定されるものではない。
 乳化剤の量は、単量体成分100質量部あたり、重合安定性を向上させる観点から、好ましくは0.5質量部以上、より好ましくは1質量部以上、さらに好ましくは2質量部以上、特に好ましくは3質量部以上であり、耐水性を向上させる観点から、好ましくは10質量部以下、より好ましくは6質量部以下、さらに好ましくは5質量部以下、特に好ましくは4質量部以下である。
 単量体成分を重合させる際には、重合開始剤を用いることができる。重合開始剤としては、例えば、アゾビスイソブチロニトリル、2,2-アゾビス(2-メチルブチロニトリル)、2,2-アゾビス(2,4-ジメチルバレロニトリル)、2,2-アゾビス(2―ジアミノプロパン)ハイドロクロライド、4,4-アゾビス(4-シアノ吉草酸)、2,2-アゾビス(2-メチルプロピオンアミジン)などのアゾ化合物;過硫酸カリウムなどの過硫酸塩;過酸化水素、ベンゾイルパーオキサイド、パラクロロベンゾイルパーオキサイド、ラウロイルパーオキサイド、過酸化アンモニウムなどの過酸化物などが挙げられるが、本発明は、かかる例示のみに限定されるものではない。これらの重合開始剤は、それぞれ単独で用いてもよく、2種類以上を併用してもよい。
 重合開始剤の量は、単量体成分100質量部あたり、重合速度を高め、未反応の単量体成分の残存量を低減させる観点から、好ましくは0.05質量部以上、より好ましくは0.1質量部以上であり、耐水性を向上させる観点から、好ましくは1質量部以下、より好ましくは0.5質量部以下である。
 重合開始剤の添加方法は、特に限定されない。その添加方法としては、例えば、一括仕込み、分割仕込み、連続滴下などが挙げられる。また、重合反応の終了時期を早める観点から、単量体成分を反応系内に添加する終了前またはその終了後に、重合開始剤の一部を添加してもよい。
 なお、重合開始剤の分解を促進するために、例えば、亜硫酸水素ナトリウムなどの還元剤、硫酸第一鉄などの遷移金属塩などの重合開始剤の分解剤を反応系内に適量で添加してもよい。
 また、反応系内には、必要により、例えば、tert-ドデシルメルカプタンなどのチオール基を有する化合物などの連鎖移動剤、pH緩衝剤、キレート剤、造膜助剤などの添加剤を添加してもよい。添加剤の量は、その種類によって異なるので一概には決定することができないが、通常、単量体成分100質量部あたり、好ましくは0.01~5質量部程度、より好ましくは0.1~3質量部程度である。
 単量体成分を重合させる際の雰囲気は、特に限定されないが、重合開始剤の効率を向上させる観点から、窒素ガスなどの不活性ガスであることが好ましい。
 単量体成分を重合させる際の重合温度は、特に限定がないが、通常、好ましくは50~100℃、より好ましくは60~95℃である。重合温度は、一定であってもよく、重合反応の途中で変化させてもよい。
 単量体成分を重合させる重合時間は、特に限定がなく、重合反応の進行状況に応じて適宜設定すればよいが、通常、2~9時間程度である。
 なお、単量体成分を重合させるとき、得られる重合体が有する酸性基の一部または全部が中和剤で中和されるようにしてもよい。中和剤は、最終段で単量体成分を添加した後に使用してもよく、例えば、1段目の重合反応と2段目の重合反応との間に使用してもよく、初期の重合反応の終了時に使用してもよい。
 中和剤としては、例えば、水酸化ナトリウムなどのアルカリ金属やアルカリ土類金属の水酸化物;炭酸カルシウムなどのアルカリ金属やアルカリ土類金属の炭酸化物;アンモニア、モノメチルアミンなどの有機アミンなどのアルカリ性物質が挙げられるが、本発明は、かかる例示のみに限定されるものではない。これらの中和剤のなかでは、耐水性を向上させる観点から、アンモニアなどの揮発性を有するアルカリ性物質が好ましい。
 また、単量体成分を重合させるとき、親水性(水濡れ性)および耐水性を向上させる観点から、シランカップリング剤を適量で用いてもよい。シランカップリング剤としては、例えば、(メタ)アクリロイル基、ビニル基、アリル基、プロペニル基などの重合性不飽和結合を有するシランカップリング剤などが挙げられるが、本発明は、かかる例示のみに限定されるものではない。
 以上のようにして単量体成分を重合させることにより、重合体が得られるが、当該重合体は、架橋構造を有していてもよい。
 なお、前記で得られた樹脂エマルションに含まれているエマルション粒子上に外層を形成させる場合には、前記樹脂エマルション中で前記と同様にして単量体成分を乳化重合させることにより、前記エマルション粒子上に外層を形成させることができる。また、前記外層が形成されたエマルション粒子上にさらに外層を形成させる場合には、前記と同様にして樹脂エマルション中で単量体成分を乳化重合させることにより、前記エマルション粒子上にさらに外層を形成させることができる。このように多段乳化重合法により、多層構造を有するエマルション粒子を含有する樹脂エマルションを調製することができる。
 多層構造を有するエマルション粒子を調製する際、内層を形成する乳化重合を行なう前に1段または複数段の乳化重合を行なってもよく、内層を形成する乳化重合と中間層を形成する乳化重合との間に1段または複数段の乳化重合を行なってもよい。また、中間層を形成する乳化重合と外層を形成する乳化重合との間に1段または複数段の乳化重合を行なってもよい。さらに、外層を形成する乳化重合の後に1段または複数段の乳化重合を行なってもよい。
 重合体の重量平均分子量は、当該重合体が架橋構造を有する場合および架橋構造を有しない場合のいずれの場合であっても、耐水性を向上させる観点から、好ましくは10万以上、より好ましくは30万以上、さらに好ましくは55万以上、特に好ましくは60万以上である。重合体の重量平均分子量の上限値は、架橋構造を有する場合、その重量平均分子量を測定することが困難なため、特に限定されないが、架橋構造を有しない場合には、500万以下であることが好ましい。
 なお、本明細書において、重量平均分子量は、ゲルパーミエイションクロマトグラフィー〔東ソー(株)製、品番:HLC-8120GPC、カラム:TSKgel G-5000HXLとTSKgel GMHXL-Lとを直列に使用〕を用いて測定された重量平均分子量(ポリスチレン換算)を意味する。
 重合体のガラス転移温度の上限値は、耐水性を向上させる観点から、好ましくは80℃以下、より好ましくは75℃以下、さらに好ましくは60℃以下、さらに一層好ましくは50℃以下であり、その下限値は、耐水性を向上させる観点から、好ましくは-30℃以上、より好ましくは-20℃以上、さらに好ましくは-10℃以上である。重合体のガラス転移温度は、単量体成分に使用される単量体の組成を調整することにより、容易に調節することができる。
 なお、本明細書において、重合体のガラス転移温度は、当該重合体を構成する単量体成分に使用されている単量体の単独重合体のガラス転移温度を用いて、式:

で表されるフォックス(Fox)の式に基づいて求められた温度を意味する。
 重合体のガラス転移温度は、例えば、グリセリンモノアクリレートの単独重合体では-11℃、グリセリンモノメタクリレートの単独重合体では55℃、メチルメタクリレートの単独重合体では105℃、シクロヘキシルメタクリレートの単独重合体では83℃、n-ブチルメタクリレートの単独重合体では20℃、2-エチルヘキシルアクリレートの単独重合体では-70℃、n-ブチルアクリレートの単独重合体では-56℃、アクリル酸の単独重合体では95℃、メタクリル酸の単独重合体では130℃、γ-メタクリロイルオキシプロピルトリメトキシシラン(TMSMA)の単独重合体では70℃、2-ヒドロキシエチルメタクリレートの単独重合体では55℃、シクロヘキシルアクリレートの単独重合体では16℃、4-メタクリロイルオキシ-1,2,2,6,6-ペンタメチルピペリジンの単独重合体では130℃、2-[2’-ヒドロキシ-5’-メタクリロイルオキシエチルフェニル]-2H-ベンゾトリアゾールの単独重合体では74℃である。
 重合体のガラス転移温度は、前記フォックス(Fox)の式に基づいて求められた値であるが、重合体のガラス転移温度の実測値は、前記フォックス(Fox)の式に基づいて求められた値と同じであることが好ましい。重合体のガラス転移温度の実測値は、例えば、その示差走査熱量の測定によって求めることができる。
 示差走査熱量の測定装置としては、例えば、セイコーインスツル(株)製、品番:DSC220Cなどが挙げられる。また、示差走査熱量を測定する際、示差走査熱量(DSC)曲線を描画する方法、示差走査熱量(DSC)曲線から一次微分曲線を得る方法、スムージング処理を行なう方法、目的のピーク温度を求める方法などには特に限定がない。例えば、前記測定装置を用いた場合には、当該測定装置を用いることによって得られたデータから作図すればよい。その際、数学的処理を行なうことができる解析ソフトウェアを用いることができる。当該解析ソフトウェアとしては、例えば、解析ソフトウェア〔セイコーインスツル(株)製、品番:EXSTAR6000〕などが挙げられるが、本発明は、かかる例示のみに限定されるものではない。なお、このようにして求められたピーク温度には、上下5℃程度の作図による誤差が含まれることがある。
 なお、内層と外層を有するエマルション粒子を用いる場合、外層を構成している重合体の溶解パラメーター(以下、SP値ともいう)は、内層を構成している重合体のSP値よりも高いことが、エマルション粒子内で層分離構造を形成させる観点から好ましい。また、内層を構成している重合体のSP値と外層を構成している重合体のSP値の差は、エマルション粒子内で層分離構造を形成させる観点から、大きいことが好ましい。
 SP値は、ヒルデブラント(Hildebrand)によって導入された正則溶液論によって定義される値であり、2成分系溶液の溶解度の目安にもなっている。一般に、SP値が近い物質同士は互いに混ざりやすい傾向がある。したがって、SP値は、溶質と溶媒との混ざりやすさを判断する目安にもなっている。
 本発明の親水化処理剤は、前記のようにして調製された重合体を含有するものである。また、本発明の塗料用樹脂組成物は、前記親水化処理剤を含有するものである。より詳しくは、本発明の塗料用樹脂組成物は、前記のようにして調製されたエマルション粒子を含む樹脂エマルションを含有するものである。
 本発明の親水化処理剤および塗料用樹脂組成物における不揮発分量は、単量体成分の重合方法の種類によって異なるので一概には決定することができないことから、当該単量体成分の重合方法の種類に応じて調整することが好ましい。例えば、単量体成分を溶液重合法によって重合させた場合には、得られる重合体溶液には、重合の際に用いられた溶媒が含まれており、この重合体溶液を親水化処理剤または塗料用樹脂組成物に用いた場合には、当該重合体溶液に含まれている溶媒が含有される。また、単量体成分を乳化重合法によって重合させた場合には、得られる樹脂エマルションには、重合の際に用いられた乳化剤および媒体が含まれており、この樹脂エマルションを親水化処理剤または塗料用樹脂組成物に用いた場合には、当該樹脂エマルションに含まれている乳化剤および媒体が含有される。本発明の親水化処理剤または塗料用樹脂組成物における不揮発分量は、通常、生産性を向上させる観点から、好ましくは30質量%以上、より好ましくは40質量%以上であり、取り扱い性を向上させる観点から、好ましくは70質量%以下、より好ましくは60質量%以下である。
 なお、本明細書において、親水化処理剤における不揮発分量および塗料用樹脂組成物における不揮発分量は、それぞれ、親水化処理剤1gを秤量し、熱風乾燥機で110℃の温度で1時間乾燥させ、得られた残渣を不揮発分とし、式:

 本発明の親水化処理剤および塗料用樹脂組成物には、さらに架橋剤を含有させることにより、架橋性を付与することができる。架橋剤としては、常温で架橋反応を開始するものであってもよく、熱により架橋反応を開始するものであってもよい。本発明の親水化処理剤および塗料用樹脂組成物に架橋剤を含有させることにより、耐水性をさらに向上させることができる。
 好適な架橋剤としては、例えば、オキサゾリン基含有化合物、イソシアネート基含有化合物、アミノプラスト樹脂などが挙げられる。これらの架橋剤は、それぞれ単独で用いてもよく、2種類以上を併用してもよい。これらの架橋剤のなかでは、耐水性を向上させる観点から、オキサゾリン基含有化合物が好ましい。
 オキサゾリン基含有化合物は、単量体成分として用いられるカルボキシル基含有単量体が官能基として有するカルボキシル基と反応し得るオキサゾリン基を分子中に2個以上有する化合物である。
 オキサゾリン基含有化合物としては、例えば、2,2’-ビス(2-オキサゾリン)、2,2’-メチレン-ビス(2-オキサゾリン)、2,2’-エチレン-ビス(2-オキサゾリン)、2,2’-トリメチレン-ビス(2-オキサゾリン)、2,2’-テトラメチレン-ビス(2-オキサゾリン)、2,2’-ヘキサメチレン-ビス(2-オキサゾリン)、2,2’-オクタメチレン-ビス(2-オキサゾリン)、2,2’-エチレン-ビス(4,4’-ジメチル-2-オキサゾリン)、2,2’-p-フェニレン-ビス(2-オキサゾリン)、2,2’-m-フェニレン-ビス(2-オキサゾリン)、2,2’-m-フェニレン-ビス(4,4’-ジメチル-2-オキサゾリン)、ビス(2-オキサゾリニルシクロヘキサン)スルフィド、ビス(2-オキサゾリニルノルボルナン)スルフィド、オキサゾリン環含有重合体などが挙げられるが、本発明は、かかる例示のみに限定されるものではない。これらのオキサゾリン基含有化合物は、それぞれ単独で用いてもよく、2種類以上を併用してもよい。オキサゾリン基含有化合物のなかでは、反応性を向上させる観点から、オキサゾリン基含有化合物が好ましく、オキサゾリン環含有重合体がより好ましく、これらの化合物および重合体は、水溶性を有することが好ましい。
 オキサゾリン環含有重合体は、付加重合性オキサゾリンを必須成分として含み、必要に応じて付加重合性オキサゾリンと共重合可能な単量体を含む単量体成分を重合させることにより、容易に調製することができる。
 付加重合性オキサゾリンとしては、例えば、2-ビニル-2-オキサゾリン、2-ビニル-4-メチル-2-オキサゾリン、2-ビニル-5-メチル-2-オキサゾリン、2-イソプロペニル-2-オキサゾリン、2-イソプロペニル-4-メチル-2-オキサゾリン、2-イソプロペニル-5-メチル-2-オキサゾリン、2-イソプロペニル-5-エチル-2-オキサゾリンなどが挙げられるが、本発明は、かかる例示のみに限定されるものではない。これらの付加重合性オキサゾリンは、それぞれ単独で用いてもよく、2種類以上を併用してもよい。これらの付加重合性オキサゾリンのなかでは、入手が容易であることから、2-イソプロペニル-2-オキサゾリンが好ましい。
 付加重合性オキサゾリンと共重合可能な単量体としては、例えば、メチル(メタ)アクリレート、エチル(メタ)アクリレート、n-ブチル(メタ)アクリレート、イソブチル(メタ)アクリレート、tert-ブチル(メタ)アクリレート、シクロへキシル(メタ)アクリレート、2-エチルへキシル(メタ)アクリレート、メトキシポリエチレングリコール(メタ)アクリレート、ラウリル(メタ)アクリレート、ステアリル(メタ)アクリレート、2-ヒドロキシエチル(メタ)アクリレート、2-ヒドロキシプロピル(メタ)アクリレート、(メタ)アクリル酸とポリエチレングリコールとのモノエステル化物、2-アミノエチル(メタ)アクリレートおよびその塩、(メタ)アクリル酸のカプロラクトン変性物、(メタ)アクリル酸-2,2,6,6-テトラメチルピペリジン、(メタ)アクリル酸-1,2,2,6,6-ペンタメチルピペリジンなどの(メタ)アクリル酸エステル;(メタ)アクリル酸ナトリウム、(メタ)アクリル酸カリウム、(メタ)アクリル酸アンモニウムなどの(メタ)アクリル酸塩;(メタ)アクリロニトリルなどの不飽和ニトリル;(メタ)アクリルアミド、N-メチロール(メタ)アクリルアミド、N-(2-ヒドロキシエチル)(メタ)アクリルアミドなどの不飽和アミド;酢酸ビニル、プロピオン酸ビニルなどのビニルエステル;メチルビニルエーテル、エチルビニルエーテルなどのビニルエーテル;エチレン、プロピレンなどのα-オレフィン;塩化ビニル、塩化ビニリデン、フッ化ビニルなどのハロゲン含有α,β-不飽和脂肪族炭化水素化合物;スチレン、α-メチルスチレン、スチレンスルホン酸ナトリウムなどのα,β-不飽和芳香族炭化水素化合物などが挙げられるが、本発明は、かかる例示のみに限定されるものではない。これらの付加重合性オキサゾリンと共重合可能な単量体は、それぞれ単独で用いてもよく、2種類以上を併用してもよい。
 オキサゾリン基含有化合物は、例えば、(株)日本触媒製、商品名:エポクロスWS-500、エポクロスWS-700、エポクロスK-2010、エポクロスK-2020、エポクロスK-2030などとして商業的に容易に入手することができる。これらのなかでは、反応性を向上させる観点から、(株)日本触媒製、商品名:エポクロスWS-500、エポクロスWS-700などの水溶性を有するオキサゾリン基含有化合物が好ましい。
 イソシアネート基含有化合物は、単量体成分として用いられる水酸基含有単量体が官能基として有する水酸基と反応し得るイソシアネート基を含有する化合物である。
 イソシアネート基含有化合物としては、例えば、水分散型(ブロック)ポリイソシアネートなどが挙げられる。なお、(ブロック)ポリイソシアネートとは、ポリイソシアネートおよび/またはブロックポリイソシアネートを意味する。
 水分散型ポリイソシアネートとしては、例えば、ポリエチレンオキシド鎖によって親水性(水濡れ性)が付与されたポリイソシアネートをアニオン性分散剤またはノニオン性分散剤で水に分散させたものなどが挙げられる。
 ポリイソシアネートとしては、例えば、ヘキサメチレンジイソシアネート、イソホロンジイソシアネートなどのジイソシアネート;これらのジイソシアネートのトリメチロールプロパンアダクト体、ビューレット体、イソシアヌレート体などのポリイソシアネートの誘導体(変性物)などが挙げられるが、本発明は、かかる例示のみに限定されるものではない。これらのポリイソシアネートは、それぞれ単独で用いてもよく、2種類以上を併用してもよい。
 水分散型ポリイソシアネートは、例えば、日本ポリウレタン工業(株)製、商品名:アクアネート100、アクアネート110、アクアネート200、アクアネート210など;住化バイエルウレタン(株)製、商品名:バイヒジュールTPLS-2032、SUB-イソシアネートL801など;三井武田ケミカル(株)製、商品名:タケネートWD-720、タケネートWD-725、タケネートWD-220など;大日精化工業(株)製、商品名:レザミンD-56などとして商業的に容易に入手することができる。
 水分散型ブロックポリイソシアネートは、水分散型ポリイソシアネートのイソシアネート基をブロック化剤でブロックさせたものである。ブロック化剤としては、例えば、マロン酸ジエチル、アセト酢酸エチル、ε-カプロラクタム、ブタノンオキシム、シクロヘキサノンオキシム、1,2,4-トリアゾール、ジメチル-1,2,4-トリアゾール、3,5-ジメチルピラゾール、イミダゾールなどが挙げられるが、本発明は、かかる例示のみに限定されるものではない。これらのブロック化剤は、それぞれ単独で用いてもよく、2種類以上を併用してもよい。これらのブロック化剤なかでは、160℃以下の温度、好ましくは150℃以下の温度で開裂するものが望ましい。好適なブロック化剤としては、例えば、ブタノンオキシム、シクロへキサノンオキシム、3,5-ジメチルピラゾールなどが挙げられる。これらのなかでは、ブタノンオキシムがより好ましい。
 水分散型ブロックポリイソシアネートは、例えば、三井武田ケミカル(株)製、商品名:タケネートWB-720、タケネートWB-730、タケネートWB-920など;住化バイエルウレタン(株)製、商品名:バイヒジュールBL116、バイヒジュールBL5140、バイヒジュールBL5235、バイヒジュールTPLS2186、デスモジュールVPLS2310などとして商業的に容易に入手することができる。
 エマルション粒子に含まれている重合体の官能基(オキサゾリン基含有化合物に対する官能基:カルボキシル基、イソシアネート基含有化合物に対する官能基:水酸基)と、オキサゾリン基含有化合物、イソシアネート基含有化合物などの架橋剤の官能基(オキサゾリン基含有化合物の官能基:オキサゾリン基、イソシアネート基含有化合物の官能基:イソシアネート基)との当量比〔重合体(II)の官能基/架橋剤の官能基〕は、通常、好ましくは0.1~2.5、より好ましくは0.2~2、さらに好ましくは0.3~1.8である。
 アミノプラスト樹脂は、メラミン、グアナミンなどのアミノ基を有する化合物とホルムアルデヒドとの付加縮合物であり、アミノ樹脂とも呼ばれている。
 アミノプラスト樹脂としては、例えば、ジメチロールメラミン、トリメチロールメラミン、テトラメチロールメラミン、ペンタメチロールメラミン、ヘキサメチロールメラミン、完全アルキル型メチル化メラミン、完全アルキル型ブチル化メラミン、完全アルキル型イソブチル化メラミン、完全アルキル型混合エーテル化メラミン、メチロール基型メチル化メラミン、イミノ基型メチル化メラミン、メチロール基型混合エーテル化メラミン、イミノ基型混合エーテル化メラミンなどのメラミン樹脂;ブチル化ベンゾグアナミン、メチル/エチル混合アルキル化ベンゾグアナミン、メチル/ブチル混合アルキル化ベンゾグアナミン、ブチル化グリコールウリルなどのグアナミン樹脂などが挙げられるが、本発明は、かかる例示のみに限定されるものではない。これらのアミノプラスト樹脂は、それぞれ単独で用いてもよく、2種類以上を併用してもよい。
 アミノプラスト樹脂は、例えば、三井サイテック(株)製、商品名:マイコート506、マイコート1128、サイメル232、サイメル235、サイメル254、サイメル303、サイメル325、サイメル370、サイメル771、サイメル1170などとして商業的に容易に入手することができる。
 アミノプラスト樹脂の量は、通常、エマルション粒子に含まれている重合体の固形分とアミノプラスト樹脂の固形分との質量比(重合体の固形分/アミノプラスト樹脂の固形分)が60/40~99/1となるように調整することが好ましい。
 なお、本発明においては、前記した架橋剤以外にも、例えば、多官能ヒドラジン化合物、カルボジイミド化合物;ジルコニウム化合物、亜鉛化合物、チタニウム化合物、アルミニウム化合物などに代表される多価金属化合物などの架橋剤を本発明の目的が阻害されない範囲内で用いることができる。
 本発明の親水化処理剤および塗料用樹脂組成物には、必要により、顔料を含有させることができる。顔料としては、有機顔料および無機顔料が挙げられ、これらは、それぞれ単独で用いてもよく、2種類以上を併用してもよい。
 有機顔料としては、例えば、ベンジジン、ハンザイエローなどのアゾ顔料、アゾメチン顔料、メチン顔料、アントラキノン顔料、フタロシアニンブルーなどのフタロシアニン顔料、ペリノン顔料、ペリレン顔料、ジケトピロロピロール顔料、チオインジゴ顔料、イミノイソインドリン顔料、イミノイソインドリノン顔料、キナクリドンレッドやキナクリドンバイオレットなどのキナクリドン顔料、フラバントロン顔料、インダントロン顔料、アントラピリミジン顔料、カルバゾール顔料、モノアリーライドイエロー、ジアリーライドイエロー、ベンゾイミダゾロンイエロー、トリルオレンジ、ナフトールオレンジ、キノフタロン顔料などが挙げられるが、本発明は、かかる例示のみに限定されるものではない。これらの有機顔料は、それぞれ単独で用いてもよく、2種類以上を併用してもよい。
 無機顔料としては、例えば、二酸化チタン、三酸化アンチモン、亜鉛華、リトポン、鉛白、赤色酸化鉄、黒色酸化鉄、酸化鉄、酸化クロムグリーン、カーボンブラック、黄鉛、モリブデン赤、フェロシアン化第二鉄(プルシアンブルー)、ウルトラマリン、クロム酸鉛などをはじめ、雲母(マイカ)、クレー、アルミニウム粉末、タルク、ケイ酸アルミニウムなどの扁平形状を有する顔料、炭酸カルシウム、水酸化マグネシウム、水酸化アルミニウム、硫酸バリウム、炭酸マグネシウムなどの体質顔料などが挙げられるが、本発明は、かかる例示のみに限定されるものではない。これらの無機顔料は、それぞれ単独で用いてもよく、2種類以上を併用してもよい。
 樹脂エマルションの不揮発分100質量部あたりの顔料の量の下限値は、耐水性を向上させる観点から、好ましくは10質量部以上、より好ましくは25質量部以上であり、その上限値は、耐水性を向上させる観点から、好ましくは100質量部以下である。
 本発明の親水化処理剤および塗料用樹脂組成物には、本発明の目的が阻害されない範囲内で、例えば、紫外線吸収剤、紫外線安定剤、充填剤、レベリング剤、分散剤、増粘剤、湿潤剤、可塑剤、安定剤、染料、酸化防止剤などの添加剤が適量で含まれていてもよい。
 本発明の親水化処理剤および塗料用樹脂組成物には、本発明の目的が阻害されない範囲内で、前記重合体以外の他の重合体が含まれていてもよい。また、本発明の塗料用樹脂組成物には、本発明の目的が阻害されない範囲内で、前記樹脂エマルション以外の他の樹脂エマルションが含まれていてもよいが、その場合、塗料用樹脂組成物に含まれているエマルション粒子全体の平均粒子径が前記範囲内となるように調整すればよい。
 本発明の親水化処理剤は、そのままの状態で基材に塗工することができる。本発明の親水化処理剤を基材に塗工するとき、当該親水化処理剤を1層で塗工してもよく、2層以上に重ね塗りしてもよい。2層以上に重ね塗りする場合、その一部の層のみが本発明の親水化処理剤によって形成されてもよく、全部の層が本発明の親水化処理剤で形成されてもよい。
 本発明の塗料用樹脂組成物は、それ単独で1層で塗工してもよく、2層以上に重ね塗りすることによって塗工してもよい。2層以上に重ね塗りすることによって塗工する場合、その一部の層のみが本発明の塗料用樹脂組成物によって形成されてもよく、全部の層が本発明の塗料用樹脂組成物で形成されてもよい。重ね塗りは、例えば、プライマー処理やシーラー処理などを施した被塗物に、第1層(例えば、下塗り層)用塗料を塗布して乾燥させた後、第2層(例えば、上塗り層)用塗料を上塗りし、乾燥させる方法などが挙げられるが、本発明は、かかる方法によって限定されるものではない。
 本発明の親水化処理剤または塗料用樹脂組成物を塗布する際には、例えば、スプレー、ローラー、ハケ、コテなどを用いることができる。
 本発明の親水化処理剤および塗料用樹脂組成物は、金属、ガラス、コンクリート、樹脂などの素材からなる基材の表面仕上げに好適に使用することができる。前記基材が用いられた用途としては、例えば、自動車、建築物の外装を構成する無機質建材、土木構造物、窯業系建材などが挙げられるが、本発明は、かかる例示のみに限定されるものではない。建築物の外装を構成する無機質建材としては、例えば、フレキシブルボード、珪酸カルシウム板、石膏スラグパーライト板、木片セメント板、プレキャストコンクリート板、ALC板、石膏ボードなどが挙げられる。このような建材の表面には、通常、所望の意匠を付与するために、上塗り材(水性塗料)が塗布されている。本発明の親水化処理剤および塗料用樹脂組成物は、この上塗り材(水性塗料)に好適に使用することができる。窯業系建材としては、例えば、瓦、外壁材などが挙げられる。窯業系建材は、無機質硬化体の原料となる水硬性膠着材に無機充填剤、繊維質材料などを添加し、得られた混合物を成形し、得られた成形体を養生し、硬化させることによって得られる。
 本発明によれば、本発明の親水化処理剤または塗料用樹脂組成物からなる被膜を基材の表面上に形成することにより、前記親水化処理剤または塗料用樹脂組成物からなる被膜が表面上に形成された親水性基材が得られる。形成された被膜の乾燥後の厚さは、特に限定されず、その用途に応じて適宜設定すればよいが、通常、1~1000μm程度である。この親水性基材は、前記したように、例えば、自動車、建築物、土木構造物、窯業系無機建材などの種々の用途に好適に用いることができる。
 次に本発明を実施例に基づいてさらに詳細に説明するが、本発明は、かかる実施例のみに限定されるものではない。なお、以下の実施例において、特に断りがない限り、「部」は「質量部」を意味し、「%」は「質量%」を意味する。
実施例1
 滴下ロート、撹拌機、窒素ガス導入管、温度計および還流冷却管を備えたフラスコ内に、脱イオン水1040部を仕込んだ。滴下ロートに、脱イオン水290部、乳化剤〔(株)ADEKA製、商品名:アデカリアソープSR-10〕の25%水溶液120部、2-エチルヘキシルアクリレート180部、n-ブチルアクリレート100部、メチルメタクリレート610部、グリセリンモノメタクリレート100部およびアクリル酸10部からなる滴下用プレエマルションを調製し、そのうち全重合性単量体成分の総量の6%にあたる85部をフラスコ内に添加し、ゆるやかに窒素ガスを吹き込みながら80℃まで昇温し、3.5%過硫酸アンモニウム水溶液43部を添加し、重合を開始した。次に、滴下用プレエマルションの残部と3.5%過硫酸アンモニウム水溶液43部と2.5%亜硫酸水素ナトリウム水溶液40部を、240分間をかけて均一に滴下した。
 滴下終了後、80℃で60分間維持し、25%アンモニア水を添加することによってpHを9に調整し、重合を終了した。得られた反応液を室温まで冷却した後、300メッシュ(JISメッシュ、以下同じ)の金網で濾過することにより、樹脂エマルションを調製した。得られた樹脂エマルションにおける不揮発分量は40質量%であり、エマルション粒子の平均粒子径は170nmであり、エマルション粒子を構成している重合体全体のガラス転移温度は30℃であった。この樹脂エマルションを親水化処理剤および塗料用樹脂組成物として用いた。
実施例2
 滴下ロート、撹拌機、窒素ガス導入管、温度計および還流冷却管を備えたフラスコ内に、脱イオン水1040部を仕込んだ。滴下ロートに、脱イオン水290部、乳化剤〔(株)ADEKA製、商品名:アデカリアソープSR-10〕の25%水溶液120部、メチルメタクリレート150部、シクロヘキシルメタクリレート350部、n-ブチルメタクリレート200部、2-エチルヘキシルアクリレート90部、n-ブチルアクリレート100部、グリセリンモノメタクリレート100部およびアクリル酸10部からなる滴下用プレエマルションを調製し、そのうち全重合性単量体成分の総量の6%にあたる85部をフラスコ内に添加し、ゆるやかに窒素ガスを吹き込みながら80℃まで昇温し、3.5%過硫酸アンモニウム水溶液43部を添加し、重合を開始した。次に、滴下用プレエマルションの残部と3.5%過硫酸アンモニウム水溶液43部と2.5%亜硫酸水素ナトリウム水溶液40部を、240分間をかけて均一に滴下した。

 滴下ロート、撹拌機、窒素ガス導入管、温度計および還流冷却管を備えたフラスコ内に、脱イオン水1040部を仕込んだ。満下ロートに、脱イオン水145部、乳化剤〔(株)ADEKA製、商品名:アデカリアソープSR-10〕の25%水溶液60部、2-エチルヘキシルアクリレート95部、n-ブチルメタクリレート100部、メチルメタクリレート150部、シクロヘキシルメタクリレート150部およびアクリル酸5部からなる1段目滴下用プレエマルションを調製し、そのうち全重合性単量体成分の総量の6%にあたる85部をフラスコ内に添加し、ゆるやかに窒素ガスを吹き込みながら80℃まで昇温し、3.5%過硫酸アンモニウム水溶液43部を添加し、重合を開始した。次に、滴下用プレエマルションの残部と3.5%過硫酸アンモニウム水溶液21.5部と2.5%亜硫酸水素ナトリウム水溶液20部を120分間かけて均一に滴下した。
 滴下終了後、80℃で60分間維持し、引き続いて、脱イオン水145部、乳化剤〔(株)ADEKA製、商品名:アデカリアソープSR-10〕の25%水溶液60部、n-ブチルアクリレート100部、n-ブチルメタクリレート95部、シクロヘキシルメタクリレート200部、グリセリンモノメタクリレート100部およびアクリル酸5部からなる2段目のプレエマルションと3.5%過硫酸アンモニウム水溶液21.5部と2.5%亜硫酸水素ナトリウム水溶液20部とを120分間にわたって均一に滴下した。

 滴下終了後、80℃で60分間維持し、25%アンモニア水を添加することによってpHを9に調整し、重合を終了した。得られた反応液を室温まで冷却した後、300メッシュの金網で濾過することにより、樹脂エマルションを調製した。得られた樹脂エマルションにおける不揮発分量は40質量%であり、エマルション粒子の平均粒子径は170nmであり、エマルション粒子を構成している重合体全体のガラス転移温度は30℃であった。この樹脂エマルションを親水化処理剤および塗料用樹脂組成物として用いた。
実施例8

 滴下終了後、80℃で60分間維持し、25%アンモニア水を添加することによってpHを9に調整し、重合を終了した。得られた反応液を室温まで冷却した後、300メッシュの金網で濾過することにより、樹脂エマルションを調製した。得られた樹脂エマルションにおける不揮発分量は40質量%であり、エマルション粒子の平均粒子径は170nmであり、エマルション粒子を構成している重合体全体のガラス転移温度は30℃であった。この樹脂エマルションを親水化処理剤および塗料用樹脂組成物として用いた。

 滴下終了後、80℃で60分間維持し、25%アンモニア水を添加することによってpHを9に調整し、重合を終了した。得られた反応液を室温まで冷却した後、300メッシュの金網で濾過することにより、樹脂エマルションを調製した。得られた樹脂エマルションにおける不揮発分量は40質量%であり、エマルション粒子の平均粒子径は170nmであり、エマルション粒子を構成している重合体全体のガラス転移温度は30℃であった。この樹脂エマルションを親水化処理剤および塗料用樹脂組成物として用いた。
実施例10
 滴下ロート、撹拌機、窒素ガス導入管、温度計および還流冷却管を備えたフラスコ内に、脱イオン水1040部を仕込んだ。満下ロートに、脱イオン水145部、乳化剤〔(株)ADEKA製、商品名:アデカリアソープSR-10〕の25%水溶液60部、グリセリンモノアクリレート50部、メチルメタクリレート150部、シクロヘキシルメタクリレート150部、n-ブチルメタクリレート55部、2-エチルヘキシルアクリレート90部およびアクリル酸5部からなる1段目滴下用プレエマルションを調製し、そのうち全重合性単量体成分の総量の6%にあたる85部をフラスコ内に添加し、ゆるやかに窒素ガスを吹き込みながら80℃まで昇温し、3.5%過硫酸アンモニウム水溶液43部を添加し、重合を開始した。次に、滴下用プレエマルションの残部と3.5%過硫酸アンモニウム水溶液21.5部と2.5%亜硫酸水素ナトリウム水溶液20部を120分間かけて均一に滴下した。
 滴下終了後、80℃で60分間維持し、引き続いて、脱イオン水145部、乳化剤〔(株)ADEKA製、商品名:アデカリアソープSR-10〕の25%水溶液60部、グリセリンモノアクリレート50部、シクロヘキシルメタクリレート200部、n-ブチルメタクリレート210部、n-ブチルアクリレート35部およびアクリル酸5部からなる2段目のプレエマルションと3.5%過硫酸アンモニウム水溶液21.5部と2.5%亜硫酸水素ナトリウム水溶液20部とを120分間にわたって均一に滴下した。
 滴下終了後、80℃で60分間維持し、25%アンモニア水を添加することによってpHを9に調整し、重合を終了した。得られた反応液を室温まで冷却した後、300メッシュの金網で濾過することにより、樹脂エマルションを調製した。得られた樹脂エマルションにおける不揮発分量は40質量%であり、エマルション粒子の平均粒子径は150nmであり、エマルション粒子を構成している重合体全体のガラス転移温度は30℃であった。この樹脂エマルションを親水化処理剤および塗料用樹脂組成物として用いた。
実施例11
 滴下ロート、撹拌機、窒素ガス導入管、温度計および還流冷却管を備えたフラスコ内に、脱イオン水1040部を仕込んだ。滴下ロートに、脱イオン水290部、乳化剤〔(株)ADEKA製、商品名:アデカリアソープSR-10〕の25%水溶液120部、グリセリンモノメタクリレート300部、シクロヘキシルメタクリレート600部、2-エチルヘキシルアクリレート80部、アクリル酸10部およびγ-メタクリロキシプロピルトリメトキシシラン10部からなる滴下用プレエマルションを調製し、そのうち全重合性単量体成分の総量の6%にあたる85部をフラスコ内に添加し、ゆるやかに窒素ガスを吹き込みながら80℃まで昇温し、3.5%過硫酸アンモニウム水溶液43部を添加し、重合を開始した。次に、滴下用プレエマルションの残部と3.5%過硫酸アンモニウム水溶液43部と2.5%亜硫酸水素ナトリウム水溶液40部を、240分間をかけて均一に滴下した。
 滴下終了後、80℃で60分間維持し、25%アンモニア水を添加することによってpHを9に調整し、重合を終了した。得られた反応液を室温まで冷却した後、300メッシュ(JISメッシュ、以下同じ)の金網で濾過することにより、樹脂エマルションを調製した。得られた樹脂エマルションにおける不揮発分量は40質量%であり、エマルション粒子の平均粒子径は150nmであり、エマルション粒子を構成している重合体全体のガラス転移温度は55℃であった。この樹脂エマルションを親水化処理剤および塗料用樹脂組成物として用いた。

 滴下ロート、撹拌機、窒素ガス導入管、温度計および還流冷却管を備えたフラスコ内に、脱イオン水1040部を仕込んだ。滴下ロートに、脱イオン水290部、乳化剤〔(株)ADEKA製、商品名:アデカリアソープSR-10〕の25%水溶液120部、グリセリンモノメタクリレート200部、メチルメタクリレート70部、シクロヘキシルメタクリレート350部、n-ブチルメタクリレート200部、2-エチルヘキシルアクリレート70部、n-ブチルアクリレート100部およびアクリル酸10部からなる滴下用プレエマルションを調製し、そのうち全重合性単量体成分の総量の6%にあたる85部をフラスコ内に添加し、ゆるやかに窒素ガスを吹き込みながら80℃まで昇温し、3.5%過硫酸アンモニウム水溶液43部を添加し、重合を開始した。次に、滴下用プレエマルションの残部と3.5%過硫酸アンモニウム水溶液43部と2.5%亜硫酸水素ナトリウム水溶液40部を、240分間をかけて均一に滴下した。
 滴下終了後、80℃で60分間維持し、25%アンモニア水を添加することによってpHを9に調整し、重合を終了した。得られた反応液を室温まで冷却した後、オキサゾリンポリマー〔(株)日本触媒製、商品名:エポクロス(登録商標)WS-700〕25部を添加し、300メッシュ(JISメッシュ、以下同じ)の金網で濾過することにより、樹脂エマルションを調製した。得られた樹脂エマルションにおける不揮発分量は40質量%であり、エマルション粒子の平均粒子径は170nmであり、エマルション粒子を構成している重合体全体のガラス転移温度は30℃であった。
実施例13
 滴下ロート、撹拌機、窒素ガス導入管、温度計および還流冷却管を備えたフラスコ内に、脱イオン水1040部を仕込んだ。滴下ロートに、脱イオン水290部、乳化剤〔(株)ADEKA製、商品名:アデカリアソープSR-10〕の25%水溶液120部、グリセリンモノメタクリレート100部、シクロヘキシルメタクリレート350部、n-ブチルメタクリレート200部、2-エチルヘキシルアクリレート330部、アクリル酸5部、メタクリル酸5部およびγ-メタクリロキシプロピルトリメトキシシラン10部からなる滴下用プレエマルションを調製し、そのうち全重合性単量体成分の総量の6%にあたる85部をフラスコ内に添加し、ゆるやかに窒素ガスを吹き込みながら80℃まで昇温し、3.5%過硫酸アンモニウム水溶液43部を添加し、重合を開始した。次に、滴下用プレエマルションの残部と3.5%過硫酸アンモニウム水溶液43部と2.5%亜硫酸水素ナトリウム水溶液40部を、240分間をかけて均一に滴下した。
 滴下終了後、80℃で60分間維持し、25%アンモニア水を添加することによってpHを9に調整し、重合を終了した。得られた反応液を室温まで冷却した後、ポリビニルピロリドンポリマー〔(株)日本触媒製、品番:K30〕100部を添加し、300メッシュ(JISメッシュ、以下同じ)の金網で濾過することにより、樹脂エマルションを調製した。得られた樹脂エマルションにおける不揮発分量は40質量%であり、エマルション粒子の平均粒子径は170nmであり、エマルション粒子を構成している重合体全体のガラス転移温度は0℃であった。
実施例14
 滴下ロート、撹拌機、窒素ガス導入管、温度計および還流冷却管を備えたフラスコ内に、脱イオン水1040部を仕込んだ。満下ロートに、脱イオン水145部、乳化剤〔(株)ADEKA製、商品名:アデカリアソープSR-10〕の25%水溶液60部、メチルメタクリレート150部、シクロヘキシルメタクリレート150部、n-ブチルメタクリレート100部、2-エチルヘキシルアクリレート95部およびアクリル酸5部からなる1段目滴下用プレエマルションを調製し、そのうち全重合性単量体成分の総量の6%にあたる85部をフラスコ内に添加し、ゆるやかに窒素ガスを吹き込みながら80℃まで昇温し、3.5%過硫酸アンモニウム水溶液43部を添加し、重合を開始した。次に、滴下用プレエマルションの残部と3.5%過硫酸アンモニウム水溶液21.5部と2.5%亜硫酸水素ナトリウム水溶液20部を120分間かけて均一に滴下した。
 滴下終了後、80℃で60分間維持し、引き続いて、脱イオン水145部、乳化剤〔(株)ADEKA製、商品名:アデカリアソープSR-10〕の25%水溶液60部、グリセリンモノメタクリレート100部、シクロヘキシルメタクリレート200部、n-ブチルメタクリレート95部、n-ブチルアクリレート100部およびアクリル酸5部からなる2段目のプレエマルションと3.5%過硫酸アンモニウム水溶液21.5部と2.5%亜硫酸水素ナトリウム水溶液20部とを120分間にわたって均一に滴下した。
 滴下終了後、80℃で60分間維持し、25%アンモニア水を添加することによってpHを9に調整し、重合を終了した。得られた反応液を室温まで冷却した後、ポリエチレングリコール〔(株)ADEKA製、商品名:PEG6000〕50部を添加し、300メッシュの金網で濾過することにより、樹脂エマルションを調製した。得られた樹脂エマルションにおける不揮発分量は40質量%であり、エマルション粒子の平均粒子径は170nmであり、エマルション粒子を構成している重合体全体のガラス転移温度は30℃であった。
実施例15
 滴下ロート、撹拌機、窒素ガス導入管、温度計および還流冷却管を備えたフラスコ内に、脱イオン水1040部を仕込んだ。滴下ロートに、脱イオン水290部、乳化剤〔(株)ADEKA製、商品名:アデカリアソープSR-10〕の25%水溶液120部、グリセリンモノメタクリレート100部、シクロヘキシルメタクリレート600部、n-ブチルメタクリレート80部、2-エチルヘキシルアクリレート110部、n-ブチルアクリレート100部およびアクリル酸10部からなる滴下用プレエマルションを調製し、そのうち全重合性単量体成分の総量の6%にあたる85部をフラスコ内に添加し、ゆるやかに窒素ガスを吹き込みながら80℃まで昇温し、3.5%過硫酸アンモニウム水溶液43部を添加し、重合を開始した。次に、滴下用プレエマルションの残部と3.5%過硫酸アンモニウム水溶液43部と2.5%亜硫酸水素ナトリウム水溶液40部を、240分間をかけて均一に滴下した。
 滴下終了後、80℃で60分間維持し、25%アンモニア水を添加することによってpHを9に調整し、重合を終了した。得られた反応液を室温まで冷却した後、ポリカルボン酸ポリマー〔(株)日本触媒製、品番:DL-40S〕50部を添加し、300メッシュ(JISメッシュ、以下同じ)の金網で濾過することにより、樹脂エマルションを調製した。得られた樹脂エマルションにおける不揮発分量は40質量%であり、エマルション粒子の平均粒子径は170nmであり、エマルション粒子を構成している重合体全体のガラス転移温度は30℃であった。
実施例16
 滴下ロート、撹拌機、窒素ガス導入管、温度計および還流冷却管を備えたフラスコ内に、脱イオン水1040部を仕込んだ。滴下ロートに、脱イオン水290部、乳化剤〔(株)ADEKA製、商品名:アデカリアソープSR-10〕の25%水溶液120部、グリセリンモノメタクリレート600部、メチルメタクリレート310部、アクリル酸30部、γ-メタクリロキシプロピルトリメトキシシラン30部および2-[2’-ヒドロキシ-5’-メタクリロイルオキシエチルフェニル]-2H-ベンゾトリアゾール30部からなる滴下用プレエマルションを調製し、そのうち全重合性単量体成分の総量の6%にあたる85部をフラスコ内に添加し、ゆるやかに窒素ガスを吹き込みながら80℃まで昇温し、3.5%過硫酸アンモニウム水溶液43部を添加し、重合を開始した。次に、滴下用プレエマルションの残部と3.5%過硫酸アンモニウム水溶液43部と2.5%亜硫酸水素ナトリウム水溶液40部を、240分間をかけて均一に滴下した。
 滴下終了後、80℃で60分間維持し、25%アンモニア水を添加することによってpHを9に調整し、重合を終了した。得られた反応液を室温まで冷却した後、オキサゾリンポリマー〔(株)日本触媒製、商品名:エポクロス(登録商標)WS-700〕50部を添加し、300メッシュ(JISメッシュ、以下同じ)の金網で濾過することにより、樹脂エマルションを調製した。得られた樹脂エマルションにおける不揮発分量は30質量%であり、エマルション粒子の平均粒子径は130nmであり、エマルション粒子を構成している重合体全体のガラス転移温度は71℃であった。
比較例1
 滴下ロート、撹拌機、窒素ガス導入管、温度計および還流冷却管を備えたフラスコ内に、脱イオン水1040部を仕込んだ。滴下ロートに、脱イオン水290部、乳化剤〔(株)ADEKA製、商品名:アデカリアソープSR-10〕の25%水溶液120部、2-エチルヘキシルアクリレート200部、n-ブチルアクリレート100部、メチルメタクリレート690部およびアクリル酸10部からなる滴下用プレエマルションを調製し、そのうち全重合性単量体成分の総量の6%にあたる85部をフラスコ内に添加し、ゆるやかに窒素ガスを吹き込みながら80℃まで昇温し、3.5%過硫酸アンモニウム水溶液43部を添加し、重合を開始した。次に、滴下用プレエマルションの残部と3.5%過硫酸アンモニウム水溶液43部と2.5%亜硫酸水素ナトリウム水溶液40部を、240分間をかけて均一に滴下した。
 滴下終了後、80℃で60分間維持し、25%アンモニア水を添加することによってpHを9に調整し、重合を終了した。得られた反応液を室温まで冷却した後、300メッシュ(JISメッシュ、以下同じ)の金網で濾過することにより、樹脂エマルションを調製した。得られた樹脂エマルションにおける不揮発分量は40質量%であり、エマルション粒子の平均粒子径は170nmであり、エマルション粒子を構成している重合体全体のガラス転移温度は30℃であった。この樹脂エマルションを親水化処理剤および塗料用樹脂組成物として用いた。
比較例2
 滴下ロート、撹拌機、窒素ガス導入管、温度計および還流冷却管を備えたフラスコ内に、脱イオン水1040部を仕込んだ。滴下ロートに、脱イオン水290部、乳化剤〔(株)ADEKA製、商品名:アデカリアソープSR-10〕の25%水溶液120部、2-エチルヘキシルアクリレート180部、n-ブチルアクリレート100部、メチルメタクリレート610部、2-ヒドロキシエチルメタクリレート100部およびアクリル酸10部からなる滴下用プレエマルションを調製し、そのうち全重合性単量体成分の総量の6%にあたる85部をフラスコ内に添加し、ゆるやかに窒素ガスを吹き込みながら80℃まで昇温し、3.5%過硫酸アンモニウム水溶液43部を添加し、重合を開始した。次に、滴下用プレエマルションの残部と3.5%過硫酸アンモニウム水溶液43部と2.5%亜硫酸水素ナトリウム水溶液40部を、240分間をかけて均一に滴下した。
 滴下終了後、80℃で60分間維持し、25%アンモニア水を添加することによってpHを9に調整し、重合を終了した。得られた反応液を室温まで冷却した後、300メッシュ(JISメッシュ、以下同じ)の金網で濾過することにより、樹脂エマルションを調製した。得られた樹脂エマルションにおける不揮発分量は40質量%であり、エマルション粒子の平均粒子径は170nmであり、エマルション粒子を構成している重合体全体のガラス転移温度は30℃であった。この樹脂エマルションを親水化処理剤および塗料用樹脂組成物として用いた。
実験例1
 各実施例または各比較例で得られた親水化処理剤100部に対し、親水性(水濡れ性)および耐水性を的確に評価することができるようにするために成膜助剤として2,2,4-トリメチル-1,3-ペンタンジオールモノイソブチレート〔チッソ(株)製、品番:CS-12〕とブチルセロソルブとを等質量で混合することによって得られた混合溶液10部を添加し、室温中で1日間養生することにより、試験用試料を調製した。
(1)アクリル樹脂板または金属板への塗布
 前記で得られた試験用試料を、JIS K6717(2006年)に準じてメチルメタクリレートを押出成形によって成形することによって得られた黒色アクリル樹脂板〔日本テストパネル(株)製、縦:75mm、横:150mm、厚さ:3mm〕または金属板としてアルミニウム板〔日本テストパネル(株)製、品番:A1050P(縦:75mm、横:150mm、厚さ:0.3mm)〕に5milアプリケーターで塗布し、100℃の熱風乾燥機にて10分間乾燥させることによって被膜(被膜の厚さ:約40μm)が形成された試験板を作製した。
(2)スレート板への塗布
 分散剤〔花王(株)製、商品名:デモールEP〕60部、分散剤〔第一工業製薬(株)製、商品名:ディスコートN-14〕50部、湿潤剤〔花王(株)製、商品名:エマルゲンLS-106〕10部、プロピレングリコール60部、脱イオン水210部、酸化チタン〔石原産業(株)製、品番:CR-95〕1000部、抑泡剤〔サンノプコ(株)製、商品名:ノプコ8034L〕10部およびガラスビーズ(直径:1mm)500部をホモディスパーで回転速度3000min-1にて60分間分散させることにより、白色ペーストを調製した。
 次に、アクリル樹脂エマルション〔(株)日本触媒製、商品名:アクリセットEX-41〕300部、前記で得られた白色ペースト135部、成膜助剤(ブチルセロソルブ15部、2,2,4-トリメチル-1,3-ペンタンジオールモノイソブチレート〔チッソ(株)製、品番:CS-12〕15部〕、黒色ペースト〔横浜化成(株)製、商品名:ユニラント88〕10部および抑泡剤〔サンノプコ(株)製、商品名:ノプコ8034L〕1.5部を混合することにより、ベースコート用塗料を調製した。
 JIS A5430(2004年)に準じ、スレート板〔日本テストパネル(株)製、縦:70mm、横:150mm、厚さ:6mm〕に、溶剤系シーラー〔エスケー化研(株)製、商品名:EXシーラー〕を乾燥重量が20g/m2となるようにエアスプレーにて塗装し、23℃にて24時間乾燥させた後、前記で得られたベースコート用塗料を5milアプリケーターで塗布し、100℃の熱風乾燥機で10分間乾燥させることにより、基材を作製した。
 前記で得られた基材に試験用試料を5milアプリケーターで塗布し、100℃の熱風乾燥機にて10分間乾燥させることによって被膜(被膜の厚さ:約40μm)が形成された試験板を作製した。
 前記で得られた各試験板を用いて以下の物性を調べた。その結果を表1に併記する。なお、物性において「×」の評価が1つでもあるものは、不合格であると判定される。
〔親水性(水濡れ性)〕
 試験板にシャワーで10秒間散水し、10秒間経過した時点で、試験板の被膜表面の状態を以下の評価基準に基づいて評価した。
[評価基準]
◎:被膜全面が完全に水で濡れている。
○:被膜のほぼ全面が水で濡れている。
△:被膜の一部が水をはじいている。
×:被膜全面が水をはじいている。
〔耐水性〕
 試験板のL値(L0)を色差計〔日本電色工業(株)製、商品名:分光式色差計SE-2000〕で測定し、さらにこの試験板を60℃に温調された温水中に240時間浸漬させた後、温水から引き上げ、キムタオル〔日本製紙クレシア(株)製〕で水分を拭き取り、1分間以内に前記色差計でL値(L1)を測定した。
 次に、L値の変化値を式:
   ΔL=(L1)-(L0
に基づいて求め、以下の評価基準に基づいて評価した。
[評価基準]
◎:ΔLが5未満
○:ΔLが5以上7未満
△:ΔLが7以上10未満
×:ΔLが10以上
実験例2
 分散剤〔花王(株)製、商品名:デモールEP〕60部、分散剤〔第一工業製薬(株)製、商品名:ディスコートN-14〕50部、湿潤剤〔花王(株)製、商品名:エマルゲンLS-106〕10部、プロピレングリコール60部、脱イオン水210部、酸化チタン〔石原産業(株)製、品番:CR-95〕1000部、抑泡剤〔サンノプコ(株)製、商品名:ノプコ8034L〕10部およびガラスビーズ(直径:1mm)500部をホモディスパーで回転速度3000min-1にて60分間分散させることにより、白色ペーストを調製した。
 次に、各実施例または各比較例で得られた樹脂エマルション300部、前記で得られた白色ペースト135部、成膜助剤(ブチルセロソルブ15部、2,2,4-トリメチル-1,3-ペンタンジオールモノイソブチレート〔チッソ(株)製、品番:CS-12〕15部〕、黒色ペースト〔横浜化成(株)製、商品名:ユニラント88〕10部および抑泡剤〔サンノプコ(株)製、商品名:ノプコ8034L〕1.5部を混合することにより、試験用塗料を調製した。
 JIS A5430(2004年)に準じ、スレート板〔日本テストパネル(株)製、縦:70mm、横:150mm、厚さ:6mm〕に、溶剤系シーラー〔エスケー化研(株)製、商品名:EXシーラー〕を乾燥重量が20g/m2となるようにエアスプレーにて塗装し、23℃にて24時間乾燥させた後、前記で得られた試験用塗料を5milアプリケーターで塗布し、室温で1週間乾燥させることによって被膜(被膜の厚さ:約40μm)が形成された試験板を作製した。
 前記で得られた試験板を用いて実験例1と同様にして親水性(水濡れ性)および耐水性を評価した。その結果を表1に併記する。
〔総合評価〕
 各評価において、◎を4点、○を2点、△を0点、×を-4点とし、各評価の点数を合計することにより、総合得点を求めた。その結果を表1に併記する。

 表1の実験例1に示された結果から、各実施例で得られた親水化処理剤および塗料用樹脂組成物は、いずれも、樹脂板、金属板およびスレート板に対し、優れた親水性(水濡れ性)および耐水性を付与するものであることがわかる。さらに、表1の実験例2に示された結果から、各実施例で得られた塗料用樹脂組成物を用いて調製されたベースコート用塗料は、いずれも、スレート板に対し、優れた親水性(水濡れ性)および耐水性を付与するものであることがわかる。
 本発明の親水化処理剤および塗料用樹脂組成物は、例えば、金属、ガラス、コンクリート、樹脂などの素材からなる基材の表面仕上げなどに好適に使用することができる。また、本発明の親水化処理剤および塗料用樹脂組成物からなる被膜が表面上に形成された親水性基材は、例えば、自動車、建築物、土木構造物、窯業系無機建材などの用途に好適に用いることができる。

Claims (13)

  1.  基材に親水性を付与するための親水化処理剤であって、2個以上の水酸基を有し、分子量が500以下である重合性二重結合含有単量体を含有する単量体成分を重合させてなる重合体を含有する親水化処理剤。
  2.  2個以上の水酸基を有し、分子量が500以下である重合性二重結合含有単量体を含有する単量体成分を乳化重合させてなる重合体を含むエマルション粒子を含有する請求項1に記載の親水化処理剤。
  3.  2個以上の水酸基を有し、分子量が500以下である重合性二重結合含有単量体が、式(I):

    (式中、R1は、水素原子またはメチル基、R2は、2個以上の水酸基を有する有機基を示す)
    で表わされる単量体である請求項1または2に記載の親水化処理剤。
  4.  式(I)において、R2が、-COOR3基、-OCOR3基、-OR3基、-CONHR3基、-CH2OR3基、-CH2OCOR3基、-CONHR3基、-CON(R3)2基または-NHCOR3基(R3は、2個以上の水酸基を有する有機基を示す)である請求項3に記載の親水化処理剤。
  5.  式(I)で表わされる単量体が、エステル部に2個以上の水酸基を有し、分子量が500以下である(メタ)アクリル酸エステルである請求項3または4に記載の親水化処理剤。
  6.  エステル部に2個以上の水酸基を有し、分子量が500以下である(メタ)アクリル酸エステルが、式(II):

    (式中、R1は、水素原子またはメチル基、R4は、炭素数1~4のアルキレン基を示す)
    で表わされる(メタ)アクリル酸エステルである請求項5に記載の親水化処理剤。
  7.  単量体成分が、さらに置換基を有していてもよいシクロアルキル基をエステル部に有する(メタ)アクリル酸シクロアルキルエステル、炭素数1~4のアルキル基をエステル部に有する(メタ)アクリル酸アルキルエステル、紫外線安定性単量体および紫外線吸収性単量体からなる群より選ばれた少なくとも1種の共重合性単量体を含有する請求項1~6のいずれかに記載の親水化処理剤。
  8.  単量体成分が、2個以上の水酸基を有し、分子量が500以下である重合性二重結合含有単量体3~30質量%および置換基を有していてもよい(メタ)アクリル酸(シクロ)アルキルエステル化合物10~97質量%を含有し、当該単量体成分の残部が2個以上の水酸基を有し、分子量が500以下である重合性二重結合含有単量体および置換基を有していてもよい(メタ)アクリル酸(シクロ)アルキルエステル化合物と共重合可能な他の単量体である請求項1~7のいずれかに記載の親水化処理剤。
  9.  2個以上の水酸基を有し、分子量が500以下である重合性二重結合含有単量体および置換基を有していてもよい(メタ)アクリル酸(シクロ)アルキルエステル化合物と共重合可能な他の単量体が、スチレン系単量体、カルボキシル基含有単量体、エポキシ基含有単量体およびシラン基含有単量体からなる群より選ばれた少なくとも1種である請求項8に記載の親水化処理剤。
  10.  エマルション粒子を構成する重合体のガラス転移温度が-30~80℃である請求項1~9のいずれかに記載の親水化処理剤。
  11.  請求項1~10のいずれかに記載の親水化処理剤からなる被膜が表面上に形成されてなる親水性基材。
  12.  請求項1~10のいずれかに記載の親水化処理剤を含有してなる塗料用樹脂組成物。
  13.  請求項12に記載の塗料用樹脂組成物からなる被膜が表面上に形成されてなる親水性基材。
