図1は、格子投影法を実施するための装置構成例を模式的に示す図である。図1に示すように、格子投影法では、板材表面に対して斜め上方から、光源、格子パターン(一般には線状パターン)を描いたスライド及び結像レンズを備えたプロジェクタを用いて、板材表面に格子パターンを投影する。そして、格子パターンの投影方向とは異なる方向から、2次元カメラを用いて、板材表面に投影された格子パターンを撮像する。この際、板材の表面形状が変化すると、板材表面の傾斜角度も変化し、カメラで撮像した撮像画像内の格子パターンのピッチ(一般には線状パターンを構成する各明線の間隔)は、前記板材表面の傾斜角度に応じて変化する。板材表面の傾斜角度と撮像画像内の格子パターンのピッチとの関係は、幾何学的に算出可能である。このため、撮像画像内の格子パターンのピッチを測定すれば、この測定結果と前記の関係とに基づき、板材表面の傾斜角度を算出可能である。そして、この算出した傾斜角度を積分すれば、板材の表面形状を算出することができる。
(a)LED光源から放出した光を明暗パターンとして用いる場合、LED光源は、複数のLEDを配置した基板と、その冷却機構(ヒートシンク、空冷ファン)とから構成できるため、非常に小型になり、10cm角程度の大きさで実現可能である。一方、出力がkWオーダーのメタルハライドランプを具備するプロジェクタを用いて明暗パターンを投影する場合、メタルハライドランプ自体の長さが20cm程度ある上に、このランプから放出された光を配光するリフレクタも大型になるため、光源は、コンパクトなものでも30cm角以上となり、とても大きい。
(b)LED光源から放出した光を明暗パターンとして用いる場合には、従来のスライドを具備するプロジェクタを用いる場合のように、スライドの暗部での光量のロス(例えば、線状パターンを投影する場合、半分の光量が無駄となる)が無いため、小さな入力電圧で従来と同じパターンを投影でき、効率的である。
(c)LED光源を構成するLEDとして、青色、緑色、赤色等の単一波長の光を放出するものを適宜選択可能である。例えば、圧延直後の高温状態の鋼板表面に明暗パターンを投影する場合、撮像手段の前に、LEDの放出波長付近の光のみを透過させるバンドパスフィルターを配置すれば、高温状態の鋼板表面から放出される輻射光の影響が最小限に抑えられた明暗パターンの画像を採取することが可能である。特に、高温状態の鋼板表面に明暗パターンを投影する場合には、青色の光を放出するLEDを適用することが効果的である。
(d)LEDは高速応答性を有するため、撮像手段として電子シャッター付き2次元カメラを用い、この電子シャッターと同期してLEDを点灯させれば、LEDの発熱を抑制することが可能である。
(e)LED光源から放出した光を明暗パターンとして用いる場合、各LEDから放出された光によって明暗パターンの明部が形成されるため、各LEDへの入力電力を調整(各LEDに通電する電流値を調整)することで、明暗パターンの明るさを場所によって容易に変更することが可能である。
なお、本発明における「縦方向及び横方向にそれぞれ所定のピッチで配置された複数のLEDを具備するLED光源」とは、マトリックス状に配置された複数のLED(縦方向に延びる直線上に所定のピッチで配置され、且つ、横方向に延びる直線上に所定のピッチで配置された複数のLED)を具備するLED光源と、縦方向及び横方向にそれぞれ所定のピッチで千鳥状に配置された複数のLEDを具備するLED光源との双方が含まれる。上記のマトリックス状に配置された複数のLEDを具備するLED光源には、横方向について、隙間無くLEDが配置されたLED光源(このLED光源から放出した光を明暗パターンとして用いる場合、明暗パターンは線状パターンとなる)も含まれる。
また、本発明における「所定のピッチで配置された複数のLED」とは、必ずしも全てのLEDが一定のピッチで配置されている必要はなく、部分的に他と異なるピッチで配置されているLEDを含んでいてもよい。ただし、後述するように、周波数解析法を適用して明暗パターンの明部の縦方向ピッチの分布を求めるためには、少なくとも縦方向には一定のピッチでLEDが配置されていることが好ましい。
また、本発明において、「設定ピッチ」とは、明暗パターンを投影する板材の表面形状が完全に平坦であると仮定した場合に、明暗パターンの明部の間隔を撮像方向に投影した値を意味する。特に、「縦方向設定ピッチ」とは、明暗パターンの縦方向に沿って隣接する明部同士(マトリックス状に配置された複数のLEDを具備するLED光源を用いる場合には、明暗パターンの縦方向に沿って直線状に隣接する明部同士を意味する。千鳥状に配置された複数のLEDを具備するLED光源を用いる場合には、明暗パターンの縦方向に沿って千鳥状に隣接する明部同士を意味する)の縦方向の間隔を意味する。また、「横方向設定ピッチ」とは、明暗パターンの横方向に沿って隣接する明部同士(マトリックス状に配置された複数のLEDを具備するLED光源を用いる場合には、明暗パターンの横方向に沿って直線状に隣接する明部同士を意味する。千鳥状に配置された複数のLEDを具備するLED光源を用いる場合には、明暗パターンの横方向に沿って千鳥状に隣接する明部同士を意味する)の横方向の間隔を意味する。
また、上記(2)の対策については、単純に線状パターンのピッチを大きくすると(図3(b)参照)、表面形状の測定分解能(空間分解能)が低下することにより、表面形状の測定精度ひいては平坦度の測定精度の劣化を招いてしまう。
例えば、撮像手段で取得したパターン画像の中央部が、明暗パターンの明部からの正反射光を受光する撮像手段の素子に対応する画素領域である場合、パターン画像の中央部における明部に対応するLEDに通電する電流値を最小にすることで、パターン画像において明暗パターンが潰れ難く、なお且つ、測定分解能が低下することなく、板材の表面形状ひいては平坦度を精度良く測定可能である。
なお、本発明における「正反射光を受光する明部に対応するLEDに通電する電流値を最小に設定する」とは、当該LED(正反射光を受光する明部に対応するLED)に通電する電流値を0に近づけるという意味ではなく、当該LEDの発光強度が他のLEDの発光強度よりも弱くなるように、LED光源が具備する各LEDに通電する電流値の中で、当該LEDに通電する電流値を最も小さな値に設定するという意味である。
(A)板材の表面に投影する明暗パターンとして、明部が縦方向及び横方向にそれぞれ所定の設定ピッチで千鳥状に配置された千鳥状パターンを用い、この千鳥状パターンの縦方向が板材の長手方向に沿い、横方向が板材の幅方向に沿うように板材の表面に投影する。
(B)千鳥状パターンの縦方向(板材の長手方向)に沿って延びる形状測定線上の画素を通って千鳥状パターンの横方向(板材の幅方向)に延び、明部の横方向設定ピッチの2倍以上の長さを有する直線上の画素濃度を平均化して、平均画素濃度を算出する。
(C)形状測定線に沿った前記平均画素濃度の分布を算出し、この平均画素濃度分布に基づき、形状測定線に沿った板材の表面形状を算出する。
(1)第1ステップ:縦方向及び横方向にそれぞれ所定のピッチで千鳥状に配置された複数のLEDを具備するLED光源から放出する光によって、明部が縦方向及び横方向にそれぞれ所定の設定ピッチで千鳥状に配置された千鳥状パターンを形成し、該千鳥状パターンの縦方向が前記板材の長手方向に沿い、該千鳥状パターンの横方向が前記板材の幅方向に沿うように、該千鳥状パターンを前記板材の表面に投影する。
(2)第2ステップ:前記千鳥状パターンの前記板材の表面での正反射光を受光し得る位置に前記撮像手段を配置し、該撮像手段で前記千鳥状パターンを撮像することでパターン画像を取得する。
(3)第3ステップ:前記取得したパターン画像内の所定の位置に、前記千鳥状パターンの縦方向に沿って延びる形状測定線を設定する。
(4)第4ステップ:前記形状測定線上の画素を通って前記千鳥状パターンの横方向に延び、前記明部の横方向設定ピッチの2倍以上の長さを有する直線上の画素濃度を平均化して、平均画素濃度を算出する。
(5)第5ステップ:前記形状測定線に沿った前記平均画素濃度の分布を算出する。
(6)第6ステップ:前記算出した平均画素濃度分布に基づき、前記形状測定線に沿った前記板材の表面形状を算出し、該算出した表面形状に基づき、前記板材の平坦度を演算する。
また、上記の好ましい方法によれば、以下に述べる利点も得られる。限られた面積の基板上に複数のLEDを配置してLED光源を作製する際には、一般に、LED駆動用の配線スペースの確保が問題となる。面積が限られた基板上で効率良く配線するには、複数のLEDをマトリックス状に配置し、縦方向又は横方向に沿って一直線上に並ぶ各LEDを直列接続することが望ましい。しかしながら、多数のLEDを直列接続すると、直列接続したLED全体の入力電圧が高すぎて、必要となる直流電源が高価になってしまう。また、前述のように、撮像手段として電子シャッター付き2次元カメラを用い、この電子シャッターと同期してLEDを点灯させる場合(LEDを点滅駆動させる場合)、この点滅駆動に用いるリレー等が耐電圧制限により存在しなくなるケースがあるという問題も生じる。上記の好ましい方法のように、LEDを千鳥状に配置すれば、縦方向又は横方向に沿って一直線上に並ぶLEDの個数を、マトリックス状に配置する場合の半分にすることができ、上記のような問題を回避し易くなる。例えば、LEDをマトリックス状に配置して縦方向にLEDを30個並べるのと同じ測定分解能を、LEDを千鳥状に配置する場合には縦方向にLEDを15個並べるだけで実現できる。青色LED30個を直列接続する場合、LED1個あたりの入力電圧は3~4Vなので、直列接続されたLED全体の入力電圧は90~120Vという高電圧となる。一方、半分の15個の場合には、LED全体の入力電圧も45~60Vと半分で済むため好都合である。
上記の式(1)において、xはパターン画像における千鳥状パターンの縦方向に沿った位置(板材の長手方向に沿った位置)を、θ(x)は板材の走行方向(水平方向)と板材の表面とが成す傾斜角度の分布を、αは板材の走行方向に垂直な方向(鉛直方向)と撮像手段による撮像方向とが成す角度を、βは板材の走行方向に垂直な方向(鉛直方向)と千鳥状パターンの投影方向とが成す角度を意味する。
<A-1.平坦度測定装置の全体構成>
図5は、本発明に係る平坦度測定方法を実施するための平坦度測定装置の概略構成例を示す模式図である。図6は、図5に示す平坦度測定装置の設置状況を表す模式図である。図5、図6に示すように、本実施形態の平坦度測定装置100は、明暗パターンとしての千鳥状パターンPを、千鳥状パターンPの縦方向が熱延鋼板Sの長手方向に沿い、千鳥状パターンPの横方向が熱延鋼板Sの幅方向に沿うように、長手方向に水平に走行する熱延鋼板Sの表面に投影するためのLED光源1と、熱延鋼板Sの幅よりも大きな撮像視野を有し、熱延鋼板Sの表面に投影された千鳥状パターンPを撮像しパターン画像を取得する撮像手段2と、撮像手段2で取得したパターン画像を解析する画像解析装置3とを備える。
図6に示すように、本実施形態の平坦度測定装置100が設置される仕上圧延機列出側の設置スペースは、熱延鋼板Sの長手方向に2.5m、鉛直方向に2.5mしかないため、熱延鋼板Sの長手方向に少なくとも1mの測定範囲(撮像視野)を確保するには、撮像手段2をLED光源1からの投影光の正反射光(千鳥状パターンPの正反射光)を受光し得る位置に配置しなければならない。本実施形態では、LED光源1を用いて、熱延鋼板Sに対して斜め上方から角度15°(鉛直方向と千鳥状パターンPの投影方向とが成す角度)で千鳥状パターンPを投影し、この投影した千鳥状パターンPを、撮像手段2を用いて、熱延鋼板Sに対して斜め上方から角度25°(鉛直方向と撮像方向とが成す角度)で撮像している。
図8は、本実施形態のLED光源1の概略構成を示す模式図である。図8に示すように、本実施形態のLED光源1は、青色の光を放出する複数のLED111を千鳥状に配置した基板11と、基板11の前面に配置した結像レンズ12(図5参照)と、冷却機構としてのヒートシンク13及び空冷ファン14と、LED111に電力を入力する直流電源15とを備えている。本実施形態では、5枚の基板11を熱延鋼板Sの幅方向に平行な方向に沿うように並べて、ヒートシンク13上に貼り付けている。1枚の基板ではなく5枚の基板11に分割してLED111を配置したのは、一部分のLED111に故障が生じた場合に、全てのLED111が配置されている基板全体を交換する必要がないようにするためである。つまり、故障が生じたLED111が配置された基板11だけを交換すれば良いようにするためである。また、本実施形態では、各基板11毎に電力を入力できるように、直流電源15も5つ備えられている。これにより、各基板11単独で入力電力を調整できるため、熱延鋼板Sの幅方向について、千鳥状パターンPの明るさを調整(変更)できる。なお、本実施形態では、各基板11毎に入力電力を調整できる例を示したが、本発明はこれに限るものではなく、例えば、各基板11の縦方向に一直線状に配置されたLED111毎に入力電力を調整できる構成にしたり、各LED111毎に入力電力を調整できる構成にすることも可能である。
一方、トリガ発生器16は、撮像手段2に向けても、TTLトリガを出力する。この撮像手段2に出力するTTLトリガは、前述したトランジスタリレー17へ出力するTTLトリガよりも1msecだけ出力タイミングが遅延し、パルス幅が4msecである。後述のように、本実施形態の撮像手段2としては、電子シャッター付きの2次元カメラが用いられており、トリガ発生器16から出力されたTTLトリガは、撮像手段2の電子シャッターをオン/オフするために用いられる。つまり、TTLトリガがオンのときには、電子シャッターが開き(千鳥状パターンPが撮像され)、TTLトリガがオフのときには、電子シャッターが閉じる(千鳥状パターンPが撮像されない)。
以上の構成により、基板11上に配置されたLED111の点灯タイミング及び点灯時間がそれぞれ、撮像手段2に設定された露光タイミング及び露光時間に同期することになるため、LED111を連続的に点灯する場合に比べて、LED111の発熱を抑制することが可能である。
本実施形態では、撮像手段2として、SVGAサイズの受光素子(横方向に788個の受光素子、縦方向に580画素の受光素子)を有し、毎秒40枚の画像信号をプログレッシブ方式で出力する電子シャッター付きの2次元CCDカメラを用いている。このCCDカメラは、外部からの同期信号により、複数台が同期して撮像可能とされている。本実施形態では、撮像手段2として、2台の前記CCDカメラ21、22を用いている。CCDカメラ21、22は、それぞれの撮像視野が互いに重複する部分を有するように並置しており、それぞれのレンズ絞り及びゲインの調整により、感度が1:4に設定されている(以下、適宜、感度が低い方のCCDカメラを低感度撮像手段21、感度が高い方のCCDカメラを高感度撮像手段22という)。
本実施形態の画像解析装置3は、汎用のパーソナルコンピュータ(CPU:クロック周波数2.4GHzのCore2Duoプロセッサ、OS:Windows(登録商標))に、後述するような処理を実行するためのプログラム(以下、平坦度解析プログラムという)がインストールされた構成である。画像解析装置3は、内蔵されたマルチチャンネル画像取り込みボードにより、低感度撮像手段21及び高感度撮像手段22から出力された画像信号を、256階調(8ビット)で同時にメモリ内に取り込むように構成されている。画像解析装置3のメモリ内に取り込まれた画像データ(パターン画像)は、平坦度解析プログラムによって解析され、解析結果としての平坦度測定値が、画像解析装置3のモニタ画面及び上位の制御装置(仕上圧延機等を制御する制御装置)に出力される。
画像解析装置3は、インストールされた平坦度解析プログラムによって、撮像手段2で撮像して取得したパターン画像に対し、図11に示す手順で処理を行う。以下、各処理について順次説明する
形状測定線を設定するに際しては、まず、高感度撮像手段22の撮像視野内に熱延鋼板Sが入ったか否かを判断する。具体的には、高感度撮像手段22によって取得したパターン画像の中央部に所定の領域を設け、この領域内の画素濃度が予め設定したしきい値を超えた場合に、高感度撮像手段22の撮像視野内に熱延鋼板Sが入ったと判断する。
高感度撮像手段22の撮像視野内に熱延鋼板Sが入ったと判断されれば、高感度撮像手段22によって取得したパターン画像において、パターン画像の横方向の分解能(本実施形態では、約2.3mm/画素)を考慮しつつ、熱延鋼板Sの製造最大幅である1650mmの範囲に亘り、板幅方向(パターン画像の横方向)に75mmピッチで、板長手方向(パターン画像の縦方向)に沿って延びる23本の形状測定線(図12の(a)において、1~23の番号を付した直線)を設定する。
本処理では、低輝度撮像手段21及び高輝度撮像手段22の双方でそれぞれ取得したパターン画像について、形状測定線上の画素を通って千鳥状パターンの横方向に延び、明部の横方向設定ピッチ(本実施形態では、横方向設定ピッチPW=40mm)の2倍以上の長さを有する直線上の画素濃度を平均化して、平均画素濃度を算出する。前述のように、本実施形態ではパターン画像の横方向の分解能は約2.3mm/画素であるため、画素濃度を平均化する直線の長さは、35画素以上であればよい。本実施形態では、各基板11の繋ぎ目に相当する画素領域で千鳥状パターンの明部の横方向の間隔が大きくなることも考慮し、画素濃度を平均化する直線の長さを60画素とし、各形状測定線に沿った平均画素濃度の分布を算出することにしている。また、各形状測定線のx座標(パターン画像における千鳥状パターンの縦方向に沿った位置)が画素単位で60~429の範囲についての平均画素濃度分布(つまり、370個の平均画素データ)を算出することにしている。
本処理では、高感度撮像手段22で取得したパターン画像内に設定した各形状測定線に沿った平均画素濃度分布において、濃度が飽和している画素数を計数する。具体的には、本実施形態では、濃度が250を超えていると、濃度が飽和していると考え、この画素数(濃度飽和画素数)を計数する。この結果、濃度飽和画素数が予め設定した所定のしきい値以上の場合には、低感度撮像手段21で取得したパターン画像内に設定した形状測定線に沿った平均画素濃度分布を使用する(後述するように、この平均画素濃度分布を使用して、形状測定線に沿った熱延鋼板Sの表面形状を算出する)。一方、濃度飽和画素数が予め設定したしきい値未満の場合には、高感度撮像手段22で取得したパターン画像内に設定した形状測定線に沿った平均画素濃度分布を使用する。具体的には、例えば、高感度撮像手段22で取得したパターン画像内に設定した番号6の形状測定線に沿った平均画素濃度分布において、濃度飽和画素数がしきい値以上の場合には、 低感度撮像手段21で取得したパターン画像内に設定した番号6の形状測定線に沿った平均画素濃度分布を使用することになる。また、例えば、高感度撮像手段22で取得したパターン画像内に設定した番号13の形状測定線に沿った平均画素濃度分布において、濃度飽和画素数がしきい値未満の場合には、 低感度撮像手段21で取得したパターン画像内に設定した番号13の形状測定線に沿った平均画素濃度分布を使用することになる。
本処理では、平坦度を測定する対象である熱延鋼板Sについて前述のように算出した形状測定線に沿った平均画素濃度分布に基づき、形状測定線に沿った千鳥状パターンPの明部の縦方向ピッチの分布pm(x)を算出する。
一方、水平に設置され平坦な表面形状を有する基準材に対しても、前述したのと同様の各処理を施し、基準材について取得したパターン画像における形状測定線に沿った平均画素濃度分布を算出する。そして、これら形状測定線に沿った平均画素濃度分布に基づき、形状測定線に沿った千鳥状パターンの明部の縦方向ピッチの分布pS(x)を予め算出しておく。
平均画素濃度分布に基づき明部の縦方向ピッチの分布pm(x)、pS(x)を算出する方法としては、種々の方法が考えられるが、本実施形態では、以下に説明する位相解析法を適用している。
平坦度を測定する対象である熱延鋼板Sについて得られた平均画素濃度分布をf(x)とする。このf(x)にフーリエ変換法等の周波数解析法を適用することにより、f(x)から、想定される千鳥状パターンの明部の縦方向ピッチの変動幅(例えば、-5%~+5%)に相当する空間周波数成分のみを抜き出すと、以下の式(9)で表される分布fS(x)が得られる。このfS(x)には、投影した千鳥状パターンの明部の縦方向ピッチの分布のみが周期的な成分として含まれているので、位相成分φ(x)を解析することで、縦方向ピッチの分布を求めることができる。
上記の式(1)において、xはパターン画像における千鳥状パターンの縦方向に沿った位置(板材の長手方向に沿った位置)を、θ(x)は水平方向と板材の表面とが成す傾斜角度の分布を、αは鉛直方向と撮像手段による撮像方向とが成す角度(本実施形態では25°)を、βは鉛直方向と千鳥状パターンの投影方向とが成す角度(本実施形態では15°)を意味する。
本処理では、まず、全ての形状測定線のうち、前述した判定により熱延鋼板Sの表面形状を正常に算出できた形状測定線を特定する。図12に示す例では、番号5~21の形状測定線において、熱延鋼板Sの表面形状が正常に算出できている(図12(b)参照)。
次に、熱延鋼板Sの表面形状が正常に算出できた形状測定線(番号5~21の形状測定線)のうち、最も板幅方向エッジ寄りの形状測定線(番号5及び21の形状測定線)よりも板幅方向に1本だけ内側の形状測定線(番号6及び20の形状測定線)を代表形状測定線L11、L15として選定する。
さらに、熱延鋼板Sの表面形状が正常に算出できた形状測定線(番号5~21の形状測定線)のうち、最も板幅方向エッジ寄りの形状測定線(番号5及び21の形状測定線)で区画される板幅方向の範囲をほぼ4等分する形状測定線(番号9、13及び17の形状測定線)も、代表形状測定線L12、L13、L14として選定する。
以上のようにして、計5本の代表形状測定線L11~L15を決定する。
本処理では、前述のようにして算出した各代表形状測定線L11~L15に沿った熱延鋼板Sの表面形状に基づき、急峻度を演算する。この急峻度の演算に際しては、まず、各代表形状測定線L11~L15に沿った一定の対象区間における表面長さと、その間の直線距離とに基づき、各代表形状測定線L11~L15での伸び率を算出する。そして、熱延鋼板Sの幅方向中央部の代表形状測定線L13での伸び率εCENTと、他の代表形状測定線L11、L12、L14、L15での伸び率εEDGEとの差である伸び差率Δεを算出する(前述した式(2)参照)。そして、この伸び差率Δεと前述した式(3)とに基づき、急峻度λを算出する。
図13は、急峻度を演算する方法を説明するための説明図である。代表形状測定線L11での伸び率εEDGEは、代表形状測定線L11に沿った熱延鋼板Sの表面形状S11の対象区間における表面長さと、その間の直線距離とに基づき、図中の計算式で算出する。同様に、代表形状測定線L13での伸び率εCENTは、代表形状測定線L13に沿った熱延鋼板Sの表面形状S13の対象区間における表面長さと、その間の直線距離とに基づき、図中の計算式で算出する。図13に示す例では、微小な測定ノイズの影響を抑制するため、対象区間を点P0~P12で12区間に分割し、折れ線近似することにより、表面形状S11及びS13の表面長さを計算している。そして、代表形状測定線L13での伸び率εCENTと、代表形状測定線L11での伸び率εEDGEとの差である伸び差率Δεを算出し、この伸び差率Δεと式(3)とに基づき、急峻度λを算出する。
本処理では、前述のようにして、熱延鋼板Sの長手方向に異なる複数の部位についての平坦度(急峻度)を順次測定し、予め設定した直近N(Nは2以上の整数)回の平坦度測定値が、それぞれ測定に成功したものであるか否かを判定する。本実施形態では、測定に成功したものであるか否かの判定を、全ての代表形状測定線に沿った熱延鋼板Sの表面形状を正常に算出できたか否かで判定している。つまり、全ての代表形状測定線に沿った熱延鋼板Sの表面形状を正常に算出できた場合に初めて、測定に成功した平坦度測定値であると判定している。代表形状測定線に沿った熱延鋼板Sの表面形状を正常に算出できたか否かは、前述のように、式(12)で算出される振幅A(x)の内、予め設定したしきい値未満の振幅となる画素数を計数し、その画素数が予め定めた個数よりも少なければ、熱延鋼板Sの表面形状を正常に算出できなかったと判定し、その画素数が予め定めた個数以上であれば、熱延鋼板Sの表面形状を正常に算出できたと判定している。
図14は、本実施形態のLEDを連続的に点灯した場合と、撮像手段に同期させて間欠的に点灯(周波数40Hz、点灯時間5msec)した場合のそれぞれにおけるLEDの温度上昇(到達温度)を評価した結果を示すグラフである。
図14に示すように、連続点灯の場合には、0.3W程度の入力電力でも、LED111は、100℃以上の高温となってしまう。一般に、LEDの耐熱温度は120℃程度であるので、連続点灯の場合には、LED111の寿命が著しく短くなる可能性がある。一方、本実施形態のように、間欠点灯する場合、温度上昇は最大電力の0.6W(瞬時値)を入力した場合でも、50℃程度と低く、発熱によるLED111の破損が防止される。
図15は、本実施形態の平坦度測定装置による傾斜角度測定精度を傾斜角度測定用サンプルを用いて検証した結果を示す。図15(a)は傾斜角度測定用サンプルの概略構成を示す平面図であり、図15(b)は傾斜角度測定用サンプルの概略構成を示す正面図であり、図15(c)は測定精度検証結果を示すグラフである。
図15(a)及び(b)に示すように、傾斜角度測定用サンプルは、板材としての塩ビ板の長手方向2箇所(回転軸a及びbの位置に相当する箇所)の傾斜角度を任意に設定できるように構成されており、各箇所で設定した傾斜角度は傾斜計(測定精度0.05°)を用いて測定した。次に、この傾斜角度測定用サンプルをテーブルローラー上に設置し、図5に示す平坦度測定装置100を用いて、上記2箇所の塩ビ板の傾斜角度を測定した。図15(c)の横軸は上記2箇所で設定した傾斜角度の差を、縦軸は平坦度測定装置100で測定した上記2箇所における塩ビ板幅方向中央部の傾斜角度の差を示す。
図16は、熱延鋼板S表面に投影する明暗パターンとして、従来のスライドを具備するプロジェクタによる線状パターンを用いた場合に得られるパターン画像例と、本実施形態のLED光源による千鳥状パターンを用いた場合に得られるパターン画像例を示す。図16(a)は、従来のスライドを具備するプロジェクタによる線状パターンを用いた場合のパターン画像例を示す。図16(b)は、本実施形態のLED光源による千鳥状パターンを用いた場合のパターン画像例であって、LED光源の全ての基板について同一の電力を入力した場合の例を示す。図16(b)は、本実施形態のLED光源による千鳥状パターンを用いた場合のパターン画像例であって、熱延鋼板Sの幅方向中央部に対応する基板の入力電力を、幅方向エッジ部に対応する基板の入力電力よりも低く設定した場合の例を示す。図16(a)~(c)のパターン画像は、いずれも高感度撮像手段22で取得したパターン画像である。また、図16(a)~(c)のパターン画像は、いずれも同じ材質、同じ寸法の熱延鋼板Sの定常部について取得したパターン画像である。
図18は、熱延鋼板S表面に投影する明暗パターンとして、前述した従来のスライドを具備するプロジェクタによる線状パターンを用いた場合の鋼板1コイル分全長の急峻度等の測定例を示す。図19は、熱延鋼板S表面に投影する明暗パターンとして、本実施形態のLED光源による千鳥状パターンを用いた場合の鋼板1コイル分全長の急峻度等の測定例を示す。図18(a)及び図19(a)は両エッジ近傍の代表形状測定線L11、L15について測定した急峻度の測定値を、図18(b)及び図19(b)は直近10回の平坦度測定値のうち測定に成功した回数を、図18(c)及び図18(c)は表面形状を正常に測定できた代表形状測定線の本数を示す。測定対象である熱延鋼板Sは、いずれの場合も同じ材質、同じ寸法であって、平坦度不良の発生した先端付近のものである。
図20は、本実施形態の平坦度測定装置100によって算出できる熱延鋼板Sの板幅測定値を評価した結果を示すグラフである。図20の横軸は実際の板幅を示し、縦軸は平坦度測定装置100による板幅測定値と実際の板幅との差を示す。平坦度測定装置100による板幅測定値とは、図12を参照して前述したように、熱延鋼板Sの表面形状が正常に算出できた形状測定線(図12に示す例では、番号5~21の形状測定線)のうち、最も板幅方向エッジ寄りの形状測定線(図12に示す例では、番号5及び21の形状測定線)同士の間隔を意味する。従って、平坦度測定装置100による板幅測定値は、各形状測定線のピッチと同様に、75mmピッチで算出されることになる。
表1に、同一鋼種の熱延鋼板Sに対して、前述した従来のスライドを具備するプロジェクタによる線状パターンを用いた場合と、本実施形態のLED光源による千鳥状パターンを用いた場合の測定安定性を比較した結果の一例を示す。鋼種に応じて熱延鋼板S表面の状況が異なるので、従来のプロジェクタによる線状パターンを用いた場合に表面形状測定成功率が低めであった鋼種と同一の鋼種について測定安定性を比較している。表1中の表面形状測定成功率、有効判定率は、それぞれ、熱延鋼板Sの各コイル毎に以下の式(14)、(15)で求めた値の平均値を示している。
表面形状測定成功率=(表面形状を正常に算出できた代表形状測定線の本数/1コイル全長についての撮像画像においてそれぞれ決定された代表形状測定線の総本数)×100 ・・・(14)
有効判定率=(平坦度測定に成功した回数/1コイル全長についての撮像画像数)×100 ・・・(15)
<B-1.LED光源の構成>
前述した第1実施形態では、複数のLEDを千鳥状に配置したLED光源を用いる形態について説明したが、本発明は、これに限るものではなく、複数のLEDをマトリックス状に配置したLED光源を用いることも可能である。
図21は、本実施形態のLED光源1Aの概略構成を示す模式図である。図21(a)はLED光源1Aの主要部の斜視図であり、図21(b)は各基板11上のLED111の配置例を示す図である。図21に示すように、本実施形態のLED光源1Aは、複数のLED111をマトリックス状に配置した5枚の基板11を備える点が、第1実施形態のLED光源1と異なる。本実施形態のLED111も、大きさが0.6mm角で、最大で0.6Wの出力が可能なものであり、絶縁されたアルミ製の基板11上に固定されて電気配線されている。各基板11上には、縦方向に7個(これら7個のLED111が直列接続されている)で、横方向に16個の合計112個のLED111が配置されているため、各基板11への入力電力は67.2W(=0.6W×112)である。LED111は、基板11の縦方向に10mmピッチで、横方向に1.1mmピッチでマトリックス状に配置されている。LED光源1Aのその他の構成は、第1実施形態のLED光源1と同様であるので説明を省略する。LED光源1の代わりに本実施形態のLED光源1Aを適用すること以外は、第1実施形態の平坦度測定装置100と同様の構成を有する平坦度測定装置を用いても、熱延鋼板Sの平坦度を精度良く測定可能である。
図22は、本実施形態のLED光源1Aを用いることにより得られるパターン画像の例を示す。図22(a)は平坦な表面形状を有する熱延鋼板Sについて得られるパターン画像の例を、図22(b)は中伸びが生じている熱延鋼板Sについて得られるパターン画像の例を示す。
図22に示すように、中伸びが生じている熱延鋼板Sについて得られるパターン画像の中央部における(代表形状測定線L13上における)明暗パターンの明部の縦方向ピッチは、平坦な表面形状を有する熱延鋼板Sについて得られるパターン画像の中央部(代表形状測定線L13上における)における明暗パターンの明部の縦方向ピッチから変化していることが分かる。このパターン画像に対して第1実施形態と同様の処理を行うことにより、第1実施形態と同様に、熱延鋼板Sの平坦度を精度良く測定可能である。
Claims (6)
- 長手方向に走行する板材の表面に明部及び暗部から構成される明暗パターンを投影し、前記板材の幅よりも大きな撮像視野を有する撮像手段で前記明暗パターンを撮像することでパターン画像を取得し、該取得したパターン画像を解析することにより前記板材の平坦度を測定する方法であって、
縦方向及び横方向にそれぞれ所定のピッチで配置された複数のLEDを具備するLED光源から放出する光によって、明部が縦方向及び横方向にそれぞれ所定の設定ピッチで配置された明暗パターンを形成し、該明暗パターンの縦方向が前記板材の長手方向に沿い、該明暗パターンの横方向が前記板材の幅方向に沿うように、該明暗パターンを前記板材の表面に投影することを特徴とする板材の平坦度測定方法。 - 前記明暗パターンの前記板材の表面での正反射光を受光し得る位置に前記撮像手段を配置し、
前記LED光源が具備する各LEDに通電する電流値のうち、前記撮像手段でその正反射光を受光する明部に対応するLEDに通電する電流値を最小に設定することを特徴とする請求項1に記載の板材の平坦度測定方法。 - 前記撮像手段として、露光タイミング及び露光時間を設定可能な電子シャッター付き2次元カメラを用い、
前記LEDの点灯タイミング及び点灯時間をそれぞれ、前記電子シャッター付き2次元カメラに設定された露光タイミング及び露光時間に同期させることを特徴とする請求項1又は2に記載の板材の平坦度測定方法。 - 縦方向及び横方向にそれぞれ所定のピッチで千鳥状に配置された複数のLEDを具備するLED光源から放出する光によって、明部が縦方向及び横方向にそれぞれ所定の設定ピッチで千鳥状に配置された千鳥状パターンを形成し、該千鳥状パターンの縦方向が前記板材の長手方向に沿い、該千鳥状パターンの横方向が前記板材の幅方向に沿うように、該千鳥状パターンを前記板材の表面に投影する第1ステップと、
前記千鳥状パターンの前記板材の表面での正反射光を受光し得る位置に前記撮像手段を配置し、該撮像手段で前記千鳥状パターンを撮像することで前記パターン画像を取得する第2ステップと、
前記取得したパターン画像内の所定の位置に、前記千鳥状パターンの縦方向に沿って延びる形状測定線を設定する第3ステップと、
前記形状測定線上の画素を通って前記千鳥状パターンの横方向に延び、前記明部の横方向設定ピッチの2倍以上の長さを有する直線上の画素濃度を平均化して、平均画素濃度を算出する第4ステップと、
前記形状測定線に沿った前記平均画素濃度の分布を算出する第5ステップと、
前記算出した平均画素濃度分布に基づき、前記形状測定線に沿った前記板材の表面形状を算出し、該算出した表面形状に基づき、前記板材の平坦度を演算する第6ステップとを含むことを特徴とする請求項1から3の何れかに記載の板材の平坦度測定方法。 - 前記LEDとして、前記板材から放出される輻射光のピーク波長とは異なる単一波長の光を放出するLEDを用い、
前記撮像手段の前に、前記LEDの放出波長近傍の光のみを透過させるバンドパスフィルターを配置することを特徴とする請求項1から4の何れかに記載の板材の平坦度測定方法。 - 粗圧延機で粗圧延された鋼片を仕上圧延機で圧延した後、冷却帯で冷却して鋼板を製造する方法であって、
請求項1から5の何れかに記載の平坦度測定方法によって、前記板材としての鋼板の平坦度を測定した結果に基づき、前記仕上圧延機列の圧延条件又は前記冷却帯での冷却条件を制御することを特徴とする鋼板の製造方法。
