一方、近年コスト低減要求が強く、軽量化のため軟質ポリウレタンフォームの低密度化が求められている。例えば、車両用途では燃費規制に対応する軽量化のための軟質ポリウレタンフォームの低密度化が求められている。
低密度化の要望に応えるため、発泡剤としての水の使用量は更に増加の傾向にある。水の使用量を増加させる(非特許文献1等)ことは、フォーム製造時の発生炭酸ガス量を増加させることができ、軟質ポリウレタンフォームの密度を低下させるには有効である。しかし一方では、フォームの密度が低下するとフォーム硬度が低下する。軟質ポリウレタンフォームの硬度を向上させる具体的技術としては、使用する架橋剤の使用量を上げる方法(非特許文献1)等があるが、このような方法では、軟質ポリウレタンフォームの伸びや引張強度のような機械物性が不十分である等の課題が残されており、硬度が向上し機械物性が維持される軟質ポリウレタンフォームが望まれている。
本発明は、これらの問題点を解決したポリオールの提供を目的とする。
ポリオール(a):活性水素含有化合物(H)のアルキレンオキサイド付加物であって、末端に位置する水酸基の40%以上が下記一般式(I)で表される1級水酸基含有基であるポリオキシアルキレンポリオール。
強度向上剤(b):エステル化合物、チオエステル化合物、リン酸エステル化合物及びアミド化合物からなる群から選ばれる少なくとも1種の化合物であって、2価以上の芳香族多価カルボン酸から誘導される化合物。
また、本発明のポリウレタンの製造方法は、ポリオール成分とイソシアネート成分とを反応させてポリウレタンを製造する方法において、ポリオール成分が上記ポリオール(PL)をポリオール成分の重量に対して10~100重量%含有することを要旨とする。
(1)ポリウレタン製造用ポリオール(PL)を用いて製造されたポリウレタンフォームは硬さが良好となる等、ポリウレタンの機械物性が向上する。
ポリオール(a):活性水素含有化合物(H)のアルキレンオキサイド付加物であって、末端に位置する水酸基の40%以上が下記一般式(I)で表される1級水酸基含有基であるポリオキシアルキレンポリオールである。
強度向上剤(b):エステル化合物、チオエステル化合物、リン酸エステル化合物及びアミド化合物からなる群から選ばれる少なくとも1種の化合物であって、2価以上の芳香族多価カルボン酸から誘導される化合物。
活性水素含有化合物(H)としては、水酸基含有化合物、アミノ基含有化合物、チオール基含有化合物、リン酸化合物及びこれらの2種以上の混合物が挙げられる。
(H)には、分子内に前記活性水素含有官能基を2種以上有する化合物も含まれる。
なお、(メタ)アクリレートとは、メタクリレート及び/又はアクリレートを意味し、以下において同様である。
リン酸化合物としては燐酸、亜燐酸及びホスホン酸等が挙げられる。
mは、(a)の粘度等の性状の観点から、50以下が好ましく、さらに好ましくは10以下である。
ポリオール(a)の粘度の観点から、p+q+rは1~400の整数が好ましく、さらに好ましくは1~200である。
例えば、(a)が上記一般式(II)で表される場合、末端に位置する水酸基含有基としては、上記一般式(I)で表される1級水酸基含有基と、r=0の時に見られる下記一般式(X)で表される2級水酸基含有基の2種類が考えられるが、(a)は上記一般式(II)中のrの値に関係なく、末端に位置する水酸基の40%以上が上記一般式(I)で表される1級水酸基含有基である。
(a)において、その末端の全水酸基に対して、上記一般式(I)で表される1級水酸基含有基が占める比率(これを本明細書中、1級水酸基率とする。以下において同様である)は、ポリオール(a)の全末端水酸基の量を基準として40%以上であり、(a)の反応性の観点から、好ましくは60%以上、さらに好ましくは65%以上である。1級水酸基率が40%未満の場合には、ポリオール成分としての反応性が不十分である。
<試料調製法>
測定試料約30mgを直径5mmのNMR用試料管に秤量し、約0.5mlの重水素化溶媒を加え溶解させる。その後、約0.1mlの無水トリフルオロ酢酸を添加し、分析用試料とする。上記重水素化溶媒としては、例えば、重水素化クロロホルム、重水素化トルエン、重水素化ジメチルスルホキシド及び重水素化ジメチルホルムアミド等であり、試料を溶解させることのできる溶媒を適宜選択する。
<NMR測定>
通常の条件で1H-NMR測定を行う。
上に述べた前処理の方法により、ポリオキシアルキレンポリオールの末端の水酸基は、添加した無水トリフルオロ酢酸と反応してトリフルオロ酢酸エステルとなる。その結果、1級水酸基が結合したメチレン基由来の信号は4.3ppm付近に観測され、2級水酸基が結合したメチン基由来の信号は5.2ppm付近に観測される(重水素化クロロホルムを溶媒として使用)。1級水酸基率は次の計算式により算出する。
1級水酸基率(%)=[a/(a+2×b)]×100
但し、式中、aは4.3ppm付近の1級水酸基の結合したメチレン基由来の信号の積分値;bは5.2ppm付近の2級水酸基の結合したメチン基由来の信号の積分値である。

yの範囲は、ポリウレタンの機械物性の観点から、0~0.04が好ましく、さらに好ましくは0~0.03、次にさらに好ましくは0~0.02である。

ポリオール(a)は、イソシアネートとの十分な反応性及び疎水性を持つという特徴がある。この(a)を用いて得られるポリウレタンは、ポリオールがポリウレタン製造時に反応性が高く、ポリウレタンの機械物性(硬さ、破断伸び、引張強度、引裂強度)と耐湿性が良好となる。

数式(3)を満たすポリオール(a)は、数式(1)を満たすときに比べて不飽和モノオール量が低減されており、このようなポリオール(a)を用いて製造したポリウレタンの機械物性は更に向上する。
上記式(1)及び(3)の左辺は、総不飽和度yである。
ところで、ポリオキシアルキレンポリオールの不飽和基は、この製造過程でエチレンオキサイド以外のアルキレンオキサイド(特にプロピレンオキサイド)が転移反応して生成するので、ポリオキシアルキレンポリオール中のエチレンオキサイド含有量が小さいほど不飽和度yが大きくなる傾向があり、分子量が大きい程不飽和度yが大きくなる傾向がある。したがって、エチレンオキサイド含有量が小さい、又は分子量が大きいポリオキシアルキレンポリオールは、式(1)及び(3)を満たすことが困難な傾向にある。
すなわち、式(1)又は(3)は、水酸基価x及びエチレンオキサイド含有量zに比べて、総不飽和度yが小さい領域を示すものである。なお、上記式(1)及び(3)は、実験的に見出した本発明の効果が得られる範囲を表したものである。
ポリオール(a)は、(J)にC3~12のアルキレンオキサイドを触媒(C)の存在下で開環付加重合させ下記一般式(XII)で表される活性水素化合物(K)とすることで得ることができる。また、必要により、その後、(K)の末端にEOを開環付加重合してもよい。(K)にEOを開環付加重合する際の方法は通常知られている条件で良く、特に触媒は限定されない。EOを(K)の末端に付加重合しない場合は、(K)が(a)であり、得られた(a)の水酸基価xと総不飽和度yが数式(1)の関係を満たすことが好ましい。
一般式(XII)中、R2、Z、A、p、q、mは、一般式(II)と同じであり、上述の物を同様に例示することができる。
例えば、(J)の具体例としては、(H)への、EO、PO及びブチレンオキサイド等の付加物が挙げられ、さらに具体的には、水のEO付加物、水のPO付加物、グリセリンのEO付加物、グリセリンのPO付加物、アンモニアのエチレンオキサイド付加物、アンモニアのプロピレンオキサイド付加物、水のEO・PO共重合付加物、水のPO・ブチレンオキサイド共重合付加物、グリセリンのEO・PO共重合付加物、グリセリンのEO・ブチレンオキサイド共重合付加物、グリセリンのPO・ブチレンオキサイド共重合付加物、アンモニアのエチレンオキサイド・プロピレンオキサイド共重合付加物、水のEO・PO・ブチレンオキサイドの共重合付加物及びグリセリンのEO・PO・ブチレンオキサイドの共重合付加物、アンモニアのEO・PO・ブチレンオキサイドの共重合付加物等が挙げられる。
例えば(K)は、(J)へのPO、ブチレンオキサイド等の付加物が挙げられる。
また、kは0~5の数を表す。
一般式(VIII)で表されるフェニル基又は置換フェニル基の具体例としては、フェニル基、ペンタフルオロフェニル基、p-メチルフェニル基、p-シアノフェニル基及びp-ニトロフェニル基等が挙げられ、好ましくは、フェニル基、ペンタフルオロフェニル基及びp-シアノフェニル基であり、さらに好ましくはフェニル基、ペンタフルオロフェニル基である。
重合体ポリオール(W)は、(a)中にポリマー粒子(P)が分散された重合体ポリオールである。
重合体ポリオール(W)は、(a)中でビニルモノマー(g)を公知の方法で重合して製造することができる。例えば、(a)中で、ラジカル重合開始剤の存在下、ビニルモノマー(g)が重合され、得られた(g)の重合体が安定分散されたものが挙げられる。重合方法の具体例としては、米国特許第3383351号明細書及び特公昭39-25737号公報等に記載の方法が挙げられる。
(g)としては、スチレン及び/又はアクリロニトリルが好ましい。
(1)1分子が有する芳香環の数が1個以上である。
(2)1分子が有するカルボキシル基の数が2個以上である。
(3)カルボキシル基が芳香環に直接結合している。
2価以上の芳香族多価カルボン酸の1分子が有するカルボキシル基の数は、2個以上であり、ポリウレタンの機械物性および成形時のハンドリング(粘度)の観点から、2~4個が好ましく、さらに好ましくは3~4個、次にさらに好ましくは3個である。
なお、(メタ)アクリレートとは、メタクリレート及び/又はアクリレートを意味し、以下において同様である。
(1)1分子が有するカルボキシル基が2個以上である。
(2)カルボキシル基が芳香環に直接結合していない。
一般式(XIII)において、mは1~10の整数を表す。
Tはm価以上の活性水素含有化合物からm個の活性水素をのぞいた残基であるが、強度向上剤のハンドリング及びポリウレタンフォームの機械物性(引張強度、引裂強度、圧縮硬さ)向上の観点から、Tに使用する活性水素含有化合物としては、水酸基含有化合物、アミノ基含有化合物、これらのAO付加物及び活性水素含有化合物とポリカルボン酸との縮合反応で得られるポリエステル化合物が好ましく、さらに好ましくはメタノール、エタノール、ブタノール、エチレングリコール、プロピレングリコール、グリセリン、ペンタエリスリトール、ソルビトール、ショ糖、ベンジルアルコール、フェノール、メチルアミン、ジメチルアミン、エチルアミン、ジエチルアミン、ブチルアミン、ジブチルアミン、フェニルアミン、ジフェニルアミン、これらのEO及び/又はPO付加物並びにこれら活性水素化合物とフタル酸及び/又はイソフタル酸との縮合物が好ましい。mは1~8が好ましい。
また、Tの式量は、ポリウレタンの機械物性向上およびポリオールとの相溶性の観点から、好ましくは48~3000、さらに好ましくは60~2500である。
なお本発明において、水酸基価はJISK-1557に準拠して測定される。
また、(b)の水酸基価が0であり且つ一般式(XIII)で表される場合は、一般式(XIII)中の全てのR10、Q及びTが水酸基を有しないことを意味する。
なお、(b)の芳香環濃度は、強度向上剤(b)1g中の芳香環のモル数を意味する。
強度向上剤(b)のカルボニルオキシ基(-COO-)濃度(mmol/g)は、成形時のハンドリング(ポリオール成分(b)の粘度)及び引張強度及び伸び物性の観点から、0.5~15が好ましく、さらに好ましくは1.0~12、次にさらに好ましくは1.5~10である。
ポリオール(PL)の重量を基準とする強度向上剤(b)の含有量は、引張強度及び伸び物性の観点から、0.1~90重量%が好ましく、さらに好ましくは0.5~80重量%、次にさらに好ましくは1~60重量%である。なお、本発明においては、使用する重合体ポリオールに強度向上剤(b)が含まれている場合も、ポリオール成分(PL)に(b)が含有されているものとして取り扱う。
なお、本発明においては、強度向上剤(b)に該当するものは、強度向上剤(b)として取り扱い、ポリオール(a)としては取り扱わないものとする。
すなわち、ポリオール成分とイソシアネート成分とを、必要により添加剤の存在下反応させて、発泡又は非発泡ポリウレタンを製造する際、ポリオール成分の少なくとも一部として、(PL)を使用する。
(PL)をポリウレタンの製造に用いるポリウレタンの製造方法としては、ポリオール成分とイソシアネート成分とを反応させてポリウレタンを製造する方法において、ポリオール成分が上記ポリオール(PL)をポリオール成分の重量に対して10~100重量%含有するポリウレタンの製造方法が含まれる。
脂肪族ポリイソシアネートとしては、C6~10の脂肪族ジイソシアネート等が挙げられる。具体例としては、1,6-ヘキサメチレンジイソシアネート、リジンジイソシアネート等が挙げられる。
芳香脂肪族ポリイソシアネートとしては、C8~12の芳香脂肪族ジイソシアネート等が挙げられる。具体例としては、キシリレンジイソシアネート、α,α,α’,α’-テトラメチルキシリレンジイソシアネート等が挙げられる。
変性ポリイソシアネートの具体例としては、ウレタン変性MDI、カルボジイミド変性MDI等が挙げられる。
ポリウレタンフォームを製造する場合には、発泡剤を使用する。
発泡剤としては、公知の発泡剤が使用でき、例えば、水、水素原子含有ハロゲン化炭化水素、低沸点炭化水素及び液化炭酸ガス等が挙げられ、2種以上を併用してもよい。
水素原子含有ハロゲン化炭化水素の具体例としては、塩化メチレンやHCFC(ハイドロクロロフルオロカーボン)タイプのもの(例えばHCFC-123及びHCFC-141b);HFC(ハイドロフルオロカーボン)タイプのもの(例えば、HFC-245fa及びHFC-365mfc)等が挙げられる。
低沸点炭化水素は、沸点が通常-5~70℃の炭化水素であり、その具体例としては、ブタン、ペンタン、シクロペンタンが挙げられる。
なお、上記及び以下において、部は重量部を意味する。
一例を示せば、まず、ポリオール成分及び必要により添加剤を所定量混合する。次いで、ポリウレタン低圧又は高圧注入発泡機又は撹拌機を使用して、この混合物とイソシアネート成分とを急速混合する。得られた混合液を密閉型もしくは開放型のモールド(金属製又は樹脂製)に注入し、ウレタン化反応を行わせ、所定時間硬化後、脱型してポリウレタンを得る。
図1に示した態様のように、容量2500mlの撹拌装置、温度制御装置、原料供給ライン(5)付きの反応槽(1)としてのステンレス製オートクレーブと、酸化マグネシウム(顆粒、直径2~0.1mm)を400部充填した反応塔(2)(ステンレス製円筒管、内径5.5cm、長さ30cmを2基使用)及び蒸留塔(3)(理論段数30段、ステンレス製円筒管、内径5.5cm、長さ2m)を、循環ライン(6)、(7)、(8)で接続した。
反応槽(1)に、グリセリンのPO付加物(水酸基価280)400gとトリス(ペンタフルオロフェニル)ボラン0.09gを仕込んだ後、オートクレーブ{反応槽(1)}と反応塔(2)及び循環ライン(6)、(7)、(8)内を0.005MPaまで減圧とした。原料供給ライン(5)を通じてPOを反応温度が50~60℃を保つように制御しながら連続的に液相に投入しつつ、ダイアフラムポンプを用いて反応槽(1)内の気相を5L/minの流量で、反応槽(1)→循環ライン(6)→反応塔(2)→循環ライン(7)→蒸留塔(3)→循環ライン(8)→反応槽(1)の順に循環させた。反応塔(2)を75℃、0.08~0.15MPaとなるように制御しながら副生低沸点化合物を連続的に酸化マグネシウムと接触させて高沸点化合物とし、蒸留塔(3)にてPOと分離する事で系外に除去した。分離した高沸点化合物は蒸留塔(3)の釜下ライン(4)から抜き取った。オートクレーブ{反応槽(1)}内液量が2000mlとなった時点でPOの投入を停止、気相循環を終了し、70℃で4時間熟成し、水を200g加え130~140℃で1時間加熱した。1時間加熱後、水を2時間かけて常圧留去したのち、引き続いてスチームを通入しながら圧力を30~50torrに保ちながら3時間かけて残りの水を減圧留去し液状のグリセリンPO付加物(a-1)を得た。
なお、原料として用いたグリセリンのPO付加物は既知の方法で合成されたもの、つまり、水酸化カリウムを触媒としてグリセリンにプロピレンオキサイドを所定量付加した後、触媒除去のため、水と合成珪酸塩(協和化学社製 キョーワード600)を加えて加熱処理後、ろ過、減圧脱水したものである。
図2に示した態様のように、容量2500mlの撹拌装置、温度制御装置、原料供給ライン(5)付きの反応槽(1)としてのステンレス製オートクレーブと、蒸留塔(3)(理論段数50段、ステンレス製円筒管、内径5.5cm、長さ3m)とを、循環ライン(6)、(8)で接続した。

図3に示した態様のように、2500mlの撹拌装置、温度制御装置、原料供給ライン(5)付きの反応槽(1)としてのステンレス製オートクレーブと、モレキュラーシーブ4Aを500部充填した吸着塔(9)(ステンレス製円筒管、内径5.5cm、長さ30cm)を、循環ライン(6)、(8)で接続した。
グリセリンのPO付加物(水酸基価280)400gとトリス(ペンタフルオロフェニル)ボラン0.09gを仕込んだ後、オートクレーブ{反応槽(1)}と吸着塔(9)及びライン(6)、(8)内を0.005MPaまで減圧とした。原料供給ライン(5)を通じてPOを反応温度が50~60℃を保つように制御しながら連続的に投入しつつ、ダイアフラムポンプを用いて反応槽(1)内の気相を5L/minの流量で、反応槽(1)→減圧ライン(6)→吸着塔(9)→循環ライン(8)→反応槽(1)の順に循環させた。吸着塔(9)を25℃、0.1~0.3MPaとなるように制御しながら副生低沸点化合物を連続的にモレキュラーシーブに吸着させ系外に除去した。オートクレーブ{反応槽(1)}内液量が2000mlとなった時点でPOの投入を停止、気相循環を終了し、70℃で4時間熟成し、水を200g加え130~140℃で1時間加熱した。1時間加熱後、水を2時間かけて常圧留去したのち、引き続いてスチームを通入しながら圧力を30~50torrに保ちながら3時間かけて残りの水を減圧留去し液状のグリセリンPO付加物(a-3)を得た。
なお、原料として用いたグリセリンのPO付加物は製造例1と同じ物を用いた。
図4に示した態様のように、2500mlの撹拌装置、温度制御装置、原料供給ライン(5)付きの反応槽(1)としてのステンレス製オートクレーブに、減圧ライン(10)を接続した。オートクレーブ{反応槽(1)}に、グリセリンのPO付加物(水酸基価280)400gとトリス(ペンタフルオロフェニル)ボラン0.09gとを仕込んだ後、原料供給ライン(5)を通じてPOを反応温度が50~60℃を保つように制御しながら投入した。但し、POの投入は10分間かけて投入した後、減圧ライン(10)より減圧(0.01MPa)とし、15分間低沸点の揮発成分を留去する工程を、20回繰り返して実施した。オートクレーブ{反応槽(1)}内液量が2000mlとなるまで投入した時点でPOの投入を停止し、70℃で4時間熟成し、水を200g加え130~140℃で1時間加熱した。1時間加熱後、水を2時間かけて常圧留去したのち、引き続いてスチームを通入しながら圧力を30~50torrに保ちながら3時間かけて残りの水を減圧留去し液状のグリセリンPO付加物(a-4)を得た。
なお、原料として用いたグリセリンのPO付加物は製造例1と同じ物を用いた。
グリセリンのPO付加物(水酸基価280)400gを用いる代わりに、グリセリンのPO付加物(水酸基価168)666gを用いる以外は、製造例1と同様の方法で合成し、液状のグリセリンPO付加物(a-5)を得た。
なお、原料として用いたグリセリンのPO付加物(水酸基価168)は既知の方法で合成されたもの、つまり、水酸化カリウムを触媒としてグリセリンにプロピレンオキサイドを所定量付加した後、触媒除去のため、水と合成珪酸塩(協和化学社製 キョーワード600)を加えて加熱処理後、ろ過、減圧脱水したものである。
図2に示した態様のように、容量2500mlの撹拌装置、温度制御装置、原料供給ライン(5)付きの反応槽(1)としてのステンレス製オートクレーブと、酸化マグネシウム(顆粒、直径2~0.1mm)を400部充填した反応塔(2)(ステンレス製円筒管、内径5.5cm、長さ30cmを2基使用)、及び、蒸留塔(3)(理論段数30段、ステンレス製円筒管、内径5.5cm、長さ2m)を、循環ライン(6)、(7)、(8)で接続した。
反応槽(1)に、グリセリンのPO付加物(水酸基価280)400gとトリス(ペンタフルオロフェニル)ボラン0.09gを仕込んだ後、オートクレーブ{反応槽(1)}と反応塔(2)及び循環ライン(6)、(7)、(8)内を0.005MPaまで減圧とした。原料供給ライン(5)を通じてPOを反応温度が50~60℃を保つように制御しながら連続的に液相に投入しつつ、ダイアフラムポンプを用いてオートクレーブ{反応槽(1)}内の気相を5L/minの流量で、反応槽(1)→循環ライン(6)→反応塔(2)→循環ライン(7)→蒸留塔(3)→循環ライン(8)→反応槽(1)の順に循環させた。反応塔(2)を75℃、0.08~0.15MPaとなるように制御しながら副生低沸点化合物を連続的に酸化マグネシウムと接触させて高沸点化合物とし、蒸留塔(3)にてPOと分離する事で系外に除去した。分離した高沸点化合物は蒸留塔(3)の釜下ライン(4)から抜き取った。オートクレーブ{反応槽(1)}内液量が1920mlとなった時点でPOの投入を停止、気相循環を終了し、70℃で4時間熟成し、水を170g加え130~140℃で1時間加熱した。水を2時間かけて常圧留去した後、水酸化カリウム2gを加え130~140℃にてスチームを通入しながら圧力を30~50torrに保ちながら残りの水を減圧留去した。引き続き、原料供給ライン(5)を通じてEO80gを反応温度が130~140℃を保つように制御しながら2時間かけて投入した後、2時間熟成した。90℃まで冷却した後、12gのキョーワード600(協和化学社製;合成珪酸塩)と水40gを加え1時間処理した。オートクレーブ{反応槽(1)}より取り出した後、1ミクロンのろ紙を用いてろ過した後、減圧脱水し、液状のグリセリンPOEO付加物(a-6)を得た。
なお、原料として用いたグリセリンのPO付加物は製造例1と同じ物を用いた。
グリセリンのPO付加物(水酸基価280)400gを用いる代わりに、グリセリンのPO付加物(水酸基価168)666gを用いる以外は、製造例6と同様の方法で合成し、液状のグリセリンPOEO付加物(a-7)を得た。
なお、原料として用いたグリセリンのPO付加物は製造例5と同じ物を用いた。
グリセリンのPO付加物(水酸基価280)400gを用いる代わりに、グリセリンのPO付加物(水酸基価280)240gを用いる以外は、製造例1と同様の方法で合成し、液状のグリセリンPO付加物(a-8)を得た。
グリセリンのPO付加物(水酸基価280)400gを用いる代わりに、グリセリンのPO付加物(水酸基価168)400gを用いる以外は、製造例2と同様の方法で合成し、液状のグリセリンPO付加物(a-9)を得た。
なお、原料として用いたグリセリンのPO付加物は製造例5と同じ物を用いた。
グリセリンのPO付加物(水酸基価280)400gを用いる代わりに、プロピレングリコールのPO付加物(水酸基価280)400gを用いること以外は、製造例2と同様の方法で合成し、液状のプロピレングリコールPO付加物(a-10)を得た。
なお、プロピレングリコールのPO付加物(水酸基価280)は既知の方法で合成されたもの、つまり、水酸化カリウムを触媒としてプロピレングリコールにプロピレンオキサイドを所定量付加した後、触媒除去のため、水と合成珪酸塩(協和化学社製 キョーワード600)を加えて加熱処理後、ろ過、減圧脱水したものである。
グリセリンのPO付加物(水酸基価280)400gを用いる代わりに、プロピレングリコールのPO付加物(水酸基価168)666gを用いること以外は、製造例2と同様の方法で合成し、液状のプロピレングリコールPO付加物(a-11)を得た。

グリセリンのPO付加物(水酸基価280)400gを用いる代わりに、プロピレングリコールのPO付加物(水酸基価280)400gを用い、「オートクレーブ{反応槽(1)}内液量が1920mlとなった時点でPOの投入を停止」の代わりに、「オートクレーブ{反応槽(1)}内液量が1400mlとなった時点でPOの投入を停止」すること、及び、「EO80g」の代わりに「EO600g」とする以外は製造例6と同様の方法で合成し、液状のプロピレングリコールPOEO付加物(a-12)を得た。
なお、プロピレングリコールのPO付加物(水酸基価280)は製造例10と同じ物を用いた。
グリセリンのPO付加物(水酸基価280)400gを用いる代わりに、ペンタエリスリトールのPO付加物(水酸基価280)267gを用い、「オートクレーブ{反応槽(1)}内液量が1920mlとなった時点でPOの投入を停止」の代わりに「オートクレーブ{反応槽(1)}内液量が1840mlとなった時点でPOの投入を停止」すること、及び「EO80g」の代わりに、「EO160g」とすること以外は、製造例6と同様の方法で合成し、液状のペンタエリスリトールPOEO付加物(a-13)を得た。
なお、ペンタエリスリトールPO付加物(水酸基価280)は既知の方法で合成されたもの、つまり、水酸化カリウムを触媒としてプロピレングリコールにプロピレンオキサイドを所定量付加した後、触媒除去のため、水と合成珪酸塩(協和化学社製 キョーワード600)を加えて加熱処理後、ろ過、減圧脱水したものである。
ペンタエリスリトールのPO付加物(水酸基価280)267gを用いる代わりに、ペンタエリスリトールのPO付加物(水酸基価160)466gを用いること以外は、製造例13と同様の方法で合成し、液状のペンタエリスリトールPOEO付加物(a-14)を得た。
なお、ペンタエリスリトールPO付加物(水酸基価160)は既知の方法で合成されたもの、つまり、水酸化カリウムを触媒としてプロピレングリコールにプロピレンオキサイドを所定量付加した後、触媒除去のため、水と合成珪酸塩(協和化学社製 キョーワード600)を加えて加熱処理後、ろ過、減圧脱水したものである。
ペンタエリスリトールのPO付加物(水酸基価280)400gを用いる代わりに、ペンタエリスリトールのPO付加物(水酸基価280)200gを用いること以外は、製造例13と同様の方法で合成し、液状のペンタエリスリトールPOEO付加物(a-15)を得た。
ペンタエリスリトールのPO付加物(水酸基価280)200gを用いる代わりに、ペンタエリスリトールのPO付加物(水酸基価160)350gを用いること以外は、製造例15同様の方法で合成し、液状のペンタエリスリトールPOEO付加物(a-16)を得た。
なお、ペンタエリスリトールのPO付加物(水酸基価160)は製造例14と同じ物を用いた。
図5に示した態様のように、2500mlの撹拌装置、温度制御装置、原料供給ライン(5)付きの反応槽(1)としてのステンレス製オートクレーブに、グリセリン61gと水酸化カリウム4.0gを仕込んだ後、原料供給ライン(5)を通じてPOを反応温度が90~100℃を保つように制御しながら投入した。但し、POの投入は6時間かけて連続して実施した。オートクレーブ{反応槽(1)}内液量が2000mlとなるまで投入した後、100℃で3時間熟成した。次に、30gの合成珪酸塩(キョーワード600、協和化学製)と水40gを加えて90℃で1時間処理した。オートクレーブ{反応槽(1)}より取り出した後、1ミクロンのフィルターで濾過した後2時間脱水し、液状のグリセリンPO付加物(n-1)を得た。
グリセリン61gの代わりにプロピレングリコール72gを用いること以外は製造例18と同様の方法でグリセリンPO付加物(n-2)を得た。
従来技術であるポリオキシアルキレンポリオールが満足する特許文献4(特許3688667号公報)記載の式1(下記、数式(4))についての検証結果も記載した。
数式(4)は水酸基当量wと不飽和度yの関係を表す式であり、本発明における数式(1)、(3)に対応する形、つまり、(S)の水酸基価xと不飽和度yの関係式に変形すると数式(4’)となる。

製造例19と同様のオートクレーブに、グリセリンPO付加物(三洋化成工業株式会社製 サンニックスGP-1500;数平均分子量1500、水酸基価112.0)1モル、無水フタル酸6モル及びアルカリ触媒(N-エチルモルフォリン)0.020モルを仕込み、窒素雰囲気下、0.20MPa、120±10℃で1時間反応させハーフエステル化を行った。その後EO6モルを120±10℃、圧力0.50MPa以下となるよう制御しながら、5時間かけて滴下した後、120±10℃で1時間熟成した。熟成終了後、アルカリ触媒を0.1MPaにて1時間減圧除去して、強度向上剤(b-2)を得た。(b-2)の測定値は次の通り。水酸基価(mgKOH/g)=63.5、芳香環濃度(mmol/g)=2.3。

製造例19と同様のオートクレーブに、グリセリンPO付加物(三洋化成工業株式会社製 サンニックスGP-1500;数平均分子量1500、水酸基価112.0)1モル、無水フタル酸6モル及びアルカリ触媒(N-エチルモルフォリン)0.020モルを仕込み、窒素雰囲気下、0.20MPa、120±10℃で1時間反応させハーフエステル化を行った。その後EO6モルを120±10℃、圧力0.50MPa以下となるよう制御しながら、5時間かけて滴下した後、120±10℃で1時間熟成した。室温まで冷却し、無水トリメリット酸1モルを仕込み、0.20MPa、120±10℃にて、1時間エステル化を行った後、EO2モルを120±10℃、圧力0.5MPa以下となるよう制御しながら、2時間かけて滴下した後、120±10℃で1時間熟成した。熟成終了後、アルカリ触媒を0.1MPaにて1時間減圧除去して、強度向上剤(b-9)を得た。(b-9)の測定値は次の通り。
水酸基価(mgKOH/g)=74.4、芳香環濃度(mmol/g)=2.3。
製造例19と同様のオートクレーブに、グリセリンPO付加物(三洋化成工業株式会社製 サンニックスGP-1500;数平均分子量1500、水酸基価112.0)1モル、無水フタル酸6モル及びアルカリ触媒(N-エチルモルフォリン)0.020モルを仕込み、窒素雰囲気下、0.20MPa、120±10℃で1時間反応させハーフエステル化を行った。その後EO6モルを120±10℃、圧力0.50MPa以下となるよう制御しながら、5時間かけて滴下した後、120±10℃で1時間熟成した。室温まで冷却し、無水トリメリット酸3モルを仕込み、0.20MPa、120±10℃にて、1時間エステル化を行った後、EO6モルを120±10℃、圧力0.5MPa以下となるよう制御しながら、2時間かけて滴下した後、120±10℃で1時間熟成した。熟成終了後、アルカリ触媒を0.1MPaにて1時間減圧除去して、強度向上剤(b-10)を得た。(b-10)の測定値は次の通り。
水酸基価(mgKOH/g)=94.1、芳香環濃度(mmol/g)=2.5。
製造例19と同様のオートクレーブに、グリセリンPO付加物(a-1)1モル、無水フタル酸3モル及びアルカリ触媒(N-エチルモルフォリン)0.020モルを仕込み、窒素雰囲気下、0.20MPa、120±10℃で1時間反応させハーフエステル化を行った。その後EO3モルを120±10℃、圧力0.50MPa以下となるよう制御しながら、5時間かけて滴下した後、120±10℃で1時間熟成した。室温まで冷却し、無水トリメリット酸1モルを仕込み、0.20MPa、120±10℃にて、1時間エステル化を行った後、EO2モルを120±10℃、圧力0.5MPa以下となるよう制御しながら、2時間かけて滴下した後、120±10℃で1時間熟成した。熟成終了後、アルカリ触媒を0.1MPaにて1時間減圧除去して、強度向上剤(b-11)を得た。(b-11)の測定値は次の通り。
水酸基価(mgKOH/g)=58.2、芳香環濃度(mmol/g)=1.0。
製造例19と同様のオートクレーブに、グリセリンPO付加物(三洋化成工業株式会社製 サンニックスPP-1200;数平均分子量1200、水酸基価93.5)1モル、無水フタル酸4モル及びアルカリ触媒(N-エチルモルフォリン)0.020モルを仕込み、窒素雰囲気下、0.20MPa、120±10℃で1時間反応させハーフエステル化を行った。その後EO4モルを120±10℃、圧力0.50MPa以下となるよう制御しながら、5時間かけて滴下した後、120±10℃で1時間熟成した。熟成終了後、アルカリ触媒を0.1MPaにて1時間減圧除去して、強度向上剤(b-12)を得た。(b-12)の測定値は次の通り。水酸基価(mgKOH/g)=57.0、芳香環濃度(mmol/g)=2.0

製造例19と同様のオートクレーブに、グリセリンPO付加物(三洋化成工業株式会社製 サンニックスPP-1200;数平均分子量1200、水酸基価93.5)1モル、無水フタル酸2モル及びアルカリ触媒(N-エチルモルフォリン)0.020モルを仕込み、窒素雰囲気下、0.20MPa、120±10℃で1時間反応させハーフエステル化を行った。室温まで冷却し、グリセリンPO付加物(三洋化成工業株式会社製 サンニックスPP-2000;数平均分子量2000、水酸基価56.0)2モル、テトラブトキシチタネート0.03モルを仕込み、140±10℃で窒素気流下に生成する水を留去しながら5時間反応させて、強度向上剤(b-14)を得た。(b-14)の測定値は次の通り。水酸基価(mgKOH/g)=20.1、芳香環濃度(mmol/g)=0.4
製造例19と同様のオートクレーブに、エチレングリコールを1モル、無水トリメリット酸2モル、触媒としてトリエチルアミン2.2モル、溶媒としてTHF(テトラヒドロフラン)を2モル仕込み、窒素雰囲気下80±10℃で2時間ハーフエステル化を行った。この後、R1構成原料としてEO4モルを80±10℃、0.5MPaで1時間かけて滴下した後、1時間熟成した。熟成終了後、触媒を0.1MPaにて1時間減圧除去し、強度向上剤(b-15)を得た。(b-15)の測定値は次の通り。水酸基価(mgKOH/g)=371.5、芳香環濃度(mmol/g)=2.7
製造例19と同様のオートクレーブにポリエチレングリコール(三洋化成工業株式会社製 PEG-200;数平均分子量200、水酸基価560)を1モル、無水トリメリット酸1モル、触媒としてN-エチルモルフォリン0.02モル、溶媒としてTHFを2モル仕込み、窒素雰囲気下80±10℃で2時間ハーフエステル化を行った。この後、R1構成原料としてEO2モルを80±10℃、0.5MPa以下となるよう制御しながら2時間掛けて滴下し、3時間熟成した。熟成後、80±10℃、10kPaで触媒及び溶媒の留去を行い強度向上剤(b-16)を得た。(b-16)の測定値は次の通り。水酸基価(mgKOH/g)=350.6、芳香環濃度(mmol/g)=2.1
無水トリメリット酸1モル及びEO2モルの代わりに、無水トリメリット酸2モル及びEO4モルを用いること以外は製造例34と同様の方法で強度向上剤b-17を得た。(b-17)の測定値は次の通り。水酸基価(mgKOH/g)=295.3、芳香環濃度(mmol/g)=2.6
無水トリメリット酸の代わりに、無水ピロメリット酸を用い、EO4モルの代わりにEO6モル用いること以外は製造例35と同様の方法で強度向上剤b-18を得た。(b-18)の測定値は次の通り。水酸基価(mgKOH/g)=374.0、芳香環濃度(mmol/g)=2.2
ポリエチレングリコールの代わりに、プロピレングリコールPOEO付加物(三洋化成工業株式会社製 PL-910;数平均分子量900、水酸基価124)を用いること以外は製造例35と同様の方法で強度向上剤b-19を得た。(b-19)の測定値は次の通り。水酸基価(mgKOH/g)=152.8、芳香環濃度(mmol/g)=1.5
撹拌装置、温度制御装置、圧力制御装置、冷却器、トラップ、液循環ポンプを備えた反応器にポリテトラメチレングリコール(三菱化学株式会社製 PTMG-1000;数平均分子量1000、水酸基価112)を1モル、無水トリメリット酸1モル、触媒としてN-エチルモルフォリン0.02モル、溶媒としてトルエンを5モル仕込み、窒素雰囲気下80±10℃、0.1MPaで2時間ハーフエステル化を行った。この後、R1構成原料としてベンジルクロライドを2モル加え95±5℃、0.06MPaとなるよう制御しながら6時間反応した。反応中は揮発するトルエンと水を冷却器で凝縮し、トラップで分離したトルエンを再度反応器に戻すことを連続して行った。反応後、80±10℃、10kPaで触媒及び溶媒の留去を行い、強度向上剤b-20を得た。(b-20)の測定値は次の通り。水酸基価(mgKOH/g)=0、芳香環濃度(mmol/g)=3.4
撹拌装置、温度制御装置、圧力制御装置、冷却器、トラップ、液循環ポンプを備えた反応器にポリエチレングリコール(三洋化成工業株式会社製 PEG-200;数平均分子量200、水酸基価560)を1モル、無水トリメリット酸1モル、触媒としてN-エチルモルフォリン0.02モル、溶媒としてトルエンを5モル仕込み、窒素雰囲気下80±10℃、0.1MPaで2時間ハーフエステル化を行った。この後、R1構成原料としてベンジルアミンを2モル加え95±5℃、0.06MPaとなるよう制御しながら6時間反応した。反応中は揮発するトルエンと水を冷却器で凝縮し、トラップで分離したトルエンを再度反応器に戻すことを連続して行った。反応後、80±10℃、10kPaで触媒及び溶媒の留去を行い強度向上剤b-21を得た。(b-21)の測定値は次の通り。水酸基価(mgKOH/g)=98.4、芳香環濃度(mmol/g)=5.3
ベンジルアミンの代わりに、ベンジルチオールを用いること以外は製造例39と同様の方法で強度向上剤b-22を得た。(b-22)の測定値は次の通り。水酸基価(mgKOH/g)=92.9、芳香環濃度(mmol/g)=5.0
製造例19と同様のオートクレーブに、グリセリンPO付加物(三洋化成工業株式会社製 サンニックスGP-3000;数平均分子量3000、水酸基価56.0)1モル、無水フタル酸1モル及びアルカリ触媒(N-エチルモルフォリン)0.020モルを仕込み、窒素雰囲気下、0.20MPa、120±10℃で1時間反応させハーフエステル化を行った。その後PO1モルを120±10℃、圧力0.50MPa以下となるよう制御しながら、5時間かけて滴下した後、120±10℃で1時間熟成した。熟成終了後、アルカリ触媒を0.1MPaにて1時間減圧除去して、強度向上剤(m-1)を得た。(m-1)の測定値は次の通り。水酸基価(mgKOH/g)=52.7、芳香環濃度(mmol/g)=0.3。
製造例19と同様のオートクレーブに、グリセリンPO付加物(三洋化成工業株式会社製 サンニックスGP-1500;数平均分子量1500、水酸基価112.0)1モル、無水フタル酸9モル及びアルカリ触媒(N-エチルモルフォリン)0.020モルを仕込み、窒素雰囲気下、0.20MPa、120±10℃で1時間反応させハーフエステル化を行った。その後EO9モルを120±10℃、圧力0.50MPa以下となるよう制御しながら、5時間かけて滴下した後、120±10℃で1時間熟成した。室温まで冷却し、無水トリメリット酸3モルを仕込み、0.20MPa、120±10℃にて、1時間エステル化を行った後、EO6モルを120±10℃、圧力0.5MPa以下となるよう制御しながら、2時間かけて滴下した後、120±10℃で1時間熟成した。熟成終了後、アルカリ触媒を0.1MPaにて1時間減圧除去して、強度向上剤(m-2)を得た。(m-2)の測定値は次の通り。水酸基価(mgKOH/g)=80.3、芳香環濃度(mmol/g)=2.9。
製造例19と同様のオートクレーブに、グリセリンPO付加物(三洋化成工業株式会社製 サンニックスFA-921;数平均分子量6000、水酸基価28.0)1モル、無水フタル酸1モル及びアルカリ触媒(N-エチルモルフォリン)0.020モルを仕込み、窒素雰囲気下、0.20MPa、120±10℃で1時間反応させハーフエステル化を行った。その後EO1モルを120±10℃、圧力0.50MPa以下となるよう制御しながら、5時間かけて滴下した後、120±10℃で1時間熟成した。熟成終了後、アルカリ触媒を0.1MPaにて1時間減圧除去して、強度向上剤(m-3)を得た。(m-3)の測定値は次の通り。水酸基価(mgKOH/g)=27.2、芳香環濃度(mmol/g)=0.2
製造例19と同様のオートクレーブに、プロピレングリコールPO付加物(三洋化成工業株式会社製 ニューポールPP-4000;数平均分子量4000、水酸基価28.0)1モル、無水マレイン酸1モル及びアルカリ触媒(N-エチルモルフォリン)0.020モルを仕込み、窒素雰囲気下、0.20MPa、120±10℃で1時間反応させハーフエステル化を行った。室温まで冷却し、プロピレングリコールPO付加物(三洋化成工業株式会社製 ニューポールPP-4000;数平均分子量4000、水酸基価28.0)1モル、テトラブトキシチタネート0.03モルを仕込み、140±10℃で窒素気流下に生成する水を留去しながら5時間反応させて、強度向上剤(m-4)を得た。(m-4)の測定値は次の通り。水酸基価(mgKOH/g)=13.7、芳香環濃度(mmol/g)=0

2500mlの攪拌装置、温度制御装置付きの4つ口フラスコに、4,4’-ジフェニルメタンジイソシアネート(商品名:ミリオネートMT、日本ポリウレタン工業(株)製)162g、製造例10で得たポリオキシアルキレンポリオール(a-10)(分子量2000)309g、製造例30で得た強度向上剤(b-12)103g、エチレングリコール26g、ジメチルホルムアミド1390gを仕込み、70℃でイソシアネートの反応率(消費率)が100%となるまで反応させた。得られたポリウレタン樹脂溶液をガラス板上に伸ばした後、-0.1MPa、60℃で6hr加熱することでウレタン樹脂を得た。反応中のイソシアネート基の反応率は、2時間後に90%、6時間後に98%、8時間後に100%であった。
実施例1のポリオキシアルキレンポリオール(a-10)309gの代わりに、ポリオキシアルキレンポリオール(a-10)206gを用いて、強度向上剤(b-12)103gの代わりに、強度向上剤(b-12)206gを用いる以外は、実施例1と同様の方法でウレタン樹脂を合成した。反応中のイソシアネート基の反応率は、2時間後に89%、6時間後に97%、8時間後に100%であった。
実施例1のポリオキシアルキレンポリオール(a-10)309gの代わりに、ポリオキシアルキレンポリオール(a-10)103gを用いて、強度向上剤(b-12)103gの代わりに、強度向上剤(b-12)309gを用いる以外は、実施例1と同様の方法でウレタン樹脂を合成した。反応中のイソシアネート基の反応率は、2時間後に90%、6時間後に97%、8時間後に100%であった。
実施例2のポリオキシアルキレンポリオール(a-10)の代わりに、ポリオキシアルキレンポリオール(a-11)を用いて、強度向上剤(b-12)の代わりに、強度向上剤(b-13)を用いる以外は、実施例2と同様の方法でウレタン樹脂を合成した。反応中のイソシアネート基の反応率は、2時間後に89%、6時間後に97%、8時間後に100%であった。

実施例2の強度向上剤(b-12)206gの代わりに、強度向上剤(b-15)10.3gを用いる以外は、実施例2と同様の方法でウレタン樹脂を合成した。反応中のイソシアネート基の反応率は、2時間後に92%、6時間後に99%、8時間後に100%であった。
実施例6の強度向上剤(b-15)の代わりに、強度向上剤(b-16)を用いる以外は、実施例6と同様の方法でウレタン樹脂を合成した。反応中のイソシアネート基の反応率は、2時間後に91%、6時間後に99%、8時間後に100%であった。
実施例6の強度向上剤(b-15)の代わりに、強度向上剤(b-18)を用いる以外は、実施例6と同様の方法でウレタン樹脂を合成した。反応中のイソシアネート基の反応率は、2時間後に92%、6時間後に99%、8時間後に100%であった。
実施例6の強度向上剤(b-15)の代わりに、強度向上剤(b-19)を用いる以外は、実施例6と同様の方法でウレタン樹脂を合成した。反応中のイソシアネート基の反応率は、2時間後に90%、6時間後に99%、8時間後に100%であった。
実施例6の強度向上剤(b-15)10.3gの代わりに、強度向上剤(b-20)5.1gを用いる以外は、実施例6と同様の方法でウレタン樹脂を合成した。反応中のイソシアネート基の反応率は、2時間後に89%、6時間後に98%、8時間後に100%であった。
実施例1のポリオキシアルキレンポリオール(a-10)309gの代わりに、ポリオキシアルキレンポリオール(a-10)391gを用いて、強度向上剤(b-12)103gの代わりに、強度向上剤(b-12)21gを用いる以外は、実施例1と同様の方法でウレタン樹脂を合成した。反応中のイソシアネート基の反応率は、2時間後に89%、6時間後に96%、8時間後に100%であった。
実施例1のポリオキシアルキレンポリオール(a-10)309gの代わりに、ポリオキシアルキレンポリオール(a-10)412gを用いて、強度向上剤(b-12)を使用しないこと以外は、実施例1と同様の方法でウレタン樹脂を合成した。反応中のイソシアネート基の反応率は、2時間後に91%、6時間後に99%、8時間後に100%であった。
実施例2のポリオキシアルキレンポリオール(a-10)の代わりに、ポリオキシアルキレンポリオール(n-2)を用いて、強度向上剤(b-12)の代わりに、強度向上剤(m-4)を用いる以外は、実施例2と同様の方法でウレタン樹脂を合成した。反応中のイソシアネート基の反応率は、2時間後に86%、6時間後に95%、8時間後に100%であった。
実施例2のポリオキシアルキレンポリオール(a-10)の代わりに、ポリオキシアルキレンポリオール(a-8)を用いて強度向上剤(b-12)の代わりに、強度向上剤(b-6)を用いる以外は、実施例2と同様の方法でウレタン樹脂を合成した。反応中のイソシアネート基の反応率は、2時間後に91%、6時間後に99%、8時間後に100%であった。

本発明のポリオールを使用したポリウレタンエラストマーやポリウレタンフォームは従来技術によって得られるポリオールを使用した場合に比べ総じて樹脂物性(引張強度、硬さ、破断伸び)に優れる。
従って、本発明のポリウレタン樹脂は接着剤、シーリング材、コーティング材、断熱材、合成木材等として広く用いることが出来る。
本発明の発泡ポリウレタン樹脂のうち、軟質ポリウレタンフォームは、従来の物に比較して、硬さ、フォーム強度、伸び物性に優れる。従って、本発明の発泡ポリウレタン樹脂、特に軟質ポリウレタンフォームは、クッション材、衝撃吸収剤、緩衝材、遮吸音材等に広く利用できる。

Claims (6)
- 下記ポリオール(a)及び下記強度向上剤(b)を含有してなるポリウレタン製造用ポリオール(PL)。
ポリオール(a):活性水素含有化合物(H)のアルキレンオキサイド付加物であって、末端に位置する水酸基の40%以上が下記一般式(I)で表される1級水酸基含有基であるポリオキシアルキレンポリオール。
強度向上剤(b):エステル化合物、チオエステル化合物、リン酸エステル化合物及びアミド化合物からなる群から選ばれる少なくとも1種の化合物であって、2価以上の芳香族多価カルボン酸から誘導される化合物。 - 強度向上剤(b)の含有量が、ポリオール(PL)の重量を基準として、0.1~90重量%である請求項1に記載のポリウレタン製造用ポリオール。
- ポリオール(a)が下記一般式(II)で表される請求項1又は2に記載のポリウレタン製造用ポリオール。
- 一般式(II)中の(AO)qの部分のうち、末端に位置するAの構造の40%以上が、一般式(VI)で表される構造である請求項3に記載のポリウレタン製造用ポリオール。
- 末端に位置する水酸基含有基の60%以上が一般式(1)で表される1級水酸基含有基である請求項1~4のいずれかに記載のポリウレタン製造用ポリオール。
- ポリオール成分とイソシアネート成分とを反応させてポリウレタンを製造する方法において、ポリオール成分が請求項1~5のいずれかに記載のポリオール(PL)をポリオール成分の重量に対して10~100重量%含有するポリウレタンの製造方法。
