  本発明は、レンズ、プリズム、光学フィルターなどの光学素子材料に好適なフツリン酸ガラスに関する。また本発明は、前記フツリン酸ガラスからなるプレス成形用ガラス素材、光学素子ブランク、光学素子およびそれらの製造方法、ならびにガラス成形体の製造方法に関する。
  フツリン酸ガラスは、低分散性、異常分散性などの特性を備えるガラスとして高次の色収差補正用ガラスをはじめとする種々の用途に使用されている。
  このようなフツリン酸ガラスの一例が特許文献1に開示されている。特許文献1の請求項1に開示されているガラスは、熔融ガラスを成形する際、脈理発生を低減、防止するためにガラスの温度を低下させても、成形に適した粘性が得られるようリチウム(Li)成分を導入し、そして、ガラス転移温度や液相温度の上昇を抑えるため、アルミニウム(Al)成分の量を30カチオン%以下に制限している。

  ところで、上記フツリン酸ガラスは、低分散領域全般にわたり高い品質を実現しているが、超低分散領域に重点を置いた場合、改善の余地がある。
  本発明は、超低分散性と優れた安定性を有するフツリン酸ガラスを提供すること、前記該ガラスからなるプレス成形用ガラス素材、光学素子ブランク、光学素子とそれらの製造方法を提供すること、ならびに前記ガラスからなるガラス成形体の製造方法を提供することを目的とする。
  本発明者らは、前記目的を達成するために鋭意研究を重ねた結果、フツリン酸ガラスにおいて、その揮発性抑制のため、P5+に対するO2-の比率(O2-/P5+)を高めることによるネットワーク形成成分のP5+の含有量の減少をもう一つのネットワーク形成成分であるAl3+の含有量を増加することにより、超低分散性と優れた安定性を有するフツリン酸ガラスが得られることを見出し、この知見に基づいて本発明を完成するに至った。

  本発明によれば、超低分散性と優れた安定性を有するフツリン酸ガラスを提供することができる。
  また、前記ガラスからなるプレス成形用ガラス素材、光学素子ブランク、光学素子とそれらの製造方法を提供すること、ならびに前記ガラスからなるガラス成形体の製造方法を提供することができる。
[フツリン酸ガラス]
  以下、本発明のフツリン酸ガラスについて詳説する。
  本発明のフツリン酸ガラスは、ガラス成分として、
5+を3~25カチオン%、
Al3+を30カチオン%を超え40カチオン%以下、
Liを0.5~20カチオン%、
を65アニオン%以上
含み、液相温度が700℃以下であることを特徴とする。
  本明細書において、特記しない限り、カチオン成分の含有量、合計含有量はカチオン%表示とし、アニオン成分の含有量、合計含有量はアニオン%表示とする。なお、ある成分Xを0%含有するとは、その成分Xの含有量が0%であることを表し、すなわち、その成分Xを含有しないことを表す。
  本発明のフツリン酸ガラスは、さらに、
Mg2+を0~15%、
Ca2+を5~35%、
Sr2+を5~25%、
Ba2+を0~20%、
Naを0~10%、
を0~10%、
3+を0~5%
を含むことができる。
  以下、上記範囲の限定理由について説明する。
  P5+は、必須成分であり、ガラスのネットワークフォーマーとして機能する。P5+の含有量が3%未満であるとガラスの安定性が著しく低下し、25%を超えるとガラス成分の揮発が激しくなり、光学的に均質なガラスを得たり、光学特性の安定したガラスを量産することが困難になる。したがって、P5+の含有量を3~25%とする。P5+の含有量の好ましい範囲は5~20%、より好ましい範囲は5~15%、さらに好ましい範囲は10~15%である。
  Al3+は、必須成分であり、ガラスの安定性を向上させる働きをする。Al3+の必要量はFの含有量の増加に伴い増大し、Fを65アニオン%以上含む本発明のフツリン酸ガラスでは、安定性を一層向上させる上から30%超のAl3+の導入が必要となる。しかし、Al3+の含有量が40%を越えるとガラスの安定性が低下する。したがって、Al3+の含有量を30%を超え40%以下とする。Al3+の含有量の好ましい範囲は30.5~38%、より好ましい範囲は31~35%、さらに好ましい範囲は32~34%である。
  Liは、ガラス融液の粘性を低下させるが、液相温度を低下させる働きが非常に強く、結果的に液相温度におけるガラスの粘度を大きくし、熔融ガラスを成形する際、脈理の発生を抑制する働きをする。また、ガラス転移温度を低下させる働きもある。Liの含有量が0.5%未満であると上記効果が十分でなく、20%を超えるとガラス融液の粘度が著しく低下し、成形が困難になったり、ガラスの安定性が低下して結晶化が促進されてしまう。したがって、Liの含有量を0.5~20%とする。Liの含有量の好ましい範囲は0.5~10%、より好ましい範囲は1~5%、さらに好ましい範囲は2~5%である。
  Fは、ガラスに低分散性、異常分散性を付与するための必須成分である。Fの含有量が65%未満であると、所望の低分散性を得ることが難しくなり、異常分散性も十分でない。したがって、Fの含有量を65%以上とする。前記含有量の上限は95%を目処と考えればよい。Fの含有量の好ましい範囲は75~92%、より好ましい範囲は80~85%である。
  本発明のフツリン酸ガラスにおけるアニオン成分は実質的にFとO2-からなる。この他、アニオン成分として少量のClを導入することもできる。熔融ガラスを白金系パイプから流出する際、ガラスがパイプ外周面に濡れ上がって脈理などの発生要因となるが、Clを添加することによりガラス融液の濡れ上がりを低減する効果が得られる。
  安定性の優れたガラスを実現する上から、FとO2-の合計含有量を95%以上とすることが好ましく、97%以上とすることがより好ましく、98%以上とすることがさらに好ましく、99%以上とすることが一層好ましい。
  本発明のフツリン酸ガラスの液相温度は700℃以下である。本発明では前述のように液相温度を低下させることにより熔融ガラスの成形に適した粘性特性が得られる。液相温度が700℃よりも高いと、高温のガラス表面からの揮発が増大し、脈理の発生、光学特性の変動などの問題が生じるが、液相温度を700℃以下にすることにより、こうした問題を軽減、解消することができる。本発明における液相温度の好ましい範囲は680℃以下、より好ましい範囲は650℃以下である。液相温度の下限に特に制限はないが、550℃を目安に考えればよい。
  Mg2+は15%までの導入により、ガラスの安定性を向上させる働きをする。したがって、Mg2+の含有量を0~15%とすることが好ましく、1~10%とすることがより好ましく、2~5%とすることがさらに好ましい。
  Ca2+はガラスの安定性を高める効果があり、F含有量が多くなるほど増量することが望まれる成分である。Ca2+の含有量が5%未満であると上記効果を十分得にくく、35%を超えると安定性が低下するため、Ca2+の含有量を5~35%とすることが好ましい。Ca2+の含有量のより好ましい範囲は10~30%であり、Ca2+の含有量のさらに好ましい下限は20%、Ca2+の含有量のさらに好ましい上限は25%である。
  Sr2+はガラスの安定性を高める効果があり、その含有量が5%未満であると前記効果が十分でなく、25%を超えると安定性が低下する。したがって、Sr2+の含有量を5~25%とすることが好ましい。Sr2+の含有量のより好ましい範囲は10~25%、さらに好ましい範囲は15~20%である。
  このように、Ca2+とSr2+を共存させることにより、ガラスの安定性をより向上させることができる。
  Ba2+は、20%までの導入により、ガラスの安定性を向上させる働きをする。したがって、Ba2+の含有量を0~20%とすることが好ましい。Ba2+はFの含有量が少ないガラスでは、安定性を向上させる働きが強いが、Fの量が多いガラスでは必須成分ではない。Ba2+の含有量のより好ましい範囲は1~15%、さらに好ましい範囲は5~10%である。
  ガラスの安定性を一層向上させる上から、Fの量が多い場合は、Ca2+、Sr2+とともにMg2+を共存させることが好ましく、Fが少ない場合は、Ca2+、Sr2+とともにBa2+を共存させることが好ましい。
  Naは、ガラス転移温度を低下させる働きをするが、過剰に導入するとガラスの安定性が低下する。また、耐水性も低下する。したがって、Naの含有量を0~10%とすることが好ましい。Naの含有量のより好ましい範囲は0~5%、さらに好ましい範囲は0~2%である。
  Kも、ガラス転移温度を低下させる働きをするが、過剰に導入するとガラスの安定性が低下する。また、耐水性も低下する。したがって、Kの含有量を0~10%とすることが好ましい。Kの含有量のより好ましい範囲は0~5%、さらに好ましい範囲は0~2%である。
  アルカリ金属成分Li、Na、Kのうち、複数種を共存させることにより、ガラスの安定性を向上させることができる。
  Y3+は、少量の導入によりガラスの安定性向上が期待されるが、その含有量が5%を超えるとガラスの熔融温度が上昇し、熔融ガラスからの揮発が助長されるとともに、ガラスの安定性も低下する。したがって、Y3+の含有量を0~5%とすることが好ましい。Y3+の含有量のより好ましい範囲は0.5~3%、さらに好ましい範囲は1~3%である。
  この他、屈折率の調整などを目的として少量のLa3+、Gd3+、Zr4+、Zn2+を導入することができる。
  なお、熔融ガラスの成形性に優れ、品質の高いフツリン酸ガラスを得る上から、P5+、Al3+、Li、Mg2+、Ca2+、Sr2+、Ba2+、Na、KおよびY3+の合計含有量を95%以上にすることが好ましく、97%以上にすることがより好ましく、98%以上にすることがさらに好ましく、99%以上にすることが一層好ましい。
  次にガラスへの導入を避けることが好ましい物質について説明する。
  Pb、As、Cd、Tl、Te、Cr、Se、U、Thは、本発明のフツリン酸ガラスにおいて必要な物質でないばかりでなく、環境負荷が大きい物質であるので、ガラスに導入しないことが好ましい。
  本発明のフツリン酸ガラスは、Lu、Sc、Hf、Geといった成分を必要としない。Lu、Sc、Hf、Geは高価な成分なので、これらを導入しないことが好ましい。
  本発明のフツリン酸ガラスは可視域の広い波長域にわたり、優れた光線透過性を示す。こうした性質を活かす上から、Cu、Cr、V、Fe、Ni、Co、Ndなどの着色の要因となる物質を導入しないことが好ましい。
  本発明のフツリン酸ガラスのガラス転移温度は、好ましくは500℃未満、より好ましくは480℃以下、さらに好ましくは460℃以下、一層好ましくは440℃以下である。
  本発明のフツリン酸ガラスは、このようにガラス転移温度が低いので、精密プレス成形に好適であるほか、ガラスの再加熱、軟化して成形する際の成形性にも優れている。ガラス転移温度が上記のように低いので成形時の加熱温度も比較的低く抑えることができる。そのため、ガラスとプレス成形型などの成形型との化学反応も起こりにくいため、清浄かつ平滑な表面を有するガラス成形体を成形することができる。また、成形型の劣化も抑制することができる。
  本発明のフツリン酸ガラスにおいて、アッべ数νdの好ましい範囲は85以上、より好ましい範囲は88~96、さらに好ましい範囲は88~92である。
  屈折率ndの好ましい範囲は1.43~1.5、より好ましい範囲は1.45~1.5である。
  本発明のフツリン酸ガラスは、超低分散性を有しつつ、液相温度が700℃以下と優れたガラス安定性も備えているので、色収差補正に好適な光学素子材料として高品質のフツリン酸ガラスを提供することができる。
  なお、フツリン酸ガラスの揮発性、侵蝕性を抑制する上から、P5+の含有量に対するO2-の含有量のモル比O2-/P5+を3.5以上にすることが望ましい。
  フツリン酸塩ガラスの原料としては、一般にリン酸塩が用いられているが、アニオン成分としてフッ素(F)の導入量をなるべく多くするために、リン酸塩としては、リン(P5+)1原子に対する酸素(O2-)原子数の比(酸素原子/リン原子)が小さい、メタリン酸塩(酸素原子/リン原子=3)が用いられている。しかし、本発明者が検討したところ、上記メタリン酸塩を用いてガラスを作製した場合、熔融ガラス中において、原料に由来するメタリン酸とフッ素が反応することにより、揮発成分としてフッ化ホスホリル(POF)が発生してしまうのに対して、熔融ガラス中のリン1原子当たりの酸素原子の原子比を3.5以上(酸素原子/リン原子≧3.5)に調整すると、揮発成分の発生量が大幅に低減することが判明した。これは、熔融ガラス中に存在するリン酸として、リン(P5+)1原子に対する酸素(O2-)原子数の比(酸素原子/リン原子)が3であるメタリン酸よりも、リン(P5+)1原子に対する酸素(O2-)原子数の比(酸素原子/リン原子)が3.5である2リン酸の方が安定であるためと考えられる。そこで、フツリン酸塩ガラス中のP5+の含有量に対するO2-の含有量のモル比O2-/P5+を3.5以上にすれば、メタリン酸を含まないガラスとし、揮発成分であるフッ化ホスホリルの発生を抑制して、ガラス組成の変動に伴う品質のばらつきが大幅に低減され、熔融ガラスの侵蝕性も抑制される。その結果、揮発に伴う脈理の発生を低減させることができる。さらに、熔融坩堝の侵蝕も抑制されて坩堝を構成する材料が異物としてガラス中に混入するのを防止することもでき、光学的に均質で異物を含まない高品質のフツリン酸ガラスを得ることができる。さらに揮発の抑制によりガラス製造時の屈折率変動も低減、抑制することもできる。
  モル比O2-/P5+を高める手法としては、O2-の含有量を相対的に高めるか、P5+の含有量を相対的に減少させることが考えられる。本発明では、低分散性、異常分散性を高めるため、主要カチオン成分中、Fの含有量を65カチオン%以上に高める必要があるため、P5+の含有量を相対的に減少させることにより、モル比O2-/P5+を高める。
  このようにP5+の含有量を減少させたガラスでは、ガラス安定性の維持のため、Al3+の含有量を高めることが望まれる。本発明によれば、Al3+の含有量を30%より多くしているので、液相温度を700℃以下に維持しつつ、モル比O2-/P5+を高めることができる。モル比O2-/P5+の好ましい範囲は3.4以上、より好ましい範囲は3.5以上、さらに好ましくは3.55以上である。
[フツリン酸ガラスの製造方法]
  本発明のフツリン酸ガラスは、熔融法にて製造することができる。以下、その一例について説明する。ガラス原料として、ガラス成分に相当するリン酸塩、フッ化物などを使用し、これら原料を秤量し、十分混合して調合原料とし、調合原料を白金製坩堝に入れて850~950℃の温度範囲で1~3時間程度、加熱、熔融する。こうして得られる熔融ガラスを清澄、均質化して得られた熔融ガラスを鋳型に鋳込んで急冷することによりフツリン酸ガラスを作ることができる。
[プレス成形用ガラス素材]
  次に本発明のプレス成形用ガラス素材について説明する。
  本発明のプレス成形用ガラス素材は、上記本発明のフツリン酸ガラスからなるガラス素材である。
  上記ガラス素材は、プレス成形に供されるガラス塊を意味する。ガラス素材の例としては、精密プレス成形用プリフォーム、光学素子ブランクのプレス成形用ガラスゴブなど、プレス成形品の質量に相当するガラス塊を挙げることができる。
  以下、上記各例について説明する。
  精密プレス成形用プリフォーム(以下、単にプリフォームをいうことがある。)は、加熱して精密プレス成形に供されるガラス予備成形体を意味するが、ここで精密プレス成形とは、周知のようにモールドオプティクス成形とも呼ばれ、光学素子の光学機能面をプレス成形型の成形面を転写することにより形成する方法である。なお、光学機能面とは光学素子において、制御対象の光を屈折したり、反射したり、回折したり、入出射させる面を意味し、レンズにおけるレンズ面などがこの光学機能面に相当する。
  精密プレス成形時にガラスとプレス成形型成形面との反応、融着を防止しつつ、成形面に沿ってガラスの延びが良好になるようにするため、プリフォームの表面に炭素含有膜を被覆することが好ましい。炭素含有膜としては、炭素を主成分とするもの(膜中の元素含有量を原子%で表したとき、炭素の含有量が他の元素の含有量よりも多い)が望ましい。具体的には、炭素膜や炭化水素膜などを例示することができる。炭素含有膜の成膜法としては、炭素原料を使用した真空蒸着法、スパッタリング法、イオンプレーティング法等の公知の方法や、炭化水素などの材料ガスを使用した熱分解などの公知の方法を用いればよい。
  精密プレス成形品(例えば、光学素子)は、レンズのように回転対称軸を有するものが多いため、プリフォームの形状も回転対称軸を有する形状が望ましい。具体例としては、球あるいは回転対称軸を一つ備えるものを示すことができる。回転対称軸を一つ備える形状としては、前記回転対称軸を含む断面において角や窪みがない滑らかな輪郭線をもつもの、例えば上記断面において短軸が回転対称軸に一致する楕円を輪郭線とするものなどがあり、球を扁平にした形状(球の中心を通る軸を一つ定め、前記軸方向に寸法を縮めた形状)を挙げることもできる。
  光学素子ブランクのプレス成形用ガラスゴブは、研削、研磨によって光学素子に仕上げられる光学素子ブランクをプレス成形する際に使用するガラス塊である。光学素子ブランクは目的とする光学素子の形状に研削、研磨により除去する加工しろを加えた形状、すなわち、光学素子形状に近似した形状を有する。
  本発明のプレス成形用ガラス素材は、優れた安定性を備えるフツリン酸ガラスからなるので、プレス成形時にガラス素材を加熱しても失透することなく、高品質なプレス成形品を得ることができる。
[ガラス成形体の製造方法]
  次に本発明のガラス成形体の製造方法について説明する。
  本発明のガラス成形体の製造方法は、ガラス原料を熔融し、得られた熔融ガラスを鋳型に流し込んでガラス成形体を成形するガラス成形体の製造方法であって、
  上記本発明のフツリン酸ガラスが得られるようにガラス原料を調合し、熔融することを特徴とする。
  本発明によれば、優れた安定性を有するフツリン酸ガラスを使用するので、失透を防止しつつ、高温のガラス表面からの揮発による脈理の発生を低減、防止し、高品質なガラス成形体を製造することができる。
  ガラスの熔融装置としては、公知のフツリン酸ガラスの熔融装置を使用すればよい。ガラス原料の調合、熔融については前述のとおりである。
  鋳型は成形形状に応じて適宜、公知のものを適用すればよい。例えば、平坦な底面とこの底面を3方向から囲む3つの側壁を備え、1つの側方が開口した鋳型を熔融ガラスを流出するパイプの下方に底面が水平になるように配置する。そして、鋳型の底面上にパイプから連続して流出する熔融ガラスを流し込み、側壁で囲まれた部分にガラスを満たしつつ、板状に成形する。成形したガラスを上記開口部より水平方向に一定スピードで引き出し、一定の幅と一定の厚みを有するガラス板を得る。引き出されたガラス板はそのままアニール炉内をゆっくりとしたスピードで通過することでアニールされる。
  アニールしたガラス板は引き出し方向に対して垂直に切断し、所望長さのガラス板となる。
  上記鋳型の代わりに、貫通孔を有する鋳型を貫通孔が鉛直方向を向くように流出パイプの下方に配置し、貫通孔に熔融ガラスを連続的に流し込む。流し込まれたガラスは急冷されて棒状に成形され、貫通孔の下端開口部より一定スピードで下方に引き出される。鋳型から引き出されたガラス棒はガラスの転移温度近傍に加熱された雰囲気中を通過し、ガラス棒の表面と内部の温度を近づける操作をした後、水平方向に切断して所望長さのガラス棒となる。
  このようにして得られたガラス成形体を、後述するように加工してプレス成形用ガラス素材にしてもよいし、切断あるいは割断してガラス片を作製し、このガラス片を研削、研磨してレンズ、プリズムなどの光学素子にしてもよい。
[プレス成形用ガラス素材の製造方法]
  本発明の第1のプレス成形用ガラス素材の製造方法は、上記本発明のガラス成形体の製造方法で作製したガラス成形体を加工することを特徴とする。
  例えば、前述のガラス板やガラス棒を切断または割断によりガラス片に分割し、これらガラス片をバレル研磨して目的の光学素子ブランク1個分の質量になるように質量調整を行う。バレル研磨によって、ガラス片のエッジを丸め、破損原因やプレス成形時の折れ込み原因になるエッジを除去することができる。また、ガラス素材表面を粗面化してプレス成形時に表面に塗布する粉末状離型剤を均一に付着させやすくする。
  別の例は、上記ガラス片を研削、研磨して精密プレス成形用プリフォームにする方法であり、さらに別の方法は上記バレル研磨品の表面を研磨して平滑化して精密プレス成形用プリフォームにする方法である。
  本発明の第2のプレス成形用ガラス素材の製造方法は、ガラス原料を熔融し、得られた熔融ガラスを流出し、熔融ガラス流から熔融ガラス塊を分離して、該熔融ガラス塊を冷却する過程で精密プレス成形に供するプリフォームに成形するプレス成形用ガラス素材の製造方法であって、
  上記本発明のフツリン酸ガラスが得られるようにガラス原料を調合、熔融することを特徴とする。
  この方法では、熔融ガラスから所定質量の熔融ガラス塊を分離、冷却し、熔融ガラス塊と等しい質量を有するプリフォームを成形する。例えば、ガラス原料を熔融、清澄、均質化して得た均質な熔融ガラスを温度調整された白金または白金合金製の流出ノズルから流出する。小型のプリフォームや球状のプリフォームを成形する場合は、熔融ガラスを流出ノズルから所望質量の熔融ガラス滴として滴下し、それをプリフォーム成形型によって受けてプリフォームに成形する。
  中大型のプリフォームを作製する場合は、流出パイプより熔融ガラス流を流下させ、熔融ガラス流の先端部をプリフォーム成形型で受け、熔融ガラス流のノズルとプリフォーム成形型の間にくびれ部を形成した後、プリフォーム成形型を真下に急降下して、熔融ガラスの表面張力によってくびれ部にて熔融ガラス流を分離し、受け部材に所望質量の熔融ガラス塊を受けてプリフォームに成形する。
  上記いずれの方法においても、キズ、汚れ、シワ、表面の変質などがない滑らかな表面、例えば自由表面を有するプリフォームを製造するためには、プリフォーム成形型などの上で熔融ガラス塊に風圧を加えて浮上させながらプリフォームに成形したり、液体窒素などの常温、常圧下では気体の物質を冷却して液体にした媒体中に熔融ガラス滴を入れてプリフォームに成形する方法などが好ましい。
  熔融ガラス塊を浮上させながらプリフォームに成形する場合、熔融ガラス塊にはガス(浮上ガスという)が吹きつけられ上向きの風圧が加えられることになる。この際、熔融ガラス塊の粘度が低すぎると浮上ガスがガラス中に入り込み、プリフォーム中に泡となって残ってしまう。しかし、熔融ガラス塊の粘度を3~60dPa・sにすることにより、浮上ガスがガラス中に入り込むことなく、ガラス塊を浮上させることができる。
  プリフォームに浮上ガスが吹き付けられる際に用いられるガスとしては、空気、Nガス、Oガス、Arガス、Heガス、水蒸気等が挙げられる。また、風圧は、プリフォームが成形型表面等の固体と接することなく浮上できれば特に制限はない。
  このようにして作製したプリフォームの表面に炭素含有膜を被覆して使用することもできる。
  本発明の第1および第2のプレス成形用ガラス素材の製造方法によれば、優れた安定性を有するガラスによりガラス素材を作製するので、プレス成形時に失透しないガラス素材を生産することができる。
[光学素子ブランクとその製造方法]
  次に本発明の光学素子ブランクについて説明する。
  本発明の光学素子ブランクは、上記本発明のフツリン酸ガラスからなることを特徴とする。
  光学素子ブランクは、前述のように研削、研磨によって光学素子に仕上げられるガラス成形品であって、目的とする光学素子の形状に研削、研磨により除去する加工しろを加えた形状、すなわち、光学素子形状に近似した形状を有する。
  次に本発明の光学素子ブランクの製造方法について説明する。
  本発明の第1の光学素子ブランクの製造方法はリヒートプレス法とも呼ばれ、上記本発明のプレス成形用ガラス素材または本発明の方法により作製したプレス成形用ガラス素材を加熱、軟化してプレス成形する方法である。
  加熱に先立ちガラス素材の表面に窒化ホウ素などの粉末状離型剤を均一に塗布し、耐熱性皿に載せて加熱軟化炉内に入れ、ガラスが軟化するまで加熱した後、プレス成形型に導入してプレス成形する。次にプレス成形品を型から取り出し、アニールして歪を除くとともに屈折率などの光学特性が所望の値になるように光学特性の調整を行う。このようにして光学素子ブランクを作製することができる。
  本発明の第2の光学素子ブランクの製造方法はダイレクトプレス法とも呼ばれ、ガラス原料を熔融し、得られた熔融ガラスを流出し、熔融ガラス流から熔融ガラス塊を分離して、該熔融ガラス塊をプレス成形する光学素子ブランクの製造方法において、上記本発明のフツリン酸ガラスが得られるようにガラス原料を調合、熔融することを特徴とする光学素子ブランクの製造方法である。
  まず、均質化した熔融ガラスを窒化ホウ素などの粉末状離型剤を均一に塗布した下型成形面上に流出し、下端部が下型に支持された熔融ガラス流を途中でシアと呼ばれる切断刃を用いて切断する。こうして、所望質量の熔融ガラス塊を下型成形面上に得る。次に、熔融ガラス塊を載せた下型を別の位置に待機する上型の真下に移送し、上型および下型で熔融ガラス塊をプレスして光学素子ブランク形状に成形する。次にプレス成形品を型から取り出し、アニールして歪を除くとともに屈折率などの光学特性が所望の値になるように光学特性の調整を行う。このようにして光学素子ブランクを作製することができる。
  上記2つの例は、ともに大気中で行うことができる。また、成形条件、プレス成形型の材質、加熱軟化炉および加熱、軟化する際にガラスゴブを載せる皿などについては公知の条件やものを使用することができる。
  本発明によれば、失透、脈理などの欠陥のない光学素子を作製できる光学素子ブランクとその製造方法を提供することができる。
[光学素子とその製造方法]
  次に本発明の光学素子について説明する。
  本発明の光学素子は、上記本発明のフツリン酸ガラスからなる光学素子である。具体例としては、非球面レンズ、球面レンズ、あるいは平凹レンズ、平凸レンズ、両凹レンズ、両凸レンズ、凸メニスカスレンズ、凹メニスカスレンズなどのレンズ、マイクロレンズ、レンズアレイ、回折格子付きレンズ、プリズム、レンズ機能付きプリズムなどを例示することができる。表面には必要に応じて反射防止膜や波長選択性のある部分反射膜などを設けてもよい。
  本発明の光学素子は低分散特性と正の異常分散特性を有するガラスからなるので、他のガラスからなる光学素子と組合せることにより、高次の色収差補正を行うことができる。また、可視域全域にわたって高い光線透過率を示すガラスからなるので、透過光のカラーバランスを低下させない。また短波長の光線を導いたり、集光するレンズなどにも好適に用いることができる。本発明の光学素子は、デジタルスチルカメラ、デジタルビデオカメラ、フィルム式カメラ、監視カメラ、車載カメラなど各種カメラの撮像光学系、液晶プロジェクタ、リアプロジェクタなどの投射光学系などの光学系を構成する光学素子として好適に用いることができる。特に望遠レンズの前玉レンズに好適である。
  また、DVD、CDなどの光記録媒体へのデータ書き込み、読み出し用の光線を導く光学素子、例えば、光ピックアップレンズやコリメータレンズなどにも好適である。また、光通信用の光学素子としても好適である。
  次に本発明の光学素子の製造方法について説明する。
  本発明の第1の光学素子の製造方法は、上記本発明の方法により作製した光学素子ブランクを研削、研磨することを特徴とする。研削、研磨は公知の方法を用いればよい。
  本発明の第2の光学素子の製造方法は、上記本発明のプレス成形用ガラス素材または上記本発明の方法で作製したプレス成形用ガラス素材を加熱し、プレス成形型を用いて精密プレス成形することを特徴とする。ここで、上記ガラス素材はプリフォームのことである。
  プレス成形型ならびにプリフォームの加熱およびプレス工程は、プレス成形型の成形面あるいは前記成形面に設けられた離型膜の酸化を防止するため、窒素ガス、あるいは窒素ガスと水素ガスの混合ガスなどのような非酸化性ガス雰囲気中で行うことが好ましい。非酸化性ガス雰囲気中ではプリフォーム表面を被覆する炭素含有膜も酸化されずに、精密プレス成形された成形品の表面に前記膜が残存することになる。この膜は、最終的には除去するべきものであるが、炭素含有膜を比較的容易にしかも完全に除去するには、精密プレス成形品を酸化性雰囲気、例えば大気中において加熱すればよい。炭素含有膜の酸化、除去は、精密プレス成形品が加熱により変形しないような温度で行うべきである。具体的には、ガラスの転移温度未満の温度範囲において行うことが好ましい。
  精密プレス成形では、予め成形面を所望の形状に高精度に加工されたプレス成形型を用いるが、成形面には、プレス時のガラスの融着を防止するため、離型膜を形成してもよい。離型膜としては、炭素含有膜や窒化物膜、貴金属膜が挙げられ、炭素含有膜としては水素化カーボン膜、炭素膜などが好ましい。精密プレス成形では、成形面が精密に形状加工された対向した一対の上型と下型との間にプリフォームを供給した後、ガラスの粘度が10~10dPa・s相当の温度まで成形型とプリフォームの両者を加熱してプリフォームを軟化し、これを加圧成形することによって、成形型の成形面をガラスに精密に転写する。
また、成形面が精密に形状加工された対向した一対の上型と下型との間に、予めガラスの粘度で10~10dPa・sに相当する温度に昇温したプリフォームを供給し、これを加圧成形することによって、成形型の成形面をガラスに精密に転写することができる。
  加圧時の圧力及び時間は、ガラスの粘度などを考慮して適宜決定することができ、例えば、プレス圧力は約5~15MPa、プレス時間は10~300秒とすることができる。プレス時間、プレス圧力などのプレス条件は成形品の形状、寸法に合わせて周知の範囲で適宜設定すればよい。
  この後、成形型と精密プレス成形品を冷却し、好ましくは歪点以下の温度となったところで、離型し、精密プレス成形品を取出す。なお、光学特性を精密に所望の値に合わせるため、冷却時における成形品のアニール処理条件、例えばアニール速度等を適宜調整してもよい。
  上記第2の光学素子の製造方法は以下の2つの方法に大別できる。第1の方法は、プレス成形用ガラス素材をプレス成形型内に導入し、前記ガラス素材とプレス成形型を一緒に加熱し、精密プレス成形する光学素子の製造方法であり、面精度、偏心精度など成形精度の向上を重視した場合、推奨される方法であり、第2の方法は、プレス成形用ガラス素材を加熱し、前記ガラス素材を予熱したプレス成形型内に導入し、精密プレス成形する光学素子の製造方法であり、生産性向上を重視した場合に推奨される方法である。
  第2の光学素子の製造方法は、凹メニスカスレンズ、凸メニスカスレンズ、両凹レンズ、両凸レンズ、平凸レンズ、平凹レンズなど各種非球面レンズや、光ピックアップレンズ、光通信用レンズなどの小型光学素子の製造に好適である。
  本発明によれば、優れた安定性を有するフツリン酸ガラスを使用しているので、品質の高い超低分散ガラス製の光学素子ならびに前記光学素子を安定して製造する方法を提供することができる。
  以下、本発明を実施例によりさらに具体的に説明するが、本発明はこれらの実施例に限定されるものではない。
(実施例1)
 表1~表6に示すガラス組成になるように、各成分を導入するための原料としてそれぞれ相当するリン酸塩、フッ化物、酸化物などを用い、原料を秤量し、十分に混合して調合原料とし、これを白金坩堝に入れ、加熱、熔融した。熔融後、熔融ガラスを鋳型に流し込み、ガラス転移温度付近まで放冷してから直ちにアニール炉に入れ、ガラスの転移温度範囲で約1時間アニール処理した後、炉内で室温まで放冷し光学ガラスNo.1~57を得た。得られた光学ガラス中には、顕微鏡で観察できる結晶は析出しなかった。
 このようにして得られた光学ガラスの特性を表1~表6に示す。
 なお、光学ガラスの諸特性は、以下に示す方法により測定した。
(1)屈折率nd、アッベ数νd
 降温速度-30℃/時間で降温して得られたガラスについて、日本光学硝子工業会規格の屈折率測定法により、屈折率nd、アッベ数νdを測定した。
(2)液相温度LT
 ガラスカレット100gを蓋付き白金坩堝に投入し、窒素雰囲気で950℃、30分間保持する。その後ガラス融液の温度を下げないように大気雰囲気で所定温度に設定された炉に移動させ、2時間保持する。2時間保持後炉内より取り出し放冷したのちに、ガラスを光学顕微鏡で拡大観察する。この作業を様々な保持温度で繰り返し、結晶が残存しない最低保持温度を液相温度とする。
(3)ガラス転移温度Tg
  株式会社リガク製の熱機械分析装置(TMA)を使用し、昇温速度を10℃/分にして測定した。

(実施例2)
  実施例1で作製した各光学ガラスが得られるように調合したガラス原料を熔融、清澄、均質化して熔融ガラスを作り、白金製のノズルから熔融ガラス滴を滴下してプリフォーム成形型で受け、風圧を加えて浮上させながら上記各種ガラスからなる球状のプリフォームに成形した。
  また、上記熔融ガラスを白金製パイプから連続的に流出し、その下端部をプリフォーム成形型で受け、熔融ガラス流にくびれ部を作った後、プリフォーム成形型を真下に急降下して熔融ガラス流をくびれ部で切断し、プリフォーム成形型上に分離した熔融ガラス塊を受け、風圧を加えて浮上させながら上記各種ガラスからなるプリフォームに成形した。
  得られたプリフォームは光学的に均質であり、失透も認められなかった。
(実施例3)
  実施例2で用意した熔融ガラスを連続的に流出して鋳型に鋳込み、ガラスブロックに成形した後、アニールし、切断して複数個のガラス片を得た。これらガラス片を研削、研磨して上記各種ガラスからなるプリフォームを作製した。得られたプリフォームは光学的に均質であり、失透も認められなかった。
(実施例4)
  実施例2で用意した熔融ガラスを連続的に流出して鋳型に鋳込み、ガラスブロックに成形した後、アニールし、切断して複数個のガラス片を得た。これらガラス片をバレル研磨して上記各種ガラスからなるプレス成形用ガラスゴブを作製した。得られたガラスゴブの内部は光学的に均質であり、失透も認められなかった。
(実施例5)
  実施例2、3で作製したプリフォームの表面に炭素含有膜をコートし、成形面に炭素系離型膜を設けたSiC製の上下型および胴型を含むプレス成形型内に導入し、窒素雰囲気中で成形型とプリフォームを一緒に加熱してプリフォームを軟化し、精密プレス成形して上記各種ガラスからなる非球面凸メニスカスレンズ、非球面凹メニスカスレンズ、非球面両凸レンズ、非球面両凹レンズ、光ピックアップレンズといった各種レンズを作製した。
(実施例6)
  実施例4で作製したガラスゴブの表面に窒化ホウ素からなる粉末状離型剤を均一に塗布してから大気中で加熱、軟化し、プレス成形型でプレス成形し、球面凸メニスカスレンズ、球面凹メニスカスレンズ、球面両凸レンズ、球面両凹レンズの各種レンズのブランクを作製した。このようにして上記各種ガラスからなるレンズブランクを作製した。
(実施例7)
  実施例2で用意した熔融ガラスを流出し、シアを用いて熔融ガラス流を切断して熔融ガラス塊を分離し、プレス成形型を用いてプレス成形し、球面凸メニスカスレンズ、球面凹メニスカスレンズ、球面両凸レンズ、球面両凹レンズの各種レンズのブランクを作製した。このようにして上記各種ガラスからなるレンズブランクを作製した。得られたレンズブランクの内部は光学的に均質であり、失透も認められなかった。
(実施例8)
  実施例6、実施例7で作製したレンズブランクをアニールして歪を除くとともに屈折率を所望値に合わせた後、研削、研磨して球面凸メニスカスレンズ、球面凹メニスカスレンズ、球面両凸レンズ、球面両凹レンズの各種レンズを作製した。このようにして上記各種ガラスからなるレンズを作製した。
(実施例9)
  実施例2で用意した熔融ガラスを流出し、鋳型に鋳込んでガラスブロックを作製し、このブロックを切断、研削、研磨して各種球面レンズ、プリズムを作製した。得られたレンズ、プリズムは光学的に均質であり、失透も認められなかった。
 本発明を特定の態様を参照して詳細に説明したが、本発明の精神と範囲を離れることなく様々な変更および修正が可能であることは、当業者にとって明らかである。
 なお、本出願は、2008年2月28日付で出願された日本特許出願(特願2008-047135)に基づいており、その全体が引用により援用される。
  本発明のフツリン酸ガラスは、優れたガラス安定性と超低分散性を有しするガラスであって、精密プレス成形用プリフォームなどのプレス成形用ガラス素材、光学素子ブランク、光学素子を作製するのに好適に用いられる。

Claims (15)

  1.   ガラス成分として、
    5+を3~25カチオン%、
    Al3+を30カチオン%を超え40カチオン%以下、
    Liを0.5~20カチオン%、
    を65アニオン%以上
    含み、液相温度が700℃以下であることを特徴とするフツリン酸ガラス。
  2.   カチオン%表示にて、
    Mg2+を0~15%、
    Ca2+を5~35%、
    Sr2+を5~25%、
    Ba2+を0~20%、
    Naを0~10%、
    を0~10%、
    3+を0~5%
    含む請求項1に記載のフツリン酸ガラス。
  3.   アッベ数νdが85~98である請求項1または2に記載のフツリン酸ガラス。
  4.   請求項1~3のいずれかに記載のフツリン酸ガラスからなることを特徴とするプレス成形用ガラス素材。
  5.   請求項1~3のいずれかに記載のフツリン酸ガラスからなることを特徴とする光学素子ブランク。
  6.   請求項1~3のいずれかに記載のフツリン酸ガラスからなることを特徴とする光学素子。
  7.   ガラス原料を熔融し、得られた熔融ガラスを鋳型に流し込んでガラス成形体を成形するガラス成形体の製造方法において、
      請求項1~3のいずれかに記載のフツリン酸ガラスが得られるようにガラス原料を調合し、熔融することを特徴とするガラス成形体の製造方法。
  8.   請求項7に記載の方法で作製したガラス成形体を加工することを特徴とするプレス成形用ガラス素材の製造方法。
  9.   ガラス原料を熔融し、得られた熔融ガラスを流出し、熔融ガラス流から熔融ガラス塊を分離して、該熔融ガラス塊を冷却する過程で精密プレス成形に供するプリフォームに成形するプレス成形用ガラス素材の製造方法において、
      請求項1~3のいずれかに記載のフツリン酸ガラスが得られるようにガラス原料を調合し、熔融することを特徴とするプレス成形ガラス素材の製造方法。
  10.   請求項4に記載のプレス成形用ガラス素材または請求項8に記載の方法で作製したプレス成形用ガラス素材を加熱、軟化し、プレス成形することを特徴とする光学素子ブランクの製造方法。
  11.   ガラス原料を熔融し、得られた熔融ガラスを流出し、熔融ガラス流から熔融ガラス塊を分離して、該熔融ガラス塊をプレス成形する光学素子ブランクの製造方法において、
      請求項1~3のいずれかに記載のフツリン酸ガラスが得られるようにガラス原料を調合し、熔融することを特徴とする光学素子ブランクの製造方法。
  12.   請求項10または11に記載の方法により作製した光学素子ブランクを研削、研磨することを特徴とする光学素子の製造方法。
  13.   請求項4に記載のプレス成形用ガラス素材または請求項9に記載の方法で作製したプレス成形用ガラス素材を加熱し、プレス成形型を用いて精密プレス成形することを特徴とする光学素子の製造方法。
  14.   プレス成形用ガラス素材をプレス成形型内に導入し、前記ガラス素材とプレス成形型を一緒に加熱し、精密プレス成形する請求項13に記載の光学素子の製造方法。
  15.   プレス成形用ガラス素材を加熱し、前記ガラス素材を予熱したプレス成形型内に導入し、精密プレス成形する請求項13に記載の光学素子の製造方法。
