熔融形成處理過程一般會產生具有最佳表面和幾何特徵的扁平玻璃,可用在很多電子應用上,例如使用在電子應用上的基板,譬如LCD電視的顯示器玻璃。
這10年來,Corning公司的熔融玻璃產品包括1737F,1737G,Eagle2000F,EagleXG,Jade,和Codes 1317和2317(Gorilla Glass)。一般相信有效的融化是發生在對應約200泊(p)融體黏滯性係數的溫度。這些具有200 p的玻璃一般都會超過1600℃,可能轉化成加速槽和電極的腐蝕,因此澄清所面臨較大的挑戰是提升的澄清器溫度,和/或減少的鉑系統使用期限,尤其是在澄清器周圍。很多在3000泊的溫度是超過約1300℃,由於這是光學攪拌器典型的黏滯性係數,這個黏滯性係數的高溫可能轉化成攪拌器過度的磨損,和玻璃主體內升高水準的鉑缺陷。
很多前述的玻璃輸送溫度超過1200℃,這可能導致形成管耐火材料的潛變,尤其是大尺寸的玻璃。
這些特性會一起限制流(由於較慢的融化速率),加速資產的退化,強制在比產品使用期限還短的時間上重建,強制使用無法令人接受的(砷),昂貴的(膠囊),或不便的(真空澄清)解決方式以消除缺陷,因此以很明顯的方式導致製造玻璃的成本增加。
在應用上,需要具有較少極端特性,較厚且比較低成本的玻璃,這些玻璃不只過分誇張,而且製造成本過高。尤其是當藉由一種生產低成本玻璃,而不是傳統特性良好的處理過程,即浮式處理製造競爭性材料時更能看出來。在大面積光伏打面板和OLED發光這種易受成本影響的應用上,此種成本差異是很大的會使得LCD型態的玻璃價格無法令人接受。
為了減少成本,最好可以壓低最大的提供商(在加工之外),和很多直接在融化和形成處理中使用的溫度的過程。因此,我們需要比前述玻璃較低溫度融化的玻璃。
更者,玻璃最好可以用在較低溫度的應用上,譬如光伏打和OLED發光的應用。更者,玻璃的處理溫度最好夠低,使得玻璃的製造不需要過度消耗這些應用想要節省的能量。
例如,這裡描述的薄膜光伏打應用可利用熔融成形,高應變點的含鈉鋁矽酸鹽和硼矽酸鹽玻璃的成分範圍。更明確地說,這些玻璃是有用的材料,可使用在銅銦鎵二硒化物(CIGS)光伏打模組,需要用以最佳化電池效能的鈉,並不是來自基板玻璃,而是來自由包含像是NaF材料的鈉所構成的沉積層。目前的CIGS模組基板一般是由以浮式處理製成的蘇打石灰玻璃片所製成。然而,使用較高應變點的玻璃基板可能使CIGS處理的溫度更高,期望能轉化成電池效能所需的改善。更者,熔融成形玻璃片較平滑的表面可能產生額外的好處,譬如改善的膜黏滯性係數等。

例如K的鹼金屬陽離子陡直地提升CTE,但根據其增加的方式,也會降低應變點並增加熔融溫度。對CTE最沒有效的鹼金屬氧化物是LiO2
,最有效的鹼金屬氧化物是Cs2
O。

依據一些實施例中,玻璃是可向下抽拉的;也就是說玻璃是可利用向下抽拉的方法形成玻璃片,例如但不限定是熟悉玻璃製造技術的人已知的熔融抽拉和細縫抽拉的方法。這種向下抽拉的處理過程可用在大型離子交換扁平玻璃的製造上。
熔融抽拉處理使用的抽拉槽有一個管道用來接受融態玻璃原始材料。在管道兩側,沿著管道長度的頂端有開放式的堰。當管道充滿融態材料時,融態玻璃會溢流出堰。由於重力的關係,融態玻璃會向下流出抽拉槽的外表面,這些外表面向下和向內延伸,使其在抽拉槽下方的一個邊上連結。這兩個流動的玻璃表面在這個邊上連結,熔融並形成一片流動的玻璃片。熔融抽拉方法所提供的優點是,由於流經管道的玻璃膜熔融在一起,不會讓玻璃片的外表面接觸設備的任何部分。因此,表面性質不會受這種接觸的影響。
細縫抽拉的方法和熔融抽拉方法是有區別的。其中提供融態原始材料玻璃到抽拉槽。抽拉槽的底部有一個開放的細縫,有一個噴嘴延伸細縫的長度。融態玻璃流經細縫/噴嘴,通過此向下抽拉成連續的玻璃片進入退火區。和熔融抽拉處理比起來,細縫抽拉處理可提供較薄的玻璃片,因為藉由細縫只有抽拉一片玻璃片,而不是像熔融向下抽拉處理一樣,是兩片熔融在一起。
為了與向下抽拉處理過程相匹配,在此所說明玻璃具有高的液相線黏滯係數。在一項實施例中,玻璃具有液相線黏滯係數為50000泊或更高,例如為150000泊或更高,例如為200000泊或更高,例如為250000泊或更高,例如為300000泊或更高,例如為350000泊或更高,例如為400000泊或更高,例如為大於或等於150000泊。
一些實施例的液相黏滯性係數和液相溫度和軟化點之間的差異緊密相關。以向下抽拉處理而言,一些範例玻璃的液相-軟化點最好小於約230℃,例如小於約200℃。
因而在一項實施例中,玻璃具有應變點為540℃或更高,例如為550℃或更高,例如為560℃或更高,或例如為550℃至650℃。在一項實施例中,玻璃具有熱膨脹係數為50x10-7
或更高,例如為60x10-7
或更高,例如為70x10-7
或更高,例如為80x10-7
或更高。在一項實施例中,玻璃應變點為50x10-7
至90x10-7
。
在一項實施例中,玻璃具有熱膨脹係數為50x10-7

依據一項實施例中,玻璃是在包含一種或以上鹼離子金屬的鹽浴中離子交換。玻璃可以離子交換以改變其機械性質。例如,例如鋰的小型鹼離子,可以在包含一種或以上大型鹼離子金屬的融態鹽中離子交換,例如鉀,銣,或銫。假使在應變點以下的溫度執行夠久的時間將會形成擴散外型圖,大型鹼離子從鹽浴中移到玻璃表面,而小型鹼離子從玻璃內部移到鹽浴中。當樣本移除後,表面會承受壓縮,產生加強可耐損傷的堅韌度。這種堅韌度在玻璃暴露到惡劣環境條件的情況是需要的,例如光伏打光柵暴露在冰雹中。已經在玻璃內的大型鹼離子也可以和鹽浴中的小型鹼離子交換。假使這是在接近應變點的溫度下執行,又假使玻璃移除後,其表面快速地再加熱到高溫並快速冷卻,那麼玻璃表面就會顯示出由於熱回火所引起相當的壓縮應力。這也可提供來保護抵擋惡劣的環境條件。對於熟悉此項技術的人很清楚地看到,任何單價的陽離子可以和已經在玻璃內的鹼離子交換,例如銅,銀,鉈等,而這些也可以提供使用者頗有價值的特徵,例如產生顏色,可用來發光,或提高折射率的一層,可用來擷取光線。
依據另一實施例中,玻璃可以是如已知浮式形成玻璃的技術浮式形成的。
在一項實施例中,玻璃是玻璃片的形式。玻璃片形式的玻璃可以熱回火。有機發光二極體裝置(OLED)包括玻璃片形式的玻璃。
依據一項實施例中,玻璃是透明的。
在一項實施例中,光伏打裝置可包括一種以上的玻璃片,例如作為基板和/或覆板。在一項實施例中,光伏打裝置包括作為基板和/或覆板的玻璃片,鄰近基板的導電材料,和鄰近導電材料的主動式光伏打介質。在一項實施例中,主動式光伏打介質包括CIGS層。在一項實施例中,主動式光伏打介質包括碲化鎘(CdTe)層。在一項實施例中,光伏打裝置包括銅銦鎵二硒化物或碲化鎘的功能性的層。在一項實施範例中,光伏打裝置的功能性的層是銅銦鎵二硒化物。在一項實施例中,功能性的層是碲化鎘。

依據一些實施例,玻璃片厚度為4.0mm或較小,例如為3.5mm或較小,例如為3.2mm或較小,例如為3.0mm或較小,例如為2.5mm或較小,例如為2.0mm或較小,例如為1.9mm或較小,例如為1.8mm或較小,例如為1.5mm或較小,例如為1.1mm或較小,例如為0.5mm至2.0mm,例如為0.5mm至1.1mm,例如為0.7mm至1.1mm。雖然有範例性厚度,玻璃片能夠具有任何數值之厚度,包含在0.1mm至包含4.0mm範圍內之數目。
在一項實施例中,電致變色裝置包括玻璃片形式的玻璃。例如,電致變色裝置可以是一個電致變色的窗。在一項實施範例中,電致變色的窗包括一個或以上的玻璃片,例如單,雙,或三窗格的窗。
本發明的可熔融成型玻璃,由於其相當高的應變點,可允許重要半導體層高溫的處理,是用在GIGS光伏打模組很好的材料。當以熔融處理製造時,相對於浮式玻璃,其卓越的表面品質可能進一步改善光伏打模組的製造處理過程。本發明優良實施例的特性是液相黏滯性係數超過400,000泊,因而使得一些模組製造商可能需要製造相當厚的玻璃。最後,本發明最優良的實施例是,包括200泊玻璃的溫度是小於1580℃,提供明顯低成本的融化/形成。
範例:
下列為說明如何依據如圖1所示本發明實施例製造範例性玻璃之範例。該組成份對應於表5中所示組成份22。
在一些實施例中,總和並不高達100%,因為存在並不可忽略濃度特定異常元素。
如表2中所示批料加以稱重及加到4公升塑膠容器內:
應該要知道批料中的石灰根據來源可能包含游離元素和/或不同量的一種或以上氧化物,例如MgO和/或BaO。砂最好是經過精選,使得至少80%可通過60篩網,例如80篩網,例如100篩網。在這個例子中,加入以10%的重量水準,預先和砂攪伴的SnO2
,以確保和其他成分均勻攪拌。包含批次材料的瓶放到一個轉筒上,並混合批次材料以製成均質的批料,打散軟軟的團塊。混合的批次材料移到1800cc的鉑坩鍋,並放入高溫的陶瓷支援架。將支援架內的鉑載入溫度1600℃的燃燒爐。16個小時後,移除坩鍋+支援架,將玻璃融體注入到例如鋼板冷的表面上,以形成一個餡餅狀,接著轉到退火器固定的615℃。餡餅狀的玻璃固定在退火器的溫度2小時,然後以每分鐘1℃的速率冷卻到室溫。
