Description
本申請案關於一種於製程、裝運或使用期間用以保護基材的罩膜。該罩膜包括至少一二茂金屬(metallocene)聚烯烴樹脂且在基材上具有改良之濕潤性。該罩膜可施用至平滑的、具有特定結構的、或經塗覆的表面並由該等表面移除。本揭露也關於一種產生該罩膜的方法。
罩膜,也稱作表面保護膜,典型上提供暫時性的物理阻障來防止損害、污染、刮痕、磨損或其他的基材損傷。於使用之前的製造、裝運或儲存期間,罩膜提供此種對於基材表面的保護。罩膜被用於眾多的應用中作為表面的保護性覆蓋件,特別是相當平滑的表面,諸如丙烯酸塑膠、聚碳酸酯塑膠、聚酯玻璃、拋光或著色的金屬與上釉的陶瓷。現代光學基材需要一種保護表面同時移除時不會損傷表面的罩膜,而且也需要一種不會遺留黏劑殘渣或是其他污染物或微粒的罩膜。
傳統上,表面保護膜已經包括電暈處理的薄膜或黏劑塗覆的紙與薄膜。電暈處理的薄膜被暴露於靜電放電中以氧化薄膜表面。此氧化作用增加薄膜的表面張力以及極表面對其的吸引作用。此種電暈處理的薄膜典型上係非壓紋的,而且依賴非常狹窄範圍的電暈處理來加速黏附。非壓紋性使得薄膜容易形成硬質的皺紋與膠質。改善電暈處理效果的黏附也隨著時間而消失。罩膜被描述於美國專利第4,395,760;5,100,709;5,693,405;6,040,046;6,326,081及6,387,484號中,其等併入此處作為參考。
一種不包括黏劑但依然對於基材具有足夠黏附性而提供適當保護的罩膜係渴求的。此種對於基材的黏附性不應該隨著時間而急遽地增加。所以更加需要一種不包括黏劑但卻依然提供適宜程度之基材濕潤性的罩膜。罩膜提供的基材濕潤性容許薄膜/基材界面處的平滑接觸。可能也需要一種具有低表面阻抗的罩膜黏附側,如此始不致由於靜電而吸引污染物。
依據本發明提供了一種罩膜,其包括一黏附層及一第二層,其中該黏附層基本上由二茂金屬聚烯烴與低密度聚乙烯組成,其中第二層由比黏附層還硬的聚烯烴製成。此外,該改良之罩膜可包括一黏附層、一核心層與一外表層,該黏附層包括二茂金屬聚乙烯共聚物及離子聚合物樹脂;該核心層包括張力係數比內黏附層中之二茂金屬聚乙烯還高的聚合物;該外表層包括聚合物。
就整個本發明而言,除非內文另有清楚地指明,否則單數形式"一"及"該"包括複數形式。因此,例如,所謂的"一層"包括多層的形式。
保護性薄膜包括一黏附層與一第二層。該第二層比黏附層硬以提供薄膜硬度、強度及其他想要的性質。黏附層可包括二茂金屬聚乙烯與低密度聚乙烯的摻合物。第二層可包括低密度聚乙烯。
於另一實施例中,罩膜由一黏附層與一第二層組成,其中黏附層基本上由二茂金屬聚乙烯與低密度聚乙烯的摻合物組成,第二層基本上由低密度聚乙烯組成。
罩膜展現改良之基材濕潤性。濕潤性為用以描述薄膜自發性地與基材表面密切接觸之親和性的術語。濕潤性可以作為薄膜與基材表面間之接觸程度的測定,而且可以與基材接觸之薄膜區域的百分比表示。薄膜的某些區域可能包括氣泡或表面雜質,其等會使得薄膜與基材無法完全接觸。
一般而言,如果薄膜與基材之間具有較多的接觸則可獲得較好的黏附。藉著施加壓力等可能可以增加薄膜與基材之間的接觸。然而,就精細或易碎的基材而言,施加壓力或利用其他操作薄膜的方式來改良與基材的接觸並不是有利的而且會導致基材的損害。據此,使薄膜展現高度的濕潤性是有好處的。在薄膜施用至基材上10秒之內,此處揭露的薄膜至少濕潤90%的基材表面,更佳地至少95%的基材表面,最佳地100%的基材表面。然而,應了解的是,薄膜的濕潤能力係特定基材與薄膜老化的函數。
較佳地,於罩膜的實施例中,薄膜的一側為平滑而另
一側為粗糙或不光滑表面。使用時,平滑側被施用至要保護的表面。粗糙側也包括至少一層的熱塑性樹脂。平滑側的表面粗糙度(“Ra”)為0至60微吋,更佳地,0至30微吋。粗糙側防止阻礙且可具有從25至600微吋的表面粗糙度,更佳地從50至300微吋。粗糙側可經由任何適合的方式粗糙化,於較佳實施例中,其可被糙面壓紋。包括一粗糙側之罩膜的實施例據信可以儘可能地防止薄膜接觸其本身的表面區域,或是其他的表面,藉此防止薄膜的阻礙與起皺。
對於賦予第二層足夠的粗糙度而言,糙面壓紋之擠壓饋出過程係較佳的技術。應注意的是,可經由任何適合的方法(包括但不限於氣體射流衝擊、氣體噴射、液體噴射及其等之組合)而完成粗糙化第二層表面的工作。藉由排除罩膜表面與另一表面間的此種密切接觸,粗糙表面可防止阻礙,如此罩膜可以很容易地從另一平滑表面解開及/或撕起。這個特性也可防止常常跟隨著傳統罩膜的起皺。多層糙面-壓紋的薄膜層也可以併入機械性滑差(differential slip),而與化學(抗阻礙劑)引起的滑差相反。
本揭露的保護性薄膜與塗覆薄膜不同。塗覆薄膜包括一具有黏劑塗覆的基材。黏劑塗覆為一黏劑組成物層,其缺乏足夠的黏著強度以自我形成薄膜,因此需要一用以支撐的基材。在本薄膜中,黏附層為與其他薄膜層分離之獨立存在的自我支撐材料。本罩膜也與壓力敏感性黏劑薄膜不同。壓力敏感性黏劑薄膜定義上為永久性發黏的,而且
容易殘留餘渣於其等黏附的基材上。
此處所用的術語"薄膜"意指由澆鑄擠壓饋出或吹製方法所生產的薄片或薄捲。本揭露的薄膜由聚合物製造。聚合物可於滾筒間進一部加工並冷卻來形成捲狀物。可藉由在共擠壓饋出過程中同時地擠壓饋出不同的層而製造多層薄膜,或是藉由分別地形成各個薄膜層然後再將個別的薄膜黏接或疊層在一起而製造多層薄膜。於一較佳實施例中,利用習於此藝者所熟知的任一共饋出製程以共擠壓饋出的方式製造多層罩膜。使用共饋出製程可以讓吾人相當簡單且容易地製造出多層罩膜,該罩膜的各個層均執行著特別的功能。
於一些實施例中,黏附層占總薄膜厚度的10%至30%,而第二層占剩下的70%至90%。於其他實施例中,基於罩膜的總厚度,黏附層可包括15%至25%的薄膜,而第二層包括剩下的75%至85%。於更特別的實施例中,黏附層占總薄膜厚度的15%至20%。
罩膜可為任何想要的厚度。然而,在某些應用中,罩膜的總厚度為25微米至100微米。
本發明之改良罩膜的實施例包括一含有二茂金屬聚烯烴樹脂的黏附層。此處使用之“二茂金屬聚烯烴”為一種由烯烴單體之二茂金屬催化的聚合反應所產生的聚烯烴聚合物或樹脂。典型上,烯烴單體為乙烯。二茂金屬聚烯烴也包括由二茂金屬催化之聚合反應過程所產生的烯烴共聚物,諸如烯烴單體任意組合的共聚物,該等烯烴單體諸如,
但不限於,乙烯、丙烯、丁烯、異丁烯、戊烯、甲基戊烯、己烯、庚烯、辛烯及癸烯,該種共聚物例如,二茂金屬聚(乙烯-共-辛烯)共聚物。也可以使用二茂金屬聚烯烴的摻合物,以及二茂金屬聚烯烴與其他聚合物的摻合物。
二茂金屬聚烯烴與由其他聚合方法製備的聚烯烴(諸如以戚格勒-納他(Ziegler-Natta)催化劑生產的聚烯烴)不同。相較於以其他聚合方法製造的聚烯烴,二茂金屬聚烯烴的特徵為小於2.0的窄分子量分布、受控制的聚合物結構、較高的熱穩定性、較高的澄清度與較高的抗衝擊性。基於此等性質,習於此藝者可以容易地區別二茂金屬聚烯烴及由其他方法生產的聚烯烴。二茂金屬聚烯烴可從陶氏化學公司(Dow Chemical Corp.)與其他樹脂供應商購得。一個例子係從陶氏化學公司購得的PL1280G樹脂。
可以生產具有窄分子量分布的二茂金屬聚烯烴(包括二茂金屬共聚物)。罩膜的實施例包括具有大於1.0及小於2.0之分子量分布(即,多分散性)的二茂金屬聚烯烴。於某些實施例中,使用具有大於1.0及小於1.7之分子量分布的二茂金屬聚烯烴,或是具有大於1.0及小於1.5之分子量分布的二茂金屬聚烯烴是有利的。用於罩膜的二茂金屬聚合物及共聚物可為無規、嵌段、接枝或星狀聚合物。
於某些實施例中,保護性薄膜包括密度介於0.85g/cc至0.95g/cc之間的二茂金屬聚烯烴。於另外的實施例中,二茂金屬聚烯烴的密度可介於0.86至0.92之間,諸如密度介於0.86g/cc至0.92g/cc之間的二茂金屬聚乙烯。
本發明罩膜的實施例不包括增黏劑。於罩膜的實施例中,薄膜黏附層相對於被遮罩的基材可呈現小於10gf/25mm的剝離強度,而且於一些應用中,剝離強度大於5gf/25mm但小於10gf/25mm。
於不會影響本揭露之基礎與新穎特性下,本揭露之罩膜的任一層可包括至少一抗氧化劑、著色劑、色素、澄清劑及/或成核劑。
第二聚合物,諸如聚烯烴(均聚合物或共聚合物)、聚乙烯醇、聚氯乙烯、尼龍(nylon)、聚酯、苯乙烯、丁烯、聚甲基戊烯及聚甲醛(polyoximethylene)與其等之混合物,可以與第一聚合物(二茂金屬聚烯烴、二茂金屬聚乙烯)以任一比例摻合來提供薄膜想要的黏附等級。酸改質的共聚合物、酸酐改質的共聚合物及酸/丙烯酸酯改質的共聚合物也是很有用的。
於一實施例中,黏附層包括一聚合物摻合物,其基本上由重量百分比75%至85%的二茂金屬聚(乙烯-共-辛烯)共聚物與重量百分比15%至25%的低密度聚乙烯組成。本揭露的此實施例具有特別的性質可使得低表面能的基材快速與充分地濕潤,低表面能的基材諸如,但不限於包括環烯烴聚合物(“COP”)薄膜、三乙醯纖維素(“TAC”)薄膜、聚酯、聚碳酸酯基材或其他用作薄膜的基材,該等薄膜係在製造液晶顯示器(“LCDs”)及其他電子顯示器時作為延遲或極化之用。
於某些應用中,二茂金屬聚(乙烯-共-辛烯)共聚物可以二茂金屬塑性體或其他二茂金屬聚烯烴取代。TAC薄膜在製造LCD時典型上用作偏光鏡保護層。以低應力溶劑澆鑄形成的TAC聚合物造成一獨特的聚合物系統,其可滿足極端等向性之LCD覆片的要求。然而,TAC薄膜係軟薄膜,當期被產生及捲繞時,平滑的前端及後端薄膜表面容易黏接或阻礙在一起而產生不良的纏捲品質。這樣可能會在LCD總成中造成缺陷。罩膜對TAC薄膜的濕潤比對其他組合的罩膜組成及結構還要好。因此,當被本揭露的薄膜遮罩時,TAC薄膜可以更成功及更有效率地被利用於LCD總成中。
罩膜也具有所要的老化性質。時間、溫度及溼度影響習知罩膜的黏附性,導致黏附的增加。因此,在一段時間過後,習知薄膜被證明難以移除,如此可能導致對薄膜所要保護之基材表面的損害。當時間、溫度或溼度變化時,本罩膜對基材的黏附性並未顯示有任何顯著地增加。
在許多應用中,對抗靜電電荷產生的罩膜係所欲的。於某些應用中,罩膜不僅保護薄膜的許多部份不受機械損害及化學損害或污染,也保護薄膜的許多部份免於微粒(諸如灰塵)的污染。所以,在某些應用(諸如疊層的光學螢幕)中想要的是,罩膜本身不會將灰塵或其他微粒轉送到基材表面。為了改良罩膜的抗靜電性質,抗靜電劑被加入黏附層中。較佳地,黏附層或外層將包括不會遷移到薄膜表面,因此不致潛在性地污染基材表面的抗靜電劑,諸如離子聚合物。由於聚合物組份之不同區域間的離子交互作用之故,離子聚合物為一種具有獨特物理性質的聚合物。大部分的離子聚合物為一種組成單體之小部分但卻是重要部份含有離子基團的聚合物。於某些實施例中,離子聚合物可為一種樹脂,諸如乙烯甲基丙烯酸共聚物。特別的離子聚合物樹脂包括從杜邦公司(E.I.du Pont de Nemours and Co.)購得的ESX112或ESX113。
至少一核心層被認為也可以插入熱塑性黏附層與第二層之間。此核心層有助於提供想要的不透明性及/或顏色、硬度及堅韌度給多層罩膜。依據本揭露所使用之核心層可以為任何一種熱塑性聚合材料或彈性材料,諸如聚乙烯、聚丙烯、聚氯乙烯、尼龍、聚酯、環烯烴聚合物與相似物。
若使用一層以上的核心層,則黏附層應該包括總薄膜厚度的10-30%,而剩下的70-90%的總薄膜厚度含有剩下的層。於一實施例中,黏附層包括10-30%的總薄膜厚度,核心層包括60-80%的總薄膜厚度,且外層包括10-30%的總薄膜厚度。
核心層可改良薄膜的機械性質,諸如硬度、係數、抗撕裂性等等。例如,核心層可以被配方調製為在製造與使用薄膜期間降低對黏附層之平滑表面的潛在性損害,或者核心層可以被配方調製為改良薄膜的係數。於某些實施例中,罩膜應該具備大於15,000psi的係數。於某些實施例中,罩膜的係數可大於15,000psi並小於350,000psi。於某些實施例中,該罩膜的係數應該為240,000psi(±15%)。在這個範圍內的係數是想要的以提供保護予黏附層,卻不致
影響罩膜的濕潤特性。
核心層可包括任何合適的聚合物。例如,核心層或是黏附層或表層的組份可以選自下述聚合物之中的至少一者:聚乙烯、低密度聚乙烯、線性低密度聚乙烯、高密度聚乙烯、中密度聚乙烯、聚丙烯、無規共聚物聚丙烯、聚丙烯耐衝擊共聚物、二茂金屬線性低密度聚乙烯、塑性體、聚(乙烯-共-醋酸乙烯酯)、聚(乙烯-共-丙烯酸)、聚(乙烯-共-丙烯酸甲酯)、環烯烴聚合物、聚醯胺、或聚(乙烯-共-n-丙烯酸丁酯)。
三層薄膜之外表層的實施例提供了容易釋放與抗阻礙、抗靜電性的表面,以及清晰與可印刷的表面。於一些實施例中,該外表層基本上由聚乙烯及抗靜電劑(諸如離子聚合物鹽)組成。
罩膜的一特別實施例包括一黏附層、一核心層及一外層。於一實施例中,該黏附層基本上由二茂金屬聚烯烴與10wt%至40wt%的離子聚合物(諸如乙烯甲基丙烯酸共聚物)組成。該罩膜提供抗靜電保護、改良的濕潤性、黏附性並且於老化時依然維持穩定的黏附力。於本發明實施例中,離子聚合物或表面活性劑與層的其他組份是不可相混合的。
關於對於各種基材的濕潤性與物理性質,依據本揭露內容所製備的薄膜與市場上購得的罩膜作一比較。此外,也評估隨著老化的進行,此種薄膜之剝離強度的變化。
實例1的薄膜為共擠壓饋出的二層薄膜。第一層含有35wt%之低密度聚乙烯與65wt%之二茂金屬聚乙烯的摻合物。第二層含有15wt%之高密度聚乙烯與85wt%之低密度聚乙烯的摻合物。
實例2的薄膜為共擠壓饋出的三層薄膜。第一層含有10wt%的低密度聚乙烯,65wt%的二茂金屬聚乙烯與25wt%的乙烯甲基丙烯酸共聚物離子聚合物。中間層環烯烴共聚物層。第三層為低密度聚乙烯層。
用作控制組的薄膜為ForceFieldTM
1035,其為一種可從Tredegar薄膜產品公司(Richmond,VA)購得的單層罩膜。
薄膜被施用於各種基材以比較薄膜濕潤基材的能力。結果報告於第1表中。
薄膜的物理性質也被比較。結果報告於第2表中。第2表中的數據顯示改良之濕潤性對於薄膜的其他性質並沒有負面的影響。報告於第2表中的剝離試驗數據係藉由在23℃下將薄膜黏附至一聚碳酸酯基材達60分鐘之後,然後測量移除薄膜所需的力量而決定。
為了展現薄膜老化特性,實例2的薄膜被黏附至聚碳酸酯基材並儲存於23℃。作為時間函數之移除薄膜所需的力量隨後被測量。結果報告於第3表。結果顯示48小時之內薄膜黏附程度只有增加約12%。
習於此藝者在所描述的物件與技術中可以進行許多其他的變化、修改及另外的實施例,但是依然不會脫離本揭露的概念範圍。據此,應該清楚地了解前面敘述與實例所稱的物件與方法僅是為了說明之故,其等並不成為本揭露範圍的限制。
本發明已經參考特定的較佳實施例與實例而被描述。然而,習於此藝者將明白可以對於本發明進行各種修改,而仍然不會逸脫本發明的範圍與精神。
Claims (15)
- 一種包括黏附層及第二層的薄膜,該黏附層基本上係由二茂金屬(metallocene)聚烯烴、基於100wt%之該黏附層為10至40wt%的用於抵抗靜電電荷產生之離子聚合物樹脂及低密度聚乙烯的摻合物所構成,且該黏附層具有0至0.76微米(0至30微吋)的表面粗糙度,其中該離子聚合物樹脂不會遷移。
- 如申請專利範圍第1項的薄膜,其中該第二層提供增加的強度、硬度或機械性質予該薄膜。
- 如申請專利範圍第1項的薄膜,其中該二茂金屬聚烯烴:(i)係選自包括二茂金屬聚乙烯、二茂金屬聚丙烯及二茂金屬共聚物的聚合物群組,該二茂金屬共聚物包括源自乙烯及至少一單體的單體單元,該單體係選自包括丙烯、丁烯、戊烯、己烯及辛烯的群組;(ii)具有大於1.0及小於2.0的分子量分布;且/或(iii)具有介於0.85g/cm3 至0.95g/cm3 之間的密度。
- 如申請專利範圍第1項的薄膜,其中該罩膜不包括黏劑塗覆物。
- 如申請專利範圍第1項的薄膜,其中該離子聚合物係選自乙烯甲基丙烯酸及鉀離子聚合物。
- 如申請專利範圍第1項的薄膜,其中該黏附層:(i)不包括增黏劑;且/或(ii)包括該罩膜總厚度的10%至30%。
- 如申請專利範圍第1項的薄膜,其中該第二層包括選自 聚乙烯、低密度聚乙烯、線性低密度聚乙烯、高密度聚乙烯、二茂金屬聚丙烯、二茂金屬高密度聚乙烯、中密度聚乙烯、二茂金屬線性低密度聚乙烯、塑性體(plastomers)、環烯烴聚合物及聚醯胺的至少一聚合物。
- 如申請專利範圍第1項的薄膜,更包括選自抗氧化劑、著色劑、色素、澄清劑或成核劑的至少一添加劑。
- 如申請專利範圍第1項的薄膜,其中該薄膜在被施用至基材後的10秒內達到大於90%的表面濕潤性。
- 如申請專利範圍第1項的薄膜,更包括位於該黏附層及該第二層之間且黏著至該黏附層及該第二層的核心層。
- 如申請專利範圍第10項的薄膜,其中該核心層包括張力強度較該內黏附層中之二茂金屬聚乙烯為大的環烯烴聚合物。
- 如申請專利範圍第11項的薄膜,其中該核心層或該第二層包括選自下述的至少一聚合物:聚乙烯、低密度聚乙烯、線性低密度聚乙烯、高密度聚乙烯、二茂金屬聚丙烯、二茂金屬高密度聚乙烯、中密度聚乙烯、聚丙烯、無規(random)聚丙烯共聚物、聚丙烯耐衝擊(impact)共聚物、二茂金屬線性低密度聚乙烯、塑性體、聚(乙烯-共(co)-醋酸乙烯基酯)、聚(乙烯-共-丙烯酸)、聚(乙烯-共-丙烯酸甲酯)、環烯烴聚合物、聚醯胺或聚(乙烯-共-丙烯酸n-丁酯)。
- 如申請專利範圍第12項的薄膜,更包括在該薄膜之至少一層中的抗靜電劑。
- 如申請專利範圍第10項的薄膜,其中在該第二層中包括釋放劑。
- 如申請專利範圍第10項的薄膜,其中該黏附層為該薄膜總厚度的10%至30%,該核心層為該薄膜總厚度的40%至80%,且該第二層為該薄膜總厚度的10%至30%。
