Abstract
Description
本発明によれば、圧粉成形磁性体を樹脂組成物中にインサート成形するようにしたので、磁束密度を高くしたい部分に圧粉成形体を配置することにより通常の射出成形品に比べ磁束密度を高くすることができ、磁性コア部品の小型化を図ることができる。また、圧粉成形体も形状を単純化できるので充填密度を高くすることができるとともに、電極端子の折り曲げ時等に発生するクラックの発生を防止することができる。さらに、圧粉磁石成形体を磁路の一部に配置すると、磁性コア部品に磁気バイアスを与えることとなり、高磁界でも磁性コア部品が飽和しにくくなる。

実施の形態1.
図1は本発明の実施の形態1にかかる樹脂成形磁性コア部品の製造方法に使用される圧粉成形された状態の磁性体を示しており、絶縁材で被覆された磁性粉末を構成する多数の粉末粒子2間に多数の結着剤粒子4を含有(分散)させたものである。

・上記樹脂の混合物。
・Al2O3、Y2O3、MgO、ZrO2等の絶縁性金属または半金属の酸化物、
・ガラス材料、
・それらの混合物。
図7A及び図7Bは本発明の実施の形態2にかかる樹脂成形磁性コア部品の製造方法により製造した磁性コア部品を示しており、磁性コア部品がコイル封入型磁性部品の場合を示している。
図9A及び図9Bは本発明の実施の形態3にかかる樹脂成形磁性コア部品の製造方法により製造した磁性コア部品を示しており、特に樹脂成形磁性コア部品がコイル封入型磁性部品の場合を示している。
図11A、図11B及び図12A、図12Bは本発明の実施の形態4にかかる樹脂成形磁性コア部品の製造方法により製造したトロイダルコア及びEコアをそれぞれ示しており、いずれも磁気特性に優れた(所定の磁気特性を有する)インダクタ、トランス、チョークコイル、フィルタ等に使用される。
・ポリエチレン、ポリプロピレン等のポリオレフィン、
・ポリビニルアルコール、ポリエチレンオキサイド、PPS、液晶ポリマー、PEEK、ポリイミド、ポリエーテルイミド、ポリアセタール、ポリエーテルサルホン、ポリサルホン、ポリカーボネート、ポリエチレンテレフタレート、ポリブチレンテレフタレート、ポリフェニレンオキサイド、ポリフタールアミド、ポリアミド等、
・上記樹脂の混合物。
さらに、結着剤4として熱硬化性樹脂を用いる場合は、フェノール、ポリイミド、ユリア、メラミン、エポキシ等の樹脂を用いることができる。
Claims (9)
- 所定の磁気特性を有するコア部品を射出成形により製造する方法であって、
射出成形に用いる樹脂組成物に含まれる磁性粉末を絶縁材で被覆し、圧粉成形磁性体及び圧粉磁石成形体のいずれかを前記樹脂組成物中にインサート成形することを特徴とする磁性コア部品の製造方法。 - 前記圧粉成形磁性体あるいは圧粉磁石成形体が射出成形温度よりも低い融点を持つ結着剤を含有することを特徴とする請求項1に記載の磁性コア部品の製造方法。
- 前記圧粉成形磁性体に用いる磁性粉末の粒子径を前記樹脂組成物の磁性粉末粒子径よりも大きく設定したことを特徴とする請求項1あるいは2に記載の磁性コア部品の製造方法。
- 前記圧粉磁石成形体が射出成形温度よりも低い硬化温度を持つ熱硬化性樹脂を含有することを特徴とする請求項1あるいは2に記載の磁性コア部品の製造方法。
- 前記圧粉成形磁性体あるいは圧粉磁石成形体を射出成形時に少なくとも部分的に粉砕して前記樹脂組成物と一体的にコア部品を形成するようにしたことを特徴とする請求項1乃至4のいずれか1項に記載の磁性コア部品の製造方法。
- コイルにより磁性コア部品を構成し、少なくとも前記コイルの内側に前記圧粉成形磁性体あるいは圧粉磁石成形体を挿入した状態でインサート成形することを特徴とする請求項1乃至5のいずれか1項に記載の磁性コア部品の製造方法。
- コイルにより磁性コア部品を構成し、前記コイルの軸心方向の両側に前記圧粉成形磁性体あるいは圧粉磁石成形体を配置した状態でインサート成形することを特徴とする請求項1乃至5のいずれか1項に記載の磁性コア部品の製造方法。
- 所定の磁気特性を有するコア部品を射出成形により製造する方法であって、
線材を棒材に巻回してコイルを作製し、棒材から抜き取ったコイルの軸心を略円形に湾曲させてトロイダル空芯コアを形成し、該トロイダル空芯コアを絶縁材で被覆された磁性粉末を含有する樹脂組成物中にインサート成形したことを特徴とする磁性コア部品の製造方法。 - 前記樹脂組成物より透磁率の高い線状あるいは箔状の材料を前記コイルの軸心に沿って配置し、前記樹脂組成物中にインサート成形したことを特徴とする請求項8に記載の磁性コア部品の製造方法。
