Description
[1]ポリエステル(A)、4−メチル−1−ペンテン系重合体(B)および相容化剤(C)を含むポリエステルシートであって、前記(A)、(B)および(C)の含有比率が、(A)、(B)、(C)の合計を100質量部としたときに、(A)が60〜98.9質量部、(B)が1〜25質量部、(C)が0.1〜15質量部であり、さらに、前記(B)が下記要件(a)〜(d)を満たす、ポリエステルシート。
(a)4−メチル−1−ペンテン由来の構成単位が100〜90モル%であり、エチレンおよび炭素原子数3〜20のα−オレフィン(4−メチル−1−ペンテンを除く)から選ばれる少なくとも1種のα−オレフィンに由来の構成単位の総和が0〜10モル%。
(b)示差走査型熱量測定(DSC)で測定される融解熱量ΔHm(単位:J/g)と融点Tm(単位:℃)が以下の要件(1)、(2)を満たす。
(2)融点Tm:200〜260℃
(c)ASTM D1238に準拠して260℃、5kg荷重条件で測定したメルトフローレート(MFR)が0.1〜500g/10分。
(d)13C−NMRで測定されるメソダイアッド分率(m)が98.5〜100%。
[2]前記(B)が下記要件(e)および(f)のうち少なくとも一つを満たす、[1]に記載のポリエステルシート。
(e)ASTM D1525に準拠してシリコーン油中、試験荷重10N、昇温速度50℃/hで測定したビカット軟化温度が145〜220℃。
(f)23℃デカン可溶部量が5wt%以下。
[3]前記4−メチル−1−ペンテン系重合体(B)の融点Tmが、230〜245℃である[1]または[2]に記載のポリエステルシート。
[4]前記ポリエステル(A)が、ポリエチレンテレフタレートである[1]〜[3]のいずれか一項に記載のポリエステルシート。
[5]延伸処理する工程を経て得られたものである[1]〜[4]のいずれか一項に記載のポリエステルシート。
[6]前記(C)が、極性基変性スチレン系エラストマーである[1]〜[5]のいずれか一項に記載のポリエステルシート
[7]前記極性基変性スチレン系エラストマーが、極性基変性スチレン−エチレン/ブチレン−スチレン共重合体である[6]に記載のポリエステルシート。
[8]前記極性基変性スチレン系エラストマー(C)のスチレン含量が5〜20質量%の範囲である[6]または[7]に記載のポリエステルシート。
[9]2軸延伸シートである、[1]〜[8]のいずれか一項に記載のポリエステルシート。
[10]液晶ディスプレイ、照明看板あるいは太陽電池の反射シートである、[1]〜[9]のいずれか一項に記載のポリエステルシート。
本発明のポリエステルシートは、ポリエステル(A)、4−メチル−1−ペンテン系重合体(B)、相容化剤(C)を必須成分として含む。それらの含有比率は、(A)、(B)、(C)の合計を100質量部としたときに、(A)が60〜98.9質量部、好ましくは60〜94質量部、(B)が1〜25質量部、好ましくは5〜25質量部、(C)が0.1〜15質量部、好ましくは1〜15質量部である。
本発明で用いられるポリエステル(A)は、アンチモン触媒、ゲルマニウム触媒、チタン系触媒などの公知のポリエステル重合用触媒の存在下で、ジカルボン酸とジオールを含むモノマーを重合することにより製造することができる。
本発明に係る4−メチル−1−ペンテン系重合体(B)は、下記要件(a)〜(d)を満たし、好ましくはさらに下記要件(e)および(f)のうち一つ以上を必要に応じて満たしていてもよい。
本発明に係る4−メチル−1−ペンテン系重合体(B)は、4−メチル−1−ペンテン由来の構成単位が100〜90モル%であり、エチレンおよび炭素原子数3〜20のα−オレフィン(4−メチル−1−ペンテンを除く)から選ばれる少なくとも1種のオレフィンに由来の構成単位が0〜10モル%である。
本発明において、4−メチル−1−ペンテン系重合体(B)は、示差走査型熱量測定(DSC)で測定される融解熱量ΔHm(単位:J/g)と融点Tm(単位:℃)が以下の要件(1)、(2)を満たす。
(2)融点Tm:200〜260℃
上記要件(1)における、示差走査型熱量測定(DSC)(昇温速度:10℃/min)で測定される融解熱量ΔHmは、好ましくは5〜80J/g、より好ましくは10〜60J/gである。また、上記要件(2)における、示差走査型熱量測定(DSC)(昇温速度:10℃/min)で測定される融点Tmは、好ましくは210〜245℃、より好ましくは215〜240℃、さらに好ましくは220〜235℃である。
本発明に係る4−メチル−1−ペンテン系重合体(B)は、ASTM D1238に準拠して260℃、5kg荷重条件で測定したメルトフローレート(MFR)が、0.1〜500g/10min、好ましくは100〜500g/10minである。
本発明に係る4−メチル−1−ペンテン系重合体(B)は、13C−NMRで測定されるメソダイアッド分率(m)が98.5〜100%、好ましくは99〜100%である。
本発明に係る4−メチル−1−ペンテン系重合体(B)は、好ましくは、ASTM D1525に準拠してシリコーン油中、試験荷重10N、昇温速度50℃/hで測定したビカット軟化温度が145〜220℃、好ましくは150〜210℃、より好ましくは155〜200℃、さらに好ましくは160〜190℃である。
本発明に係る4−メチル−1−ペンテン系重合体(B)は、好ましくは、23℃デカン可溶部量が5wt%以下、好ましくは3wt%以下、より好ましくは1wt%以下である。23℃デカン可溶部量とは、後記する実施例において詳述するように、4−メチル−1−ペンテン系重合体(B)のうち、n−デカン中145℃で1時間加熱溶解後に23℃まで降温後にn−デカン溶液側に溶解している部分を示す。
本発明に係る4−メチル−1−ペンテン系重合体(B)は、例えば、特開2015−183141、特開2016−098257、国際公開第2014/050817号に記載の方法により製造することができる。
本発明で用いられる相容化剤(C)はポリエステル(A)中の4−メチル−1−ペンテン系重合体(B)分散度合い調整及び、その界面剥離・開孔性を調整する目的で使用される。
本発明のポリエステルシートには、その用途に応じて、上述したポリエステル(A)、4−メチル−1−ペンテン系重合体(B)および相容化剤(C)以外の樹脂あるいは重合体および/または樹脂用添加剤が、本発明の目的を損なわない範囲で任意に添加されていてもよい。
本発明のポリエステルシートの製造方法は特に限定されないが、例えば、ポリエステル(A)を乾燥した後、乾燥したポリエステル(A)、4−メチル−1−ペンテン系重合体(B)、相容化剤(C)および他の任意成分を上述の添加割合で混合したのち、溶融混練してポリエステル樹脂組成物を得て、得られたポリエステル樹脂組成物を成形してポリエステルシートを得ることができる。溶融混練の方法は、特に制限されず、一般的に市販されている押出機などの溶融混練装置を用いて行うことが可能である。
本発明のポリエステルシートは厚さの制限は特にないが、実用上好ましくは0.001mm〜10mmの範囲にある。後述する条件で測定した輝度が好ましくは40〜100%の範囲ある。
本発明のポリエステルシートは、従来のポリエステルシートの用途に制約なく用いることができるが、その優れた光反射性能から、液晶ディスプレイなどの平面型画像表示装置の反射シート、照明看板の反射シート、太陽電池の背面反射シートなどの各種反射シートの用途に好適に用いることができる。
4−メチル−1−ペンテン系重合体中のエチレンおよび炭素原子数3〜20のα−オレフィン(4−メチル−1−ペンテンを除く)から選ばれる少なくとも1種のα−オレフィンに由来の構成単位(コモノマー)の含量は、以下の装置および条件により、13C−NMRスペクトルより算出した。
ここでPはコモノマー主鎖メチンシグナルの全ピーク面積を示し、Mは4−メチル−1−ペンテン主鎖メチンシグナルの全ピーク面積を示す。
セイコーインスツルメンツ社製DSC測定装置(DSC220C)を用い、測定用アルミパンに約5mgの試料をつめて、10℃/minで280℃まで昇温した。280℃で5分間保持した後、10℃/minで20℃まで降温させた。20℃で5分間保持した後、10℃/minで280℃まで昇温した。2回目の昇温時に観測された結晶溶融ピークの頂点を融点(Tm)とした。また、この結晶溶融ピークの積算値から融解熱量ΔHmを算出した。
ASTM D1238に準拠して260℃、5kg荷重の条件で測定した。
4−メチル−1−ペンテン重合体のメソダイアッドアイソタクティシティー(メソダイアッド分率)(m)は、ポリマー鎖中の任意の2個の頭尾結合した4−メチル−1−ペンテン単位連鎖を平面ジグザグ構造で表現した時、そのイソブチル分岐の方向が同一である割合と定義し、13C−NMRスペクトルから下記式により求めた。
[式中、m、rは下記式で表される頭−尾で結合している4−メチル−1−ペンテン単位の主鎖メチレンに由来する吸収強度を示す。]
4−メチル−1−ペンテン重合体のサンプル5gにn−デカン200mLを加え、145℃で1時間加熱溶解した。23℃まで冷却させ、30分間放置した。その後、析出物(n−デカン不溶部)をろ別した。ろ液を約3倍量のアセトン中に入れ、n−デカン中に溶解していた成分を析出させた。析出物をアセトンからろ別し、その後乾燥した。なお、ろ液側を濃縮乾固しても残渣は認められなかった。n−デカン可溶部量は、以下の式によって求めた。
[未延伸シート中の4−メチル−1−ペンテン系重合体(B)の平均分散径および最大粒子径の測定方法]
未延伸シート中の4−メチル−1−ペンテン系重合体(B)の分散相のサイズは、得られたシートの断面(エンドビュー、シートTD方向断面)を切り出しSEMにより観察した。分散相の平均分散径は、SEMで確認された任意の分散相10点の平均値とした。最大粒子径は、視野60μm×70μmにおいて観察された粒子の内、最大直径と最少直径の平均値が最も大きい値を用いた。
得られた延伸シートの断面(エンドビュー、シートTD方向断面)を切り出しSEMにより観察した。平均空孔面積は、SEMで確認された任意の空孔10点の平均値とした。
延伸シートの光線反射率は、分光光度計(日立ハイテクサイエンス製)により測定した。長手方向、長手方向に垂直な方向について、波長550nmの光線反射率を測定し、その平均値を用いた。
<4−メチル−1−ペンテン系重合体(B)の製造>
室温、窒素気流下で、内容積1Lの攪拌機を付けたSUS製重合器に、精製デカンを425mL、ジイソブチルアルミニウムハイドライドのデカン溶液(アルミニウム原子換算で2.0mmol/mL)を0.5mL(1mol)装入した。次いで、先に調製した予備重合触媒成分のデカンスラリー溶液(C)をジルコニウム原子換算で0.0005mmol加え、水素を50NmL装入した(1回目の水素装入)。次いで、4−メチル−1−ペンテン250mLと1−デセン3.3mLとの混合溶液を2時間かけて重合器内へ連続的に一定の速度で装入した。この装入開始時点を重合開始とし、重合開始から30分かけて45℃へ昇温した後、45℃で4時間保持した。重合開始から1時間後、2時間後にそれぞれ水素を50NmL装入した(2回目の水素装入)。重合開始から4.5時間経過後、室温まで降温し、脱圧した後、ただちに白色固体を含む重合液を濾過して固体状物質を得た。この固体状物質を減圧下、80℃で8時間乾燥し、重合体[B−1]を得た。収量は131gであった。重合体[B−1]の13C−NMR、GPC、MFRおよびデカン可溶部測定の結果を表1に示す。
ポリエステル(A)としてポリエチレンテレフタレート(三井化学株式会社製三井PET、銘柄名:J005PC、IV=0.62dl/g)を、真空乾燥機を用い150℃、16時間の条件で乾燥した。乾燥したポリエチレンテレフタレート80質量部、4−メチル−1−ペンテン系重合体(B)として、上述の重合体[B−1]を15質量部、相容化剤(C)として極性基変性スチレン−エチレン/ブチレン−スチレン共重合体(JSR株式会社製、銘柄名:ダイナロン8630P、MFR(JIS K7210、230℃、2.16kgf):15g/10min、密度:0.89g/cm3、スチレン含量:15%)を5質量部の組成比にてブレンドした。
2軸延伸装置(ブルックナー製)を用い、上記未延伸シートを100℃まで加熱した後、長手方向に3倍、長手方向に垂直な方向に3倍、延伸速度300mm/秒の条件で逐次延伸した。延伸シートを200℃、60秒間の条件で熱処理を施した。延伸シートの厚みは11μmであり、波長550nmの光線反射率は56%であった。
4−メチル−1−ペンテン系重合体として、4−メチル−1−ペンテン・1−デセン共重合体(三井化学株式会社製TPX(登録商標)、銘柄名:DX820、融点:233℃、MFR(ASTM D1238、260℃、5kgf):180g/10min)を使用した以外は、前述[実施例1]と同様の手法で造粒・製膜を行った。延伸シートの厚みは12.5μmであり、波長550nmの光線反射率は53%であった。実施例1の延伸フィルムのほうが、より平均空孔面積が大きく、光線反射率が高いことが分かる。
4−メチル−1−ペンテン系重合体として、4−メチル−1−ペンテン・1−デセン共重合体(三井化学株式会社製TPX(登録商標)、銘柄名:DX818、融点:232℃、MFR(ASTM D1238、260℃、5kgf):28g/10min)を使用した以外は、前述[実施例1]と同様の手法で造粒・製膜を行った。延伸シートの厚みは11.5μmであり、波長550nmの光線反射率は40%であった。
4−メチル−1−ペンテン系重合体に替えて、ホモポリプロピレン(プライムポリプロ(登録商標)、銘柄名:J108M、を使用した以外は、前述[実施例1]と同様の手法で造粒・製膜を行った。延伸・熱固定延伸シートの厚みは11.5μmであり、波長550nmの光線反射率は35%であった。熱固定の工程(熱処理工程)でPPが融解してしまい、一旦開孔した穴が閉じてしまったと推察される。
Claims (9)
- ポリエステル(A)、4−メチル−1−ペンテン系重合体(B)および相容化剤(C)を含むポリエステルシートであって、前記(A)、(B)および(C)の含有比率が、(A)、(B)、(C)の合計を100質量部としたときに、(A)が60〜98.9質量部、(B)が1〜25質量部、(C)が0.1〜15質量部であり、前記(B)が下記要件(a)〜(d)を満たし、前記(C)が極性基変性スチレン系エラストマーである、ポリエステルシート。
(a)4−メチル−1−ペンテン由来の構成単位が100〜90モル%であり、エチレンおよび炭素原子数3〜20のα−オレフィン(4−メチル−1−ペンテンを除く)から選ばれる少なくとも1種のα−オレフィンに由来の構成単位の総和が0〜10モル%。
(b)示差走査型熱量測定(DSC)で測定される融解熱量ΔHm(単位:J/g)と融点Tm(単位:℃)が以下の要件(1)、(2)を満たす。
(1)ΔHm≧0.5×Tm−76
(2)融点Tm:200〜260℃
(c)ASTM D1238に準拠して260℃、5kg荷重条件で測定したメルトフローレート(MFR)が0.1〜500g/10分。
(d)13C−NMRで測定されるメソダイアッド分率(m)が98.5〜100%。 - 前記(B)が下記要件(e)および(f)のうち少なくとも一つを満たす、請求項1に記載のポリエステルシート。
(e)ASTM D1525に準拠してシリコーン油中、試験荷重10N、昇温速度50℃/hで測定したビカット軟化温度が145〜220℃。
(f)23℃デカン可溶部量が5wt%以下。 - 前記4−メチル−1−ペンテン系重合体(B)の融点Tmが、230〜245℃である請求項1または2に記載のポリエステルシート。
- 前記ポリエステル(A)が、ポリエチレンテレフタレートである請求項1〜3のいずれか一項に記載のポリエステルシート。
- 延伸処理する工程を経て得られたものである請求項1〜4のいずれか一項に記載のポリエステルシート。
- 前記極性基変性スチレン系エラストマーが、極性基変性スチレン−エチレン/ブチレン−スチレン共重合体である請求項1〜5のいずれか一項に記載のポリエステルシート。
- 前記極性基変性スチレン系エラストマーのスチレン含量が5〜20質量%の範囲である請求項1〜6のいずれか一項に記載のポリエステルシート。
- 2軸延伸シートである、請求項1〜7のいずれか一項に記載のポリエステルシート。
- 液晶ディスプレイ、照明看板あるいは太陽電池の反射シートである、請求項1〜8のいずれか一項に記載のポリエステルシート。
