Description
A1.セラミックス焼結体の組成:
本実施形態のセラミックス焼結体は、アルミナ(Al2O3)と、下記(1)式の組成の化合物とを含む。
M13−XM2XM35O12・・・式(1)
ここで、M1は、スカンジウム(Sc)、イットリウム(Y)、及びランタノイドから選択される少なくとも1種の元素であり、M2は、M1で選択されるランタノイドを除くランタノイドから選択される少なくとも1種の元素であり、元素M3は、アルミニウム(Al)又はガリウム(Ga)のうち少なくとも1種の元素である。なお、M1は、希土類元素から選択される少なくとも1種であると言い換えることもできる。
セラミックス焼結体における上記(1)式で表される化合物の体積割合(vol%)は、3%以上70%以下である(条件(2))。体積割合が3%以上であれば、セラミックス焼結体が十分な発光を示す。体積割合が70%以下であれば、セラミックス焼結体の熱伝導性の低下を抑制でき、セラミックス焼結体を青色LED又は青色LDの補色としての蛍光体として用いた場合に、蛍光体が高温化することによって温度消光が発生することを抑制できる。
セラミックス焼結体において上記(1)式で表される化合物に対する、アルミニウム(Al)とM2との複合酸化物のXRD(X-ray Diffraction:X線回折)強度比は、0.05未満である(条件(3))。XRD強度比が0.05未満であれば、上記(1)式で表される化合物に対する複合酸化物の量が十分に少ないため、発光強度の低下と色度バラツキの発生とを抑制することができる。なお、XRD強度比が0.05未満であるセラミックス焼結体は、複合酸化物を実質的に含まないと言い換えることもできる。XRD強度比については、詳細を後述する。
セラミックス焼結体に含まれるアルミナ(Al2O3)の平均粒径は、0.3(μm)以上3.00(μm)以下である(条件(4))。アルミナ(Al2O3)平均粒径が上記範囲内にあれば、セラミックス焼結体の発光強度の低下と色度バラツキの低下を抑制することができる。平均粒径が0.3(μm)未満であると、セラミックス焼結体を透過する光の量が増加し、LED光又はLD光の拡散が不十分となって色度バラツキを生じるおそれがある。また、平均粒径が3.00(μm)を超えると、セラミックス焼結体中において光が過度に散乱され、セラミックス焼結体を透過する光の量が減少して発光強度が低下するおそれがある。以下、セラミックス焼結体の上記条件(1)〜(4)を分析する方法について説明する。
B1.セラミックス焼結体の組成:
セラミックス焼結体の組成は、以下のように分析することができる。まず、XRF(X-ray Fluorescence、XRF)を用いて、セラミックス焼結体に含まれる元素を同定する。次に、XRDを用いて、セラミックス焼結体に含まれる化合物を同定する。このようにして、セラミックス焼結体がアルミナ(Al2O3)と上記(1)式で表される化合物を含むこと、及び、係数Xが0.003以上0.500以下であることを分析することができる。なお、セラミックス焼結体の組成は、SEM−EDX(Scanning Electron Microscope / Energy Dispersive X-ray Spectroscopy)を用いて分析してもよい。
セラミックス焼結体における上記(1)式で表される化合物の体積割合は、以下のように分析して算出することができる。まず、セラミックス焼結体の断面を鏡面研磨した後にエッチングを施した後、SEM−EDXを用いて断面を観察し、断面における各結晶粒の組成を同定する。観察は、断面を例えば1万倍に拡大して行う。次に、観察したSEM画像中、化合物が占める面積Aと、化合物以外の成分が占める面積Bと、を画像解析ソフトウェア(三谷商事株式会社製 WinRoof)を用いて算出する。算出した値に基づいて、A/(A+B)を算出し、この二次元断面の面積比を画像解析ソフトウェアを用いて体積割合に換算する。これを断面の任意の5視野について行った平均値から、セラミックス焼結体中の化合物の体積割合を算出する。
アルミニウム(Al)とM2との複合酸化物の上記(1)式で表される化合物に対するXRD強度比Rは、以下のように分析して算出することができる。まず、XRDを用いてセラミックス焼結体を分析する。分析の結果から、アルミニウム(Al)とM2との複合酸化物の上記(1)式で表される化合物に対するXRD強度比を下記の(2)式により算出する。
アルミナ(Al2O3)の平均粒径(平均結晶粒径)は、以下のように算出することができる。まず、セラミックス焼結体の断面を鏡面研磨した後に熱エッチングを施した後、SEM−EDXを用いて断面を観察し、断面における各結晶粒の組成を同定する。次に、線インターセプト法を用いてアルミナの平均粒径を算出する。具体的には、SEM画像中に任意に直線を引き、この直線が横切る対象となる結晶粒のうち、アルミナ結晶粒の個々の粒径を測定してアルミナ結晶粒の粒径の総和を算出する。これを、任意の5視野について行い、合計で200個以上の粒径を測定する。5視野中の粒径の総和と測定対象の粒子の数とからアルミナの平均粒径を算出する。
図1は、セラミックス焼結体の製造方法を示す工程図である。セラミックス焼結体の製造では、まず、セラミックス焼結体の原料粉末を用意する(ステップS10)。ステップS10では、アルミナ粉末と、上記(1)式で表される化合物を形成するための粉末と、を用意する。化合物を形成するための粉末とは、例えば、M1の酸化物や、M2の酸化物、M3の酸化物等である。各粉末の純度は、99.9%以上であることが好ましい。これらの粉末を、セラミックス焼結体における上記(1)式で表される化合物の体積割合が3%以上70%以下となるように秤量する。また、上記係数Xが0.003以上0.500以下となるように秤量する。
以下に、セラミックス焼結体が上記条件(1)〜(4)を備えることで、発光強度の低下と色度バラツキの低下を抑制可能な根拠について、実験1〜5の結果に基づいて説明する。
発光強度の測定では、まず、サンプルを13mm×13mm×0.4mmのサイズに加工した。加工したサンプルに対し、462nmの波長を有する青色LD光を、レンズを用いて0.5mm幅まで集光させて照射し、サンプルを透過した光をレンズによって集光させ、パワーセンサ(COHERENT社製 PM3Q)により発光強度を測定した。照射光の密度(出力密度)は、40W/mm2とした。
色度バラツキの測定では、まず、サンプルを20mm×20mm×0.4mmのサイズに加工した。加工したサンプルに対し、462nmの波長を有する青色LD光を、レンズを用いて0.5mm幅まで集光させて照射し、サンプルを透過した光を色彩照度計(コニカミノルタ製 CL200A)により測定して、色度のX方向のバラツキ(ΔCIEx)を求めた。照射光の密度(出力密度)は、40W/mm2とした。
JIS R1634に準拠して、各サンプルの開気孔率を算出した。
各サンプルを鏡面研磨した後、JIS R1610に準拠して、各サンプルのビッカース硬さを算出した。荷重は、5kgfとした。
上述の実験1〜5では、M1は、スカンジウム(Sc)、イットリウム(Y)、ガドリニウム(Gd)、テルビウム(Tb)、エルビウム(Er)、イッテルビウム(Yb)、ルテチウム(Lu)から選択される例を示しているが、M1は、スカンジウム(Sc)、イットリウム(Y)、及びランタノイドから選択される少なくとも1種であればよい。ガドリニウム(Gd)、テルビウム(Tb)、エルビウム(Er)、イッテルビウム(Yb)、ルテチウム(Lu)以外のランタノイド(ランタン(La)、プラセオジム(Pr)、ネオジム(Nd)、プロメチウム(Pm)、サマリウム(Sm)、ユウロピウム(Eu)、ジスプロシウム(Dy)、ホルミウム(Ho)、ツリウム(Tm))においても、上記実験で例示した元素と同様の4f軌道内での励起又は4f軌道から5d軌道への励起に由来する特性を有することから、同様の発光強度及び色度バラツキを示すためである。同様に、上述の実験では、M2は、セリウム(Ce)、ユウロピウム(Eu)、テルビウム(Tb)、イッテルビウム(Yb)から選択される例を示しているが、M2は、M1で選択される元素を除く少なくとも1種であればよい。

- セラミックス焼結体であって、
アルミナ(Al2O3)と、
M13−XM2XM35O12で表される化合物と、を含み、
前記セラミックス焼結体における前記化合物の体積割合が、3%以上70%以下であり、
前記セラミックス焼結体におけるアルミニウム(Al)と前記M2との複合酸化物の前記化合物に対するX線回折強度比が0.05未満であり、
前記セラミックス焼結体に含まれるアルミナ(Al2O3)の平均粒径が、0.30(μm)以上かつ3.00(μm)以下であることを特徴とする、セラミックス焼結体。
ただし、
前記M1は、スカンジウム(Sc)、イットリウム(Y)、及びランタノイドから選択される少なくとも1種であり、
前記M2は、前記M1で選択されるランタノイドを除くランタノイドから選択される少なくとも1種であり、
前記M3は、アルミニウム(Al)又はガリウム(Ga)のうち少なくとも1種であり、
前記Xは、0.003以上0.500以下である。 - 請求項1記載のセラミックス焼結体であって、
