Description
本出願は2009年8月10日出願の米国仮出願第61/232,548号の利益を主張し、その内容は参照によりその全体が本明細書に組み込まれる。
本発明は難燃性組成物に関する。一態様において、本発明はハロゲンフリーの難燃性組成物に関し、一方、別の態様では、本発明は熱可塑性エラストマー、膨張性難燃剤、及び難燃性相乗剤を含む難燃性組成物に関する。
本発明はまた、以下に記載される組成物、被覆線および方法を提供する。
[1] 色安定性のあるハロゲンフリーの難燃性組成物であって、組成物の重量を基準として
(a)20〜85重量パーセントの熱可塑性エラストマーポリマーと;
(b)5〜60重量パーセントのリン系難燃剤と;
(c)少なくとも3重量パーセントのTiO 2 と;
(d)紫外線安定剤と
を含み、ASTM−D−4459−06に従ってキセノンアークランプを300時間照射した後のCIE 94ΔEが3以下である、組成物。
[2] 熱可塑性ポリマーが熱可塑性ポリウレタンを含む、[1]に記載の組成物。
[3] 3〜15重量パーセントのTiO 2 を含む、[2]に記載の組成物。
[4] リン系難燃剤がリン酸エステルである、[3]に記載の組成物。
[5] 熱可塑性ポリウレタンが芳香族ポリウレタンである、[4]に記載の組成物。
[6] 5%セカント係数が20,000以下である、[1]に記載の組成物。
[7] 40重量%パーセントまでのオレフィン系ポリマーをさらに含む、[2]に記載の組成物。
[8] オレフィン系ポリマーが、エチレン/アクリル酸(EAA)、エチレン/メタクリル酸(EMA)、エチレン/アクリレート又はメタクリレート、エチレン/酢酸ビニル(EVA)、ポリ(エチレン−co−ビニルトリメトキシシラン)コポリマー、又は無水マレイン酸グラフト化オレフィンポリマー若しくはシラングラフト化オレフィンポリマーのうちの少なくとも1つである、[7]に記載の組成物。
[9] [1]から[8]のいずれか一項に記載の難燃性組成物で少なくとも部分的にコーティングされた表面を有する導電性配線を含む、被覆線。
[10] 導電性配線の表面の少なくとも一部を[1]から[8]のいずれか一項に記載の難燃性組成物でコーティングするステップを含む、被覆線の作製方法。
これらの熱可塑性ポリマーとしては、オレフィンホモポリマー及びインターポリマーの両方が挙げられる。オレフィンホモポリマーの例はエチレン及びプロピレンのホモポリマーである。オレフィンインターポリマーの例はエチレン/α−オレフィンインターポリマー、及びプロピレン/α−オレフィンインターポリマーである。α−オレフィンは好ましくはC3〜20の直鎖、分枝、又は環状α−オレフィンである(プロピレン及び高級オレフィン/α−オレフィンインターポリマーにおいて、エチレンはα−オレフィンと考えられる)。C3〜20α−オレフィンの例としては、プロペン、1−ブテン、4−メチル−1−ペンテン、1−ヘキセン、1−オクテン、1−デセン、1−ドデセン、1−テトラデセン、1−ヘキサデセン、及び1−オクタデセンが挙げられる。α−オレフィンはシクロヘキサン又はシクロペンタンなどの環状構造も含有していてもよく、その結果、3−シクロヘキシル−1−プロペン(アリルシクロヘキサン)及びビニルシクロヘキサンなどのα−オレフィンとなる。用語の古典的な意味においてα−オレフィンではないが、本発明の目的において、ノルボルネン及び関連のオレフィンなどのある種の環状オレフィンはα−オレフィンであり、上記の一部又はすべてのα−オレフィンの代わりに使用できる。同様に、スチレン及びその関連のオレフィン(例えばα−メチルスチレンなど)は、本発明の目的においてα−オレフィンである。例となるポリオレフィンコポリマーとしては、エチレン/プロピレン、エチレン/ブテン、エチレン/1−ヘキセン、エチレン/1−オクテン、エチレン/スチレンなどが挙げられる。例となるターポリマーとしては、エチレン/プロピレン/1−オクテン、エチレン/プロピレン/ブテン、エチレン/ブテン/1−オクテン、及びエチレン/ブテン/スチレンが挙げられる。コポリマーはランダム又はブロック状であってもよい。
本明細書で使用される「熱可塑性エラストマー」は、(1)元の長さを超えて伸長し、解放されると実質的にその元の長さに収縮する能力を有し、(2)熱にさらすと軟化し室温に冷却されると実質的にその元の状態に戻るポリマーである。適切な熱可塑性エラストマーの非限定的な例としては、スチレンブロックコポリマー、熱可塑性ポリウレタン(「TPU」)、熱可塑性コポリエステル、ポリエステルブロックエーテル、ポリブチレンテレフタレート/ポリテトラメチレングリコールエーテルコポリマー(PBT/PTMEGコポリマー)、及びそれらの任意の組合せが挙げられる。熱可塑性エラストマーの非限定的な市販品の例としては、Styroflex(商標)(BASF)、Kraton(商標)(Kraton Polymers)、Pellethane(商標)(Dow Chemical)、Pebax(商標)、Arnitel(商標)(DSM)、及びHytrel(商標)(Du Pont)という商標名の製品が挙げられる。
本発明の実施において使用されるリン系及び窒素系膨張性難燃剤としては、限定はされないが、有機ホスホン酸、ホスホネート、ホスフィネート、ホスホナイト、ホスフィナイト、ホスフィンオキシド、ホスフィン、ホスファイト又はホスフェート、リンエステルアミド、リン酸アミド、ホスホン酸アミド、ホスフィン酸アミド、並びにメラミン及びメラミン誘導体(ポリリン酸メラミン、ピロリン酸メラミン、及びシアヌル酸メラミンを含める)、並びに2つ又はそれを超えるこれらの材料の混合物が挙げられる。例としては、リン酸フェニルビスドデシル、リン酸フェニルビスネオペンチル、リン酸水素フェニルエチレン、リン酸フェニル−ビス−3,5,5’−トリメチルヘキシル)、リン酸エチルジフェニル、リン酸2−エチルヘキシルジ(p−トリル)、リン酸水素ジフェニル、リン酸ビス(2−エチル−ヘキシル)p−トリル、リン酸トリトリル、リン酸ビス(2−エチルヘキシル)−フェニル、リン酸トリ(ノニルフェニル)、リン酸水素フェニルメチル、リン酸ジ(ドデシル)p−トリル、リン酸トリクレジル、リン酸トリフェニル、リン酸トリフェニル、リン酸ジブチルフェニル、リン酸2−クロロエチルジフェニル、リン酸p−トリルビス(2,5,5’−トリメチルヘキシル)、リン酸2−エチルヘキシルジフェニル、及びリン酸水素ジフェニルが挙げられる。米国特許第6,404,971号に記載のタイプのリン酸エステルは、リン系難燃剤の例である。ポリリン酸アンモニウムは別の例である。ポリリン酸アンモニウムは多くの場合、メラミン誘導体などの難燃剤共添加剤(co-additive)と共に使用される。ヒドロキシル源などのさらなる共添加剤も、膨張性難燃剤の炭化物形成メカニズムに寄与するために含まれていてもよい。Budenheim及びAdekaは、Budenheim Budit 3167(ポリリン酸アンモニウム及び共添加剤に基づく)及びAdeka FP−2100J(ポリリン酸ピペラジン及び共添加剤に基づく)などの膨張性材料のブレンドを販売している。
本発明のTPE/膨張性難燃剤/任意成分のオレフィンポリマーのブレンドは、いくつかの異なる非リン系難燃性相乗剤のうち任意の1つ、特にカーボンブラック及び/又は二酸化チタン、酸化アルミニウム、ハンタイト、三酸化アンチモン、酸化カリウム、酸化ジルコニウム、酸化亜鉛、酸化マグネシウム、二酸化ケイ素(例えば沈降シリカ及びケイ酸塩、ヒュームドシリカなど)などの様々な金属酸化物の1つとの組合せにおいて、優れた燃焼性能を示す。これらの非リン系難燃性相乗剤は、組成物の重量を基準として0.5未満から40wt%を超えるまでの範囲の量で使用できる。典型的には、これらの添加剤は組成物の重量を基準として1〜20wt%、より典型的には2〜10wt%の範囲の量で使用される。
所望の色を組成物に与えるために、様々な着色剤(色相及び彩度を組成物又は物品に与えるのに使用される顔料又は染料又は他の物質)を組成物に加えることができる。着色剤は、溶融混合の材料製造プロセスの間に100%の濃度で組成物へ直接加えるか、又はより容易な使用及び取り扱いのために、配線及びケーブルで一般的に使用されるポリマーベースのマスターバッチなどのベース材料中に予備混合された色濃縮物として導入することができる。カラーマスターバッチは、目標とする着色のいくつかの色成分を含んでいてもよく、例えば黒、白、及び青色顔料を適切な比で組み合わせて青の下地色を有する特定のグレーの色相を得る。プラスチック組成物を着色するのに着色剤を使用する場合、それらは典型的には組成物の総重量を基準として約0.2(以下)から1.0重量パーセントの量で加えられる。例えば、二酸化チタン及びカーボンブラックの両方も一般に1.0重量%以下の添加量で着色のために利用され、二酸化チタン着色成分は望ましくない半透明性を取り除くための乳白剤としても作用する。本発明のある態様は、少なくとも部分的には、カーボンブラック及び二酸化チタンなどのいくつかの着色剤材料が、可塑性ポリウレタン又はポリエステル系膨張性組成物を含めた熱可塑性組成物中に高添加量で含まれる場合に、難燃性相乗剤及び紫外線曝露に対する色安定化剤としてのさらなる機能性をもたらし得るという発見に基づいている。
カーボンブラックは、本発明の組成物において着色剤及び非リン系燃焼相乗剤として機能し得る。これを下記の実施例1に例示しており、ここではカーボンブラックマスターバッチポリオレフィン系樹脂及び約40%のカーボンブラック顔料添加が、カーボンブラック添加剤の供給源として使用される。本発明を実証するのに使用される熱可塑性ポリウレタン系膨張性組成物において、エチレン−酢酸ビニルコポリマー系カラーマスターバッチが効果的であることが分かっている。大部分の難燃性組成物、例えばポリオレフィン系化合物と金属水和物との組成物、又はポリエチレンとデカブロモジフェニルオキシドなどのハロゲン難燃剤との組成物などにおいて、着色剤マスターバッチを添加すると、組成物に燃料が加わる傾向にあり、それによって難燃剤が薄められ、組成物の燃焼性能が弱まる。実施例1に記載のように、カーボンブラックは驚くことに反対の効果を示す。
二酸化チタンも本発明の組成物において複合的な役割を果たし得る。例えば、従来を上回るTiO2添加量を有する組成物は、配線及びコーティング用途の従来の難燃性組成物と比較して、良好な機械的特性と高い耐燃焼性及び色安定性とのバランスをもたらすことができる。そのような組成物は、典型的な着色用途に使用される又は必要とされる量を実質的に上回る量でTiO2を含有する。これらの高濃度では、TiO2は着色剤としてだけでなく、紫外線安定剤として及び耐燃焼性を組成物にもたらす難燃性相乗剤としても作用している。結果として本発明の組成物は、組成物中のベース樹脂及び他の成分の紫外線安定性が不十分な場合であっても、色安定性を実現することを可能にする。これは、組成物の全体としての色安定性を犠牲にすることなく、より低コストでより色安定性の低い熱可塑性プラスチック(例えば芳香族TPU)を、より高コストでより色安定性の高い熱可塑性プラスチックの代わりに用いることを可能にする。
本発明の組成物は添加剤及び/又はフィラーも含有してもよい。代表的な添加剤としては、限定はされないが、抗酸化剤、硬化剤、架橋助剤、促進剤及び遅延剤、加工助剤、カップリング剤、紫外線安定剤(紫外線吸収剤を含める)、静電防止剤、核剤(nucleating agent)、スリップ剤、可塑剤、潤滑剤、粘度調整剤、粘着付与剤、ブロッキング防止剤、界面活性剤、伸展油、酸捕捉剤、及び金属不活性化剤が挙げられる。これらの添加剤は典型的には従来の方法で、従来の量、例えば組成物の重量を基準として0.01wt%以下から10wt%以上の量で使用される。
セカント係数は、応力歪み曲線の任意の規定点における公称応力対それに対応する歪みの比である。これは応力/歪み曲線上で原点からパーセント歪みまで引いた直線の傾きを計算することにより決定される。1パーセント(1%)のセカント係数は、応力歪み曲線上の1パーセント歪みにおける公称応力対それに対応する歪みの比である。2パーセント(2%)セカント係数は、応力歪み曲線上の2パーセント歪みにおける公称応力対それに対応する歪みの比である。5パーセント(5%)セカント係数は、応力歪み曲線上の5パーセント歪みにおける公称応力対それに対応する歪みの比である。セカント係数は通常、応力歪みの図が応力対歪みの線形比例を示さない材料において、弾性係数の代わりに使用される。本発明の組成物のいくつかの実施形態は、5%セカント係数が16,000psi以下である可撓性材料である。これは5%セカント係数が12,000psi以下である組成物を含み、さらに5%セカント係数が9,000psi以下である組成物を含む。
本発明の組成物は熱可塑性、すなわち温度上昇によって溶融し温度下降によって固体化することを繰り返すことが可能である。熱可塑性材料は、加熱時の変化が化学的であるよりはむしろ実質的に物理的である材料である。それらは主として2次元又は1次元の分子構造である。さらに、本発明の組成物は難燃性かつハロゲンフリーである。
組成物の調合は、当業者に既知の標準的な装置によって行うことができる。調合装置の例は、Banbury(商標)又はBolling(商標)内部ミキサーなどの内部バッチミキサー(internal batch mixer)である。あるいは、Farrel(商標)連続ミキサー、Werner and Pfleiderer(商標)2軸ミキサー、又はBuss(商標)混練連続押出機などの、連続1軸、又は2軸ミキサーを使用できる。利用されるミキサーの種類、及びミキサーの動作条件は、粘度、体積抵抗率、及び押出成形した表面の滑らかさなど、組成物の特性に影響を与えることになる。
実施例1−試料組成物:
この実施例は、難燃性組成物におけるカーボンブラックの相乗効果を実証する。この実施例では、表1に示す配合に従って3つの難燃性組成物を作製する。表に記載の量は組成物の総重量を基準とした重量パーセント(wt.%)である。
この実施例は、難燃性組成物に対するシリカ、酸化亜鉛、及び二酸化チタンの相乗効果を実証する。この実施例において、各組成物は表2Aに示す配合に従ってポリマーベースから調合された。
この実施例は、難燃性組成物中に非常に高添加量の二酸化チタンを取り入れることによって得られる、紫外線安定性色性能に対する劇的な効果を実証する。この実施例において、表3に示す配合に従って3つのポリマーベースのうちの1つから各組成物を調合した。表に記載の量は、組成物の総重量を基準とした重量パーセント(wt.%)である。
この実施例は、アルミニウム三水和物及びRDPとしても知られるレゾルシノールビス(ジフェニルホスフェート)を含む難燃剤系と共にポリエステル系TPUを取り入れたTPU系難燃性組成物について、二酸化チタンの紫外線安定化効果を実証する。この実施例では、着色剤又はUV添加剤を含まないベース材料のストックを、35mm異方向回転2軸押出機において調製した。水分濃度を下げるために高真空下、120℃で乾燥させたATHを除いて、除湿した熱風乾燥機中で80℃にて樹脂を乾燥させた。次いで原料をHenschelブレンダー中で混合し、1つの供給流として2軸押出機へ供給した。溶融物の最高温度を約180℃に保つためにバレルを冷却しながら2軸押出機を作動させ、組成物をストランドダイ/水浴/ペレット化システムによって回収した。調合した後、ベース化合物のペレットを120℃で6時間乾燥させ、その後、最終組成物を実験用混合した。表に記載の量は組成物の総重量を基準とした重量パーセント(wt.%)である。
Claims (10)
- 色安定性のあるハロゲンフリーの難燃性組成物であって、組成物の重量を基準として
(a)熱可塑性エラストマーポリウレタン20〜85重量パーセント;
(b)リン系難燃剤5〜60重量パーセント;並びに
(c)(c1)TiO2 少なくとも5重量パーセント及びヒンダードアミン光安定剤(HALS)とUV光吸収剤とのブレンド0.1〜5.0重量%、又は
(c2)TiO 2 少なくとも9重量%及びHALS 1.0〜2.0重量%
