Description
(1)ポリマー結合剤を溶媒で溶解させ、電極固体粒子との混合後に集電体に塗布するのに適切な粘度を有する溶液を調製する。
(2)前記低粘度結合剤溶液を、約20〜80重量%、とりわけ約50重量%の溶媒で前記電極固体粒子と混合し、ペーストを形成する。
(3)従来のコーティング技術を用いて前記ペーストを集電体上にコーティングし、薄層(一般的に10ないし200ミクロン)を形成する。
(4)コーティングされた集電体を熱乾燥オーブンに入れ、前記溶媒の蒸発除去及び前記結合剤ポリマーの硬化を行う。
(5)このようにして作製した電極集電体を、狭い隙間(例えば5〜200ミクロン)で互いに離間された一対の回転ローラの間に通して、集電体コーティングを所定の厚さに圧縮する。
(6)一般的には、電極集電体の両面をアノード/カソード粒子でコーティングし、上述したステップで処理する。
(a)ポリマー結合剤を溶解させるのに用いられる溶媒を蒸発させなければならないので、大きな熱エネルギー入力が必要となる。
(b)熱乾燥に関連するエネルギー効率が非常に悪い。
(c)蒸発させた溶媒を回収し、廃棄するかまたは再利用する必要がある。
(d)ポリマー結合剤を乾燥させるのに必要なオーブンが大きな作業スペースを占めるので、大きな資本コストがかかる。
(e)乾燥オーブン内でポリマー結合剤を乾燥させるの時間がかかるため、前記電極の製造に要する時間が長くなる。
(a)電極結合剤を硬化させるための処理時間を大幅に短縮することができる。
(b)熱硬化オーブン及びそれに関連するエネルギー効率の悪い熱乾燥の必要性を排除し、その代わりに化学線/電子線硬化ステーションを用いることにより、資本コスト及び操業コストを大幅に削減することができる。
(c)熱硬化に関連するスペース、建物、インフラ及びメンテナンスを大幅に減らすことができる。例えば、従来の熱硬化ラインは100ftの長さであり、ライン速度は10〜20ft/分である。一方、本発明では、2つのUVランプを(100フィートの製造ラインの代わりに)2フィートの長さに配置し、200ft/分で電池を製造する。熱硬化ラインの速度を200フィート/分にするためには、製造ラインの熱硬化セクションを1000〜2000ftの長さにする、すなわち建物の長さを0.2〜0.4マイルにする必要がある。
(d)有機溶媒の必要性を大幅に削減するかまたは排除することができるので、蒸発性有機化合物(VOC)の調達、回収及び廃棄コストを大幅に削減するかまたは排除することができる。

- 請求項1ないし請求項6のいずれか一項に記載の電極を含む電気二重層コンデンサ。
- 電極の作製方法であって、
官能化ゴムポリマー及び、化学線または電子線に曝露したときに共有結合を形成することができる架橋剤を含み、かつ20パスカル秒未満あるいは10パスカル秒未満の溶融粘度を有する結合剤コーティング組成物を電極粒状物質と混合して混合物を調製するステップと、
前記混合物を集電体の表面に塗布して混合物層を形成するステップと、
前記混合物層を化学線または電子線に曝露し、それにより前記官能化ゴムポリマーを架橋結合させるステップとを含み、
前記官能化ゴムポリマーが、下記の化学式のいずれか1つで表されるバックボーンを有する(メタ)アクリル化ゴムポリマーであることを特徴とする方法。

ただし、mは100ないし1500であり、nは1ないし20である。
(b)
ただし、mは10ないし1000であり、nは1ないし20である。
(c)
ただし、nは5ないし2000である。 - 請求項8に記載の方法であって、
前記結合剤コーティング組成物が、前記官能化ゴムポリマーを該組成物の20重量%ないし100重量%の量で含有することを特徴とする方法。 - 請求項8または請求項9に記載の方法であって、
前記結合剤コーティング組成物が、反応性希釈剤、湿潤剤及び光開始剤のうちの1若しくは複数をさらに含むことを特徴とする方法。 - 請求項8ないし請求項10のいずれか一項に記載の方法であって、
前記架橋剤が反応性希釈剤であることを特徴とする方法。 - 請求項8ないし請求項11のいずれか一項に記載の方法であって、
前記電極粒状物質が、炭素、金属酸化物またはリチウム化合物を含むことを特徴とする方法。 - 請求項8ないし請求項12のいずれか一項に記載の方法であって、
前記官能化ゴムポリマー及び前記電極粒状物質を粉砕するステップをさらに含むことを特徴とする方法。 - 請求項8ないし請求項13のいずれか一項に記載の方法であって、
前記電極に第2の電極を積層配置するステップをさらに含むことを特徴とする方法。 - 請求項8ないし請求項14のいずれか一項に記載の方法であって、
前記第1の電極と前記第2の電極との間にセパレータを配置するステップをさらに含むことを特徴とする方法。
