図1は本発明の溝付き樹脂成形品10の概略拡大断面模式図である。溝付き樹脂成形品10は無機充填剤11を含有し、この無機充填剤11が露出された溝12が形成されている。
樹脂の種類は、レーザ照射又は化学処理等の樹脂除去手段により溝を形成できるものであれば特に限定されない。レーザ照射により溝を形成できるものとして、例えば、ポリフェニレンスルフィド(PPS)、液晶ポリマー(LCP)、ポリブチレンテレフタレート(PBT)、ポリアセタール(POM)等を挙げることができる。
無機充填剤11は、樹脂成形品の樹脂の一部を除去することにより溝を形成する際に、溝に露出するものであれば特に限定されない。
無機充填剤11を含有する樹脂材料の市販品として、ガラス繊維入りPPS(製品名:ジュラファイドPPS 1140A7,ポリプラスチックス社製)、ガラス繊維・無機フィラー入りPPS(製品名:ジュラファイドPPS 6165A7,ポリプラスチックス社製)、ガラス繊維入りLCP(製品名:ベクトラLCP E130i、ポリプラスチックス社製)等を挙げることができる。
樹脂成形品10の表面には複数の溝12が形成されている。これら複数の溝12では無機充填剤11が露出されている。樹脂の一部除去により溝12を形成することにより、溝12の側面12aから無機充填剤11を突出した状態で露出させることができる。複数の溝12は、各々の溝が個別に形成されたものであってもよいし、一筆書きの要領で複数の凹凸からなる溝が一度に形成されたものであってもよい。
溝付き樹脂成形品10は、無機充填剤11を含有する樹脂成形品にレーザの照射や化学処理等を行い、樹脂を部分的に除去することで、無機充填剤11が露出されている複数の溝を形成することによって得られる。
図2は本発明の複合成形品1の概略拡大断面の模式図である。複合成形品1において、溝付き樹脂成形品10の溝12を有する面上に他の成形品20が隣接されている。溝12の内部における他の成形品20の態様は特に限定されるものでないが、高いアンカー効果を得るため、他の成形品20は、溝12の内部において、無機充填剤11を囲むように配置されることが好ましい。
他の成形品20は、未硬化状態の場合に、無機充填剤11が露出された溝12に入ることが可能なものであれば特に限定されるものでなく、熱可塑性樹脂、硬化性樹脂(熱硬化性樹脂、光硬化性樹脂、放射線硬化性樹脂等)、ゴム、接着剤、金属等のいずれであってもよい。
複合成形品1は、多重成形に限らず、超音波溶着、レーザ溶着、高周波誘導加熱溶着等、樹脂成形品どうしの加熱溶融によっても得られる。
図3は、多重成形によって複合成形品1を得るときの概略説明図である。まず、図3の(1)に示すように、1次樹脂を1次成形し、溝付き樹脂成形品予備体10’を作製する。続いて、図3の(2)に示すように、予備体10’の表面の少なくとも一部に対し、樹脂の部分的除去を行い、溝12を形成する。これによって、溝付き樹脂成形品10が作製される。
図4は、超音波溶着によって複合成形品1を得るときの概略説明図である。まず、図4の(1)に示すように、溝付き樹脂成形品10の溶着予定面である第一溶着予定面101に、他の樹脂成形品20の溶着予定面である第二溶着予定面201とを近づける。
図5は、レーザ溶着によって複合成形品1を得るときの概略説明図である。まず、他の樹脂成形品20の溶着予定面である第二溶着予定面201に、レーザ吸収部位202を設ける。レーザ吸収部位202は、第二溶着予定面201を黒色マジックで塗る等によって得られる。なお、本実施例では、レーザ吸収部位202は、第二溶着予定面201の略全面に設けられているが、予め溶着しようと予定する箇所に設ければ足りる。
図6は、高周波誘導加熱溶着によって複合成形品1を得るときの概略説明図である。まず、図6の(1)に示すように、溝付き樹脂成形品10の溶着予定面である第一溶着予定面101に、発熱体40を載せ、さらに他の樹脂成形品20を載せる。このとき、第一溶着予定面101と、他の樹脂成形品20の溶着予定面である第二溶着予定面201とが向かい合わせになっている。なお、第一溶着予定面101は、溝12を有する面である。

POM:ジュラコンPOM M450−44(ポリプラスチックス社製)
TPE:ThermolastK_TC4HAZ(KRAIBURG社製)
なお、ガラス繊維入りPPS、ガラス繊維・無機フィラー入りPPS及びガラス繊維入りLCPは樹脂成形品に記載のものと同じである。
表1に示す、無機充填剤を含有する樹脂材料を下記の条件で射出成形した射出成形品に、レーザを溝の幅が100μm、隣り合う溝の間隔が200μmになるように、斜格子状に10回照射した。発振波長:1.064μm、最大定格出力:13W(平均)を用い、出力90%、周波数40kHz、走査速度1000mm/sとした。これにより、実施例に係る溝付き樹脂成形品を得た。

予備乾燥:140℃、3時間
シリンダ温度:320℃
金型温度:140℃
射出速度:20mm/sec
保圧:50MPa(500kg/cm2)
(ベクトラにおける射出成形の条件)
予備乾燥:140℃、4時間
シリンダ温度:350℃
金型温度:60℃
射出速度:200mm/sec
保圧:50MPa(500kg/cm2)
(ジュラコンにおける射出成形の条件)
予備乾燥:80℃、3時間
シリンダ温度:190℃
金型温度:80℃
射出速度:16mm/sec
保圧:80MPa(800kg/cm2)
(TPEにおける射出成形の条件)
予備乾燥:80℃、3時間
シリンダ温度:240℃
金型温度:25℃
射出速度:15mm/sec
保圧:60MPa(600kg/cm2)
実施例に係る溝付き樹脂成形品のそれぞれについて、レーザの照射によって形成された溝を有する面を接触面として射出成形用金型にインサートし、表1に示す他の成形品に係る材料を上記の条件で射出成形し、実施例に係る複合成形品を得た。一方、溝を形成しない成形品を用いて同様に複合成形品の作成を試みたが(比較例1−1〜1−7)、いずれの組合せも接合部で剥離し、強度等を評価できる程度に強固に接合した複合成形品は得られなかった。
〔溝付き樹脂成形品の拡大観察〕
実施例に係る溝付き樹脂成形品について、溝を有する面を電子顕微鏡(SEM)で拡大観察した。倍率は20倍、100倍、300倍の3種類とした。実施例1−1〜1−6についてのSEM写真を図7に示すとともに、実施例1−1〜1−7についての結果を表2に示す。
溝の深さを評価するため、実施例に係る溝付き樹脂成形品について、断面観察にて溝の深さを測定した。結果を表2に示す。
強度を評価するため、実施例に係る複合成形品について破壊荷重を測定した。破壊荷重の測定は次のようにして行った。測定機器としてテンシロンUTA−50kN(オリエンテック社製)を使用し、クロスヘッド速度が1mm/分の条件で行った。また、評価は複合成形体(120mm長さ、20mm幅、2mm厚み)を引張り剥がすことで接合強度を測定した。結果を表2に示す。
上記ガラス繊維入りLCP(製品名:ベクトラLCP E130i,ポリプラスチックス社製)を上記(射出成形の条件)で示した条件で射出成形した射出成形品に、レーザを溝の幅が100μm、隣り合う溝の間隔が200μmになるように斜格子状に照射した。レーザの照射回数は表3に示すとおりとし、発振波長:1.064μm、最大定格出力:13W(平均)を用い、出力90%、周波数40kHz、走査速度1000mm/sとした。これにより、実施例に係る溝付き樹脂成形品を得た。
実施例に係る溝付き樹脂成形品のそれぞれについて、実施例1で示した条件と同じ条件にて複合成形品を製造した。
実施例1で示した手法と同じ手法にて、溝付き樹脂成形品の拡大観察、溝の深さの測定及び強度の測定を行った。結果を図8及び表4に示す。
上記ガラス繊維入りLCP(製品名:ベクトラLCP E130i,ポリプラスチックス社製)を上記(射出成形の条件)で示した条件で射出成形した射出成形品に、発振波長が1.064μmであるレーザを、溝の幅及び隣り合う溝の間隔がいずれも表5に示すとおりとなるように、表5に示す形状で照射した。レーザの照射回数は10回とし、走査速度は1000mm/sとした。これにより、実施例に係る溝付き樹脂成形品を得た。
実施例に係る溝付き樹脂成形品のそれぞれについて、実施例1で示した条件と同じ条件にて複合成形品を製造した。
実施例1で示した手法と同じ手法にて、溝付き樹脂成形品の拡大観察、溝の深さの測定及び強度の測定を行った。結果を図9及び表6に示す。
上記ガラス繊維入りLCP(製品名:ベクトラLCP E130i,ポリプラスチックス社製)を上記(射出成形の条件)で示した条件で射出成形した射出成形品に、発振波長が1.064μmであるレーザを、溝の幅が200μm、隣り合う溝の間隔が表7に示すとおりとなるように斜格子状に照射した。レーザの照射回数は10回とし、走査速度1000mm/sとした。これにより、実施例に係る溝付き樹脂成形品を得た。
実施例に係る溝付き樹脂成形品のそれぞれについて、実施例1で示した条件と同じ条件にて複合成形品を製造した。
実施例1で示した手法と同じ手法にて、溝付き樹脂成形品の拡大観察、溝の深さの測定及び強度の測定を行った。一例として、実施例4−1〜4−4に係る溝付き樹脂成形品の拡大観察の結果を図11及び表8に示す。また、全ての実施例に係る溝付き樹脂成形品の溝の深さ及び強度の測定の結果を表8に示す。図11の拡大観察の結果より、溝の表面に露出したガラス繊維の配向方向が確認出来る。また、格子状に溝を付けた場合、溝の間隔が150μm以下であれば、表面に山として残る樹脂は無機充填剤の観察に気にならない。
上記ガラス繊維入りLCP(製品名:ベクトラLCP E130i,ポリプラスチックス社製)を上記(射出成形の条件)で示した条件で射出成形した射出成形品に、発振波長が1.064μm、溝の幅が200μm、隣り合う溝の間隔が表9に示すとおりとなるように斜格子状に照射した。レーザの照射回数は10回とし、走査速度は1000mm/sとした。これにより、実施例に係る溝付き樹脂成形品を得た。
実施例に係る溝付き樹脂成形品のそれぞれについて、実施例1で示した条件と同じ条件にて複合成形品を製造した。
実施例1で示した手法と同じ手法にて、溝付き樹脂成形品の拡大観察、溝の深さの測定及び強度の測定を行った。結果を図12及び表10に示す。図12の拡大観察の結果より、溝の表面に露出したガラス繊維の配向方向が確認出来る。また、一方向に溝を付けた場合、溝の間隔が50μm以下であれば、表面に山として残る樹脂は無機充填剤の観察に気にならない。
上記ガラス繊維入りLCP(製品名:ベクトラLCP S135,ポリプラスチックス社製)を上記(射出成形の条件)で示した条件で射出成形した射出成形品に、発振波長が1.064μm、溝の幅が200μm、隣り合う溝の間隔が200μmとなるように斜格子状に照射した。レーザの照射回数は10回とし、走査速度は1000mm/sとした。これにより、実施例6に係る溝付き樹脂成形品を得た。
実施例6及び比較例6に係る溝付き樹脂成形品のそれぞれについて、溝を有する面を第一溶着予定面とし、ベクトラLCPS135(ポリプラスチックス社製)と超音波溶着を行い、実施例に係る複合成形品を作製した。超音波溶着は、精電舎電子工業社製 超音波ウェルダー SONOPET Σ−1200 超音波溶着機を用いて、設定沈み込み量0.8mmで、超音波の周波数を20kHz、振幅60μm、エアー圧力0.1MPaの条件で行った。
強度を評価するため、実施例及び比較例に係る樹脂成形品のそれぞれについて破壊荷重を測定した。破壊荷重の測定は次のようにして行った。測定機器としてテンシロンUTA−50kN(オリエンテック社製)を使用し、クロスヘッド速度が1mm/分の条件で行った。結果を表12に示す。

Claims (26)
- 無機充填剤を含有し、該無機充填剤が露出された溝が形成され、前記溝の両側に位置する山の間に前記無機充填剤が架かる、溝付き樹脂成形品。
- 前記無機充填剤の長手方向は前記溝の長手方向とは異なり、
前記溝の短手方向の長さは、前記無機充填剤の長手方向の長さよりも短い、請求項1に記載の溝付き樹脂成形品。 - 無機充填剤を含有し、該無機充填剤が露出された溝が形成され、
前記無機充填剤の長手方向は前記溝の長手方向とは異なり、
前記溝の短手方向の長さは、前記無機充填剤の長手方向の長さよりも短い溝付き樹脂成形品。 - 前記無機充填剤が前記溝の側面において表面より突出する、請求項1から3のいずれかに記載の溝付き樹脂成形品。
- 前記溝の深さは前記溝の短手方向の長さの1/2以上である、請求項1から4のいずれかに記載の溝付き樹脂成形品。
- 前記無機充填剤が繊維状無機充填剤を含む、請求項1から5のいずれかに記載の溝付き樹脂成形品。
- 前記繊維状無機充填剤はガラス繊維である、請求項6に記載の溝付き樹脂成形品。
- 前記溝は複数であり、隣り合う溝の間隔が前記溝の幅の1倍以上2倍以下である、請求項1から7のいずれかに記載の溝付き樹脂成形品。
- 前記溝はレーザの照射によって形成される、請求項1から8のいずれかに記載の溝付き樹脂成形品。
- 前記溝が断続的に形成されている、請求項1から9のいずれかに記載の溝付き樹脂成形品。
- 請求項1から10のいずれかに記載の溝付き樹脂成形品の前記溝を有する面上に他の成形品が隣接された複合成形品。
- 前記他の成形品は、前記溝の内部において、前記無機充填剤を囲んで配されている、請求項11に記載の複合成形品。
- 繊維状無機充填剤を含有する樹脂成形品に樹脂の一部除去を行い、側面から前記無機充填剤が露出された溝を形成する溝形成工程を含み、
前記繊維状無機充填剤の長手方向の長さは、前記溝の短手方向の長さよりも長く、
前記溝形成工程では、前記繊維状無機充填剤の長手方向とは異なる方向に前記繊維状無機充填剤の長手方向の長さよりも短い幅で溝を形成する、溝付き樹脂成形品の製造方法。 - 前記溝が複数である、請求項13に記載の溝付き樹脂成形品の製造方法。
- 前記樹脂の一部除去がレーザの照射により行われる、請求項13又は14に記載の溝付き樹脂成形品の製造方法。

- 前記レーザの照射を、成形品の表面に対して垂直以外の方向から行う、請求項15から17のいずれかに記載の溝付き樹脂成形品の製造方法。
- 前記繊維状無機充填剤はガラス繊維である、請求項13から18のいずれかに記載の溝付き樹脂成形品の製造方法。
- 前記溝形成工程では、前記溝の幅の1倍以上2倍以下の間隔をおいて溝を形成する、請求項13から19のいずれかに記載の溝付き樹脂成形品の製造方法。
- 請求項13から20のいずれかに記載の溝付き樹脂成形品の製造方法を使用した後、前記溝を有する面を接触面として他の成形品と一体化して複合成形品を製造する、複合成形品の製造方法。
- 前記一体化が射出成形により行われる、請求項21に記載の複合成形品の製造方法。
- 無機充填剤を含有する樹脂成形品に樹脂の一部除去を行い、側面から前記無機充填剤が露出された溝を形成する溝形成工程の後、
前記溝を有する面を接触面として他の成形品と射出成形により一体化して複合成形品を製造する、複合成形品の製造方法。 - 請求項1から10のいずれかに記載の溝付き樹脂成形品の前記溝を有する面を観察する、溝付き樹脂成形品の表面観察方法。
- 前記複数の溝は、隣り合う溝の間隔が150μm以下になるように格子状に形成されているか、又は隣り合う溝の間隔が50μm以下になるように一方向の直線状に形成されている、請求項24に記載の溝付き樹脂成形品の表面観察方法。
- 請求項13から20のいずれかに記載の溝付き樹脂成形品の製造方法を使用した後、前記溝を有する面を観察する、溝付き樹脂成形品の表面観察方法。
