(金属表面処理剤)
本実施形態に係る金属表面処理剤は、特定の共重合体(A)と、水溶性または水分散性の樹脂(B)とを含む。この金属表面処理剤により、抗菌性能を持続することが可能な皮膜を金属材料の表面又は表面上に形成することができる。
共重合体(A)は、上述の式(1)で表される化合物(a)(以下、単に「化合物(a)」と称する。)と、上述の式(2)または式(3)で表される化合物(b)(以下、単に「化合物(b)」と称する。)とを重合することにより得られるものであれば特に制限されるものではなく、交互共重合体、ランダム共重合体、ブロック共重合体、及びグラフト共重合体のいずれであってもよい。これらの共重合体は公知の重合法により製造することができる。共重合体(A)を製造する際の、化合物(a)のモル量(aM)と化合物(b)のモル量(bM)との比は、90:10〜20:80の範囲内であればよく、好ましくは80:20〜40:60の範囲内であり、より好ましくは70:30〜60:40の範囲内である。
水溶性または水分散性の樹脂(B)(以下、単に「樹脂(B)」と称する。)としては、特に制限されるものではないが、本発明の効果が優れるという点で、例えば、ウレタン系樹脂、ポリビニルアルコール系樹脂、ポリアミド系樹脂、エポキシ系樹脂、フェノール系樹脂、ポリビニルピロリドン系樹脂などを用いることが好ましい。なお、樹脂(B)は、ウレタン樹脂、ポリビニルアルコール樹脂、ポリアミド樹脂、エポキシ樹脂、フェノール樹脂、ポリビニルピロリドン樹脂等の単重合物;その単重合物の側鎖を他の化合物で変性させた変性物などであっても、これらの樹脂や変性物を2以上組み合わせた共重合物であってもよい。これらの樹脂は1種を単独で用いてもよいし、2種以上を組み合わせて併用してもよい。
本実施形態に係る金属表面処理剤は、水性媒体以外に、共重合体(A)と樹脂(B)のみからなるものであってもよいが、さらに、他の成分を含むものであってもよい。他の成分としては、例えば、架橋成分(C)、界面活性剤などを挙げることができる。
水性媒体としては、水を50質量%以上含むものであれば特に制限されるものではなく、水のみからなるものであっても、水と水混和性有機溶媒とを含む混合液であってもよい。水混和性有機溶媒としては、水と混和するものであれば特に限定されるものではなく、例えば、アセトン、メチルエチルケトン等のケトン系溶媒;N,N’−ジメチルホルムアミド、ジメチルアセトアミド等のアミド系溶媒;メタノール、エタノール、イソプロパノール等のアルコール系溶媒;エチレングリコールモノブチルエーテル、エチレングリコールモノへキシルエーテル等のエーテル系溶媒;1−メチル−2−ピロリドン、1−エチル−2−ピロリドン等のピロリドン系溶媒等が挙げられる。
これらの水混和性有機溶媒は1種を水と混合させてもよいし、2種以上を水と混合させてもよい。
本実施形態に係る金属表面処理剤は、例えば、水性媒体に、共重合体(A)及び樹脂(B)、必要に応じて他の成分を所定量混合することにより製造することができる。
本実施形態に係る、皮膜を有する金属材料の製造方法(以下、単に「本実施形態に係る製造方法」と称する。)は、上述の金属表面処理剤を金属材料の表面または表面上に接触させる接触工程と、接触させた金属表面処理剤を乾燥させる乾燥工程と、を含む。この製造方法により、表面又は表面上に抗菌性能を持続することが可能な皮膜を有する金属材料が得られる。なお、本実施形態に係る製造方法は、接触工程の前に脱脂工程および/または化成処理工程を行ってもよい。
皮膜を形成させる金属材料の形状や構造等は特に限定されず、例えば、板状、箔状等を挙げることができる。金属材料の種類についても特に限定されず、例えば、鉄鋼材料(例えば、冷間圧延鋼板、熱間圧延鋼板、黒皮材、酸洗鋼板、高張力鋼板、工具鋼、合金工具鋼、球状化黒鉛鋳鉄、ねずみ鋳鉄等);めっき材料、例えば、亜鉛めっき材(例えば、電気亜鉛めっき、溶融亜鉛めっき、アルミニウム含有亜鉛めっき、電気亜鉛めっき、亜鉛ニッケルめっき、亜鉛コバルトめっき、蒸着亜鉛めっき等)、亜鉛合金めっき材(例えば、合金化溶融亜鉛めっき、Zn−Al合金めっき、Zn−Al−Mg合金めっき、電気亜鉛合金めっき等)、アルミめっき材、ニッケルめっき材、スズめっき材、クロムめっき材、クロム合金めっき材(例えば、Cr−Ni合金めっき等)等;アルミニウム材又はアルミニウム合金材(例えば、1000系、2000系、3000系、4000系、5000系、6000系、アルミニウム鋳物、アルミニウム合金鋳物、ダイキャスト材等);銅材又は銅合金材;チタン材又はチタン合金材;マグネシウム材又はマグネシウム合金材等が挙げられる。
接触方法としては、例えば、スプレー法、浸漬法、ロールコート法、バーコート法、カーテンコート法、スピンコート法、又はこれらの組み合わせ等の方法を挙げることができるが、これらに限定されるものではない。接触温度や接触時間は、金属表面処理剤の組成や濃度によって適宜設定されるが、通常、接触温度は0℃以上50℃以下の範囲内であり、接触時間は1秒以上300秒以内の範囲内である。
乾燥方法は特に制限されず、公知の乾燥機器、例えば、バッチ式の乾燥炉、連続式の熱風循環式乾燥炉、コンベアー式の熱風乾燥炉、IHヒーターを用いた電磁誘導加熱炉等を用いた乾燥方法等を挙げることができる。乾燥温度や乾燥時間は、金属材料の種類や接触させた金属表面処理剤の組成又は量によって適宜設定されるが、通常、乾燥温度は120℃以上200℃以下の範囲内であり、乾燥時間は2秒以上1800秒以内の範囲内である。
脱脂方法としては、油脂類や汚れを除去することができれば、いかなる方法であってもよく、例えば、溶剤脱脂、アルカリ系又は酸系の脱脂剤等を用いた公知の方法を挙げることができる。なお、脱脂工程を行った後に接触工程又は化成処理工程を行う場合には、脱脂工程後であって、接触工程又は化成処理工程の前に金属材料の表面又は表面上を水洗する工程を行ってもよいし、行わなくてもよい。水洗を行った場合には、続いて金属材料の表面又は表面上を乾燥してもよいし、乾燥しなくてもよい。
化成処理工程は、化成皮膜を形成する処理であれば特段限定されず、例えば、ジルコニウム化成処理工程、チタニウム化成処理工程、ハフニウム化成処理工程、リン酸塩化成処理工程、クロメート化成処理工程、等が挙げられる。化成処理工程後であって、接触工程前に金属材料の表面又は表面上を水洗する工程を行ってもよいし、行わなくてもよい。水洗を行った場合には、続いて金属材料の表面又は表面上を乾燥してもよいし、乾燥しなくてもよい。なお、化成処理工程として、リン酸亜鉛を用いたリン酸塩化成処理工程を行う場合には、脱脂工程と、リン酸塩化成処理工程との間に、リン酸塩化成処理の反応性向上を目的とした表面調整処理工程を、金属材料に対して行ってもよい。この表面調整処理方法としては、公知の方法を用いることができる。
化成処理工程は、化成処理剤を金属材料の表面又は表面上に接触させることにより行われる。化成処理剤としては、例えば、ジルコニウム化成処理剤、チタニウム化成処理剤、ハフニウム化成処理剤、リン酸塩化成処理剤、クロメート化成処理剤等を挙げることができるが、これらに限定されるものではない。化成処理剤の接触は、公知の方法、例えば、浸漬処理法、スプレー処理法、流しかけ処理法、又はこれらの組み合わせ等の処理法が挙げられるが、これらに限定されるものではない。各種化成処理工程における化成処理剤の温度又は接触時間は、化成処理工程の種類、化成処理剤の濃度等に応じて、適宜設定できる。
金属表面処理剤によって金属材料の表面又は表面上に形成される皮膜の厚さは、本発明の性能が発揮できれば特に制限されるものではないが、例えば、0.1μm以上2.0μm以下の範囲内であることが好ましく、0.3μm以上1.5μm以下の範囲内であることがより好ましい。
実施例01から07の金属表面処理剤および比較例01から05の金属表面処理剤の組成を表1に示す。表1において、重合体、水溶性または水分散性樹脂(B)、及び架橋成分(C)の欄に示す各記号は表2〜4に詳細を示す。各金属表面処理剤は、水に各成分を混合することにより調製した。各金属表面処理剤における固形分含有量は4%に調整した。なお、各重合体の製造方法については後述する。
重合体A1の製造
化合物(a)の水溶液(60%)201g、化合物(b)53g及び水580gを混合し、窒素ガス中で70℃に昇温した。次に、過硫酸アンモニウムの水溶液(20%)15gを加え、70℃で15時間反応させた後、冷却して反応を終了し、重合体A1を製造した。
化合物(a)の水溶液(60%)81gと、水30gを混合し、この混合物を攪拌して均一に溶解させた後、70℃に昇温し、攪拌しながら、過硫酸アンモニウムの水溶液(20%)6gを添加した。発熱開始後、70〜80℃に保ちながら、化合物(b)の水溶液(80%)108gと水108gを混合した水溶液を滴下した。滴下終了後、2時間反応を行った。その後、水70gを加えて攪拌した後、冷却して反応を終了した。その後、水酸化ナトリウム水溶液(20%)を加え、pH4.8に調整し、重合体A2を製造した。
化合物(a)の水溶液(60%)221g、化合物(b)51g及び水322gを混合し、窒素ガス中で70℃に昇温した。次に、過硫酸アンモニウムの水溶液(20%)15gを加え、70℃で7時間反応させた後、冷却して反応を終了し、重合体A3を製造した。
化合物(a)の水溶液(60%)362g、化合物(b)15g及び水774gを混合し、窒素ガス中で70℃に昇温した。次に、過硫酸アンモニウムの水溶液(20%)15gを加え、70℃で10時間反応させた後、冷却して反応を終了し、重合体A4を製造した。
化合物(a)の水溶液(60%)306gと、水300gを混合し、この混合物を攪拌して均一に溶解させた後、70℃に昇温し、攪拌しながら、過硫酸アンモニウムの水溶液(20%)6gを添加した。発熱開始後、70〜80℃に保ちながら、化合物(b)の水溶液(80%)48gと水150gを混合した水溶液を滴下した。滴下終了後、2時間反応を行った。その後、水150gを加えて攪拌した後、冷却して反応を終了した。その後、水酸化ナトリウム水溶液(20%)を加え、pH4.8に調整し、重合体A5を製造した。
化合物(a)の水溶液(60%)308g、化合物(b)51g及び水786gを混合し、窒素ガス中で70℃に昇温した。次に、過硫酸アンモニウムの水溶液(20%)15gを加え、70℃で10時間反応させた後、冷却して反応を終了し、重合体A6を製造した。
化合物(a)の水溶液(60%)161g、化合物(b)383g及び水960gを混合し、窒素ガス中で70℃に昇温した。次に、過硫酸アンモニウムの水溶液(20%)15gを加え、70℃で6時間反応させた後、冷却して反応を終了し、重合体D2を製造した。
化合物(a)の水溶液(60%)56g、化合物(b)4g及び水124gを混合し、窒素ガス中で70℃に昇温した。次に、過硫酸アンモニウムの水溶液(20%)15gを加え、70℃で5時間反応させた後、冷却して反応を終了し、重合体D3を製造した。
重合体A1〜A6、D2及びD3の重量平均分子量をゲル浸透クロマトグラフィー(GPC)分析により求めた。その結果を表2に示す。
試験材として、アルミニウム板(株式会社パルテック製A1050P、寸法:40mm×40mm、板厚:0.8mm)(M1)及び溶融亜鉛めっき鋼板[めっき付着量片面当たり50g/m2(両面めっき)、寸法:40mm×40mm、板厚:0.6mm](M2)を用いた。
ISO 22196:2011(フィルム密着法)に記載の評価方法に従って、評価サンプルNo.1〜12に対する抗菌性能(初期)を評価した。なお、細菌としては、黄色ブドウ球菌(Staphylococcus aureus)および大腸菌(Escherichia coli)をそれぞれ用いた。抗菌性能は、式[対象菌の減少率(%)=100−Y/Z×100]を用いて対象菌の減少率(%)を算出し、以下の抗菌性能判断基準に基づいて評価した。式中、Yは評価サンプルを入れて培養した際に形成されたコロニー数を意味し、Zは評価サンプルを入れないで培養した際に形成されたコロニー数を意味する。
また、脱イオン水に96時間浸漬した後、自然乾燥させた評価サンプルNo.1〜12に対する抗菌性能(持続性)も同様に評価した。これらの結果を表5に示す。

◎(抗菌性能あり):対象菌の減少率99.9%以上
〇(抗菌性能あり):対象菌の減少率99.0%以上99.9%未満
×(抗菌性能不十分):対象菌の減少率99.0%未満
ISO 846:1997 A法に記載の評価方法に従って、評価サンプルNo.1〜12に対するカビ抵抗性能(初期)を評価した。なお、カビとしては、混合胞子懸濁液(混合菌:Aspergillus niger、Penicillium pinophilum、Chaetomium globosum、Trichoderma、Paecilomyces variotiiの5種類)を用いた。カビ抵抗性能は、菌糸の発育状態を指標とし、カビ抵抗性能判断基準に基づいて評価した。
また、脱イオン水に96時間浸漬した後、自然乾燥させた評価サンプルNo.1〜12に対するカビ抵抗性能(持続性)も同様に評価した。これらの結果を表5に示す。
<カビ抵抗性能判断基準>
◎(カビ抵抗性あり):肉眼または顕微鏡下でカビの発育は認められなかった。
〇(カビ抵抗性あり):肉眼ではカビの発育が認められなかったが、顕微鏡下で明らかに確認できた。
×(カビ抵抗性不十分):肉眼でカビの発育が認められた。
