基板
本発明の一つ以上の実施形態によると、SCR機能を触媒するために有効な成分(本明細書において「SCR成分」と称する)は、NOx減少触媒組成物の一部としてウォッシュコート中で利用される。一般的に、SCR成分は、ウォッシュコート中に他の成分を含む組成物の部分である。しかしながら、一つ以上の実施形態において、NOx減少触媒組成物はSCR成分だけを含んでもよい。
本発明の一つ以上の実施形態によると、NH3酸化機能を触媒するために有効な組成物(本明細書において、「NH3酸化成分」と言う)は、NOx減少触媒において利用される。排気流に含まれるアンモニアは、式1によってNH3酸化成分上の酸素と反応してN2を形成する。
一つ以上の実施形態によれば、SCR成分およびNH3酸化成分は、基板上に被覆および付着されるウォッシュコート層に塗布することができる。
図3に示す通り、本発明の一つ以上の実施形態による触媒または触媒物品は、2つのステップの工程において調製することができる。具体的な実施形態における第1ステップにて、担体基板12は多孔質壁を有するハニカム基板であり、約100溝/平方インチ〜1000溝/平方インチの範囲の寸法の溝14を含み、白金族金属で直接被覆される。図示の容易さのために、単一の溝14だけを示している。詳細な実施形態において、白金族金属は介在する粒状の耐火性酸化物支持体無しで被覆される。図示の容易さのために、これは第1触媒被覆16として示している。被覆した基板12は、乾燥し、焼成して基板12上へ実質的に非支持白金族金属を固定する。基板12の多孔性壁の一部分は、次いで、酸化窒素の選択的接触還元用触媒を含む第2触媒被覆18ウォッシュコート層によりスラリー被覆される。基板12は、乾燥し、焼成して基板12上へ第2触媒被覆18ウォッシュコート層を固定する。
本発明の別の態様は、エンジンの排気流において生成される排出を処理する方法を含む。排気流は、NOx、CO、炭化水素およびアンモニアのうちの一つ以上を含む可能性がある。一つ以上の実施形態において、前記方法は排気流にアンモニアまたはアンモニア前駆体を注入することを含み、次いで、本明細書において記載されている上流側SCRゾーンに排気流を最初に通してSCR機能によってNOxを除去する。この種の実施形態において、排気流は次いで中流AMOxゾーンを通され、NH3酸化機能によってアンモニアを除去する。中流触媒ゾーンは、COおよび炭化水素のうちの一つ以上を酸化する下流ゾーンにも続く場合がある。
本発明の一態様は、ディーゼルエンジンによって排出される排気を処理するための排出処理システムに関する。図4は、粒子状物質、NOxおよび一酸化炭素を含む排気流を放出しているディーゼルエンジン41を含んでいる排出処理システム40の一つ以上の実施形態を示す。第1基板45は、軸長さを画定する入り口末端部および出口末端部を有する。第1基板45は、ディーゼルエンジン41の下流側に配置され、ディーゼルエンジン41と流体連通している。第1基板45は、白金族金属を含む第1触媒被覆を有し、第1触媒被覆は基板の出口末端部から入り口末端部の方へ向けて軸方向長さ全体より短い長さにわたって伸びていて、酸化窒素の選択接触還元(SCR)用の触媒を含む第2触媒被覆を有し、第2触媒被覆は基板の入り口末端部から出口末端部の方へ向けて軸方向長さ全体より短い長さにわたって伸びていて、第1触媒被覆層の一部分と重なっている。詳細な実施形態において、第1基板45は、壁流基板および貫流基板からなる群から選択される。具体的な実施形態において、白金族金属の少なくとも一部は、耐火性の金属酸化物支持体上にある。更に具体的な実施形態において、白金族金属は白金である。
Claims (16)
- 粒状物、炭化水素、COおよびアンモニアを含む排気流を処理するための触媒品であって、
軸方向長さを画定する入り口末端部と出口末端部とを有する基板と、
白金族金属を含んでいる第1触媒被覆であって、第1触媒被覆は前記出口末端部から前記入り口末端部の方へ前記基板の前記軸方向長さ全体より短い長さにわたって伸びる、第1触媒被覆と、
酸化窒素の選択的接触還元(SCR)用の触媒を含んでいる第2触媒被覆であって、前記入り口末端部から前記出口末端部の方へ前記基板の前記軸方向長さ全体より短い長さにわたって伸び、前記第1触媒被覆の一部と重なっている、第2触媒被覆と、
を含む、触媒品。 - 前記基板は、前記流路の境界を定め、かつ前記流路を画定する縦方向に伸びている壁で形成された複数の縦方向に伸びる流路を有する貫流基板である、請求項1記載の触媒品。
- 前記基板は、複数の軸方向に伸びている溝状に形成された気体浸透性の壁を有する壁流濾過器であって、各溝が、その対向端部で封鎖された隣接する溝の任意の対によって封鎖された一つの端部を有する、請求項1記載の触媒品。
- 前記白金族金属の少なくとも一部が粒状の耐火性金属酸化物支持体上に存在する、請求項1〜3のいずれか一項に記載の触媒品。
- 前記白金族金属が白金である、請求項1〜4のいずれか一項に記載の触媒品。
- 前記第1触媒被覆および第2触媒被覆が重なって3つのゾーンを形成し、第1ゾーンは選択的接触還元によってNOxを除去し、第2ゾーンはアンモニアを酸化し、第3ゾーンは一酸化炭素および炭化水素を酸化する、請求項1〜5のいずれか一項に記載の触媒品。
- 前記白金族金属が前記基板壁上で直接支持される、請求項1〜6のいずれか一項に記載の触媒品。
- 前記3ゾーンの各々が前記基板の軸方向長さの約10〜約80%の範囲を個々に占める、請求項1〜7のいずれか一項に記載の触媒品。
- 粒状物、NOxおよび一酸化炭素を含む排気流を発しているディーゼルエンジンと、
請求項1〜8のいずれか一項に記載の触媒品とを備える、排気処理システム。 - 排気流と流体連通し、ディーゼルエンジンと第1基板との間に配置された窒素酸化物の選択的接触還元用触媒を被覆した上流側基板がある、請求項9記載の排気処理システム。
- 前記上流側基板がハニカム貫流基板を備える、請求項10記載の排気処理システム。
- 前記上流側基板が複数の軸方向に伸びている溝状に形成された気体浸透性の壁を有する壁流濾過器基盤であって、各溝が対向端部で封鎖された隣接する溝の任意の対によって封鎖された一つの端部を有する壁流濾過器基盤を備える、請求項10記載の排気処理システム。
- 複数の軸方向に伸びている溝状に形成された気体浸透性の壁を有する壁流濾過器基板であって、各溝がその対向端部で封鎖された隣接溝の任意の対によって封鎖された一つの端部を有する、前記排気流と流体連通し、かつ前記ディーゼルエンジンと前記第1基板との間に配置された、炭化水素またはCO酸化触媒を被覆された壁流濾過器基板がある、請求項9〜11のいずれか一項に記載の排気処理システム。
- 請求項1〜8のいずれか一項に記載の触媒品を調製する方法であって、
ハニカム基板の多孔質壁上に第1の実質的に非支持プラチナ属金属を直接被覆することと、
前記被覆基板を乾燥し、焼成して前記第1の実質的に非支持白金族金属を前記基板上へ固定することと、
多孔質壁の一部を酸化窒素の選択的接触還元(SCR)用の触媒を含むウォッシュコート層でスラリー被覆することと、
前記被覆基板を乾燥し、焼成して前記ウォッシュコート層を前記基板上へ固定すること
を含む方法。 - 請求項1〜8のいずれか一項に記載の入り口末端部と出口末端部を有する触媒品を調製する方法であって、
ハニカム基板の前記出口末端部多孔質壁に隣接して白金族金属を含む第1ウォッシュコート層でスラリー被覆することと、
前記多孔質壁を、酸化窒素の選択的接触還元(SCR)用の触媒を含む第2ウォッシュコート層でスラリー被覆することであって、前記第2ウォッシュコート層は、前記入り口末端部から伸びて、少なくとも部分的に前記第1ウォッシュコート層に重なる、スラリー被覆すること、
アンモニア選択的接触還元を減少する第1ゾーン、アンモニアを酸化する第2ゾーン、および一酸化炭素と炭化水素を酸化する第3ゾーンを提供するために、前記被覆基板を乾燥し、焼成して前記ウォッシュコート層を前記基板に固定することと、を含む方法。 - 前記基板は軸方向長さを定義する入り口末端部と出口末端部を含む、請求項1〜8のいずれか一項に記載の触媒品を調製する方法であって、
前記排気流中の一酸化炭素の酸化を触媒するために有効な白金族金属を含む第1触媒被覆で前記基板の出口部分を被覆することであって、前記第1触媒被覆層は前記基板の前記出口末端部から前記入口末端部の方へ向けて前記軸方向長さ全体より短い長さにわたって伸びる、被覆することと、
前記被覆基板を乾燥し、焼成して前記第一の触媒被覆を前記基板の前記出口部分上に固定することと、
前記排気流中のNOxを有効に還元する選択的接触還元(SCR)触媒を含む第2触媒被覆で前記基板の入口部分を被覆することであって、第2触媒被覆は前記基板の前記入口末端部から前記出口末端部の方へ向かって前記軸方向長さ全体より短い長さにわたって伸び、かつ前記第1触媒被覆層の一部と重なる、被覆することと、
前記被覆基板を乾燥し、焼成して前記第2触媒被覆を前記基板の前記入口部分の上に固定することとを含む、方法。
