Abstract
【解決手段】かかる製造方法は、正極と、負極と、過充電添加剤とジフルオロリン酸塩とを含有する非水電解液と、を電池ケース内に収容する電池組立体工程と、初回充電工程と、コンディショニング工程とを包含する。上記コンディショニング工程は、所定の最低SOCまでの放電と、所定の最高SOCまでの充電とを少なくとも一回以上行うことを特徴とする。上記所定の最低SOCと上記所定の最高SOCは、該最低SOCにおける正極活物質の格子体積と該最高SOCにおける正極活物質の格子体積を比較したときの体積変化率が0%よりも大きく3%以下となることを実現する値であり、かつ、該最高SOCは過充電添加剤由来の導電性被膜を形成可能な高電位を実現する値である。

Description
正極活物質は、典型的に、微細な一次粒子を多数凝集して形成される二次粒子の形態で使用される。上記正極活物質の格子体積レベルでの膨張、収縮により、正極活物質の二次粒子は、結合力の弱い一次粒子間の結晶粒界において割れ(亀裂を含む)が生じる場合があることが知られていた。割れが生じた箇所(割れ部)は典型的に導電剤と接していないために導電性が低く、負極との間で導電パスを形成することができない。即ち、電池反応や過充電時における反応の場として機能することができない。このため、電池の耐久性が低下したり(サイクル後の容量維持率の低下)、信頼性が低下(充電時のガス発生量の低下)する虞があった。かかる課題を解決するために、特許文献1には、コンディショニング過程において、初回充電後にハイレートで過放電することで予め正極活物質の二次粒子に割れ部を形成しておき、その後の過充電によって該割れ部に過充電添加剤(例えばビフェニル)由来の導電性被膜を形成することで、電池使用時における割れ部の形成と該割れ部の形成に起因する導電パス切れの形成とを低減する方法が開示されている。
本発明者らの検討によると、正極活物質に予め割れ部を形成しておいたとしても、該割れ部に導電性被膜が形成されるより前にLiF被膜が形成されてしまうと、かかるLiF被膜の存在によって導電性被膜を形成する化合物(例えばビフェニル)の重合反応がスムーズに進行できない場合があることが明らかとなった。即ち、導電性被膜を形成し得る電位まで充電(過充電)したとしても、LiF被膜の存在により導電性被膜の形成性が低下する虞があることが解った。また、上記LiF被膜が形成される過程(支持塩が加水分解される過程)において生じるフッ化水素(HF)によって、正極活物質からの構成元素(典型的には遷移金属元素、例えばマンガン元素)の溶出が加速され、内部抵抗の増大や正極活物質の結晶構造の崩壊が生じる虞があった。
(i)正極活物質を有する正極と、負極活物質を有する負極と、過充電添加剤とジフルオロリン酸塩とを含有する非水電解液と、を電池ケース内に収容して電池組立体を構築する、電池組立体構築工程;
(ii)上記構築した電池組立体に対して初回の充電処理を行って電池を構築する初回充電工程;および
(iii)上記初回充電工程後の電池をコンディショニングするコンディショニング工程;
を包含する。そして、上記コンディショニング工程は、所定の最低SOCまでの放電と、所定の最高SOCまでの充電とを少なくとも一回以上行うことを特徴とする。ここで、上記所定の最低SOCと上記所定の最高SOCは、該最低SOCにおける正極活物質の格子体積と該最高SOCにおける正極活物質の格子体積を比較したときの体積変化率が0%よりも大きく3%以下となることを実現する値であり、かつ、該最高SOCは過充電添加剤由来の導電性被膜を形成可能な高電位を実現するSOCの値として決定される値である。
即ち、ジフルオロリン酸塩と過充電添加剤とを含有する非水電解液を用いることで、正極活物質の表面(典型的には二次粒子の割れ部)に、より高品質な導電性被膜を高効率に形成することができる。なお、非水電解液中にジフルオロリン酸塩を含有させる技術(特許文献2)や非水電解液中にジフルオロリン酸塩と過充電添加剤とを両方含有させた技術(特許文献1、3、4)については既に知られているが、かかるジフルオロリン酸塩が導電性被膜の形成の向上に寄与することについての知見は存在せず、本発明の特許性はこれら特許文献によって否定されるものではない。
ビフェニル由来の被膜は六員環ネットワークを形成しやすく、グラファイトの結晶子骨格に近い構造を取り得る。そのため、非水電解液中にビフェニルを含有させておくことで、正極の割れ部により好適な導電性被膜を形成することができる。ビフェニルの他に、ビフェニルの酸化電位(vs. Li/Li+)よりも高い酸化電位(vs. Li/Li+)を有する芳香族化合物を用いることで、上記コンディショニング工程における導電性被膜の形成にはビフェニルが優先して消費され、実質的にビフェニルに由来する導電性被膜が形成される。一方で、かかる導電性被膜の形成には実質的に利用されなかったビフェニル以外の化合物(酸化電位の高い過充電添加剤)は、コンディショニング工程後の電池の非水電解液中に酸化分解されることなく含有され得る。このため、過充電時にはかかる過充電添加剤(酸化電位の高い過充電添加剤)の機能(電池電位上昇の抑制、ガス発生等)を発揮することができる。したがって、上述の製造方法により製造された電池によると、優れたサイクル特性と、高い信頼性とを高レベル両立することができる。
過充電添加剤の総含有量(ビフェニルの含有量とそれ以外の過充電添加剤の含有量の総和)が上記範囲の非水電解液を用いることで、過充電時における過充電添加剤の機能(ガスの発生等)を十分に発揮しつつ、過剰量の過充電添加剤に起因する内部抵抗の増大や電池性能(例えば初期容量の低下等)等が高度に抑制された電池を製造することができる。また、ビフェニルの含有量が上記範囲の非水電解液を用いることで、正極活物質の表面(典型的に二次粒子の割れ部)に十分量の導電性被膜を形成することが可能である。
正極活物質上のジフルオロリン酸塩に由来する被膜(典型的には、ジフルオロリン酸を含有する被膜)の被膜量が少なすぎると、LiF被膜の形成を阻害することができないため、導電性被膜の形成性が低下する虞がある。上述の被膜量のDFP被膜を正極活物質の表面に形成することで、導電性被膜を効率よく形成することができる。なお、正極活物質の表面(上記コンディショニング工程で形成された割れ部を含む)を被覆するのに十分なDFP被膜の被膜量は、正極活物質の種類および形状(一次粒子の粒径、二次粒子の粒径、バインダの量等)等によって変化するが、導電性被膜の形成性の観点からは、正極活物質の単位表面積(1m2)当たり凡そ4.0μモルの被膜量があると、導電性被膜を効率よく形成することができる。したがって、上記範囲の被覆量のDFP被膜を形成することで、優れたサイクル特性と高い信頼性とを備えた電池を製造可能である。
上記の格子体積変化率を有する正極活物質の使用は、上記のコンディショニング工程において正極活物質の表面(典型的には二次粒子表面)に割れ部を形成することに効果的である。なお、上述の体積変化率が3%よりも大きすぎる正極活物質を使用することは、コンディショニング工程において形成され得る割れ部の表面積が、同工程において形成され得る導電性被膜の被膜量よりも過大となる虞があるため好ましくない。
かかる構成のリチウムイオン二次電池によると、優れた耐久性(例えば、優れたサイクル特性)と高い信頼性(例えば、高い安全性)の両立を実現することができる。
上述のように、体積エネルギー密度を400Wh/L以下とすることで、例えば内部短絡等の要因で電池温度(電極温度)が上昇し得る状況となった場合であっても、当該温度上昇と放熱による温度低下のバランスを好適範囲とすることができる。このように、上記構成とすることで、高容量で安全性の高い電池を提供することができる。
本明細書において「活物質」とは、二次電池において電荷担体となる化学種を可逆的に吸蔵および放出(典型的には挿入および脱離)可能な物質をいう。
本明細書において「1C」とは、理論容量より予測した電池容量(Ah)を一時間で充電することができる電流値を意味し、例えば電池容量が24Ahの場合は1C=24Ahである。あるいは、満充電状態(SOC100%)の電池を1時間で放電終止電圧(SOC0%)まで放電させる電流値としても把握することが可能である。
具体的には、かかる電流遮断機構80は、プラスチック等により形成された絶縁ケース88ならびに接合点86において相互に電気的に接続される変形金属板82および接続金属板84を備える。絶縁ケース88は、変形金属板82を囲むように設けられ、変形金属板82の上面側を気密に密閉している。この気密に密閉された変形金属板82の上面側には電池ケース30の内圧が作用しない。変形金属板82の中央部分は電池ケース30の下方に向けて湾曲した湾曲部分83を構成しており、その周縁部分は集電リード端子85を介して正極端子42の下面に接続されている。一方、接続金属板84の下面(裏面)には正極集電板42aが接合されている。
而して、電池ケース30の内圧が設定圧力よりも上昇した場合には、変形金属板82の下方へ湾曲した湾曲部分83が上方へ押し上げられように変形(上下反転)して変形金属板82と接続金属板84との接合点86が切断されて接続金属板84から離隔することにより、上記導電経路も切断される。
なお、本発明の実施において電流遮断機構(CID)の構造は上記実施形態に限定されないことは勿論である。
正極活物質層54に含まれる正極活物質としては、例えば層状構造やスピネル構造等のリチウム複合金属酸化物(例えば、LiNi1/3Co1/3Mn1/3O2、LiNiO2、LiCoO2、LiFeO2、LiMn2O4、LiNi0.5Mn1.5O4、LiFePO4等)を使用することができる。
例えば、以下のX線結晶回析法により、「正極活物質の結晶子の格子体積」を測定することができる。まず、任意の充電状態(例えばSOC80%、SOC110%)まで充電した電池を解体して正極を取り出し、該正極を適当な溶媒(例えば非水電解液を構成する非水溶媒、具体的にはエチルメチルカーボネート(EMC)等)に浸漬する。そして、かかる正極(正極活物質層)にCuKα線を照射して回析ピーク(X線回析データ)を測定し、当該X線回析データから得られる格子定数に基づいて各充電状態における正極活物質の格子体積を算出することができる。
より具体的には、後述の実施例で使用した正極活物質の格子体積を上記X線結晶回析法により測定する場合は、003面および101面の回析ピーク(X線回析データ)からそれぞれa軸長およびc軸長を算出することができる。また、例えばSOC0%の状態での格子体積と任意の充電状態での格子体積とを比較したときの格子体積の変化量を体積変化率としてもよい。
なお、ここで「正極活物質の単位表面積(1m2)当たりの被膜量」は、イオンクロマトグラフ法(IC)にて正極活物質層中のPO2F2 −を抽出し、その抽出量を正極活物質層中の活物質量×BET比表面積(m2/g)で除した値として測定することができる。なお、BET比表面積(m2/g)は、吸着層として窒素(N2)ガスを用いたガス吸着法によって測定されたガス吸着量を、BET法(例えばBET1点法)で解析することによって求めることができる。
より具体的には、先ず電池を解体して取り出した正極活物質層を適当な溶媒(例えば非水電解質を構成する非水溶媒、具体的にはEMC等)に浸漬した後、測定試料(正極活物質層)を適当な大きさに切り出して採取する。次に、かかる測定試料から測定対象の被膜成分を溶出させ得る溶媒中に所定の時間(例えば1分〜30分程度)浸漬することで、測定対象となる被膜成分(PO2F2 −)を溶媒中に抽出する。かかる被膜成分を抽出した抽出溶液をIC測定に供し、得られた結果から測定対象のイオン(PO2F2 −)の含有量(μモル)を定量することができる。
また、正極活物質層54の片面当たりの平均厚みは、例えば20μm以上(典型的には50μm以上)であって、200μm以下(典型的には100μm以下)とすることができる。また、正極活物質層54の平均密度は、例えば1g/cm3以上(典型的には1.5g/cm3以上)であって、4.5g/cm3以下(典型的には4.2g/cm3以下)とすることができる。また、正極活物質層54の空隙率(空孔率)は、例えば10体積%以上(典型的には20体積%以上)であって、50体積%以下(典型的には40体積%以下)とすることができる。
上記性状のうち1つまたは2つ以上を満たす場合、正極活物質層54内に適度な空隙を保つことができ、非水電解液を正極活物質層54内に十分に浸潤させることができる。このため、正極活物質層54のこれらの性状(平均厚み、平均密度、空隙率)を上記範囲とすることで、正極活物質の割れ部における導電性被膜の形成を高効率に実現することができる。また、通常使用時には優れた電池特性(例えば高エネルギー密度や入出力特性)を発揮することができ、且つ、過充電時には十分なガス発生量が確保され得る電池を実現することができる。
このような負極60は、例えば、上述の正極50の場合と同様にして形成することができる。即ち、適当な粒径の負極活物質とバインダ等とを適当な溶媒(例えばイオン交換水)に分散させ、ペースト状(スラリー状)の組成物を調製し、次に、該組成物の適当量を負極集電体62の表面に付与した後、乾燥によって溶媒を除去することによって形成することができる。また、必要に応じて適当なプレス処理を施すことによって負極活物質層64の性状を調整し得る。
以下、本実施形態に係る製造方法をより詳細に説明する。
或いは、上記初回充電の後で上記コンディショニング工程を行うよりも前に、電池の充電状態を所定の最低SOCに調整した後で(初回充電後の電池の充電状態が上記最低SOCよりも高い場合は放電を、低い場合は充電を行った後で)、該コンディショニング工程を行ってもよい。
正極活物質の表面(典型的には二次粒子)への割れ部の形成性の観点からは、上述のとおりコンディショニング工程の一部を初回充電工程の一部に兼ねて(同時に)2回以上の充放電処理を行うか、或いは、上述のとおり初回充電後に一度上記所定の最低SOCに調整した後で1回以上の充放電処理を行うことが好ましい。
また、別途作成した各例に係る電池をSOC0%の状態まで放電した後、解体して正極を取り出し、それぞれ正極に形成されたDFP被膜の被膜量の定量を行った。具体的には、先ず、上記コンディショニング後(例6に係る電池については初回充電後)の各電池を解体し、正極を取り出した。この正極を非水電解液として用いたEMC中に10分程度浸漬した後、それぞれ適当な大きさ(ここでは直径40mmの円形状)に切り出した。次に、切り出した正極(IC測定用の試料)を、50質量%のアセトニトリル(CH3CN)溶液中に凡そ10分間浸漬させて、ジフルオロリン酸塩に由来する被膜成分を抽出した。次に、かかる溶液をICで定量分析することによって、DFP被膜(ジフルオロリン酸イオンを含む被膜)の量(μモル/cm2)を測定した。なお、分析装置としては、日本ダイオネクス社製のイオンクロマトグラフ装置(ICS−3000)を使用した。そして、得られたDFP被膜の被膜量(μモル/cm2)を、活物質のBET比面積(m2/g)と活物質の目付量(g/cm2)の積で除すことによって、正極における活物質の単位表面積(1m2)当たりのDFP被膜の被膜量(μモル/m2)を算出した。結果を、表1の「ジフルオロリン酸塩由来の被膜の被膜量(μmol/m2)」の欄に示す。
上記コンディショニング後の各例に係る電池について、耐久試験(充放電サイクル試験)を行った後の容量維持率を測定することで、耐久特性を評価した。具体的には以下のとおりに行った。
まず、上記コンディショニング後の例1〜例11に係る電池に対して、1/3Cの電流値(充電レート)で4.1Vまで定電流定電圧充電(CCCV充電)を行った。その後、25℃の温度条件下において、1/3Cの電流値で3Vまで定電流定電圧放電(CCCV放電)を行ったときの放電容量(初期電池容量)を測定した。
上記初期電池容量測定後の例1〜例11の各電池に対して、充放電を100サイクル繰り返した。なお、上記充放電は1日当たり1サイクル行い、合計100日間かけて試験した。1サイクルの充放電条件は、60℃の温度条件下において、2Cの充電レートでSOC85%の充電状態まで定電流充電を行い、その後2Cの放電レートでSOC20%の充電状態まで定電流放電を行うものであった。100サイクル後の各リチウムイオン二次電池について、上記初期電池容量測定と同様にして100サイクル後の放電容量(サイクル後電池容量)を測定した。そして、容量維持率(%)を、初期容量に対するサイクル後容量の割合として算出した。即ち、以下の式:容量維持率(%)=サイクル後電池容量÷初期電池容量×100;にて容量維持率を算出した。結果を表1の「容量維持率(%)」の欄に示す。
上記コンディショニング後の各例に係る電池(充放電サイクル試験前の各例に係る電池)および上記充放電サイクル試験後の各例に係る電池について過充電時の電池内圧を測定することで、過充電時のガス発生量を評価した。
まず、上記コンディショニング後の各例に係る電池について、室温環境下(25℃)或いは高温環境下(60℃)において、1Cの充電レートでSOC100%の充電状態まで定電流充電した。その後、各温度条件下(室温環境下(25℃)或いは高温環境下(60℃))において、1Cの充電レートでSOC145%の充電状態まで定電流充電し、当該高SOC状態(過充電状態)での電池内圧(過充電後の電池内圧)を測定した。そして、CIDの作動圧(設定値)を1.0としたときの、該作動圧に対する過充電時の電池内圧の相対値(倍)を算出した。即ち、以下の式:内圧上昇=過充電後の内圧÷CIDの作動圧;にて内圧上昇を算出した。結果を表1の「過充電時内圧上昇(相対値)」の「室温」および「高温」の欄に示す。
上記充放電サイクル試験後の各例に係る電池については、室温環境下(25℃)において、上記充放電サイクル試験前の各例に係る電池の場合と同様にして過充電後の電池内圧を測定し、CIDの作動圧に対する過充電後の内圧の相対値(倍)を算出した。結果を表1の「過充電時内圧上昇(相対値)」の「耐久後」の欄に示す。
以上のことから、電池の構築に用いる非水電解液中の過充電添加剤の総含有量の好適量を、非水電解液100質量%に対して4質量%以上5質量%以下とすることで、耐久性(容量維持率)と過充電時のガス発生量の確保とを高レベルで両立し得ることがわかった。
以上のことから、電池の構築に用いる非水電解液中(即ち、充放電前の非水電解液中)に含有させるビフェニルの好適量を0.5%以上1%以下とすることで、耐久性(容量維持率)と過充電時のガス発生量の確保とを高レベルで両立し得ることがわかった。
以上のことから、正極における活物質の単位表面積(1m2)当たりのDFP被膜の被膜量(μモル/m2)の好適量を1.5μモル/m2以上4.0μモル/m2以下とすることで、耐久性(容量維持率)と過充電時のガス発生量の確保とを高レベルで両立し得ることがわかった。
以上のことから、SOC80%における正極活物質の結晶子の格子体積とSOC110%における正極活物質の結晶子の格子体積との変化率(%)の好適値を0%よりも大きく且つ3%以下とすることで、耐久性(容量維持率)と過充電時のガス発生量の確保とを高レベルで両立し得ることがわかった。

Claims (6)
- 電極体と、非水電解液とを備えるリチウムイオン二次電池を製造する方法であって、
正極活物質を有する正極と、負極活物質を有する負極と、過充電添加剤とジフルオロリン酸塩とを含有する非水電解液と、を電池ケース内に収容して電池組立体を構築する、電池組立体構築工程;
前記構築した電池組立体に対して初回の充電処理を行って電池を構築する初回充電工程;および
前記初回充電工程後の電池をコンディショニングするコンディショニング工程;
を包含し、
ここで、前記コンディショニング工程は、所定の最低SOCまでの放電と、所定の最高SOCまでの充電とを少なくとも一回以上行うことを特徴とし、
前記所定の最低SOCと前記所定の最高SOCは、該最低SOCにおける正極活物質の結晶子の格子体積と該最高SOCにおける正極活物質の結晶子の格子体積を比較したときの体積変化率が0%よりも大きく3%以下となることを実現する値であり、かつ、該最高SOCは過充電添加剤由来の導電性被膜を形成可能な高電位を実現するSOCの値として決定される値である、リチウムイオン二次電池の製造方法。 - 前記過充電添加剤として、ビフェニルと、ビフェニル以外の1種以上の芳香族化合物とを用い、

- 前記初回充電工程およびコンディショニング工程を行うことで、正極活物質の表面に、前記ジフルオロリン酸塩に由来する被膜を、該ジフルオロリン酸塩のモル換算で、前記正極活物質の単位表面積(1m2)当たりの被膜量が1.5μモル以上4.0μモル以下となるように形成することを特徴とする、請求項1〜3の何れか一項に記載のリチウムイオン二次電池の製造方法。
- 前記正極活物質として、SOC80%における結晶子の格子体積と、SOC110%における結晶子の格子体積とを比較したときの体積変化率が0%よりも大きく3%以下である正極活物質を用いる、請求項1〜4の何れか一項に記載のリチウムイオン二次電池の製造方法。
