Abstract
Description
本発明の別の実施態様は、本発明の低色度のエポキシ樹脂組成物の製造方法に関する。
本発明のさらに別の実施態様は、本発明の上記の低色度のエポキシ樹脂組成物を含むエポキシ樹脂封止材に関する。
本発明のさらに別の実施態様は、上記のエポキシ樹脂組成物を含む発光ダイオードに関する。
本発明のさらに別の実施態様は、より貯蔵安定なグリシジルエーテル含有エポキシ樹脂に関する。
用語「色」は、本明細書において、300〜760ナノメートルの範囲内のおおよその波長の電磁エネルギーの吸収を意味する。
用語「低色度」は、本明細書において、上記色範囲でのエネルギー吸収が少ないことを意味する。
本明細書において使用する場合に、用語「低色度添加剤(low color additive)」は、樹脂材料に添加するのに適し、かかる樹脂材料の色形成を減少(又は低減)するのに有用な添加剤を意味する。樹脂材料は、例えばエポキシ樹脂などの任意の樹脂マトリックスを含んでもよい。
本明細書において使用する場合に、用語「低色度のエポキシ樹脂組成物」は、低色度添加剤を含むエポキシ樹脂組成物を意味する。得られるエポキシ樹脂組成物は、かかる低色度添加剤を含まない同じエポキシ樹脂組成物よりも低減された又はより低い色形成を示す。
「色安定性」とは、本明細書において、対照に対して所定の時間で色変化が少ないことを意味する。
試料に関して「熱エージング」とは、試料を公称25℃の貯蔵温度よりも高い温度に加熱し、安定剤を含む試料の特定の所定の1又は複数の特性、例えば色及び/又は粘度が安定剤を含まない「対照」試料の同じ特性と比較することを意味する。有効であるためには、安定化された試料材料が安定化されていない対照試料よりも少ない色変化を示すべきである。
本明細書において「色形成の速度」とは、単位時間あたりの色の変化率を意味する。
「全可視光スペクトル」という語句は、可視光スペクトルが波長約400〜760ナノメートルの電磁エネルギーであることを意味する。
本発明において、加速エージング実験は、低色度添加剤を使用していないエージングされたエポキシ樹脂と比べて、SPDを含むエージングされたエポキシ樹脂の特性に及ぼすSPDなどの低色度添加剤を使用する効果を測定するために使用される(下記実施例及び図2〜4参照)。
本発明のエポキシ樹脂組成物において任意の触媒を使用でき、触媒としては、例えば、1又は2種以上のルイス酸及び塩基が挙げられる。
以下の実施例で使用する様々な用語及び名称には、例えば、次のものがある:
ERL−4221 D環式脂肪族エポキシドは、ダウ・ケミカル社から市販されている蒸留された環式脂肪族エポキシであり;
D.E.R.(登録商標)331エポキシ樹脂は、ダウ・ケミカル社から市販されているビスフェノールAのジグリシジルエーテルであり;
「SPD」は二塩基性ピロリン酸ナトリウムを表し;
「SPT」は四塩基性ピロリン酸ナトリウムを表し;
「EEW」はエポキシド当量を表し;
「ppm」は百万分率を表す。
試料Aは、エポキシ樹脂(ERL−4221 D)のみを含み、対照試料(「比較例」)として使用した。試料Bはエポキシ樹脂(ERL−4221D)とVICTAWET(登録商標)35Bを含む(「比較例B」)。試料Cは、エポキシ樹脂(ERL−4221D)とAkzoから供給されたSPTを含む(本発明の「実施例1」)。
上記試料の色度を、0が最も明るく、500が最も暗いとして、0から500までの白金−コバルト/ハーゼン(Hazen)/APHAカラースケールで測定した。白金−コバルト/ハーゼン/APHAカラースケールは、明るい色から暗い色の一連の透明な淡黄色液体(PtCo標準)を含み、最も明るい色は0と表示され、最も暗い色は500と表示される。PtCo標準は、白金-コバルト原液を特定の希釈倍率で一連の透明な淡黄色液体に希釈することにより調製される。試料のPtCo色は、まず、ガラスシリンダーにPtCo標準を入れて測定する。上記試料を、PtCo標準に対する色の比較のために光路長が同じ経路長になるように、同じ液体深さで同じタイプのガラスシリンダーに入れる。
試料の加速エージングは、次のように測定した:比較例A及びB並びに実施例1の試料を150℃のオーブン内に入れた。約120時間後、試料をオーブンから取り出し、周囲温度(例えば約25℃)に冷却した。試料の色をPtCo標準に照らして調べた。結果は、以下の表Iに記載されている
エポキシ樹脂(D.E.R.(登録商標)331)のみを含む試料を対照試料(「比較例C」)として使用した。比較例Cは、32オンス広口ガラス瓶に600グラム(g)のエポキシ樹脂D.E.R.(登録商標)331を加えることにより調製した。
エポキシ樹脂D.E.R.(登録商標)331とSPD(Sigmaから市販されている実用グレード)を含む試料(「実施例2」)は、1000mLプラスチックトリポア(tripour)に600グラムのD.E.R.(登録商標)331エポキシ樹脂を加えることにより調製した。D.E.R.(登録商標)331エポキシ樹脂を含むトリポアを高速分散機に固定した。ミキシングブレードの底は、トリポアの底から約3/4インチの位置にあり、シャフトはおよそトリポアを中心とした。D.E.R.(登録商標)331エポキシ樹脂を、ボルテックスを用いて適度な速度(すなわち約200〜約1000rpmの速度)で混合した。樹脂を約1分間混合した後、0.105グラムのSPDをエポキシ樹脂に加えた。D.E.R.(登録商標)331エポキシ樹脂とSPDを15分間連続的に混合し、本明細書で「実施例2」と呼ぶ混合物を形成した。
実施例2を32オンス広口透明ガラス瓶に移し入れた。エポキシ樹脂、すなわちD.E.R.(登録商標)331エポキシ樹脂とSPDとを混合後に、SPDの目に見える粒子は実施例2中に存在していなかった。
一定の高温(150℃)で試料を保存した後の時間の関数として、比較例C(SPDを含まない)及び実施例2(SPDを含む)についての色、粘度及びEEWの特性を以下の方法に従って測定した:
比較例C及び実施例2の色は、ハンター比色計と20mmの経路長を使用してASTM D1209に従って測定した。
比較例C及び実施例2の粘度(ブルックフィールド粘度)は、コーン(CPE#52)及びプレートをスピンドルの代わりに使用したほかは、ASTM D4878に従って測定した。
比較例C及び実施例2のEEWは、ASTM D1652に従って測定した。
比較例C及び実施例2の両方を、同じ時間間隔で同時にオーブンから取り出した。各それぞれからのアリコートの各間隔で、比較例C及び実施例2のそれぞれに由来する60グラムのアリコートを32オンスガラス瓶から2オンス瓶に移した。2オンスガラス瓶を、次に、その瓶に付属していたプラスチック製のふたを使用して密封した。アルミ箔の蓋を32オンス瓶の上にかぶせ、瓶を150℃のオーブンに戻した。集めたアリコートを周囲条件(例えば、760mmHg及び25℃)で貯蔵した。
32オンス瓶内の比較例C及び実施例2を150℃のオーブン内で合計29日間貯蔵した。時間間隔をおいてアリコートを集めるプロセスを、3日間、7日間、14日間、21日間及び29日間の時間間隔で繰り返した。2オンスガラス瓶に集めたアリコートの全てを、同時に分析するための試料の組として供した。
時間間隔をおいて比較例C(SPDを含まない)及び実施例2(SPDを含む)から集められたアリコートについての色、粘度及びEEWを測定した。色及び粘度の結果を下記表II及びIIIに示す。
比較例C及び実施例2の色、粘度及びEEWの結果も図2〜4に時間(日数)の関数として示した。
図2及び図3に基づくと、エポキシ樹脂(比較例C及び実施例2)の特性(色及び粘度)は、高温(例えば、150℃)で時間の関数として増加した。しかし、実施例2(SPDを含む)の色及び粘度の増加は、比較例C(SPDを含まない)の対応する増加よりも少なかった。上記結果は、実施例2におけるSPDの存在が、SPDを含まない比較例Cと比べて、高温で時間の関数としてエポキシ樹脂の特性の変化を遅らせたことを示している。
LER中のSPDの溶解度を測定することができる。SPDが可溶性である場合、試験濃度(0.0175%w/w)よりも高いLER中のSPD濃度は、ここ及び先に報告した結果よりも強い遅延効果を潜在的に有するであろう。SPDがLER中で高濃度で可溶性である場合、LERの色に及ぼす高濃度のSPDの効果は、加速エージング実験を使用して測定可能である。完全に配合され硬化したエポキシ組成物の色に及ぼすSPDの効果は、加速エージングを使用して試験できる。
熱エージングの調査は、環式脂肪族樹脂ERL−4221 Dと、エポキシ樹脂D.E.R.(登録商標)332について行った。P−化合物を、エポキシ樹脂に直接混合した。樹脂試料は、約300〜350ミリリットル(ml)の量で調製し、150℃の温度制御オーブンに入れた。試料を、間隔をおいて採取し、色度を測定した。試料を20mlのセルに入れ、ハンター比色計を用いて白金−コバルトカラースケールに照らして読取りを行った。3つの読取り値を平均化して、環式脂肪族樹脂については表IVに、芳香族エポキシ樹脂については表Vに示す、APHA報告値を得た。
300gの環式脂肪族エポキシドERL4221D及び0.0526gのSPDを含む試料を調製した。この試料をここでは「実施例6」と呼ぶ。実施例6は、実施例2に記載した手順に従って上記材料を1690rpmで混合することにより調製した。SPD濃度は、実施例6の試料において、175ppmであった。
実施例6の試料の外観は、試料の調製直後、白色で泡状の液体であった。実施例6の試料の外観は、時間の経過とともに液体中の泡が壊れるにつれてクリアで透明な液体に変化した。
8オンスガラス瓶内で各試料について記載した成分を手動で混合することによりプラックを作製した。遠心分離を用いて2500rpmで試料を3分間脱気した。各試料を別々の金型に注ぎ入れ、次いで、金型を温度90℃に設定された強制空気循環オーブン内に入れた。使用した強制空気循環オーブンは、Blue Mブランド(Thermal Process Solutions,ペンシルベニア州ニューコロンビア)であった。実施例の組成物を含む金型及び各比較例の組成物を含む金型を両方とも同じ時間でオーブンに入れ、同じ実験条件下で使用するためのプラックを作製した。
硬化スケジュールの最初の工程は、試料を含む金型を、オーブン内で90℃で加熱することからなっていた。例えば酸無水物のような比較的揮発性の成分を強制的に金型から蒸発させないと同時に、熱硬化した試料において目で見える気泡が形成する原因となり得るポリマー分子量の増加を生じずに、ポリマー分子量を増加させるために硬化スケジュールの最初の工程を適用した。
エポキシ配合物が電子及び電気部品、回路及び接続を保護するために使用される場合、熱硬化物の気泡を回避することが重要である。エポキシは、しばしば比較的厚い塊として適用され、これらの用途のために熱硬化され、そして、これらの効果を組み合わせて、熱硬化物中に気泡が出現することを促進するためにこれらの効果を使用できる。
揮発性の反応性成分の蒸発によって、組成と、反応性の化学成分間での化学量論をわずかに及び再現性なく変化することがあり、これによって熱硬化物の最終的な特性がわずかに変化することがある。
硬化スケジュールの第2工程は、90℃から実施例に依存するより高い温度までのオーブン温度を調節することからなる。ポリマーの分子量をさらに高めるため、及び熱硬化物を完全に架橋させるために、硬化スケジュールの第2工程を使用した。
42.57gの試料実施例4、49.56gのメチルテトラヒドロフタル酸無水物(MTHPA)、7.40gのTONE(登録商標)0301カプロラクトントリオール及び0.49gの1,8−ジアザビシクロ[5.4.0]ウンデカ−7−エン(DBU)触媒を含むプラック試料を作製した。この試料をここでは「実施例7」と呼ぶ。TONE 0301はダウ・ケミカル社から得た。MTHPAはDixie Chemical Company,Inc.(テキサス州パサデナ)から得た製品ECA100であった。DBUはSigma−Aldrich Chemical Co.(ウィスコンシン州ミルウォーキー)から得た。
42.55gのERL4221D、49.57gのMTHPA、7.38gのTONE 0301及び0.51gのDBUを含むプラック試料を作製し、対照試料(「比較例F」)として使用した。
硬化スケジュールの第2工程は、実施例7の試料及び比較例の試料Fについて、160℃で3時間であった。
DSCを動作させるのに使用したソフトウェアは、以下の方法ログを使用して2つの連続する温度勾配を用いて各試験片を熱処理するようにプログラムした:
1:30.00℃で平衡化する。
2:220.00℃まで勾配10.00℃/分。
3:サイクル1の終了を記す。
4:30.00℃で平衡化する。
5:サイクル2の終了を記す。
6:220.00℃まで勾配10.00℃/分。
7:方法の終了。
最初の熱勾配を使用して試験片から熱履歴及びネットワークの形成に伴う応力を除去した。第2の熱勾配を使用して試験片のTgを測定した。
DSCを使用して適用されるサーマルプロセスに対する試料の応答の変曲点の中点を計算するソフトウェアを使用して、試験片に関連するTgを測定した。DSCを使用して各試料について2つの試験片をTgについて分析し、結果を記録し報告した。
実施例7の熱硬化した試料及び比較例Fの熱硬化した試料の外観は、各場合で、黄色透明であった。
Tgを測定するために使用した比較例Fの試料の試験片の質量は11.93mg及び10.37mgであり、Tgの結果はそれぞれ176.50℃及び176.85℃であった。環式脂肪族エポキシドを含みSPDを含まなかった比較例Fの試料についてのTgの測定値の平均値は176.68℃であり、標準偏差は0.2475℃であった。
Tgの結果から、実施例7の試料におけるSPDの存在が、SPDを含まなかった比較例Fの試料のTgと比較して、熱硬化物のTgに対して負の影響を有していないことが示された。
Tgを試料について測定したのは、しばしば、熱硬化物の硬化の程度に関する指標及び耐熱性に関する指標を得るためにTgが使用されるからである。
41.88gの試料例2、37.65gのメチルヘキサヒドロフタル酸無水物(MHHPA)及び0.80gのベンジルジメチルアミン(BDMA)触媒を含むプラック試料を作製した。このプラック試料をここで「実施例8」と呼ぶ。MHHPAはLindau Chemicals,Inc.(ノースカロライナ州コロンビア)から入手した製品Lindride 52Dであった。BDMAはSigma−Aldrichから入手した。
41.87gのD.E.R.(登録商標)331エポキシ樹脂、37.65gのMHHPA及び0.80gのBDMAを含むプラック試料を作製し、対照試料(「比較例G」)として使用した。
硬化スケジュールの第2段階は、実施例8及び比較例Gの試料に対して150℃で4時間であった。
実施例8及び比較例Gの熱硬化した試料の外観は、各場合で、黄色透明であった。
実施例7の試料のTgを測定するために使用したDSC及び方法ログを、実施例8及び比較例Gの試料のTgを測定するために使用した。
Tgを測定するために使用した比較例Gの試料の試験片の質量は14.15mg及び14.41mgであり、Tgの結果はそれぞれ148.70℃及び148.26℃であった。D.E.R.331エポキシ樹脂を含みSPDを含まなかった比較例Gの試料についてのTgの測定値の平均値は148.48℃であり、標準偏差は0.3111℃であった。
Tgの結果から、実施例8の試料におけるSPDの存在が、SPDを含まなかった比較例Gの試料のTgと比較して、熱硬化物のTgに対して負の影響をほとんど有していないことが示された。
8オンスのガラス瓶内でD.E.R.(登録商標)331エポキシ樹脂とD.E.H.(登録商標)52エポキシ樹脂硬化剤を手動で混合することによりコーティングを調製した。アミン官能基を含むD.E.H.52エポキシ硬化剤は、ダウ・ケミカル社から入手した。
薄膜コーティングを適用した基板は、低炭素冷間圧延スチール試験パネルの艶消仕上げのリン酸鉄(Bonderite 1000)処理側であった。処理されたスチールパネルは、Q-Lab Corporation(オハイオ州クリーブランド)から購入した。
#10ドクターコーティング用途バーを使用して、2つのスチールパネルに各試料の1つの薄膜を適用した。
スチールパネルに適用された各試料の1つのコーティングを、強制空気循環オーブンを使用してパネルを60℃(140°F)で16時間加熱することにより強制的に硬化させた。かかる試料をここでは「60℃試料」と呼ぶ。スチールパネルに適用された各試料の1つのコーティングを、パネルを実験台に16時間の最短時間放置することにより21.7℃(71°F)で硬化させた。それらの試料をここでは「室温試料」と呼ぶ。
実施例2のアリコート24.38gと5.61gのD.E.H.52エポキシ硬化剤を含む試料を調製した。これを、ここでは「実施例9」と呼ぶ。
24.33gのD.E.R.(登録商標)331エポキシ樹脂と5.71gのD.E.H.52エポキシ硬化剤を含む試料を調製し、対照試料(「比較例H」)として使用した。
上記コーティングの特性を、60℃試料及び室温試料の定義に記載したようにコーティングを16時間硬化させた後に求めた。
溶媒膨潤は、次の教科書:Flory, P. J., "Principles of Polymer Chemistry(ポリマー化学の原理), Cornell University Press, 1953に記載されているように、ネットワーク構造の膨潤に関する理論に基づいて熱硬化性樹脂の反応性化学官能基の変換のレベルを示すために使用されることがある。変換のレベルがより高いほど又はネットワークの分子量がより高いほど、耐溶剤性が高い。上記溶剤擦過法は、平衡膨潤法を使用して予測されるであろう結果を迅速にかつ相対的に推測するために基材に適用されたコーティングを使用する粗い方法である。平衡膨潤法は、フリーのコーティングフィルム試料と、溶剤の存在下で試料が熱力学的平衡に達するための時間を必要とする。
コーティングの外観を観察し、記録した。表面の粘着性(粘り気)と表面下のバルクコーティングの硬さを、コーティング表面上に存在する未反応のエポキシ樹脂との皮膚接触を防止するためにブチルゴム手袋をまず着用した後に人差し指を使用してコーティング表面を押すことで決定した。
実施例7の60℃試料と比較例Hの試料は、光沢があり、粘着性ではなく、耐溶剤性は、アセトン擦過数が100回を超えるものであった。
60℃試料と室温試料を比較した後、実施例9の試料と比較例FHの試料との間に外観及び特性上の違いはなかった。このことは、エポキシ-アミンコーティング中のSPDの存在は硬化及び特性に影響を及ぼさないことを示している。
室温試料の曇りのある低光沢の外観及び粘着性は、おそらく、コーティングと大気との間の界面付近に湿り空気が存在する場合にアミンと二酸化炭素と水分との間で起こることが知られている反応によるものであろう。二酸化炭素と水分はアミンをかけてエポキシと競争する。競争反応の結果、未反応のエポキシが残り、水和アミン塩がコーティング表面付近に形成され、水和アミン塩が曇り及び低光沢の外観と表面の粘着感の原因である。
競争反応が表面下のバルクコーティングの特性に及ぼす影響は小さい。なぜなら、表面からバルクへの二酸化炭素及び水分の拡散が、形成されるポリマーネットワークにより妨げられるからである。
60℃試料は、アミンと空気中の二酸化炭素及び水分との反応によって、本質的に影響を受けないことが観察された。オーブン内でコーティング表面に暖かい空気を吹き付けることは、アミンと二酸化炭素と水分との反応を制限するのに役立ち、アミンとエポキシとの反応を促進した。
Claims (18)
- (a)少なくとも1種のエポキシ樹脂及び(b)少なくとも1種のリン含有化合物を含むエポキシ樹脂組成物であって、前記リン含有化合物が最終的なエポキシ樹脂組成物の貯蔵安定性を高める、エポキシ樹脂組成物。
- 前記リン含有化合物が無機リン含有化合物を含む、請求項1に記載の組成物。
- 前記無機リン含有化合物が無機ホスフェート化合物を含む、請求項2に記載の組成物。
- 前記ホスフェート化合物が無機ピロホスフェート化合物又は無機ポリホスフェート化合物である、請求項3に記載の組成物。
- 前記無機ピロホスフェート化合物が二塩基性ピロリン酸ナトリウム又は四塩基性ピロリン酸ナトリウムである、請求項4に記載の組成物。
- 前記組成物中の二塩基性ピロリン酸ナトリウム又は四塩基性ピロリン酸ナトリウムの量が、前記組成物の総質量を基準にして175ppm以下の範囲内である、請求項5に記載の組成物。
- 前記リン含有化合物がトリフェニルホスフィンである、請求項1に記載の組成物。
- 前記エポキシ樹脂が環式脂肪族エポキシ樹脂、脂環式エポキシ樹脂、芳香族エポキシ樹脂、液状エポキシ樹脂、又はそれらの混合物を含む、請求項1に記載の組成物。
- 改善された貯蔵安定性を有する請求項1に記載の組成物。
- ホモ重合する傾向が低減された請求項1に記載の組成物。
- (a)少なくとも1種のエポキシ樹脂及び(b)少なくとも1種の低色度添加剤を混合することを含み、前記低色度添加剤がホスフェート化合物を含み、前記ホスフェート化合物が最終的な低色度のエポキシ樹脂組成物の貯蔵安定性を高める、低色度のエポキシ樹脂組成物の製造方法。
- 請求項1に記載のエポキシ樹脂組成物及び硬化剤を含む、硬化性の低色度のエポキシ樹脂組成物。
- 前記硬化剤が、酸無水物、フェノール系化合物、アミン、カルボン酸、カチオン性化合物、超酸、又はこれらの混合物からなる群から選ばれる、請求項11に記載の硬化性組成物。
- 請求項11に記載の組成物の硬化物を含む硬化した物品。
- 請求項13に記載の硬化した物品を含むコーティング。
- 請求項1に記載のエポキシ樹脂組成物を含む低色度のエポキシ封止材。
- 請求項1に記載の組成物から調製されたエポキシ封止材を含む発光ダイオード。
- ホモ重合する傾向が低減された請求項1に記載のエポキシ樹脂組成物を含むグリシジルエーテル。
