Description
本発明は、ハードコートフィルム積層体、粘着剤層付きハードコートフィルム積層体およびそれらの製造方法に関する。
近年、各種電子機器において、液晶ディスプレイ(LCD)、有機ELディスプレイ(OELD)等の各種ディスプレイが多く利用されており、タッチパネルとして利用されることもある。これら各種ディスプレイの表面には、傷付き防止のために、ハードコートフィルムが設けられることが多い。
ハードコートフィルムは、通常、基材と、当該基材の片面側に積層されたハードコート層とを備える。このようなハードコートフィルムの製造方法としては、あらかじめ製造された基材の片面にハードコート層の材料を塗布して、当該基材上においてハードコート層を形成することが一般的である(例えば特許文献1)。
なお、特許文献2には、転写用基材の上にハードコート層を有する転写型ハードコートフィルムを使用して、対象物にハードコート層のみを転写する技術が開示されている。しかしながら、当該技術ではハードコート層が形成された基材が存在しないため、対象物によっては他の機能性層を形成できないなどの問題があり、汎用性に欠ける。
ところで、近年、上記のようなディスプレイを備えたデバイスの薄膜化が進んでおり、それに伴い、ハードコートフィルム、特にハードコートフィルムの基材の薄膜化も要求される。しかしながら、ハードコートフィルムの薄膜化が進むと、各工程でのハンドリングが困難となる。
本発明は、このような実状に鑑みてなされたものであり、ハンドリング性に優れるハードコートフィルム積層体、および粘着剤層付きハードコートフィルム積層体、並びにハードコートフィルム積層体および粘着剤層付きハードコートフィルム積層体の製造方法を提供することを目的とする。
上記目的を達成するために、第1に本発明は、基材フィルムおよび前記基材フィルムの一方の面側に形成されたハードコート層を有するハードコートフィルムと、前記ハードコートフィルムにおける前記基材フィルム側の面に積層された工程フィルムと、前記ハードコートフィルムにおける前記ハードコート層側の面に積層された保護フィルムとを備えたハードコートフィルム積層体であって、前記工程フィルムの前記ハードコートフィルムに対する剥離強度Aが、500mN/50mm以下であり、前記保護フィルムの前記ハードコートフィルムに対する剥離強度Bが、500mN/50mm以下であり、前記保護フィルムの前記ハードコートフィルムに対する剥離強度Bが、前記工程フィルムの前記ハードコートフィルムに対する剥離強度Aよりも、50mN/50mm以上大きいことを特徴とするハードコートフィルム積層体を提供する(発明1)。
上記発明(発明1)においては、ハードコートフィルムの一方の面側に工程フィルム、ハードコートフィルムの他方の面側に保護フィルムを備えていることで、工程フィルムおよび保護フィルムが支持体の役割を果たすこととなり、ハードコートフィルムが薄膜であってもハンドリング性に優れるものとなる。また、剥離強度A及びBが上記の数値範囲および関係を有することで、工程フィルムおよび保護フィルムの剥離を容易にしつつ、工程フィルムを保護フィルムより先に安定的に剥離することができる。
上記発明(発明1)において、前記工程フィルムの前記ハードコートフィルムに対する剥離強度Aは、50mN/50mm以上であることが好ましい(発明2)。
上記発明(発明1,2)において、前記保護フィルムの前記ハードコートフィルムに対する剥離強度Bは、200mN/50mm以上であることが好ましい(発明3)。
上記発明(発明1~3)において、前記ハードコートフィルムにおける前記基材フィルムの厚さは、0.5μm以上、15μm以下であることが好ましい(発明4)。
上記発明(発明1~4)において、前記ハードコートフィルムにおける前記基材フィルムは、光学的等方性を有するものであることが好ましい(発明5)。
第2に本発明は、基材フィルムおよび前記基材フィルムの一方の面側に形成されたハードコート層を有するハードコートフィルムと、前記ハードコートフィルムにおける前記基材フィルム側の面に積層された粘着剤層と、前記粘着剤層における前記ハードコートフィルム側の面とは反対側の面に積層された剥離シートと、前記ハードコートフィルムにおける前記ハードコート層側の面に積層された保護フィルムとを備えた、粘着剤層付きハードコートフィルム積層体であって、前記保護フィルムの前記ハードコートフィルムに対する剥離強度Bが、500mN/50mm以下であり、前記剥離シートの前記粘着剤層に対する剥離強度Cが、500mN/50mm以下であり、前記保護フィルムの前記ハードコートフィルムに対する剥離強度Bが、前記剥離シートの前記粘着剤層に対する剥離強度Cよりも、50mN/50mm以上大きいことを特徴とする粘着剤層付きハードコートフィルム積層体を提供する(発明6)。
上記発明(発明6)において、前記剥離シートの前記粘着剤層に対する剥離強度Cは、50mN/50mm以上であることが好ましい(発明7)。
第3に本発明は、工程フィルム上に基材フィルムを形成する工程と、前記基材フィルムにおける前記工程フィルム側の面とは反対の面側にハードコート層を形成する工程と、前記ハードコート層における前記基材フィルム側の面とは反対の面側に保護フィルムを積層する工程とを備え、前記基材フィルムおよび前記ハードコート層を含む積層体がハードコートフィルムを構成する、ハードコートフィルム積層体の製造方法であって、前記工程フィルムの前記ハードコートフィルムに対する剥離強度Aが、500mN/50mm以下であり、前記保護フィルムの前記ハードコートフィルムに対する剥離強度Bが、500mN/50mm以下であり、前記保護フィルムの前記ハードコートフィルムに対する剥離強度Bが、前記工程フィルムの前記ハードコートフィルムに対する剥離強度Aよりも、50mN/50mm以上大きいことを特徴とするハードコートフィルム積層体の製造方法を提供する(発明8)。
第4に本発明は、工程フィルム上に基材フィルムを形成する工程と、前記基材フィルムにおける前記工程フィルム側の面とは反対の面側にハードコート層を形成する工程と、前記ハードコート層における前記基材フィルム側の面とは反対の面側に保護フィルムを積層する工程と、前記基材フィルムから前記工程フィルムを剥離し、前記基材フィルムを露出させる工程と、前記露出した基材フィルムに対し、粘着剤層および剥離シートを有する粘着シートの前記粘着剤層側を貼付する工程とを備え、前記基材フィルムおよび前記ハードコート層を含む積層体がハードコートフィルムを構成する、粘着剤層付きハードコートフィルム積層体の製造方法であって、前記工程フィルムの前記ハードコートフィルムに対する剥離強度Aが、500mN/50mm以下であり、前記保護フィルムの前記ハードコートフィルムに対する剥離強度Bが、500mN/50mm以下であり、前記剥離シートの前記粘着剤層に対する剥離強度Cが、500mN/50mm以下であり、前記保護フィルムの前記ハードコートフィルムに対する剥離強度Bが、前記工程フィルムの前記ハードコートフィルムに対する剥離強度Aよりも、50mN/50mm以上大きく、前記保護フィルムの前記ハードコートフィルムに対する剥離強度Bが、前記剥離シートの前記粘着剤層に対する剥離強度Cよりも、50mN/50mm以上大きいことを特徴とする粘着剤層付きハードコートフィルム積層体の製造方法を提供する(発明9)。
本発明に係るハードコートフィルム積層体および粘着剤層付きハードコートフィルム積層体は、ハンドリング性に優れる。また、本発明に係る方法によれば、ハードコートフィルム積層体および粘着剤層付きハードコートフィルム積層体を、優れたハンドリング性の下、不具合なく製造することができる。
以下、本発明の実施形態について説明する。
〔ハードコートフィルム積層体〕
図1は、本発明の一実施形態に係るハードコートフィルム積層体を示す断面図である。図1に示すように、本実施形態に係るハードコートフィルム積層体1は、基材フィルム12および基材フィルム12の一方の面側に形成されたハードコート層13を有するハードコートフィルム14と、ハードコートフィルム14における基材フィルム12側の面に積層された工程フィルム11と、ハードコートフィルム14におけるハードコート層13側の面に積層された保護フィルム15とを備える。
〔ハードコートフィルム積層体〕
図1は、本発明の一実施形態に係るハードコートフィルム積層体を示す断面図である。図1に示すように、本実施形態に係るハードコートフィルム積層体1は、基材フィルム12および基材フィルム12の一方の面側に形成されたハードコート層13を有するハードコートフィルム14と、ハードコートフィルム14における基材フィルム12側の面に積層された工程フィルム11と、ハードコートフィルム14におけるハードコート層13側の面に積層された保護フィルム15とを備える。
本実施形態に係るハードコートフィルム積層体1においては、工程フィルム11および保護フィルム15が存在するため、ハードコートフィルム14が薄膜であっても、工程フィルム11および保護フィルム15が支持体の役割を果たして、ある程度の剛性(コシ)を有することとなり、その結果、ハンドリング性に優れたものとなる。
また、本実施形態に係るハードコートフィルム積層体1においては、工程フィルム11のハードコートフィルム14に対する剥離強度Aが500mN/50mm以下であり、保護フィルム15のハードコートフィルム14に対する剥離強度Bが500mN/50mm以下であり、保護フィルム15のハードコートフィルム14に対する剥離強度Bが、工程フィルム11のハードコートフィルム14に対する剥離強度Aよりも、50mN/50mm以上大きい。なお、本明細書における剥離強度は、基本的にはJIS Z0237:2009に準じた180度引き剥がし法により測定した剥離強度をいい、具体的な試験方法は、後述する試験例に示す通りである。
工程フィルム11のハードコートフィルム14に対する剥離強度Aが上記の範囲にあることにより、工程フィルム11をハードコートフィルム14から容易に剥離することができ、剥離時におけるハードコートフィルム14の損傷が防止され、その後の工程を問題なく行うことができる。また、保護フィルム15のハードコートフィルム14に対する剥離強度Bが上記の範囲にあることにより、保護フィルム15をハードコートフィルム14から容易に剥離することができ、剥離時におけるハードコートフィルム14の損傷が防止され、良好な目的物(製品)を得ることができる。
さらに、保護フィルム15のハードコートフィルム14に対する剥離強度Bと、工程フィルム11のハードコートフィルム14に対する剥離強度Aとの関係が上記の通りであることにより、工程フィルム11を保護フィルム15よりも先に安定的に剥離することができる。これにより、その後の工程、例えば、工程フィルム11を剥離して露出したハードコートフィルム14への粘着シートの貼付を、保護フィルム15を積層した状態で行うことができ、ハードコートフィルム14の損傷が防止される。
工程フィルム11のハードコートフィルム14に対する剥離強度Aは、剥離容易性の観点から、500mN/50mm以下であり、300mN/50mm以下であることが好ましく、特に200mN/50mm以下であることが好ましく、さらには150mN/50mm以下であることが好ましい。一方、工程フィルム11のハードコートフィルム14に対する剥離強度Aは、50mN/50mm以上であることが好ましく、特に60mN/50mm以上であることが好ましく、さらには70mN/50mm以上であることが好ましい。これにより、各工程中に工程フィルム11の意図しない剥離を防止することができる。
保護フィルム15のハードコートフィルム14に対する剥離強度Bは、剥離容易性の観点から、500mN/50mm以下であり、450mN/50mm以下であることが好ましく、特に400mN/50mm以下であることが好ましく、さらには350mN/50mm以下であることが好ましい。一方、保護フィルム15のハードコートフィルム14に対する剥離強度Bは、200mN/50mm以上であることが好ましく、特に230mN/50mm以上であることが好ましく、さらには250mN/50mm以上であることが好ましい。これにより、各工程中に保護フィルム15の意図しない剥離を防止することができる。
保護フィルム15のハードコートフィルム14に対する剥離強度B(mN/50mm)から工程フィルム11のハードコートフィルム14に対する剥離強度A(mN/50mm)を差し引いた値(剥離強度差(B-A))は、上述した剥離順の観点から、50mN/50mm以上であり、80mN/50mm以上であることが好ましく、特に100mN/50mm以上であることが好ましく、さらには150mN/50mm以上であることが好ましい。一方、剥離強度差(B-A)は、大きいほどよいが、通常400mN/50mm以下である。これにより、工程フィルム11のみを剥離しやすくなる。
1.各要素
1.1.工程フィルム
本実施形態に係る工程フィルム11は、ハードコートフィルム14の基材フィルム12を構成する材料が塗布されるものである。工程フィルム11としては、ハードコートフィルム積層体1に剛性を付与し、基材フィルム12を良好に形成可能であれば特に限定されないものの、基材フィルム12を構成する材料の塗布液に含まれる溶剤に対する耐溶剤性を有することが好ましい。
1.1.工程フィルム
本実施形態に係る工程フィルム11は、ハードコートフィルム14の基材フィルム12を構成する材料が塗布されるものである。工程フィルム11としては、ハードコートフィルム積層体1に剛性を付与し、基材フィルム12を良好に形成可能であれば特に限定されないものの、基材フィルム12を構成する材料の塗布液に含まれる溶剤に対する耐溶剤性を有することが好ましい。
工程フィルム11は、樹脂フィルムであってもよく、またはガラス板等の硬質体であってもよい。しかしながら、本実施形態に係るハードコートフィルム14を製造するための各工程をロール・トゥ・ロールで行うことが可能となり、優れた生産性を達成することができるという観点から、工程フィルム11は樹脂フィルムであることが好ましい。
上記樹脂フィルムとしては、例えば、ポリエチレンテレフタレート、ポリブチレンテレフタレート、ポリエチレンナフタレート等のポリエステルフィルム、ポリエチレンフィルム、ポリプロピレンフィルム等のポリオレフィンフィルム、セロファン、ジアセチルセルロースフィルム、トリアセチルセルロースフィルム、アセチルセルロースブチレートフィルム、ポリ塩化ビニルフィルム、ポリ塩化ビニリデンフィルム、ポリビニルアルコールフィルム、エチレン-酢酸ビニル共重合体フィルム、ポリスチレンフィルム、ポリカーボネートフィルム、ポリメチルぺンテンフィルム、ポリスルフォンフィルム、ポリエーテルエーテルケトンフィルム、ポリエーテルスルフォンフィルム、ポリエーテルイミドフィルム、フッ素樹脂フィルム、ポリアミドフィルム、ポリイミドフィルム、アクリル樹脂フィルム、ポリウレタン樹脂フィルム、ノルボルネン系重合体フィルム、環状オレフィン系重合体フィルム、環状共役ジエン系重合体フィルム、ビニル脂環式炭化水素重合体フィルム等の樹脂フィルムまたはそれらの積層フィルムが挙げられる。中でも、耐溶剤性に優れるという観点から、ポリエチレンテレフタレートフィルムを使用することが好ましい。
上記樹脂フィルムの種類や当該樹脂フィルムにおける基材フィルム12との接触面の状態を適宜調整することにより、前述した工程フィルム11のハードコートフィルム14に対する剥離強度Aを調整することができる。なお、工程フィルム11における基材フィルム12側の面には、剥離処理によって剥離剤層を形成してもよい。
工程フィルム11の厚さは、10μm以上であることが好ましく、特に20μm以上であることが好ましく、さらには25μm以上であることが好ましい。これにより、ハードコートフィルム積層体1に良好な剛性を付与し、ハンドリング性の向上を図ることができる。また、工程フィルム11の厚さは、500μm以下であることが好ましく、特に250μm以下であることが好ましい。これにより、各工程をロール・トゥ・ロールで良好に行うことができる。
1.2.基材フィルム
基材フィルム12は、ハードコート層13を形成するための基材であり、ハードコート層13とともにハードコートフィルム14を構成する。基材フィルム12を有することにより、汎用性が高まり、基材フィルム12とハードコート層13との間に他の機能層を設けることも可能となる。

基材フィルム12は、硬化性樹脂組成物(以下「基材フィルム形成用組成物」という場合がある。)を塗布および硬化させることによって形成することが好ましい。これにより、基材フィルム12を容易に所望の厚さ、特に薄膜で形成することができる。
上記硬化性樹脂組成物は、活性エネルギー線硬化性であってもよいし、熱硬化性であってもよいが、高温環境での硬化が不要な点や、短時間で硬化を完了させることができる点から、活性エネルギー線硬化性であることが好ましい。具体的には、活性エネルギー線硬化性成分を含有する硬化性樹脂組成物であることが好ましく、特に、主剤ポリマーと活性エネルギー線硬化性モノマーとを含有する硬化性樹脂組成物であることが好ましく、さらには、主剤ポリマーとしての熱可塑性樹脂と、活性エネルギー線硬化性モノマーと、重合開始剤とを含有する硬化性樹脂組成物であることが好ましい。
(1)硬化性樹脂組成物
(1-1)熱可塑性樹脂
熱可塑性樹脂としては、特に限定されないが、硬化後に、ハードコート層13の加熱乾燥に対して耐熱性を有する樹脂が好ましく、また、薄膜形成できる樹脂が好ましい。具体的には、ガラス転移温度(Tg)が、100℃以上である樹脂が好ましく、特に130℃以上である樹脂が好ましく、さらには150℃以上である樹脂が好ましい。なお、ガラス転移温度(Tg)の上限は特に制限はないが、通常、370℃以下である。
(1-1)熱可塑性樹脂
熱可塑性樹脂としては、特に限定されないが、硬化後に、ハードコート層13の加熱乾燥に対して耐熱性を有する樹脂が好ましく、また、薄膜形成できる樹脂が好ましい。具体的には、ガラス転移温度(Tg)が、100℃以上である樹脂が好ましく、特に130℃以上である樹脂が好ましく、さらには150℃以上である樹脂が好ましい。なお、ガラス転移温度(Tg)の上限は特に制限はないが、通常、370℃以下である。
上記のような樹脂としては、例えば、ポリアリレート系樹脂、ポリエーテルスルホン系樹脂、ポリスルホン系樹脂、脂環式炭化水素系樹脂、ポリカーボネート系樹脂、ポリイミド系樹脂、ケイ素系高分子化合物、ポリアミド系樹脂、ポリアミドイミド系樹脂、ポリフェニレンエーテル系樹脂、ポリエーテルケトン系樹脂、ポリエーテルエーテルケトン系樹脂、ポリオレフィン系樹脂、ポリエステル系樹脂、ポリフェニレンスルフィド系樹脂、アクリル系樹脂、芳香族系重合体等が挙げられる。
基材フィルム形成用組成物中における熱可塑性樹脂の含有量は、20質量%以上であることが好ましく、特に25質量%以上であることが好ましく、さらには30質量%以上であることが好ましい。また、当該含有量は、95質量%以下であることが好ましく、特に90質量%以下であることが好ましく、さらには85質量%以下であることが好ましい。熱可塑性樹脂の含有量が上記の範囲にあることにより、ハードコート層12の支持体として好適なフィルムが得られる。
(1-2)活性エネルギー線硬化性モノマー
活性エネルギー線硬化性モノマーは、分子中に(メタ)アクリロイル基を有する(メタ)アクリロイル基含有モノマーが好ましい。なお、本明細書において、(メタ)アクリロイルとは、アクリロイル及びメタクリロイルの両方を意味する。他の類似用語も同様である。
活性エネルギー線硬化性モノマーは、分子中に(メタ)アクリロイル基を有する(メタ)アクリロイル基含有モノマーが好ましい。なお、本明細書において、(メタ)アクリロイルとは、アクリロイル及びメタクリロイルの両方を意味する。他の類似用語も同様である。
(メタ)アクリロイル基含有モノマーは、重合開始剤の開裂によってラジカル重合し、硬化するため、好ましく用いられる。また、(メタ)アクリロイル基含有モノマーは、分子量が比較的小さく、粘度が低いため、これらを使用することにより、溶剤を少なくすることができるという利点もある。
(メタ)アクリロイル基含有モノマーとしては、単官能の(メタ)アクリロイル基含有モノマーであってもよいし、多官能の(メタ)アクリロイル基含有モノマーであってもよい。ここで、単官能の(メタ)アクリロイル基含有モノマーとは、分子中に(メタ)アクリロイル基を1個有するモノマーをいい、多官能の(メタ)アクリロイル基含有モノマーとは、分子中に(メタ)アクリロイル基を2個以上有するモノマーをいう。なお、(メタ)アクリロイル基含有モノマーは、1種を単独で使用してもよいし、2種以上を組み合わせて使用してもよい。
単官能の(メタ)アクリロイル基含有モノマーとしては、例えば、アルキル基の炭素数が1~20の(メタ)アクリル酸アルキルエステルが好ましく挙げられる。アルキル基の炭素数が1~20の(メタ)アクリル酸アルキルエステルとしては、例えば、メチル(メタ)アクリレート、エチル(メタ)アクリレート、プロピル(メタ)アクリレート、ブチル(メタ)アクリレート、ペンチル(メタ)アクリレート、ヘキシル(メタ)アクリレート、2-エチルヘキシル(メタ)アクリレート、イソオクチル(メタ)アクリレート、デシル(メタ)アクリレート、ドデシル(メタ)アクリレート、ミリスチル(メタ)アクリレート、パルミチル(メタ)アクリレート、ステアリル(メタ)アクリレート、ラウリル(メタ)アクリレート等が挙げられる。
また、単官能の(メタ)アクリロイル基含有モノマーとしては、分子内に脂環式構造を有する(メタ)アクリレート(脂環式構造含有(メタ)アクリレート)や、分子内に芳香環を有する(メタ)アクリレート(芳香環含有(メタ)アクリレート)も好ましく挙げられる。
脂環式構造含有(メタ)アクリレートとしては、例えば、シクロヘキシル(メタ)アクリレート、ジシクロペンタニル(メタ)アクリレート、アダマンチル(メタ)アクリレート、イソボルニル(メタ)アクリレート、ジシクロペンテニル(メタ)アクリレート、ジシクロペンテニルオキシエチル(メタ)アクリレート等が挙げられる。
上記芳香環含有(メタ)アクリレートの芳香環としては、ベンゼン環、ナフタレン環、アントラセン環、ビフェニル環、フルオレン環等が挙げられ、中でも、ベンゼン環が好ましい。
芳香環含有(メタ)アクリレートとしては、例えば、フェニル(メタ)アクリレート、2-フェニルエチル(メタ)アクリレート、ベンジル(メタ)アクリレート、ナフチル(メタ)アクリレート、2-フェノキシエチル(メタ)アクリレート、フェノキシブチル(メタ)アクリレート、エトキシ化o-フェニルフェノールアクリレート、フェノキシジエチレングリコール(メタ)アクリレート、フェノキシポリエチレングリコール(メタ)アクリレート等が挙げられる。
単官能の(メタ)アクリロイル基含有モノマーとしては、上記以外にも、例えば、メトキシエチル(メタ)アクリレート、エトキシエチル(メタ)アクリレート等のアルコキシアルキル(メタ)アクリレート;ポリオキシアルキレン変性(メタ)アクリレート;アクリロニトリル、メタクリロニトリル等のニトリル系単量体;アクリルアミド、メタクリルアミド、N-メチルアクリルアミド、N-メチルメタクリルアミド、N-N-ジメチル(メタ)アクリルアミド、N-N-ジエチル(メタ)アクリルアミド等のアミド系単量体;(メタ)アクリル酸N-N-ジエチルアミノエチル、N-(メタ)アクリロイルモルフォリン等の3級アミノ基含有単量体などを使用することもできる。
多官能の(メタ)アクリロイル基含有モノマーとしては、一分子中に(メタ)アクリロイル基を2つ以上有するモノマーを好ましく挙げることができる。このようなモノマーの例としては、1,4-ブタンジオールジ(メタ)アクリレート、1,6-ヘキサンジオールジ(メタ)アクリレート、ネオペンチルグリコールジ(メタ)アクリレート、ポリエチレングリコールジ(メタ)アクリレート、ネオペンチルグリコールアジペートジ(メタ)アクリレート、ヒドロキシピバリン酸ネオペンチルグリコールジ(メタ)アクリレート、ジシクロペンタニルジ(メタ)アクリレート、カプロラクトン変性ジシクロペンテニルジ(メタ)アクリレート、エチレンオキシド変性リン酸ジ(メタ)アクリレート、ジ(アクリロキシエチル)イソシアヌレート、アリル化シクロヘキシルジ(メタ)アクリレート、エトキシ化ビスフェノールAジ(メタ)アクリレート、トリシクロデカンジメタノールジ(メタ)アクリレート、イソシアヌル酸エチレンオキサイド変性ジアクリレート、ビス(アクリロキシエチル)ヒドロキシエチルイソシアヌレート等の2官能(メタ)アクリロイル基含有モノマー、トリメチロールプロパントリ(メタ)アクリレート、ジペンタエリスリトールトリ(メタ)アクリレート、プロピオン酸変性ジペンタエリスリトールトリ(メタ)アクリレート、ペンタエリスリトールトリ(メタ)アクリレート、プロピレンオキシド変性トリメチロールプロパントリ(メタ)アクリレート、トリス(アクリロキシエチル)イソシアヌレート、イソシアヌル酸エチレンオキサイド変性トリアクリレート、ε-カプロラクトン変性トリス(アクリロキシエチル)イソシアヌレート等の3官能(メタ)アクリロイル基含有モノマー、ジグリセリンテトラ(メタ)アクリレート、ペンタエリスリトールテトラ(メタ)アクリレート等の4官能(メタ)アクリロイル基含有モノマー、プロピオン酸変性ジペンタエリスリトールペンタ(メタ)アクリレート等の5官能(メタ)アクリロイル基含有モノマー、ジペンタエリスリトールヘキサ(メタ)アクリレート、カプロラクトン変性ジペンタエリスリトールヘキサ(メタ)アクリレート等の6官能(メタ)アクリロイル基含有モノマーなどが挙げられる。
基材フィルム形成用組成物中における活性エネルギー線硬化性モノマーの含有量は、5質量%以上であることが好ましく、特に10質量%以上であることが好ましく、さらには15質量%以上であることが好ましい。また、当該含有量は、80質量%以下であることが好ましく、特に75質量%以下であることが好ましく、さらには70質量%以下であることが好ましい。活性エネルギー線硬化性モノマーの含有量が上記の範囲にあることにより、良好な硬化性が得られるとともに、良好な柔軟性が得られる。
(1-3)重合開始剤
重合開始剤としては、使用する活性エネルギー線の照射によって開裂し、上記活性エネルギー線硬化性モノマーを重合させることができるものであれば特に限定されない。かかる重合開始剤としては、例えば、アシルホスフィンオキサイド系化合物、ベンゾイン化合物、アセトフェノン化合物、チタノセン化合物、チオキサントン化合物、パーオキサイド化合物等が挙げられる。具体的には、2-ヒドロキシ-1-{4-[4-(2-ヒドロキシ-2-メチル-プロピオニル)-ベンジル]-フェニル}-2-メチル-プロパン-1-オン、1-ヒドロキシシクロヘキシルフェニルケトン、2-ヒドロキシ-2-メチル-1-フェニル-プロパン-1-オン、2,2-ジメトキシ-1,2-ジフェニルエタン-1-オン、ベンゾイン、ベンゾインメチルエーテル、ベンゾインエチルエーテル、ベンゾインイソプロピルエーテル、ベンジルジフェニルサルファイド、テトラメチルチウラムモノサルファイド、アゾビスイソブチロニトリル、ジベンジル、ジアセチル、β-クロールアンスラキノンなどが例示できる。これらの中でも、1-ヒドロキシシクロヘキシルフェニルケトンを使用することが好ましい。
重合開始剤としては、使用する活性エネルギー線の照射によって開裂し、上記活性エネルギー線硬化性モノマーを重合させることができるものであれば特に限定されない。かかる重合開始剤としては、例えば、アシルホスフィンオキサイド系化合物、ベンゾイン化合物、アセトフェノン化合物、チタノセン化合物、チオキサントン化合物、パーオキサイド化合物等が挙げられる。具体的には、2-ヒドロキシ-1-{4-[4-(2-ヒドロキシ-2-メチル-プロピオニル)-ベンジル]-フェニル}-2-メチル-プロパン-1-オン、1-ヒドロキシシクロヘキシルフェニルケトン、2-ヒドロキシ-2-メチル-1-フェニル-プロパン-1-オン、2,2-ジメトキシ-1,2-ジフェニルエタン-1-オン、ベンゾイン、ベンゾインメチルエーテル、ベンゾインエチルエーテル、ベンゾインイソプロピルエーテル、ベンジルジフェニルサルファイド、テトラメチルチウラムモノサルファイド、アゾビスイソブチロニトリル、ジベンジル、ジアセチル、β-クロールアンスラキノンなどが例示できる。これらの中でも、1-ヒドロキシシクロヘキシルフェニルケトンを使用することが好ましい。
基材フィルム形成用組成物中における重合開始剤の含有量は、0.05質量%以上であることが好ましく、特に0.1質量%以上であることが好ましく、さらには0.3質量%以上であることが好ましい。また、当該含有量は、15質量%以下であることが好ましく、特に10質量%以下であることが好ましく、さらには5質量%以下であることが好ましい。重合開始剤の含有量が上記の範囲にあることにより、良好な硬化性が得られる。
基材フィルム12の厚さは、0.5μm以上であることが好ましく、特に1μm以上であることが好ましく、さらには2μm以上であることが好ましい。これにより、ハードコート層12や他の機能層の形成が可能となるとともに、ハードコート層12の支持体として好適なフィルムとなる。また、基材フィルム12の厚さは、15μm以下であることが好ましく、特に13μm以下であることが好ましく、さらには10μm以下であることが好ましく、8μm以下であることが最も好ましい。これにより、ハードコートフィルム11を薄膜にすることができる。
基材フィルム12の機能は特に限定されないが、所望の光学特性を有することが好ましい。基材フィルム12は、一例として、光学的等方性を有するフィルムであることが好ましい。
1.3.ハードコート層
本実施形態におけるハードコートフィルム積層体1においては、基材フィルム12と、ハードコート層13とでハードコートフィルム14を構成する。
本実施形態におけるハードコートフィルム積層体1においては、基材フィルム12と、ハードコート層13とでハードコートフィルム14を構成する。
ハードコート層13は、ハードコート層形成用塗布液を基材フィルム12上に塗布し、硬化させることによって形成することができる。当該塗布液は、活性エネルギー線硬化性組成物および溶剤を含むことが好ましい。活性エネルギー線硬化性組成物は、活性エネルギー線硬化性成分を含み、さらに無機フィラー、光重合開始剤等を含むことが好ましい。
(1)ハードコート層形成用塗布液
(1-1)活性エネルギー線硬化性成分
ハードコート層形成用組成物は、活性エネルギー線硬化性成分を含むことが好ましい。活性エネルギー線硬化性成分としては、活性エネルギー線の照射により硬化して所望の硬度を発揮するものであれば特に限定されない。
(1-1)活性エネルギー線硬化性成分
ハードコート層形成用組成物は、活性エネルギー線硬化性成分を含むことが好ましい。活性エネルギー線硬化性成分としては、活性エネルギー線の照射により硬化して所望の硬度を発揮するものであれば特に限定されない。
具体的な活性エネルギー線硬化性成分としては、多官能性(メタ)アクリレート系モノマー、(メタ)アクリレート系プレポリマー、活性エネルギー線硬化性ポリマー等が挙げられるが、中でも多官能性(メタ)アクリレート系モノマーおよび/または(メタ)アクリレート系プレポリマーであることが好ましい。多官能性(メタ)アクリレート系モノマーおよび(メタ)アクリレート系プレポリマーは、それぞれ単独で使用してもよいし、両者を併用してもよい。
多官能性(メタ)アクリレート系モノマーとしては、例えば、トリシクロデカンジメタノールジ(メタ)アクリレート、1,4-ブタンジオールジ(メタ)アクリレート、1,6-ヘキサンジオールジ(メタ)アクリレート、ネオペンチルグリコールジ(メタ)アクリレート、ポリエチレングリコールジ(メタ)アクリレート、ヒドロキシピバリン酸ネオペンチルグリコールジ(メタ)アクリレート、ジシクロペンタニルジ(メタ)アクリレート、カプロラクトン変性ジシクロペンテニルジ(メタ)アクリレート、エチレンオキシド変性リン酸ジ(メタ)アクリレート、アリル化シクロヘキシルジ(メタ)アクリレート、イソシアヌレートジ(メタ)アクリレート、トリメチロールプロパントリ(メタ)アクリレート、ジペンタエリスリトールトリ(メタ)アクリレート、プロピオン酸変性ジペンタエリスリトールトリ(メタ)アクリレート、ペンタエリスリトールトリ(メタ)アクリレート、プロピレンオキシド変性トリメチロールプロパントリ(メタ)アクリレート、トリス(アクリロキシエチル)イソシアヌレート、プロピオン酸変性ジペンタエリスリトールペンタ(メタ)アクリレート、ジペンタエリスリトールヘキサ(メタ)アクリレート、カプロラクトン変性ジペンタエリスリトールヘキサ(メタ)アクリレート等の多官能性(メタ)アクリレートが挙げられる。これらは、1種を単独で用いてもよいし、2種以上を組み合わせて用いてもよい。これらの中でも、トリシクロデカンジメタノールジ(メタ)アクリレートまたはジペンタエリスリトールヘキサ(メタ)アクリレートを使用することが好ましい。
一方、(メタ)アクリレート系プレポリマーとしては、例えば、ポリエステルアクリレート系、エポキシアクリレート系、ウレタンアクリレート系、ポリオールアクリレート系等のプレポリマーが挙げられる。プレポリマーは、1種を単独で用いてもよいし、2種以上を組み合わせて用いてもよい。
活性エネルギー線硬化性ポリマーとしては、例えば、側鎖に活性エネルギー線硬化性基を有する(メタ)アクリル酸エステル重合体(以下「活性エネルギー線硬化性(メタ)アクリル酸エステル重合体(A)」という。)を使用することができる。活性エネルギー線硬化性(メタ)アクリル酸エステル重合体(A)は、官能基含有モノマー単位を有するアクリル系重合体(a1)と、その官能基に結合する置換基を有する不飽和基含有化合物(a2)とを反応させて得られるものが好ましい。上記不飽和基としては、例えば、(メタ)アクリロイル基などが好ましく挙げられる。
なお、活性エネルギー線硬化性成分を2種以上使用する場合、それらの活性エネルギー線硬化性成分は、互いに相溶性に優れたものであることが好ましい。
(1-2)無機フィラー
ハードコート層形成用組成物は、無機フィラーを含むことが好ましい。ハードコート層形成用組成物が無機フィラーを含有することにより、形成されるハードコート層が所望の硬度を達成し易くなる。
ハードコート層形成用組成物は、無機フィラーを含むことが好ましい。ハードコート層形成用組成物が無機フィラーを含有することにより、形成されるハードコート層が所望の硬度を達成し易くなる。
無機フィラーとしては、シリカ、アルミナ、ベーマイト、タルク、炭酸カルシウム、酸化チタン、酸化鉄、炭化珪素、窒化ホウ素、酸化ジルコニウム等の粉末、これらを球形化したビーズ、単結晶繊維およびガラス繊維等が挙げられ、これらを単独でまたは2種以上を混合して使用することができる。これらの中でも、シリカを使用することが好ましい。
また、無機フィラーは、表面修飾されていてもよい。表面修飾された無機フィラーの好ましい例としては、反応性シリカが挙げられる。
本明細書において「反応性シリカ」とは、活性エネルギー線硬化性不飽和基を有する有機化合物で表面修飾されたシリカ微粒子をいう。上記活性エネルギー線硬化性不飽和基を有する有機化合物で表面修飾されたシリカ微粒子(反応性シリカ)は、例えば、通常、平均粒径0.5~500nm程度、好ましくは平均粒径1~200nmのシリカ微粒子表面のシラノール基に、当該シラノール基と反応し得る官能基(例えば、イソシアネート基、エポキシ基、カルボキシ基等)を有する活性エネルギー線硬化性不飽和基含有有機化合物を反応させることにより、得ることができる。なお、上記活性エネルギー線硬化性不飽和基としては、(メタ)アクリロイル基やビニル基を好ましく挙げることができる。
シラノール基と反応し得る官能基を有する活性エネルギー線硬化性不飽和基含有有機化合物としては、例えば一般式(I)

で表される化合物等が好ましく用いられる。

このような化合物としては、例えば(メタ)アクリル酸、(メタ)アクリル酸クロリド、(メタ)アクリロイルオキシエチルイソシアネート、(メタ)アクリル酸グリシジル、(メタ)アクリル酸2,3-イミノプロピル、(メタ)アクリル酸2-ヒドロキシエチル、アクリロイルオキシプロピルトリメトキシシラン等の(メタ)アクリル酸誘導体を用いることができる。これらの(メタ)アクリル酸誘導体は、1種を単独で用いてもよいし、2種以上を組み合わせて用いてもよい。
このような反応性シリカと、前述した多官能性(メタ)アクリレート系モノマーおよび/または(メタ)アクリレート系プレポリマーとを含有する有機無機ハイブリッド材料(オルガノシリカゾル)としては、例えば、製品名「オプスターZ7530」、「オプスターZ7524」、「オプスターTU4086」、「オプスターZ7537」(以上、JSR社製)等を使用することができる。
好ましい無機フィラーのその他の例としては、アルミナセラミックナノ粒子、シリカ表面のシラノール基がむき出しのままのシリカ微粒子が分散媒中にコロイド状態で懸濁しているシリカゾル、シリカ表面のシラノール基がシランカップリング剤等で表面処理されたオルガノシリカゾル等が挙げられる。
ハードコート層形成用組成物中における無機フィラーの含有量は、活性エネルギー線硬化性成分100質量部に対して、20質量部以上であることが好ましく、特に40質量部以上であることが好ましい。また、無機フィラーの含有量は、活性エネルギー線硬化性成分100質量部に対して、200質量部以下であることが好ましく、特に160質量部以下であることが好ましい。無機フィラーの含有量が上記範囲であることで、形成されるハードコート層が所望の硬度を達成し易くなる。
(1-3)光重合開始剤
活性エネルギー線として紫外線を用いる場合、ハードコート層形成用組成物は、光重合開始剤を含有することが好ましい。光重合開始剤としては、使用する活性エネルギー線硬化性成分の光重合開始剤として機能するものであれば特に限定されず、基材フィルム形成用組成物における重合開始剤として例示したものを使用することができる。
活性エネルギー線として紫外線を用いる場合、ハードコート層形成用組成物は、光重合開始剤を含有することが好ましい。光重合開始剤としては、使用する活性エネルギー線硬化性成分の光重合開始剤として機能するものであれば特に限定されず、基材フィルム形成用組成物における重合開始剤として例示したものを使用することができる。
ハードコート層形成用組成物中における光重合開始剤の含有量は、活性エネルギー線硬化性成分100質量部に対して、0.1質量部以上であることが好ましく、特に1質量部以上であることが好ましい。また、光重合開始剤の含有量は、活性エネルギー線硬化性成分100質量部に対して、20質量部以下であることが好ましく、特に5質量部以下であることが好ましい。
(1-4)その他の成分
ハードコート層形成用組成物は、上述した成分以外に、各種添加剤を含有してもよい。各種添加剤としては、例えば、酸化防止剤、帯電防止剤、シランカップリング剤、老化防止剤、熱重合禁止剤、着色剤、界面活性剤、保存安定剤、可塑剤、滑剤、消泡剤、有機系充填材等が挙げられる。
ハードコート層形成用組成物は、上述した成分以外に、各種添加剤を含有してもよい。各種添加剤としては、例えば、酸化防止剤、帯電防止剤、シランカップリング剤、老化防止剤、熱重合禁止剤、着色剤、界面活性剤、保存安定剤、可塑剤、滑剤、消泡剤、有機系充填材等が挙げられる。
(1-5)溶剤
溶剤としては、ハードコート層形成用組成物の成分を溶解できるか、または当該組成物を均一に混合できるものであれば特に限定されず、例えば、アセトン、メチルエチルケトン、メチルイソブチルケトンなどのケトン系溶媒;ベンゼン、トルエンなどの芳香族炭化水素系溶媒;酢酸エチル、酢酸ブチルなどのエステル系溶媒;n-ペンタン、n-ヘキサン、n-ヘプタンなどの脂肪族炭化水素系溶媒;シクロペンタン、シクロヘキサンなどの脂環式炭化水素系溶媒等が挙げられる。これらの溶媒は、1種を単独で、あるいは2種以上を組み合わせて用いることができる。
溶剤としては、ハードコート層形成用組成物の成分を溶解できるか、または当該組成物を均一に混合できるものであれば特に限定されず、例えば、アセトン、メチルエチルケトン、メチルイソブチルケトンなどのケトン系溶媒;ベンゼン、トルエンなどの芳香族炭化水素系溶媒;酢酸エチル、酢酸ブチルなどのエステル系溶媒;n-ペンタン、n-ヘキサン、n-ヘプタンなどの脂肪族炭化水素系溶媒;シクロペンタン、シクロヘキサンなどの脂環式炭化水素系溶媒等が挙げられる。これらの溶媒は、1種を単独で、あるいは2種以上を組み合わせて用いることができる。
(2)ハードコート層の厚さ
ハードコート層13の厚さは、0.5μm以上であることが好ましく、特に1μm以上であることが好ましく、さらには1.5μm以上であることが好ましい。これにより、ハードコートフィルム11が所望の硬度を達成し易くなる。また、ハードコート層の厚さは、20μm以下であることが好ましく、特に15μm以下であることが好ましく、さらには10μm以下であることが好ましく、4μm以下であることが最も好ましい。これにより、ハードコートフィルム14の薄膜化を図ることができるとともに、クラック等が生じ易くなることを抑制することができる。
ハードコート層13の厚さは、0.5μm以上であることが好ましく、特に1μm以上であることが好ましく、さらには1.5μm以上であることが好ましい。これにより、ハードコートフィルム11が所望の硬度を達成し易くなる。また、ハードコート層の厚さは、20μm以下であることが好ましく、特に15μm以下であることが好ましく、さらには10μm以下であることが好ましく、4μm以下であることが最も好ましい。これにより、ハードコートフィルム14の薄膜化を図ることができるとともに、クラック等が生じ易くなることを抑制することができる。
1.4.保護フィルム
本実施形態係るハードコートフィルム積層体1における保護フィルム15は、ハードコートフィルム14におけるハードコート層13側に面に積層される。ハードコートフィルム積層体1は、この保護フィルム15を有することにより剛性が高くなり、ハードコートフィルム14を薄膜化してもハンドリング性が優れたものになる。そして、ハードコートフィルム14(ハードコート層13)に汚れや傷が付かないように保護しつつ、ハードコートフィルム14の基材フィルム12側の面を加工することが可能となる。例えば、良好なハンドリング性をもって、ハードコートフィルム14における基材フィルム12側の面に粘着シートを貼付したり、他の層を積層することができる。保護フィルム15は、ハードコートフィルム14の保護が不要になったタイミングで剥離される。
本実施形態係るハードコートフィルム積層体1における保護フィルム15は、ハードコートフィルム14におけるハードコート層13側に面に積層される。ハードコートフィルム積層体1は、この保護フィルム15を有することにより剛性が高くなり、ハードコートフィルム14を薄膜化してもハンドリング性が優れたものになる。そして、ハードコートフィルム14(ハードコート層13)に汚れや傷が付かないように保護しつつ、ハードコートフィルム14の基材フィルム12側の面を加工することが可能となる。例えば、良好なハンドリング性をもって、ハードコートフィルム14における基材フィルム12側の面に粘着シートを貼付したり、他の層を積層することができる。保護フィルム15は、ハードコートフィルム14の保護が不要になったタイミングで剥離される。
保護フィルム15は、ハードコート層13に貼付可能であり、かつ、ハードコート層13から剥離できる材料から構成する。保護フィルム15としては、公知のもの(「プロテクトフィルム」とも称される)を使用することができ、例えば、自己粘着性を有する樹脂フィルムや、樹脂フィルムと微粘着性の粘着剤層とを備えたものなどが好ましく使用される。ハードコートフィルム積層体1に剛性を付与する観点からは、樹脂フィルムと微粘着性の粘着剤層とを備えたものが好ましい。
樹脂フィルムとしては、例えば、工程フィルム11として例示したものを使用することができる。また、微粘着性の粘着剤層は、例えば、国際公開公報WO2020/067488に開示されている材料、厚さ等で形成することができる。この粘着剤層を構成する粘着剤の種類や組成を適宜調整することにより、前述した保護フィルム15のハードコートフィルム14に対する剥離強度Bを調整することができる。
保護フィルム15の厚さ(樹脂フィルムおよび粘着剤層の合計厚さ)は、ハンドリング性およびハードコートフィルム14の保護の観点から、10μm以上であることが好ましく、特に15μm以上であることが好ましく、さらには20μm以上であることが好ましい。また、当該厚さは、ハンドリング性および経済性の観点から、500μm以下であることが好ましく、特に300μm以下であることが好ましく、さらには200μm以下であることが好ましい。
〔粘着剤層付きハードコートフィルム積層体〕
図2に示すように、本実施形態に係る粘着剤層付きハードコートフィルム積層体2は、基材フィルム12および基材フィルム12の一方の面側に形成されたハードコート層13を有するハードコートフィルム14と、ハードコートフィルム14における基材フィルム側12の面に積層された粘着剤層17と、粘着剤層17におけるハードコートフィルム14側の面とは反対側の面に積層された剥離シート16と、ハードコートフィルム14におけるハードコート13層側の面に積層された保護フィルム15とを備える。粘着剤層17と剥離シート16との積層体は、粘着シート18を構成する。この粘着剤層付きハードコートフィルム積層体2は、前述したハードコートフィルム積層体1において工程フィルム11に替えて粘着シート18を積層したものであり、粘着シート18以外の構成や物性は前述したハードコートフィルム積層体1と同じである。
図2に示すように、本実施形態に係る粘着剤層付きハードコートフィルム積層体2は、基材フィルム12および基材フィルム12の一方の面側に形成されたハードコート層13を有するハードコートフィルム14と、ハードコートフィルム14における基材フィルム側12の面に積層された粘着剤層17と、粘着剤層17におけるハードコートフィルム14側の面とは反対側の面に積層された剥離シート16と、ハードコートフィルム14におけるハードコート13層側の面に積層された保護フィルム15とを備える。粘着剤層17と剥離シート16との積層体は、粘着シート18を構成する。この粘着剤層付きハードコートフィルム積層体2は、前述したハードコートフィルム積層体1において工程フィルム11に替えて粘着シート18を積層したものであり、粘着シート18以外の構成や物性は前述したハードコートフィルム積層体1と同じである。
本実施形態に係る粘着剤層付きハードコートフィルム積層体2においては、剥離シート16の粘着剤層17に対する剥離強度Cが500mN/50mm以下であり、保護フィルム15のハードコートフィルム14に対する剥離強度Bが、剥離シート16の粘着剤層17に対する剥離強度Cよりも、50mN/50mm以上大きい。
剥離シート16の粘着剤層17に対する剥離強度Cが上記の範囲にあることにより、剥離シート16を粘着剤層17から剥離する際に、粘着剤層17にダメージを与えることなく、剥離シート17を容易に剥離することができ、その後の貼付工程を問題なく行うことができる。
また、保護フィルム15のハードコートフィルム14に対する剥離強度Bと、剥離シート16の粘着剤層17に対する剥離強度Cとの関係が上記の通りであることにより、剥離シート16を保護フィルム15よりも先に安定して剥離することができる。これにより、その後の工程、例えば、剥離シート16を剥離して露出した粘着剤層17を介して所望の被着体に貼付する工程を、保護フィルム15を積層した状態で行うことができ、ハードコートフィルム14の損傷が防止される。
剥離シート16の粘着剤層17に対する剥離強度Cは、剥離容易性の観点から、500mN/50mm以下であり、300mN/50mm以下であることが好ましく、特に250mN/50mm以下であることが好ましく、さらには200mN/50mm以下であることが好ましい。一方、剥離シート16の粘着剤層17に対する剥離強度Cは、50mN/50mm以上であることが好ましく、特に80mN/50mm以上であることが好ましく、さらには100mN/50mm以上であることが好ましい。これにより、各工程中に剥離シート16の意図しない剥離を防止することができる。
保護フィルム15のハードコートフィルム14に対する剥離強度B(mN/50mm)から剥離シート16の粘着剤層17に対する剥離強度C(mN/50mm)を差し引いた値(剥離強度差(B-C))は、上述した剥離順の観点から、50mN/50mm以上であり、80mN/50mm以上であることが好ましく、特に100mN/50mm以上であることが好ましく、さらには150mN/50mm以上であることが好ましい。一方、剥離強度差(B-C)は、大きいほどよいが、通常400mN/50mm以下である。これにより、粘着剤層付きハードコートフィルム積層体2から剥離シート16のみを剥離しやすくなる。
以下、前述したハードコートフィルム積層体1と同要素については説明を省略し、異なる要素についてのみ説明する。
1.各要素
1.1.粘着剤層
本実施形態における粘着剤層17は、粘着剤層付きハードコートフィルム積層体2(ハードコートフィルム積層体1)を所望の被着体に貼付することができるものであれば、特に限定されない。粘着剤層17を構成する粘着剤としては、例えば、アクリル系粘着剤、ゴム系粘着剤、シリコーン系粘着剤など公知の粘着剤を使用することができる。中でも、粘着力および光学特性の観点から、アクリル系粘着剤を使用することが好ましい。
1.1.粘着剤層
本実施形態における粘着剤層17は、粘着剤層付きハードコートフィルム積層体2(ハードコートフィルム積層体1)を所望の被着体に貼付することができるものであれば、特に限定されない。粘着剤層17を構成する粘着剤としては、例えば、アクリル系粘着剤、ゴム系粘着剤、シリコーン系粘着剤など公知の粘着剤を使用することができる。中でも、粘着力および光学特性の観点から、アクリル系粘着剤を使用することが好ましい。
アクリル系粘着剤は、(メタ)アクリル酸エステル重合体を主成分とし、当該(メタ)アクリル酸エステル重合体を架橋剤で架橋したものが好ましい。なお、本明細書における「重合体」には、「共重合体」の概念も含まれるものとする。(メタ)アクリル酸エステル重合体は、当該重合体を構成するモノマー単位として、良好な粘着性を発現するための(メタ)アクリル酸アルキルエステルと、架橋点となる反応性官能基を有するモノマー(反応性官能基含有モノマー)とを含有することが好ましい。
(メタ)アクリル酸アルキルエステルとしては、アルキル基の炭素数が1~20のものが好ましく、例えば、(メタ)アクリル酸メチル、(メタ)アクリル酸エチル、(メタ)アクリル酸プロピル、(メタ)アクリル酸n-ブチル、(メタ)アクリル酸n-ペンチル、(メタ)アクリル酸n-ヘキシル、(メタ)アクリル酸2-エチルヘキシル等が挙げられる。
反応性官能基含有モノマーとしては、分子内に水酸基を有するモノマー(水酸基含有モノマー)、分子内にカルボキシ基を有するモノマー(カルボキシ基含有モノマー)、分子内にアミノ基を有するモノマー(アミノ基含有モノマー)などが好ましく挙げられる。
架橋剤としては、(メタ)アクリル酸エステル重合体(A)が有する反応性官能基と反応するものであればよく、例えば、イソシアネート系架橋剤、エポキシ系架橋剤、アミン系架橋剤等が挙げられる。
粘着剤層17の厚さは、0.5μm以上であることが好ましく、特に1μm以上であることが好ましく、さらには2μm以上であることが好ましい。これにより、良好な粘着力を発揮することができる。また、粘着剤層17の厚さは、50μm以下であることが好ましく、特に25μm以下であることが好ましく、さらには20μm以下であることが好ましい。これにより、粘着剤層付きハードコートフィルム積層体2(ハードコートフィルム積層体1)を貼付して得られる目的物(製品)が厚くなり過ぎることを抑制することができる。
1.2.剥離シート
剥離シート16としては、従来公知のものを利用することができる。例えば、剥離シート用基材上に、剥離剤により剥離処理して形成された剥離剤層を有するものを好ましく使用することができる。

剥離シート用基材としては、プラスチックフィルムが好ましく使用される。かかるプラスチックフィルムとしては、例えば、ポリエチレンフィルム、ポリプロピレンフィルム、ポリブテンフィルム、ポリブタジエンフィルム、ポリメチルペンテンフィルム、ポリ塩化ビニルフィルム、塩化ビニル共重合体フィルム、ポリエチレンテレフタレートフィルム、ポリエチレンナフタレートフィルム、ポリブチレンテレフタレートフィルム、ポリウレタンフィルム、エチレン酢酸ビニルフィルム、アイオノマー樹脂フィルム、エチレン・(メタ)アクリル酸共重合体フィルム、エチレン・(メタ)アクリル酸エステル共重合体フィルム、ポリスチレンフィルム、ポリカーボネートフィルム、ポリイミドフィルム、フッ素樹脂フィルム等が挙げられる。また、これらの架橋フィルムであってもよいし、これらの積層フィルムであってもよい。
剥離剤としては、例えば、シリコーン系、フッ素系、アルキッド系、不飽和ポリエステル系、ポリオレフィン系、ワックス系の剥離剤が挙げられる。これら剥離剤の種類や組成を適宜調整することにより、前述した剥離シート16の粘着剤層17に対する剥離強度Cを調整することができる。
一例として、シリコーン系剥離剤としては、1分子中に少なくとも2個のアルケニル基(例えばビニル基)を有する第1のオルガノポリシロキサンおよび1分子中に少なくとも2個のヒドロシリル基を有する第2のオルガノポリシロキサン(架橋剤に該当)から得られる付加反応型シリコーン樹脂と、シリコーンレジンとを含有するものを好ましく使用することができる。シリコーンレジンとしては、例えば、一官能シロキサン単位[(CH3)3SiO1/2]であるM単位と、四官能シロキサン単位[SiO4/2]であるQ単位とから構成されるMQレジンを使用することができる。上記のようなシリコーン系剥離剤においては、付加反応型シリコーン樹脂の骨格により剥離剤層の硬さを調節し、シリコーンレジンの配合量により表面極性を調節することによって、所望の剥離力を得ることができる。
剥離シート16の厚さについては特に制限はないが、通常20~150μm程度である。
なお、本実施形態における粘着シート18は、軽剥離型剥離シート、粘着剤層および重剥離型剥離シートからなる粘着シートから軽剥離型剥離シートを剥離したものであってもよい。その場合、本実施形態における剥離シート16は、重剥離型剥離シートに該当する。
〔ハードコートフィルム積層体の製造方法〕
本発明の一実施形態に係るハードコートフィルム積層体1の製造方法は、工程フィルム11上に基材フィルム12を形成する工程(以下「基材フィルム形成工程」と記載する場合がある。)と、基材フィルム12における工程フィルム11側の面とは反対の面側にハードコート層13を形成する工程(以下「ハードコート形成工程」と記載する場合がある。)と、ハードコート層13における基材フィルム12側の面とは反対の面側に保護フィルム15を積層する工程(以下「保護フィルム積層工程」と記載する場合がある。)とを備える。
本発明の一実施形態に係るハードコートフィルム積層体1の製造方法は、工程フィルム11上に基材フィルム12を形成する工程(以下「基材フィルム形成工程」と記載する場合がある。)と、基材フィルム12における工程フィルム11側の面とは反対の面側にハードコート層13を形成する工程(以下「ハードコート形成工程」と記載する場合がある。)と、ハードコート層13における基材フィルム12側の面とは反対の面側に保護フィルム15を積層する工程(以下「保護フィルム積層工程」と記載する場合がある。)とを備える。
1.各工程
1.1.基材フィルム形成工程
本実施形態に係るハードコートフィルム積層体1の製造方法では、最初に、図3(a)~(b)に示すように、工程フィルム11上に基材フィルム12を形成する。この基材フィルム形成工程では、前述の基材フィルム形成用組成物を塗布して塗膜を形成し、その後、塗膜を加熱乾燥し、硬化させて基材フィルム12を形成することが好ましい。塗布は、常法によって行えばよく、例えば、バーコート法、ナイフコート法、マイヤーバー法、ロールコート法、ブレードコート法、ダイコート法、グラビアコート法によって行うことができる。
1.1.基材フィルム形成工程
本実施形態に係るハードコートフィルム積層体1の製造方法では、最初に、図3(a)~(b)に示すように、工程フィルム11上に基材フィルム12を形成する。この基材フィルム形成工程では、前述の基材フィルム形成用組成物を塗布して塗膜を形成し、その後、塗膜を加熱乾燥し、硬化させて基材フィルム12を形成することが好ましい。塗布は、常法によって行えばよく、例えば、バーコート法、ナイフコート法、マイヤーバー法、ロールコート法、ブレードコート法、ダイコート法、グラビアコート法によって行うことができる。
上記加熱乾燥は、常法によって行えばよく、段階的に行ってもよい。例えば、30~80℃の比較的低温で0.5~3分間加熱した後、80~150℃の比較的高温で0.5~3分間加熱することが好ましい。
基材フィルム形成用組成物が活性エネルギー線硬化性の場合、活性エネルギー線を照射することで塗膜を硬化させて、基材フィルム12を形成する。塗膜に対する活性エネルギー線の照射は、塗膜側から行ってもよいし、工程フィルム11側から行ってもよい。
活性エネルギー線としては、例えば、電磁波または荷電粒子線の中でエネルギー量子を有するものを使用でき、具体的には、紫外線や電子線などを使用することができる。特に、取扱いが容易な紫外線が好ましい。紫外線の照射は、高圧水銀ランプ、キセノンランプ等によって行うことができる。紫外線の照射量は、照度が50~1000mW/cm2程度であることが好ましい。また、紫外線の積算光量は、100~2000mJ/cm2であることが好ましく、特に500~1500mJ/cm2であることが好ましい。一方、電子線の照射は、電子線加速器等によって行うことができ、電子線の照射量は、10~1000kradであることが好ましい。
1.2.ハードコート層形成工程
本実施形態に係るハードコートフィルム積層体1の製造方法では、次に、図3(c)に示すように、上記工程で形成された基材フィルム12上に、前述のハードコート層形成用組成物を塗布して塗膜を形成し、その後、塗膜を加熱乾燥し、硬化させてハードコート層13を形成することが好ましい。
本実施形態に係るハードコートフィルム積層体1の製造方法では、次に、図3(c)に示すように、上記工程で形成された基材フィルム12上に、前述のハードコート層形成用組成物を塗布して塗膜を形成し、その後、塗膜を加熱乾燥し、硬化させてハードコート層13を形成することが好ましい。
ハードコート層形成用組成物の塗膜の加熱乾燥は、常法によって行えばよく、例えば、40~120℃で30秒~5分程度加熱することが好ましい。
ハードコート層形成用組成物が活性エネルギー線硬化性の場合、活性エネルギー線を照射することで塗膜を硬化させて、ハードコート層13を形成し、基材フィルム12およびハードコート層13からなるハードコートフィルム14を得る。塗膜に対する活性エネルギー線の照射は、塗膜側から行ってもよいし、工程フィルム11側から行ってもよい。活性エネルギー線照射条件は、基材フィルム形成用組成物の場合と同様である。
なお、基材フィルム12上にハードコート層13を形成する前に、所望の機能層、例えば、ガスバリア層や反射防止層等を基材フィルム12上に形成してもよい。この場合、ハードコート層13は、これらの機能層上に形成することができる。
1.3.保護フィルム積層工程
本実施形態に係るハードコートフィルム積層体1の製造方法では、次に、図3(d)に示すように、上記工程で形成されたハードコート層13上に保護フィルム15を積層する。保護フィルム15の積層は、公知のラミネーター等を使用して行うことができる。
本実施形態に係るハードコートフィルム積層体1の製造方法では、次に、図3(d)に示すように、上記工程で形成されたハードコート層13上に保護フィルム15を積層する。保護フィルム15の積層は、公知のラミネーター等を使用して行うことができる。
本実施形態に係るハードコートフィルム積層体1の製造方法では、ハードコートフィルム14に工程フィルム11が積層されているため、ハードコートフィルム14が薄膜の場合であっても、当該積層体はある程度の剛性を有する。そのため、上記の保護フィルム積層工程は、良好なハンドリング性をもって行うことができる。さらに、保護フィルム15が積層されることにより、得られるハードコートフィルム積層体1は、剛性がより向上するため、ハンドリング性に優れたものとなる。
2.物性
本実施形態に係るハードコートフィルム積層体の製造方法によって製造されるハードコートフィルム積層体1においては、工程フィルム11のハードコートフィルム14に対する剥離強度Aが500mN/50mm以下であり、保護フィルム15のハードコートフィルム14に対する剥離強度Bが500mN/50mm以下であり、保護フィルム15のハードコートフィルム14に対する剥離強度Bが、工程フィルム11のハードコートフィルム14に対する剥離強度Aよりも、50mN/50mm以上大きいものである。当該物性の詳細は、前述したハードコートフィルム積層体1にて説明した通りである。
本実施形態に係るハードコートフィルム積層体の製造方法によって製造されるハードコートフィルム積層体1においては、工程フィルム11のハードコートフィルム14に対する剥離強度Aが500mN/50mm以下であり、保護フィルム15のハードコートフィルム14に対する剥離強度Bが500mN/50mm以下であり、保護フィルム15のハードコートフィルム14に対する剥離強度Bが、工程フィルム11のハードコートフィルム14に対する剥離強度Aよりも、50mN/50mm以上大きいものである。当該物性の詳細は、前述したハードコートフィルム積層体1にて説明した通りである。
〔粘着剤層付きハードコートフィルム積層体の製造方法〕
本実施形態に係る粘着剤層付きハードコートフィルム積層体2の製造方法は、工程フィルム11上に基材フィルム12を形成する工程(基材フィルム形成工程)と、基材フィルム12における工程フィルム11側の面とは反対の面側にハードコート層13を形成する工程(ハードコート形成工程)と、ハードコート層13における基材フィルム12側の面とは反対の面側に保護フィルム15を積層する工程(保護フィルム積層工程)と、基材フィルム12から工程フィルム11を剥離し、基材フィルム12を露出させる工程(以下「工程フィルム剥離工程」と記載する場合がある。)と、露出した基材フィルム12に対し、粘着剤層17および剥離シート16を有する粘着シート18の粘着剤層17側を貼付する工程(以下「粘着シート貼付工程」と記載する場合がある。)とを備える。
本実施形態に係る粘着剤層付きハードコートフィルム積層体2の製造方法は、工程フィルム11上に基材フィルム12を形成する工程(基材フィルム形成工程)と、基材フィルム12における工程フィルム11側の面とは反対の面側にハードコート層13を形成する工程(ハードコート形成工程)と、ハードコート層13における基材フィルム12側の面とは反対の面側に保護フィルム15を積層する工程(保護フィルム積層工程)と、基材フィルム12から工程フィルム11を剥離し、基材フィルム12を露出させる工程(以下「工程フィルム剥離工程」と記載する場合がある。)と、露出した基材フィルム12に対し、粘着剤層17および剥離シート16を有する粘着シート18の粘着剤層17側を貼付する工程(以下「粘着シート貼付工程」と記載する場合がある。)とを備える。
本実施形態に係る粘着剤層付きハードコートフィルム積層体2の製造方法は、上記ハードコートフィルム積層体1の製造方法における、保護フィルム積層工程まで同様である。以下、その後の工程について説明する。
1.各工程
1.4.工程フィルム剥離工程
本実施形態に係る粘着剤層付きハードコートフィルム積層体2の製造方法では、図4(d)~(e)に示すように、前述した工程を経て製造したハードコートフィルム積層体1におけるハードコートフィルム14の基材フィルム12から工程フィルム11を剥離し、基材フィルム12を露出させる。これにより、ハードコートフィルム14の基材フィルム12への加工が可能となる。工程フィルム11の剥離は、公知のラミネーター等を使用して行うことができる。本実施形態では、後述するように、ハードコートフィルム14に粘着シート18を貼付して、粘着剤層付きハードコートフィルム積層体を製造する。
1.4.工程フィルム剥離工程
本実施形態に係る粘着剤層付きハードコートフィルム積層体2の製造方法では、図4(d)~(e)に示すように、前述した工程を経て製造したハードコートフィルム積層体1におけるハードコートフィルム14の基材フィルム12から工程フィルム11を剥離し、基材フィルム12を露出させる。これにより、ハードコートフィルム14の基材フィルム12への加工が可能となる。工程フィルム11の剥離は、公知のラミネーター等を使用して行うことができる。本実施形態では、後述するように、ハードコートフィルム14に粘着シート18を貼付して、粘着剤層付きハードコートフィルム積層体を製造する。
1.5.粘着シート貼付工程
本実施形態に係る粘着剤層付きハードコートフィルム積層体2の製造方法では、次に、図4(f)に示すように、露出した基材フィルム12に対し、粘着剤層17および剥離シート16を有する粘着シート18の粘着剤層17側を貼付して、粘着剤層付きハードコートフィルム積層体2を得る。粘着シート18の貼付は、公知のラミネーター等を使用して行うことができる。
本実施形態に係る粘着剤層付きハードコートフィルム積層体2の製造方法では、次に、図4(f)に示すように、露出した基材フィルム12に対し、粘着剤層17および剥離シート16を有する粘着シート18の粘着剤層17側を貼付して、粘着剤層付きハードコートフィルム積層体2を得る。粘着シート18の貼付は、公知のラミネーター等を使用して行うことができる。
ハードコートフィルム積層体1は、ハードコートフィルム14に保護フィルム15が積層されているため、ハードコートフィルム14が薄膜の場合であっても、当該積層体はある程度の剛性を有する。そのため、上記の工程フィルム剥離工程および粘着シート貼付工程は、良好なハンドリング性をもって行うことができる。
得られた粘着剤層付きハードコートフィルム積層体2は、粘着シート18の剥離シート16を剥離することによって、粘着剤層17を介して所望の被着体に貼合することができる。保護フィルム15は、その後、不要になったタイミングで剥離される。剥離シート16の剥離および保護フィルム15の剥離は、公知の剥離装置や剥離機能を有するラミネーター等を使用して行うことができる。
2.物性
本実施形態に係る粘着剤層付きハードコートフィルム積層体の製造方法によって製造される粘着剤層付きハードコートフィルム積層体2においては、工程フィルム11のハードコートフィルム14に対する剥離強度Aが500mN/50mm以下であり、保護フィルム15のハードコートフィルム14に対する剥離強度Bが500mN/50mm以下であり、剥離シート16の粘着剤層17に対する剥離強度Cが500mN/50mm以下であり、保護フィルム15のハードコートフィルム14に対する剥離強度Bが、工程フィルム11のハードコートフィルム14に対する剥離強度Aよりも、50mN/50mm以上大きく、保護フィルム15のハードコートフィルム14に対する剥離強度Bが、剥離シート16の粘着剤層17に対する剥離強度Cよりも、50mN/50mm以上大きいものである。当該物性の詳細は、前述したハードコートフィルム積層体1および粘着剤層付きハードコートフィルム積層体2にて説明した通りである。
本実施形態に係る粘着剤層付きハードコートフィルム積層体の製造方法によって製造される粘着剤層付きハードコートフィルム積層体2においては、工程フィルム11のハードコートフィルム14に対する剥離強度Aが500mN/50mm以下であり、保護フィルム15のハードコートフィルム14に対する剥離強度Bが500mN/50mm以下であり、剥離シート16の粘着剤層17に対する剥離強度Cが500mN/50mm以下であり、保護フィルム15のハードコートフィルム14に対する剥離強度Bが、工程フィルム11のハードコートフィルム14に対する剥離強度Aよりも、50mN/50mm以上大きく、保護フィルム15のハードコートフィルム14に対する剥離強度Bが、剥離シート16の粘着剤層17に対する剥離強度Cよりも、50mN/50mm以上大きいものである。当該物性の詳細は、前述したハードコートフィルム積層体1および粘着剤層付きハードコートフィルム積層体2にて説明した通りである。
3.用途
本実施形態に係る粘着剤層付きハードコートフィルム積層体2(およびハードコートフィルム積層体1)は、種々の用途に使用することができる。ハードコートフィルム14は、光学用フィルムとして使用することが好ましく、特に光学的等方性を有する光学用フィルムとして使用することが好ましい。光学用フィルムの具体例としては、保護フィルム、飛散防止フィルム、防眩性フィルム等が挙げられる。これらの光学用フィルムは、例えば、液晶ディスプレイ(LCD)、プラズマディスプレイ(PDP)、有機ELディスプレイ(OELD)、さらにはタッチパネル等の各種ディスプレイや、有機EL照明、有機太陽電池(OPV)等における所望の光学部材に貼付して使用することができる。
本実施形態に係る粘着剤層付きハードコートフィルム積層体2(およびハードコートフィルム積層体1)は、種々の用途に使用することができる。ハードコートフィルム14は、光学用フィルムとして使用することが好ましく、特に光学的等方性を有する光学用フィルムとして使用することが好ましい。光学用フィルムの具体例としては、保護フィルム、飛散防止フィルム、防眩性フィルム等が挙げられる。これらの光学用フィルムは、例えば、液晶ディスプレイ(LCD)、プラズマディスプレイ(PDP)、有機ELディスプレイ(OELD)、さらにはタッチパネル等の各種ディスプレイや、有機EL照明、有機太陽電池(OPV)等における所望の光学部材に貼付して使用することができる。
以上説明した実施形態は、本発明の理解を容易にするために記載されたものであって、本発明を限定するために記載されたものではない。したがって、上記実施形態に開示された各要素は、本発明の技術的範囲に属する全ての設計変更や均等物をも含む趣旨である。
例えば、ハードコートフィルム14における基材フィルム12とハードコート層13との間には、ガスバリア層、反射防止層等の機能層が設けられていてもよい。
以下、実施例等により本発明をさらに具体的に説明するが、本発明の範囲はこれらの実施例等に限定されるものではない。
〔製造例1〕(基材フィルム形成用組成物の調製)
以下の熱可塑性樹脂(A)の(A1)~(A6)を、溶媒(s)の(s1)~(s6)にそれぞれ溶解させた。次いで、この溶液に、活性エネルギー線硬化性モノマー(B)および重合開始剤(C)を表1に示す配合量(固形分換算値)で混合して、基材フィルム形成用組成物f1~f6を調製した。
以下の熱可塑性樹脂(A)の(A1)~(A6)を、溶媒(s)の(s1)~(s6)にそれぞれ溶解させた。次いで、この溶液に、活性エネルギー線硬化性モノマー(B)および重合開始剤(C)を表1に示す配合量(固形分換算値)で混合して、基材フィルム形成用組成物f1~f6を調製した。

〔製造例2〕(粘着シートの作製)
単量体成分としてアクリル酸ブチル90質量部およびアクリル酸10質量部、並びに、重合開始剤としてアゾビスイソブチロニトリル0.2質量部を反応器に入れ混合した。続いて、4時間窒素ガスで脱気を行い、60℃まで徐々に昇温した後、24時間撹拌しながら重合反応を行い、(メタ)アクリル酸エステル重合体(Mw:65万)を得た。
単量体成分としてアクリル酸ブチル90質量部およびアクリル酸10質量部、並びに、重合開始剤としてアゾビスイソブチロニトリル0.2質量部を反応器に入れ混合した。続いて、4時間窒素ガスで脱気を行い、60℃まで徐々に昇温した後、24時間撹拌しながら重合反応を行い、(メタ)アクリル酸エステル重合体(Mw:65万)を得た。
得られた(メタ)アクリル酸エステル重合体100質量部(固形分換算値;以下同じ)に対し、イソシアネート系架橋剤としてのトリメチロールプロパン変性トリレンジイソシアネート(日本ポリウレタン社製,製品名「コロネートL」)1.5質量部を添加し、これをトルエンに溶解させて、固形分濃度20質量%の粘着剤の塗布液を調製した。
上記粘着剤の塗布液を、重剥離型剥離シートである、片面がシリコーン剥離剤で剥離処理されたPETフィルム(リンテック社製,製品名「SP-PET38T103-1」,厚さ:38μm)の剥離処理面上に塗布して、塗膜を形成した。当該塗膜を120℃で2分間加熱乾燥させて、厚さ5μmの粘着剤層を形成した。
次いで、上記粘着剤層に、軽剥離型剥離シートである、片面がシリコーン剥離剤で剥離処理されたPETフィルム(リンテック社製,製品名「SP-PET381130」,厚さ:38μm)の剥離処理面を貼付し、粘着剤層が2枚の剥離シートに挟持された粘着シートを作製した。
〔実施例1〕
以下の手順により、ハードコートフィルム積層体および粘着剤層付きハードコートフィルム積層体を製造した。その後、得られた粘着剤層付きハードコートフィルム積層体をガラス板(疑似デバイス)に貼付して、試験サンプルを製造した。
以下の手順により、ハードコートフィルム積層体および粘着剤層付きハードコートフィルム積層体を製造した。その後、得られた粘着剤層付きハードコートフィルム積層体をガラス板(疑似デバイス)に貼付して、試験サンプルを製造した。
<ハードコートフィルム積層体>
工程フィルムとして、片面が易接着加工されたポリエチレンテレフタレート(PET)フィルム(東洋紡社製,製品名「コスモシャインPET50A-4100」,厚さ:50μm)を準備した。
工程フィルムとして、片面が易接着加工されたポリエチレンテレフタレート(PET)フィルム(東洋紡社製,製品名「コスモシャインPET50A-4100」,厚さ:50μm)を準備した。
上記PETフィルムにおける易接着加工されていない面に、製造例1で調製した基材フィルム形成用組成物f1をアプリケーターにより塗布した。当該塗膜を50℃で2分間、続いて130℃で2分間加熱し、乾燥させた。
次いで、ベルトコンベア式紫外線照射装置(アイグラフィクス社製,製品名「ECS-401GX」)を使用し、窒素雰囲気下にて、高圧水銀ランプ(アイグラフィクス社製,製品名「H04-L41」)により、光線波長365nmの紫外線を、照度200mW/cm2、積算光量1400mJ/cm2で上記塗膜に照射し、硬化させた。このようにして、工程フィルム上に、厚さ5μmの基材フィルムを形成した。
上記のようにして形成された基材フィルム上に、ハードコート層形成用組成物として、紫外線硬化性成分、無機フィラー及び光重合開始剤を含有する組成物(荒川化学工業社製,製品名「オプスターZ7530」,紫外線硬化性成分:ジペンタエリスリトールヘキサアクリレート,無機フィラー:反応性シリカ,無機フィラーの含有量:49体積%,光重合開始剤の含有量:3質量%,固形分濃度:73質量%,溶媒:メチルエチルケトン)を、グラビアコートにより塗布した。当該塗膜を100℃で90秒間加熱し、乾燥させた。
次いで、ベルトコンベア式紫外線照射装置(アイグラフィクス社製,製品名「ECS-401GX」)を使用し、窒素雰囲気下にて、高圧水銀ランプ(アイグラフィクス社製,製品名「H04-L41」)により、光線波長365nmの紫外線を、照度200mW/cm2、積算光量1400mJ/cm2で上記塗膜に照射し、硬化させた。このようにして、基材フィルム上に、厚さ2μmのハードコート層を形成した。
次に、ローラーを備えたラミネート装置(日本オフィスラミネーター社製,製品名「ロール式マルチラミネーター」)を使用して、上記ハードコート層上に、保護フィルム(リンテック社製,製品名「SRL-1254」)を貼合した。ラミネート条件は、温度23℃、圧力0.2MPa、速度2.0m/minとした。なお、上記保護フィルムは、厚さ125μmのPETフィルムの片面に、微粘着性のアクリル系粘着剤層を積層したものである。
以上のようにして、上から順に、保護フィルム、ハードコートフィルム(ハードコート層+基材フィルム)および工程フィルムを積層してなるハードコートフィルム積層体を製造した。
<粘着剤層付きハードコートフィルム積層体>
得られたハードコートフィルム積層体のハードコートフィルム(基材フィルム)から、ラミネート装置(日本オフィスラミネーター社製,製品名「ロール式マルチラミネーター」)を使用して工程フィルムを剥離した。
得られたハードコートフィルム積層体のハードコートフィルム(基材フィルム)から、ラミネート装置(日本オフィスラミネーター社製,製品名「ロール式マルチラミネーター」)を使用して工程フィルムを剥離した。
次に、製造例2で作製した粘着シートから軽剥離型剥離シートを剥離し、露出した粘着剤層を、ハードコートフィルム積層体のハードコートフィルム(基材フィルム)に貼付した。この粘着シートの貼付は、上記と同じラミネート装置を使用した。
以上のようにして、上から順に、保護フィルム、ハードコートフィルム(ハードコート層+基材フィルム)および粘着シート(粘着剤層+重剥離型剥離シート)を積層してなる粘着剤層付きハードコートフィルム積層体を製造した。
<試験サンプル>
得られた粘着剤層付きハードコートフィルム積層体の粘着剤層から、ラミネート装置(日本オフィスラミネーター社製,製品名「ロール式マルチラミネーター」)を使用して重剥離型剥離シートを剥離した。次いで、露出した粘着剤層を、上記と同じラミネート装置を使用して、疑似デバイスとしてのガラス板(コーニング社製,製品名「イーグルXG」)に貼合した。
得られた粘着剤層付きハードコートフィルム積層体の粘着剤層から、ラミネート装置(日本オフィスラミネーター社製,製品名「ロール式マルチラミネーター」)を使用して重剥離型剥離シートを剥離した。次いで、露出した粘着剤層を、上記と同じラミネート装置を使用して、疑似デバイスとしてのガラス板(コーニング社製,製品名「イーグルXG」)に貼合した。
最後に、ハードコートフィルム(ハードコート層)から、ラミネート装置(日本オフィスラミネーター社製,製品名「ロール式マルチラミネーター」)を使用して保護フィルムを剥離し、粘着剤層付きハードコートフィルム積層体がガラス板(疑似デバイス)に貼付された試験サンプルを得た。
〔実施例2〕
基材フィルム形成用組成物f1を基材フィルム形成用組成物f2に変更する以外、実施例1と同様にしてハードコートフィルム積層体、粘着剤層付きハードコートフィルム積層体および試験サンプルを製造した。
基材フィルム形成用組成物f1を基材フィルム形成用組成物f2に変更する以外、実施例1と同様にしてハードコートフィルム積層体、粘着剤層付きハードコートフィルム積層体および試験サンプルを製造した。
〔実施例3〕

工程フィルムとして、実施例1と同じく、片面が易接着加工されたPETフィルム(東洋紡社製,製品名「コスモシャインPET50A-4100」,厚さ:50μm)を準備した。

〔比較例2〕
保護フィルム(リンテック社製,製品名「SRL-1254」)を、保護フィルム(リンテック社製,製品名「SRL-1258」)に変更する以外、実施例1と同様にしてハードコートフィルム積層体、粘着剤層付きハードコートフィルム積層体および試験サンプルを製造した。

保護フィルム(リンテック社製,製品名「SRL-1254」)を、保護フィルム(サンエー化研社製,製品名「サニーテクトPAC3-60T」)に変更する以外、実施例1と同様にしてハードコートフィルム積層体、粘着剤層付きハードコートフィルム積層体および試験サンプルを製造した。
保護フィルム(リンテック社製,製品名「SRL-1254」)を、保護フィルム(サンエー化研社製,製品名「サニーテクトPAC3-60T」)に変更する以外、実施例1と同様にしてハードコートフィルム積層体、粘着剤層付きハードコートフィルム積層体および試験サンプルを製造した。
〔試験例1〕(剥離強度の測定)
(1)剥離強度Aの測定
上記実施例および比較例で得られたハードコートフィルム積層体を、幅50mm、長さ150mmに裁断し、保護フィルム側の面を両面粘着テープでステンレス板に固定した。次いで、引張試験機(オリエンテック社製,製品名「テンシロン」)を用い、剥離速度10m/min、剥離角度180度の条件で、工程フィルムをハードコートフィルムの基材フィルムから剥離したときの剥離強度(剥離強度A;mN/50mm)を測定した。ここに記載した以外の条件はJIS Z0237:2009に準拠して、測定を行った。結果を表2に示す。
(1)剥離強度Aの測定
上記実施例および比較例で得られたハードコートフィルム積層体を、幅50mm、長さ150mmに裁断し、保護フィルム側の面を両面粘着テープでステンレス板に固定した。次いで、引張試験機(オリエンテック社製,製品名「テンシロン」)を用い、剥離速度10m/min、剥離角度180度の条件で、工程フィルムをハードコートフィルムの基材フィルムから剥離したときの剥離強度(剥離強度A;mN/50mm)を測定した。ここに記載した以外の条件はJIS Z0237:2009に準拠して、測定を行った。結果を表2に示す。
(2)剥離強度Bの測定
上記実施例および比較例で得られたハードコートフィルム積層体を、幅50mm、長さ150mmに裁断し、工程フィルムを剥離した。そして、露出したハードコートフィルムの基材フィルム側の面を両面粘着テープでステンレス板に固定した。次いで、上記と同様にして試験を行い、保護フィルムをハードコートフィルムのハードコート層から剥離したときの剥離強度(剥離強度B;mN/50mm)を測定した。結果を表2に示す。
上記実施例および比較例で得られたハードコートフィルム積層体を、幅50mm、長さ150mmに裁断し、工程フィルムを剥離した。そして、露出したハードコートフィルムの基材フィルム側の面を両面粘着テープでステンレス板に固定した。次いで、上記と同様にして試験を行い、保護フィルムをハードコートフィルムのハードコート層から剥離したときの剥離強度(剥離強度B;mN/50mm)を測定した。結果を表2に示す。

上記実施例および比較例で得られた粘着剤層付きハードコートフィルム積層体を、幅50mm、長さ150mmに裁断し、保護フィルム側の面を両面粘着テープでステンレス板に固定した。次いで、上記と同様にして試験を行い、剥離シートを粘着剤層から剥離したときの剥離強度(剥離強度C;mN/50mm)を測定した。結果を表2に示す。なお、比較例1は、工程フィルムを剥離した段階で不具合が生じたため、剥離強度Cの測定は行わなかった。
上記実施例および比較例で得られた粘着剤層付きハードコートフィルム積層体を、幅50mm、長さ150mmに裁断し、保護フィルム側の面を両面粘着テープでステンレス板に固定した。次いで、上記と同様にして試験を行い、剥離シートを粘着剤層から剥離したときの剥離強度(剥離強度C;mN/50mm)を測定した。結果を表2に示す。なお、比較例1は、工程フィルムを剥離した段階で不具合が生じたため、剥離強度Cの測定は行わなかった。
(4)剥離強度差の算出
上記(1)~(3)で測定された剥離強度A~Cに基づいて、剥離強度Bから剥離強度Aを差し引いた剥離強度差(B-A)、および剥離強度Bから剥離強度Cを差し引いた剥離強度差(B-C)を算出した。結果を表2に示す。

〔試験例2〕(プロセス評価)
実施例および比較例で製造した試験サンプルから、保護フィルムを剥離した。露出したハードコートフィルムを目視し、
(1)ハードコートフィルム(ハードコート層・基材フィルム)にクラックが発生していないか
(2)ハードコートフィルム(ハードコート層・基材フィルム)に変形が生じていないか
を確認した。クラック/変形が確認できなかった場合を「無」とし、クラック/変形が確認できた場合を「有」として、結果を表2に示す。
実施例および比較例で製造した試験サンプルから、保護フィルムを剥離した。露出したハードコートフィルムを目視し、
(1)ハードコートフィルム(ハードコート層・基材フィルム)にクラックが発生していないか
(2)ハードコートフィルム(ハードコート層・基材フィルム)に変形が生じていないか
を確認した。クラック/変形が確認できなかった場合を「無」とし、クラック/変形が確認できた場合を「有」として、結果を表2に示す。
また、実施例および比較例で試験サンプルを製造するプロセスにおいて、
(3)プロセスの不具合がなかったか、特に各層間にて意図しない剥離がなかったか
を確認した。プロセスの不具合がなかった場合を「無」とし、意図しない剥離等の不具合があった場合を「有」として、結果を表2に示す。

表2から分かるように、実施例におけるハードコートフィルム積層体、粘着剤層付きハードコート積層体、およびハードコートフィルムを疑似デバイスに貼付したものは、一連の製造プロセスにおいて、ハードコートフィルムにクラックや変形が生じることなく、また、各層間で意図しない剥離等の不具合がなかった。すなわち、実施例で製造したハードコートフィルム積層体および粘着剤層付きハードコート積層体は、ハンドリング性に優れるものであった。
本発明に係るハードコートフィルム積層体および粘着剤層付きハードコートフィルム積層体は、ハードコートフィルムを必要とする光学用途に好適に使用することができる。

前記ハードコートフィルムにおける前記基材フィルム側の面に積層された工程フィルムと、
前記ハードコートフィルムにおける前記ハードコート層側の面に積層された保護フィルムと
を備えたハードコートフィルム積層体であって、
前記工程フィルムの前記ハードコートフィルムに対する剥離強度Aが、500mN/50mm以下であり、
前記保護フィルムの前記ハードコートフィルムに対する剥離強度Bが、500mN/50mm以下であり、
前記保護フィルムの前記ハードコートフィルムに対する剥離強度Bが、前記工程フィルムの前記ハードコートフィルムに対する剥離強度Aよりも、50mN/50mm以上大きい

前記保護フィルムの前記ハードコートフィルムに対する剥離強度Bが、前記剥離シートの前記粘着剤層に対する剥離強度Cよりも、50mN/50mm以上大きい
ことを特徴とする粘着剤層付きハードコートフィルム積層体。 - 前記剥離シートの前記粘着剤層に対する剥離強度Cが、50mN/50mm以上であることを特徴とする請求項6に記載の粘着剤層付きハードコートフィルム積層体。
- 工程フィルム上に基材フィルムを形成する工程と、
前記基材フィルムにおける前記工程フィルム側の面とは反対の面側にハードコート層を形成する工程と、
前記ハードコート層における前記基材フィルム側の面とは反対の面側に保護フィルムを積層する工程と
を備え、前記基材フィルムおよび前記ハードコート層を含む積層体がハードコートフィルムを構成する、ハードコートフィルム積層体の製造方法であって、
前記工程フィルムの前記ハードコートフィルムに対する剥離強度Aが、500mN/50mm以下であり、
前記保護フィルムの前記ハードコートフィルムに対する剥離強度Bが、500mN/50mm以下であり、
前記保護フィルムの前記ハードコートフィルムに対する剥離強度Bが、前記工程フィルムの前記ハードコートフィルムに対する剥離強度Aよりも、50mN/50mm以上大きい
ことを特徴とするハードコートフィルム積層体の製造方法。 - 工程フィルム上に基材フィルムを形成する工程と、
前記基材フィルムにおける前記工程フィルム側の面とは反対の面側にハードコート層を形成する工程と、
前記ハードコート層における前記基材フィルム側の面とは反対の面側に保護フィルムを積層する工程と、
前記基材フィルムから前記工程フィルムを剥離し、前記基材フィルムを露出させる工程と、
前記露出した基材フィルムに対し、粘着剤層および剥離シートを有する粘着シートの前記粘着剤層側を貼付する工程と
を備え、前記基材フィルムおよび前記ハードコート層を含む積層体がハードコートフィルムを構成する、粘着剤層付きハードコートフィルム積層体の製造方法であって、
前記工程フィルムの前記ハードコートフィルムに対する剥離強度Aが、500mN/50mm以下であり、
前記保護フィルムの前記ハードコートフィルムに対する剥離強度Bが、500mN/50mm以下であり、
前記剥離シートの前記粘着剤層に対する剥離強度Cが、500mN/50mm以下であり、
前記保護フィルムの前記ハードコートフィルムに対する剥離強度Bが、前記工程フィルムの前記ハードコートフィルムに対する剥離強度Aよりも、50mN/50mm以上大きく、
前記保護フィルムの前記ハードコートフィルムに対する剥離強度Bが、前記剥離シートの前記粘着剤層に対する剥離強度Cよりも、50mN/50mm以上大きい
ことを特徴とする粘着剤層付きハードコートフィルム積層体の製造方法。
