Description
この方式のプロジェクタは、通常、青色光源と、この青色光源からの青色光を緑色光または赤色光に変換する蛍光体を含む波長変換層が透明基板上に形成された波長変換部材と、を備える。通常、青色光が波長変換部材を通過(透過)することで、緑色光または赤色光を得ることができる。
ちなみに、波長変換部材は、プロジェクタの使用時には回転して、特定の箇所だけに青色光が連続的に照射されないようにしている。このような機構から、プロジェクタにおける波長変換部材は、しばしば「蛍光体ホイール」と呼ばれる。
以下のシート作製手順により作製した硬化シートが、以下の光学特性を満たす、蛍光体粒子。
<シート作製手順>
(1)40質量部の前記蛍光体粒子と、60質量部の東レ・ダウコーニング社製のシリコーン樹脂OE-6630とを、自転・公転ミキサーを用いて撹拌処理および脱泡処理することで均一な混合物を得る。
(2)前記(1)で得られた混合物を、透明な第一フッ素樹脂フィルムに滴下し、その滴下物の上からさらに透明な第二フッ素樹脂フィルムを重ねたシート状物を得る。このシート状物を、前記第一フッ素樹脂フィルムと前記第二フッ素樹脂フィルムの厚みの合計に50μmを加えたギャップを持つローラーを用いて、未硬化シートに成形する。
(3)前記(2)で得られた未硬化シートを、150℃、60分の条件で加熱する。その後、前記第一フッ素樹脂フィルムおよび前記第二フッ素樹脂フィルムを剥離して、膜厚50±5μmの硬化シートを得る。
<光学特性>
450nmから460nmの範囲内にピーク波長を持つ青色LEDから発せられた青色光の、ピーク波長における強度をIi[W/nm]とし、前記青色光を前記硬化シートの一方の面側に照射したときに、前記硬化シートの他方の面側から発せられる光の、450nmから460nmの範囲内におけるピーク波長の強度をIt[W/nm]、600nmから650nmの範囲内におけるピーク波長の強度をIp[W/nm]としたとき、It/Iiが0.2以下であり、かつ、Ip/Iiが0.05以上である。
図面はあくまで説明用のものである。図面中の各部材の形状や寸法比などは、必ずしも現実の物品と対応しない。
本明細書において、「蛍光体粒子」の語は、文脈により、蛍光体粒子の集団である蛍光体粉末を意味することがある。
本実施形態の蛍光体粒子は、プロジェクタの波長変換部材製造用である。つまり、本実施形態の蛍光体粒子は、青色レーザを備えたプロジェクタにおいて、青色レーザ光を他色(緑色または赤色)に変換する波長変換部材を製造する用途に用いられる。
本実施形態の蛍光体粒子は、CASNおよび/またはSCASNからなる。このことにより、本実施形態の蛍光体粒子は、通常、青色光を赤色光に変換する。
本実施形態の蛍光体粒子を用いて、以下のシート作製手順により作製した硬化シートは、以下の光学特性を満たす。
(1)40質量部の蛍光体粒子と、60質量部の東レ・ダウコーニング社製のシリコーン樹脂OE-6630とを、自転・公転ミキサーを用いて撹拌処理および脱泡処理することで均一な混合物を得る。
(2)上記(1)で得られた混合物を、透明な第一フッ素樹脂フィルムに滴下し、その滴下物の上からさらに透明な第二フッ素樹脂フィルムを重ねたシート状物を得る。このシート状物を、第一フッ素樹脂フィルムと第二フッ素樹脂フィルムの厚みの合計に50μmを加えたギャップを持つローラーを用いて、未硬化シートに成形する。
ここで、「ギャップを持つローラーを用いて、未硬化シートに成形する」とは、対向して設置された一組のローラー間のギャップに、シート状物を通すということである。
また、第一フッ素樹脂フィルムと第二フッ素樹脂フィルムは、好ましくは同一のフィルムである。この場合、ローラーのギャップは、1枚のフィルム厚みの2倍に50μmを加えたものとなる。
(3)上記(2)で得られた未硬化シートを、150℃、60分の条件で加熱する。その後、第一フッ素樹脂フィルムおよび第二フッ素樹脂フィルムを剥離して、膜厚50±5μmの硬化シートを得る。
450nmから460nmの範囲内にピーク波長を持つ青色LEDから発せられた青色光の、ピーク波長における強度をIi[W/nm]とし、前記青色光を前記硬化シートの一方の面側に照射したときに、前記硬化シートの他方の面側から発せられる光の、450nmから460nmの範囲内におけるピーク波長の強度をIt[W/nm]、600nmから650nmの範囲内におけるピーク波長の強度をIp[W/nm]としたとき、
It/Iiが0.2以下であり、かつ、Ip/Iiが0.05以上である。
この考えに基づき、本発明者らは、上記<シート作製手順>に記載の方法で、CASNおよび/またはSCASNからなる蛍光体粒子と特定樹脂とを含むシートを作成し、そして、そのシートを青色LEDの上に置いたときの透過光に関する指標を、設計指標として採用した。具体的には、上記シートの青色光の吸収の程度に対応する指標としてIt/Iiを、上記シートの青色光から赤色光への変換効率の程度に対応する指標としてIp/Iiをそれぞれ設定した。
そして、本発明者らは、It/Iiが0.2以下となり、かつ、Ip/Iiが0.05以上となる蛍光体粒子が、プロジェクタの波長変換部材に好ましく適用されることを見出した。このような蛍光体粒子を用いてプロジェクタの波長変換部材を構成することは、プロジェクタの高色域化につながる。
製造条件の詳細は追って述べるが、例えば、後述の低温焼成工程(アニール工程)、酸処理工程、粉砕工程などの条件を適切に選択することで、It/Iiが0.2以下であり、かつ、Ip/Iiが0.05以上である蛍光体粒子を得ることができる。
Ip/Iiは0.05以上であればよいが、好ましくは0.07以上、より好ましくは0.1以上である。Ip/Iiの上限は、現実的な設計の点から、例えば0.5である。
本実施形態の蛍光体粒子は、CASNおよび/またはSCASNからなる。
一般にCASNとは、主結晶相がCaAlSiN3と同一の結晶構造を有し、一般式がMAlSiN3:Eu(Mは、Sr、Mg、Ca、Baの中から選ばれる、1種以上の元素)で示される蛍光体のことをいう。なかでも、主結晶相がCaAlSiN3と同一の結晶構造を有し、一般式が(Sr,Ca)AlSiN3:Euで表されるSr含有蛍光体のことをSCASNという。CASNまたはSCASNは、主としてCaAlSiN3のCa2+の一部が発光中心として作用するEu2+で置換されていることにより、赤色発光蛍光体として働く。
製造されたCASNまたはSCASNの主結晶相がCaAlSiN3結晶と同一の結晶構造であるか否かは、粉末X線回折により確認できる。
本実施形態の蛍光体粒子は、不可避的な元素や不純物を含むCASN/SCASNを除外するものではない。ただし、良好な発光特性やディスプレイの視認性向上の観点からは、不可避的な元素や不純物は少ないに越したことはない。
CASN/SCASN蛍光体は水分と反応し劣化する場合がある。劣化を防止するために粒子表面に酸化膜を形成させることが好ましい。酸化膜形成の結果として、酸素含有率は上述の値となりうる。ちなみに、粒子径が小さくなると比表面積が増えるため、粒子表面の酸化膜面積は増え、酸素量は増加する傾向がある。ちなみに、酸化膜は、通常、後述する酸処理工程で形成される。
本実施形態の蛍光体粒子の、レーザ回折散乱法で測定される、体積基準累積50%径および体積基準累積90%径をそれぞれD50およびD90としたとき、D50は例えば10μm以下、好ましくは5μm以下、より好ましくは0.2μm以上5μm以下、さらに好ましくは0.5μm以上3μm以下である。D90は、例えば17μm以下、好ましくは10μm以下、より好ましくは8μm以下、さらに好ましくは5μm以下である。D90の下限は例えば2μm、具体的には3μm、より具体的には5μmである。
D50およびD90は、蛍光体粒子0.5gを、ヘキサメタリン酸ナトリウムを0.05質量%含むイオン交換水溶液100mL中に投入し、これを発信周波数19.5±1kHz、振幅が31±5μmの超音波ホモジナイザーを用い、チップを液の中央部に配置して3分間分散処理した液を用いて測定値される値である。
本実施形態の蛍光体粒子については、波長700nmの光に対する光吸収率が20%以下であることが好ましく、15%以下であることがより好ましく、10%以下であることがさらに好ましい。波長700nmの光に対する光吸収率の下限は、現実的には、1%である。
蛍光体の賦活元素であるEuが本来吸収しない波長の光として、波長700nmの光がある。波長700nmの光の吸収率の多寡を評価することにより、蛍光体の欠陥などによる余分な光の吸収の度合いを確認することが可能である。そして、波長700nmの光に対する光吸収率が小さい蛍光体粒子を製造することで、プロジェクタの波長変換部材への使用に好ましい蛍光体粒子を得ることができる。
本実施形態の蛍光体粒子の製造方法は特に限定されない。適切な素材の選択に加え、適切な製造方法・製造条件を選択することで製造することができる。
・混合工程で得られた原料混合粉末を焼成して焼成物を得る焼成工程、
・焼成工程で得られた焼成物を一旦粉末化した後に実施する低温焼成工程(アニール工程)、
・低温焼成工程後に得られた低温焼成粉末を粉砕して微粉化する粉砕工程、
・粉砕工程にて発生する微粉末を除去するデカンテーション工程、
・焼成工程由来と考えられる不純物を除去する酸処理工程。
混合工程においては、出発原料を混合して原料混合粉末とする。
出発原料としては、ユウロピウム化合物、窒化ストロンチウムなどのストロンチウム化合物、窒化カルシウムなどのカルシウム化合物、α型窒化ケイ素などの窒化ケイ素、窒化アルミニウム、などを挙げることができる。
上記各出発原料の形態は、好ましくは粉末状である。
また、用いられるユウロピウムの総量は特に限定されないが、最終的に得られる蛍光体粒子に固溶するユウロピウム量の18倍以下であることが好ましい。これにより、酸処理で不溶な異相成分の発生量を低下させることができ、得られる蛍光体粒子の輝度をより一層向上させることができる。
出発原料の劣化や、意図せぬ酸素の混入を抑えるため、混合工程は、窒素雰囲気下、水分(湿気)ができるだけ少ない環境下で行われることが好ましい。
焼成工程においては、混合工程で得られた原料混合粉末を焼成して焼成物を得る。
焼成工程における焼成温度は、特に限定されないが、1800℃以上2100℃以下であることが好ましく、1900℃以上2000℃以下であることがより好ましい。
焼成温度が上記下限値以上であることで、蛍光体粒子の粒成長がより効果的に進行する。そのため、光吸収率、内部量子効率及び外部量子効率をより一層良好にすることができる。
焼成温度が上記上限値以下であることで、蛍光体粒子の分解をより一層抑制できる。そのため、光吸収率、内部量子効率および外部量子効率をより一層良好にすることができる。
焼成工程における昇温時間、昇温速度、加熱保持時間および圧力等の他の条件も特に限定されず、使用する原料に応じて適宜調整すればよい。典型的には、加熱保持時間は3~30時間が好ましく、圧力は0.6~10MPaが好ましい。酸素濃度のコントロールなどの観点では、焼成工程は窒素ガス雰囲気下で行われることが好ましい。つまり、焼成工程は、圧力0.6~10MPaの窒素ガス雰囲気下で行われることが好ましい。
具体的な処理方法としては、例えば、焼結体をボールミルや振動ミル、ジェットミル等の一般的な粉砕機を使用して所定の粒度に粉砕する方法が挙げられる。ただし、過度の粉砕は、光を散乱しやすい微粒子を生成する場合や、粒子表面に結晶欠陥をもたらすことで発光効率の低下を引き起こす場合があるので留意する。
焼成工程後に、焼成工程における焼成温度よりも低い温度で、焼成物(好ましくは一旦粉末化されたもの)を加熱して低温焼成粉末を得る低温焼成工程(アニール工程)をさらに含んでよい。
低温焼成工程(アニール工程)は、希ガス、窒素ガス等の不活性ガス、水素ガス、一酸化炭素ガス、炭化水素ガス、アンモニアガス等の還元性ガス、若しくはこれらの混合ガス、または真空中等の純窒素以外の非酸化性雰囲気中で行うことが好ましい。特に好ましくは、水素ガス雰囲気中やアルゴン雰囲気中で行われる。
低温焼成工程(アニール工程)は、大気圧下または加圧下のいずれで行われてもよい。低温焼成工程(アニール工程)における熱処理温度は、特に限定されないが、1200~1700℃が好ましく、1300℃~1600℃がより好ましい。低温焼成工程(アニール工程)の時間は、特に限定されないが、3~12時間が好ましく、5~10時間がより好ましい。
低温焼成工程(アニール工程)を行うことにより、蛍光体粒子の発光効率を十分に向上させることができる。また、元素の再配列により、ひずみや欠陥が除去されるため、透明性も向上させることができる。これらのことは、It/IiおよびIp/Iiの調整の点で好ましい。
低温焼成工程(アニール工程)では、異相が発生する場合がある。しかし、これは後述する工程によって十分に除去することができる。
粉砕工程においては、低温焼成工程(アニール工程)で得られた粉末を粉砕して微粉化する。
粉砕工程は、特に、酸処理工程後の粉末を、ボールミルにより、行うことが好ましい。早すぎず遅すぎない回転数で、長すぎず短すぎない時間での粉砕により、It/Iiが0.2以下であり、かつ、Ip/Iiが0.05以上である蛍光体粒子を得やすい。
特に、ボールミルによる粉砕は、イオン交換水を用いた湿式で、ジルコニアボールを用いて行われることが好ましい。詳細は不明だが、水とジルコニアボールを用いることにより、処理される粉末の表面の性状が適切に調整/改質されるものと推察される。
デカンテーション工程においては、粉砕工程を経て微粉化された蛍光体粒子を、適当な分散媒に投入し、蛍光体粒子を沈殿させる。その後、上澄み液を除去する。これにより、光学特性に悪影響を及ぼしうる微粒子(超微粉)を除去することができる。そして、It/Iiが0.2以下であり、かつ、Ip/Iiが0.05以上である蛍光体粒子を得やすい。
分散媒としては、例えば、ヘキサメタリン酸Naの水溶液などを用いることができる。
デカンテーションの操作は繰り返し実施してもよい。
デカンテーション工程終了後、得られた沈殿物をろ過、乾燥し、必要に応じて篩を用いて粗大粒子を取り除く。こうすることで、微粒子(超微粉)が低減された蛍光体粒子を得ることができる。
酸処理工程においては、デカンテーション工程で得られた、微粒子(超微粉)が低減された蛍光体粒子を酸処理する。これにより、発光に寄与しない不純物の少なくとも一部を除去することができる。ちなみに、発光に寄与しない不純物は、焼成工程や低温焼成工程(アニール工程)の際に発生すると推察される。
酸処理は、低温焼成粉末を、上述の酸を含む水溶液に分散することにより行うことができる。攪拌の時間は、例えば10分以上6時間以下、好ましくは30分以上3時間以下である。攪拌の際の温度は、例えば40℃以上90℃以下、好ましくは50℃以上70℃以下とすることができる。
酸処理工程の後、蛍光体粒子以外の物質をろ過で分離し、蛍光体粒子に付着した物質を水洗することが望ましい。
図1は、波長変換部材の一例を模式的に示した図である。図1の波長変換部材は、いわゆる透過型の回転蛍光板である。
基板1がモーター3によって回転軸の周りに回転駆動されることにより、青色光入射領域は、回転軸の周りを基板31に対して相対的に移動する。
蛍光体層2(複合体)を形成するための封止材としては、例えばシリコーン樹脂材料を挙げることができる。シリコーン樹脂材料については、東レ・ダウコーニング社や信越化学社などから、熱および/または光により硬化するものが供給されている、シリコーン樹脂は、透明性に加え、耐熱性などの観点でも好ましい。前述の東レ・ダウコーニング社製のシリコーン樹脂OE-6630、信越化学社製のLED用シリコーン材料SCR-1011、SCR-1016、KER-6100/CAT-PHなどは好ましい封止材として挙げられる。また、封止材としては、エポキシ樹脂材料やウレタン樹脂材料なども挙げることができる。
蛍光体層2(複合体)中の蛍光体粒子の量は、例えば10~70質量%、好ましくは25~55質量%である。
基板1の形状は、典型的には円板状であるが、円板状のみには限られない。
波長変換素子やプロジェクタの具体的な構成については、例えば前掲の特許文献1の図1およびその説明、特開2013-92796号公報の記載、などを参照することができる。その他、波長変換素子やプロジェクタを構成するにあたっては、公知技術を適宜適用することができる。
ちなみに、本明細書においては、波長変換素子がいわゆる「透過型」であることを念頭において説明したが、波長変換素子がいわゆる「反射型」である場合においても、本実施形態の蛍光体粒子は波長変換素子の製造に好ましく用いられる。波長変換素子が反射型であったとしても、蛍光体層が薄ければ、青色光が一部吸収されずに蛍光体層を通過し、蛍光体層の裏側の反射面に励起光が反射され、再度、蛍光体層で一部励起光が吸収されて外に出てくるので、コンセプトとして反射型と透過型は共通する。
実施例1のSCASNからなる蛍光体粒子は、
・出発原料を混合して原料混合粉末となす混合工程、
・混合工程で得られた原料混合粉末を焼成して焼成物を得る焼成工程、
・焼成工程で得られた焼成物を一旦粉末化した後に実施する低温焼成工程(アニール工程)、
・低温焼成工程後に得られた低温焼成粉末を粉砕して微粉化する粉砕工程、
・粉砕工程にて発生する微粉末を除去するデカンテーション工程、
・焼成工程由来と考えられる不純物を除去する酸処理工程
の各工程を経て製造した。
以下、これら工程について詳述する。
水分が1質量ppm以下、酸素分が1質量ppm以下である窒素雰囲気に保持したグローブボックス中で、以下を混合した。
α型窒化ケイ素粉末(Si3N4、SN-E10グレード、宇部興産社製)25.65質量%
窒化カルシウム粉末(Ca3N2、太平洋セメント社製)2.98質量%
窒化アルミニウム粉末(AlN、Eグレード、トクヤマ社製)22.49質量%
窒化ストロンチウム粉末(Sr2N、Materion社製)43.09質量%
酸化ユーロピウム粉末(Eu2O3、日本イットリウム社製)5.79質量%
混合終了後、目開き150μmの篩を全通させて凝集物を取り除き、これを原料混合粉末とした。そして、原料混合粉末を、タングステン製の蓋付き容器に充填した。
原料混合粉末を充填した容器を、グローブボックスから取出し、カーボンヒーターを備えた電気炉内に速やかにセットして、炉内を0.1Pa以下まで十分に真空排気した。
真空排気を継続したまま加熱を開始し、850℃到達後からは炉内に窒素ガスを導入し、炉内雰囲気圧力を0.8MPaGで一定とした。
窒素ガスの導入開始後も1950℃まで昇温を続けた。この焼成の保持温度(1950℃)で4時間焼成し、その後加熱を終了して冷却した。室温まで冷却後、容器から回収された赤色の塊状物を乳鉢で解砕した。その後、最終的に目開き250μmの篩を通過させた粉末(焼成物)を得た。
焼成工程で得た焼成物を、円筒型窒化ホウ素製容器中に充填し、さらにカーボンヒーターを備える電気炉内に入れた。そして、大気圧のアルゴンフロー雰囲気下、1350℃で8時間保持することで、低温焼成粉末を得た。
低温焼成工程で得た低温焼成粉末を、水とエタノールの混合液中に投入して分散液とした。この分散液について、ボールミル(ジルコニアボール)を用いて、ボールミル粉砕を実施した。ボールミル粉砕の時間および回転速度は表1に記載のとおりである。これにより粉砕粉末を得た。
粉砕工程後の粉砕粉末から、超微粉を除去するために、粉砕工程後の粉砕粉末が沈降しつつある上澄み液の微粉を除去するデカンテーション工程を実施した。
ちなみに、デカンテーションの操作は、ストークスの式より、直径2μm以下の粒子を除去する設定で蛍光体粒子の沈降時間を計算し、沈降開始から所定時間に達したと同時に、所定高さ以上の上澄み液を除去する方法で実施した。分散媒にはヘキサメタリン酸Naを0.05質量%含むイオン交換水の水溶液を用い、円筒状容器の所定高さに吸入口を設置した管より上方の液を吸い上げて、上澄み液を除去することができるようにした装置を用いた。デカンテーションの操作は繰り返し実施した。
デカンテーション工程で得られた沈殿物をろ過、乾燥し、更に目開き75μmの篩を通過させた。篩を通過しなかった粗大粒子は除去した。
焼成時に生成したと考えられる不純物を除去するために、酸処理を実施した。
具体的には、上記で篩を通過した粉末を、粉末濃度が26.7質量%となるよう0.5Mの塩酸中に浸し、さらに加熱しながら1時間攪拌する酸処理を実施した。その後、約25℃の室温で濾過により粉末と塩酸液とを分離し、粉末を純水で洗浄した。さらにその後、純水で洗浄した粉末を、100℃以上120℃以下の乾燥機中で12時間乾燥した。そして、乾燥した粉末を、目開き75μmの篩で分級した。
以上により実施例1の蛍光体粒子を得た。
デカンテーション工程を実施しなかったこと以外は、実施例1と同様にして、比較例1の蛍光体粒子を得た(つまり、ヘキサメタリン酸Na水溶液に分散させた粒子を「丸ごと」濾過、乾燥させることで蛍光体粒子を得た)。
酸処理工程を実施しなかったこと以外は、実施例1と同様にして、比較例2の蛍光体を得た。
粉砕工程および酸処理工程を実施しなかったこと以外は、実施例1と同様にして、比較例3の蛍光体を得た。
実施例2および3、ならびに、比較例4および5の蛍光体は、表1に示されるように、実施例1において粉砕工程の粉砕時間を変えて製造した。具体的には、蛍光体のD50および/またはD90を変化させる為に、粉砕工程の粉砕時間を、それぞれ20時間、5時間、4時間、1時間とした。粉砕工程の粉砕時間以外の工程は、実施例1と同様にした。
焼成工程における焼成時間(1950℃で保持する時間)を8時間に変更し、かつ、粉砕時間を15時間に変更した以外は、実施例1と同様にして、実施例4の蛍光体粒子を得た。
粉砕工程を行わないこと以外は実施例4と同様にして、蛍光体粒子を得た。
実施例および比較例の各蛍光体粒子について、X線回折装置(株式会社リガク製UltimaIV)を用い、Cu-Kα線を用いた粉末X線回折パターンにより、その結晶構造を確認した。
実施例および比較例の各蛍光体粒子の粉末X線回折パターンには、(Sr、Ca)AlSiN3結晶と同一の回折パターンが認められた。つまり、実施例および比較例において、主結晶相が(Sr、Ca)AlSiN3と同一の結晶構造を有するSCASN系蛍光体が得られたことが確認された。
(1)40質量部の蛍光体粒子と、60質量部の東レ・ダウコーニング社製のシリコーン樹脂OE-6630とを、自転・公転ミキサーを用いて撹拌処理および脱泡処理することで均一な混合物を得た。自転・公転ミキサーとしては、シンキー社製、型式ARE-310を用いた。また、撹拌処理および脱泡処理について具体的には、回転数2000rpmで2分30秒間撹拌処理した後、回転数2200rpmで2分30秒間脱泡処理した。
(2)上記(1)で得られた混合物を、透明なフッ素樹脂フィルム(株式会社フロンケミカル製、NR5100-003:100P)に滴下し、その滴下物の上からさらに透明なフッ素樹脂フィルムを重ねた。これをフィルム厚みの2倍に50μmを加えたギャップを持つローラーを用いて、未硬化シートに成形した。
(3)上記(2)で得られた未硬化シートを、150℃、60分の条件で加熱し、その後フッ素樹脂フィルムを剥離して、膜厚50±5μmの硬化シートを得た。
図2に概略を示した装置を用いて、450nmから460nmの範囲内にピーク波長を持つ青色LEDから発せられた青色光を、硬化シートの一方の面側に照射した(この青色光のピーク波長における強度をIi[W/nm]とする)。そして、硬化シートの他方の面側から発せられる光の、450nmから460nmの範囲内におけるピーク波長の強度It[W/nm]、および、600nmから650nmの範囲内におけるピーク波長の強度Ip[W/nm]を測定した。そして、It/IiおよびIp/Iiを算出した。

実施例および比較例の各蛍光体粒子のD50およびD90は、レーザ回折・散乱法の粒子径測定装置であるMicrotrac MT3300EXII(マイクロトラック・ベル株式会社)により測定した。具体的な測定手順は以下のとおりである。
(2)その後、上記粒子径測定装置を用いて、測定用分散液中の蛍光体粒子の粒径分布を測定した。得られた粒径分布からD50およびD90を求めた。
実施例および比較例の各蛍光体粒子の酸素含有率を、酸素窒素分析装置(堀場製作所社製、EMGA-920)を用いて測定した。酸素含有率としては、(i)蛍光体粒子を黒鉛ルツボに入れ、280℃で表面吸着物を除去し、その後2400℃まで昇温し、測定された酸素含有率から、(ii)予め空の黒鉛ルツボで、同条件で処理したバックグラウンド酸素含有率を差し引いた値を採用した。
実施例および比較例の各蛍光体粒子の700nm光吸収率は、以下の手順により測定した。
積分球の開口部に、反射率が99%の標準反射板(Labsphere社製スペクトラロン(登録商標))をセットし、この積分球内に、発光光源(Xeランプ)から700nmの波長に分光した単色光を光ファイバーにより導入し、反射光スペクトルを分光光度計(大塚電子株式会社製MCPD-7000)により測定した。その際、690~710nmの波長範囲のスペクトルから入射光フォトン数(Qex(700))を算出した。
次に、凹型のセルに表面が平滑になるように蛍光体粒子を充填して積分球の開口部にセットした後、波長700nmの単色光を照射し、入射反射光スペクトルを分光光度計により測定した。得られたスペクトルデータから入射反射光フォトン数(Qref(700))を算出した。入射反射光フォトン数(Qref(700))は入射光フォトン数(Qex(700))と同じ波長範囲で算出した。得られた二種類のフォトン数から下記の式に基づいて700nm光吸収率を算出した。
700nm光吸収率=((Qex(700)-Qref(700))/Qex(700)×100
実施例および比較例の各蛍光体粒子の、455nm光吸収率、内部量子効率および外部量子効率を、以下の手順で算出した。
実施例、比較例の各蛍光体の455nm光吸収率、内部量子効率、次に示す計算式によって求めた。
455nm光吸収率={(Qex-Qref)/Qex}×100
内部量子効率={Qem/(Qex-Qref)}×100
ちなみに、外部量子効率は、以下に示す計算式により求められる。
外部量子効率=(Qem/Qex)×100
従って、上記式より外部量子効率は以下に示す関係となる。
外部量子効率=455nm光吸収率×内部量子効率
実施例および比較例の蛍光体粒子のピーク波長は、積分球の開口部に蛍光体を取り付けて得られたスペクトルデータの、波長465nmから800nmの範囲で最も高い強度を示した波長とした。
実施例および比較例の蛍光体粒子を用いた硬化シートのx値(色度X)は、発光スペクトルの400nmから800nmの範囲の波長域データから、JIS Z 8724に準じ、JIS Z8701で規定されるXYZ表色系におけるCIE色度座標x値(色度X)を算出して求めた。x値が大きいほど、プロジェクタの高色域化につながる(赤色の表現領域が広がる)ため、好ましい。
一方、It/Iiが0.2超である、かつ/または、Ip/Iiが0.05未満である比較例において、x値は、実施例よりも小さかった。
念のため述べておくと、比較例2のx値は0.349、実施例3のx値は0.364で、この差は一見小さい差のように思われるが、高色域化という課題において、この差は大きな差である。

Claims (7)
- CASNおよび/またはSCASNからなる、プロジェクタの波長変換部材製造用の蛍光体粒子であって、
以下のシート作製手順により作製した硬化シートが、以下の光学特性を満たす、蛍光体粒子。
<シート作製手順>
(1)40質量部の前記蛍光体粒子と、60質量部の東レ・ダウコーニング社製のシリコーン樹脂OE-6630とを、自転・公転ミキサーを用いて撹拌処理および脱泡処理することで均一な混合物を得る。
(2)前記(1)で得られた混合物を、透明な第一フッ素樹脂フィルムに滴下し、その滴下物の上からさらに透明な第二フッ素樹脂フィルムを重ねたシート状物を得る。このシート状物を、前記第一フッ素樹脂フィルムと前記第二フッ素樹脂フィルムの厚みの合計に50μmを加えたギャップを持つローラーを用いて、未硬化シートに成形する。
(3)前記(2)で得られた未硬化シートを、150℃、60分の条件で加熱する。その後、前記第一フッ素樹脂フィルムおよび前記第二フッ素樹脂フィルムを剥離して、膜厚50±5μmの硬化シートを得る。
<光学特性>
450nmから460nmの範囲内にピーク波長を持つ青色LEDから発せられた青色光の、ピーク波長における強度をIi[W/nm]とし、前記青色光を前記硬化シートの一方の面側に照射したときに、前記硬化シートの他方の面側から発せられる光の、450nmから460nmの範囲内におけるピーク波長の強度をIt[W/nm]、600nmから650nmの範囲内におけるピーク波長の強度をIp[W/nm]としたとき、It/Iiが0.2以下であり、かつ、Ip/Iiが0.05以上である。 - 請求項1に記載の蛍光体粒子であって、
レーザ回折散乱法で測定される体積基準累積50%径および体積基準累積90%径をそれぞれD50およびD90としたとき、D50は10μm以下であり、D90は17μm以下である蛍光体粒子。
ただし、D50およびD90は、前記蛍光体粒子0.5gを、ヘキサメタリン酸ナトリウムを0.05質量%含むイオン交換水溶液100mL中に投入し、これを発信周波数19.5±1kHz、振幅が31±5μmの超音波ホモジナイザーを用い、チップを液の中央部に配置して3分間分散処理した液を用いて測定値された値である。 - 請求項1または2に記載の蛍光体粒子であって、
酸素含有率が1質量%以上である蛍光体粒子。 - 請求項1~3のいずれか1項に記載の蛍光体粒子であって、
波長700nmの光の光吸収率が20%以下である蛍光体粒子。 - 請求項1~4のいずれか1項に記載の蛍光体粒子と、前記蛍光体粒子を封止する封止材と、を備える複合体。
- 請求項5に記載の複合体を備える波長変換部材。
- 請求項6に記載の波長変換部材を備えるプロジェクタ。
