Abstract
このcBN基超高圧焼結体は、cBN粒子と結合相を含有する。前記結合相は、Alの窒化物若しくは酸化物、または、Tiの窒化物若しくは炭化物若しくは炭窒化物の少なくとも1つを含み、かつ、前記結合相には、平均粒径が20~300nmである金属硼化物が0.1~5.0体積%分散している。前記金属硼化物は、金属成分がNb、Ta、Cr、Mo、Wの少なくとも1種を含みかつTiを含まない金属硼化物(B)と、金属成分がTiのみを含む金属硼化物(A)である。前記金属硼化物のうち金属硼化物(A)の割合(体積%)をVaとし、前記金属硼化物(B)の割合(体積%)をVbとした場合、比Vb/Vaが0.1~1.0である。

背景技術
[0002] 従来から、 〇巳1\1焼結体は、 靭性に優れることが知られており、 鋼、 錶鉄 等の鉄系被削材の切削工具材料として広く用いられ、 結合相の構造を改良す ることにより靭性が向上されてきた。
[0003] 特許文献 1 には、 結合相中に、 平均粒径が 5〇〜 5 0 0 n の微細な丁 I 硼化物相と、 平均粒径が 5 0〜 5 0 0 n mの微細な 硼化物相とを分散分布 させ、 結合相の分散強化作用により靭性を向上させた〇巳!\1焼結体が記載さ れている。

本発明は、 より靱性の高い〇巳 焼結体およびこれを工具基体とする〇巳 |\1工具を提供することを目的とする。
課題を解決するための手段
[0008] 本発明者は、 〇巳 1\1粒子と結合相との結合状態について鋭意検討したとこ ろ、 結合相中に金属硼化物粒子を分散させると、 焼結体中の〇巳1\1粒子と結 合相との反応が促進されて結合が強固となり、 〇巳 焼結体の靭性が向上す るという新規な知見を得た。
[0009] 本発明は、 前記知見に基づくものであって、 下記の態様を含む。

結合相は、 Iの窒化物若しくは酸化物、 または、 丁 丨の窒化物若しくは 炭化物若しくは炭窒化物の少なくとも 1つを含むものが好ましい。 これら八 Iの窒化物若しくは酸化物、 または、 丁 丨の窒化物若しくは炭化物若しくは 炭窒化物は従来公知のものを使用できる。
[0017] 2 . 結合相に分散する金属硼化物粒子
結合相中には、 所定の大きさの金属硼化物 (複合硼化物であってもよい) 粒子が所定割合で分散している。 金属硼化物は、 従来公知のあらゆる原子比 を含むものとし、 必ずしも化学量論的範囲のもののみに限定されるものでは ない。
[0018] ( 1) 金属硼化物粒子の平均粒径
結合相中に分散させる金属硼化物粒子の大きさは、 平均粒径が 2 0〜 3 0 0门 であるものが〇巳 1\1焼結体全体に対して、 〇. 1 ~ 5 . 0体積%、 よ り好ましくは〇. 1〜 4 . 0体積%、 さらに好ましくは〇. 1〜 3 . 0体積 %で分散していることが好ましい。 金属硼化物粒子の平均粒径が、 2 0 n〇! 未満では〇巳 1\!粒子と結合相との反応促進効果が十分得られず、
超えでは金属硼化物が粗大となり切削中の欠損の要因となる。 また、 金属硼 化物粒子の含有割合が 0 . 1体積%未満では金属硼化物量が不十分であり、
〇巳 !\1粒子と結合相との反応促進効果が十分得られず、 5 . 0体積%超えで は、 〇巳 焼結体としての硬さと靭性が低下し、 切削中の欠損の要因となる 。 金属硼化物粒子の含有割合が 3 . 〇〜 5 . 0体積%である場合にも、 金属 硼化物が微粒で結合相中に分散し、 かつ〇巳 !\1焼結体の焼結が十分進んでい れば、 硬質粒子の分散による靭性向上が発現し、 硬さと靭性の低下は比較的 に小さく抑えられ、 切削中の欠損の要因になることは少ない。
[0019] 金属硼化物の平均粒径を求めるには、 〇巳 1\1焼結体の断面組織をオージェ 電子分光
:以下、 巳 3という) 装置を用 いて、 金属元素、 および硼素元素のマッピング像を得て、 金属元素および硼 素元素が重なる部位を画像処理によって抜き出し、 当該部位を金属硼化物粒 子と特定する。 次に、 特定した各粒子に対して画像解析を行って平均粒径を

求める。 具体的には、 結合相中の金属硼化物粒子を明確に判断するため、 八 巳 3を用いて得た同一視野における金属元素および硼素元素の各マッビング 像は、 対象元素が存在しない部位を白、 存在する部位を黒とし、 黒を〇、 白 を 2 5 5の 2 5 6階調のモノクロにて取得し、 各々のモノクロ像において各 元素が存在する位置が黒色となるように 2値化処理する。 2値化処理して得 られた同一視野内における金属元素および硼素元素のマッピング像において 、 金属元素および硼素元素が存在する、 すなわち金属元素および硼素元素の 各マッビング像を比較し、 いずれも黒色となる部位を金属硼化物粒子と特定 する。
[0020] 金属硼化物粒同士が接触していると考えられる部分を切り離すような処理 、 例えば、 画像処理法の 1つであるウォーターシェッ ドを用いて、 互いに接 触していると思われる金属硼化物粒同士を分離する処理を行ってもよい。 例 えば、 金属元素および硼素元素の各マッピング像を比較し、 いずれも黒色で ある部分を抜き出した後の像へ、 前記分離処理を行ってもよい。
[0021] まず、 2値化処理後に得られた画像内の金属硼化物粒にあたる部分 (黒の 部分) を粒子解析し、 求めた最大長を各粒子の直径とする。 最大長を求める 粒子解析としては、 例えば、 1つの金属硼化物粒子に対してフェレ径を算出 することより得られる 2つの長さから、 大きい長さの値を最大長とし、 その 値を各粒子の直径とする。 この直径を有する理想球体と仮定して計算より求 めた体積を各粒子の体積として累積体積を求め、 この累積体積を基に縦軸を 体積百分率 [%] 、 横軸を直径 [ 1^] としてグラフを描画する。 次に、 体 積百分率が 5 0 %のときの直径を金属硼化物粒子の平均粒径とし、 これを 3 観察領域に対して行い、 その平均値を金属硼化物の平均粒径 [ ] とする 。 粒子解析を行う際には、 あらかじめ 3巳1\/1 (走査型電子顕微鏡) により分 かっているスケールの値を用いて、 1 ピクセル当たりの長さ ( ) を設定 しておく。 画像処理に用いる観察領域としては、 一例として、 8 . 〇
8 . 〇 01の視野領域が望ましい。

金属硼化物粒子は、 金属成分が 丁 3、 〇 IV!〇、 および の少な くとも 1種を含みかつ丁 丨 を含まない金属硼化物 (巳) (複合硼化物であっ てもよい) と丁 丨のみを含む金属硼化物 (八) とがあることが好ましい。 こ の場合、 〇巳 1\1粒子と結合相との反応が促進されて結合が強固となり、 〇巳 !\!焼結体の靭性が向上する。
[0023] (3) 丁 丨 を含まない金属硼化物粒子
金属硼化物のうち丁 丨のみを金属成分として含む金属硼化物 (八) の割合 (体積%) を \/ 3とし、 1\1 丁 3、 〇 「、 1\/1〇、 および の少なくとも 1種 を金属成分として含み丁 丨 を含まない金属硼化物 (巳) の割合 (体積%) を 13とした場合、 これらの比

[0024] 金属硼化物の含有割合は以下のように求めることができる。 まず、 八巳3 を用いて、 金属元素および硼素元素のマッピング像を得て、 金属元素および 硼素元素が重なる部位を画像処理によって抜き出し、 当該部位を金属硼化物 粒子と特定する。 次に、 画像解析により金属硼化物粒子が占める面積を算出 して、 金属硼化物粒子の面積割合を求める。 これを少なくとも 3画像に対し て行い、 算出した各金属硼化物粒子の面積割合の平均値を、 〇巳1\1焼結体に 占める金属硼化物の含有割合として求める。 画像処理に用いる観察領域とし ては、 例えば、 8 . 〇 01 X 8 . 0 の視野領域が望ましい。

丁 丨 を含まないが前記金属元素を含む金属硼化物 (巳) のうち、 特に、 六 方晶構造を持つものを結合相中に分散させると、 〇巳 1\1粒子と結合相との反 応が促進される。 一方、 丨 /丨
が〇. 0 4未満では、 丁 丨 を含まない が前記金属元素を含む金属硼化物 (巳) が不足し、 〇巳1\1粒子と結合相との 反応促進効果が十分得られない。 丨
が〇. 2 0を超える場合には 〇巳 が結合相と過度に反応し、 〇巳 の分解が進むために、 〇巳 1\1に対し 金属硼化物が相対的に過剰に存在することになり、 〇巳 1\1焼結体としての強 度、 靭性が得られない。
[0026] 3 . 〇巳1\1粒子の含有割合
本発明において、 〇巳 1\1焼結体に占める〇巳 1\1粒子の含有割合は、 特に限 定されるものではないが、 〇巳 1\1焼結体全体の 4〇〜 8 0体積%であること が好ましい。 〇巳 1\1粒子の含有割合が 4 0体積%未満では、 焼結体中に硬質 物質が少なく、 工具として使用した場合に、 耐欠損性が低下することがある 。 一方、 〇巳 1\1粒子の含有割合が 8 0体積%を超えると、 焼結体中にクラッ クの起点となる空隙が生成し、 耐欠損性が低下することがある。 そのため、 本発明が奏する効果をより一層確実に発揮するためには、 〇巳1\1焼結体に占 める〇巳 1\1粒子の含有割合は、 4〇〜 8 0体積%の範囲とすることが好まし い。
[0027] すべての〇巳 1\!粒子の含有割合を 1 0 0体積%とするとき、 平均粒径が 2 未満である〇巳 1\1粒子が 5〜 4 0体積%、 平均粒径が 2 以上 8 未満の〇巳 1\1粒子が 6 0〜 9 5体積%であることが好ましい。
平均粒径が 2 未満の〇巳 1\!粒子を前記範囲とする理由は、 5体積%未 満では微粒〇巳 1\1の分散による耐クラック伝搬性が十分でなく、 耐欠損性が 低下し、 4 0体積%を超えると粗粒〇巳 1\1が不足し耐摩耗性が低下するため である。 また、 平均粒径が 2 以上 8 未満の〇巳 1\1粒子を前記範囲と する理由は、 6 0体積%未満では粗粒〇巳 が不足し耐摩耗性が低下し、 9 5体積%超えると微粒〇巳 の分散作用が十分でなく、 耐欠損性が低下する ためである。
[0028] c B N粒子の平均粒径と含有割合は、 以下のようにして求めることができ る。
( 1) 平均粒径
c B N焼結体の断面組織を走査型電子顕微鏡 (Scanning Electron Microsc ope :以下、 S EMという) にて c BN焼結体組織を観察し、 二次電子像を得 る。 得られた画像内の c B N粒子の部分を画像処理にて抜き出し、 画像解析 より求めた各粒子の最大長を基に平均粒径を算出する。
画像内の c BN粒子の部分を画像処理にて抜き出すにあたり、 c BN粒子 と結合相とを明確に判断するため、 画像は 0を黒、 255を白の 256階調 のモノクロで表示し、 c B N粒子部分の画素値と結合相部分の画素値の比が 2以上となる画素値の像を用いて c B N粒が黒となるように 2値化処理を行 ぅ。
[0029] c B N粒子部分や結合相部分の画素値を求めるための領域として、 一例と して、 0. S fxmXO. 5 Mmの領域とし、 少なくとも同一画像内から異な る 3個所より求めた平均の値を各々のコントラストとすることが望ましい。
2値化処理後は c B N粒同士が接触していると考えられる部分を切り離す ような処理、 例えば、 ウォーターシェッ ドを用いて接触していると思われる c B N粒子同士を分離する。
[0030] 2値化処理後に得られた画像内の c B N粒子にあたる部分 (黒の部分) を 粒子解析し、 求めた最大長を各粒子の直径とする。 最大長を求める粒子解析 としては、 例えば、 1つの c BN粒子に対してフェレ径を算出することより 得られる 2つの長さから大きい長さの値を最大長とし、 その値を各粒子の直 径とする。 この直径を有する理想球体と仮定して計算より求めた体積を各粒 子の体積として累積体積を求め、 この累積体積を基に縦軸を体積百分率 [%
] 、 横軸を直径 [Mm] としてグラフを描画させ、 体積百分率が 50%のと きの直径を c B N粒子の平均粒径とし、 これを 3観察領域に対して行い、 そ の平均値を c B Nの平均粒径 [Mm] とした。 粒子解析を行う際には、 あら かじめ S EMにより分かっているスケールの値を用いて、 1 ピクセル当たり

[0031 ] (2) 含有割合
〇巳 1\1焼結体に占める〇巳 1\1粒子の含有割合は、 〇巳 1\1焼結体の断面組織 を 3巳 IV!によって観察し、 得られた二次電子像内の〇巳 1\1粒子の部分を画像 処理によって抜き出し、 画像解析によって〇巳 1\1粒子が占める面積を算出し 、 1画像内の〇巳 1\1粒子が占める割合、 および粒度分布を求め、 少なくとも 3画像を処理し求めた値の平均値を〇巳 1\1粒子の含有割合として求める。 画 像内の〇巳 1\!粒子の部分を抜き出す画像処理は、 〇巳 1\1粒の平均粒径の 2値 化処理後の像を得る手順と同様に行う。
[0032] 4 . 製造方法
本発明の製造方法の一例を以下に示す。
(1) 結合相を構成する成分の原料粉末の準備
結合相を構成する原料粉末として、 1\1 13硼化物、 丁 3硼化物、 0 「硼化物 、 IV!〇硼化物、 硼化物の少なくとも 1種と丁 丨硼化物 (以下、 金属硼化物 と総称する) のそれぞれの粉末と結合相の主となる原料の粉末を用意する。 所望の粒径に粉砕した金属硼化物の原料粉末とするため、 例えば、 超硬合金 で内張りされた容器内に超硬合金製ボールとアセトンとを共に充填し、 蓋を した後にボールミルにより粉砕を行った後、 遠心分離装置を用いて分級する ことにより、 縦軸を体積百分率、 横軸を粒子径とした場合のメディアン径口 5 0を、 粉砕した金属硼化物の原料粉の平均粒径としたとき、 その値が 2 0 〜 3 0 0 n〇!の金属硼化物の原料粉末を得る。 また、 結合相の主となる原料 粉末としては、 従来から知られている結合相の形成原料粉末 (例えば、 丁 丨 1\1粉末、 丁 丨 (3粉末、 丁 丨 〇1\1粉末、 7 A 3粉末) を準備する。
[0033] (2) 粉砕 ·混合
これらの原料粉末を、 例えば、 超硬合金で内張りされた容器内に超硬合金 製ボールとアセトンとを共に充填し、 蓋をした後にボールミルにより粉砕お よび混合を行う。

得られた焼結体原料粉末を、 所定圧力で成形して成形体を作製し、 これを 真空下、 1 0 0 0 °◦で仮焼結し、 その後、 超高圧焼結装置に装入して、 例え ば、 圧力: 4 ~ 6◦ 3、 温度: 1 2 0 0〜 1 6 0 0 °〇の範囲内の所定の温 度で焼結することにより、 本発明の〇巳 1\1焼結体を作製する。

このように作製した本発明の、 靭性に優れた〇巳1\1焼結体を工具基体とす る〇巳 !\1基超高圧焼結体を備える切削工具は、 耐チッビング性、 耐欠損性に 優れ、 長期の使用にわたって優れた耐摩耗性を発揮する。
実施例
[0036] 本実施例の〇巳 !\1焼結体の製造では、 結合相を構成するための原料粉末と して、 丁 3硼化物、 0 「硼化物、 1\1 13硼化物、 IV!〇硼化物、 硼化物の少な くとも 1種と丁 丨硼化物の粉末を準備し、 粒径制御のため、 ボールミルにて 粉砕の処理を施した後、 遠心分離法を用いて分級することにより所望の粒径 範囲の各金属硼化物の原料粉を用意した。
すなわち、 前記各金属硼化物原料粉末を、 超硬合金で内張りされた容器内 に超硬合金製ボールとアセトンと共に充填し、 蓋をした後にボールミルを用 いて粉砕を実施後、 混合したスラリーを乾燥させた後、 遠心分離装置を用い て分級することにより平均粒径が 2 0〜 3 0 0 n の各金属硼化物原料粉を 得た。
[0037] 前記のように事前に準備した各金属硼化物原料粉と、 平均粒径が 0 . 0 2 〜〇. 5 の丁 丨 1\1粉末、 丁 丨 (3粉末、
J A 3粉末 を用意した。 これら原料粉末の中から選ばれたいくつかの結合相構成用原料 粉末と、 硬質相用原料としての〇巳 1\1粉末を配合し、 湿式混合し、 乾燥した 。 各原料粉末配合組成の体積%を表 1 に示し、 この配合のいずれかを本発明 焼結体と比較例焼結体の硼化物原料以外の結合相原料として用いたかを表 2

1 3以下の真空雰囲気中、 1 0 0 0 °〇の範囲内の所定温度に保持して仮焼 結し、 その後、 超高圧焼結装置に装入して、 圧力: 5〇 3、 表 3に示す温 度: 1 2 0 0〜 1 6 0 0 °〇の温度で焼結することにより、 表 4に示す本発明 の〇巳!\1焼結体 1〜 9 (本発明焼結体 1〜 9という) を作製した。

[0045] 次に、 本発明焼結体 1〜 9、 比較例焼結体 1’ 〜 6’ を、 ワイヤー放電加 エ機で所定寸法に切断し、 試験片を得た。 一方、 0〇 : 5質量%、 丁 3〇 : 5質量%、 〇 :残りの組成であって、 丨 3〇規格〇 〇八 1 20408の インサート形状をもった
基超硬合金製インサート本体を準備した。 この 〇基超硬合金製インサート本体のろう付け部 (コーナー部) に、 前記試験 片を、 ろう材を用いてろう付けした。 ろう材として、 〇リ : 26質量%、 丁 | : 5質量%、 八 9 :残りからなる組成を有する八 9合金のろう材を用いた 。 得られたインサートに、 上下面および外周の研磨、 ホーニング処理を施す ことにより、 丨 30規格の〇 〇八 1 20408のインサート形状をもつ、 本発明の〇巳 !\1基超高圧焼結体切削工具 (本発明工具という) 1〜 9、 およ び、 比較例の〇巳 !\1基超高圧焼結体切削工具 (比較例工具という) 1’ 〜 6 を製造した。
[0046] 次いで、 本発明工具 1〜 9と比較工具 1’ 〜 6’ に対して、 以下の切削条 件で切削加工を実施し、 欠損に至るまでの工具寿命 (回数) を測定した。

[0050] 表 5に示される結果から、 本発明工具 1〜 9は、 突発的な刃先の欠損、 チ ッビングが発生することなく、 工具寿命が格段に延命化され、 靱性が向上し た。 一方、 本発明の要件を一つ以上満足しない〇巳 1\1基超高圧焼結体を備え た比較例工具 1’ 〜 6’ は工具寿命が短かかった。
産業上の利用可能性
[0051 ] 本発明の靱性に優れた〇巳 焼結体は、 靱性が高く、 0巳 工具の工具基 体として用いると、 欠損、 破損を発生することなく、 長期の使用にわたって 優れた耐欠損性を発揮し、 工具寿命の延命化が図られる。 よって、 本発明は 、 切削加工装置の高性能化、 並びに切削加工の省力化および省エネルギー化 、 低コスト化に十分満足に対応できるから、 産業上の利用が可能である。

[請求項 1] 〇巳 1\1粒子と結合相を含有する〇巳 1\1基超高圧焼結体であって、 前記結合相は、 Iの窒化物若しくは酸化物、 または、 丁 丨 の窒化 物若しくは炭化物若しくは炭窒化物の少なくとも 1 つを含み、 かつ、 平均粒径が 20〜 300 n mである金属硼化物が〇. 1〜 5. 0体積 %分散し、
[請求項 3] 前記〇巳 1\1基超高圧焼結体中の前記〇巳 1\!粒子の含有割合は 40〜
80体積%であって、 すべての前記〇巳 1\1粒子の含有割合を 1 00体 積%とするとき、 平均粒径が 2^^未満である〇巳 粒子の含有割合 が 5〜 40体積%、 平均粒径が 2 以上 8 未満の〇巳 1\1粒子の 含有割合が 60〜 95体積%である、 請求項 1 または 2に記載の〇巳 |\!基超高圧焼結体。
