Abstract
本発明は、酸処理溶液に浸漬する処理を必要としないことで、製造工程を簡素化すること及び製造効率を向上させることが可能な金属多孔質体の製造方法、及び電極触媒の製造方法である。金属多孔質体(10)の製造方法は、金属と、該金属よりも低融点の樹脂とを含む金属樹脂含有層(24)を基材(12)上に形成するステップと、金属樹脂含有層(24)に対して熱処理を行って、金属を焼結し、且つ樹脂を金属樹脂含有層(24)から除去することにより金属多孔質体(10)を得るステップとを有する。
Description
本発明は、金属多孔質体の製造方法及び電極触媒の製造方法に関する。
固体高分子型燃料電池等の電極触媒では、燃料ガス又は酸化剤ガスと金属触媒との接触面積を増やして電気化学反応を促進することが求められる。そこで、特開2008-229514号公報には、金属触媒の重量あたりの表面積を増大させるべく、該金属触媒の多孔質体(金属多孔質体)からなる電極触媒を製造する方法が提案されている。
具体的には、この製造方法では、基材に対して、金属触媒層をスパッタ又は蒸着する工程と、Sn、Al、Cu、及びZnよりなる群から選ばれる少なくとも一種の元素(M金属)及びカーボンの混合層をスパッタ又は蒸着する工程とを繰り返すことで、金属触媒層と混合層との積層体を形成する。この際、混合層が、金属触媒層における粒子成長を抑制すること等により、該金属触媒層の空孔径等が調整される。そして、積層体を塩酸等の酸性の溶液(酸処理溶液)に浸漬する酸処理を行って、該積層体中のM金属の一部又は全部を該溶液に溶解させて除去することで金属多孔質体からなる電極触媒を得る。
上記の酸処理のように積層体を酸処理溶液に浸漬する処理を経る場合、十分な電極性能等を示す電極触媒を得るためには、該電極触媒に前記溶液の成分が残存することを回避する必要があるが、該溶液の成分を完全に除去することは容易ではない。また、使用後の酸処理溶液を廃液として処理するための工程等も必要となる。その結果、電極触媒の製造工程が煩雑になることや、製造効率が低下すること等が懸念される。
本発明の主たる目的は、酸処理溶液に浸漬する処理を必要としないことで、製造工程を簡素化すること及び製造効率を向上させることが可能な金属多孔質体の製造方法を提供することにある。

本発明の一実施形態によれば、本発明は、金属多孔質体の製造方法であって、金属と、該金属よりも低融点の樹脂とを含む金属樹脂含有層を基材上に形成するステップと、前記金属樹脂含有層に対して熱処理を行って、前記金属を焼結し、且つ前記樹脂を該金属樹脂含有層から除去することにより金属多孔質体を得るステップと、を有する金属多孔質体の製造方法が提供される。
本発明に係る金属多孔質体の製造方法では、上記の通り、金属と、該金属よりも低融点の樹脂とを含む金属樹脂含有層に対して熱処理を行って、金属を焼結させる。この際、金属樹脂含有層中の樹脂は、金属を緻密化させることなく焼結するための細孔源として存在しつつ、処理が進むにつれ熱分解等により金属樹脂含有層から除去される。その結果、良好に細孔が形成された金属多孔質体が得られる。
つまり、金属樹脂含有層に熱処理を行うことで、樹脂に造孔材としての機能を営ませることができるとともに、該樹脂を該金属樹脂含有層から除去することができる。このため、上記のM金属等を用いて金属多孔質体の空孔径を調整する場合とは異なり、酸処理溶液に浸漬する処理を経ることなく金属多孔質体を得ることができる。従って、この製造方法によれば、金属多孔質体から前記溶液を除去するための工程や、使用後の前記溶液を廃液として処理するための工程等を必要としない分、簡素な工程で容易且つ効率的に金属多孔質体を得ることができる。
上記の金属多孔質体の製造方法において、前記金属樹脂含有層を形成するステップでは、前記金属からなる金属層と、前記樹脂からなる樹脂層とを積層して前記金属樹脂含有層を形成することが好ましい。この場合、樹脂が造孔材としての機能を効果的に発揮するようになり、一層良好に細孔が形成された金属多孔質体を容易に得ることが可能になる。
上記の金属多孔質体の製造方法において、前記金属樹脂含有層を形成するステップでは、スパッタリング及び蒸着の少なくとも何れか一方により前記金属樹脂含有層を形成することが好ましい。この場合、金属樹脂含有層を容易且つ良好に形成することが可能になり、その結果、良好に細孔が形成された金属多孔質体を容易に得ることが可能になる。
本発明の別の一実施形態によれば、電極触媒の製造方法であって、金属触媒と、該金属触媒よりも低融点の樹脂とを含む金属樹脂含有層を基材上に形成するステップと、前記金属樹脂含有層に対して熱処理を行って、前記金属触媒を焼結し、且つ前記樹脂を該金属樹脂含有層から除去することにより多孔質の電極触媒を得るステップと、を有する電極触媒の製造方法が提供される。
本発明に係る電極触媒の製造方法では、金属樹脂含有層中の樹脂が造孔材としての機能を営むため、金属を緻密化させることなく焼結できる。また、この樹脂は、熱処理により分解等させて金属樹脂含有層から除去することができる。従って、良好に細孔が形成された多孔質の電極触媒を、酸処理溶液に浸漬する処理を経ることなく、簡素な工程で容易且つ効率的に得ることができる。また、このようにして得られた電極触媒は、金属触媒の重量あたりの表面積を増大させることができるため、少ない金属触媒の使用量で優れた電極性能を示す。
上記の電極触媒の製造方法において、前記金属樹脂含有層を形成するステップでは、前記金属触媒からなる金属層と、前記樹脂からなる樹脂層とを積層して前記金属樹脂含有層を形成することが好ましい。この場合、樹脂が造孔材としての機能を効果的に発揮するようになるため、一層良好に細孔が形成された多孔質の電極触媒を容易に得ることが可能になる。
上記の電極触媒の製造方法において、前記金属樹脂含有層を形成するステップでは、スパッタリング及び蒸着の少なくとも何れか一方により前記金属樹脂含有層を形成することが好ましい。この場合、金属樹脂含有層を容易且つ良好に形成することが可能になり、その結果、金属触媒の重量あたりの表面積を良好に増大させ、電極性能に優れた電極触媒を容易に得ることが可能になる。
上記の電極触媒の製造方法において、前記基材として、ガス拡散層を用いることが好ましい。ところで、電極触媒やガス拡散層の品質低下を抑制する観点等から、酸処理溶液に電極触媒やガス拡散層を浸漬することは回避する必要がある。このため、酸処理溶液に浸漬する処理を経て電極触媒を得る場合には、基材としてガス拡散層を用いることは困難である。しかしながら、本発明に係る電極触媒の製造方法では、上記の通り、基材としてガス拡散層を用いても、該ガス拡散層を酸処理溶液に浸漬することなく電極触媒を得ることができる。つまり、ガス拡散層に電極触媒を直接形成することができる。このため、ガス拡散層及び電極触媒を備える電極を容易且つ効率的に得ることができる。ひいては、この電極を備える燃料電池を容易且つ効率的に得ることが可能になる。
本発明に係る金属多孔質体の製造方法及び電極触媒の製造方法について好適な実施形態を挙げ、添付の図面を参照しながら詳細に説明する。
図1に示すように、本発明の実施形態に係る製造方法が適用される金属多孔質体10は、基材12上に形成された金属の多孔質体からなる。この金属としては、白金、パラジウム、金、ルビジウム、チタン、コバルト、ニッケル等及びこれら金属の合金が挙げられる。また、金属の好適な例として、金属触媒が挙げられる。金属触媒は、燃料電池(不図示)において、燃料ガス又は酸化剤ガスと接触することにより電気化学反応を促進させることが可能な触媒機能を有する金属であり、白金や、パラジム、金、ルビジウム等を用いることができる。つまり、金属として金属触媒を用いて形成した金属多孔質体10は、燃料電池用の電極触媒である。
基材12の材料は、後述する製造方法によって該基材12上に金属多孔質体10を形成することが可能なものであれば特に限定されず、種々のものを用いることができる。金属多孔質体10として前記電極触媒を製造する場合、基材12としてガス拡散層を用いることが好ましい。その理由については後述する。ガス拡散層は、燃料電池において、燃料ガス又は酸化剤ガスを拡散させることが可能なものであり、例えば、多孔性と導電性を有するマイクロポーラス層(不図示)が設けられた、カーボンペーパや、カーボンクロス等から形成される。なお、ガス拡散層は、マイクロポーラス層を備えていなくてもよい。
つまり、本実施形態に係る電極触媒の製造方法は、金属多孔質体10の製造方法の一実施形態である。そこで、以下では、電極触媒の製造方法について具体的に説明する。
先ず、図2に示すように、スパッタリング及び蒸着の少なくとも何れか一方により、金属触媒からなる金属層20をガス拡散層である基材12上に形成する。なお、ガス拡散層がマイクロポーラス層を備える場合は、該マイクロポーラス層上に金属層20を形成する。
次に、図3に示すように、スパッタリング及び蒸着の少なくとも何れか一方により、金属触媒よりも低融点の樹脂からなる樹脂層22を金属層20上に形成する。この樹脂の好適な例としては、ポリプロピレン、ポリエチレン、ポリイミド等の熱可塑性樹脂が挙げられる。これによって、ガス拡散層上には、金属層20と樹脂層22との積層体からなる金属樹脂含有層24が形成される。
次に、図4に示すように、金属樹脂含有層24が所定の厚さとなるように、金属層20及び樹脂層22を交互に積層する工程を繰り返す。
次に、所定の厚さとした金属樹脂含有層24に対して熱処理を行う。熱処理を行うと前記樹脂は溶融し、該溶融樹脂の中に金属の粒子が分散した状態になると考えられる。このような状態で金属粒子同士が結合するとともに溶融樹脂が分解により蒸発し、多孔質の電極触媒を得ることができる。従って、この熱処理の温度や時間は金属層20が焼結するとともに、金属樹脂含有層24に含まれる樹脂が溶融後、分解等により除去されるように設定される。すなわち、金属樹脂含有層24中の樹脂は、金属を緻密化させることなく焼結するための細孔源として存在しつつ、その後分解等により金属樹脂含有層24から除去される。
つまり、金属樹脂含有層24中の樹脂が造孔材としての機能を営むため、良好に細孔が形成された多孔質の電極触媒を得ることができる。また、この樹脂は、熱処理により金属樹脂含有層24から除去することができるため、酸処理溶液に浸漬する処理を経ることなく、電極触媒を得ることができる。
なお、上記のようにして得られる電極触媒の気孔率や細孔径は、金属樹脂含有層24における金属層20及び樹脂層22の各々の厚さ(含有量)の割合を調整することによって調整可能である。このため、電極触媒が良好な電極性能を示すために好適な気孔率や細孔径となるように、金属樹脂含有層24における金属層20及び樹脂層22の各々の厚さの割合を調整することが好ましい。また、金属樹脂含有層24の所定の厚さは、上記のようにして得られる電極触媒が好適な厚さとなるように設定すればよい。
以上から、この製造方法によれば、酸処理溶液に浸漬する処理を経ることがないため、電極触媒から前記溶液を除去する工程や、使用後の前記溶液を廃液として処理するための工程等を必要とせず、簡素な工程で容易且つ効率的に電極触媒を得ることができる。また、この電極触媒は、上記の通り、良好に細孔が形成された多孔質であり、金属触媒の重量あたりの表面積を増大させることができるため、少ない金属触媒の使用量で優れた電極性能を示す。
さらに、この製造方法によれば、上記の通り、酸処理溶液に浸漬する処理を経ることがないため、基材12としてガス拡散層を用いても、該ガス拡散層を前記溶液に浸漬することなく電極触媒を得ることができる。つまり、ガス拡散層に電極触媒を直接形成することができる。このため、ガス拡散層及び電極触媒を備える電極を容易且つ効率的に得ることができる。ひいては、この電極を備える燃料電池を容易且つ効率的に得ることが可能になる。
本実施形態に係る金属多孔質体10の製造方法では、金属触媒に限らず他の金属を用い、ガス拡散層に限らず他の基材12を用いて、燃料電池用の触媒作用を示さない金属多孔質体10を上記と同様にして得ることも可能である。このような金属多孔質体10は、例えば、フィルタや、ガス吸着体等として使用することができる。
なお、本発明は、上記した実施形態に特に限定されるものではなく、その要旨を逸脱しない範囲で種々の変形が可能である。
上記の実施形態では、スパッタリング及び蒸着の少なくとも何れか一方により、金属層20及び樹脂層22を形成することとしたが、特にこれに限定されるものではない。例えば、金属を適当な溶媒に混合したペーストを基材上に塗工すること等によって金属層を形成してもよい。また、ペースト状にした樹脂を基材上に塗工すること等によって樹脂層を形成してもよい。
また、上記の実施形態では、金属層20と樹脂層22を積層して金属樹脂含有層24を形成することとしたが、特にこれに限定されるものではない。金属樹脂含有層は、金属と樹脂とを含んで構成されればよく、金属と樹脂とが層をなさずに混ざり合っていてもよい。
ガス拡散層(基材)にカーボンファイバを用い、金属触媒(金属)に白金を用い、樹脂にポリプロピレン(融点80℃)を用いて、実施例に係る電極触媒を作製した。
具体的には、先ず、ガス拡散層にスパッタリングにより厚さ3nmの金属層を形成した。この金属層上に、蒸着により厚さ100nmの樹脂層を形成し、金属層と樹脂層との積層体からなる金属樹脂含有層を得た。上記のように金属層及び樹脂層を形成する工程を10回繰り返して、金属樹脂含有層の厚さを略1000nmとした。次に、金属樹脂含有層に対して、400℃で30分間、熱処理を施すことで、金属を焼結し、且つ樹脂を分解させて除去する。これによって、ガス拡散層上に実施例に係る電極触媒を作製した。
また、上記の実施例に係る電極触媒を設けたガス拡散層を2個作製し、その一方をアノード電極とし、他方をカソード電極とした。アノード電極の電極触媒を電解質膜の一方の面に圧着し、カソード電極の電極触媒を電解質膜の他方の面に圧着することで、実施例に係る電解質膜・電極構造体を作製した。さらに、実施例に係る電解質膜・電極構造体を用いて実施例に係る燃料電池セルを作製した。
一方、実施例に係る電極触媒と同様の厚さとなるように、上記のガス拡散層に対して、上記の金属触媒のみをスパッタすることで、比較例に係る電極触媒を作製した。また、実施例に係る電解質膜・電極構造体と同様にして、比較例に係る電極触媒及びガス拡散層を用いて比較例に係る電解質膜・電極構造体を作製した。さらに、比較例に係る電解質膜・電極構造体を用いて比較例に係る燃料電池セルを作製した。
上記の実施例及び比較例に係る燃料電池セルの各々について、サイクリックボルタモグラム測定を行うことで、実施例及び比較例に係る電極触媒の有効表面積をそれぞれ測定した。その結果、実施例に係る電極触媒の有効表面積は32.9m2/gであったのに対し、比較例に係る電極触媒の有効表面積は17.2m2/gであった。
このことから、造孔材としての機能を営む樹脂を含む金属樹脂含有層を熱処理して得られた実施例に係る電極触媒は、金属触媒をスパッタすることのみによって得られた比較例に係る電極触媒に比して、有効表面積が大きいことが分かる。つまり、本実施形態に係る製造方法により得られる電極触媒(金属多孔質体)は、良好に細孔が形成され、金属触媒の重量あたりの表面積を効果的に増大させることができる。
また、上記の実施例及び比較例に係る燃料電池セルに対して、発電試験を行ない、電流密度と電圧との関係を測定した。その結果を図5に示す。図5から、実施例に係る燃料電池セルでは、比較例に係る燃料電池セルに比して、特に高い電流密度で生じる電圧が大きいことが分かった。このことから、実施例に係る燃料電池セルは、電極触媒での電気化学反応が効果的に促進されており、これによって、高い電流密度においても電圧の低下を抑制できるといえる。
従って、本実施形態に係る製造方法により得られる電極触媒は、金属触媒の重量あたりの表面積が増大していること、及び酸処理溶液の成分が残存していないこと等によって、優れた電極性能を示す。
Claims (7)
- 金属多孔質体(10)の製造方法であって、
金属と、該金属よりも低融点の樹脂とを含む金属樹脂含有層(24)を基材(12)上に形成するステップと、
前記金属樹脂含有層(24)に対して熱処理を行って、前記金属を焼結し、且つ前記樹脂を該金属樹脂含有層(24)から除去することにより金属多孔質体(10)を得るステップと、
を有することを特徴とする金属多孔質体(10)の製造方法。 - 請求項1記載の金属多孔質体(10)の製造方法において、
前記金属樹脂含有層(24)を形成するステップでは、前記金属からなる金属層(20)と、前記樹脂からなる樹脂層(22)とを積層して前記金属樹脂含有層(24)を形成することを特徴とする金属多孔質体(10)の製造方法。 - 請求項1又は2記載の金属多孔質体(10)の製造方法において、

前記金属樹脂含有層(24)に対して熱処理を行って、前記金属触媒を焼結し、且つ前記樹脂を該金属樹脂含有層(24)から除去することにより多孔質の電極触媒(10)を得るステップと、
を有することを特徴とする電極触媒(10)の製造方法。 - 請求項4記載の電極触媒(10)の製造方法において、
