Abstract
Description
コアとしては、Fe基アモルファス合金リボンを用いて作製されたトロイダル磁心が知られている(例えば、特許文献1参照)。
また、コアとしては、Fe基ナノ結晶合金リボンを用いて作製されたトロイダル磁心も知られている(例えば、特許文献2参照)。
特許文献2:国際公開第2015/046140号
巻コアは、合金リボンを所望とする内径及び外径となるように巻回し、その後熱処理することによって製造する必要がある。この製造条件の制約から、製造できる巻コアのサイズの範囲が制限される場合がある。従って、巻コアには、コアサイズの設計の自由度に乏しいという問題がある。
また、特許文献2に記載の、Fe基ナノ結晶合金リボンを用いたトロイダル磁心(巻コア)は、室温において飽和磁束密度(Bs)が低い傾向がある。

本明細書において、「~」を用いて表される数値範囲は、「~」の前後に記載される数値を下限値及び上限値として含む範囲を意味する。
また、本明細書において、「工程」との用語は、独立した工程だけではなく、他の工程と明確に区別できない場合であってもその工程の所期の目的が達成されれば、本用語に含まれる。
また、本明細書において、「ナノ結晶合金リボン」とは、ナノ結晶を含有する長尺の合金リボンを意味する。例えば、「ナノ結晶合金リボン」の概念には、ナノ結晶のみからなる合金リボンだけでなく、アモルファス相中にナノ結晶が分散されている合金リボンも包含される。
また、本明細書において、「ナノ結晶合金リボン片」とは、(長尺の)ナノ結晶合金リボンから短冊状に切り出された、ナノ結晶合金リボンよりも長さが短い部材を意味する。
また、本明細書において、Fe、B、Si、Cu、M(ここで、Mは、Ti、Zr、Hf、V、Nb、Ta、Cr、Mo、及びWからなる群から選択される少なくとも1種の元素を表す)等の各元素の含有量(原子%)は、Fe、B、Si、Cu、及びMの合計を100原子%とした場合の含有量(原子%)を意味する。
また、本明細書において、2つの線分のなす角度(具体的には、θ及びα)としては、2通り定義される角度のうちの小さい方の角度(0°以上90°以下の範囲の角度)を採用する。
本実施形態の積層ブロックは、下記組成式(A)で表される組成を有するナノ結晶合金リボン片が積層されている積層ブロックである。
本実施形態の積層ブロックコアは、上記積層ブロックを備える。

また、本実施形態の積層ブロックコアによれば、巻コアにおけるその他の問題、例えば、渦電流損失が大きくなり易い、所望とする曲率に曲げ変形させるために製造工程が煩雑化し易い、等の問題も解決される。
本実施形態の積層ブロックコアでは、温度上昇に対するBsの低下率を、例えば、10℃以上200℃以下の温度範囲で、-0.0004T/℃~0.0007T/℃に抑えることができる。このBsの低下率は、Fe80Si9B11の組成(添え字は原子%)のアモルファス合金リボンを用いた積層ブロックコアにおける値の約1/2である。
従って、本実施形態の積層ブロックコアでは、高温(例えば100℃以上200℃以下、更には150℃以上200℃以下)を含む幅広い温度領域にわたって高い飽和磁束密度(Bs)を維持する。
この組成は、76.4(=100-a-b-c-d=100-17.0-5.0-1.1-0.5)原子%以上のFeを含む組成である。
この高いFeの含有量(76.4原子%以上)に起因して、本実施形態の積層ブロックコアに含まれるナノ結晶合金リボン片は、高いキュリー温度(Tc)(例えば680℃以上720℃以下)を有する。
一方、本実施形態の積層ブロックコアの占積率は、製造適性の観点から、92%以下であることが好ましく、90%以下であることがより好ましい。
以上の観点より、本実施形態の積層ブロックコアの占積率は、85%以上92%以下であることが好ましく、86%以上90%以下であることが好ましい。
なお、本実施形態の積層ブロックの占積率の好ましい範囲は、本実施形態の積層ブロックコアの占積率の好ましい範囲と同様である。
ナノ結晶合金リボン片の各々が、矩形状を有し、
積層ブロックが、直方体形状を有し、
積層ブロックを少なくとも4つ備え、
少なくとも4つの積層ブロックが四角環状に配置されており、
四角環状に配置された積層ブロックにおけるナノ結晶合金リボン片の積層方向が、四角環状に配置された積層ブロックの配置面の法線方向と同一方向である態様が挙げられる。
かかる態様では、四角環状に配置された積層ブロックにおけるナノ結晶合金リボン片の積層方向を、いずれも、これらの積層ブロックの配置面の法線方向と同一方向に揃えている(例えば、後述の図1及び図3参照)。このため、積層ブロック同士の隣接部分に注目すると、この隣接部分において、特定の積層ブロックにおけるナノ結晶合金リボン片の端面を含む面と、上記特定の積層ブロックに隣接する別の積層ブロックにおけるナノ結晶合金リボン片の端面を含む面と、が対向している。このため、上記特定の積層ブロックと上記隣接する別の積層ブロックとの間をまたがる、磁束の漏れが抑制された閉磁路が形成される。かかる閉磁路が形成されることにより、コアロスが低減され、透磁率の低下が抑制される。
厚さが10μm以上であると、ナノ結晶合金リボン片の機械的強度が確保され、ナノ結晶合金リボン片の破断が抑制される。ナノ結晶合金リボン片の厚さは、15μm以上であることが好ましく、20μm以上であることがより好ましい。
厚さが30μm以下であると、ナノ結晶合金リボン片の原料であるアモルファス合金リボンにおいて、安定したアモルファス状態が得られる。
ナノ結晶合金リボン片の幅が5mm以上であると、製造適性に優れる。
ナノ結晶合金リボン片の幅が100mm以下であると、安定生産性を確保し易い。安定生産性をより向上させる観点から、ナノ結晶合金リボン片の幅は、70mm以下であることが好ましい。
幅に対する長さの比が1~10であると、積層ブロックコアのコアサイズの設計の自由度がより向上する。
これにより、積層ブロックコアの磁気特性がより向上する。
ナノ結晶合金リボン片の各々は、結晶粒径1nm~30nmのナノ結晶粒を40体積%~50体積%含むことがより好ましい。
次に、本実施形態の積層ブロック及び積層ブロックコアの具体例について、図1~3を参照しながら説明する。
図1~図3では、四角環状に配置されている積層ブロック10A~10Dの配置面を、xy平面(x軸及びy軸を含む平面)とし、この配置面の法線方向をz軸方向とする。
積層ブロック10B~10Dの構成も、積層ブロック10Aの構成と同様である。
但し、各積層ブロックのサイズは、各々、積層ブロックコア100のサイズに応じて適宜設定される。このため、各積層ブロックのサイズ(特に、長手方向長さ)は、互いに異なっていてもよい。
また、図示は省略するが、その他の積層ブロック同士の隣接部分においても、ナノ結晶合金リボン片の端面を含む面同士が対向している。
これらの構造を有することにより、積層ブロックコア100では、積層ブロック10A~10Dを通じて一周する閉磁路が形成される。かかる閉磁路により、コアロスが低減され、透磁率の低下が抑制される。
積層ブロックコア100の長手方向長さLは、50mm~1000mmが好ましく、100mm~500mmがより好ましい。
積層ブロックコア100の幅方向長さWは、10mm~200mmが好ましく、15mm~100mmがより好ましい。
積層ブロックコア100の厚さTは、3mm~100mmが好ましく、5mm~50mmがより好ましい。なお、積層ブロックコア100の厚さTは、ナノ結晶合金リボン片の積層厚に対応する。
積層ブロックコア100の枠幅W1は、ナノ結晶合金リボン片の幅に対応する。枠幅W1は、積層ブロックコア100の4辺において、同一であっても異なっていてもよい。枠幅W1の好ましい範囲は、ナノ結晶合金リボン片の幅の好ましい範囲として既に示したとおりである。
積層ブロックコア100の占積率は、前述のとおり、85%以上92%以下であることが好ましく、86%以上90%以下であることが好ましい。
例えば、積層ブロックコア100の形状は、四角筒型の形状となる場合(例えば、積層ブロック10A~10Dの積層数が多い場合等)もあり得るが、かかる四角筒型の形状も、本明細書にいう「四角環状」に含まれる。
例えば、本実施形態の積層ブロックコアは、5つ以上の積層ブロックが四角環状に配置されたものであってもよい。
上述の積層ブロックコア100である第1の積層ブロックコアと、
(第1の積層ブロックコアを構成する積層ブロックとは別の)少なくとも4つの本実施形態の積層ブロックが第1の積層ブロックコア(積層ブロックコア100)の内周面側を1周するように配置されている第2の積層ブロックコアと、
を備える複合体であってもよい。
この複合体において、第1の積層ブロックコアにおけるナノ結晶合金リボン片の積層方向及び第2の積層ブロックコアにおけるナノ結晶合金リボン片の積層方向は、同一方向であることが好ましい。また、この複合体において、第1の積層ブロックコアの内周面と、第2の積層ブロックコアの外周面と、が接することが好ましい。
また、コアでは、外周側の磁束密度よりも内周側の磁束密度の方が高くなる傾向がある。このため、上記複合体において、この複合体を磁気飽和し難くする観点から、外周側に位置する第1の積層ブロックコアにおけるナノ結晶合金リボン片のBsよりも、内周側に位置する第2の積層ブロックコアにおけるナノ結晶合金リボン片のBsの方が高いことが好ましい。
次に、本実施形態におけるナノ結晶合金リボン片についてより詳細に説明する。
なお、以下のナノ結晶合金リボン片の組成の説明は、ナノ結晶合金リボン片が切り出される(長尺の)ナノ結晶合金リボン、及び、ナノ結晶合金リボンの原料であるアモルファス合金リボンにも当てはまる。
ナノ結晶合金リボン片は、下記組成式(A)で表される組成を有する。
下記組成式(A)で表される組成を有するナノ結晶合金リボン片は、下記組成式(A)で表される組成を有するアモルファス合金リボンを熱処理してナノ結晶合金リボンとし、次いでナノ結晶合金リボンを切断することによって製造できる。この熱処理の好ましい態様は、後述の製法Pにおける「ナノ結晶合金リボンを得る工程」の態様である。後述の製法Pにおける「ナノ結晶合金リボンを得る工程」によれば、うねり、しわ、及び反りが抑制されたナノ結晶合金リボンが得られる。その結果、これらのうねり、しわ、及び反りに起因する、占積率の低下及び磁気特性の劣化が抑制された積層ブロックが得られる。

組成式(A)中の100-a-b-c-d(即ち、Feの原子%)は、理論上、76.4以上である。
Feは、ナノ結晶合金リボン片の主成分であり、言うまでもないが、磁気特性に寄与する元素である。
100-a-b-c-dは、78.0以上が好ましく、80.0以上がより好ましく、80.0超が更に好ましく、80.5以上が更に好ましく、81.0以上が特に好ましい。
100-a-b-c-dの上限は、a、b、c、及びdに応じて決定される。
Bは、ナノ結晶合金リボン片の原料であるアモルファス合金リボンにおいて、アモルファス状態を安定的に維持することにより、製造されるナノ結晶合金リボン片中においてナノ結晶粒の存在密度の均一性を向上させる機能を有する。
本実施形態では、組成式(A)中のaが13.0以上であることにより、Bの上記機能が効果的に発揮される。また、組成式(A)中のaが13.0以上であることにより、ナノ結晶合金リボン片の原料であるアモルファス合金リボンを鋳造する際のアモルファス相の形成能力が向上し、これにより、熱処理によって形成されるナノ結晶粒の粗大化が抑制される。
一方、組成式(A)中のaが17.0以下であることにより、Feの含有量が確保されるので、ナノ結晶合金リボン片のBsをより向上させることができる。
Siは、ナノ結晶合金リボン片の原料であるアモルファス合金リボンの結晶化温度を上昇させ、かつ、強固な表面酸化膜を形成させる機能を有する。
本実施形態では、組成式(A)中のbが3.5以上であることにより、Siの上記機能が効果的に発揮される。従って、より高温での熱処理が可能となるので、効率的に緻密で微細なナノ結晶組織を形成し易くなる。その結果、製造されるナノ結晶合金リボン片のBsがより向上する。
一方、組成式(A)中のbが5.0以下であることにより、Feの含有量が確保されるので、ナノ結晶合金リボン片のBsが向上する。
Cuは、アモルファス合金リボンを熱処理してナノ結晶合金リボンを得る過程において、Cuクラスターを形成することにより、Cuクラスターを核としたナノ結晶化を効率よく進行させる機能を有する。
本実施形態では、組成式(A)中のcが0.6以上であることにより、Cuの上記機能が効果的に発揮される。また、組成式(A)中のcが0.6以上であることにより、ナノ結晶粒の核となるCuクラスターが合金組織内に分散した状態で形成されやすくなり、これにより、熱処理によって形成されるナノ結晶粒の粗大化が抑制され、かつ、上記ナノ結晶粒の粒度分布のばらつきが抑制される。
一方、組成式(A)中のcが1.1以下であることにより、アモルファス合金リボンの作製段階(液体急冷段階)における、Cuのクラスター形成及びナノ結晶粒の析出をより抑制できる。このため、熱処理により、ナノ結晶合金リボンをより再現性良く作製できる。
また、後述の製法Pによれば、ナノ結晶化の進行に寄与するCuが1.1原子%以下であっても、ナノ結晶化を進行させ易い。
Mは、任意の添加元素であり、Mの含有量は0原子%であってもよい(即ち、組成式(A)中のdは、0であってもよい)。
しかし、Mは、ナノ結晶合金リボン片の原料であるアモルファス合金リボンにおいて、アモルファス状態を安定的に維持することにより、製造されるナノ結晶合金リボン片中においてナノ結晶粒の存在密度の均一性を向上させる機能を有する。Mの上記機能を発揮させる観点から、組成式(A)中のdは、0超が好ましい。上記のMの機能をより効果的に発揮させる観点から、組成式(A)中のdは、0.1以上が好ましく、0.2以上がより好ましい。
一方、組成式(A)中のdは、0.5以下であることが好ましい。
組成式(A)中のdが0.5以下であると、軟磁性の低下がより抑制される。
以上の観点より、組成式(A)中のdは、0超0.5以下が好ましく、0.1以上0.5以下がより好ましく、0.2以上0.5以下が特に好ましい。
不純物としては、Ni、Mn、及びCoからなる群から選択される少なくとも1種の元素が挙げられる。但し、軟磁性の低下をより抑制する観点から、これらの元素の総含有量は、ナノ結晶合金リボン片の全質量に対し、0.4質量%以下が好ましく、0.3質量%以下がより好ましく、0.2質量%以下が特に好ましい。
また、不純物としては、Re、Zn、As、In、Sn、及び希土類元素からなる群から選択される少なくとも1種の元素も挙げられる。但し、飽和磁束密度(Bs)をより向上させる観点から、これらの元素の総含有量は、ナノ結晶合金リボン片の全質量に対し、1.5質量%以下が好ましく、1.0質量%以下がより好ましい。
不純物としては、上述した元素以外の元素、例えば、O、S、P、Al、Ge、Ga、Be、Au、Ag、等も挙げられる。
ナノ結晶合金リボン片における不純物の総含有量は、ナノ結晶合金リボン片の全質量に対し、1.5質量%以下が好ましく、1.0質量%以下がより好ましい。
本実施形態の積層ブロックを製造する方法には特に制限はないが、以下に示す製法Pが好適である。
製法Pは、
上述した組成式(A)で表される組成を有するアモルファス合金リボンを準備する工程と、
アモルファス合金リボンを張力Fが加わる状態で連続走行させ、張力Fが加わる状態で連続走行するアモルファス合金リボンの一部の領域を、450℃以上の温度に維持された伝熱媒体に、下記式(1)を満たす条件で接触させることにより、アモルファス合金リボンの温度を350℃から450℃までの温度領域の平均昇温速度が10℃/秒以上となる昇温速度で450℃以上の到達温度まで昇温させてナノ結晶合金リボンを得る工程と、
ナノ結晶合金リボンからナノ結晶合金リボン片を切り出す工程と、
ナノ結晶合金リボン片を積層させることにより、積層ブロックを得る工程と、
を含む。
〔式(1)中、tcは、アモルファス合金リボンの任意の一点が伝熱媒体に接触した時から上記任意の一点が上記伝熱媒体から離れる時までの時間(秒)を表す。σは、後述の式(X)によって定義される、アモルファス合金リボンと伝熱媒体との接触圧力(kPa)を表す。〕
ナノ結晶合金リボンを得る工程により、ナノ結晶粒の存在密度のバラつきを低減できる理由としては、以下の理由が考えられる。但し、本発明は、以下の理由によって限定されることはない。
この場合において、クラスターのサイズが大きくなりすぎる条件(即ち、原子の移動時間が比較的長い条件)では、リボン中に位置によってクラスターの存在密度のバラつきが大きくなると考えられる。その結果、クラスターを核として成長するナノ結晶粒の存在密度もバラつきが大きくなると考えられる。
更に、本工程では、アモルファス合金リボンの上記昇温(即ち熱処理)のために、張力Fが加わる状態で連続走行するアモルファス合金リボンの一部の領域を、450℃以上の温度に維持された伝熱媒体に、式(1)を満たす条件で接触させる。詳細には、連続走行するアモルファス合金リボンの任意の一点が伝熱媒体に接触した時から上記任意の一点が上記伝熱媒体から離れる時までの時間tc(即ち、上記任意の一点が伝熱媒体と接触しながらこの伝熱媒体を通過する時間)を、4/σ超とする。これにより、伝熱媒体からのアモルファス合金リボンへの伝熱が十分になされ、アモルファスからナノ結晶化が十分に進行し、ナノ結晶合金リボンが得られる。しかも上述したとおり、平均昇温速度R350-450を10℃/秒以上としたことにより、ナノ結晶粒の核となるクラスターの存在密度のバラつきが抑制されると考えられる。
ナノ結晶合金リボンを得る工程において、平均昇温速度R350-450は、10℃/秒以上である。
平均昇温速度R350-450が10℃/秒未満であると、クラスターの成長のために原子が移動する時間が長くなり、クラスターの存在密度のバラつきが大きくなり、その結果、ナノ結晶化の均一性が低下し、得られるナノ結晶合金リボンにおいて、うねり、しわ、及び反りが発生し易くなる。
平均昇温速度R350-450は、得られるナノ結晶合金リボンにおける、うねり、しわ、及び反りの発生をより抑制する観点から、100℃/秒以上であることが好ましい。
平均昇温速度R350-450の上限には特に制限はないが、上限として、例えば10000℃/秒、900℃/秒、800℃/秒、等が挙げられる。
〔式(X)中、Fは、前記アモルファス合金リボンに加わる張力(N)を表す。
aは、アモルファス合金リボンと伝熱媒体との接触面積(mm2)を表す。
θは、伝熱媒体に接触する直前のアモルファス合金リボンの走行方向と、伝熱媒体と接触している時のアモルファス合金リボンの走行方向と、のなす角度であって、3°以上60°以下の角度を表す。
αは、伝熱媒体と接触している時のアモルファス合金リボンの走行方向と、伝熱媒体から離れた直後のナノ結晶合金リボンの走行方向と、のなす角度であって、0°超15°以下の角度を表す。〕
ナノ結晶合金リボンを得る工程では、張力Fが加わる状態で連続走行するアモルファス合金リボンの一部の領域を伝熱媒体に接触させる。即ち、張力Fが加わった状態のアモルファス合金リボンが、伝熱媒体を、この伝熱媒体との接触を維持しながら通過するようにして連続走行する。アモルファス合金リボンは、伝熱媒体を通過することにより、ナノ結晶合金リボンとなる。
アモルファス合金リボンに張力Fが加わっていることにより、伝熱媒体に接触する直前のアモルファス合金リボンの走行方向、伝熱媒体に接触している時のアモルファス合金リボンの走行方向、及び、伝熱媒体から離れた直後のナノ結晶合金リボンの走行方向は、いずれも直線状となる。
但し、アモルファス合金リボンは、「伝熱媒体に接触する直前」よりも走行方向上流側においては、搬送ローラー等を経由しながら蛇行走行していてもよい。同様に、アモルファス合金リボンから得られたナノ結晶合金リボンは、「伝熱媒体から離れた直後」よりも走行方向下流側においては、搬送ローラー等を経由しながら蛇行走行していてもよい。
σをより効果的に確保する観点から、進入角度θは、5°~60°が好ましく、10°~60°がより好ましく、15°~50°が特に好ましい。
退出角度αは、0.05°以上10°以下が好ましく、0.05以上5°以下がより好ましい。
即ち、式(X)における張力Fは、0N超である。
本工程では、張力Fが0N超であり、sinθが0超であり(詳細には、θが3°以上60°以下であり)、sinαが0超である(詳細には、αが0°超15°以下である)。このため、接触圧力(σ)も0kPa超である。接触圧力(σ)が0kPa超であることにより、伝熱媒体からのアモルファス合金リボンへの伝熱が効果的になされる。
張力Fが1.0N以上であると、製造されるナノ結晶合金リボンにおける、うねり、しわ、及び反りの発生の発生をより抑制できる。
張力Fが40.0N以下であると、アモルファス合金リボン又はナノ結晶合金リボンの破断をより抑制できる。
上記接触部分のリボン走行方向の長さの上限には特に制限はないが、生産性の観点から、上記接触部分のリボン走行方向の長さの上限は、例えば1000mmであり、好ましくは500mmである。
σが0.1kPa以上であると、上述した平均昇温速度R350-450(10℃/秒以上)をより達成し易い。また、σが0.1kPa以上であると、保磁力(Hc)低減の点でも有利である。
σの上限には特に制限はないが、上限としては、例えば20kPaが挙げられる。
tcが300秒以下であると、ナノ結晶合金リボンの生産性がより向上する。
また、tcが300秒以下である場合には、ナノ結晶合金リボンの軟磁気特性(保磁力(Hc)、飽和磁束密度(Bs)、等)を劣化させ得るFe-B化合物の析出頻度をより低減できる。
なお、式(1)を満足するかぎり、tcの下限には特に制限はない。生産安定性の観点からみれば、tcは0.5秒以上が好ましい。
本工程では、(4/σ)に対するtcの比(tc/(4/σ))が、1.1以上であることが好ましく、1.2以上であることがより好ましい。
本工程では、tcと(4/σ)との差(tc-(4/σ))が、0.3以上であることが好ましく、0.5以上であることがより好ましい。
本工程は、上述した組成式(A)で表される組成を有するアモルファス合金リボンを準備することを含む。
上記アモルファス合金リボンは、ナノ結晶合金リボンの原料である。
上記アモルファス合金リボンは、軸回転する冷却ロールに合金溶湯を噴出する液体急冷法等の公知の方法によって製造することができる。但し、アモルファス合金リボンを準備する工程は、必ずしもアモルファス合金リボンを製造する工程である必要はなく、予め製造されたアモルファス合金リボンを単に準備する工程であってもよい。
この場合、以下のナノ結晶合金リボンを得る工程では、アモルファス合金リボンの巻回体から巻き出されたアモルファス合金リボンを、張力Fが加わる状態で連続走行させる。
本工程は、アモルファス合金リボンを張力Fが加わる状態で連続走行させ、張力Fが加わる状態で連続走行するアモルファス合金リボンの一部の領域を、450℃以上の温度に維持された伝熱媒体に、上記式(1)を満たす条件で接触させることにより、アモルファス合金リボンの温度を350℃から450℃までの温度領域の平均昇温速度が10℃/秒以上となる昇温速度で450℃以上の到達温度まで昇温させてナノ結晶合金リボンを得ることを含む。
ナノ結晶合金リボンを得る工程の好ましい態様の一部については、既に説明したとおりである。
伝熱媒体の材質としては、銅、銅合金(青銅、真鍮、等)、アルミニウム、鉄、鉄合金(ステンレス等)、などが挙げられ、銅、銅合金、又はアルミニウムが好ましい。
伝熱媒体は、Niめっき、Agめっき等のめっき処理が施されていてもよい。
伝熱媒体の温度は、450℃~550℃が好ましい。
伝熱媒体の温度が550℃以下である場合には、ナノ結晶合金リボンの軟磁気特性(Hc、Bs、等)を劣化させ得るFe-B化合物の析出頻度をより低減できる。
到達温度は、450℃~550℃が好ましい。
到達温度が550℃以下である場合には、ナノ結晶合金リボンの軟磁気特性(Hc、Bs、等)を劣化させ得るFe-B化合物の析出頻度をより低減できる。
また、到達温度は、伝熱媒体の温度と同一温度であることが好ましい。
また、本工程では、得られたナノ結晶合金リボンを(好ましくは室温まで)冷却することが好ましい。
また、本工程は、得られたナノ結晶合金リボン(好ましくは上記冷却後のナノ結晶合金リボン)を巻き取ることにより、ナノ結晶合金リボンの巻回体を得ることを含んでもよい。
ナノ結晶合金リボンを得る工程の好ましい一態様として、伝熱媒体を備えたインラインアニール装置を用い、上記アモルファス合金リボンを伝熱媒体に接触させて熱処理することにより、ナノ結晶合金リボンを作製する態様(以下、「態様X」とする)が挙げられる。
図4に示すように、態様Xでは、ブロック矢印の方向に連続走行するアモルファス合金リボン200Aを450℃以上の温度に維持された伝熱媒体210に接触させることにより、アモルファス合金リボン200Aを連続的に熱処理する。以下、この熱処理の詳細について、便宜上、段階的に説明するが、以下の熱処理は連続的に行われるものである。
まず、テンショナー(不図示)によって張力Fが加えられた状態のアモルファス合金リボン200Aを、450℃以上の温度に維持された伝熱媒体210に、進入角度θにて進入させる。これにより、伝熱媒体210にアモルファス合金リボン200Aを接触させる。
次いで、アモルファス合金リボン200Aを伝熱媒体210によって熱処理することにより、ナノ結晶合金リボン200Bを得る。詳細には、伝熱媒体210に上記式(1)(tc>4/σ)を満たす条件で接触させることにより、アモルファス合金リボン200Aを350℃から450℃までの温度領域の平均昇温速度R350-450が10℃/秒以上となる条件で450℃以上の温度まで昇温させることにより、ナノ結晶合金リボン200Bを得る。
平均昇温速度R350-450、並びに、上記式(1)中のtc及びσの好ましい範囲は前述したとおりである。
本工程は、上述したナノ結晶合金リボンからナノ結晶合金リボン片を切り出すことを含む。
ここで、ナノ結晶合金リボンからナノ結晶合金リボン片の切り出しは、ナノ結晶合金リボンを所望とする長手方向長さ(例えば、目的とする積層ブロックの長辺長さ)となるように切断することによって行うことができる。
目的とする積層ブロックの短辺長さがナノ結晶合金リボンの幅と同一である場合には、本工程では、上述の所望とする長手方向長さへの切断のみを行えばよい。
また、目的とする積層ブロックの短辺長さがナノ結晶合金リボンの幅よりも短い場合には、上述の所望とする長手方向長さへの切断を行った後、所望とする幅方向長さ(例えば、製造しようとする積層ブロックの短辺長さ)への加工(切断及び研磨の少なくとも一方)を行えばよい。
本工程は、ナノ結晶合金リボン片を積層させることにより、積層ブロックを得ることを含む。
本工程は、ナノ結晶合金リボン片を積層させ、積層されたナノ結晶合金リボン片間の少なくとも一部に、樹脂(例えば、アクリル樹脂、エポキシ樹脂、等)を含浸させ、次いでこの樹脂を硬化させることを含むことが好ましい。
含浸された樹脂を硬化させることにより、複数のナノ結晶合金リボン片が固定されるので、積層ブロックの形状(例えば直方体形状)を維持し易い。
その他の工程としては、積層ブロックを複数(好ましくは4つ以上)を組み合わせて積層ブロックコアを得る工程が挙げられる。
積層ブロックコアにおける複数の積層ブロックの配置の好ましい態様は、前述したとおりである。
複数の積層ブロックは、接着剤等によって接着してもよい。また、複数の積層ブロックは、各積層ブロックの接続部分が確実に接触するように所定形状のプラスチックケースに格納することにより固定してもよい。
<積層ブロックの作製>
軸回転する冷却ロールに合金溶湯を噴出する液体急冷法により、Fe81.3B13.8Si4.0Cu0.7Mo0.2の組成(添え字は原子%)を有する、幅19mm、厚さ23μmのアモルファス合金リボンを製造した。
X線回折及び透過型電子顕微鏡(TEM)観察の結果、アモルファス合金リボンのアモルファス相中にはナノ結晶の析出は確認されなかった。
本実施例1における製造条件は以下のとおりである。
伝熱媒体:ブロンズ製プレート
伝熱媒体の温度:510℃
アモルファス合金リボンに加える張力F:30N
アモルファス合金リボンと伝熱媒体との接触面積a:1880mm2
進入角度θ:45°
アモルファス合金リボンと伝熱媒体との接触圧力σ:12.7kPa(上述した式(X)に基づく算出値)。
4/σ: 0.3(上述したσに基づく算出値)
アモルファス合金リボンと伝熱媒体との接触時間tc:0.9秒
退出角度α:5°
平均昇温速度R350-450:200℃/秒超
到達温度Ta:510℃
なお、本実施例では、視野面積1μm×1μmのTEM像全体に占める結晶粒径1nm以上30nm以下のナノ結晶粒の面積の比率(%)を求め、この面積の比率(%)を、ナノ結晶合金リボンにおけるナノ結晶粒相の含有量(体積%)とした。
上記1320枚のナノ結晶合金リボン片を積層させて積層体とし、次いで、積層体におけるナノ結晶合金リボン片間にアクリル樹脂を真空含侵により含侵させ、次いで、アクリル樹脂を硬化させた。
次に、積層体の端面(ナノ結晶合金リボン片の端面を含む面)を研磨し、次いで数μm程度エッチング除去することにより、積層ブロックを得た。
以上の操作により、長さ85mm、幅18mm、厚さ(積層厚)35mmの積層ブロックを2つ作製した。
占積率(%) = ((23×1320)/35000)×100
上記4つの積層ブロックを、前述した積層ブロック10A~10D(図1)と同様に配置させ、前述した積層ブロックコア100と同様の構成の四角環状の積層ブロックコアを得た。
作製された積層ブロックコアのサイズは、長手方向長さLが121mmであり、幅方向長さWが63mmであり、厚さTが35mmであり、枠幅W1が18mmであった。
本実施例1の積層ブロックコアについて、磁気特性として、ナノ結晶合金リボン片のBs(T)及びHc(A/m)をそれぞれ測定した。なお、前述のとおり、Bsは積層ブロックコアに含まれるナノ結晶合金リボン片のVSM測定により求めた(後述の実施例2におけるBsも同様である)。
その結果、本実施例1の積層ブロックコアにおいて、ナノ結晶合金リボン片のBsは1.71Tであり、Hcは4.0A/mであった。
以上のように、本実施例1の積層ブロックコアは、後述の比較用積層ブロックコアと比較して、優れた磁気特性を有していた。
原料であるアモルファス合金リボンの組成を、Fe81.8B13.3Si3.8Cu0.8Mo0.3の組成(添え字は原子%)に変更し、伝熱媒体の温度を498℃に変更したこと以外は実施例1と同様の操作を行った。
本実施例1の積層ブロックコアについて、磁気特性として、ナノ結晶合金リボン片のBs(T)及びHc(A/m)をそれぞれ測定した。
その結果、Bsは1.72Tであり、Hcは4.0A/mであった。
以上のように、本実施例2の積層ブロックコアは、後述の比較用積層ブロックコアと比較して、優れた磁気特性を有していた。
ナノ結晶合金リボンを、Fe80Si9B11の組成(添え字は原子%)のアモルファス合金リボンに変更したこと以外は実施例1と同様にして、アモルファス合金リボン片が積層されている構造の比較用積層ブロックコアを作製した。
比較用積層ブロックコアにおいて、アモルファス合金リボン片のBsは1.56Tであった。
本明細書に記載された全ての文献、特許出願、及び技術規格は、個々の文献、特許出願、及び技術規格が参照により取り込まれることが具体的かつ個々に記された場合と同程度に、本明細書中に参照により取り込まれる。
Claims (7)
- 下記組成式(A)で表される組成を有するナノ結晶合金リボン片が積層されている積層ブロックを備える積層ブロックコア。
Fe100-a-b-c-dBaSibCucMd … 組成式(A)
〔組成式(A)中、a、b、c、及びdは、いずれも原子%であり、それぞれ、13.0≦a≦17.0、3.5≦b≦5.0、0.6≦c≦1.1、及び、0≦d≦0.5を満足する。Mは、Ti、Zr、Hf、V、Nb、Ta、Cr、Mo、及びWからなる群から選択される少なくとも1種の元素を表す。〕 - 占積率が、85%以上92%以下である請求項1に記載の積層ブロックコア。
- 前記ナノ結晶合金リボン片の各々が、矩形状を有し、
前記積層ブロックが、直方体形状を有し、
前記積層ブロックを少なくとも4つ備え、
少なくとも4つの前記積層ブロックが四角環状に配置されており、
前記四角環状に配置された前記積層ブロックにおけるナノ結晶合金リボン片の積層方向が、前記四角環状に配置された前記積層ブロックの配置面の法線方向と同一方向である請求項1又は請求項2に記載の積層ブロックコア。 - 前記ナノ結晶合金リボン片の各々は、厚さが10μm~30μmであり、幅が5mm~100mmであり、幅に対する長さの比が1~10である請求項1~請求項3のいずれか1項に記載の積層ブロックコア。
- 前記ナノ結晶合金リボン片の各々は、結晶粒径1nm~30nmのナノ結晶粒を30体積%~60体積%含む請求項1~請求項4のいずれか1項に記載の積層ブロックコア。
- 下記組成式(A)で表される組成を有するナノ結晶合金リボン片が積層されている積層ブロック。
