Abstract

電極およびセパレータなどの電池部材に高いプロセス接着性および高い耐ブロッキング性を両立させ得る接着層を形成可能な非水系二次電池接着層用組成物を提供する。本発明の非水系二次電池接着層用組成物は、ガラス転移温度が20℃以下且つ体積平均粒子径が100nm以上450nm未満である粒子状重合体Aと、ガラス転移温度が30℃以上60℃未満且つ体積平均粒子径が前記粒子状重合体Aの体積平均粒子径よりも大きい粒子状重合体Bとを含む。

Description

非水系二次電池接着層用組成物、非水系二次電池用接着層、非水系二次電池用接着層付きセパレータ、非水系二次電池用接着層付き電極、並びに、非水系二次電池およびその製造方法
 本発明は、非水系二次電池接着層用組成物、非水系二次電池用接着層、非水系二次電池用接着層付きセパレータ、非水系二次電池用接着層付き電極、非水系二次電池、および非水系二次電池の製造方法に関する。
 リチウムイオン二次電池などの非水系二次電池(以下、単に「二次電池」と略記する場合がある。)は、小型で軽量、且つエネルギー密度が高く、さらに繰り返し充放電が可能という特性があり、幅広い用途に使用されている。そのため、近年では、非水系二次電池の更なる高性能化を目的として、電池部材の改良が検討されている。
 ここで、リチウムイオン二次電池などの二次電池は、一般に、電極(正極、負極)、および、正極と負極とを隔離して正極と負極との間の短絡を防ぐセパレータなどの電池部材を備えている。そして、電極および/またはセパレータの表面には、電池部材間の接着性の向上を目的とした接着層などが設けられることがある。具体的には、電極上に更に接着層を形成してなる接着層付き電極、およびセパレータ上に接着層を形成してなる接着層付きセパレータが、電池部材として使用されている。
 また、二次電池の製造プロセスにおいては、長尺に製造した電池部材を、そのまま捲き取って保存および運搬することが一般的である。しかし、接着層付き電極や接着層付きセパレータなどの接着層を備える電池部材は、捲き取った状態で保存および運搬すると、接着層を介して隣接する電池部材同士が膠着する、即ち、ブロッキングすることによる不良の発生、生産性の低下が生じることがある。従って、接着層を備える電池部材には、製造プロセス中におけるブロッキングを抑制する性能(耐ブロッキング性)を有することが求められている。
 そこで、例えば、特許文献1では、ガラス転移温度が-60℃以上20℃以下で、且つ、粒子径D50が300nm以上700nm以下である粒子状重合体と、ガラス転移温度が60℃以上150℃以下で、且つ、所定の粒子径および電解液膨潤度を有する別の粒子状重合体とを含むリチウムイオン二次電池用接着剤が提案されている。そして、特許文献1では、上記高いガラス転移温度を有する粒子状重合体と、上記低いガラス転移温度を有する粒子状重合体とを含む接着剤を用いて接着層を形成することにより、形成された接着層を備える電池部材の耐ブロッキング性を向上させつつ、電解液浸漬後の電池部材間の接着性を向上させている。

 ところで、二次電池の製造プロセスにおいては、電解液に浸漬する前の電池部材同士を積層し、必要に応じて所望のサイズに切断したり、積層体のまま運搬したりすることがある。そして、当該切断または運搬の際には、積層された電池部材同士が位置ズレなどを起こし、不良の発生、生産性の低下といった問題が生じることがある。従って、電池部材には、上述の耐ブロッキング性に加え、電池の製造プロセス中における電池部材同士の高い接着性(プロセス接着性)を兼ね備えることが求められている。このようなプロセス接着性に対するニーズは、電池の大型化が進む近年において特に高まっている。
 しかしながら、特許文献1に記載のリチウムイオン二次電池用接着剤を用いて形成した接着層を備える電池部材には、電池の製造プロセス中(即ち、電解液浸漬前)における電池部材間のプロセス接着性および耐ブロッキング性を高いレベルで両立させるという点において改善の余地があった。
 そこで、本発明は、電極およびセパレータなどの電池部材に、高いプロセス接着性および高い耐ブロッキング性を両立させ得る接着層を形成可能な非水系二次電池接着層用組成物を提供することを目的とする。
 また、本発明は、電極およびセパレータなどの電池部材に、高いプロセス接着性および高い耐ブロッキング性を両立させ得る非水系二次電池用接着層を提供することを目的とする。
 また、本発明は、高いプロセス接着性および高い耐ブロッキング性を兼ね備える、非水系二次電池用接着層付きセパレータ、並びに、非水系二次電池用接着層付き電極を提供することを目的とする。
 更に、本発明は、出力特性(特に低温出力特性)等の電池特性に優れる非水系二次電池を提供することを目的とする。
 そして、本発明は、電池部材のプロセス接着性および耐ブロッキング性を向上させつつ、出力特性等の電池特性に優れる非水系二次電池を製造可能な、非水系二次電池の製造方法の提供を目的とする。
 本発明者らは、上記課題を解決することを目的として鋭意検討を行った。そして、本発明者らは、それぞれ異なる所定のガラス転移温度および体積平均粒子径を有する2種類の粒子状重合体を含有する非水系二次電池接着層用組成物を使用することに着目した。そして、本発明者らは、当該接着層用組成物を使用すれば、電池の製造プロセスにおいて、電極およびセパレータ等に、良好なプロセス接着性および耐ブロッキング性を発揮させ得る接着層を形成することができることを見出した。また、本発明者らは、当該接着層用組成物を使用すれば、電池部材のプロセス接着性および耐ブロッキング性を向上させつつ、出力特性等の電池特性に優れる非水系二次電池を製造することができることを見出し、本発明を完成させた。
 即ち、この発明は、上記課題を有利に解決することを目的とし、本発明の非水系二次電池接着層用組成物は、粒子状重合体Aおよび粒子状重合体Bを含み、前記粒子状重合体Aは、ガラス転移温度が20℃以下、且つ、体積平均粒子径が100nm以上450nm未満であり、前記粒子状重合体Bは、ガラス転移温度が30℃以上60℃未満、且つ、体積平均粒子径が前記粒子状重合体Aの体積平均粒子径よりも大きいことを特徴とする。このように、所定のガラス転移温度および体積平均粒子径を有する2種類の粒子状重合体を含有させれば、当該非水系二次電池接着層用組成物を用いて形成した接着層を有する電池部材に、高いプロセス接着性と、高い耐ブロッキング性とを両立させることができる。
 なお、本発明において、「ガラス転移温度」は、示差熱分析測定装置(基準物質:アルミニウム)を用いて得られる示差走査熱量分析(DSC)曲線より求めることができる。
 また、本発明において、「体積平均粒子径」とは、レーザー回折法にて測定した粒子径分布(体積基準)において、小径側から計算した累積体積が50%となる粒子径(D50)を指す。
 ここで、本発明の非水系二次電池接着層用組成物は、前記粒子状重合体Aの含有量が、前記粒子状重合体Bの含有量100質量部に対し、20質量部以上70質量部以下であることが好ましい。粒子状重合体Aの含有量が上記範囲内であれば、非水系二次電池接着層用組成物を用いて形成される接着層を有する電池部材の耐ブロッキング性およびプロセス接着性を更に高めることができるからである。
 そして、前記粒子状重合体Aは、電解液膨潤度が1倍以上10倍以下であることが好ましい。粒子状重合体Aの電解液膨潤度が上記範囲内であれば、非水系二次電池接着層用組成物を用いて形成した接着層を備える非水系二次電池の内部抵抗の上昇を抑制し、出力特性を向上させることができるからである。
 なお、本発明において「電解液膨潤度」は、本明細書の実施例に記載の測定方法を用いて測定することができる。
 また、前記粒子状重合体Bは、電解液膨潤度が6倍以上であることが好ましい。粒子状重合体Bの電解液膨潤度が6倍以上であれば、非水系二次電池接着層用組成物を用いて形成した接着層を備える非水系二次電池の内部抵抗の上昇を抑制し、出力特性を更に向上させることができるからである。
 そして、前記粒子状重合体Bは、体積平均粒子径が200nm以上900nm以下であることが好ましい。粒子状重合体Bの体積平均粒子径が上記範囲内であれば、非水系二次電池接着層用組成物を用いて形成した接着層を有する電池部材の耐ブロッキング性を更に向上させることができるからである。
 また、この発明は、上記課題を有利に解決することを目的とし、本発明の非水系二次電池用接着層は、上述したいずれかの非水系二次電池接着層用組成物を用いてなることを特徴とする。このように、所定のガラス転移温度および体積平均粒子径を有する2種類の粒子状重合体を含有する接着層用組成物を使用すれば、電池部材に高いプロセス接着性および耐ブロッキング性を発揮させることが可能な接着層が得られる。
 また、この発明は、上記課題を有利に解決することを目的とし、本発明の非水系二次電池用接着層付きセパレータは、セパレータと、前記セパレータの少なくとも一方の表面上に設けられた上述の非水系二次電池用接着層とを有することを特徴とする。このように、セパレータの表面の少なくとも一方に本発明の非水系二次電池用接着層を設ければ、セパレータの耐ブロッキング性を高めつつ、電池の製造プロセス中における、電極およびセパレータ間のプロセス接着性を高めることができる。
 また、この発明は、上記課題を有利に解決することを目的とし、本発明の非水系二次電池用接着層付き電極は、電極と、前記電極の少なくとも一方の表面上に設けられた上述の非水系二次電池用接着層を有することを特徴とする。このように、電極の表面の少なくとも一方に本発明の非水系二次電池用接着層を設ければ、電極の耐ブロッキング性を高めつつ、電池の製造プロセス中における、電極およびセパレータ間のプロセス接着性を高めることができる。
 そして、この発明は、上記課題を有利に解決することを目的とし、本発明の非水系二次電池は、正極、負極、セパレータ、および上述した本発明の非水系二次電池用接着層を備え、前記非水系二次電池用接着層が、前記正極と前記セパレータとの間および/または前記負極と前記セパレータとの間に配置されていることを特徴とする。このように、正極とセパレータとの間および/または負極とセパレータとの間に上述した非水系二次電池用接着層を配置すれば、製造される二次電池の内部抵抗を低下させ、出力特性等の電池特性を十分に向上させることができる。
 更に、この発明は、上記課題を有利に解決することを目的とし、本発明の非水系二次電池の製造方法は、正極、負極およびセパレータの少なくとも一つの上に、上述した本発明の非水系二次電池接着層用組成物を用いて非水系二次電池用接着層を形成する工程を含むことを特徴とする。このように、所定の位置に所定の接着層を形成する工程を含むことにより、電池部材のプロセス接着性および耐ブロッキング性を向上させつつ、出力特性等の電池特性に優れる非水系二次電池を製造することができる。
 本発明によれば、電極およびセパレータなどの電池部材に高いプロセス接着性および高い耐ブロッキング性を両立させ得る非水系二次電池用接着層、並びに、当該接着層を形成可能な非水系二次電池接着層用組成物を提供することができる。
 また、本発明によれば、高いプロセス接着性および高い耐ブロッキング性を兼ね備える、非水系二次電池用接着層付きセパレータ、並びに、非水系二次電池用接着層付き電極を提供することができる。
 更に、本発明によれば、出力特性等の電池特性に優れる非水系二次電池、並びに、電池部材のプロセス接着性および耐ブロッキング性を向上させつつ当該非水系二次電池を製造可能な、非水系二次電池の製造方法を提供することができる。
 以下、本発明の実施形態について詳細に説明する。
 ここで、本発明の非水系二次電池接着層用組成物は、非水系二次電池用接着層を形成する際に用いることができる。また、非水系二次電池接着層用組成物を用いて形成した接着層は、セパレータと電極とを接着する際に用いることができる。そして、非水系二次電池接着層用組成物を用いてセパレータまたは電極上に非水系二次電池用接着層を形成してなる非水系二次電池用接着層付きセパレータまたは非水系二次電池用接着層付き電極は、リチウムイオン二次電池等の非水系二次電池を製造する際に好適に用いることができる。また、本発明の非水系二次電池は、本発明の非水系二次電池用接着層を、正極とセパレータとの間および/または負極とセパレータとの間に備えることを特徴とする。そして、本発明の非水系二次電池は、例えば、本発明の非水系二次電池の製造方法により製造することができる。
 なお、本発明の非水系二次電池接着層用組成物および非水系二次電池用接着層は、非水系二次電池用接着層付きセパレータを作製する際に特に好適に用いることができる。また、以下では、電極やセパレータなどの、接着層を形成する部材を単に「基材」と称することがある。
(非水系二次電池接着層用組成物)
 本発明の非水系二次電池接着層用組成物は、所定のガラス転移温度および体積平均粒子径を有する粒子状重合体Aと、粒子状重合体Aとは異なる所定のガラス転移温度および体積平均粒子径を有する粒子状重合体Bとを含有する。また、当該非水系二次電池接着層用組成物は、通常、水などを分散媒としたスラリー組成物であり、上記粒子状重合体および分散媒の他に、任意の添加剤を含有することができる。そして、本発明の非水系二次電池接着層用組成物は少なくとも上記2種類の粒子状重合体を含有するため、当該接着層用組成物を用いて電極またはセパレータ上に非水系二次電池用接着層を設けた際に、電池の製造プロセス中における、電極およびセパレータ間のプロセス接着性が良好になる。また、接着層を設けた電極および接着層を設けたセパレータの耐ブロッキング性も良好になる。
<粒子状重合体A>
 粒子状重合体Aは、当該粒子状重合体Aを含有する非水系二次電池接着層用組成物を用いてセパレータまたは電極などの基材上に接着層を付与した際に、粒子状重合体A自身および併用される粒子状重合体Bを基材と良好に接着させる役割を担う。つまり、基材上に形成される非水系二次電池用接着層に、基材との良好な接着性を発揮させることができる。また、粒子状重合体Aは、当該粒子状重合体Aを含有する非水系二次電池用接着層を介して、電極およびセパレータを良好なプロセス接着性をもって接着し、電池の製造プロセス中におけるセパレータ等の位置ズレを防止する役割も担う。
<<性状>>
[ガラス転移温度]
 ここで、粒子状重合体Aのガラス転移温度は、20℃以下であることが必要である。また、粒子状重合体Aのガラス転移温度は、10℃以下が好ましく、5℃以下がより好ましく、-10℃以下が更に好ましく、-20℃以下が一層好ましく、-60℃以上が好ましく、-50℃以上がより好ましく、-40℃以上が更に好ましい。ガラス転移温度が20℃以下の粒子状重合体Aを接着層用組成物に含有させれば、当該接着層用組成物を用いて形成した接着層を備える電池部材に高いプロセス接着性を発揮させることができるとともに、基材と接着層とを良好に接着させて形成された接着層の粉落ちを抑制することができるからである。また、粒子状重合体Aのガラス転移温度が-60℃以上であれば、粒子状重合体Aを容易に調製することができるとともに、接着層を有する電池部材の耐ブロッキング性が良好になるからである。
[体積平均粒子径]
 粒子状重合体Aの体積平均粒子径は、100nm以上450nm未満である必要がある。また、粒子状重合体Aの体積平均粒子径は、200nm以上であることが好ましく、300nm以上であることがより好ましく、400nm以下であることが好ましく、400nm未満であることがより好ましい。粒子状重合体Aの体積平均粒子径が100nm以上であれば、接着層用組成物としてのスラリー組成物の安定性を向上させることができる。具体的には、例えば、接着層用組成物の高いせん断力での撹拌時および高速での塗工時に、接着層用組成物中における凝集物の発生を抑制することが可能となる。また、粒子状重合体Aの体積平均粒子径が450nm未満であり、かつ粒子状重合体Bの体積平均粒子径よりも小さければ、形成される接着層を備える電池部材の耐ブロッキング性を向上させることができる。
 なお、粒子状重合体Aの体積平均粒子径は、例えば、粒子状重合体の種類、重合方法、重合条件、または得られた重合体の沈降分離もしくは分級などにより、所望の範囲に調整することができる。
[電解液膨潤度]
 また、粒子状重合体Aの電解液膨潤度は、1倍以上が好ましく、2倍以上がより好ましく、3倍以上が更に好ましく、10倍以下が好ましく、8倍以下がより好ましく、6倍以下が更に好ましく、5倍以下が一層好ましい。粒子状重合体Aの電解液膨潤度が1倍以上であれば、粒子状重合体Aを含有する接着層を備えた二次電池において、イオン伝導性が高まり、内部抵抗の上昇を抑制することができる。その結果、製造される二次電池に優れた出力特性を発揮させることができるからである。また、粒子状重合体Aの電解液膨潤度を10倍以下とすれば、接着層に含まれている粒子状重合体Aが電解液中で過度に膨潤して接着層内の空隙が減少する(膨潤した粒子状重合体Aによって埋められる)のを防止し、接着層のイオン伝導性が低下するのを抑制することができる。その結果、製造される二次電池の抵抗上昇が抑制され、良好な出力特性が得られる。
<<含有量>>
 非水系二次電池接着層用組成物中における粒子状重合体Aの含有量は、粒子状重合体Bの含有量100質量部に対し、20質量部以上が好ましく、25質量部以上がより好ましく、30質量部以上が更に好ましく、40質量部以上が一層好ましく、70質量部以下が好ましく、65質量部以下がより好ましく、60質量部以下が更に好ましい。粒子状重合体Aの含有量が上記下限以上であれば、粒子状重合体Aの寄与により、基材と基材上に形成される接着層とが良好に接着するからである。加えて、基材上に接着層を形成してなる電池部材(接着層付き電極、接着層付きセパレータ)のプロセス接着性を更に向上させることができるからである。また、粒子状重合体Aの含有量が上記上限以下であれば、接着層内の空隙の減少を抑制することで内部抵抗の上昇を抑制するとともに、併用される粒子状重合体Bの寄与により、接着層を有する電池部材の耐ブロッキング性を更に高めることができるからである。
<<組成>>
 粒子状重合体Aを構成する重合体としては、上述したガラス転移温度および体積平均粒子径を有する重合体であれば、特に限定されることなく、アクリル系重合体、共役ジエン系重合体、不飽和カルボン酸系重合体などの任意の重合体を用いることができる。
 ここで、共役ジエン系重合体とは、共役ジエン単量体単位を含む重合体である。そして、共役ジエン系重合体の具体例としては、特に限定されることなく、スチレン-ブタジエン共重合体(SBR)などの芳香族ビニル単量体単位および脂肪族共役ジエン単量体単位を含む共重合体、ブタジエンゴム(BR)、アクリルゴム(NBR)(アクリロニトリル単位およびブタジエン単位を含む共重合体)、並びに、それらの水素化物などが挙げられる。
 また、アクリル系重合体は、(メタ)アクリル酸エステル単量体単位を含む重合体である。ここで、(メタ)アクリル酸エステル単量体単位を形成し得る(メタ)アクリル酸エステル単量体としては、アクリル酸メチル、アクリル酸エチル、アクリル酸ブチル、メタクリル酸メチル、メタクリル酸エチル、2-エチルヘキシルアクリレート等の(メタ)アクリル酸アルキルエステルを用いることができる。
 なお、本発明において、「(メタ)アクリル」とは、アクリルおよび/またはメタクリルを意味する。
 また、不飽和カルボン酸系重合体は、不飽和カルボン酸単量体単位を含む重合体である。ここで、不飽和カルボン酸単量体単位を形成し得る不飽和カルボン酸としては、アクリル酸、メタクリル酸、イタコン酸などを用いることができる。
<<粒子状重合体Aの調製方法>>
 粒子状重合体Aの重合様式は、特に限定されることなく、例えば、溶液重合法、懸濁重合法、塊状重合法、乳化重合法などのいずれの方法を用いてもよい。また、重合反応としては、イオン重合、ラジカル重合、リビングラジカル重合などの付加重合を用いることができる。そして、重合に使用され得る乳化剤、分散剤、重合開始剤、連鎖移動剤などは、一般に用いられるものを使用することができ、その使用量も、一般に使用される量とすることができる。
<粒子状重合体B>
 粒子状重合体Bは、上記粒子状重合体Aおよび当該粒子状重合体Bを含有する非水系二次電池接着層用組成物を用いて形成した非水系二次電池用接着層を備える電池部材に、高い耐ブロッキング性を発揮させるとともにプロセス接着性を発現させる役割を担う。つまり、粒子状重合体Bは、当該粒子状重合体Bを含有する非水系二次電池用接着層を備える電池部材をそのまま捲き取って保存および運搬する際に、当該接着層を介して隣接する電池部材同士が膠着することを抑制するとともに、電極およびセパレータを良好なプロセス接着性をもって接着し、電池の製造プロセス中におけるセパレータ等の位置ズレを防止する役割も担う。
<<性状>>
[ガラス転移温度]
 ここで、粒子状重合体Bのガラス転移温度は、30℃以上60℃未満であることが必要である。つまり、粒子状重合体Bのガラス転移温度は、上述の粒子状重合体Aのガラス転移温度よりも高い。また、粒子状重合体Bのガラス転移温度は、35℃以上が好ましく、40℃以上がより好ましく、55℃以下が好ましく、50℃以下がより好ましい。ガラス転移温度が30℃以上の粒子状重合体Bを接着層用組成物に含有させれば、当該接着層用組成物を用いて形成した接着層を備える電池部材の保管中または運搬中に、当該電池部材に優れた耐ブロッキング性を発揮させることができるからである。また、ガラス転移温度が60℃未満の粒子状重合体Bを接着層用組成物に含有させれば、接着層を備える電池部材に、高い耐ブロッキング性を発揮させつつ、良好なプロセス接着性を発揮させることができるからである。
[体積平均粒子径]
 また、粒子状重合体Bの体積平均粒子径は、粒子状重合体Aの体積平均粒子径よりも大きい必要がある。例えば、粒子状重合体Bの体積平均粒子径は、粒子状重合体Aの体積平均粒子径の1.1倍以上であることが好ましく、1.2倍以上であることがより好ましい。高いガラス転移温度に起因して常温下では比較的低い接着力を有する粒子状重合体Bの粒子径が、ガラス転移温度が低くて高い接着力を発揮する粒子状重合体Aの粒子径超であれば、粒子状重合体Bがスペーサーのように機能してブロッキングの発生を抑制することができるからである。
 そして、粒子状重合体Bの体積平均粒子径は、200nm以上が好ましく、300nm以上がより好ましく、400nm以上が更に好ましく、470nm以上が一層好ましく、900nm以下が好ましく、800nm以下がより好ましく、700nm以下が更に好ましく、600nm以下が一層好ましい。粒子状重合体Bの体積平均粒子径が200nm以上であれば、形成された接着層を備える電池部材の耐ブロッキングを更に向上させ得るからである。また、粒子状重合体Bの体積平均粒子径が900nm以下であれば、粒子状重合体Bを含有する接着層用組成物中における固形成分の沈降(スラリーの分散性の低下)を抑制することができるからである。
 なお、粒子状重合体Bの体積平均粒子径は、上述の粒子状重合体Aと同様の方法にて調節することができる。
[電解液膨潤度]
 また、粒子状重合体Bの電解液膨潤度は、6倍以上が好ましく、10倍以上がより好ましく、15倍以上が更に好ましい。粒子状重合体Bの電解液膨潤度が6倍以上であれば、粒子状重合体Bを含有する接着層を備えた二次電池において、イオン伝導性が高まり、内部抵抗の上昇を抑制することができる。その結果、製造される二次電池に優れた出力特性を発揮させることができるからである。
 なお、粒子状重合体Bの電解液膨潤度は、電解液中で溶けてしまわない程度であれば特に限定されないが、通常40倍以下であり、例えば30倍以下とすることができる。
<<組成>>
 粒子状重合体Bを構成する重合体としては、上述したガラス転移温度および体積平均粒子径を有する重合体であれば、特に限定されることなく、例えば、上述した粒子状重合体Aを構成する重合体と同様の任意の重合体を用いることができる。
<<粒子状重合体Bの調製方法>>
 粒子状重合体Bの重合様式は、特に限定されることなく、例えば、溶液重合法、懸濁重合法、塊状重合法、乳化重合法などのいずれの方法を用いてもよい。また、重合反応としては、イオン重合、ラジカル重合、リビングラジカル重合などの付加重合を用いることができる。そして、重合に使用され得る架橋性単量体、乳化剤、重合開始剤、分散剤、連鎖移動剤などは、一般に用いられるものを使用することができ、その使用量も、一般に使用される量とすることができる。
<添加剤>
 本発明の非水系二次電池接着層用組成物が任意に含有し得る添加剤としては、特に制限されることなく、例えば、表面張力調整剤、上記重合に使用される分散剤とは異なる分散剤、粘度調整剤、補強材、電解液添加剤等の成分が挙げられる。これらは、電池反応に影響を及ぼさないものであれば特に限られず、公知のもの、例えば国際公開第2012/115096号に記載のものを使用することができる。なお、これらの成分は、1種類を単独で用いてもよく、2種類以上を任意の比率で組み合わせて用いてもよい。
<非水系二次電池接着層用組成物の調製方法>
 そして、本発明の非水系二次電池接着層用組成物は、上述した所定のガラス転移温度および体積平均粒子径を有する粒子状重合体Aおよび粒子状重合体Bを含有すること以外は、特に限定されることなく、粒子状重合体Aと、粒子状重合体Bと、上述の任意の添加剤とを分散媒の存在下で撹拌混合して調製することができる。なお、粒子状重合体の分散液を用いて接着層用組成物を調製する場合には、分散液が含有している液分をそのまま接着層用組成物の分散媒として利用してもよい。
 ここで、撹拌方法は特に制限されることなく、既知の方法で行うことができる。具体的には、一般的な撹拌容器、ボールミル、サンドミル、ビーズミル、顔料分散機、超音波分散機、らい潰機、ホモジナイザー、プラネタリーミキサー、フィルミックスなどを用いて、上記各成分と分散媒とを混合することにより、スラリー状の接着層用組成物を調製することができる。なお、上記各成分と分散媒との混合は、通常、室温~80℃の範囲で、10分~数時間行うことができる。
 ここで、上述の通り、粒子状重合体Aと粒子状重合体Bとは、非水系二次電池接着層用組成物中において複合化していてもよく、個別に存在していてもよく、個別に存在することが好ましい。また、粒子状重合体Aと粒子状重合体Bとが個別に存在する場合は、非水系二次電池接着層用組成物中において、粒子状重合体Aと粒子状重合体Bとが全く接触することなく個別に存在してもよく、局所的に接触するものの全体として個別に存在してもよい。粒子状重合体Aと粒子状重合体Bとが個別に存在することで、互いの機能(例えば、プロセス接着性、耐ブロッキング性の向上など)をより良好に発揮することができるからである。例えば、より具体的には、本発明の非水系二次電池接着層用組成物の調製においては、異なる反応系で個別に重合した粒子状重合体Aおよび粒子状重合体Bと、上述した任意成分とを分散媒中に分散させることにより、非水系二次電池接着層用組成物を調製することが好ましい。
(非水系二次電池用接着層)
 本発明の非水系二次電池用接着層は、非水系二次電池接着層用組成物を用いて、例えばセパレータおよび/または電極上に形成される。つまり、本発明の非水系二次電池用接着層は、少なくとも、上述の粒子状重合体Aおよび粒子状重合体Bを含有する。そして、形成された接着層が上述の粒子状重合体Aおよび粒子状重合体Bを含有しているため、接着層を備える各電池部材に良好なプロセス接着性を発揮させる。更に、形成された接着層が上述の粒子状重合体Aよりも大きな粒子径を有する粒子状重合体Bを含有しているため、当該接着層を備える電池部材に良好な耐ブロッキング性をもたらす。
 なお、良好なプロセス接着性を有する観点からは、本発明の非水系二次電池用接着層は、セパレータ上に形成することが好ましい。また、本発明の非水系二次電池用接着層は、離型基材上に形成し、剥離してセパレータや電極等に積層(転写)してもよい。
 ここで、粒子状重合体Aおよび粒子状重合体Bは、非水系二次電池接着層用組成物中では粒子形状で存在するが、形成された非水系二次電池用接着層中では、粒子形状であってもよいし、その他の任意の形状であってもよい。
<非水系二次電池用接着層の形成方法>
 上述したセパレータ、電極、離型基材などの基材上に非水系二次電池用接着層を形成する方法としては、以下の方法が挙げられる。
1)非水系二次電池接着層用組成物を基材の表面に塗布し、次いで、基材の表面に塗布された組成物を乾燥する方法;
2)非水系二次電池接着層用組成物に基材を浸漬後、浸漬により基材に付与された組成物を乾燥する方法;
 これらの中でも、前記1)の方法が、接着層の膜厚制御をしやすいことから特に好ましい。当該1)の方法は、詳細には、接着層用組成物をセパレータまたは電極上に塗布する工程(塗布工程)と、セパレータまたは電極上に塗布された接着層用組成物を乾燥させて接着層を形成する工程(乾燥工程)を含む。
 なお、接着層は、製造される二次電池の構造に従い、セパレータや電極の片面のみに形成してもよく、両面に形成してもよい。例えば、基材としてセパレータを用いる場合はセパレータの両面に接着層を形成することが好ましく、基材として電極を用いる場合は電極の片面、とりわけ電極合材層上に形成することが好ましい。
<<塗布工程>>
 塗布工程において、接着層用組成物を基材上に塗布する方法は、特に制限は無く、例えば、スプレーコート法、ドクターブレード法、リバースロール法、ダイレクトロール法、グラビア法、エクストルージョン法、ハケ塗り法などの方法が挙げられる。
<<乾燥工程>>
 また乾燥工程において、基材上の接着層用組成物を乾燥する方法としては、特に限定されず公知の方法を用いることができ、例えば温風、熱風、低湿風による乾燥、真空乾燥、赤外線や電子線などの照射による乾燥法が挙げられる。乾燥条件は特に限定されないが、乾燥温度は好ましくは30~80℃で、乾燥時間は好ましくは30秒~10分である。
 なお、基材上に形成された各接着層の厚みは、好ましくは0.01μm以上、より好ましくは0.1μm以上、更に好ましくは0.5μm以上であり、好ましくは10μm以下、より好ましくは5μm以下、更に好ましくは1μm以下である。接着層の厚みが、前記範囲の下限値以上であれば接着層の強度を十分に確保することができるからである。また、前記範囲の上限値以下であれば、電池内における接着層のイオン伝導性を確保し、当該接着層を備える二次電池の出力特性等を更に向上させることができるからである。
(非水系二次電池用接着層付きセパレータ)
 本発明の非水系二次電池用接着層付きセパレータは、上述の通り形成された非水系二次電池用接着層をセパレータ上に有する。つまり、本発明の非水系二次電池用接着層付きセパレータは、セパレータの少なくとも一方の表面に、上述の粒子状重合体Aおよび粒子状重合体Bを含有する接着層を有する。そして、非水系二次電池用接着層付きセパレータでは、セパレータの片面または両面に形成された接着層が、上述の粒子状重合体Aおよび粒子状重合体Bを含有しているため、セパレータと良好に接着する。また、セパレータの片面または両面に形成された接着層は、二次電池の製造中に当該接着層付きセパレータと電極とを良好に接着させることができる。即ち、形成された接着層は、当該接着層付きセパレータに良好なプロセス接着性を発揮させる。更に、形成された接着層が上述の粒子状重合体Aよりも大きな粒子径を有する粒子状重合体Bを含有しているため、当該接着層付きセパレータは良好な耐ブロッキング性を有する。
 ここで、接着層を設けるセパレータとしては、特に限定されることなく、有機セパレータ基材からなるセパレータ、または、非導電性粒子と結着材とを含む多孔膜を有機セパレータ基材上に形成してなるセパレータが挙げられる。なお、有機セパレータ基材は、有機材料からなる多孔性部材であり、有機セパレータ基材としては、特に限定されることなく、例えば特開2012-204303号公報に記載のものを用いることができる。これらの中でも、有機セパレータ基材等のセパレータ全体の膜厚を薄くすることができ、これにより、二次電池内の電極活物質の比率を高くして体積あたりの容量を高くすることができるという点より、ポリオレフィン系(ポリエチレン、ポリプロピレン、ポリブテン、ポリ塩化ビニル)の樹脂からなる微多孔膜が好ましい。
<非水系二次電池用接着層付きセパレータの形成方法>
 非水系二次電池用接着層付きセパレータの形成方法としては、特に制限されることなく、上述の非水系二次電池用接着層の形成方法と同様の方法を挙げることができる。また、好ましい形成方法としても、上述の1)の方法を挙げることができる。
(非水系二次電池用接着層付き電極)
 本発明の非水系二次電池用接着層付き電極は、上述の通り形成された非水系二次電池用接着層を電極(正極または負極)上に有する。つまり、本発明の非水系二次電池用接着層付き電極は、電極の少なくとも一方の表面に、上述の粒子状重合体Aおよび粒子状重合体Bを含有する接着層を有する。そして、非水系二次電池用接着層付き電極では、電極の片面または両面に形成された接着層が、上述の粒子状重合体Aおよび粒子状重合体Bを含有しているため、電極と良好に接着する。また、電極の片面または両面に形成された接着層は、二次電池の製造中に当該接着層付き電極とセパレータとを良好に接着させることができる。即ち、形成された接着層は、当該接着層付き電極に良好なプロセス接着性を発揮させる。更に、形成された接着層が上述の粒子状重合体Aよりも大きな粒径を有する粒子状重合体Bを含有しているため、当該接着層付き電極は良好な耐ブロッキング性を有する。
 ここで、接着層を設ける電極としては、通常、集電体上に電極合材層が形成された電極が用いられる。なお、電極は、非導電性粒子と結着材とを含む多孔膜(補強層、耐熱層など)を電極合材層上に更に有していてもよい。
 そして、集電体としては、鉄、銅、アルミニウム、ニッケル、ステンレス鋼、チタン、タンタル、金、白金等の金属材料からなるものを用いることができる。これらの中でも、負極用の集電体としては、銅からなる集電体を用いることが好ましい。また、正極用の集電体としては、アルミニウムからなる集電体を用いることが好ましい。
 また、電極合材層としては、電極活物質とバインダー(電極合材層用結着材)とを含む層を用いることができる。具体的には、電極合材層としては、特に限定されることなく、例えば特開2013-145763号公報に記載の電極合材層を用いることができる。
 更に、集電体上への電極合材層の形成方法は、既知の方法を用いることができる。
<非水系二次電池用接着層付き電極の形成方法>
 非水系二次電池用接着層付き電極の形成方法としては、特に制限されることなく、上述の非水系二次電池用接着層の形成方法と同様の方法を挙げることができる。また、好ましい形成方法としても、上述の1)の方法を挙げることができる。
(非水系二次電池)
 本発明の非水系二次電池は、電極(正極、負極)およびセパレータを備え、上述した非水系二次電池用接着層を正極とセパレータとの間および/または負極とセパレータとの間に備えていることを特徴とし、通常は、当該電極、セパレータ、および接着層が電解液に浸漬された状態で電池として機能する。つまり、上述した非水系二次電池用接着層付き電極とセパレータとを当該非水系二次電池用接着層を介して配置してもよく、上述した非水系二次電池用接着層付きセパレータと電極とを当該非水系二次電池用接着層を介して配置してもよい。また、独立して形成した非水系二次電池用接着層を、電極とセパレータとの間に設けてもよい。中でも、高い接着性および生産容易性の観点から、非水系二次電池用接着層付きセパレータと電極とを当該非水系二次電池用接着層を介して配置することが好ましい。そして、本発明の非水系二次電池は電極とセパレータとの間に本発明の非水系二次電池用接着層を備えているので、電池内部における高いイオン伝導性および低い電池抵抗に起因して、優れた出力特性(特に低温出力特性)を発揮することができる。
 なお、接着層を有さない電極および接着層を有さないセパレータとしては、特に限定されることなく、それぞれ、上述した「非水系二次電池用接着層付き電極」の項および「非水系二次電池用接着層付きセパレータ」の項で挙げた接着層形成前のものと同様のものを用いることができる。また、電解液としては、非水系二次電池において用いられている既知の電解液を使用することができる。
<電解液>
 電解液としては、通常、有機溶媒に支持電解質を溶解した有機電解液が用いられる。例えば、非水系二次電池がリチウムイオン二次電池である場合には、支持電解質としては、リチウム塩が用いられる。リチウム塩としては、例えば、LiPF6、LiAsF6、LiBF4、LiSbF6、LiAlCl4、LiClO4、CF3SO3Li、C49SO3Li、CF3COOLi、(CF3CO)2NLi、(CF3SO22NLi、(C25SO2)NLiなどが挙げられる。なかでも、溶媒に溶けやすく高い解離度を示すので、LiPF6、LiClO4、CF3SO3Liが好ましく、LiPF6が特に好ましい。なお、電解質は1種類を単独で用いてもよく、2種類以上を任意の比率で組み合わせて用いてもよい。通常は、解離度の高い支持電解質を用いるほどリチウムイオン伝導性が高くなる傾向があるので、支持電解質の種類によりリチウムイオン伝導性を調節することができる。
 また、電解液に使用する有機溶媒としては、支持電解質を溶解できるものであれば特に限定されないが、例えば、ジメチルカーボネート(DMC)、エチレンカーボネート(EC)、ジエチルカーボネート(DEC)、プロピレンカーボネート(PC)、ブチレンカーボネート(BC)、エチルメチルカーボネート(EMC)等のカーボネート類;γ-ブチロラクトン、ギ酸メチル等のエステル類;1,2-ジメトキシエタン、テトラヒドロフラン等のエーテル類;スルホラン、ジメチルスルホキシド等の含硫黄化合物類;などが好適に用いられる。またこれらの溶媒の混合液を用いてもよい。中でも、誘電率が高く、安定な電位領域が広いのでカーボネート類を用いることが好ましく、エチレンカーボネートとエチルメチルカーボネートとの混合物を用いることが更に好ましい。
 また、電解液には、既知の添加剤、例えば、ビニレンカーボネート(VC)、フルオロエチレンカーボネート(FEC)やエチルメチルスルホンなどを添加してもよい。
(非水系二次電池の製造方法)
 本発明の非水系二次電池の製造方法は、上述した非水系二次電池接着層用組成物を用いて非水系二次電池用接着層を電極(正極、負極)およびセパレータの少なくとも一つの上に形成する工程(接着層の形成工程)を含む。また、本発明の非水系二次電池の製造方法は、電極(正極、負極)およびセパレータを、非水系二次電池用接着層を介して接着する工程(接着工程)、および電池の組立工程を更に含むことができる。本発明の非水系二次電池の製造方法は本発明の非水系二次電池用接着層を形成する工程を含むため、電池部材に良好な耐ブロッキング性およびプロセス接着性を与えつつ、生産性良く非水系二次電池を製造することができる。
<接着層の形成工程>
 接着層の形成工程では、上述の非水系二次電池接着層用組成物を用いて、正極、負極およびセパレータの少なくとも一つの上に接着層を形成する。そして、当該接着層の形成方法は、特に制限されることなく、例えば、上述の非水系二次電池用接着層の形成方法と同様の方法にて行うことができる。なお、非水系二次電池接着層用組成物を塗布する容易性の観点からは、少なくともセパレータの上に接着層を形成することが好ましい。
<接着工程>
 接着工程では、正極とセパレータおよび/または負極とセパレータを、好ましくは正極とセパレータおよび負極とセパレータの両方を、上述の非水系二次電池用接着層を介して接着することにより、電極と、セパレータと、当該電極およびセパレータの間に存在する接着層とを有する積層体を得る。そして、当該接着工程での接着温度は、特に制限されないが、粒子状重合体Bのガラス転移温度(Tg)を基準として-20℃以上が好ましく、-10℃以上がより好ましく、-5℃以上が更に好ましく、+35℃以下が好ましく、+30℃以下がより好ましく、+20℃以下が更に好ましい。Tg-20℃以上の温度下で電極およびセパレータを接着させれば、粒子状重合体Bに接着性をより発揮させ、プロセス接着性が良好になるからである。また、Tg+35℃以下の温度下で電極およびセパレータを接着させれば、粒子状重合体Bの過度の軟化により接着層内の空隙を粒子状重合体等で埋めてしまうことなく接着工程を施すことができ、製造された二次電池の低温出力特性が良好になるからである。
 また、接着は、特に制限されることなく、例えば、電極と、セパレータと、当該電極およびセパレータの間に存在する接着層とを有する積層体を、任意の圧力で加圧して行うことができる。当該加圧は、特に限定されることなく、ロールプレスや平板プレス等の加圧装置を用いて行うことができる。圧力は、例えば0.1MPa以上10MPaとすることができる。また、接着工程は1回のみ行ってもよく、2回以上行ってもよい。
<組立工程>
 そして、本発明の非水系二次電池の製造方法では、上述した接着層の形成工程を経ること以外は特に制限されることなく、既知の組立方法を用いて非水系二次電池を製造することができる。具体的には、本発明の非水系二次電池の製造方法では、例えば、電極(正極、負極)と、セパレータと、当該正極およびセパレータ並びに/或いは当該負極およびセパレータの間に存在する接着層とを有する積層体を必要に応じて電池形状に巻く、折るなどして電池容器に入れ、電池容器に電解液を注入して封口することにより、非水系二次電池を製造することができる。非水系二次電池の内部圧力の上昇、過充放電等の発生を防止するために、必要に応じて、ヒューズ、PTC素子等の過電流防止素子、エキスパンドメタル、リード板などを設けてもよい。二次電池の形状は、例えば、コイン型、ボタン型、シート型、円筒型、角形、扁平型など、何れであってもよい。
 以下、本発明について実施例に基づき具体的に説明するが、本発明はこれら実施例に限定されるものではない。なお、以下の説明において、量を表す「%」および「部」は、特に断らない限り、質量基準である。
 そして、実施例および比較例において、粒子状重合体のガラス転移温度、体積平均粒子径、および電解液膨潤度;接着層付きセパレータまたは接着層付き正極の耐ブロッキング性;基材と接着層との接着性;接着層を介した電極およびセパレータ間のプロセス接着性;並びに、二次電池の低温出力特性;は、下記の方法で測定および評価した。

 粒子状重合体Aのガラス転移温度(Tg)および粒子状重合体Bのガラス転移温度(Tg)は、示差熱分析測定装置(エスアイアイ・ナノテクノロジー社製、製品名「EXSTAR DSC6220」)を用いて測定した。具体的には、調製した粒子状重合体10mgをアルミニウムパンに入れ、各試料とした。また、基準物質としては空のアルミニウムパンを用いた。当該試料を上記示差熱分析測定装置に入れ、温度範囲-100℃~200℃(昇温速度10℃/分)の間で測定し、示差走査熱量分析(DSC)曲線を得た。当該DSC曲線において、微分信号(DDSC)が0.05mW/分/mg以上となる吸熱ピークが出る直前のベースラインと、吸熱ピーク後に最初に現れる変曲点での接線との交点に対応する温度を、ガラス転移温度(℃)として求めた。結果を表1に示す。
<体積平均粒子径>
 粒子状重合体Aの体積平均粒子径(D)および粒子状重合体Bの体積平均粒子径(D)は、レーザー回折法にて測定した。具体的には、調製した粒子状重合体を含む水分散溶液(固形分濃度0.1質量%に調整)を試料とした。そして、レーザー回折式粒子径分布測定装置(ベックマン・コールター社製、製品名「LS-230」)を用いて測定された粒子径分布(体積基準)において、小径側から計算した累積体積が50%となる粒子径D50を、体積平均粒子径(μm)とした。結果を表1に示す。
<電解液膨潤度>
 粒子状重合体の電解液膨潤度は以下の方法により測定した。具体的は、粒子状重合体を含む水分散液をポリテトラフルオロエチレン製のシャーレに入れた。シャーレに入った各水分散液を、温度25℃で、48時間乾燥し、粉末状試料を得た。当該試料0.2g程度を、温度200℃、圧力5MPaで2分間プレスすることにより、試験片を得た。得られた試験片の重量を測定し、W0とした。
 次に、得られた試験片を、温度60℃で、72時間、電解液中に浸漬した。ここで、電解液としては、エチレンカーボネート(EC)、ジエチルカーボネート(DEC)、およびビニレンカーボネート(VC)の混合溶媒(EC/DEC/VC=68.5/30/1.5(体積比))に、支持電解質として濃度1MのLiPF6を含む溶液を用いた。
 浸漬後の試験片を電解液から取り出し、試験片の表面の電解液を拭き取った。当該浸漬後の試験片の重量を測定し、W1とした。
 測定したW0およびW1を用いて、電解液膨潤度S(倍)を、S=W1/W0として算出した。結果を表1に示す。
<耐ブロッキング性>
 非水系二次電池用接着層付きセパレータおよび非水系二次電池用接着層付き正極の耐ブロッキング性は、以下の通り評価した。具体的には、作製した非水系二次電池用接着層付きセパレータおよび非水系二次電池用接着層付き正極を、それぞれ、幅5cm×長さ5cmの正方形片に裁断した。そして、当該正方形片を、接着層付きセパレータ同士、および接着層付き正極同士の、それぞれ接着層面が向かい合うように2枚重ね合わせた。重ね合わせた接着層付きセパレータ、および重ね合わせた接着層付き正極を、40℃、10g/cmの加圧下に置くことによりプレス試料片を得た。得られたプレス試験片を、それぞれ24時間放置した。24時間放置後の各試験片について、重ね合わされたセパレータまたは正極の各正方形片1枚全体を固定し、もう1枚を0.3N/mの力で引っ張り、剥離可能か否かを観察し、接着状態(ブロッキング状態)を下記基準で評価した。接着状態が観察されないほど耐ブロッキング性が良好であることを表す。結果を表1に示す。
 A:正方形片同士が接着していない。
 B:正方形片同士が接着しているが、剥離可能である。
 C:正方形片同士が接着し、剥離することができない。
<基材と接着層との接着性>
 基材(セパレータまたは正極)と接着層との接着性は、以下の通りピール強度として測定評価した。具体的には、作製した非水系二次電池用接着層付きセパレータまたは非水系二次電池用接着層付き正極を、それぞれ、長さ100mm、幅10mmの長方形に切り出して、試験片を得た。この試験片を、接着層の表面を下にして、接着層の表面にセロハンテープ(JIS Z1522に規定されるもの)を貼り付けた。なお、セロハンテープは水平な試験台に固定した。そして、基材(セパレータまたは正極)の一端を、引張り速度50mm/分で、鉛直上方に引っ張って剥がしたときの応力を測定した。当該測定を3回行い、測定された応力の平均値を求め、当該平均値をピール強度(N/m)とした。そして、測定されたピール強度を用いて、下記の基準にて接着性を評価した。ピール強度が大きいほど、基材と接着層との接着性が良好であることを示す。結果を表1に示す。
 A:ピール強度が70N/m以上
 B:ピール強度が40N/m以上70N/m未満
 C:ピール強度が40N/m未満、または、接着層が粉落ち(接着粒子の脱落)する
<プロセス接着性>
<<実施例1~11および比較例1~3>>
 非水系二次電池用接着層を介した電極(正極)とセパレータとのプロセス接着性は、以下の通りピール強度として測定評価した。なお、本測定では、例示として、電極としての正極とセパレータとを対向させているが、負極とセパレータとを対向させても同様の方法にて測定可能である。具体的には、作製した正極と、非水系二次電池用接着層付きセパレータとを、それぞれ長さ50mm、幅10mmに裁断した。そして、裁断した正極および接着層付きセパレータを、上記接着層を介して積層させた。そして得られた積層片を、プロセス接着温度(T)60℃、荷重10kN/mのロールプレスでプレスして正極とセパレータとを接着させることにより試験片を得た。
 この試験片を、正極の集電体側の面を下にして、正極の集電体側の表面にセロハンテープ(JIS Z1522に規定されるもの)を貼り付けた。なお、セロハンテープは水平な試験台に固定しておいた。そして、引張り速度50mm/分で、接着層付きセパレータの一端を鉛直上方に引っ張って剥がしたときの応力を測定した。当該測定を合計3回行った。測定された応力の平均値をピール強度(N/m)として求め、接着層を介した正極とセパレータとのプロセス接着性として下記の基準で評価した。ピール強度が大きいほど、プロセス接着性が良好であることを示す。結果を表1に示す。
<<実施例12>>
 作製した非水系二次電池用接着層付き正極とセパレータとを、それぞれ長さ50mm、幅10mmに裁断した。そして、裁断した非水系二次電池用接着層付き正極と接着層のないセパレータとを、接着層を介して積層させた。そして得られた積層片を、プロセス温度(T)60℃、荷重10kN/mのロールプレスでプレスして正極とセパレータとを接着させることにより試験片を得た。
 この試験片を、正極の集電体側の面を下にして、正極の集電体側の表面にセロハンテープ(JIS Z1522に規定されるもの)を貼り付けた。なお、セロハンテープは水平な試験台に固定しておいた。そして、引張り速度50mm/分で、セパレータの一端を鉛直上方に引っ張って剥がしたときの応力を測定した。当該測定を合計3回行った。測定された応力の平均値をピール強度(N/m)として求め、接着層を介した正極とセパレータとのプロセス接着性として下記の基準で評価した。ピール強度が大きいほど、プロセス接着性が良好であることを示す。結果を表1に示す。
<<実施例13>>
 得られた積層片を、プロセス接着温度(T)30℃、荷重10kN/mのロールプレスでプレスして正極とセパレータとを接着させることにより試験片を得た。
 上記以外は実施例1と同様の方法で試験片を得、実施例1と同様、下記の基準でプロセス接着性を評価した。ピール強度が大きいほど、プロセス接着性が良好であることを示す。結果を表1に示す。
<<実施例14>>
 得られた積層片を、プロセス接着温度(T)80℃、荷重10kN/mのロールプレスでプレスして正極とセパレータとを接着させることにより試験片を得た。
 上記以外は実施例1と同様の方法で試験片を得、実施例1と同様、下記の基準でプロセス接着性を評価した。ピール強度が大きいほど、プロセス接着性が良好であることを示す。結果を表1に示す。
 A:ピール強度が30N/m以上
 B:ピール強度が15N/m以上30N/m未満
 C:ピール強度が0.5N/m以上15N/m未満
 D:ピール強度が0.5N/m未満
<非水系二次電池の低温出力特性>
 製造した非水系二次電池としてのリチウムイオン二次電池(40mAh積層型ラミネートセル)を、25℃の環境下で24時間静置した。その後、25℃の環境下、0.1Cの充電レートにて5時間、充電を行い、充電後に測定した電圧をV0とした。次に、-10℃環境下、1Cの放電レートにて放電を行い、放電開始から15秒後に測定した電圧をV1とした。
 そして、電圧変化ΔVを、ΔV=V0-V1にて計算し、下記の基準で二次電池の低温出力特性を評価した。電圧変化ΔVの値が小さいほど、低温出力特性に優れることを示す。結果を表1に示す。
 A:電圧変化ΔVが350mV未満
 B:電圧変化ΔVが350mV以上500mV未満
 C:電圧変化ΔVが500mV以上
(実施例1)
<粒子状重合体Aの調製>
 撹拌機を備えた反応器に、イオン交換水70部、乳化剤としてのラウリル硫酸ナトリウム(花王ケミカル社製、製品名「エマール2F」)0.15部、および重合開始剤としての過流酸アンモニウム0.5部を投入した。そして、気相部を窒素ガスで置換し、60℃に昇温した。
 一方、別の容器に、イオン交換水50部、分散剤としてのドデシルベンゼンスルホン酸ナトリウム0.5部、並びに、アクリル酸ブチル94部、アクリロニトリル2部、メタクリル酸2部、N-メチロールアクリルアミド1部、およびアリルグリシジルエーテル1部を混合し、単量体混合物を得た。当該単量体混合物を4時間かけて前記反応器に連続的に添加することにより重合を行った。なお、添加中は、温度を60℃に維持したまま重合反応を行った。添加終了後、さらに温度70℃で3時間撹拌して重合反応を終了し、アクリル系重合体である粒子状重合体Aの水分散液を製造した。
 そして、得られた粒子状重合体Aのガラス転移温度、体積平均粒子径、および電解液膨潤度を測定した。得られた粒子状重合体Aのガラス転移温度は-37℃、体積平均粒子径D50は380nm、電解液膨潤度は4.0倍であった。
<粒子状重合体Bの調製>
 撹拌機付き5MPa耐圧容器に、メタクリル酸メチル55部、アクリル酸ブチル40部、メタクリル酸4部、およびエチレンジメタクリレート1部、乳化剤としてのドデシルベンゼンスルホン酸ナトリウム1部、イオン交換水150部、並びに、重合開始剤としての過硫酸カリウム0.5部を投入し、混合物を得た。当該混合物を十分に撹拌した後、60℃に加温して重合を開始した。重合転化率が98%になった時点で冷却し、重合反応を停止することにより、アクリル系重合体である粒子状重合体Bの水分散液を製造した。
 そして、得られた粒子状重合体Bのガラス転移温度、体積平均粒子径、および電解液膨潤度を測定した。得られた粒子状重合体Bのガラス転移温度は47℃、体積平均粒子径D50は500nm、電解液膨潤度は18倍であった。
<非水系二次電池接着層用組成物の作製>
 上述で得られた粒子状重合体Aを固形分相当で50質量部、粒子状重合体Bを固形分相当で100質量部、それぞれを撹拌容器内で混合した。
 また、上記撹拌容器内に、表面張力調整剤(サンノプコ社製、商品名「SN366」)1部、および分散剤としてのポリアクリル酸アンモニウム(東亞合成社製、商品名「A6114」)1部を添加した。更に、イオン交換水を用いて希釈し、固形分濃度30%のスラリー状の非水系二次電池接着層用組成物を得た。
<非水系二次電池用接着層付きセパレータの作製>
 ポリプロピレン製のセパレータ(セルガード社製、商品名「セルガード2500」)を用意した。用意したセパレータの表面に、上述で得られた非水系二次電池接着層用組成物を、バーコーターを用いて塗布し、温度50℃下で3分間、オーブンを用いて乾燥させた。同様の操作をセパレータのもう一方の面にも施し、両面に接着層が形成された非水系二次電池用接着層付きセパレータ(各接着層の厚み:各1μm)を得た。
 そして、得られた非水系二次電池用接着層付きセパレータの耐ブロッキング性、および、セパレータと接着層との接着性を、上記の方法で測定、評価した。結果を表1に示す。
<非水系二次電池用電極の作製>
<<負極>>
[バインダーの調製]
 撹拌機付き5MPa耐圧容器に、単量体としての1,3-ブタジエン33部、イタコン酸3.5部、およびスチレン63.5部、乳化剤としてのドデシルベンゼンスルホン酸ナトリウム0.4部、イオン交換水150部、並びに、重合開始剤としての過硫酸カリウム0.5部を入れ、十分に撹拌した後、50℃に加温して重合を開始した。重合転化率が96%になった時点で冷却し重合反応を停止して、粒子状のバインダー(スチレン-ブタジエン共重合体)を含む混合物を得た。上記混合物に、5%水酸化ナトリウム水溶液を添加してpH8に調整後、加熱減圧蒸留によって未反応単量体の除去を行った。その後、混合物を30℃以下まで冷却し、結着材を含む水分散液を得た。
[負極用スラリー組成物の調製]
 人造黒鉛(平均粒子径:15.6μm)100部、および、増粘剤としてのカルボキシメチルセルロースナトリウム塩(日本製紙社製、商品名「MAC350HC」)の2%水溶液を固形分相当で1部を含む混合物を、イオン交換水で固形分濃度68%に調整した後、25℃で60分間混合した。また、イオン交換水で固形分濃度62%に調整した後、更に25℃で15分間混合し、混合液を得た。得られた混合液に、上述の結着材を含む水分散液を固形分相当量で1.5部、およびイオン交換水を加え、最終固形分濃度52%となるように調整し、更に10分間混合した。当該混合液を減圧下で脱泡処理し、流動性の良い負極用スラリー組成物を得た。
[負極の作製]
 上記で得られた負極用スラリー組成物を、コンマコーターを用いて、集電体としての銅箔(厚み:20μm)の片面に、乾燥後の膜厚が150μm程度になるように塗布し、乾燥させた。当該乾燥は、塗布された銅箔を0.5m/分の速度で60℃のオーブン内を2分間かけて搬送することにより行った。その後、120℃にて2分間加熱処理することにより、プレス前の負極原反を得た。当該プレス前の負極原反をロールプレスで圧延し、プレス後の負極(負極合材層の厚み:80μm)を得た。
<<正極>>
[正極用スラリー組成物の調製]
 正極活物質としてのLiCoO(体積平均粒子径:12μm)100部、導電材としてのアセチレンブラック(電気化学工業社製、商品名「HS-100」)2部、および結着材としてのポリフッ化ビニリデン(クレハ社製、商品名「#7208」)固形分相当で2部を、溶媒としてのN-メチルピロリドンと混合し、全固形分濃度を70%に調節した混合液を得た。得られた混合液を、プラネタリーミキサーを用いて混合することにより、正極用スラリー組成物を得た。
[正極の作製]
 上記で得られた正極用スラリー組成物を、コンマコーターを用いて、集電体としてのアルミ箔(厚み:20μm)の片面に、乾燥後の膜厚が150μm程度になるように塗布し、乾燥させた。当該乾燥は、アルミ箔を0.5m/分の速度で60℃のオーブン内を2分間かけて搬送することにより行った。その後、120℃にて2分間加熱処理することにより、プレス前の正極原反を得た。当該プレス前の正極原反をロールプレスで圧延し、プレス後の正極(正極合材層の厚み:80μm)を得た。
 そして、得られた正極と、非水系二次電池用接着層付きセパレータとを用いて試験片を上述の通り作製し、当該試験片における接着層のプロセス接着性を、上記の方法で測定、評価した。結果を表1に示す。
<非水系二次電池の製造>
 上記で得られたプレス後の正極を4cm×4cmの正方形に切り出し、正極の正極合材層の面上に、上記で得られた非水系二次電池用接着層付きセパレータを5cm×5cmに切り出し配置した。さらに上記の通り作製したプレス後の負極を4.2cm×4.2cmに切り出し、非水系二次電池用接着層付きセパレータ上の正極合材層と接触していない方の面上に、負極合材層の表面が対向するよう配置し、積層体を得た。なお、当該非水系二次電池用接着層付きセパレータは、セパレータの両面に接着層が形成されている。次いで、得られた積層体を温度60℃、圧力0.5MPaでプレスすることにより、正極、セパレータ、および負極が接着層を介して接着された積層体を得た。
 続いて、接着された積層体を、電池の外装としてのアルミ包材外装で包み、電解液(溶媒:エチレンカーボネート(EC)/ジエチルカーボネート(DEC)/ビニレンカーボネート(VC)=68.5/30/1.5(体積比)、電解質:濃度1MのLiPF6)を空気が残らないように注入した。そして、150℃で、当該アルミ包材外装の開口をヒートシールし、アルミ包材外装を密封閉口した。最後に、接着された積層体を中に有するアルミ包材外装部分を、60℃、0.5MPaでプレスすることにより、40mAh積層型ラミネートセルのリチウムイオン二次電池を製造した。
 そして、製造したリチウムイオン二次電池について、低温出力特性を評価した。結果を表1に示す。
(実施例2)
 粒子状重合体Bの調製において、メタクリル酸メチルを50部、アクリル酸ブチルを45部に変更し、ガラス転移温度が35℃、電解液膨潤度が20倍、体積平均粒子径が450nmである粒子状重合体Bを得た以外は実施例1と同様にして、粒子状重合体A、粒子状重合体B、非水系二次電池接着層用組成物、非水系二次電池用接着層付きセパレータ、非水系二次電池用電極、および非水系二次電池を製造した。
 そして、実施例1と同様にして測定、評価を行った。結果を表1に示す。
(実施例3)
 粒子状重合体Bの調製において、メタクリル酸メチルを58部、アクリル酸ブチルを37部に変更し、ガラス転移温度が58℃、電解液膨潤度が17倍、体積平均粒子径が530nmである粒子状重合体Bを得た以外は実施例1と同様にして、粒子状重合体A、粒子状重合体B、非水系二次電池接着層用組成物、非水系二次電池用接着層付きセパレータ、非水系二次電池用電極、および非水系二次電池を製造した。
 そして、実施例1と同様にして測定、評価を行った。結果を表1に示す。
(実施例4)
 粒子状重合体Aの調製において、アクリル酸ブチルを74部に変更し、アクリル酸-2-エチルヘキシル(2-EHA)を20部追加し、ガラス転移温度が-48℃、電解液膨潤度が3.5倍、体積平均粒子径が400nmである粒子状重合体Aを得た以外は実施例1と同様にして、粒子状重合体A、粒子状重合体B、非水系二次電池接着層用組成物、非水系二次電池用接着層付きセパレータ、非水系二次電池用電極、および非水系二次電池を製造した。
 そして、実施例1と同様にして測定、評価を行った。結果を表1に示す。
(実施例5)
 粒子状重合体Aとして、アクリル系重合体に替えて、以下の方法により調製した共役ジエン系重合体を使用した以外は実施例1と同様にして、粒子状重合体A、粒子状重合体B、非水系二次電池接着層用組成物、非水系二次電池用接着層付きセパレータ、非水系二次電池用電極、および非水系二次電池を製造した。
 そして、実施例1と同様にして測定、評価を行った。結果を表1に示す。
<粒子状重合体Aの調製>
 撹拌機付き5MPa耐圧容器に、スチレン42部、1,3-ブタジエン34部、アクリロニトリル20部、およびイタコン酸4部、乳化剤としてのドデシルベンゼンスルホン酸ナトリウム0.4部、イオン交換水150部、並びに、重合開始剤としての過硫酸カリウム0.5部を入れ、十分に撹拌した後、50℃に加温して重合を開始した。重合転化率が96%になった時点で冷却し重合反応を停止して、粒子状重合体Aとしてのスチレン-ブタジエン共重合体を含む混合物を得た。上記混合物に、5%水酸化ナトリウム水溶液を添加してpH8に調整後、加熱減圧蒸留によって未反応単量体の除去を行った。その後、混合物を30℃以下まで冷却し、粒子状重合体Aを含む水分散液を得た。
 なお、得られた粒子状重合体Aのガラス転移温度は13℃、電解液膨潤度は3.2倍、体積平均粒子径は220nmであった。
(実施例6)
 非水系二次電池接着層用組成物の作製において、粒子状重合体Aの量を固形分相当で15部に変更した以外は実施例1と同様にして、粒子状重合体A、粒子状重合体B、非水系二次電池接着層用組成物、非水系二次電池用接着層付きセパレータ、非水系二次電池用電極、および非水系二次電池を製造した。
 そして、実施例1と同様にして測定、評価を行った。結果を表1に示す。
(実施例7)
 非水系二次電池接着層用組成物の作製において、粒子状重合体Aの量を固形分相当で25部に変更した以外は実施例1と同様にして、粒子状重合体A、粒子状重合体B、非水系二次電池接着層用組成物、非水系二次電池用接着層付きセパレータ、非水系二次電池用電極、および非水系二次電池を製造した。
 そして、実施例1と同様にして測定、評価を行った。結果を表1に示す。
(実施例8)
 非水系二次電池接着層用組成物の作製において、粒子状重合体Aの量を固形分相当で65部に変更した以外は実施例1と同様にして、粒子状重合体A、粒子状重合体B、非水系二次電池接着層用組成物、非水系二次電池用接着層付きセパレータ、非水系二次電池用電極、および非水系二次電池を製造した。
 そして、実施例1と同様にして測定、評価を行った。結果を表1に示す。
(実施例9)
 非水系二次電池接着層用組成物の作製において、粒子状重合体Aの量を固形分相当で75部に変更した以外は実施例1と同様にして、粒子状重合体A、粒子状重合体B、非水系二次電池接着層用組成物、非水系二次電池用接着層付きセパレータ、非水系二次電池用電極、および非水系二次電池を製造した。
 そして、実施例1と同様にして測定、評価を行った。結果を表1に示す。
(実施例10)
 粒子状重合体Bの調製において、メタクリル酸メチルを35部に変更し、スチレンを20部追加し、ガラス転移温度が46℃、電解液膨潤度が8.0倍、体積平均粒子径が470nmである粒子状重合体Bを得た以外は実施例1と同様にして、粒子状重合体A、粒子状重合体B、非水系二次電池接着層用組成物、非水系二次電池用接着層付きセパレータ、非水系二次電池用電極、および非水系二次電池を製造した。
 そして、実施例1と同様にして測定、評価を行った。結果を表1に示す。
(実施例11)
 粒子状重合体Aの調製において、スチレン52部、1,3-ブタジエン33部、アクリロニトリル10部に変更し、アクリル酸-2-ヒドロキシエチル(β-HEA)1部を追加した以外は実施例5と同様にして、粒子状重合体A、粒子状重合体B、非水系二次電池接着層用組成物、非水系二次電池用接着層付きセパレータ、非水系二次電池用電極、および非水系二次電池を製造した。
 なお、得られた粒子状重合体Aのガラス転移温度は10℃、電解液膨潤度は2.0倍、体積平均粒子径は200nmであった。
 そして、実施例1と同様にして測定、評価を行った。結果を表1に示す。
(実施例12)
 非水系二次電池用接着層付きセパレータに替えて、接着層を有さないセパレータを用いた。また、接着層を有さない正極に替えて、以下の方法により作製した非水系二次電池用接着層付き正極を用いた。更に、非水系二次電池の製造において、以下の方法にて非水系二次電池を製造した以外は実施例1と同様にして、粒子状重合体A、粒子状重合体B、非水系二次電池接着層用組成物、非水系二次電池用電極、非水系二次電池用接着層付き正極、および非水系二次電池を製造した。
 そして、実施例1と同様にして、ガラス転移温度、体積平均粒子径、電解液膨潤度、および二次電池の低温出力特性の測定、評価を行った。また、上述の方法に従って、非水系二次電池用接着層付き正極の耐ブロッキング性、正極と接着層との接着性、およびプロセス接着性を測定、評価した。結果を表1に示す。
<非水系二次電池用接着層付き正極の作製>
 上述で得られたプレス後の正極を用意した。用意した正極の正極合材層側の表面に、上述で得られた非水系二次電池接着層用組成物を、バーコーターを用いて塗布し、温度50℃下で3分間、オーブンを用いて乾燥させることにより、片面に接着層が形成された非水系二次電池用接着層付き正極(接着層の片面厚み:1μm)を得た。
<非水系二次電池の製造>
 上記で得られた非水系二次電池用接着層付き正極を4cm×4cmの正方形に切り出し、正極が有する正極合材層上の接着層の面上に、接着層を有さないセパレータを5cm×5cmに切り出し配置した。さらに上記の通り作製したプレス後の負極を4.2cm×4.2cmに切り出し、非水系二次電池用接着層付きセパレータ上の正極合材層と接触していない方の面上に、負極合材層の表面が対向するよう配置し、積層体を得た。次いで、得られた積層体を温度60℃、圧力0.5MPaでプレスすることにより、正極およびセパレータが接着層を介して接着された積層体を得た。
 続いて、接着した積層体を、電池の外装としてのアルミ包材外装で包み、電解液(溶媒:エチレンカーボネート(EC)/ジエチルカーボネート(DEC)/ビニレンカーボネート(VC)=68.5/30/1.5(体積比)、電解質:濃度1MのLiPF6)を空気が残らないように注入した。そして、150℃で、当該アルミ包材外装の開口をヒートシールし、アルミ包材外装を密封閉口した。最後に、接着された積層体を中に有するアルミ包材外装部分を、60℃、0.5MPaでプレスすることにより、40mAh積層型ラミネートセルのリチウムイオン二次電池を製造した。
(実施例13)
 非水系二次電池の製造において、得られた積層体を、温度30℃、0.5MPaでプレスして接着された積層体とした以外は実施例1と同様にして、粒子状重合体A、粒子状重合体B、非水系二次電池接着層用組成物、非水系二次電池用接着層付きセパレータ、非水系二次電池用電極、および非水系二次電池を製造した。
 そして、実施例1と同様にして測定、評価を行った。結果を表1に示す。
(実施例14)
 非水系二次電池の製造において、得られた積層体を、温度80℃、0.5MPaでプレスして接着された積層体とした以外は実施例1と同様にして、粒子状重合体A、粒子状重合体B、非水系二次電池接着層用組成物、非水系二次電池用接着層付きセパレータ、非水系二次電池用電極、および非水系二次電池を製造した。
 そして、実施例1と同様にして測定、評価を行った。結果を表1に示す。
(比較例1)
 粒子状重合体Bの調製において、メタクリル酸メチルを95部に変更し、アクリル酸ブチルを用いず、ガラス転移温度が100℃、電解液膨潤度が13倍、体積平均粒子径が530nmである粒子状重合体Bを得た以外は実施例1と同様にして、粒子状重合体A、粒子状重合体B、非水系二次電池接着層用組成物、非水系二次電池用接着層付きセパレータ、非水系二次電池用電極、および非水系二次電池を製造した。
 そして、実施例1と同様にして測定、評価を行った。結果を表1に示す。
(比較例2)
 粒子状重合体Bの調製において、メタクリル酸メチルを45部に、アクリル酸ブチルを50部に変更し、ガラス転移温度が15℃、電解液膨潤度が25倍、体積平均粒子径が530nmである粒子状重合体Bを得た以外は実施例1と同様にして、粒子状重合体A、粒子状重合体B、非水系二次電池接着層用組成物、非水系二次電池用接着層付きセパレータ、非水系二次電池用電極、および非水系二次電池を製造した。
 そして、実施例1と同様にして測定、評価を行った。結果を表1に示す。
(比較例3)
 粒子状重合体Aの調製において、実施例1で用いた単量体に替えて、スチレン67部、アクリル酸2-エチルヘキシル(2-EHA)30部、およびアクリル酸3部を用いた以外は実施例1と同様にして、粒子状重合体A、粒子状重合体B、非水系二次電池接着層用組成物、非水系二次電池用接着層付きセパレータを作製した。ここで、作製された非水系二次電池用接着層付きセパレータが備える接着層が粉落ちしたため、非水系二次電池用電極、および非水系二次電池は製造しなかった。
 なお、得られた粒子状重合体Aのガラス転移温度は44℃、電解液膨潤度は2.0倍、体積平均粒子径は300nmであった。
 そして、実施例1と同様にして、ガラス転移温度、体積平均粒子径、電解液膨潤度、およびセパレータと接着層との接着性の評価を行った。結果を表1に示す。
 なお、以下に示す表1中、
「ACL」は、アクリル系重合体を示し、
「SBR」は、スチレン-ブタジエン共重合体を示す。

 表1より、ガラス転移温度が20℃超である粒子状重合体Aを用いた比較例3では、セパレータから接着層が粉落ちしてしまい、接着層としての機能を果たせないことが分かる。
 また、ガラス転移温度が20℃以下である粒子状重合体Aおよびガラス転移温度が30℃以上60℃未満である粒子状重合体Bを用いた実施例1~14では、ガラス転移温度が上記範囲外である粒子状重合体Bを用いた比較例1~2よりも、耐ブロッキング性およびプロセス接着性の両方に優れることが分かる。
 本発明によれば、電極およびセパレータなどの電池部材に高いプロセス接着性および高い耐ブロッキング性を両立させ得る非水系二次電池用接着層、並びに、当該接着層を形成可能な非水系二次電池接着層用組成物を提供することができる。
 また、本発明によれば、高いプロセス接着性および高い耐ブロッキング性を兼ね備える、非水系二次電池用接着層付きセパレータ、並びに、非水系二次電池用接着層付き電極を提供することができる。
 更に、本発明によれば、出力特性等の電池特性に優れる非水系二次電池、並びに、電池部材のプロセス接着性および耐ブロッキング性を向上させつつ当該非水系二次電池を製造可能な、非水系二次電池の製造方法を提供することができる。

Claims (10)

  1.  粒子状重合体Aおよび粒子状重合体Bを含み、
     前記粒子状重合体Aは、ガラス転移温度が20℃以下、且つ、体積平均粒子径が100nm以上450nm未満であり、
     前記粒子状重合体Bは、ガラス転移温度が30℃以上60℃未満、且つ、体積平均粒子径が前記粒子状重合体Aの体積平均粒子径よりも大きい、
    非水系二次電池接着層用組成物。
  2.  前記粒子状重合体Aの含有量が、前記粒子状重合体Bの含有量100質量部に対し、20質量部以上70質量部以下である、請求項1に記載の非水系二次電池接着層用組成物。
  3.  前記粒子状重合体Aの電解液膨潤度が1倍以上10倍以下である、請求項1又は2に記載の非水系二次電池接着層用組成物。
  4.  前記粒子状重合体Bの電解液膨潤度が6倍以上である、請求項1~3のいずれか一項に記載の非水系二次電池接着層用組成物。
  5.  前記粒子状重合体Bの体積平均粒子径が200nm以上900nm以下である、請求項1~4のいずれか一項に記載の非水系二次電池接着層用組成物。
  6.  請求項1~5のいずれか一項に記載の非水系二次電池接着層用組成物を用いてなる、非水系二次電池用接着層。
  7.  セパレータと、前記セパレータの少なくとも一方の表面上に設けられた請求項6に記載の非水系二次電池用接着層とを有する、非水系二次電池用接着層付きセパレータ。
  8.  電極と、前記電極の少なくとも一方の表面上に設けられた請求項6に記載の非水系二次電池用接着層とを有する、非水系二次電池用接着層付き電極。
  9.  正極、負極、セパレータ、および請求項6に記載の非水系二次電池用接着層を備え、
     前記非水系二次電池用接着層が、前記正極と前記セパレータとの間および/または前記負極と前記セパレータとの間に配置されていることを特徴とする、非水系二次電池。
  10.  正極、負極およびセパレータの少なくとも一つの上に、請求項1~5のいずれか一項に記載の非水系二次電池接着層用組成物を用いて非水系二次電池用接着層を形成する工程を含む、非水系二次電池の製造方法。
