Abstract

 積層体の剥離開始部作成方法は、第1の基板と第2の基板とが吸着層を介して剥離可能に貼り付けられた積層体に対して、第1の基板と吸着層との界面に積層体の端面からナイフを所定量挿入して界面に剥離開始部を作成する。ナイフは、本体部と、本体部と連続して側面視で先細りの刃先部と、本体部と刃先部との境界である稜線とを含み、稜線を含む稜線部により吸着層の少なくとも一部を削るようにした。

Description

積層体の剥離開始部作成方法、及び剥離開始部作成装置並びに電子デバイスの製造方法
 本発明は、積層体の剥離開始部作成方法、及び剥離開始部作成装置並びに電子デバイスの製造方法に関する。
 表示パネル、太陽電池、薄膜二次電池等の電子デバイスの薄型化、軽量化に伴い、これらの電子デバイスに用いられるガラス板、樹脂板、又は金属板等の基板(第1の基板)の薄板化が要望されている。
 しかしながら、基板の厚さが薄くなると、基板のハンドリング性が悪化するため、基板の表面に電子デバイス用の機能層(薄膜トランジスタ(TFT: Thin Film Transistor)、カラーフィルタ(CF:Color Filter))を形成することが困難になる。
 そこで、基板の裏面に補強板(第2の基板)を貼り付けて、基板を補強板により補強した積層体を構成し、積層体の状態で基板の表面に機能層を形成する方法が提案されている(特許文献1参照)。この方法では、基板のハンドリング性が向上するため、基板の表面に機能層を良好に形成できる。そして、補強板は、機能層の形成後に基板から剥離される。
 補強板の剥離方法は、一例として、矩形状の積層体の対角線上に位置する2つのコーナ部の一方から他方に向けて、補強板又は基板、或いはその双方を互いに離間させる方向に撓み変形させることにより行われる。この際、剥離が円滑に行われるために、積層体の一方のコーナ部に剥離開始部が作成される。剥離開始部は、特許文献1の如く、積層体の端面から基板と補強板との間にナイフを所定量挿入し、一方のコーナ部の所定のエリアに剥離開始部を形成することにより作成される。

 しかしながら、基板と補強板との間からナイフを抜脱した後、基板から剥離した補強板が基板に再付着して、剥離開始部が作成できない場合があった。
 なお、ナイフを基板と補強板との間に残置して剥離開始部を保持し、この状態で基板を補強板から剥離させることも考えられる。しかしながら、ナイフを残置する剥離方法は、基板の全面を複数の吸着パッドによって吸着保持する剥離工程時(特許文献1参照)に、ナイフから基板に意図しない力が加わるため、基板が破損するおそれがあった。
 また、吸着パッドによる基板の吸着保持を確実に実施するために、吸着パッドは基板に押圧される。この押圧力によって、ナイフによって剥離された補強板が基板に再付着する場合があった。
 本発明は、このような課題に鑑みてなされたものであり、第1の基板と第2の基板の間からナイフを抜脱しても、第1の基板と第2の基板との再付着を抑制でき、剥離開始部を確実に作成できる積層体の剥離開始部作成方法、及び剥離開始部作成装置並びに電子デバイスの製造方法を提供することを目的とする。
 本発明の積層体の剥離開始部作成方法の一態様は、第1の基板と第2の基板とが吸着層を介して剥離可能に貼り付けられた積層体に対して、前記第1の基板と前記吸着層との界面に前記積層体の端面からナイフを所定量挿入して前記界面に剥離開始部を作成する積層体の剥離開始部作成方法において、前記ナイフは、本体部と、前記本体部と連続して側面視で先細りの刃先部と、前記本体部と前記刃先部との境界である稜線とを含み、前記稜線を含む稜線部により前記吸着層の少なくとも一部を削る。
 本発明の剥離開始部作成装置の一態様は、第1の基板と第2の基板とが吸着層を介して剥離可能に貼り付けられた積層体を保持する積層体保持手段と、ナイフを保持するナイフ保持手段と、前記積層体保持手段及び前記ナイフ保持手段を相対的に移動させることにより、前記第1の基板と前記吸着層との界面に前記積層体の端面から前記ナイフを所定量挿入させる移動手段と、を備えた剥離開始部作成装置であって、前記ナイフは、本体部と、前記本体部と連続し先細りの刃先部と、前記本体部と前記刃先部との境界である稜線とを含み、前記稜線を含む稜線部は前記吸着層の少なくとも一部を削ることができる形状を有する。
 本発明の電子デバイスの製造方法の一態様は、第1の基板と第2の基板とが吸着層を介して剥離可能に貼り付けられた積層体における、前記第1の基板の表面に機能層を形成する機能層形成工程と、前記機能層が形成された前記第1の基板を前記第2の基板から剥離する剥離工程とを有する電子デバイスの製造方法において、前記剥離工程は、前記第1の基板と前記吸着層との界面に前記積層体の端面からナイフを所定量挿入して前記界面に剥離開始部を作成する剥離開始部作成工程と、前記剥離開始部を起点として前記界面を剥離する剥離工程と、を有し、前記ナイフは、本体部と、前記本体部と連続して側面視で先細りの刃先部と、前記本体部と前記刃先部との境界である稜線とを含み、前記稜線を含む稜線部により前記吸着層の少なくとも一部を削る。
 本発明の一態様によれば、前記稜線部は、前記稜線を横切る位置に複数の貫通孔を有する形状を有することが好ましい。
 本発明の一態様によれば、前記複数の貫通孔の少なくとも一つは、バリを有する貫通孔であることが好ましい。
 本発明の一態様によれば、前記複数の貫通孔の少なくとも二つは、バリを有する貫通孔であり、二つの前記バリの突出方向は互いに反対方向であることが好ましい。
 本発明の一態様によれば、前記稜線部は、前記ナイフの刃先から見て、山部と谷部とが交互に配置された波状の稜線を有する形状を有することが好ましい。
 本発明の一態様によれば、稜線部は、粒子の配置された形状を有することが好ましい。
 本発明の積層体の剥離開始部作成方法及び剥離開始部作成装置並びに電子デバイスの製造方法によれば、第1の基板と第2の基板との間からナイフを抜脱しても、第1の基板と第2の基板との再付着を抑制し剥離開始部を確実に作成できる。

 以下、添付図面にしたがって本発明の好ましい実施の形態について説明する。本発明は以下の好ましい実施の形態により説明される。本発明の範囲を逸脱すること無く、多くの手法により変更を行うことができ、本実施の形態以外の他の実施の形態を利用することができる。したがって、本発明の範囲内における全ての変更が特許請求の範囲に含まれる。
 ここで、図中、同一の記号で示される部分は、同様の機能を有する同様の要素である。また、本明細書中で、数値範囲を“ ~ ”を用いて表す場合は、“ ~ ”で示される上限、下限の数値も数値範囲に含むものとする。
 以下においては、本発明に係る積層体の剥離開始部作成方法及び剥離開始部作成装置を、電子デバイスの製造工程で使用する場合について説明する。
 電子デバイスとは、表示パネル、太陽電池、薄膜二次電池等の電子部品をいう。表示パネルとしては、液晶ディスプレイパネル(LCD:Liquid Crystal Display)、プラズマディスプレイパネル(PDP:Plasma Display Panel)、及び有機ELディスプレイパネル(OELD:Organic Electro Luminescence Display)を例示できる。
 〔電子デバイスの製造工程〕
 電子デバイスは、ガラス製、樹脂製、金属製等の基板の表面に電子デバイス用の機能層(LCDであれば、薄膜トランジスタ(TFT)、カラーフィルタ(CF))を形成することにより製造される。
 この基板は、機能層の形成前に、その裏面が補強板に貼り付けられて積層体に構成される。その後、積層体の状態で基板の表面に機能層が形成される。そして、機能層の形成後、補強板が基板から剥離される。
 すなわち、電子デバイスの製造工程には、積層体の状態で基板の表面に機能層を形成する機能層形成工程、及び機能層が形成された基板から補強板を剥離する剥離工程が備えられる。この剥離工程に、本発明に係る積層体の剥離開始部作成方法及び剥離開始部作成装置が適用される。
 〔積層体〕
 図1は、積層体1の一例を示した要部拡大側面図である。
 積層体1は、第1の基板である機能層が形成される基板2と、その基板2を補強する第2の基板である補強板3とを備える。また、補強板3は、表面3aに吸着層である樹脂層4を備えており、この樹脂層4に基板2の裏面2bが貼り付けられる。基板2は、樹脂層4の粘着力、又は樹脂層4との間に作用するファンデルワールス力によって、補強板3に樹脂層4を介して剥離可能に貼り付けられる。
 [基板]
 第1の基板である基板2は、その表面2aに機能層が形成される。基板2としては、ガラス基板、セラミックス基板、樹脂基板、金属基板、半導体基板を例示できる。例示されたこれらの基板のなかでも、ガラス基板は、耐薬品性、耐透湿性に優れ、かつ、線膨張係数が小さいので、電子デバイス用の基板2として好適である。また、線膨張係数が小さくなるに従い、高温下で形成される機能層のパターンが冷却時にずれ難くなる利点もガラス基板にはある。
 ガラス基板のガラスとしては、無アルカリガラス、ホウケイ酸ガラス、ソーダライムガラス、高シリカガラス、その他の酸化ケイ素を主な成分とする酸化物系ガラスを例示できる。酸化物系ガラスとしては、酸化物換算による酸化ケイ素の含有量が40~90質量%のガラスが好ましい。
 ガラス基板のガラスは、製造する電子デバイスの種類に適したガラス、その製造工程に適したガラスを選択して採用することが好ましい。たとえば、液晶パネル用のガラス基板には、アルカリ金属成分を実質的に含まないガラス(無アルカリガラス)を採用することが好ましい。
 基板2の厚さは、基板2の種類に応じて設定される。たとえば、基板2にガラス基板を採用する場合、その厚さは、電子デバイスの軽量化、薄板化のため、好ましくは0.7mm以下、より好ましくは0.3mm以下、さらに好ましくは0.1mm以下に設定される。厚さが0.3mm以下の場合、ガラス基板に良好なフレキシブル性を与えることができる。更に、厚さが0.1mm以下の場合、ガラス基板をロール状に巻き取ることができる。なお、ガラス基板の製造の観点、及びガラス基板の取り扱いの観点から、その厚さは0.03mm以上であることが好ましい。
 図1では基板2が1枚の基板で構成されているが、基板2は、複数枚の基板で構成されたものでもよい。すなわち、基板2は、複数枚の基板を積層した積層体で構成することもできる。
 [補強板]
 第2の基板である補強板3としては、ガラス基板、セラミックス基板、樹脂基板、金属基板、半導体基板を例示できる。
 補強板3の種類は、製造する電子デバイスの種類、その電子デバイスに使用する基板2の種類等に応じて選定される。補強板3と基板2とが同一の材質であると、温度変化による反り、剥離を低減できる。
 補強板3と基板2との平均線膨張係数の差(絶対値)は、基板2の寸法形状等に応じて適宜設定される。平均線膨張係数の差は35×10-7/℃以下であることが好ましい。ここで、「平均線膨張係数」とは、50~300℃の温度範囲における平均線膨張係数(JIS R3102 1995年)をいう。
 補強板3の厚さは、0.7mm以下に設定され、補強板3の種類、補強する基板2の種類、厚さ等に応じて設定される。なお、補強板3の厚さは、基板2よりも厚くてもよいし、薄くてもよいが、基板2を補強するため、0.4mm以上であることが好ましい。
 なお、本例では補強板3が1枚の基板で構成されているが、補強板3は、複数枚の基板を積層した積層体で構成することもできる。
 [樹脂層]
 吸着層である樹脂層4は、樹脂層4と補強板3との間で剥離するのを防止するため、樹脂層4と補強板3との間の結合力が、樹脂層4と基板2との間の結合力よりも高く設定される。これにより、積層体1を剥離する工程では、樹脂層4と基板2との間で剥離が行われる。
 樹脂層4を構成する樹脂は、特に限定されないが、アクリル樹脂、ポリオレフィン樹脂、ポリウレタン樹脂、ポリイミド樹脂、シリコーン樹脂、ポリイミドシリコーン樹脂を例示できる。いくつかの種類の樹脂を混合して用いることもできる。そのなかでも、耐熱性や剥離性の観点から、シリコーン樹脂、ポリイミドシリコーン樹脂が好ましい。実施形態では、樹脂層4としてシリコーン樹脂層を例示する。
 樹脂層4の厚さは、特に限定されないが、好ましくは1~50μmに設定され、より好ましくは4~20μmに設定される。樹脂層4の厚さを1μm以上とすることにより、樹脂層4と基板2との間に気泡や異物が混入した際、樹脂層4の変形によって、気泡や異物の厚さを吸収できる。一方、樹脂層4の厚さを50μm以下とすることにより、樹脂層4の形成時間を短縮でき、更に樹脂層4の樹脂を必要以上に使用しないため経済的である。
 なお、樹脂層4の外形は、補強板3が樹脂層4の全体を支持できるように、補強板3の外形と同一であるか、補強板3の外形よりも小さいことが好ましい。また、樹脂層4の外形は、樹脂層4が基板2の全体を密着できるように、基板2の外形と同一であるか、基板2の外形よりも大きいことが好ましい。
 また、図1では樹脂層4が1層で構成されているが、樹脂層4は2層以上で構成することもできる。この場合、樹脂層4を構成する全ての層の合計の厚さが、樹脂層の厚さとなる。また、この場合、各層を構成する樹脂の種類は異なっていてもよい。
 更に、実施形態では、吸着層として有機膜である樹脂層4を用いたが、樹脂層4に代えて無機層を用いてもよい。無機層を構成する無機膜は、例えばメタルシリサイド、窒化物、炭化物、及び炭窒化物からなる群から選択される少なくとも1種を含む。
 メタルシリサイドは、例えばW、Fe、Mn、Mg、Mo、Cr、Ru、Re、Co、Ni、Ta、Ti、Zr、及びBaからなる群から選択される少なくとも1種を含むものであり、好ましくはタングステンシリサイドである。
 窒化物は、例えばSi、Hf、Zr、Ta、Ti、Nb、Na、Co、Al、Zn、Pb、Mg、Sn、In、B、Cr、Mo、及びBaからなる群から選択される少なくとも1種を含むものであり、好ましくは窒化アルミニウム、窒化チタン、又は窒化ケイ素である。
 炭化物は、例えばTi、W、Si、Zr、及びNbからなる群から選択される少なくとも1種を含むものであり、好ましくは炭化ケイ素である。
 炭窒化物は、例えばTi、W、Si、Zr、及びNbからなる群から選択される少なくとも1種を含むものであり、好ましくは炭窒化ケイ素である。
 メタルシリサイド、窒化物、炭化物、及び炭窒化物は、その材料に含まれるSi、N又はCと、その材料に含まれる他の元素との間の電気陰性度の差が小さく、分極が小さい。そのため、無機膜と水との反応性が低く、無機膜の表面に水酸基が生じにくい。よって、無機膜とガラス基板である基板2との離型性が良好に保たれる。
 〔機能層が形成された積層体〕
 機能層形成工程を経ることにより積層体1の基板2の表面2aには、機能層が形成される。機能層の形成方法としては、CVD(Chemical Vapor Deposition)法、PVD(Physical Vapor Deposition)法等の蒸着法、スパッタ法が用いられる。機能層は、フォトリソグラフィ法、エッチング法によって所定のパターンに形成される。
 図2は、LCDの製造工程の途中で作製される積層体6の一例を示した要部拡大側面図である。
 積層体6は、補強板3A、樹脂層4A、基板2A、機能層7、基板2B、樹脂層4B、及び補強板3Bが、この順で積層されて構成される。すなわち、図2の積層体6は、図1に示した積層体1が、機能層7を挟んで対称に配置された積層体に相当する。以下、基板2A、樹脂層4A、及び補強板3Aからなる積層体を第1の積層体1Aとし、基板2B、樹脂層4B、及び補強板3Bからなる積層体を第2の積層体1Bという。
 第1の積層体1Aの基板2Aの表面2Aaには、機能層7としての薄膜トランジスタ(TFT)が形成される。第2の積層体1Bの基板2Bの表面2Baには、機能層7としてのカラーフィルタ(CF)が形成される。
 第1の積層体1Aと第2の積層体1Bとは、互いに基板2A、2Bの表面2Aa、2Baが重ね合わされて一体化される。これにより、機能層7を挟んで、第1の積層体1Aと第2の積層体1Bとが、対称に配置された構造の積層体6が製造される。
 積層体6は、剥離工程で補強板3A、3Bが剥離され、その後、偏光板、バックライト等が取り付けられて、製品であるLCDが製造される。
 なお、図2の積層体6は、表裏両面に補強板3A、3Bが配置された構成であるが、積層体としては、片側の面にのみ補強板が配置された構成であってもよい。
 〔剥離開始部作成装置〕
 図3(A)~(E)は、剥離開始部作成工程にて使用される剥離開始部作成装置10の要部構成を示した説明図であり、図3(A)は、積層体6とナイフ20(剥離刃とも称される)との位置関係を示した説明図、図3(B)は、ナイフ20によって基板2Bと樹脂層4Bとの界面24に剥離開始部26を作成する説明図、図3(C)は、基板2Aと樹脂層4Aとの界面28に剥離開始部30を作成する直前状態を示した説明図、図3(D)は、ナイフ20によって界面28に剥離開始部30を作成する説明図、図3(E)は、剥離開始部26、30が作成された積層体6の説明図である。また、図4は、剥離開始部26、30が作成された積層体6の平面図である。図5は、積層体6にナイフ20を挿入(刺入ともいう)する前の状態を示した平面図である。
 図4において積層体6の各角部には、コーナーカット部6A、6B、6C、6Dが備えられる。コーナーカット部6A~6Dは、砥石によってテーパ状に角取り加工された切り欠きであり、積層体6の型番を示すものであって、その角取り量、角取り角度が型番ごとに異なっている。図4の積層体6では、全ての角部にコーナーカット部6A~6Dが備えられているが、選択された少なくとも1つの角部にコーナーカット部が備えられている積層体もある。また、図4、図5ではコーナーカット部6A~6Dを、積層体6の大きさに対して誇張して示しているが、実際には微小な大きさである。
 剥離開始部26、30の作成時において、積層体6は図3(A)の如く、補強板3Bの裏面が積層体保持手段であるテーブル12に吸着保持されて水平方向(図中X軸方向)に支持される。
 ナイフ20は、図5の如く、積層体6のコーナーカット部6Aに刃先20aが対向するように、図3のナイフ保持手段であるホルダ14によって水平方向に支持される。また、ナイフ20は、高さ調整装置16によって、高さ方向(図中Z軸方向)の位置が調整される。更に、ナイフ20と積層体6とは、移動手段であるボールねじ装置等の送り装置18によって、水平方向(図中X方向)に相対的に移動される。送り装置18は、ナイフ20とテーブル12のうち、少なくとも一方を水平方向に移動すればよく、実施形態ではナイフ20が移動される。
 [剥離開始部作成方法]
 剥離開始部作成装置10による剥離開始部作成方法によれば、ナイフ20の挿入位置を、積層体6のコーナーカット部6Aであって、積層体6の厚さ方向において重なる位置に設定し、かつナイフ20の挿入量を、界面24、28ごとに異なるように設定している。
 その作成手順について説明する。
 初期状態において、ナイフ20の刃先20aは、第1の挿入位置である基板2Bと樹脂層4Bとの界面24に対し、高さ方向(Z軸方向)にずれた位置に存在する。そこで、まず、図3(A)に示すように、ナイフ20を高さ方向に移動させて、ナイフ20の刃先20aの高さを界面24の高さに設定する。
 この後、ナイフ20を積層体6のコーナーカット部6Aに向けて水平方向(図5の矢印B方向)に移動させ、ナイフ20の刃先20aをコーナーカット部6Aの端面に接触させた後、図3(B)の如く、刃先20aを界面24に所定量挿入する。
 次に、ナイフ20をコーナーカット部6Aから水平方向(図5の矢印C方向)に抜脱し、図3(C)の如く、ナイフ20の刃先20aを、第2の挿入位置である基板2Aと樹脂層4Aとの界面28の高さに設定する。
 この後、ナイフ20を積層体6に向けて水平方向(図5の矢印B方向)に移動させ、ナイフ20の刃先20aをコーナーカット部6Aの端面に接触させた後、図3(D)の如く、刃先20aを界面28に所定量挿入する。これによって、図3(D)の如く、界面28に剥離開始部30が作成される。ここで、界面28に対するナイフ20の挿入量は、界面24に対する挿入量よりも少量とする。以上が剥離開始部作成方法である。なお、界面24に対するナイフ20の挿入量を、界面28に対する挿入量よりも少量としてもよい。
 剥離開始部26、30が作成された積層体6は、剥離開始部作成装置10から取り出され、剥離工程に移行する。剥離工程において積層体6は、剥離装置によって界面24、28が順次剥離される。
 界面24、28の剥離方法について後述するが、図4の矢印Aの如く、積層体6をコーナーカット部6Aからコーナーカット部6Aに対向するコーナーカット部6Cに向けて撓ませる。すると、剥離開始部26の面積が大きい界面24が剥離開始部26を起点として最初に剥離される。これにより、補強板3Bが剥離される。その後、積層体6をコーナーカット部6Aからコーナーカット部6Cに向けて再び撓ませることにより、剥離開始部30の面積が小さい界面28が剥離開始部30を起点として剥離される。これにより、補強板3Aが剥離される。ナイフ20の挿入量は、積層体6のサイズに応じて、好ましくは7mm以上、より好ましくは15~20mm程度に設定される。
 〔本発明の概要〕
 本発明に係る積層体の剥離開始部作成方法、及び剥離開始部作成装置の特徴について説明する。本発明の特徴は、特定の形状を有するナイフ20による剥離開始部作成方法にあり、その点について以下に述べる。
 剥離開始部作成装置10に使用される実施形態のナイフ20は、ナイフ20を界面24に挿入した際、樹脂層4Bの少なくとも一部を削ることができ、またナイフ20を界面28に挿入した際、樹脂層4Aの少なくとも一部を削ることができる形状を有している。樹脂層4Aの少なくとも一部を削ることで基板2Aと補強板3Aとが再付着すること抑制でき、また、樹脂層4Bの少なくとも一部を削ることで基板2Bと補強板3Bとが再付着することを抑制できる。
 次に、基板と補強板との再付着を抑制できる作用について、基板2Aと補強板3Aと樹脂層4Aとを例に説明する。まず、ナイフ20が界面28に挿入される前の状態では、基板2Aと補強板3Aは樹脂層4Aを介して貼り付けられている(図3(A))。次に、ナイフ20が界面28に挿入されると、ナイフ20により樹脂層4Aの少なくとも一部が、ナイフ20の挿入方向(移動方向)に沿って削られ、樹脂層4Aに直線状のキズが形成される(図3(D))。ナイフ20により樹脂層4Aが削られると、削られた樹脂層4Aの一部、いわゆる削り屑が樹脂層4Aの上、又は基板2Aに付着する。この削り屑がスペーサーの役割を果たし、剥離開始部30において基板2Aと補強板3Aとが再付着することを抑制ができる。また、樹脂層4Aに形成された直線状のキズの両縁部に、周囲の樹脂層4Aより高い凸部が形成される場合もある。この凸部が、削り屑と同様にスペーサーの役割を果たし、剥離開始部30において基板2Aと補強板3Aとが再付着することを抑制できる。同様に、剥離開始部26において基板2Bと補強板3Bとが再付着することを抑制できる。
 [ナイフ]
 吸着層である樹脂層4A、4Bを削ることができるナイフ20の形状について説明する。図6(A)~(C)は一実施形態のナイフ20を示している。図6(A)はナイフ20の平面図であり、図6(B)はナイフ20を矢印Dの方向から見た側面図であり、図6(C)は矢印Eの方向から見た正面図である。図6(B)の如く、側面視でナイフ20は、略一定厚さの本体部20bと、この本体部20bと連続して刃先20aに向かって先細りの刃先部20cを備えている。ナイフ20には、本体部20bと刃先部20cの境界である稜線20dが形成されている。稜線20dはナイフ20の幅方向に沿って刃先20aと略平行に延びている。なお、実施形態において、稜線20dを含み、稜線20dから本体部20bの側に5mm、及び稜線20dから刃先部20cの側に刃先部20cの長さの半分の範囲内の領域を稜線部20mと称している。
 図6(B)の如く、ナイフ20の刃先20aが本体部20bの厚さ方向の略中央に位置し、その刃先20aに向かって先細りとなっているので、ナイフ20は両刃のナイフである。したがって、稜線20dは、ナイフ20の第1面と第2面とに存在する。ここでナイフ20の第1面と第2面とは、ナイフ20において面積の大きい2つの面を意味する(以下、第1面と第2面を総称して、単に「両面」ともいう)。
 図6(A)~(C)に示す実施形態のナイフ20には、複数の貫通孔20eが稜線20dを横切る位置に形成されている。貫通孔20eは平面視で略円形の形状を有している。図6(C)の正面図の如く、丸で囲った稜線20dと貫通孔20eとの交点は、ナイフ20の移動方向から見て突出部を構成している。したがって、ナイフ20を、例えば界面28に挿入した際に、稜線20dと貫通孔20eとの交点の突出部により樹脂層4Aを削ることができる(図3(D)参照)。同様に、ナイフ20を界面24に挿入した際に、稜線20dと貫通孔20eとの交点の突出部により樹脂層4Bを削ることができる(図3(B)参照)。
 なお、図6(A)においては、平面視で略円形の貫通孔20eを例示したが、楕円形、矩形、三角形、多角形であっても良い。また、貫通孔20eの大きさ(ここでは稜線20dを切り取る長さ)は0.1~5mmであることが好ましく、また複数の貫通孔20eのピッチは貫通孔20eの大きさより大きいことが好ましく、不等ピッチでも良い。貫通孔20eの大きさ、ピッチについて適宜設定することができる。
 なお、ナイフ20の幅W1としては5~50mm、長さW2としては30~200mm、厚みtとしては0.05~0.5mmであることが好ましい。また、刃先部20cの角度θ1としては20~30°であることが好ましく、また、本体部20bと刃先部20cとで成す角度θ2としては165~170°であることが好ましい。
 図7は、図6(A)~(C)の実施形態のナイフ20の別の実施形態である。図7は図6(C)と同様に刃先20aから見た正面図である。図7の如く、ナイフ20は複数の貫通孔20eが稜線20dを横切るように貫通孔20eが形成されている。この実施形態のナイフ20において、貫通孔20eにはバリ20fが形成されている。バリ20fを形成することで、稜線20dと貫通孔20eとの交点の突出部を鋭利な形状とすることができる。その結果、バリ20fにより、高い確実性で樹脂層を削ることができる。
 また、図7の如く、少なくとも二つの貫通孔20eにおいて、バリ20fの突出方向は互いに反対方向であることが好ましい。ナイフ20の両面のどちらの面に樹脂層が対向配置されていても、ナイフ20により樹脂層を削ることができる。
 なお、バリ20fは、ナイフ20をパンチング加工することで、貫通孔20eの周囲にバリ20fを形成することができる。また、ナイフ20の第1面からパンチング加工で貫通孔20eを形成し,さらに別の位置にナイフ20の第2面からパンチング加工で貫通孔20eを形成することにより、ナイフ20の両面に、突出方向が互いに反対方向であるバリ20fを形成することができる。
 図8(A)~(C)は別の実施形態のナイフ20を示している。図8(A)はナイフ20の平面図であり、図8(B)はナイフ20を矢印Fの方向から見た側面図であり、図8(C)は矢印Gの方向から見た正面図である。図8(B)の如く、ナイフ20は、図6(A)~(C)と同様に、本体部20bと、刃先部20cと、本体部20bと刃先部20cとの境界である稜線20dと、を備え、刃先20aが本体部20bの厚み方向の略中央部に位置する両刃のナイフである。
 図8(A)の如く、実施形態のナイフ20の本体部20bの両面には、刃先20aに対して略垂直方向に延びる山部20gと谷部20hとが交互に形成されている。したがって、図8(A)に示すように、本体部20bと刃先部20cとの境界である稜線20dは平面視で波状である。波状とは、ある種の形状が一定の間隔をおいて起伏すような場合を意味し、形状が波そのものであることを意味していない。したがって、山部20gと谷部20hとは正面視で、V字状、U字状等であっても良い。
 図8(B)に示すように、側面視で山部20gのおける本体部20bと刃先部20cとの稜線20dと、谷部20hにおける本体部20bと刃先部20cとの稜線20dとの位置は、ナイフ20の厚み方向、および長さ方向(W1の方向)において異なっている。また、図8(C)の如く、正面視で刃先部20cは、山部20gと谷部20hとにより、波状に形成されている。
 実施形態のナイフ20において、丸で囲った稜線20dはナイフ20の移動方向から見て突出部を構成している。したがって、ナイフ20を界面28に挿入した際に、この突出部である稜線20dにより樹脂層4Aを削ることができる(図3(D)参照)。同様に、ナイフ20を界面24に挿入した際に、この突出部である稜線20dにより樹脂層4Bを削ることができる(図3(B)参照)。
 図8に示すナイフ20は、例えば、山部と谷部とが交互に形成された平板を、山部と谷部とが延びる方向に研磨し、刃先部を形成することで製造することができる。
 なお、ナイフ20の材質、幅W1、長さW2、厚みt、刃先部20cの角度θ1、及び本体部20bと刃先部20cとで成す角度θ2は、図6のナイフ20と同様の材質、大きさにすることができる。
 図9(A)~(C)は別の実施形態のナイフ20を示している。図9(A)はナイフ20の平面図であり、図9(B)はナイフ20を矢印Hの方向から見た側面図であり、図9(C)は矢印Iの方向から見た正面図である。図9(B)の如く、ナイフ20は、図6(B)と同様に、本体部20bと、刃先部20cと、本体部20bと刃先部20cとの境界である稜線20dと、を備え、刃先20aが本体部20bの厚み方向の略中央部に位置する両刃のナイフである。
 図9(A)~(C)に示す実施形態のナイフ20では、ナイフ20の両面であって、稜線20dを含む稜線部20mに、粒子20kが付着されている。ナイフ20の両面に付着された粒子20kが突出部を構成しているので、ナイフ20を界面28に挿入した際に、粒子20kにより樹脂層4Aを削ることができる(図3(D)参照)。同様に、ナイフ20を界面24に挿入した際に、粒子20kにより樹脂層4Bを削ることができる(図3(B)参照)。
 粒子20kとして、例えば、ダイヤモンドやガラスや金属等の材質の粒子を用いることが好ましい。また、粒子20kの粒径は0.1~100μmであることが好ましく、密度は1~1000個/cm2であることが好ましい。粒子20kをナイフ20の稜線部20mに固定する方法として、接着やメッキによる電着等を用いることができる。
 なお、ナイフ20の材質、幅W1、長さW2、厚みt、刃先部20cの角度θ1、及び本体部20bと刃先部20cとで成す角度θ2は、図6(A)~(C)のナイフ20と同様の材質、大きさにすることができる。
 図6(A)~(C)から図9(A)~(C)に示したナイフ20は、平面視で直線状の刃先20aを有している例を示したが、これに限定されない。例えば、刃先20aが平面視で波状、又は鋸刃状であっても良い。
 次に、図6(A)に示した貫通孔20eを有するナイフ20を用いた剥離開始部作成方法について説明する。図10(A)~(C)は積層体に剥離開始部を作成する方法を示す平面図であり、図11(A)~(C)は積層体に剥離開始部を作成する方法を示す側面図である。図10(A)、および図11(A)に示すように、ナイフ20を高さ方向に移動させて、積層体6のコーナーカット部6Aに対向する位置であって、ナイフ20の刃先20aの高さを、基板2Bと樹脂層4Bとの界面24の高さに設定する。ナイフ20には、φ2mmの貫通孔20eが、稜線20dを横切る位置に4mmのピッチで15個形成されている。15個の貫通孔20eは刃先20aに対して略平行に配置されている。
 なお、理解を容易にするため、図10(A)~(C)では積層体6の樹脂層4Bのみを表示し、図11(A)~(C)においては、基板2B、補強板3B、および樹脂層4Bのみを表示している。
 図10(B)に示すようにナイフ20を矢印J(図11(B)においては矢印L)の方向に沿って、所定の挿入量で界面24に挿入する。ナイフ20は両刃のナイフであるので、ナイフ20の進行方向に対して基板2Bと、樹脂層4Bを含む補強板3Bとを、それぞれ押し広げながら(図11(B)では、基板2Bは矢印Mの方向、樹脂層4Bを含む補強板3Bは矢印Nの方向)、ナイフ20は移動する。ナイフ20を界面24に沿って移動させる際、基板2Bおよび補強板3Bの剛性により矢印Mおよび矢印Nとは反対方向の力が働き、ナイフ20の稜線20dを含む稜線部20mが樹脂層4Bに局所的に押し付けられる。貫通孔20eと稜線20dとの交点は突出部を構成しているので、この突出部により樹脂層4Bを容易に削ることができる。
 図10(B)に示すように、ナイフ20により、樹脂層4Bがナイフ20の移動方向に沿って削られると、樹脂層4Bの表面に、ナイフ20の移動方向に応じた直線状のキズ32が形成される。ナイフ20で樹脂層4Bを削りながらキズ32を形成しているので、図11(B)に示すように、基板2Bおよび樹脂層4Bには削り屑34が付着する。また、キズ32の直線状の両縁部に周囲の樹脂層4Bより高い凸部(不図示)が形成される。
 図10(C)に示すように、ナイフ20を挿入した矢印J(図11では矢印L)の方向とは逆方向の矢印K(図11では矢印P)の方向に抜脱する。即ち、進んだナイフ20の軌跡を逆に辿るようにして、ナイフ20を抜脱する。図10(C)の如く、コーナーカット部6Aの近傍にナイフ20の挿入量に対応する剥離開始部26が形成される。
 図11(C)に示すように、基板2Bと樹脂層4Bとの界面24には、樹脂層4Bの削り屑34が存在するので、削り屑34がスペーサーとして機能し、基板2Bと樹脂層4Bとの再付着を抑制することができる。また、図10(C)に示すように、キズ32の両縁部の凸部(不図示)が形成されている場合にはスペーサーとして機能する。
 次に、図10(A)~(C)、および図11(A)~(C)に示した貫通孔20eを有するナイフ20とは、形状の異なる貫通孔20eを有するナイフ20を使用した場合を説明する。図12(A)~(C)は積層体に剥離開始部を作成する方法を示す平面図である。
 図12(A)に示すようにナイフ20を高さ方向に移動させて、積層体6のコーナーカット部6Aに対向する位置に設定する。ナイフ20の刃先20aの高さを、基板2Bと樹脂層4Bとの界面24の高さに設定する(図11(A)参照)。
 次に、図12(B)に示すようにナイフ20を矢印Qの方向に沿って、所定の挿入量で界面24に挿入する。樹脂層4Bはナイフ20の移動方向に沿ってキズ32が形成される。図12(A)~(C)の実施形態のナイフ20は、図10(A)~(C),図11(A)~(C)の実施形態のナイフ20に比較して貫通孔20eの数が少ない。したがって、図12(A)~(C)の実施形態の樹脂層4Bに形成されるキズ32の数は、図10(A)~(C),図11(A)~(C)の実施形態の樹脂層4Bに形成されるキズ32の数より少なくなる。図12(B)の如く、貫通孔20eがコーナーカット部6Aを通過しなくても良い。
 次に、図12(C)に示すように、ナイフ20を挿入した矢印Qの方向とは逆方向ではなく、矢印Rの方向(図面の左方向)に抜脱する。即ち、進んだナイフ20の軌跡を逆に辿ないようにして、ナイフ20を抜脱している。軌跡を逆に辿ないようにナイフ20を抜脱することにより、図12(C)の如く、ナイフ20を挿入した際に形成されるキズ32に加えて、ナイフ20を抜脱する際にも新たなキズ32を樹脂層4Bに形成することができる。したがって、貫通孔20eが少ないナイフ20であっても、ナイフ20の移動方向を制御することで、貫通孔20eが多いナイフ20と同等の面積のキズ32を形成できる。なお、ナイフ20の移動方向方は、実施形態に限定されず、貫通孔20eの大きさ、数によって、適宜設定される。
 この実施形態によれば、貫通孔20eが少なく製造コストの安価なナイフ20を使用することができる。
 図6(A)~(C)から図9(A)~(C)においては、両刃のナイフ20を例示したが、これに限定されず片刃のナイフを使用することができる。
 図13(A),(B)は片刃のナイフの一実施形態を示す説明図である。図13(A)に示すように、ナイフ20は、側面視で、略一定厚さの本体部20bと、この本体部20bと連続して刃先20aに向かって先細りの刃先部20cを備えている。図13(A)の如く、ナイフ20の刃先20aは、本体部20bの厚さ方向において第1面又は第2面の何れか一方面の側に位置させているので、ナイフ20は片刃のナイフである。したがって、稜線20dはナイフ20の第1面と第2面の一方の面にのみ存在し、稜線20dの存在しない面は平坦面となる。
 実施形態のナイフ20は、吸着層としての樹脂層を削ることができる形状として、稜線20dを横切る複数の貫通孔20eを有している。複数の貫通孔20eは刃先20aと略平行に配置されている。
 図13(B)は、積層体6にナイフ20を挿入した状態を示す側面図である。なお、理解用を容易にするため基板2B、補強板3B、および樹脂層4Bのみを表示している。
 図13(B)の如く、ナイフ20が矢印Sの方向に沿って所定の挿入量で基板2Bと樹脂層4Bとの界面に挿入される。ナイフ20は片刃のナイフであるので、ナイフ20の進行方向に対して樹脂層4Bを含む補強板3Bを、矢印Tの方向に押し広げながら、ナイフ20は移動する。ナイフ20を界面24に沿って移動させる際、基板2Bおよび補強板3Bの剛性により矢印Tとは反対方向の力が働き、ナイフ20の稜線20dを含む稜線部20mが樹脂層4Bに局所的に押し付けられる。貫通孔20eと稜線20dとの交点は突出部を構成しているので、この突出部により樹脂層4Bを容易に削ることができる。
 実施形態のナイフ20では、稜線20dが一方面のみに形成されているので、基板2Bに対する影響を少なくできる。
 なお、片刃のナイフ20を使用する場合、図3(B)において界面24にナイフ20を挿入する際、図13(A),(B)の如く、ナイフ20の稜線部20mは樹脂層4Bに対向する位置にナイフ20が配置される。一方、図3(D)において界面28にナイフ20を挿入する際、ナイフ20の稜線部20mが樹脂層4Aに対向する位置に配置される。
 一つのナイフ20を使用する場合、ナイフ20を界面24又は界面28に挿入する前に、それぞれの樹脂層4B、4Aにナイフ20の稜線部20mが向くよう、ナイフ20の上下を反転させることが好ましい。
 また、二つのナイフ20を使用する場合は、界面24に挿入するナイフ20と界面28に挿入するナイフ20とそれぞれ準備することで、稜線部20mを樹脂層4A、4Bに対向配置させることができる。
 貫通孔20eを有するナイフ20にバリ(不図示)を形成する場合、稜線20dを有する面から突出する方向にバリを形成すればよい。
 図13(A),(B)において、片刃のナイフ20に対して貫通孔20eを稜線20dに形成する場合を説明したが、図8(A)~(C)の如く稜線20dを波状とすることも、又図9(A)~(C)の如く稜線部20mに粒子20kを設けることもできる。
 片刃のナイフ20の場合、図6(A),(B)と同様の幅W1、長さW2とすることができる。なお、厚みtとしては0.05~0.5mmであることが好ましい。また、刃先部20cの角度θ1としては10~15°であることが好ましく、また、本体部20bと刃先部20cとで成す角度θ2としては165~170°であることが好ましい。
 〔剥離装置〕
 図14は、実施形態の剥離装置40の構成を示した縦断面図であり、図15は、剥離装置40の剥離ユニット42に対する複数の可動体44の配置位置を模式的に示した剥離ユニット42の平面図である。なお、図14は図15のD-D線に沿う断面図に相当し、また、図15においては積層体6を実線で示している。
 図14の如く剥離装置40は、積層体6を挟んで上下に配置された一対の可動装置46、46を備える。可動装置46、46は同一構成のため、ここでは図14の下側に配置された可動装置46について説明し、上側に配置された可動装置46については同一の符号を付すことで説明を省略する。
 可動装置46は、複数の可動体44、可動体44ごとに可動体44を昇降移動させる複数の駆動装置48、及び駆動装置48ごとに駆動装置48を制御するコントローラ50等によって構成される。
 剥離ユニット42は、補強板3Bを撓み変形させるため、補強板3Bを真空吸着保持する。なお、真空吸着に代えて、静電吸着又は磁気吸着してもよい。
 [剥離ユニット]
 図16(A)は、剥離ユニット42の平面図であり、図16(B)は、図16(A)のE-E線に沿う剥離ユニット42の拡大縦断面図である。また、図16(C)は、剥離ユニット42を構成する矩形の板状の可撓性板52に対して、剥離ユニット42を構成する吸着部54が両面接着テープ56を介して着脱自在に備えられたことを示す剥離ユニット42の拡大縦断面図である。
 剥離ユニット42は、前述の如く可撓性板52に吸着部54が両面接着テープ56を介して着脱自在に装着されて構成される。
 吸着部54は、可撓性板52よりも厚さの薄い可撓性板58を備える。この可撓性板58の下面が両面接着テープ56を介して可撓性板52の上面に着脱自在に装着される。
 また、吸着部54は、積層体6の補強板3Bの内面を吸着保持する矩形の通気性シート60が備えられる。通気性シート60の厚さは、剥離時に補強板3Bに発生する引張応力を低減させる目的で2mm以下、好ましくは1mm以下であり、実施形態では0.5mmのものが使用されている。
 更に、吸着部54は、通気性シート60を包囲し、かつ補強板3Bの外周面が当接されるシール枠部材62が備えられる。シール枠部材62及び通気性シート60は、両面接着テープ64を介して可撓性板58の上面に接着される。また、シール枠部材62は、ショアE硬度が20度以上50度以下の独立気泡のスポンジであり、その厚さは、通気性シート60の厚さに対して0.3mm~0.5mm厚く構成されている。
 通気性シート60とシール枠部材62との間には、枠状の溝66が備えられる。また、可撓性板52には、複数の貫通孔68が開口されており、これらの貫通孔68の一端は溝66に連通され、他端は、不図示の吸引管路を介して吸気源(例えば真空ポンプ)に接続されている。
 したがって、吸気源が駆動されると、吸引管路、貫通孔68、及び溝66の空気が吸引されることにより、積層体6の補強板3Bの内面が通気性シート60に真空吸着保持される。また、補強板3Bの外周面がシール枠部材62に押圧された状態で当接するので、シール枠部材62によって囲まれる吸着空間の密閉性が高められる。
 可撓性板52は、可撓性板58、通気性シート60、及びシール枠部材62よりも曲げ剛性が高く、可撓性板52の曲げ剛性が剥離ユニット42の曲げ剛性を支配する。剥離ユニット42の単位幅(1mm)あたりの曲げ剛性は、1000~40000N・mm2/mmであることが好ましい。例えば、剥離ユニット42の幅が100mmの部分では、曲げ剛性は、100000~4000000N・mm2となる。剥離ユニット42の曲げ剛性を1000N・mm2/mm以上とすることで、剥離ユニット42に吸着保持される補強板3Bの折れ曲がりを防止することができる。また、剥離ユニット42の曲げ剛性を40000N・mm2/mm以下とすることで、剥離ユニット42に吸着保持される補強板3Bを適度に撓み変形させることができる。
 可撓性板52、58は、樹脂製部材であり、例えばポリカーボネート樹脂、ポリ塩化ビニル(PVC)樹脂、アクリル樹脂、ポリアセタール(POM)樹脂等の樹脂製部材である。
 [可動装置]
 可撓性板52の下面には、図14に示した円盤状の複数の可動体44が、図15の如く碁盤目状に固定される。これらの可動体44は、可撓性板52にボルト等の締結部材によって固定されるが、ボルトに代えて接着固定されてもよい。これらの可動体44は、コントローラ50によって駆動制御された駆動装置48によって、独立して昇降移動される。
 すなわち、コントローラ50は、駆動装置48を制御して、図15における積層体6のコーナーカット部6Aの側に位置する可動体44から矢印Uで示す剥離進行方向のコーナーカット部6C側に位置する可動体44を、順次下降移動させる。この動作によって、図17の縦断面図の如く積層体6の界面24が剥離開始部26(図4参照)を起点として剥離していく。なお、図14、図17に示した積層体6は、図3(A)~(C)にて説明した剥離開始部作成方法により剥離開始部26、30が作成された積層体6である。
 駆動装置48は、例えば回転式のサーボモータ及びボールねじ機構等で構成される。サーボモータの回転運動は、ボールねじ機構において直線運動に変換され、ボールねじ機構のロッド70に伝達される。ロッド70の先端部には、ボールジョイント72を介して可動体44が設けられている。これにより、図17の如く剥離ユニット42の撓み変形に追従して可動体44を傾動させることができる。よって、剥離ユニット42に無理な力を加えることなく、剥離ユニット42をコーナーカット部6Aからコーナーカット部6Cに向けて撓み変形させることができる。なお、駆動装置48としては、回転式のサーボモータ及びボールねじ機構に限定されず、リニア式のサーボモータ、又は流体圧シリンダ(例えば空気圧シリンダ)であってもよい。
 複数の駆動装置48は、昇降可能なフレーム74にクッション部材76を介して取り付けられることが好ましい。クッション部材76は、剥離ユニット42の撓み変形に追従するように弾性変形する。これによって、ロッド70がフレーム74に対して傾動する。
 フレーム74は、剥離した補強板3Bを剥離ユニット42から取り外す際に、不図示の駆動部によって下降移動される。
 コントローラ50は、CPU(Central Processing Unit)、ROM(Read Only Memory)、及びRAM(Random Access Memory)等の記録媒体等を含むコンピュータとして構成される。コントローラ50は、記録媒体に記録されたプログラムをCPUに実行させることにより、複数の駆動装置48を駆動装置48ごとに制御して、複数の可動体44の昇降移動を制御する。
 図18(A)~(C)~図19(A)~(C)は、図3(A)~(C)にて説明した剥離開始部作成方法によってコーナーカット部6Aに剥離開始部26、30が作成された積層体6の剥離方法が示されている。すなわち、同図には、積層体6の補強板3A、3Bを剥離する剥離方法が時系列的に示されている。
 また、剥離装置40への積層体6の搬入作業、剥離した補強板3A、3B、及びパネルPAの搬出作業は、図18(A)に示す吸着パッド78を備えた搬送装置80によって行われる。なお、図18、図19では、図面の煩雑さを避けるため、可動装置46の図示は省略している。また、パネルPAとは、補強板3A、3Bを除く基板2Aと基板2Bとが機能層7を介して貼り付けられた製品パネルである。
 図18(A)は、搬送装置80の矢印V、Wに示す動作によって積層体6が、下側の剥離ユニット42に載置された剥離装置40の側面図である。この場合、下側の剥離ユニット42と上側の剥離ユニット42との間に搬送装置80が挿入されるように、下側の剥離ユニット42と上側の剥離ユニット42とが相対的に十分に退避した位置に予め移動される。そして、積層体6が下側の剥離ユニット42に載置されると、下側の剥離ユニット42によって積層体6の補強板3Bが真空吸着保持される。すなわち、図18(A)には、補強板3Bが下側の剥離ユニット42によって吸着保持される吸着工程が示されている。
 図18(B)は、下側の剥離ユニット42と上側の剥離ユニット42とが相対的に近づく方向に移動されて、積層体6の補強板3Aが上側の剥離ユニット42によって真空吸着保持された状態の剥離装置40の側面図である。すなわち、図18(B)には、補強板3Aが上側の剥離ユニット42によって吸着保持される吸着工程が示されている。
 なお、剥離装置40によって、図1に示した積層体1の基板2を補強板3から剥離させる場合には、第1の基板である基板2を上側の剥離ユニット42によって支持し、第2の基板である補強板3を下側の剥離ユニット42によって吸着保持する。この場合、基板2を支持する支持部は、剥離ユニット42に限定されるものではなく、基板2を着脱自在に支持可能なものであればよい。しかしながら、支持部として剥離ユニット42を用いることにより、基板2と補強板3とを同時に湾曲させて剥離することができるので、基板2又は補強板3のみを湾曲させる形態と比較して剥離力を小さくできる利点がある。
 図18に戻り、図18(C)は、積層体6のコーナーカット部6Aからコーナーカット部6Cに向けて下側の剥離ユニット42を下方に撓み変形させながら、積層体6の界面24を、剥離開始部26(図4参照)を起点として剥離していく状態を示した側面図である。すなわち、図17に示した下側の剥離ユニット42の複数の可動体44において、積層体6のコーナーカット部6A側に位置する可動体44からコーナーカット部6C側に位置する可動体44を順次下降移動させて界面24を剥離する。なお、この動作に連動して、上側の剥離ユニット42の複数の可動体44において、積層体6のコーナーカット部6A側に位置する可動体44からコーナーカット部6C側に位置する可動体44を順次上昇移動させて界面24を剥離してもよい。これにより、補強板3Bのみを湾曲させる形態と比較して剥離力を小さくできる。
 図19(A)は、界面24が完全に剥離された状態の剥離装置40の側面図である。同図によれば、剥離した補強板3Bが下側の剥離ユニット42に真空吸着保持され、補強板3Bを除く積層体6(補強板3A及びパネルPAからなる積層体)が上側の剥離ユニット42に真空吸着保持されている。
 また、上下の剥離ユニット42の間に、図18(A)で示した搬送装置80が挿入されるように、下側の剥離ユニット42と上側の剥離ユニット42とが相対的に十分に退避した位置に移動される。
 この後、まず、下側の剥離ユニット42の真空吸着が解除される。次に、搬送装置80の吸着パッド78によって補強板3Bが樹脂層4Bを介して吸着保持される。次いで、図19(A)の矢印AA、BBで示す搬送装置80(図18(A)参照)の動作によって、補強板3Bが剥離装置40から搬出される。
 図19(B)は、補強板3Bを除く積層体6が下側の剥離ユニット42と上側の剥離ユニット42とによって真空吸着保持された側面図である。すなわち、下側の剥離ユニット42と上側の剥離ユニット42とが相対的に近づく方向に移動されて、下側の剥離ユニット42に、基板2Bが真空吸着保持される。
 図19(C)は、積層体6のコーナーカット部6Aからコーナーカット部6Cに向けて上側の剥離ユニット42を上方に撓み変形させながら、積層体6の界面28を、剥離開始部30(図4参照)を起点として剥離していく状態を示した側面図である。すなわち、図17に示した上側の剥離ユニット42の複数の可動体44において、積層体6のコーナーカット部6A側に位置する可動体44からコーナーカット部6C側に位置する可動体44を順次上昇移動させて界面28を剥離する。なお、この動作に連動して、下側の剥離ユニット42の複数の可動体44において、積層体6のコーナーカット部6A側に位置する可動体44からコーナーカット部6C側に位置する可動体44を順次下降移動させて界面28を剥離してもよい。これにより、補強板3Aのみを湾曲させる形態と比較して剥離力を小さくできる。
 この後、パネルPから完全に剥離された補強板3Aを、上側の剥離ユニット42から取り出し、パネルPAを下側の剥離ユニット42から取り出す。以上が、コーナーカット部6Aに剥離開始部26、30が作成された積層体6の剥離方法である。

Claims (18)

  1.  第1の基板と第2の基板とが吸着層を介して剥離可能に貼り付けられた積層体に対して、前記第1の基板と前記吸着層との界面に前記積層体の端面からナイフを所定量挿入して前記界面に剥離開始部を作成する積層体の剥離開始部作成方法において、
     前記ナイフは、本体部と、前記本体部と連続して側面視で先細りの刃先部と、前記本体部と前記刃先部との境界である稜線とを含み、
     前記稜線を含む稜線部により前記吸着層の少なくとも一部を削る積層体の剥離開始部作成方法。
  2.  前記稜線部は、前記稜線を横切る位置に複数の貫通孔を有する形状を有する請求項1に記載の積層体の剥離開始部作成方法。
  3.  前記複数の貫通孔の少なくとも一つは、バリを有する貫通孔である請求項2に記載の積層体の剥離開始部作成方法。
  4.  前記複数の貫通孔の少なくとも二つは、バリを有する貫通孔であり、二つの前記バリの突出方向は互いに反対方向である請求項2に記載の積層体の剥離開始部作成方法。
  5.  前記稜線部は、前記ナイフの刃先から見て、山部と谷部とが交互に配置された波状の稜線を有する形状を有する請求項1に記載の積層体の剥離開始部作成方法。
  6.  前記稜線部は、粒子の配置された形状を有する請求項1に記載の積層体の剥離開始部作成方法。
  7.  第1の基板と第2の基板とが吸着層を介して剥離可能に貼り付けられた積層体を保持する積層体保持手段と、
     ナイフを保持するナイフ保持手段と、
     前記積層体保持手段及び前記ナイフ保持手段を相対的に移動させることにより、前記第1の基板と前記吸着層との界面に前記積層体の端面から前記ナイフを所定量挿入させる移動手段と、
     を備えた剥離開始部作成装置であって、
     前記ナイフは、本体部と、前記本体部と連続し先細りの刃先部と、前記本体部と前記刃先部との境界である稜線とを含み、前記稜線を含む稜線部は前記吸着層の少なくとも一部を削ることができる形状を有する剥離開始部作成装置。
  8.  前記形状は、前記稜線を横切る位置に設けられた複数の貫通孔である請求項7に記載の剥離開始部作成装置。
  9.  前記複数の貫通孔の少なくとも一つは、バリを有する貫通孔である請求項8に記載の剥離開始部作成装置。
  10.  前記複数の貫通孔の少なくとも二つは、バリを有する貫通孔であり、二つの前記バリの突出方向は互いに反対方向である請求項8に記載の剥離開始部作成装置。
  11.  前記形状は、前記ナイフの刃先から見て、山部と谷部とが交互に配置された波状の稜線を有する形状である請求項7に記載の剥離開始部作成装置。
  12.  前記形状は、前記稜線部に配置された粒子を有する形状である請求項7に記載の剥離開始部作成装置。
  13.  第1の基板と第2の基板とが吸着層を介して剥離可能に貼り付けられた積層体における、前記第1の基板の表面に機能層を形成する機能層形成工程と、前記機能層が形成された前記第1の基板を前記第2の基板から剥離する剥離工程とを有する電子デバイスの製造方法において、
     前記剥離工程は、前記第1の基板と前記吸着層との界面に前記積層体の端面からナイフを所定量挿入して前記界面に剥離開始部を作成する剥離開始部作成工程と、前記剥離開始部を起点として前記界面を剥離する剥離工程と、を有し、
     前記ナイフは、本体部と、前記本体部と連続して側面視で先細りの刃先部と、前記本体部と前記刃先部との境界である稜線とを含み、前記稜線を含む稜線部により前記吸着層の少なくとも一部を削る電子デバイスの製造方法。
  14.  前記稜線部は、前記稜線を横切る位置に複数の貫通孔を有する形状である請求項13に記載の電子デバイスの製造方法。
  15.  前記複数の貫通孔の少なくとも一つは、バリを有する貫通孔である請求項14に記載の電子デバイスの製造方法。
  16.  前記複数の貫通孔の少なくとも二つは、バリを有する貫通孔であり、二つの前記バリの突出方向は互いに反対方向である請求項14に記載の電子デバイスの製造方法。
  17.  前記稜線部は、前記ナイフの刃先から見て、山部と谷部とが交互に配置された波状の稜線を有する形状である請求項13に記載の電子デバイスの製造方法。
  18.  前記稜線部は、粒子の配置された形状を有する請求項13に記載の電子デバイスの製造方法。
