本実施形態による鉄道用車軸の化学組成は、次の元素を含有する。
炭素(C)は、鋼の強度を高める。C含有量が低すぎれば、この効果が得られない。一方、C含有量が高すぎれば、フェライト分率が低下する。フェライト分率が低下すれば、平滑疲労限度σpが低下する。したがって、C含有量は、0.20~0.35%である。C含有量の好ましい下限は0.25%であり、さらに好ましくは0.30%である。C含有量の好ましい上限は0.34%であり、さらに好ましくは0.33%である。
シリコン(Si)は鋼を脱酸する。Siはさらに、フェライトを固溶強化する。その結果、切欠き係数が低下する。Si含有量が低すぎれば、この効果が得られない。一方、Si含有量が高すぎれば、靭性が低下する。したがって、Si含有量は0.20~0.65%である。Si含有量の好ましい下限は0.25%であり、さらに好ましくは0.30%であり、さらに好ましくは0.35%である。Si含有量の好ましい上限は0.60%であり、さらに好ましくは0.55%であり、さらに好ましくは0.50%であり、さらに好ましくは0.48%である。
マンガン(Mn)は鋼の強度を高める。Mn含有量が低すぎれば、この効果が得られない。一方、Mn含有量が高すぎれば、鋼の靭性が低下する。したがって、Mn含有量は0.40~1.20%である。Mn含有量の好ましい下限は0.50%であり、さらに好ましくは0.60%であり、さらに好ましくは0.70%でありである。Mn含有量の好ましい上限は1.15%であり、さらに好ましくは1.10%であり、さらに好ましくは1.05%である。
燐(P)は不純物である。Pは粒界に偏析して鋼の疲労限度を低下させる。したがって、P含有量は0.020%以下である。P含有量の好ましい上限は0.018%であり、さらに好ましくは0.015%である。P含有量はなるべく低い方が好ましい。
硫黄(S)は不純物である。SはMnと結合して硫化物を生成し、鋼の疲労限度を低下する。したがって、S含有量は0.020%以下である。S含有量の好ましい上限は0.015%であり、さらに好ましくは0.010%である。S含有量はなるべく低い方が好ましい。
銅(Cu)は、任意元素であり、含有されなくてもよい。含有される場合、Cuは鋼の強度を高める。Cu含有量が低すぎれば、この効果が得られない。一方、Cu含有量が高すぎれば、熱間加工性が低下する。したがって、Cu含有量は0~0.30%である。Cu含有量の好ましい下限は0.01%であり、さらに好ましくは0.02%である。Cu含有量の好ましい上限は0.20%であり、さらに好ましくは0.10%であり、さらに好ましくは0.05%である。
ニッケル(Ni)は任意元素であり、含有されなくてもよい。含有される場合、Niは鋼の強度を高める。Ni含有量が低すぎれば、この効果が得られない。一方、Ni含有量が高すぎれば、上記効果が飽和する。したがって、Ni含有量は0~0.30%である。Ni含有量の好ましい下限は0.01%であり、さらに好ましくは0.02%であり、さらに好ましくは0.04%である。Ni含有量の好ましい上限は0.20%未満であり、さらに好ましくは0.15%であり、さらに好ましくは0.10%である。
クロム(Cr)は任意元素であり、含有されなくてもよい。含有される場合、Crはフェライトを固溶強化する。その結果、切欠き係数が低下する。Cr含有量が低すぎれば、この効果が得られない。一方、Cr含有量が高すぎれば、鋼の靭性が低下する。したがって、Cr含有量は0~0.30%である。Cr含有量の好ましい下限は0.10%よりも高く、さらに好ましくは0.15%であり、さらに好ましくは0.20%である。Cr含有量の好ましい上限は0.30%未満であり、さらに好ましくは0.29%であり、さらに好ましくは0.28%である。
モリブデン(Mo)は任意元素であり、含有されなくてもよい。含有される場合、Moは鋼の強度を高める。Mo含有量が低すぎれば、この効果が得られない。一方、Mo含有量が高すぎれば、パーライト中の層状セメンタイトの形態に乱れが生じ,疲労限度が低下する。したがって、Mo含有量は0~0.08%である。Mo含有量の好ましい下限は0.005%であり、さらに好ましくは0.01%である。Mo含有量の好ましい上限は0.08%未満であり、さらに好ましくは0.06%であり、さらに好ましくは0.04%である。
アルミニウム(Al)は任意元素であり、含有されなくてもよい。含有される場合、Alは鋼を脱酸する。Alはさらに、Nと結合してAlNを形成し、結晶粒を微細化する。その結果、鋼の靭性が高まる。Al含有量が低すぎれば、この効果が得られない。一方、Al含有量が高すぎれば、粗大な酸化物系介在物が生成され、鋼の疲労限度が低下する。したがって、Al含有量は0~0.100%である。Al含有量の好ましい下限は0.0050%であり、さらに好ましくは0.010%であり、さらに好ましくは0.015%である。Al含有量の好ましい上限は0.080%であり、さらに好ましくは0.060%であり、さらに好ましくは0.050%である。本明細書において、Al含有量は、酸可溶Al(sol.Al)の含有量である。
窒素(N)は不可避的に含有される。NはAl等と結合して微細な窒化物を形成し、結晶粒を微細化する。しかしながら、N含有量が高すぎれば、粗大な窒化物が形成され、鋼の疲労限度が低下する。したがって、N含有量は0.0200%以下である。N含有量の好ましい上限は0.0150%であり、さらに好ましくは0.0100%であり、さらに好ましくは0.0070%である。
バナジウム(V)は任意元素であり、含有されなくてもよい。含有される場合、VはNやCと結合してV(C、N)を形成し、結晶粒を微細化し、鋼の強度を高める。V含有量が低すぎれば、この効果が得られない。一方、V含有量が高すぎれば、鋼の靭性が低下する。したがって、V含有量は0~0.060%である。V含有量の好ましい上限は0.030%であり、さらに好ましくは0.020%であり、さらに好ましくは0.010%である。V含有量の好ましい下限は0.005%である。
チタン(Ti)は任意元素であり、含有されなくてもよい。含有される場合、Tiは、Nと結合して微細なTiNを形成し、鋼の強度を高める。TiNはさらに、結晶粒を微細化する。その結果、Tiは平滑疲労限度及び切欠き疲労限度を向上させる。しかしながら、Ti含有量が高すぎれば、TiN析出物がき裂の経路となり、き裂進展を容易にする。そのため、切欠き係数が高くなる。したがって、Ti含有量は0~0.020%である。Ti含有量の好ましい下限は0.002%であり、さらに好ましくは0.003%である。Ti含有量の好ましい上限は0.015%であり、さらに好ましくは0.010%であり、さらに好ましくは0.007%である。Ti含有量が0.007%以下であれば、切欠き係数が顕著に低下する。
本実施形態の鉄道用車軸の化学組成はさらに、式(1)を満たす。

本実施形態による鉄道用車軸の製造方法の一例を説明する。
表1に示す化学組成を有する溶鋼を製造した。
試験番号1~15の溶鋼からインゴットを製造した。インゴットを1250℃に加熱した後、熱間鍛造して直径200mmの車軸形状を有する粗製品を製造した。各粗製品に対して焼ならしを実施した。焼ならしの熱処理温度は880℃であった。焼ならし後、粗製品に対して機械加工を実施して鉄道用車軸を製造した。各試験番号の鉄道用車軸から、次の試験片を採取した。
各試験番号の鉄道用車軸から、図1に示す形状の平滑試験片を作製した。試験片の採取位置は車軸表面近傍であり、採取方向は試験片長手方向が車軸長手方向と一致するようにした。図1中の数値は、寸法(単位はmm)を意味する。平滑試験片の横断形状(軸線と垂直な断面)は円であった。平滑試験片の平行部の直径は10mmであり、つかみ部の直径は15mmであった。その他の寸法は、図1に記載のとおりであった。
各試験番号の鉄道用車軸から、切欠き試験片を作製した。試験片の採取位置及び採取方向は、前述の平滑試験片のそれ同じであった。そして切欠き試験片の全体形状は図1の平滑試験片と同じであった。切欠き試験片ではさらに、平行部の中央部に、図2に示す深さ0.1mm、切欠き底曲率半径0.04mmの環状切欠きを形成した。図2中の数値は、切欠きの各寸法(単位はmm)を示す。
各試験番号の平滑試験片及び切欠き試験片に対して、小野式回転曲げ疲労試験を実施した。小野式回転曲げ疲労試験での試験数は各試験番号ごとに平滑、切欠き試験片それぞれ6本とした。試験時の回転数は3600rpmとし、常温(25℃)、大気中にて試験を実施した。繰返し数1.0×107回まで破断しない場合、そこで試験を打ち切り、未破断と判定した。疲労限度の判定は、ISO12107:2003(E)(Metallic materials-Fatigue testing-Statistical planning and analysis of data、19頁)に記載された修正ステアケース法に基づいて行った。本方法における応力の階差は10MPaであり、破断したら階差分の応力を下げ、未破断なら階差分の応力を上げて得た結果を統計処理して50%破壊確率に相当する疲労限度を求めた。こうして得られた疲労限度として、平滑疲労限度σp、切欠き疲労限度σn(単位はMPa)を定義した。なお、切欠き疲労限度σnは,曲げモーメントを切欠き底における横断面(直径9.8mmの円形)の断面係数で除して求めた公称応力によって評価した。
各試験番号の鉄道用車軸から棒状の引張試験片を、機械加工により作製した。引張試験片は、鉄道用車軸のR/2位置(車軸の横断面において、車軸の中心軸と外周面との間を2等分する位置)から採取した。引張試験片の長手方向は、車軸の長手方向と平行であった。採取された引張試験片を用いて、常温(25℃)、大気中で引張試験を実施して、引張強度TS(MPa)を求めた。
表2に試験結果を示す。
