 特許文献1に記載のリチウムイオン二次電池は、正極リードを有する正極と、負極と、セパレータとを備える電極体が、ラミネート状の外装体に収納されてなり、正極リードとラミネート外装体との間、ならびに負極リードとラミネート外装体との間のうちの少なくとも一方に絶縁カバーが配置された構成とされている。また、特許文献1のリチウムイオン二次電池においては、絶縁カバーがシート状の絶縁性部材を折り曲げて形成されるとともに、これに伴って正極リード及び負極リードを折り曲げた構成とされており、これにより、減圧封止した際にラミネート外装体にクラック等が生じるのを抑制しながら電池の密封性を向上させている。

 ところで、従来、二次電池には、非水溶媒を用いた電解液が用いられ、金属製の硬質の筐体によって密封されていたが、最近では、さらなる小型化、薄型化、及び形状の自由度の要請に基づくとともに、非水電解液の電池からの漏洩を回避して安全性を向上させることを目的として、固体またはゲル(半固体)状の電解質が使用されたポリマーリチウムイオン二次電池が開発されている。このような二次電池を製造する場合には、生産性を向上させるため、例えば、帯状に形成された負極板、セパレータ及び正極板を、各々ロールから繰り出して延在させることで順次積層し、負極板またはセパレータの何れかの上にゲル状電解質を塗工することで連続生産を行なう方法が採用されるようになっている。
 ここで、上述のようなゲル状電解質を用いた二次電池を製造する工程においては、塗工後のゲル状電解質が漏れ出してライン上に付着し、連続生産が止まる等のトラブルが懸念される。このようなトラブルを防止するため、ゲル状電解質を用いて二次電池を製造する場合には、アルミラミネートシート等からなる外装体を下方に配置した状態で、負極板あるいはセパレータの上にゲル状電解質を塗工する方法が提案されている。
 一方、外装体を下方に配置した状態で連続的に積層体を形成し、その後、正極板あるいは負極板に電極端子となるタブを、例えば、超音波溶接や抵抗溶接等の方法で取り付ける場合、積層体の直下に外装体が存在する状態で加工を行なうことになるため、タブを正極板や負極板に溶接する際に、外装体に超音波等による貫通孔が形成されてしまう。このため、ゲル状電解質を用いた二次電池を製造するにあたり、上述のような連続生産方式で製造するのが難しくなるという問題があった。
 本発明は上記課題に鑑みてなされたものであり、外装体に貫通孔等を生じさせることなく正極板及び負極板にタブを接合することができ、積層型電池を連続生産することが可能な積層型電池の製造方法及び製造装置、並びに、それによって得られる積層型電池を提供することを目的とする。
 請求項1の発明は、正極板と負極板との間に電解質層が配置されてなる多層構造を有する膜電極接合体を形成する工程と、外装体上で、前記膜電極接合体における前記正極板及び前記負極板の端部に端子用タブを接合するタブ取付工程と、前記膜電極接合体を前記外装体で被覆する工程とを含む積層型電池の製造方法であって、前記タブ取付工程において、前記外装体の端部の少なくとも一部を、前記膜電極接合体に面する側とは反対側の方向に折り曲げた状態とした後、前記外装体端部の折り曲げた部分に対応して配置された前記正極板及び前記負極板の端部に端子用タブを接合することを特徴とする。
 本発明によれば、予め、外装体を膜電極接合体と反対側に向けて折り曲げた状態として、正極板及び負極板の端部に端子用タブを接合する方法なので、正極板及び負極板に端子用タブを取り付ける際に、外装体に貫通孔等が発生することなく、容易に接合することが可能になる。
 請求項2の発明は、請求項1に記載の積層型電池の製造方法であって、前記膜電極接合体において、正極板と負極板との間にさらにセパレータが配置されており、前記電解質層がゲル状であることを特徴とする。
このような構成の膜電極接合体を有する積層型電池の製造であっても、上記請求項1に関連して述べたような優れた効果を得ることができる。
 請求項3の発明は、請求項1に記載の積層型電池の製造方法であって、さらに、前記タブ取付工程の前に、帯状に形成された前記外装体上に、帯状に形成された前記正極板及び前記負極板の何れか一方の電極板を繰り出し延在させ、その後、前記一方の電極板の板面上に帯状に形成された前記セパレータを繰り出し延在させて配置し、さらに、前記セパレータの板面上に他方の電極板を繰り出し延在させることで、前記セパレータを介して各電極板を積層するとともに、前記帯状に形成された一方の電極板の板面上、または、前記セパレータの板面上にゲル状電解液を塗工してゲル状電解質層を帯状に積層することで前記膜電極接合体を形成する積層工程と、次いで、帯状に積層された前記外装体及び前記膜電極接合体を切断して平面視略矩形状に分割する分割工程とを順次備えることを特徴とする。
 本発明によれば、外装体上に延在させた帯状の電極板またはセパレータの板面上にゲル状電解液を塗工してゲル状電解質層を形成する方法なので、ゲル状電解液を漏洩させることなく、簡便かつ短時間でゲル状電解質層を連続的に形成することができる。
 請求項4の発明は、請求項1~3のいずれか1項に記載の積層型電池の製造方法であって、さらに、前記タブ取付工程に引き続き、前記外装体の端部の折り曲げた部分を、前記膜電極接合体に面する側に曲げ戻し、その後、前記膜電極接合体を、前記端子用タブを外部に突出させた状態として前記外装体で包装した後、前記外装体の外周部を封止するラミネート工程を備えることを特徴とする。
 本発明によれば、外装体端部の予め折り曲げた部分を膜電極接合体に面する側に曲げ戻した後、膜電極接合体を、端子用タブを外部に突出させた状態として外装体で包装した後、外周部を封止する方法なので、端子用タブによる外部との電気的接続が確実に確保され、且つ、密封性に優れたラミネート型の積層型電池を製造できる。
 請求項5の発明は、請求項1~請求項4の何れか1項に記載の積層型電池の製造方法であって、前記タブ取付工程が、前記正極板及び前記負極板の端部への前記端子用タブの接合を、超音波溶接、抵抗溶接またはレーザー溶接の内の何れかの方法によって行なうことを特徴とする。
 本発明によれば、超音波溶接、抵抗溶接またはレーザー溶接によって正極板及び負極板に端子用タブを接合することで、小型の装置を用いた簡便な方法で強固に接合することが可能になる。
 請求項6の発明は、前記タブ取付工程において、前記正極板及び前記負極板の端部と前記端子用タブとの間に電解質が存在する状態で、前記正極板及び前記負極板の端部と前記端子用タブとを当接させ、接合を行なうことを特徴とする。
 本発明によれば、正極板及び負極板の端部と端子用タブとの間に電解質が存在する場合であっても、正極板及び負極板に端子用タブを容易に接合することが可能になる。
 請求項7の発明は、請求項1~請求項6の何れか1項に記載の積層型電池の製造方法であって、前記外装体としてアルミニウム外装体またはステンレス鋼外装体を用いることを特徴とする。
 本発明によれば、外装体としてアルミニウム外装体またはステンレス鋼外装体を用いることで、被覆される膜電極接合体に対する保護機能が高められるとともに、外装体を膜電極接合体に面する側とは反対側の方向に向けて折曲げ、その後、曲げ戻す際の加工性も向上する。
 請求項8の発明は、正極板と負極板との間にセパレータ及びゲル状電解質層が配置されてなる多層構造を有する膜電極接合体が、前記正極板及び前記負極板に接合された端子用タブが外部に突出した状態で外装体に被覆されてなる積層型電池の製造装置であって、ロール状に巻回された帯状の前記正極板及び前記負極板の何れか一方の電極板を、帯状に形成された前記外装体上に繰り出し延在させる第1のロール機構と、ロール状に巻回された帯状の前記セパレータを、前記一方の電極板の板面上に繰り出し延在させて配置する第2のロール機構と、ロール状に巻回された他方の電極板を、前記セパレータの板面上に繰り出し延在させて配置する第3のロール機構と、前記帯状に形成された一方の電極板の板面上、または、前記セパレータの板面上にゲル状電解液を塗工してゲル状電解質層を帯状に積層する塗布機構とからなり、セパレータ及びゲル状電解質層を介して各電極板を積層することで前記外装体上に前記膜電極接合体を形成する積層手段と、
 帯状に積層された前記外装体及び前記膜電極接合体を切断して平面視略矩形状に分割する切断機構からなる分割手段と、帯状に形成された前記外装体の横幅方向端部を吸着する吸着機構からなり、前記横幅方向端部を前記吸着機構で吸着することで、前記横幅方向端部を前記膜電極接合体側に面する側とは反対側の方向に折り曲げる折り曲げ加工手段と、前記正極板及び前記負極板の一端部に端子用タブを溶接によって接合する溶接手段とを備えることを特徴とする。
 本発明によれば、外装体を膜電極接合体と反対側に向けて折り曲げる折り曲げ加工手段と、正極板及び負極板の端部に端子用タブを溶接によって接合する溶接手段とを備えた製造装置なので、上記同様、正極板及び負極板に端子用タブを取り付ける際に、外装体に貫通孔等が発生することなく、容易に接合することが可能になる。
 また、本発明によれば、外装体上に延在させた帯状の電極板またはセパレータの板面上にゲル状電解液を塗工してゲル状電解質層を形成する積層手段を備えた製造装置なので、ゲル状電解液を漏洩させることなく、簡便かつ短時間でゲル状電解質層を連続的に形成することができる。
 請求項9の発明は、請求項8に記載の積層型電池の製造装置であって、さらに、前記膜電極接合体に面する側とは反対側の方向に折り曲げた前記外装体の前記横幅方向端部を、前記膜電極接合体に面する側に曲げ戻す曲げ戻し機構を含み、前記膜電極接合体を、前記端子用タブが外部に突出した状態として前記外装体で包装するとともに、前記外装体の外周部を封止するラミネート手段を備えることを特徴とする。
 本発明によれば、膜電極接合体を、外装体で端子用タブを外部に突出させた状態として外装体で包装し、外周部を封止するラミネート手段を備えているので、端子用タブによる外部との電気的接続が確実に確保され、且つ、密封性に優れたラミネート型の積層型電池を製造できる。
 請求項10の発明は、請求項8または請求項9に記載の積層型電池の製造装置であって、前記溶接手段が、超音波溶接手段、抵抗溶接手段またはレーザー溶接手段の内の何れかからなることを特徴とする。
 本発明によれば、超音波溶接、抵抗溶接またはレーザー溶接によって正極板及び負極板に端子用タブを接合する溶接手段を備えているので、小型の装置を用いた簡便な方法で強固に接合することが可能になる。
 請求項11の発明は、積層型電池に関する発明であって、請求項1~請求項7の何れか一項に記載の積層型電池の製造方法、または、請求項8~請求項10の何れか一項に記載の製造装置によって製造されることを特徴とする。
 本発明によれば、正極板及び負極板に端子用タブを接合する際に、外装体が障害になることがなく容易に接合可能な製造方法または製造装置によって得られるものなので、端子用タブによる外部との電気的接続が確実に確保され、且つ、密封性に優れた積層型電池が得られる。
 本発明に係る積層型電池の製造方法によれば、上記した解決手段によって以下の効果を奏する。
 すなわち、本発明によれば、予め、外装体を膜電極接合体に面する側とは反対側の方向に折り曲げた状態として、正極板及び負極板の端部に端子用タブを接合する方法なので、積層型電池を製造するにあたり、外装体上の膜電極接合体に備えられる正極板や負極板に端子用タブを取り付ける際、外装体に貫通孔等が発生することなく、容易に接合することができることから、積層型電池の連続生産が可能になり、特性に優れた積層型電池を生産性良く製造できるという効果を奏する。
 なお、膜電極接合体とは、少なくとも電解質を含む層(膜)と電極とが積層された接合体を指す。電解質を含む層と、電極との間にさらに別の層を有しても良い。

 以下、図面を参照して本発明に係る積層型電池の製造方法及び製造装置、並びに、それによって得られる積層型電池の実施形態について説明する。なお、本実施形態においては、積層型電池としてリチウムイオン二次電池を例に挙げて以下に説明する。
<リチウムイオン二次電池(積層型電池)>
 図1は、本発明の一実施形態の製造方法により製造されたリチウムイオン二次電池(積層型電池)を示す断面図であり、図2は、図1に示したリチウムイオン二次電池の平面図である。
 図1に示すように、本実施形態の製造方法によって製造されるリチウムイオン二次電池(積層型電池)に備えられる多層の膜電極接合体10は、正極板(電極板)2aと、負極板(電極板)3aとを交互に積層し、正極板2aの端部から端子用タブ4を突出させるとともに、負極板3aの端部から端子用タブ5を突出させて形成されたものである。また、本実施形態で説明する膜電極接合体10は、正極板2aまたは負極板3aの少なくとも何れか一方の板面上に電解質層(図1においては図示を省略)が形成されてなる。この電解質層は、ゲル状電解液を前記板面上に塗工することにより形成することが好ましい。
 そして、図1及び図2に示すように、本実施形態の製造方法によって製造されるリチウムイオン二次電池(積層型電池)1は、多層の膜電極接合体10が、例えばアルミニウム材料からなる外装体15によって包装されるとともに、正極板2aに接続された端子用タブ4及び負極板3aに接続された端子用タブ5を外部に突出させながら、外装体15の外周部15aが封止されて構成される。
 図3Bに示すように、詳細を後述する製造方法によって切り出された正極板2aは、平面視で略矩形状に形成されたアルミニウム箔からなる集電体6において、端部7、7の領域を除いた両面側に、正極活物質層8が形成されたものである。また、一方の端部7は、端子用タブ4の接合用領域とされている。
 正極活物質層8は、例えば、正極活物質、導電助剤、及び、バインダーとなる結着剤を溶媒に分散させてなる正極用スラリーを集電体6に塗工することで形成されたものであり、図示例においては、集電体6の端部7、7間の領域において、両面に塗工されている。
正極活物質としては、特に制限されず、例えば、一般式LiM(ただし、Mは金属であり、x及びyは金属Mと酸素Oの組成比である)で表される金属酸リチウム化合物を用いることできる。具体的には、金属酸リチウム化合物としては、コバルト酸リチウム、ニッケル酸リチウム、マンガン酸リチウム、リン酸鉄リチウム等が用いられる。
 また、正極活物質層8における導電助剤としては、例えばアセチレンブラック等が用いられ、結着剤としては、例えばポリフッ化ビニリデン等が用いられる。
 正極板2aの端子用タブ4は、正極板2aの端部7に接合されて外方に突出するように設けられたものであり、例えば、アルミニウム板等により形成される。
 また、図3Aに示すように、切り出された負極板3aは、正極板2aと同様、例えば、平面視で略矩形状に形成された銅(Cu)からなる集電体9において、端部11、11の領域を除いた両面側に、負極活物質層12が形成されたものである。また、一方の端部11は、端子用タブ5の接合用領域とされている。
 なお、図1及び図2に示す例では、正極板2aに接続された端子用タブ4、及び、負極板3aに接続された端子用タブ5が、膜電極接合体10における同一の端部、即ち、リチウムイオン二次電池1における同一の端部から同じ方向に突出するように配置されている。
 負極活物質層12は、例えば、負極活物質、バインダーとなる結着剤、及び、必要に応じて加えられた導電助剤を溶媒に分散させてなる負極用スラリーを集電体9に塗工することで形成されたものであり、図示例においては、集電体9の両面の端部11、11の領域を除いた部分に塗工されている。
 負極活物質としては、特に制限されず、例えば、炭素粉末や黒鉛粉末等からなる炭素材料やチタン酸リチウム等の金属酸化物を用いることができる。
 また、結着材としては、例えば、ポリフッ化ビニリデン等を用いることができ、導電助剤としては、例えば、アセチレンブラック、カーボンナノチューブ等を用いることができる。
 負極板3aの端子用タブ5は、負極板3aの端部11に接合されて外方に突出するように設けられたものであり、例えば、ニッケルめっきを施したアルミニウム板等により形成される。
 図1中に例示した電解質層13は、例えば、帯状の負極板3の両板面に塗工されたゲル状電解液13aからなり、この場合、電解質層13は負極板3の表面においてゲル化した状態で配置される。この電解質層13は、帯状の正極板2または負極板3の何れかの面に設けられていればよいが、正極板2及び負極板3の両板面に設けられていることがより好ましい。
 ゲル状電解液13aとしては、例えば、高分子マトリックス及び非水電解質液(即ち、非水溶媒及び電解質塩)からなり、ゲル化されて表面に粘着性を生じるものが用いられる。あるいは、ゲル状電解液としては、高分子マトリックス及び非水溶媒からなり、塗工後に固体化することで固体電解質となるものを用いることも可能である。本実施形態においては、何れの電解液であっても、該ゲル状電解液が正極板2または負極板3に塗工された際に粘着性を有するものが用いられる。また、ゲル状電解液は、正極板2または負極板3の板面から分離しない自立膜を形成するものであることがより好ましい。
 高分子マトリックスとしては、例えば、ポリフッ化ビニリデン(PVDF)、ヘキサフルオロプロピレン共重合体(PVDF-HFP)、ポリアクリロニトリル、ポリエチレンオキシドやポリプロピレンオキシド等のアルキレンエーテルをはじめ、ポリエステル、ポリアミン、ポリフォスファゼン、ポリシロキサン等を用いることができる。
 非水溶媒としては、例えば、γ-ブチロラクトン等のラクトン化合物;エチレンカーボネート、プロピレンカーボネート、ジメチルカーボネート、ジエチルカーボネート、メチルエチルカーボネート等の炭酸エステル化合物;ギ酸メチル、酢酸メチル、プロピオン酸メチル等のカルボン酸エステル化合物;テトラヒドロフラン、ジメトキシエタン等のエーテル化合物;テトラヒドロフラン、ジメトキシエタン等のエーテル化合物;アセトニトリル等のニトリル化合物;スルホラン等のスルホン化合物、ジメチルホルムアミド等のアミド化合物等を、単独または2種類以上を混合して調製されたものを用いることができる。
 なお、前記したように、ゲル状電解液を塗工後に固体化させ、固体電解質層として形成する場合には、非水溶媒として、例えば、アセトニトリル等のニトリル化合物;テトラヒドロフラン等のエーテル化合物:ジメチルホルムアミド等のアミド系化合物を単独または2種類以上を混合して調製されたものを用いることができる。
 電解質塩としては、特に限定されないが、六フッ化リン酸リチウム、過塩素酸リチウム、四フッ化ホウ酸リチウム等のリチウム塩等を使用することができる。
 セパレータ14の材質としては、特に限定されないが、例えば、オレフィン系のポリエチレン、ポリプロピレンやセルロース系の材料からなるものを用いることができる。そして、これらの材料からなる不織布等をセパレータ14に採用することができる。
 ここで、図3A、図3Bに示す例の正極板2a及び負極板3aにおいては、それぞれ、各集電体6、9の各端部7、11に対して、各端部の長辺部に直交する方向で各端子用タブ4、5が取り付けられているが、これに限定されるものではない。例えば、図4A、図4Bに示す例のように、正極板2a及び負極板3aに備えられる各集電体6、9の各端部7、11に対して、各端部の長辺方向に延出するように各端子用タブ4、5が取り付けられた構成としてもよい。図4A、図4Bに示すような構成を採用した場合でも、図3A、図3Bに示した正極板2a及び負極板3aを用いた場合と同様、図1、2に示すような、膜電極接合体10が外装体15で被覆されてなるリチウムイオン電池1を構成することができる。
<リチウムイオン二次電池(積層型電池)の製造方法及び製造装置>
 次に、本発明の実施形態に係るリチウムイオン二次電池(積層型電池)1の製造方法について、図5及び図6A~図6Dを適宜参照しながら説明する。なお、本実施形態においては、図5~図7に示すような各機構を備えた、本発明に係るリチウムイオン二次電池(積層型電池)の製造装置を用いてリチウムイオン二次電池1を製造する場合について説明する。また、以下の説明においては、図1~図4に示した、本実施形態に係る製造方法及び製造装置によって得られるリチウムイオン二次電池1、及び、これに備えられる各構成を適宜参照することがある。
[製造装置]
 本実施形態で説明するリチウムイオン二次電池1の製造装置80は、正極板2aと負極板3aとの間にセパレータ14及びゲル状電解質層13が配置されてなる多層構造を有する膜電極接合体10を形成し、この膜電極接合体10を外装体15で被覆する製造装置である。
 本実施形態で説明する製造装置80は、まず、図5に示すように、ロール状に巻回された帯状の正極板2及び負極板3の何れか一方の電極板(図示例では負極板3)を、帯状に形成された外装体15上に繰り出し延在させる第1のロール機構81Aと、ロール状に巻回された帯状のセパレータ14を、一方の電極板(負極板3)の板面上に繰り出し延在させて配置する第2のロール機構81Bと、ロール状に巻回された他方の電極板(図示例では正極板2)を、セパレータ14の板面上に繰り出し延在させて配置する第3のロール機構81Cと、帯状に形成された一方の電極板(負極板3)の板面上、または、セパレータ14の板面上にゲル状電解液13aを塗工してゲル状電解質層13を帯状に積層する塗布機構81Dとからなり、セパレータ14及びゲル状電解質層13を介して各電極板2、3を積層することで外装体15上に膜電極接合体10を形成する積層処理部(積層手段)81を備える。また、図5に示す例の製造装置80においては、外装体15を、各電極板2、3やセパレータ14と同様、第4のロール機構81Eによってロール状に巻回された帯状として、順次工程上に供給可能に構成されている。また、図5に示す例においては、外装体15と負極板3との間にセパレータ14を配置する装置構成とされている。
 さらに、製造装置80は、帯状に積層された外装体15及び膜電極接合体10を切断して平面視略矩形状に分割する切断機構からなる分割処理部(分割手段)82を備える。
 そして、本実施形態の製造装置80は、図6Bに示すような、帯状に形成された外装体15の横幅方向端部を吸着する吸着機構からなり、外装体15の横幅方向の一端部15Aを吸着機構で吸着して、この一端部15Aを膜電極接合体10側と反対側に折り曲げる、折り曲げ加工処理部(折り曲げ加工手段)83と、図6Cに示すような、正極板2a及び負極板3aの端部7、11に端子用タブ4、5を溶接によって接合する溶接処理部(溶接手段)84とを備えて概略構成される。
 また、本実施形態の製造装置80では、図6Dに示すような、膜電極接合体10側と反対側に折り曲げた外装体15の一端部15Aを、膜電極接合体10側に曲げ戻す曲げ戻し機構85を含み、さらに、装置の詳細な図示を省略するが、図2に示すように、膜電極接合体10を端子用タブ4、5が外部に突出した状態として外装体15で包装し、外装体15の外周部15aを封止するラミネート処理部(ラミネート手段)を備える。
 上述の曲げ戻し機構85は、外装体15の外周部15aをラミネート処理する前に、膜電極接合体10に折り曲げられた外装体15の一端部15Aを曲げ戻すために備えられる。図6Dに示すように、曲げ戻し機構85は、外装体15の一端部15Aを把持して曲げ戻す把持部85aと、この把持部85aを把持動作させるための電磁駆動手段等からなる駆動部85bとから構成される。
 折り曲げ加工処理部83としては、例えば、図示略のモータや送風手段等からなる吸引装置によって外装体15の一端部15Aを吸着し、この部分を折り曲げることが可能な構成の吸引機構を採用することができる。このような吸引機構としては、特に限定されないが、例えば、図6Bに示すような、断面円弧状の板状部材から構成され、複数の貫通孔83aを有する折り曲げ加工処理部83とすることができる。図示例の折り曲げ加工処理部83は、図示略の吸引装置によって複数の貫通孔83aから外装体15を吸引することにより、一面側83Aに一端部15Aを吸着し、この部分を強制的に折り曲げることが可能な構成とされている。
 本実施形態の製造装置80に備えられる溶接処理部84としては、例えば、超音波溶接手段、抵抗溶接手段またはレーザー溶接手段の内の何れかを、何ら制限無く採用することができる。これらの中でも、超音波溶接手段を採用することが、小型の溶接装置を用いて、各電極板2a、3aに対して各端子用タブ4、5を強固に接合することが可能である点から、より好ましい。
超音波溶接手段による溶接は固相溶接であり、接合部に異物が付着した状態で溶接しても、金属と異物との化合物等が形成され難いため、強固に接合することが可能となる。また、炭化物等の形成による電気抵抗が上昇する恐れが少ない。(ここで、「異物」は電解液、所謂チリなどを意味する。)
溶接時には、事前にタブ部を加熱したり、タブ部の異物を除去したりする事が好ましい。加熱の具体的手段としては、温風、赤外線やレーザーの照射などが挙げられ、加熱により溶接時に異物が除去されやすくなる。
また、エアーを吹付けることで異物を除去することも可能である。
電極の枚数が少ない場合、例えば10枚程度以下の場合、タブ間に微粒子等の異物が入った状態で溶接する場合は、タブの溶接部分の破れ・引き裂けなどが起きやすくなる。このような問題を防止する手段としては、圧接する圧力の設定値を下げたり、超音波溶接に用いるアンビル・ホーンの表面積を大きくするなどして、調整することが可能である。
 なお、本実施形態においては、上述の製造装置80に備えられる折り曲げ加工処理部83及び溶接処理部84として、図7に例示するような装置を採用することができる。図7においては、折り曲げ加工処理部83上で外装体15が折り曲げられた状態で、該外装体15及び膜電極接合体10が載置され、超音波溶接機からなる溶接処理部84により、正極板2aに端子用タブ4を溶接できる構成とされた装置を示している。
[製造方法]
 本発明に係るリチウムイオン二次電池(積層型電池)1の製造方法は、外装体15の少なくとも一端部15Aを、膜電極接合体10に面する側とは反対側の方向に折り曲げた状態とした後、外装体15の折り曲げた一端部15Aに対応して配置された正極板2a及び負極板3aの端部7、11に端子用タブ4、5を接合するタブ取付工程を備えて概略構成される。
 そして、本実施形態の製造方法においては、上記のタブ取付工程(以下に示す「(3)タブ取付工程」)の前に、さらに、以下に示す「(1)積層工程」と、「(2)分割工程」とを順次備えた方法について説明する。すなわち、本実施形態において説明するリチウムイオン二次電池1の製造方法は、少なくとも、以下の(1)~(3)の各工程を備える。
(1)帯状に形成された外装体15上に、帯状に形成された正極板2及び負極板3の何れか一方の電極板を繰り出し延在させ、その後、一方の電極板の板面上に帯状に形成されたセパレータ14を繰り出し延在させて配置し、さらに、セパレータ14の板面上に他方の電極板を繰り出し延在させることで、セパレータ14を介して各電極板2、3を積層するとともに、帯状に形成された一方の電極板2、3の板面上、または、セパレータ14の板面上にゲル状電解液13aを塗工してゲル状電解質層13を帯状に積層することで膜電極接合体10を形成する積層工程。
(2)帯状に積層された外装体15及び膜電極接合体10を切断して平面視略矩形状に分割する分割工程。
(3)外装体15の一端部15Aを、膜電極接合体10に面する側とは反対側の方向に折り曲げた状態とした後、外装体15の一端部15Aに対応して配置された正極板2a及び負極板3aの端部7、11に端子用タブ4、5を接合するタブ取付工程。
 ここで、本実施形態においては、帯状に形成された状態の正極板2及び負極板3と、切断後(分割後)の正極板2a及び負極板3aとで、別の符号を付して説明する。
 以下、本実施形態の製造方法に備えられる各工程について、各々詳述する。
(1)積層工程
 積層工程においては、予め準備した帯状の正極板2、負極板3、セパレータ14、並びに外装体15を用いる。また、積層工程においては、電解質層13の形成に用いる電解質として、予め調整したゲル状電解液13aを準備する。
 外装体15としては、例えば、アルミニウム箔やアルミニウム箔と樹脂フィルムの複合材であるアルミラミネートフィルム等を用いて帯状に形成されたものと用いる。図5の工程図に示すように、積層工程において、外装材15は、最初に繰り出されて工程上に延在され、最下層に配置される。これにより、その後の工程においてゲル状電解液13aを用いた際に、このゲル状電解液13aが装置上に漏れだすのを防止できる。
 外装体15上には、まず、負極板(一方の電極板)3が繰り出して延在される。
 負極板3としては、銅箔等を用いて帯状に形成された集電体9を用いる。この集電体9の両板面には、幅方向の端部11、11を除いた領域に負極用スラリーを塗工し、乾燥させることで負極活物質層12を設け、帯状の負極板3とする。このような帯状の負極板3は、図5の工程図に示すように、予めロール状に巻回しておく。図示例においては、第1のロール機構81Aによって負極板3がロール状に巻回され、繰り出し可能な構成とされている。
 そして、上記のようにして形成された負極板3を、図5中の矢印P方向に向けて繰り出して所定寸法延在させる。
 セパレータ14は、負極板3の板面上に繰り出して延在され、配置する。
 セパレータ14は、不織布等を用いて帯状に形成されたものと用いることができ、図5の工程図に示すように、予めロール状に巻回しておく。図示例においては、第2のロール機構81Bによってセパレータ14がロール状に巻回され、繰り出し可能な構成とされている。
 なお、セパレータ14の配置は、後述する電解質層13の形成の前後の何れのタイミングであってもよい。
 また、セパレータ14を省略して膜電極接合体10を得ることも可能である。
 電解質層13は、図5の工程図中に示すように、後述の正極板2の繰り出し開始位置よりも上流側において、負極板3の板面状、または、セパレータ14の板面上にゲル状電解液13aを塗工することで形成する。ゲル状電解液13aを塗工した後、このゲル状電解液13aを冷却することで、電解質層13が帯状に積層された状態となる。この際、上述したように、ゲル状電解液13aの調整時に組成を変更することで、固体状の電解質層を形成することも可能である。
 正極板2(他方の電極板)は、上述のセパレータ14及び電解質層13の上に繰り出して延在され、配置する。
 正極板2としては、アルミニウム箔等を用いて帯状に形成された集電体6を用いる。この集電体6の両板面には、幅方向の端部7、7を除いた領域に正極用スラリーを塗工し、乾燥させることで正極活物質層8を設け、帯状の正極板2とする。このような帯状の正極板2は、図5の工程図に示すように、上述した負極板3の場合と同様、予めロール状に巻回しておく。図示例においては、第2のロール機構81Bによって正極板2がロール状に巻回され、繰り出し可能な構成とされている。
 そして、上記のようにして形成された正極板2を、図5中に示すように、負極板3の繰り出し開始位置よりも所定寸法分下流側の位置から繰り出し、一板面をセパレータ14の板面に対向させて所定寸法延在させる。
 なお、上記の正極板2及び負極板3は、ゲル状電解液13aを塗工する前に、予め、十分に水分を蒸発させて乾燥した状態とし、ゲル状電解液13aの塗工性が良好となる状態とすることが好ましい。
 次に、図5の工程図中に示すように、電解質層13及びセパレータ14を介して互いに対向配置された正極板2と負極板3とを、ローラーR、Rで狭持することで貼り合せて積層する。
 本実施形態の積層工程においては、電解質層13を形成するにあたり、例えば、予めゲル状電解液13aを加熱する方法か、あるいは、積層時や塗工後に電解質層13を加熱する方法を採用してもよい。
 本実施形態の製造方法によれば、外装体に封入された多層構造を有する膜電極接合体を真空雰囲気下に導入し、正極板と負極板との間に電解液を注入してエージングする等の方法に較べて、手間や時間を省いて効率的に電解質層を形成することが可能となる。
 また、延在させた帯状の負極板3の板面上にゲル状電解液13aを塗工するものであるため、正極板2及び負極板3の搬送中における早いタイミングで、ゲル状電解液13aの正極活物質層8及び負極活物質層12への浸透を開始させることが可能となるので、多層の膜電極接合体10を製造する工程時間を短縮できる。
 また、正極板2、電解質層13、セパレータ14及び負極板3の積層を同一ライン上で行うことができるとともに、後述の分割工程において、正極板2、セパレータ14及び負極板3の切断を一箇所で同時に実施できるので、製造装置をコンパクトにすることができ、装置の設置スペースを縮小することが可能になる。
 また、ゲル状の電解質層13を用いた多層の膜電極接合体10をリチウムイオン二次電池等の積層型電池に適用することで、積層状態が良好で液漏れし難く、且つ、製造コストを抑制した積層型電池を製造することが可能になる。
 なお、図1に示す例のリチウムイオン二次電池1に備えられる膜電極接合体10は、各電極板2a、3a、セパレータ14及びゲル状電解質層13が各1層ずつ設けられた構成とされているが、例えば、図5中に示した多層の膜電極接合体10Aのように、帯状の負極板3と帯状の正極板2とを所定の間隔で切断して形成した膜電極接合体を複数積層することも可能である。また、例えば、帯状の負極板3と帯状の正極板2とを貼り合せた状態で、正極板2が内側に位置するように巻回した構成とすることも可能である。本発明に係る製造方法は、膜電極接合体10を、図5中に示すように複数積層して製造した場合をも含むものである。このような場合、例えば、正極板2を9層、負極板3を10層で積層し、両最外層が負極板3とされた多層の膜電極接合体を形成することも可能であり、このような構成の膜電極接合体を備えるリチウムイオン二次電池を製造する場合においても、詳細を後述する本発明に係るタブ取付工程を何ら制限無く適用することが可能である。
 また、上記積層工程においては、電解質層13を形成するゲル状電解液13aを、例えば、負極板3及び正極板2の各一方の板面、または、負極板3及び正極板2の双方の両板面に塗工する方法を採用してもよい。
 また、上記積層工程においては、まず、外装体15上に負極板3を積層し、この上に、セパレータ14及び正極板2を順次積層させた方法を例に説明しているが、これには限定されない。例えば、正極活物質層8が多層の膜電極接合体10の最下層の外方を向く板面または最上層の外方を向く板面とはならないように形成し、デンドライトの発生を防止できる構成とすれば、外装体15上に最初に正極板2を積層し、この上に、セパレータ14及び負極板3を順次積層する方法としてもよい。
 また、負極板3と正極板2とを、電解質層13及びセパレータ14を介して適切に積層させることが可能である限り、負極板3と正極板2とを互いに水平方向から貼り合わせる工程を採用してもよい。
(2)分割工程
 次に、分割工程においては、帯状に積層された外装体15及び膜電極接合体10を切断して平面視略矩形状に分割する。
 具体的には、図5の工程図中に示すような刃物状部材を備えた切断機構からなる分割処理部(分割手段)82を用い、外装体15、及び、該外装体15上に積層された正極板2、電解質層13、セパレータ14及び負極板3を、所定の間隔をおいて、図5中に示す矢印P方向に直交する方向(紙面奥行き方向)に切断する。これにより、負極板3a上に正極板2aが配置されるとともに、正極板2aと負極板3aとの間にゲル状電解質層13及びセパレータ14が配置され、平面視略矩形状でシート状とされた膜電極接合体が得られる。
 そして、図5中に示すように、必要に応じて、上記の膜電極接合体を複数積層することで多層の膜電極接合体10とすることができる。
 なお、多層の膜電極接合体10の最下層及び最上層には、負極板3aが配置されるように積層することが望ましい。このような配置構成で多層の膜電極接合体10を形成することにより、最外層に正極板2aを位置させることによって生じ得るリチウムの樹枝状析出物(デンドライト)の発生を防止できるので、ショート等の不具合を回避することが可能となる。
 ここで、上述したデンドライトは、多層の膜電極接合体10の最外層に正極板2aが位置し、かつ正極板2aの外方を向く(すなわち負極板3aに対向していない)板面に正極活物質層8が形成されている場合に発生することが多い。
従って、多層の膜電極接合体10の正極板2aと負極板3aの双方の枚数を調整せず、正極板2aを最外層に配置する場合であっても、最外層に配置される正極板2aの外方を向く板面側に正極活物質層8を形成しない構成を採用することで、デンドライトの発生を防止してショート等の不具合を回避することが可能になる。
 本実施形態の製造方法においては、積層工程及び分割工程が備えられた上記方法を採用することで、帯状の正極板2及び負極板3を矢印P方向に搬送させつつ、連続的に多層の膜電極接合体10を作製することができる。
(3)タブ取付工程
 次に、本発明に係る製造方法に備えられるタブ取付工程についで、図6A~図6Cを参照しながら説明する。
 本実施形態のタブ取付工程においては、上述した製造装置80を用い、まず、図6Aに示すような、外装体15上に膜電極接合体10が積層された状態の積層体について、図6Bに示すような折り曲げ加工処理部83を用いて、外装体15の一端部15Aを、膜電極接合体10に面する側とは反対側の方向に折り曲げた状態とする。この際、図6B等に示すように、外装体15の一端部15Aが滑らかな円弧を描くように折り曲げられていることが、アルミニウム等からなる外装体15に皺やひび割れ等が発生することがない点から好ましい。外装体15の一端部15Aを上記形状に折り曲げることで、その後のラミネート工程において、膜電極接合体10を外装体15で包装してリチウムイオン二次電池1とした後の封止状態が良好となり、且つ、優れた外観特性が得られる。 
 次いで、図6Cに示すように、溶接処理部84を用いて、外装体15の一端部15Aに対応して配置された、正極板2a及び負極板3aの端部7、11に、端子用タブ4、5を接合する。具体的には、図6C中に示すように、溶接電極から構成される溶接処理部84を上下に配置することで、正極板2aと端子用タブ4とを、下方に負極板3a、セパレータ14及びゲル状電解質層13を介した状態で上下から溶接処理部84で狭持し、溶接を行なう。同様に、負極板3aと端子用タブ5とを、上方にセパレータ14、ゲル状電解質層13及び正極板2aを介した状態で上下から溶接処理部84で狭持し、溶接を行なう。
 ここで、図6Aに示す例では、溶接処理部84を工程の進行方向に対して2箇所に直列配置した例を、側面から見た状態で示している。このように、溶接処理部84を2箇所に設けることにより、図3A及び図4Aに示した負極板3aに対する端子用タブ5の接合、並びに、図3B及び図4Bに示した正極板2aに対する端子用タブ4の接合を、平面視で離間した状態として同時に溶接することができるので、さらに好ましい。
 本実施形態のタブ取付工程においては、予め、外装体15を膜電極接合体10に面する側とは反対側の方向に向けて折り曲げた状態として、各電極板2a、3aの端部7、11に端子用タブ4、5を接合する方法を採用することにより、外装体15に貫通孔等が発生することなく、簡便な工程で容易に接合することが可能になる。
 なお、タブ取付工程における外装体15の一端部15Aの折り曲げの度合いについては、各電極体2a、3aの端部7、11に対して端子用タブ4、5を溶接できる程度のスペースを確保できれば、特に制限はない。例えば、タブ5から前記端部15Aまで距離が、タブ5から垂直方向の最短距離として、好ましくは1mm~10cm、より好ましくは2mm~6cm、特に好ましくは3mm~2cmとなる程度に折り曲げればよい。
 また、製造装置80の説明でも記したように、正極板2a及び負極板3aの端部7、11への端子用タブ4、5の接合は、超音波溶接、抵抗溶接またはレーザー溶接の内の何れかによって行なうことができるが、これらの中でも、超音波溶接を採用することがより好ましい。
 また、本実施形態では、外装体15としてアルミニウム外装体を用いることが好ましい。アルミニウム材料からなる外装体15とすることで、タブ取付工程において外装体15の一端部15Aを折り曲げ、その後のラミネート工程において一端部15Aを曲げ戻す際、外装体15に大きな皺等が発生することなく、且つ、加工性が向上する効果が得られる。さらに、後述するラミネート工程において、膜電極接合体10を、端子用タブ4、5を外部に突出させて外装体15で包装し、外周部15aを封止する際の加工性も顕著に向上する。
(4)ラミネート工程
 次に、上述のタブ取付工程に引き続いて行なわれるラミネート工程においては、膜電極接合体10を外装体15で包装し、外装体の外周部15aを封止する。
 具体的には、まず、膜電極接合体10に面する側とは反対側の方向に向けて折り曲げた外装体15の一端部15Aを、膜電極接合体10に面する側に曲げ戻しすることにより、外装体15を概略平板状に戻す。この際、例えば、図6Dに示すように、外装体15の一端部15Aを把持して曲げ戻す、曲げ戻し機構85を用いることにより、外装体15の一端部15Aを把持部85aで把持し、一端部15Aを膜電極接合体10側に曲げ戻す。
 次いで、膜電極接合体10を、端子用タブ4、5を外部に突出させた状態として外装体15で包装した後、外装体の外周部15aを封止する(図1及び図2を参照)。この際、外装体の外周部15aを封止する方法としては、従来公知の方法を何ら制限無く採用できる。
 これにより、多層の膜電極接合体10を外装体15で包装して構成されてなる、積層型電池であるリチウムイオン二次電池1を製造することができる。
<作用効果>
 本発明に係るリチウムイオン二次電池(積層型電池)1の製造方法及び製造装置によれば、上述したように、予め、外装体15を膜電極接合体10と反対側に向けて折り曲げた状態として、正極板2a及び負極板3aの端部7、11に端子用タブ4、5を接合できる構成なので、予め形成された電解質層13を含む膜電極接合体10を外装体15で被覆することによってリチウムイオン二次電池1を製造するにあたり、外装体15上の膜電極接合体10に備えられる正極板2aや負極板3aに端子用タブ4、5を取り付ける際、外装体15に貫通孔等が発生することなく、容易に接合することができる。これにより、リチウムイオン二次電池1を連続生産することが可能になるので、特性に優れたリチウムイオン二次電池1を生産性良く製造できるという効果を奏する。

Claims (11)

  1.  正極板と負極板との間に電解質層が配置されてなる多層構造を有する膜電極接合体を形成する工程と、
     外装体上で、前記膜電極接合体における前記正極板及び前記負極板の端部に端子用タブを接合するタブ取付工程と、
     前記膜電極接合体を前記外装体で被覆する工程と
    を含む積層型電池の製造方法であって、
     前記タブ取付工程において、前記外装体の端部の少なくとも一部を、前記膜電極接合体に面する側とは反対側の方向に折り曲げた状態とした後、前記外装体端部の折り曲げた部分に対応して配置された前記正極板及び前記負極板の端部に端子用タブを接合することを特徴とする積層型電池の製造方法。
  2.  前記膜電極接合体において、正極板と負極板との間にさらにセパレータが配置されており、前記電解質層がゲル状であり、前記端子用タブの接合を溶接により行うことを特徴とする請求項1に記載の積層型電池の製造方法。
  3.  前記タブ取付工程の前に、
     帯状に形成された前記外装体上に、帯状に形成された前記正極板及び前記負極板の何れか一方の電極板を繰り出し延在させ、その後、前記一方の電極板の板面上に帯状に形成された前記セパレータを繰り出し延在させて配置し、さらに、前記セパレータの板面上に他方の電極板を繰り出し延在させることで、前記セパレータを介して各電極板を積層するとともに、前記帯状に形成された一方の電極板の板面上、または、前記セパレータの板面上にゲル状電解液を塗工してゲル状電解質層を帯状に積層することで前記膜電極接合体を形成する積層工程と、
     次いで、帯状に積層された前記外装体及び前記膜電極接合体を切断して平面視略矩形状に分割する分割工程とを順次備えることを特徴とする請求項2に記載の積層型電池の製造方法。
  4.  さらに、前記タブ取付工程に引き続き、前記外装体の端部の折り曲げた部分を、前記膜電極接合体に面する側に曲げ戻し、その後、前記膜電極接合体を、前記端子用タブを外部に突出させた状態として前記外装体で包装した後、前記外装体の外周部を封止するラミネート工程を備えることを特徴とする請求項1~3のいずれか1項に記載の積層型電池の製造方法。
  5.  前記タブ取付工程は、前記正極板及び前記負極板の端部への前記端子用タブの接合を、超音波溶接、抵抗溶接またはレーザー溶接の内の何れかの方法によって行なうことを特徴とする請求項1~4の何れか1項に記載の積層型電池の製造方法。
  6.  前記タブ取付工程において、前記正極板及び前記負極板の端部と前記端子用タブとの間に電解質が存在する状態で、前記正極板及び前記負極板の端部と前記端子用タブとを当接させ、接合を行なうことを特徴とする請求項1~5の何れか1項に記載の積層型電池の製造方法。
  7.  前記外装体としてアルミニウム外装体またはステンレス鋼外装体を用いることを特徴とする請求項1~6の何れか1項に記載の積層型電池の製造方法。
  8.  正極板と負極板との間にセパレータ及びゲル状電解質層が配置されてなる多層構造を有する膜電極接合体が、前記正極板及び前記負極板に接合された端子用タブが外部に突出した状態で外装体に被覆されてなる積層型電池の製造装置であって、
     ロール状に巻回された帯状の前記正極板及び前記負極板の何れか一方の電極板を、帯状に形成された前記外装体上に繰り出し延在させる第1のロール機構と、ロール状に巻回された帯状の前記セパレータを、前記一方の電極板の板面上に繰り出し延在させて配置する第2のロール機構と、ロール状に巻回された他方の電極板を、前記セパレータの板面上に繰り出し延在させて配置する第3のロール機構と、前記帯状に形成された一方の電極板の板面上、または、前記セパレータの板面上にゲル状電解液を塗工してゲル状電解質層を帯状に積層する塗布機構とからなり、セパレータ及びゲル状電解質層を介して各電極板を積層することで前記外装体上に前記膜電極接合体を形成する積層手段と、
     帯状に積層された前記外装体及び前記膜電極接合体を切断して平面視略矩形状に分割する切断機構からなる分割手段と、
     帯状に形成された前記外装体の横幅方向端部を吸着する吸着機構からなり、前記横幅方向端部を前記吸着機構で吸着することで、前記横幅方向端部を前記膜電極接合体側に面する側とは反対側の方向に折り曲げる折り曲げ加工手段と、
     前記正極板及び前記負極板の端部に端子用タブを溶接によって接合する溶接手段とを備えることを特徴とする積層型電池の製造装置。
  9.  さらに、前記膜電極接合体に面する側とは反対側の方向に折り曲げた前記外装体の前記横幅方向端部を、前記膜電極接合体に面する側に曲げ戻す曲げ戻し機構を含み、前記膜電極接合体を、前記端子用タブが外部に突出した状態として前記外装体で包装するとともに、前記外装体の外周部を封止するラミネート手段を備えることを特徴とする請求項8に記載の積層型電池の製造装置。
