本発明の実施形態に係る樹脂組成物は、
(A)後述する一般式(1)で表される(メタ)アクリレート単位(a)5~85質量%及びメチル(メタ)アクリレート単位(b)15~95質量%を含有する(メタ)アクリル系共重合体と、
(B)ポリカーボネート系樹脂と
を含む。
上述したように、先行技術のポリカーボネート系樹脂とその他の樹脂とを組み合わせた樹脂組成物においては、成形温度が高温になるに伴い(約280℃以上)、さらに射出成形の場合は射出速度が高速になるに伴い(約150mm/sec以上)、成形体の透明性が低下する傾向にあった。しかしながら、本発明の実施形態に係る樹脂組成物を高温条件下で成形した場合であっても、さらに射出成形の場合は射出速度が高速であっても、透明性に優れた成形体を得ることができる。
1.(メタ)アクリル系共重合体(A)
本発明の実施形態に係る樹脂組成物の構成要素である(メタ)アクリル系共重合体(A)は、後述する一般式(1)で表される(メタ)アクリレート単位(a)及びメチル(メタ)アクリレート単位(b)を含有する。以下、各々について説明する。
(メタ)アクリレート単位(a)は、下記一般式(1)で表される。なお、本明細書において、アクリレートとメタクリレートとをあわせて(メタ)アクリレートと称する。
R2及びR3は、相互に連結して、これらが結合する炭素原子と一緒になって炭素数3~10の環状アルキル基を形成していてもよい。
R4及びR5は、好ましくはメチル基、メトキシ基、クロロ基、ブロモ基及びフェニル基から各々独立に選択され、より好ましくはフェニル基である。
(メタ)アクリル系共重合体(A)は、さらに、メチル(メタ)アクリレート単位(b)を含む。メチル(メタ)アクリレート単位(b)を構成する単量体は、メチル(メタ)アクリレートである。なお、本明細書において、メチルアクリレートとメチルメタクリレートをあわせてメチル(メタ)アクリレートと称する。メチル(メタ)アクリレート単位(b)としては、公知の単量体を使用することができる。メチル(メタ)アクリレート単位(b)は、ポリカーボネート系樹脂(B)に対する分散性が優れるため、成形体の表面硬度を向上させる作用を有する。
メチル(メタ)アクリレート単位(b)は、メチルメタクリレートであるか、あるいはメチルメタクリレートとメチルアクリレートとの組み合わせであることが好ましい。
(メタ)アクリル系共重合体(A)には、該共重合体に対して一般式(1)で表される(メタ)アクリレート単位(a)が5~85質量%の割合で含まれ、メチル(メタ)アクリレート単位(b)が15~95質量%の割合で含まれる。(メタ)アクリル系共重合体(A)における(メタ)アクリレート単位(a)の割合が5質量%以上であることが、透明性の観点から好ましい。一方、エステル部分にベンゼン環を有する(メタ)アクリレート単位(a)を共重合すると、(メタ)アクリル系共重合体(A)の成形体は、鉛筆硬度をはじめとする表面硬度が低下する傾向にある。しかし、メチル(メタ)アクリレート単位(b)の割合が15質量%以上であれば、(メタ)アクリル系共重合体(A)の成形体の表面硬度は十分な値となる。従って、この(メタ)アクリル系共重合体(A)と表面硬度が比較的低いポリカーボネート系樹脂(B)とを溶融混練して得られる樹脂組成物を成形することにより、ポリカーボネート系樹脂(B)のみの場合よりも優れた表面硬度を有する成形体を得ることができる。
なお、高分子量域における(メタ)アクリレート単位(a)の割合(H)と低分子量域における(メタ)アクリレート単位(a)の割合(L)の測定方法については、後述する実施例を参照されたい。
なお、(メタ)アクリル系共重合体(A)の質量平均分子量(Mw)、数平均分子量(Mn)、及び分子量分布(M w/Mn)は、ゲルパーミエーションクロマトグラフィーを用いて測定することができる。
上記一般式(1)における各基の定義、ならびに(メタ)アクリレート単位(a)及びメチル(メタ)アクリレート単位(b)の詳細については、上記で説明した通りである。また、この(メタ)アクリル系共重合体の有用性についても、上記で説明した通りである。
本発明の実施形態に係る樹脂組成物は、ポリカーボネート系樹脂(B)を含む。
ポリカーボネート系樹脂(B)は、分子主鎖中に炭酸エステル結合を含む、すなわち-[O-R-OCO]-単位を有するものであれば、特に限定されない。式中のRは、脂肪族基、芳香族基、又は脂肪族基と芳香族基の両方のいずれであってもよい。その中でも、ビスフェノールA等の芳香族ジヒドロキシ化合物を用いて得られる芳香族ポリカーボネートが、コストの面から好ましい。また、これらのポリカーボネート系樹脂は、1種単独で又は2種以上を組み合わせて用いることができる。
本発明の1つの実施形態によれば、上記樹脂組成物を成形して得られる成形体が提供される。
(メタ)アクリル系共重合体をテトラヒドロフラン(THF)に溶解し、ゲルパーミエーションクロマトグラフィーを用いて測定を行った。なお、各共重合体のMw、Mn、及びMw/Mnは、標準ポリスチレンによる検量線を基に算出した。

(メタ)アクリル系共重合体をクロロホルム(CHCl3)に溶解し、分取ゲルパーミエーションクロマトグラフィー(分取GPC)を用いて、分子量のピークを境に高分子量域と低分子量域に分割して分取を行った。その後、分取した共重合体を1HNMRで測定し、高分子量域の(メタ)アクリル系共重合体における一般式(1)で表される(メタ)アクリレート単位の質量割合(H)および低分子量域の(メタ)アクリル系共重合体における一般式(1)で表される(メタ)アクリレート単位(a)の質量割合(L)を算出した。さらに、共重合比((L)/(H)×100%)を算出した。

厚さ1.5mmの平板試験片を作製し、試験片表面にすり傷が観察されない鉛筆硬度をJIS K5600-5-4に準じて測定した。
ヘーズメーターNDH4000(日本電色工業(株)製)を用いて、厚さ1.5mmの平板試験片についてJIS K 7136に準じてヘイズの測定を行った。
撹拌装置が装備された加温可能な高圧反応器中に脱イオン水200質量部、懸濁安定剤である第三リン酸カルシウム0.5質量部、界面活性剤であるドデシルベンゼンスルホン酸ナトリウム0.01質量部を加えた後、撹拌した。別途、4-フェニルベンジルメタアクリレート(a-1)20質量部、メチルメタクリレート(b-1)77質量部、メチルアクリレート(b-2)3質量部、開始剤であるパーブチルE(日油株式会社製)0.3質量部、及び連鎖移動剤であるノルマル-オクチルメルカプタン(nOM)1.75質量部を混合して均一にしたモノマー溶液を調製し、反応容器内に加えた。窒素で反応容器内を満たし、0.1MPaに加圧した。110℃で1時間、続いて120℃で2時間反応を行って重合反応を完結させた。得られたビーズ状の重合体を水洗、乾燥し、(メタ)アクリル系共重合体aを得た。
メチルメタクリレート(b-1)80質量部、メチルアクリレート(b-2)0質量部とした以外は、合成例1と同様の方法で(メタ)アクリル系共重合体bを得た。

前記合成例で得られた(メタ)アクリル系共重合体と、ポリカーボネート系樹脂としてのユーピロン(登録商標)S-3000(三菱エンジニアリングプラスチックス社製、粘度平均分子量:22,000)とを、以下の表3に示す質量比で配合した。タンブラーで20分混合後、1ベントを備えた日本製鋼所社製「TEX30HSST」に供給し、スクリュー回転数200rpm、吐出量20kg/時間、バレル温度260℃の条件で混練した。ストランド状に押出した溶融樹脂を水槽にて急冷し、ペレタイザーを用いてペレット化して樹脂組成物のペレットを得た。
上述の製造方法で得られたペレットを100℃で5時間乾燥させた後、射出成型機(住友重機械工業(株)製「SE100DU」)にて、鋼材金型を使用して、下記の射出温度と射出速度、金型温度80℃で射出成型を行い、50×90×1.5mm厚の平板試験片を得た。
射出条件I 射出温度:260℃、射出速度:200mm/sec
射出条件II 射出温度:300℃、射出速度:200mm/sec
射出条件III 射出温度:260℃、射出速度:300mm/sec
射出条件IV 射出温度:300℃、射出速度:300mm/sec
Claims (9)
- (A)下記一般式(1)で表される(メタ)アクリレート単位(a)5~85質量%及びメチル(メタ)アクリレート単位(b)15~95質量%を含有する(メタ)アクリル系共重合体と、
(B)ポリカーボネート系樹脂と
を含む樹脂組成物:
(式(1)中、
Xは、単結合、-C(R2)(R3)-、-C(=O)-、-O-、-OC(=O)-、-OC(=O)O-、-S-、-SO-、-SO2-及びこれらの任意の組み合わせからなる群から選択される二価の基であり(ここで、R2及びR3は、各々独立に、水素原子、炭素数1~10の直鎖状アルキル基、炭素数3~10の分岐状アルキル基、炭素数3~10の環状アルキル基、炭素数1~10の直鎖状アルコキシ基、炭素数3~10の分岐状アルコキシ基、炭素数3~10の環状アルコキシ基、フェニル基又はフェニルフェニル基であり;R2及びR3は、相互に連結して、これらが結合する炭素原子と一緒になって炭素数3~10の環状アルキル基を形成していてもよい);
R1は、水素原子又はメチル基であり;
R4及びR5は、各々独立に、炭素数1~10の直鎖状アルキル基、炭素数3~10の分岐状アルキル基、炭素数3~10の環状アルキル基、炭素数1~10の直鎖状アルコキシ基、炭素数3~10の分岐状アルコキシ基、炭素数3~10の環状アルコキシ基、ハロゲン原子、フェニル基又はフェニルフェニル基であり;
mは、1~10の整数であり;
pは、0~4の整数であり;
qは、0~5の整数である。)。 - 前記(メタ)アクリル系共重合体は、分子量のピーク値を境に高分子量域と低分子量域とに分割した場合、前記高分子量域の(メタ)アクリル系共重合体(A)における前記(メタ)アクリレート単位(a)の質量割合(H)に対する前記低分子量域の(メタ)アクリル系共重合体(A)における前記(メタ)アクリレート単位(a)の質量割合(L)の比((L)/(H)×100%)が80%~120%の範囲である請求項1に記載の樹脂組成物。
- 前記(メタ)アクリル系共重合体の質量平均分子量が3,000~30,000である請求項1又は2に記載の樹脂組成物。
- 前記一般式(1)において、mが1~3の整数である請求項1~3のいずれか1項に記載の樹脂組成物。
- 前記一般式(1)において、Xが単結合、-C(R2)(R3)-、-C(=O)-、-SO-、または-SO2-である請求項1~4のいずれか1項に記載の樹脂組成物。
- 前記一般式(1)において、p及びqが0である請求項1~5のいずれか1項に記載の樹脂組成物。
- 前記樹脂組成物における前記(メタ)アクリル系共重合体(A)の含量は5~60質量%であり、前記樹脂組成物における前記ポリカーボネート系樹脂(B)の含量は40~95質量%である、請求項1~6のいずれか1項に記載の樹脂組成物。
- 下記一般式(1)で表される(メタ)アクリレート単位(a)5~85質量%及びメチル(メタ)アクリレート単位(b)15~95質量%を含有する(メタ)アクリル系共重合体:

Xは、単結合、-C(R2)(R3)-、-C(=O)-、-O-、-OC(=O)-、-OC(=O)O-、-S-、-SO-、-SO2-及びこれらの任意の組み合わせからなる群から選択される二価の基であり(ここで、R2及びR3は、各々独立に、水素原子、炭素数1~10の直鎖状アルキル基、炭素数3~10の分岐状アルキル基、炭素数3~10の環状アルキル基、炭素数1~10の直鎖状アルコキシ基、炭素数3~10の分岐状アルコキシ基、炭素数3~10の環状アルコキシ基、フェニル基又はフェニルフェニル基であり;R2及びR3は、相互に連結して、これらが結合する炭素原子と一緒になって炭素数3~10の環状アルキル基を形成していてもよい);
R1は、水素原子又はメチル基であり;
R4及びR5は、各々独立に、炭素数1~10の直鎖状アルキル基、炭素数3~10の分岐状アルキル基、炭素数3~10の環状アルキル基、炭素数1~10の直鎖状アルコキシ基、炭素数3~10の分岐状アルコキシ基、炭素数3~10の環状アルコキシ基、ハロゲン原子、フェニル基又はフェニルフェニル基であり;
mは、1~10の整数であり;
pは、0~4の整数であり;
qは、0~5の整数である。)。 - 請求項1~7のいずれか1項に記載の樹脂組成物を成形して得られる成形体。
