本願は、2013年7月29日に日本国に出願された特願2013-156408号と、2014年4月24日に、日本国に出願された特願2014-090491号とに基づき優先権を主張し、これらの内容をここに援用する。
(1)シャフト炉で還元される直接還元用原料であって、原料と、前記原料の周囲を被覆してかつ気孔率が20体積%以上のポーラス構造を有する被覆層と、を備える。
図1は、本発明の一実施形態に係る直接還元用原料(以下、原料という)を還元するシャフト炉10の概略構成図である。シャフト炉10は、竪型シャフト炉であり、ガス排出口11、ガス吹き込み口12及び還元鉄排出口13を備え、いわゆるMIDREX法(直接還元製鉄法)によって原料を還元する。ガス吹き込み口12は、シャフト炉10の鉛直方向における略中段位置に設けられており、シャフト炉10の内部に還元ガスを供給する。還元ガスとしては、天然ガス、天然ガスを改質したCO及びH2を主成分とする改質ガス、及び石炭ガスを用いることができる。石炭ガスとは、石炭をガス化した時に発生するガスのことである。還元ガスとして用いられる前記改質ガスの組成は、H2とCOの合計濃度が約90mol%程度で、H2/(H2+CO)のモル比が0.52~0.71で、CO2濃度が0.5~3.0mol%であってもよい。還元ガスの温度は、700℃~1000℃であってもよい。
しかしながら、被覆層で被覆された酸化鉄原料をそのままシャフト炉10で還元すると、還元粉化が助長されることがわかった。本発明者等は、その原因を鋭意検討し、被覆層の構造に原因があることを突き止めた。つまり、被覆層は構造が緻密であるため、還元ガスの拡散が不均一になり、還元反応様式が非トポケミカルとなる。そのため、還元粉化が助長される。かかる知見に基づいて、予め被覆層に十分な気孔率を付与することにより、クラスタリングを抑制しつつ還元粉化をも抑制できる直接還元用原料を開発した。
次に、図2を参照しながら、上述の、気孔率が付与された被覆層を備えた原料(以下、ポーラス被覆原料と言う)について説明する。ポーラス被覆原料1は、原料3と、原料3の周りを被覆する被覆層2とを有する。被覆層2の気孔率は、平均値で20体積%以上かつ50体積%以下である。気孔率が50体積%よりも高くなると、被覆層2が原料3より剥離してしまい、原料3を被覆する本来の機能を維持できなくなるので、気孔率の上限値は50体積%とすることが好ましい。さらに言うと、現状の被覆層の製造方法(スプレー法、浸漬法)では、50体積%以上の気孔率を確保するように被覆層2を形成するのは困難である。
また、シャフト炉10に装入する時の被覆層2に水酸化物が含まれないように構成するのが好ましい。その理由については、後述する。
シャフト炉10の炉頂部10aを流れるガス(つまり、排ガス)は、H2O濃度およびCO2濃度が高いため、被覆ペレットを、水分の蒸発および脱水をせずにそのままシャフト炉10内に装入した場合、被覆層2をなす処理液Aに含まれる水酸化物と排ガス中のH2Oとが反応して、水酸化物がイオン化するとともに、生成したイオンとCO2とが反応して、炭酸化反応が進行する。例えば、処理液Aが水酸化カルシウム(Ca(OH)2)を含む場合、下記(2)~(4)式の炭酸化反応が促される。
一方、シャフト炉10に投入する直前のポーラス被覆原料1の温度が室温以上である場合には、予熱処理せずにそのままシャフト炉10に投入することができる。
還元ガスとしてH2を主体とした水素リッチなガス(例えば、H2が50容量%以上のガス)が用いられる場合、H2還元に伴う吸熱量がCO還元に伴う発熱量を上回るため、温度低下により還元粉化を起こしやすくなる。そこで、シャフト炉10に投入する直前のポーラス被覆原料1の温度を一定温度以上にしておくことで、シャフト炉10内における吸熱量を補償するのに十分な熱量を供給することができる。
被覆ペレットの水酸化物を熱分解した脱水ペレットの被覆層の気孔率と、被覆ペレットをCO2雰囲気下で炭酸化した炭酸化ペレットの被覆層の気孔率とを調べて、比較した。
気孔率が20体積%以上の被覆層を有するペレット(上記実施形態のポーラス被覆原料1に相当する)を実施例とし、また、焼成ペレット及び気孔率が20体積%未満の被覆層を有するペレットを比較例として、クラスタリング試験及び還元粉化試験を実施した。また、焼成ペレットを被覆材により被覆したものを被覆ペレットとし、被覆ペレットを脱水処理して、水酸化物を分解したものを脱水ペレットとした。なお、焼成ペレットは、第1実施例と同じものを使用した。
脱水ペレット1~5は、いずれも被覆層の気孔率が20体積%を超えていた。被覆ペレット1~5のうち、被表面積の値が低い(つまり粒度が粗い)セメントBを用いた被覆ペレット4のみ、気孔率が20体積%超えていた。被覆ペレット1~5および脱水ペレット1~5はともに焼成ペレットに比べてCI値が低減した。また、気孔率が20体積%以上の被覆層を有する実施例1~6は、脱水ペレットであるか又は被覆ペレットであるかに関わらず、比較例1~4の被覆ペレットと比べて、RDI値が低くなった。以上の結果から、気孔率が20体積%以上の被覆層を有するペレットは、クラスタリング及び還元粉化の抑制に有用であることが証明された。
原料を所定温度で炉内に装入することにより、還元粉化が抑制される理由を、実施例を示して詳細に説明する。本実施例では、原料としてペレットを単独で用いた。ペレットの平均直径は12.5mmであり、その組成は表2の通りであった。図5に、本実施例で用いた、内径0.1m、高さ4.0mの小型シャフト炉の縦断面図を示す。

Claims (6)
- シャフト炉で還元される直接還元用原料であって、
原料と、前記原料の周囲を被覆してかつ気孔率が20体積%以上のポーラス構造を有する被覆層と、を備える
ことを特徴とする直接還元用原料。 - 前記被覆層は、Caの酸化物及びMgの酸化物の少なくとも一方を含むことを特徴とする請求項1に記載の直接還元用原料。
- シャフト炉で還元される直接還元用原料の製造方法であって、
原料の周囲を、水酸化カルシウム、水酸化マグネシウム、及びセメント水和物の少なくとも一つを含む水酸化物を含有するスラリー状の被覆材で被覆した被覆原料を生成する被覆工程と;
前記被覆原料に含まれる水分を、前記シャフト炉に装入する前に、CO2を含まないガスを用いて蒸発させる蒸発工程と;
H2O蒸気を含まないガスを用いて、前記被覆原料に含まれる化合水を脱水温度以上で脱水させる脱水工程と;
を有することを特徴とする直接還元用原料の製造方法。 - 前記被覆工程で、浸漬法又はスプレー法を用いて前記原料を前記被覆材で被覆することを特徴とする請求項3に記載の直接還元原料の製造方法。
- 前記シャフト炉は、水素を含む還元ガスを用いて還元鉄を製造する還元炉であり;
請求項3又は4に記載の直接還元原料の製造方法によって製造された前記被覆原料を、室温を超える温度で前記シャフト炉に装入する工程を含む;
ことを特徴とする還元鉄の製造方法。 - 前記被覆原料を前記シャフト炉に装入する前に、前記室温を超える温度に前記被覆原料を予熱する予熱工程をさらに有することを特徴とする請求項5に記載の還元鉄の製造方法。
