Abstract
得られる還元鉄の浸炭が阻害されない、直接還元製鉄に用いる被覆原料を提供する。上記被覆原料は、酸化鉄を含む原料と、上記原料の表面に付着した粒子を含む被覆層と、を有し、上記粒子は、カルシウム化合物およびセメントからなる群から選ばれる少なくとも1種を含有し、粒径が0.010mm以上である。上記粒子の粒径が0.050mm以上であることが好ましい。上記粒子の付着量が、上記原料に対して、0.10質量%以上3.00質量%以下であることが好ましい。上記カルシウム化合物が、酸化カルシウムおよび水酸化カルシウムからなる群から選ばれる少なくとも1種を含有することが好ましい。
Description
本発明は、直接還元製鉄に用いる被覆原料およびその製造方法に関する。
近年、地球環境の問題、化石燃料枯渇の問題などを背景として、製鉄には、省エネルギー化が強く求められている。
鉄の原料は、主に、鉄鉱石などの酸化鉄である。製鉄法は、酸化鉄を還元する還元プロセスを必須のプロセスとして含む。世界的に最も普及している一般的な製鉄法は、高炉を用いる高炉法である。
高炉の羽口では、コークスや微粉炭と、熱風(1200℃程度に加熱した空気)中の酸素とが反応して、COおよびH2ガス(還元ガス)が生成する。そして、生成した還元ガスによって、高炉中の原料(鉄鉱石など)を還元する。
近年の高炉操業技術の向上により、還元材比(溶銑1t製造あたりのコークス、微粉炭の使用量)は、500kg/t程度まで低減している。しかし、還元材比は、既に、ほぼ下限に達しており、これ以上の大幅な還元材比の低減は期待できない。

近年の高炉操業技術の向上により、還元材比(溶銑1t製造あたりのコークス、微粉炭の使用量)は、500kg/t程度まで低減している。しかし、還元材比は、既に、ほぼ下限に達しており、これ以上の大幅な還元材比の低減は期待できない。
一方で、近年、高炉法とは異なる製鉄法として、直接還元製鉄法(「直接還元法」、「直接製鉄法」ともいう)が開発されている。
直接還元製鉄法は、還元炉(直接還元炉)に、酸化鉄を含む原料(鉄鉱石など)を充填して、還元ガスを吹き込み、原料を還元して還元鉄を製造し、その後、電気炉によって還元鉄を溶解する方法である。
還元炉としては、主に、シャフト炉が用いられる。
還元ガスのガス源としては、主に、天然ガスが用いられる。天然ガスは、シャフト炉の炉頂部から排出される炉頂ガスとともに、加熱改質装置の内部で加熱および改質される。こうして、CO、H2を含む還元ガスが生成する。
生成した還元ガスは、シャフト炉に吹き込まれ、シャフト炉の炉頂部から供給される原料(酸化鉄)と反応する。こうして、原料(酸化鉄)が還元され、還元鉄が製造される。
製造された還元鉄は、シャフト炉における還元ガスの吹き込み位置よりも下部の領域(冷却帯)において冷却され、その後、シャフト炉の最下部から排出される。
直接還元製鉄法は、還元炉(直接還元炉)に、酸化鉄を含む原料(鉄鉱石など)を充填して、還元ガスを吹き込み、原料を還元して還元鉄を製造し、その後、電気炉によって還元鉄を溶解する方法である。
還元炉としては、主に、シャフト炉が用いられる。
還元ガスのガス源としては、主に、天然ガスが用いられる。天然ガスは、シャフト炉の炉頂部から排出される炉頂ガスとともに、加熱改質装置の内部で加熱および改質される。こうして、CO、H2を含む還元ガスが生成する。
生成した還元ガスは、シャフト炉に吹き込まれ、シャフト炉の炉頂部から供給される原料(酸化鉄)と反応する。こうして、原料(酸化鉄)が還元され、還元鉄が製造される。
製造された還元鉄は、シャフト炉における還元ガスの吹き込み位置よりも下部の領域(冷却帯)において冷却され、その後、シャフト炉の最下部から排出される。
シャフト炉に装入する原料としては、塊状の鉄鉱石(塊鉱石)、ペレット(粉状の鉄鉱石を球状に固めたもの)等が使用される。
これらの原料は、シャフト炉内における高温の還元雰囲気で、しばしばクラスタリングを起こす。クラスタリングとは、これらの原料が、シャフト炉内における高温の還元雰囲気で相互に融着して、大塊状となる現象である。
クラスタリングが起こると、シャフト炉からの還元鉄の排出が困難となる場合がある。また、シャフト炉内で、原料どうしが架橋する現象(「棚吊り」とも呼ばれる)が起こり、順調な荷下がり阻害される場合がある。いずれの場合も、シャフト炉の操業性が著しく低下する。
これらの原料は、シャフト炉内における高温の還元雰囲気で、しばしばクラスタリングを起こす。クラスタリングとは、これらの原料が、シャフト炉内における高温の還元雰囲気で相互に融着して、大塊状となる現象である。
クラスタリングが起こると、シャフト炉からの還元鉄の排出が困難となる場合がある。また、シャフト炉内で、原料どうしが架橋する現象(「棚吊り」とも呼ばれる)が起こり、順調な荷下がり阻害される場合がある。いずれの場合も、シャフト炉の操業性が著しく低下する。
このため、通常のシャフト炉操業においては、最高還元温度を低めに抑えて、クラスタリングの発生を防止する。そうすると、還元速度を十分に高めることができず、生産性を満足のいく程度まで向上できない。
そこで、従来、クラスタリングの発生を抑制するため、酸化鉄を含む原料(鉄鉱石など)の表面を被覆する技術が開発されている(特許文献1~3)。
クラスタリングは、鉄鉱石などの原料が還元されて還元鉄(金属鉄)が生成する際の焼結現象である。原料に被覆層を設けることにより、生成する還元鉄どうしの接触面が減少し、焼結が抑制されることで、クラスタリングが抑制されると考えられる。

直接還元製鉄法では、上述したように、還元炉での還元によって生成した還元鉄を、電気炉で溶融する。このため、電気炉操業の効率向上を目的として、還元鉄の浸炭(炭素の添加)が必要不可欠である。
すなわち、還元鉄を浸炭することにより、還元鉄の融点を下げる;還元鉄中に残存する酸化鉄を還元する;電気炉での溶融の際に、酸素を吹き込み、炭素を燃焼させることで、多くのエネルギーを発生させて、溶解時間を短くする;等の効果が得られる。
すなわち、還元鉄を浸炭することにより、還元鉄の融点を下げる;還元鉄中に残存する酸化鉄を還元する;電気炉での溶融の際に、酸素を吹き込み、炭素を燃焼させることで、多くのエネルギーを発生させて、溶解時間を短くする;等の効果が得られる。
還元鉄の浸炭は、具体的には、例えば、シャフト炉の下部における冷却帯において、浸炭ガス(CH4など)を流すことにより実施する。
しかしながら、還元鉄の原料として、被覆層を有する被覆原料(特許文献1~3)を用いると、被覆層がバリアとなり、得られる還元鉄の浸炭が阻害される場合がある。

本発明は、以上の点を鑑みてなされたものであり、直接還元製鉄に用いる被覆原料であって、得られる還元鉄の浸炭が阻害されない被覆原料、および、その製造方法を提供することを目的とする。
本発明者らは、鋭意検討した結果、下記構成を採用することにより、上記目的が達成されることを見出し、本発明を完成させた。
すなわち、本発明は、以下の[1]~[8]を提供する。
[1]酸化鉄を含む原料と、上記原料の表面に付着した粒子を含む被覆層と、を有し、上記粒子は、カルシウム化合物およびセメントからなる群から選ばれる少なくとも1種を含有し、粒径が0.010mm以上である、直接還元製鉄に用いる被覆原料。
[2]上記粒子の粒径が0.050mm以上である、上記[1]に記載の被覆原料。
[3]上記粒子の付着量が、上記原料に対して、0.10質量%以上3.00質量%以下である、上記[1]または[2]に記載の被覆原料。
[4]上記カルシウム化合物が、酸化カルシウムおよび水酸化カルシウムからなる群から選ばれる少なくとも1種を含有する、上記[1]~[3]のいずれかに記載の被覆原料。
[5]直接還元製鉄に用いる被覆原料を製造する方法であって、カルシウム化合物およびセメントからなる群から選ばれる少なくとも1種を含有し、粒径が0.010mm以上である粒子を、水に懸濁させて、スラリー状の処理液を作製し、上記処理液を、酸化鉄を含む原料の表面に被覆させ、上記処理液が被覆された上記原料を加熱することにより、上記処理液に含まれる水分を除去する、被覆原料の製造方法。

本発明によれば、直接還元製鉄に用いる被覆原料であって、得られる還元鉄の浸炭が阻害されない被覆原料、および、その製造方法を提供できる。
[被覆原料]
本発明の被覆原料は、酸化鉄を含む原料と、上記原料の表面に付着した粒子を含む被覆層と、を有し、上記粒子は、カルシウム化合物およびセメントからなる群から選ばれる少なくとも1種を含有し、粒径が0.010mm以上である、直接還元製鉄に用いる被覆原料である。
本発明の被覆原料は、酸化鉄を含む原料と、上記原料の表面に付着した粒子を含む被覆層と、を有し、上記粒子は、カルシウム化合物およびセメントからなる群から選ばれる少なくとも1種を含有し、粒径が0.010mm以上である、直接還元製鉄に用いる被覆原料である。
〈原料〉
本発明の被覆原料は、酸化鉄を含む原料(以下、単に「原料」という)を有する。
原料は、例えば、鉄鉱石であり、その具体例としては、塊状の鉄鉱石(塊鉱石)、ペレット(粉状の鉄鉱石を球状に固めたもの)等が挙げられる。
原料として用いる鉄鉱石の品位(鉄の含有量)は、特に限定されないが、シャフト炉で還元する観点から、一般的には、65質量%以上が好ましい。
本発明の被覆原料は、酸化鉄を含む原料(以下、単に「原料」という)を有する。

《粒子の種類》
被覆層が含む粒子は、カルシウム化合物およびセメントからなる群から選ばれる少なくとも1種を含有する。

(カルシウム化合物)
カルシウム化合物としては、例えば、酸化カルシウム、水酸化カルシウム、CaxFeyOzの化学式で表されるカルシウム鉄化合物が挙げられ、なかでも、酸化カルシウムおよび水酸化カルシウムからなる群から選ばれる少なくとも1種が好ましい。
カルシウム化合物として水酸化カルシウムを用いる場合、後述するように、被覆原料を製造する過程で加熱されて脱水反応が生じると、酸化カルシウムとなる。
また、被覆原料を製造する過程で脱水反応が生じない場合でも、シャフト炉などの還元炉の内部は700℃~1000℃であるため、容易に脱水反応が起こり、水酸化カルシウムの大部分が酸化カルシウムとなる。
カルシウム化合物としては、例えば、酸化カルシウム、水酸化カルシウム、CaxFeyOzの化学式で表されるカルシウム鉄化合物が挙げられ、なかでも、酸化カルシウムおよび水酸化カルシウムからなる群から選ばれる少なくとも1種が好ましい。
カルシウム化合物として水酸化カルシウムを用いる場合、後述するように、被覆原料を製造する過程で加熱されて脱水反応が生じると、酸化カルシウムとなる。
また、被覆原料を製造する過程で脱水反応が生じない場合でも、シャフト炉などの還元炉の内部は700℃~1000℃であるため、容易に脱水反応が起こり、水酸化カルシウムの大部分が酸化カルシウムとなる。
(セメント)
セメントとしては、自硬性セメント(ポルトランドセメント);潜在水硬性セメント(例えば高炉セメント);高炉滓、高炉水滓、鉄鋼スラグの各微粉末;等が挙げられ、なかでも、ポルトランドセメントが好ましい。
ポルトランドセメントとしては、例えば、普通ポルトランドセメント、早強ポルトランドセメント、高強ポルトランドセメント等が挙げられる。これらは、強い水和反応を示す3CaO・SiO2を多量に含み、水硬性に優れることから、原料(鉄鉱石など)に対する付着力が良好である。また、安価で手軽に入手可能である。
セメントとしては、自硬性セメント(ポルトランドセメント);潜在水硬性セメント(例えば高炉セメント);高炉滓、高炉水滓、鉄鋼スラグの各微粉末;等が挙げられ、なかでも、ポルトランドセメントが好ましい。

被覆層が含む粒子は、更に、酸化マグネシウム、水酸化マグネシウムなどのマグネシウム化合物;酸化アルミニウム、水酸化アルミニウムなどのアルミニウム化合物;シリカ類;酸化鉄;等を含有できる。

《粒子の粒径》

酸化カルシウム(CaO)は、上述したように、水酸化カルシウムの脱水反応によっても容易に生成する。また、ポルトランドセメントなどのセメント中にも含まれる。
酸化カルシウム(CaO)は、下記式(1)で表される反応を引き起こすことにより、浸炭ガス(CH4)を消費する。このため、下記式(2)で表される反応(浸炭反応)が停滞して、還元鉄の浸炭が阻害される。

酸化カルシウム(CaO)は、下記式(1)で表される反応を引き起こすことにより、浸炭ガス(CH4)を消費する。このため、下記式(2)で表される反応(浸炭反応)が停滞して、還元鉄の浸炭が阻害される。

上記式(1)の反応は、酸化カルシウム(CaO)粒子の表面で起こる。
還元鉄の表面に存在する酸化カルシウム(CaO)粒子の粒径が小さい場合、単位質量あたりの反応面積が増大し、上記式(1)の反応が促進され、還元鉄の近傍に存在する浸炭ガス(CH4)の量が減少する。そうすると、浸炭ガス(CH4)の拡散律速となり、上記式(2)の反応は停滞する。
還元鉄の表面に存在する酸化カルシウム(CaO)粒子の粒径が小さい場合、単位質量あたりの反応面積が増大し、上記式(1)の反応が促進され、還元鉄の近傍に存在する浸炭ガス(CH4)の量が減少する。そうすると、浸炭ガス(CH4)の拡散律速となり、上記式(2)の反応は停滞する。
そこで、粒子の粒径を大きくする。これにより、単位質量あたりの反応面積が減少して、上記式(1)の反応が抑制され、その結果、上記式(2)の反応の停滞を回避できる。すなわち、還元鉄の浸炭が阻害されない。
更に、粒子の粒径が大きいほど、還元鉄と粒子との隙間の空隙率が大きくなるので、浸炭ガス(CH4)が還元鉄の表面に拡散しやすくなり、上記式(2)の浸炭反応が起こりやすくなる。

これらの理由から、被覆層が含む粒子の粒径は、0.010mm以上であり、0.050mm以上が好ましく、0.100mm以上がより好ましい。
被覆層が含む粒子の粒径の上限は、特に限定されない。
もっとも、粒子を構成する酸化カルシウム等は、還元鉄にとっては不純物である。粒子の粒径が大きすぎると、不純物の割合が増えることにより、得られる還元鉄の品位(鉄の純度)が低下する可能性がある。
このため、得られる還元鉄の品位を良好にする観点からは、被覆層が含む粒子の粒径は、例えば3.000mm以下であり、1.000mm以下が好ましく、0.800mm以下がより好ましく、0.200mm以下が更に好ましい。
もっとも、粒子を構成する酸化カルシウム等は、還元鉄にとっては不純物である。粒子の粒径が大きすぎると、不純物の割合が増えることにより、得られる還元鉄の品位(鉄の純度)が低下する可能性がある。
このため、得られる還元鉄の品位を良好にする観点からは、被覆層が含む粒子の粒径は、例えば3.000mm以下であり、1.000mm以下が好ましく、0.800mm以下がより好ましく、0.200mm以下が更に好ましい。
《粒子の付着量》
被覆層が含む粒子の付着量が少なすぎると、クラスタリングを抑制する効果が得られにくい。このため、耐クラスタリング性に優れるという理由から、粒子の付着量は、原料に対して、0.03質量%以上が好ましく、0.07質量%以上がより好ましく、0.10質量%以上が更に好ましい。
被覆層が含む粒子の付着量が少なすぎると、クラスタリングを抑制する効果が得られにくい。このため、耐クラスタリング性に優れるという理由から、粒子の付着量は、原料に対して、0.03質量%以上が好ましく、0.07質量%以上がより好ましく、0.10質量%以上が更に好ましい。
一方、被覆層が含む粒子の付着量が多すぎると、上記式(1)の反応が過剰となり、浸炭ガス(CH4)の量が不足して、上記式(2)の反応が阻害される可能性がある。また、原料の被還元性が低下し、生産性が低下する可能性もある。
このため、粒子の付着量は、原料に対して、8.00質量%以下が好ましく、5.50質量%以下がより好ましく、3.00質量%以下が更に好ましい。

[被覆原料の製造方法]
次に、図1に基づいて、上述した本発明の被覆原料を製造する方法について説明する。
図1は、被覆原料を製造する設備を、被覆原料を還元するシャフト炉7とともに示す構成図である。
被覆原料を製造する設備は、概略的には、図1に示すように、原料槽1、被覆処理槽3、加熱炉5および脱水炉6を備える。
次に、図1に基づいて、上述した本発明の被覆原料を製造する方法について説明する。
図1は、被覆原料を製造する設備を、被覆原料を還元するシャフト炉7とともに示す構成図である。
被覆原料を製造する設備は、概略的には、図1に示すように、原料槽1、被覆処理槽3、加熱炉5および脱水炉6を備える。
原料槽1には、原料が貯留されている。原料は、例えば、ペレットや塊鉱石などの鉄鉱石である。原料槽1の下方には、投入用コンベア2が設置されている。
投入用コンベア2は、原料槽1から供給される原料を、被覆処理槽3の上方の投下位置まで運び上げる。被覆処理槽3には、上述した粒子を含有する処理液が貯留されている。

事前に、上述した粒子を水に懸濁させることにより、スラリー状の処理液を作製し、これを被覆処理槽3に貯留する。
粒子を構成するカルシウム化合物としては、上述したように、酸化カルシウム、水酸化カルシウム、カルシウム鉄化合物(CaxFeyOz)などを用いる。酸化カルシウムは、水と反応して、水酸化カルシウムとなる。
粒子を構成するセメントの種類についても、上述したとおりである。
粒子を構成するカルシウム化合物としては、上述したように、酸化カルシウム、水酸化カルシウム、カルシウム鉄化合物(CaxFeyOz)などを用いる。酸化カルシウムは、水と反応して、水酸化カルシウムとなる。
粒子を構成するセメントの種類についても、上述したとおりである。
処理液中の粒子の粒径は、後述する工程(処理液で原料の表面を被覆する工程、表面が処理液で被覆された原料を加熱する工程)で変化しない。
このため、例えば、最終的に得られる被覆原料の被覆層が含む粒子の粒径を0.010mm以上にする場合は、処理液の粒子の粒径も0.010mm以上にする。

処理液中の粒子の濃度は、特に限定されず、所望する付着量に応じて、適宜調整する。
投入用コンベア2から被覆処理槽3に投入された原料は、処理液に浸漬される。これにより、表面が処理液で被覆された原料(以下、「処理済原料」と呼ぶ)が得られる。
原料の表面を処理液で被覆する方法としては、このような浸漬法に限定されない。例えば、スプレーによる吹き付けを用いる方法(スプレー法)を採用してもよい。
もっとも、被覆層を均一に設けることができ、かつ、付着量の制御が容易であるという理由から、浸漬法を用いることが好ましい。
原料の表面を処理液で被覆する方法としては、このような浸漬法に限定されない。例えば、スプレーによる吹き付けを用いる方法(スプレー法)を採用してもよい。
もっとも、被覆層を均一に設けることができ、かつ、付着量の制御が容易であるという理由から、浸漬法を用いることが好ましい。
処理済原料は、搬出用コンベア4aによって加熱炉5に搬出され、加熱炉5において加熱(乾燥)される。こうして、処理済原料(とりわけ、原料を被覆する処理液)の水分を蒸発させて除去する。
処理済原料を加熱する方法としては、特に限定されず、蒸気加熱、電気加熱、マイクロ波、誘電電流等を用いる方法が挙げられる。
加熱炉5での加熱温度は、処理済原料の水分を蒸発させる観点から、100℃以上が好ましい。加熱炉5の内部の雰囲気ガスとしては、CO2濃度が低いガスが好ましく、CO2濃度が1000体積ppm以下のガス(例えば、不活性ガス、空気、脱CO2処理をした燃焼ガス、加熱蒸気など)がより好ましい。
処理済原料を加熱する方法としては、特に限定されず、蒸気加熱、電気加熱、マイクロ波、誘電電流等を用いる方法が挙げられる。
加熱炉5での加熱温度は、処理済原料の水分を蒸発させる観点から、100℃以上が好ましい。加熱炉5の内部の雰囲気ガスとしては、CO2濃度が低いガスが好ましく、CO2濃度が1000体積ppm以下のガス(例えば、不活性ガス、空気、脱CO2処理をした燃焼ガス、加熱蒸気など)がより好ましい。
処理済原料は、加熱炉5で加熱された後、搬出用コンベア4bによって脱水炉6に搬送されて、脱水炉6において更に加熱される。
脱水炉6での加熱により、下記式(3)で表される脱水反応が起こり、緻密でポーラスな被覆層を形成できる。こうして、原料の表面に被覆層が付着した被覆原料が得られる。
下記式(3)の反応は、大気圧下、580℃で進行するため、脱水炉6での加熱温度は、580℃以上が好ましい。

脱水炉6での加熱により、下記式(3)で表される脱水反応が起こり、緻密でポーラスな被覆層を形成できる。こうして、原料の表面に被覆層が付着した被覆原料が得られる。
下記式(3)の反応は、大気圧下、580℃で進行するため、脱水炉6での加熱温度は、580℃以上が好ましい。

[直接還元製鉄]
被覆原料は、続いて、竪型シャフト炉であるシャフト炉7に搬送され、シャフト炉7の炉頂部7aから降下しながら還元ガスによって還元される。
以下では、代表的な直接還元製鉄法であるMIDREX法を説明する。

シャフト炉7は、ガス排出口8およびガス吹込口9を備える。
ガス吹込口9は、シャフト炉7の鉛直方向における略中段位置に設けられており、シャフト炉7の内部に還元ガスを供給する。
還元ガスとしては、例えば、天然ガス;天然ガスを改質したCOおよびH2が主成分である改質ガス;石炭ガス(石炭をガス化する際に発生するガス);等が用いられる。
改質ガスの組成は、例えば、H2とCOとの合計濃度が約90モル%、H2/(H2+CO)のモル比が0.52~0.71、CO2濃度が0.5~3.0モル%である。
ガス吹込口9から吹き込まれる還元ガスの温度は、例えば、700℃~1200℃である。還元ガスは、炉頂部7aから装入される被覆原料を還元し、その後、ガス排出口8から排ガスとして排気される。
ガス吹込口9は、シャフト炉7の鉛直方向における略中段位置に設けられており、シャフト炉7の内部に還元ガスを供給する。

被覆原料が還元されて生成した還元鉄は、冷却帯7bにおいて、冷却ガスによって冷却されるとともに、浸炭ガスによって浸炭される。
冷却ガスとしては、一般的には、N2が用いられる。浸炭ガスとしては、主に、CH4が用いられ、一部にCOを含んでいてもよい。
ガス吹込口12からは、シャフト炉7の内部に、冷却ガスおよび浸炭ガスが吹き込まれる。ガス吸引口11は、これらのガスを、炉頂部7aの方に侵入しないように吸引する。
被覆原料が還元されて生成した還元鉄は、冷却帯7bにおいて、冷却ガスによって冷却されるとともに、浸炭ガスによって浸炭される。
冷却ガスとしては、一般的には、N2が用いられる。浸炭ガスとしては、主に、CH4が用いられ、一部にCOを含んでいてもよい。
シャフト炉7の最下部には、還元鉄排出口13が設けられている。
冷却および浸炭された後の還元鉄14は、還元鉄排出口13から排出される。

なお、クラスタリング対策として、シャフト炉7の内部には、クラスタブレーカ10が設置されており、生成したクラスタを機械的に破壊する。
以上、直接還元製鉄法として、シャフト炉7を用いる方法を説明したが、還元炉(直接還元炉)の種類は、これに限定されず、流動層、ロータリーキルン、回転炉床炉(RHF)などを用いる方法であってもよい。
以下に、実施例を挙げて本発明を具体的に説明する。ただし、本発明は、以下に説明する実施例に限定されない。
〈原料〉
原料である鉄鉱石としては、粒径が10.0~15.0mmであるブラジル産のペレットを使用した。ペレットの成分組成は、質量%で、T.Fe:66%、FeO:0.63%、SiO2:2.0%、CaO:2.1%、Al2O3:0.5%、MgO:0.16%であった。

〈処理液〉
市販の水酸化カルシウムおよびセメント(ポルトランドセメント)を下記表1に示す粒径範囲になるように粉砕し、得られた粒子を、下記表1に示す濃度で水に懸濁させて、スラリー状の処理液を作製した。

〈被覆原料〉
原料(ペレット)500gを秤量し、処理液に30秒浸漬し、処理済原料を得た。得られた処理済原料を、80℃に設定した加熱炉内で30分加熱し、乾燥した。
水酸化カルシウムの粒子を含有する処理液を用いた場合には、浸漬および乾燥の後、更に、600℃に設定した脱水炉内で1時間加熱した。
こうして、処理済原料の水分を除去して、被覆原料を得た。
原料(ペレット)500gを秤量し、処理液に30秒浸漬し、処理済原料を得た。得られた処理済原料を、80℃に設定した加熱炉内で30分加熱し、乾燥した。
水酸化カルシウムの粒子を含有する処理液を用いた場合には、浸漬および乾燥の後、更に、600℃に設定した脱水炉内で1時間加熱した。
こうして、処理済原料の水分を除去して、被覆原料を得た。
得られた被覆原料について、機械研磨を実施して、断面を露出させた。被覆原料の断面を、SEM(走査型電子顕微鏡)を用いて倍率300倍で観察し、SEM像を得た。
得られたSEM像について、原料の表面に付着している粒子の粒径(円相当径)を計測し、10個の粒子の平均値を、被覆層が含む粒子の粒径とした。

更に、処理液に浸漬する前の原料と、最終的に得られた被覆原料との質量差から、被覆層が含む粒子の付着量(原料に対する付着量)を算出した。
〈浸炭量〉
図1に基づいて説明した直接還元製鉄を模擬するため、TG(熱重量測定)装置の炉を用いて、被覆原料を還元し、その後、浸炭する試験を実施した。
具体的には、直径80mmのカーボンるつぼ内に、被覆原料500gを充填し、900℃の一定温度下で、炉下部から還元ガス(CO:35体積%、H2:55体積%、N2:10体積%、ガス流量:15NL/min)を流し、還元率が100%に到達するまで還元し、還元鉄を得た。その後、浸炭ガス(CH4:100体積%、ガス流量:5NL/min)を流して、還元鉄を浸炭した。
浸炭の前後で、還元鉄中の炭素量を、JIS G 1211-3の「鉄及び鋼-炭素定量方法」に規定されている赤外線吸収法によって測定し、浸炭により増加した炭素の量(還元鉄に対する量)を、浸炭量(単位:質量%)として求めた。
浸炭量の値が大きいほど、浸炭の阻害が抑制されていると評価できる。

〈耐クラスタリング性〉
被覆原料の耐クラスタリング性を評価するため、荷重軟化試験機を用いて、還元試験を実施した。
具体的には、直径100mmのカーボンるつぼ内に、被覆原料500gを充填し、900℃の一定温度下で、炉下部から還元ガス(CO:35体積%、H2:55体積%、N2:10体積%、ガス流量:15NL/min)を流し、1.5kg/cm2の荷重をかけながら、還元率が100%に到達するまで還元を実施した。
試験後に生成した還元鉄のクラスタを、I型回転試験機を用いて解砕し、30rmpで150回転させた。その後、全試料の質量に対する+15mm篩上質量の割合をクラスタ割合(単位:%)として算出した。クラスタ割合の値が小さいほど、耐クラスタリング性に優れると評価できる。
被覆原料の耐クラスタリング性を評価するため、荷重軟化試験機を用いて、還元試験を実施した。
具体的には、直径100mmのカーボンるつぼ内に、被覆原料500gを充填し、900℃の一定温度下で、炉下部から還元ガス(CO:35体積%、H2:55体積%、N2:10体積%、ガス流量:15NL/min)を流し、1.5kg/cm2の荷重をかけながら、還元率が100%に到達するまで還元を実施した。
試験後に生成した還元鉄のクラスタを、I型回転試験機を用いて解砕し、30rmpで150回転させた。その後、全試料の質量に対する+15mm篩上質量の割合をクラスタ割合(単位:%)として算出した。クラスタ割合の値が小さいほど、耐クラスタリング性に優れると評価できる。
下記表1には、クラスタ割合の値に応じて、「◎」等の記号を記載した。耐クラスタリング性に優れるという理由から、「◎」、「○」または「△」が好ましい。

〈評価結果まとめ〉
上記表1に示す結果から明らかなように、被覆層が含む粒子の粒径が0.010mm以上であるNo.7~28の被覆原料は、これを満たさないNo.1~6の被覆原料と比較して、得られた還元鉄について、浸炭の阻害が抑制されていた。
また、No.7~28の被覆原料は、耐クラスタリング性も良好であった。
上記表1に示す結果から明らかなように、被覆層が含む粒子の粒径が0.010mm以上であるNo.7~28の被覆原料は、これを満たさないNo.1~6の被覆原料と比較して、得られた還元鉄について、浸炭の阻害が抑制されていた。
また、No.7~28の被覆原料は、耐クラスタリング性も良好であった。
No.7~28の被覆原料を見ると、粒径が0.010mm以上(0.050mm未満)であるNo.7~12、粒径が0.050mm以上(0.100mm未満)であるNo.13~18、および、粒径が0.100mm以上であるNo.19~28の順に、浸炭の阻害を抑制する効果が優れる傾向が見られた。
No.7~12の被覆原料を見ると、粒子の付着量が0.10質量%以上であるNo.9~12の被覆原料は、これを満たさないNo.7~8の被覆原料よりも、耐クラスタリング性が良好であった。
一方、粒子の付着量が3.00質量%以下であるNo.7~10の被覆原料は、これを満たさないNo.11~12の被覆原料よりも、浸炭の阻害を抑制する効果がより優れていた。
これは、No.13~18の被覆原料、No.19~24の被覆原料およびNo.25~28の被覆原料においても、同様であった。
一方、粒子の付着量が3.00質量%以下であるNo.7~10の被覆原料は、これを満たさないNo.11~12の被覆原料よりも、浸炭の阻害を抑制する効果がより優れていた。
これは、No.13~18の被覆原料、No.19~24の被覆原料およびNo.25~28の被覆原料においても、同様であった。

- 酸化鉄を含む原料と、

前記処理液を、酸化鉄を含む原料の表面に被覆させ、
前記処理液が被覆された前記原料を加熱することにより、前記処理液に含まれる水分を除去する、被覆原料の製造方法。 - 前記粒子の粒径が0.050mm以上である、請求項5に記載の被覆原料の製造方法。
- 前記カルシウム化合物が、酸化カルシウムおよび水酸化カルシウムからなる群から選ばれる少なくとも1種を含有する、請求項5または6に記載の被覆原料の製造方法。
- 前記処理液を、浸漬法またはスプレー法を用いて、前記原料の表面に被覆させる、請求項5~7のいずれか1項に記載の被覆原料の製造方法。
