Abstract

 エネルギー硬化性樹脂を用いて、高精度な光学素子を成形できる光学素子の製造方法を提供する。この光学素子の製造方法は、第1の型と第2の型との間に供給されたエネルギー硬化性樹脂を用い、第1の型と第2の型との型締め時に、第1位置決め部と第2位置決め部とを嵌合させることにより、型同士の位置決めを行う工程と、第1光学転写面及び第1フランジ面転写面と、第2光学転写面及び第2フランジ面転写面とで囲われたキャビティ内に充填されたエネルギー硬化性樹脂にエネルギーを付与してエネルギー硬化性樹脂を硬化させる工程とを有する。

Description

光学素子の製造方法
 本発明は、光学素子を大量生産するのに適した光学素子の製造方法に関する。
 一般的に光ピックアップ装置や撮像装置等に用いられる光学素子は、高精度を必要とされる一方、近年では海外メーカーとの競合が激化し、製品の競争力を高めるために、よりコストを抑制することが求められている。
 ここで、従来から光学素子を成形するために一般的に行われている射出成形の場合、溶融した熱可塑性樹脂を高圧でキャビティ内に押し出すため、かかる樹脂充填時の圧力に抗するように型の剛性を確保するとともに、型同士を高い剛性で支持する必要があるが、これにより大型の成形装置が必要となって設備コストが増大するという問題がある。これに対し、射出成形によらず、より簡素な設備で光学素子を生産する技術も模索されている。このような技術としては、エネルギーを照射することで硬化するエネルギー硬化性樹脂を用いて光学素子を成形する技術がある。特許文献1には、エネルギー硬化性樹脂を用いた光学素子の成形において、第1の型と第2の型とを円筒状のスリーブを用いて同軸に位置決めする成形装置が開示されている。

 しかるに、たとえエネルギー硬化性樹脂を用いた成形により低コストで光学素子を成形できたとしても、成形された光学素子の精度が低いものであってはならないことは言うまでもない。かかる観点から、特許文献1の構成について検討してみると、第1の型とスリーブとの間に第1の偏心が生じ、第2の型とスリーブとの間に第2の偏心が生じるので、これにより転写成形された光学素子には、最大で、(第1の偏心+第2の偏心)の偏心が生じてしまい、精度的に問題があることが分かる。従って、偏心をより抑えた高精度な光学素子の成形を行いたいという要請がある。
 本発明の目的は、上述した課題に鑑みてなされたものであり、エネルギー硬化性樹脂を用いて、高精度な光学素子を成形できる光学素子の製造方法を提供することである。
上述した目的のうち少なくとも一つを実現するために、本発明の一側面を反映した光学素子の製造方法は、以下を有する。
 第1の型と第2の型との間に供給されたエネルギー硬化性樹脂を用いて光学素子を成形する製造方法であって、
 前記第1の型と前記第2の型の少なくとも一方は、樹脂又はガラスにより形成されており、
 前記第1の型には、前記光学素子の第1の光学面を転写する第1光学面転写面と、前記光学素子における前記第1の光学面の周囲に形成される第1フランジ面を転写する第1フランジ面転写面と、第1位置決め部とを有し、前記第1位置決め部と前記第1光学面転写面との間に前記第1フランジ面転写面が形成されており、
 前記第2の型には、前記光学素子の第2の光学面を転写する第2光学面転写面と、前記光学素子における前記第2の光学面の周囲に形成される第2フランジ面転写面と、第2位置決め部とを有し、前記第2位置決め部と前記第2光学面転写面との間に前記第2フランジ面転写面が形成されており、
 前記第1の型と前記第2の型との型締め時に、前記第1位置決め部と前記第2位置決め部とを嵌合させることにより、型同士の位置決めを行う工程と、
 前記第1光学転写面及び前記第1フランジ面転写面と、前記第2光学転写面及び前記第2フランジ面転写面とで囲われたキャビティ内に充填されたエネルギー硬化性樹脂にエネルギーを付与して前記エネルギー硬化性樹脂を硬化させる工程とを有することを特徴とする。
 エネルギー硬化性樹脂は一般的に硬化前の粘度が低いため、熱可塑性樹脂を高圧でキャビティ内に注入する射出成形とは異なり、キャビティ内に高い圧力が発生しないことから、成形型を金属以外の素材で形成でき、また成形設備を簡素化できる。ここで、樹脂やガラスを成形型の素材とすると、例えば母型を用いて、母転写面形状を精度良く成形型に転写成形できる。これにより、第1光学面転写面と第1位置決め部との位置精度が確保され、及び/又は第2光学面転写面と第2位置決め部との位置精度が確保されるので、第1の型と第2の型との型締め時に、第1位置決め部と第2位置決め部とが嵌合することで、第1光学面転写面と第2光学面転写面との偏心を抑えることができるから、第1の型と第2の型とで成形された光学素子における第1の光学面と第2の光学面の同軸度を確保できる。
 又、エネルギー硬化性樹脂を硬化させるために外部からエネルギーを供給する際に、第1の型と第2の型とを強い力で保持する必要はなく、これにより第1光学面転写面と第2光学面転写面の変形を抑制できる。加えて、第1の型と第2の型との型締め時に、第1位置決め部と第2位置決め部とが嵌合した際に、双方が金属製の位置決め部である場合に比較して、相手の位置決め部に対して相互に付与する力が比較的小さいから、第1位置決め部と第2位置決め部の変形を抑制でき、また長期間にわたって初期の形状を維持できる。更に、嵌合する第1位置決め部と第2位置決め部にわずかな変形が生じたとしても、第1位置決め部と第1光学面転写面との間に第1フランジ面転写面が形成され、第2位置決め部と第2光学面転写面との間に第2フランジ面転写面が形成されているので、第1位置決め部の変形の影響を第1光学面転写面に伝達しにくくなり、また第2位置決め部の変形の影響を第2光学面転写面に伝達しにくくなり、これにより高精度な成形を行うことができる。
 本発明によれば、エネルギー硬化性樹脂を用いて、高精度な光学素子を成形できる光学素子の製造方法を提供することができる。

 本発明において製造される「光学素子」としては、撮像用の光学素子以外に、プロジェクタ用のミラー、照明用の光学素子などがある。光学素子はレンズに限られないが、例えばレンズである場合、フランジ一体タイプでも、フランジ別体タイプでも良い。又、複数の光軸を有する一体型レンズであっても良い。レンズ形状としては種々の形態が考えられ、例えば凸レンズ、凹レンズ、薄肉レンズ、偏肉レンズ、フレネルレンズ、回折レンズなどを含む。本発明の適用されるレンズとしては、特にレンズの最薄肉部の厚さが0.05~0.3mmであると好ましく、更にレンズの最薄肉部の厚さが0.05~0.15mmであるとより好ましい。
 成形した光学素子を搬送するために「キャリヤ」を用いる場合、このキャリヤは開口を有する複数のキャリヤ片を連結したものであり、好ましくは連結されたキャリヤ片同士が枢動するものであって、閉じたループ状でも良いし、両端を有してロールなどに巻き取られる形でもよい。キャリヤ片は板状であることが望ましく、プラスチック、ガラス、セラミックなどの素材から形成できる。キャリヤ片の開口は、光学素子の外周を成形する形状であると好ましい。好ましくは、開口には段差が形成されている。
 第1の型と第2の型の少なくとも一方は、樹脂又はガラスから形成されている。樹脂には、大量に成形が可能でコストが安い熱可塑性の樹脂や、エネルギー硬化性樹脂がある。ガラスを素材とした場合、位置決め部の劣化が少なく、耐久性に優れるという効果がある。第1の型と第2の型の他方は、樹脂又はガラスの他、金属やセラミックから形成することができる。
 第1の型は、光学素子の第1の光学面を転写する第1光学面転写面と、光学素子における第1の光学面の周囲に形成される第1フランジ面を転写する第1フランジ面転写面と、第1位置決め部とを有する。第1位置決め部と第1光学面転写面との間に第1フランジ面転写面が形成されている。
 第2の型は、光学素子の第2の光学面を転写する第2光学面転写面と、光学素子における第2の光学面の周囲に形成される第2フランジ面転写面と、第2位置決め部とを有する。第2位置決め部と第2光学面転写面との間に第2フランジ面転写面が形成されている。
 第1の型と第2の型のうち樹脂又はガラスを素材する型(以下、特定型という)は、母型から転写成形されると,高精度の特定型を大量生産できるので好ましい。この場合、母型は金属を素材として機械加工等で形成されると好ましい。母型においては、特定型の光学面転写面を転写する母光学面転写面と、特定型の位置決め部を転写する母位置決め部転写面を同軸で機械加工すると好ましい。母光学面転写面は、自由曲面加工であって良い。母型より特定型を成形する場合、素材に応じて射出成形、液滴成形、リヒート成形などを用いることができる。
 エネルギー硬化性樹脂が光硬化性樹脂である場合、特定型は、光を透過する素材から形成されることが望ましい。尚、特定型でない場合、必ずしも光を透過する必要はない。
 第1の型と第2の型は、一部材から形成されていても良く、複数部材を組み合わせて形成しても良い。好ましくは一方の型が一部材から形成され、他方の型が複数部材を組み合わせていることである。
 第1位置決め部と第2の位置決め部の一方は、円筒内周面形状を有し、他方は円筒外周面形状を有しても良い。これにより位置決め精度を確保できる。又、第1位置決め部と第2の位置決め部の一方は、円錐テーパ内周面形状を有し、他方は円錐テーパ外周面形状を有しても良い。これにより型締めをスムーズに行うことができる。更に、第1位置決め部と第2の位置決め部の一方は、円筒内周面形状を有し、他方は円錐テーパ外周面形状を有しても良い。第1位置決め部と第2の位置決め部の少なくとも一方に、面取り部を設けると、嵌合時の案内を行えるので好ましい。位置決め部が連続しない場合、2カ所以上設けることが好ましい。
 第1位置決め部と第2の位置決め部の軸線直交方向の最大クリアランスを、-10μm以上、0μm以下に調整すると、第1の型と第2の型の高精度な位置決めを行える。一方、第1位置決め部と第2の位置決め部の軸線直交方向の最大クリアランスを、0μmを超え、10μm以下に調整すると、嵌合をスムーズに行うことができる。
 型締め時に、第1位置決め部と第2の位置決め部の一方が、相手型に面で突き当たると好ましい。これにより、成形される光学素子の軸厚を精度良く設定できる。尚、突き当て部に適切な厚みのシムを介在させることで、成形される光学素子の軸厚を調整できる。
 第1の型と第2の型のうち少なくとも一方を、この一方の型の軸線に交差する方向に相対移動可能に保持する保持手段を有すると、第1位置決め部と第2の位置決め部の嵌合時に、保持手段の機能によってセンタリングが行われ、嵌合をスムーズに実現できる。保持手段としては、エアスライダ、ゴムやバネなどの弾性体、マグネットなどを使用できる。
 第1の型と第2の型は、単一の光学素子を成形する転写面のみならず、複数の光学素子を成形する転写面を有していても良い。型には、光学素子の離型性を高める為に、微細な凹凸などの構造や、撥水性の膜などを形成しても良い。
 本発明において用いることができる「エネルギー硬化性樹脂」としては、光硬化性樹脂、熱硬化性樹脂などが挙げられる。
 エネルギー硬化性樹脂として光硬化性樹脂を用いる場合、第1の型と第2の型のうち少なくとも一方が光透過性の素材から形成されていれば好ましい。光硬化性樹脂を用いる場合、型材は例えば、PET(ポリエチレンテレフタレート)樹脂、PMMA(ポリメチルメタクリレート)樹脂、COC(シクロオレフィンコポリマー)樹脂、COP(シクロオレフィンポリマー)樹脂、PC(ポリカーボネイト)樹脂、フッ素樹脂等の熱可塑性樹脂、或いは、エポキシ系樹脂、アクリル系樹脂、ビニル系樹脂等の光硬化性樹脂、或いは、ガラスなどを用いることができる。ガラスは、ガラスモールド成形、液滴成形又は再加熱成形等により製造することができる。型材には、光学素子の材料として使用する光硬化性樹脂を硬化させる波長を透過しやすい素材を用いるのが好ましい。
 第1の型と第2の型とを型開きした状態で、エネルギー硬化性樹脂を供給する場合、いずれの型に供給しても良いが、ディスペンサなどを用いる場合、重力方向下方にある型に供給することが望ましい。エネルギー硬化性樹脂を供給した型を回転させて、遠心力でエネルギー硬化性樹脂を型の転写面上に展開させても良い。
 又、例えば射出成形のように、第1の型と第2の型とを型締めした後に、エネルギー硬化性樹脂を供給することもできる。
 一方、第1の型と第2の型とを型締めしながら、エネルギー硬化性樹脂にエネルギーを付与することもできる。かかるエネルギーの付与は、第1の型と第2の型の片方もしくは両方から行うことができる。
 成形された光学素子を型と容易に離型するため、離型補助構造として、成形された光学素子をコアやピンで突き出す構造や、型に超音波振動を付与する構造を設けても良い。成形された光学素子を型から取り出すには、エアーチャック、ロボットチャック、エアー吹き飛ばしなど種々の形態を用いることができる。
 型締め工程を行う第1の処理部において、成形前の前処理を行う成形前工程を各種行っても良い。成形前工程には、例えば型に異常がないかをカメラ等で監視して、異常がある場合にはアラームを発して光学素子の製造を停止する工程や、成形に用いた型を洗浄する工程や、型に光学素子の離型を促す処理(シリコン塗布)などを行う工程がある。
 また、成形された光学素子を取り出す工程を行う第4の処理部において、成形後の後処理を行う成形後工程を行っても良い。成形後工程には、成形された光学素子を完全に硬化させるため、加熱等を行うポストキュア、アニールを行う工程などが挙げられる。尚、これらの成形後工程は、型から取り出された光学素子に対して別の場所で行っても良い。
 先行する第1の型及び第2の型と、後続する第1の型及び第2の型とは、等間隔で配置され、等速で移動することが望ましい。但し、タイミング調整のため、局所的に型間の間隔を変更することはあり得る。
 本発明において「閉じた軌跡」とは、形状にはこだわらず、第1の処理部から第2の処理部、第3の処理部、第4の処理部へと順に向かい、再び第1の処理部に向かうまでの第1の型と第2の型の移動軌跡が閉ループとなっていることをいう。但し、異常のある型を排除するために移動軌跡に分岐を設けたり、待機させていた異常のない型を軌跡に挿入するために閉じた軌跡に結合する別なルートを設けていても良い。
 以下、図面を参照しながら本発明にかかる実施形態について説明する。ただし、以下に述べる実施形態には、本発明を実施するために技術的に好ましい種々の限定が付されているが、発明の範囲は以下の実施形態及び図示例に限定されるものではない。
 図1は、本実施形態における光学素子の製造方法を実行できる製造装置を示す斜視図である。図2は、図1の光学素子の製造装置を周方向に展開して示す図である。図1,図2に示すように、製造装置は、第1の保持体である第1円盤DC1と、第2の保持体である第2円盤DC2とを、隙間を空けて同軸に配置している。第1円盤DC1と第2円盤DC2の中央は、スプライン等を介して回転軸SFTに相対回転不能に連結されており、更に回転軸SFTを介して、固定された駆動部であるアクチュエータACにより、第1円盤DC1と第2円盤DC2は同期して回転駆動されるようになっている。
 第1円盤DC1には、円形開口DC1aが複数個(ここでは8個)形成されており、円形開口DC1a内には、円筒状の上型MD1が固定されている。上型MD1は、下面に第1型部品MD1aを取り付けている。上型MD1と第1型部品MD1aは、樹脂又はガラスより形成されている。尚、上型MD1と第1型部品MD1aとで、第1の型を構成するが、これらは一体で形成されていても良い。
 第2円盤DC2には、円形開口DC1aと同軸になるようにして、円形開口DC2aが複数個(ここでは8個)形成されており、円形開口DC2a内には、円筒状の下型MD2が、軸線方向に移動可能に配置されている。下型MD2は、上面に第2型部品MD2aを取り付けている。尚、下型MD2と第2型部品MD2aとで、第2の型を構成する。
 第1円盤DC1と第2円盤DC2の周方向の一部を覆うようにして、遮蔽部SHが形成されている。遮蔽部SHの頂面には、エネルギー供給源として複数の光源OPSが、第1円盤DC1と第2円盤DC2の周方向に沿って配置され,発光面を下方に向けている。尚、光源OPSは、回転移動する上型MD1の中心の軌跡の直上に設けると好ましい。
 第2円盤DC2の下方には、型駆動部を構成するリング状のカム板CPが固定配置されている。図2に示すように、カム板CPのカム面CPaは、周方向の位置に応じて、低部CPb、登り斜面CPc、高部CPd、下り斜面CPeを有している。
 下型MD2の下面には、カム面CPa上を転動する車輪状のフォロワFWと、フォロワFWを回転可能に支持する支持部SPとが形成されている。
 図2に示すように、第1円盤DC1と第2円盤DC2の回転位置に応じて、第1の処理部A、第2の処理部B,第3の処理部C,第4の処理部Dとなっている。第1の処理部Aにおいては、光硬化性樹脂を適量吐出できるディスペンサDSPが配置されている。第2の処理部Bには、光源OPSが配置されている。第4の処理部Dには、成形された光学素子OEを取り出すアーム式ロボットRBが配置されている。
 図3は、図2の第1型部品MD1aと第2型部品MD2aとを拡大して示す図である。図3のように、第1型部品MD1aは、全体的に円盤状であって、中央に曲面状の第1光学面転写面MD1bを有し、その周囲に平面輪帯状の第1フランジ面転写面MD1cを有し、その周囲に円筒部MD1dを形成している。円筒部MD1dの内周面MD1eが、第1位置決め部を構成する。尚、円筒部MD1dの先端は、平面である突き当て面MD1fであり、内周面MD1eと突き当て面MD1fとの間に、面取り部としてのテーパ面MD1gが形成されている。
 一方、第2型部品MD2aは、第2型部材MD2bと、第2の型MD2に固定された環状のエアスライダASと、第2型部材MD2bを固定して保持するとともに、エアスライダASによりフローティング支持されたホルダHLDを有する。第2型部材MD2bは、全体的に円盤状であって、中央に曲面状の第2光学面転写面MD2cを有し、その周囲に平面輪帯状の第2フランジ面転写面MD2dを有する。第2フランジ面転写面MD2dの周囲が円筒形状に形成され、その外周面MD2eが、第2位置決め部を構成する。外周面MD2eの外側は放射状に広がる平面MD2fである。
 エアスライダASは、ホルダHLDに対向する面からエアを吹き出すことで、ホルダHLDを低フリクションでフローティング支持できるものである。
 本実施の形態にかかる光学素子の製造方法について説明する。ここでは、一対の上型MD1と下型MD2に着目して、製造を説明する。まず、不図示の電源からの給電によりアクチュエータACが駆動され、回転軸SFTを回転させると、第1円盤DC1と第2円盤DC2が同期して回転する。ここで、第1の処理部Aの前段では、下型MD2のフォロワFWは、カム板CPのカム面CPaにおける低部CPbにあるので、上型MD1の第1型部品MD1aと下型MD2の第2型部材MD2bとが開いた状態にあり、よってディスペンサDSPを介して、第2光学面転写面MD2c上に光硬化性樹脂PLを滴下させることができる。
 次いで、光硬化性樹脂PLを間に供給された上型MD1と下型MD2は、第1円盤DC1と第2円盤DC2の同期回転により移動する。ここで、下型MD2のフォロワFWは、カム板CPのカム面CPaにおける登り斜面CPc上を転動するようになるので、上型MD1に対して下型MD2が徐々に接近する。
 このとき、図4(a)を参照して、第1型部品MD1aの第1光学面転写面MD1bの軸線AX1と、第2型部材MD2bの第2光学面転写面MD2cの軸線AX2とずれていたものとする。図4(b)に示すように、第1型部品MD1aに第2型部材MD2bが接近したとき、最初に第1型部品MD1aの円筒部MD1dの斜面MD1gが、第2型部材MD2bにおける第2フランジ面転写面MD2dの外縁Pに当接するが、斜面MD1gは外縁Pから軸線に直交する方向成分の力を受けるので、エアスライダASによって支持されたホルダHLD毎、第2型部材MD2bが第1型部品MD1aに対して光軸直交方向に移動してセンタリングを行え、これにより軸線AX1,AX2が一致するようになる。
 軸線AX1,AX2が一致した状態で、更に上型MD1に対して下型MD2が接近するので、第1型部品MD1aの円筒部MD1dの内周面MD1eに、第2型部材MD2bの外周面MD2eが嵌合することとなる(図4(c)参照)。
 図2において、フォロワFWが、カム板CPのカム面CPaにおける高部CPdに到達した時点で、両者が密着して型締めがなされる(第1の処理部Aの後段)。このとき、図4(c)に示すように、第1型部品MD1aの円筒部MD1dの突き当て面MD1fに、第2型部材MD2bの平面MD2fが当接し、第1光学面転写面MD1bと第2光学面転写面MD2cとの間隔を精度良く確保できる。又、フォロワFWが、高部CPdを転動する間、上型MD1と下型MD2の型締め状態が維持される。
 その後、上型MD1と下型MD2は、型締め状態を維持しつつ、第1円盤DC1と第2円盤DC2の同期回転により第2の処理部Bへと移動する。ここで、光源OPSから出射された光が、上型MD1を介して光硬化性樹脂PLへと到達し、光硬化性樹脂PLを硬化させる。上型MD1と下型MD2は、固定された複数の光源OPSの下方を通過するので、これにより種々の方向から光が照射されることで、上型MD1と下型MD2のキャビティ内に付与された光硬化性樹脂の均一な硬化が確保される。
 更に、上型MD1と下型MD2は、第1円盤DC1と第2円盤DC2の同期回転により第3の処理部Cへと移動する。ここで、下型MD2のフォロワFWは、カム板CPのカム面CPaにおける下り斜面CPe上を転動するようになるので、上型MD1に対して下型MD2が徐々に離間することで型開きが行われる。
 フォロワFWが、下り斜面CPeを転動し終わった後、再び低部CPbを転動するようになるので、上型MD1の第1型部品MD1aと下型MD2の第2型部材MD2bとが開いた状態に維持されるから、続く第4の処理部Dにて、ロボットRBのアームを伸縮させることで、成形された光学素子OEを取り出し、別工程に搬送することができる。以上、一対の上型MD1と下型MD2に着目して成形を説明したが、別の上型MD1と下型MD2も、タイミングをずらして同じ成形工程をたどるので、高精度な光学素子OEを大量に生産できる。
 図5は、本実施の形態の製造装置により製造される光学素子OEの一例を示す断面図である。光学素子OEの第1の光学面S1は、第1型部品MD1aの第1光学面転写面MD1bにより転写形成され、フランジ部FLの第1フランジ面FL1は、第1フランジ面転写面MD1cにより転写形成され、フランジ部FLの外周面FL3は、円筒部MD1dの内周面MD1eにより転写形成される。一方、光学素子OEの第2の光学面S2は、第2型部材MD1bの第2光学面転写面MD2cにより転写形成され、フランジ部FLの第2フランジ面FL2は、第2フランジ面転写面MD2dにより転写形成される。
 図6は、本実施の形態の製造装置に用いる第1型部品の成形工程を示す図である。まず、第1型部材に対応した母型MMを形成する。図6(a)に示すように、超鋼などの素材を旋盤等に取り付けて、回転させながら切削工具Tで母転写面の旋削を行う。これにより、母型MMには、母光学面転写面MMaと、母フランジ面転写面MMbと、母位置決め部転写面MMcが形成される。
 次いで、図6(b)に示すように、母型MMを別型MM2の端面に対して型締めし、内部に生じた空間(キャビティ)に、溶融した熱可塑性樹脂HPLを供給する。その後、加熱して樹脂HPLを固化させ、図6(c)に示すように、母型MMを別型MM2から離型することで、第1型部材MD1aが得られる。このように樹脂を射出成形することで得られた第1型部材MD1aは、母光学面転写面MMaにより転写成形された第1光学面転写面MD1bと、母フランジ面転写面MMbにより転写成形された第1フランジ面転写面MD1cと、母位置決め部転写面MMcにより転写成形された円筒部MD1dとを有する。その後、図6(d)に示すように、第1型部材MD1aを、ガラス基材である型ベースMD1f(接合することで上型MD1となる)に取り付ける。尚、射出成形時に、図6(e)に示すように、型ベースMD1fと一体で第1型部材MD1aを成形しても良い。これによりガラス基材が不要であり、型ベースMD1fと第1型部材MD1aとの接合が不要になる。
 母型MMを用いて、ガラスを素材として第1型部材MD1aを形成しても良い。この場合、ガラスモールド成形、又はガラスリヒート成形となる。
 図7は、位置決め部の変形例を示す図である。図7(a)の変形例は、上述した実施の形態に対して、第2型部材MD2bにおける第2フランジ面転写面MD2dの外縁をテーパ面MD2gとしている。これにより、第2型部材MD2bと第1型部品MD1aとの嵌合を、更に容易に行える。
 図7(b)の変形例は、第1型部品MD1aの円筒部MD1dの内周面を、テーパ面MD1eとし、第2型部材MD2bの外周面を、テーパ面MD2eとしている点が異なる。型締め時に、テーパ面MD1e、MD2e同士が当接嵌合する。
 図7(c)の変形例は、第1型部品MD1aの円筒部MD1dの内周面を、テーパ面MD1eとするが、第2型部材MD2bの外周面MD2eを円筒面としたままとする。型締め時に、テーパ面MD1eが、第2型部材MD2bにおける第2フランジ面転写面MD2dの外縁Pに当接する。
 図8は、別の実施の形態にかかる第1型部品と第2型部材の斜視図であり、図9は、図8の構成をIX-IX線で切断して矢印方向に見た図である。本実施の形態では、第1型部品MD1aと第2型部材MD2bの間に、板状のスペーサSPSを配置するものである。
 図9において、第2型部材MD2bの第2フランジ面転写面MD2dの両側に、略三日月状の突起MD2hを形成している。突起MD2hの外側面MD2iは、第2位置決め部を構成する部分円筒面であり、内側は平面MD2jである。平面MD2jに両側を当接するようにして、第2フランジ面転写面MD2d上に、スペーサSPSを設けている。スペーサSPSは、中央に開口SPSaを有している。
 第1型部品MD1aの下面は、中央が浅皿状にくぼんでおり、その底面に第1光学面転写面MD1bと、第1フランジ面転写面MD1cが形成されていて、第1フランジ面転写面MD1cの径方向両側には、スペーサSPSの幅の切り欠きMD1hが形成されている。切り欠きMD1hの外側は、略三日月状の凸部MD1iとなっている。第2位置決め部を構成する凸部MD1iの内周面MD1jは部分円筒面であって、突起MD2hの外側面MD2iと同径である。
 スペーサSPSの開口SPSa内に光硬化性樹脂を供給し、型締めを行うと、第1型部品MD1aと第2型部材MD2bとが互いに接近し、凸部MD1iの内周面MD1jに、突起MD2hの外側面MD2iが嵌合することで、第1光学面転写面MD1bと第2光学面転写面MD2cの軸線が一致する。又、第1型部品MD1aの第1フランジ面転写面MD1cがスペーサSPSの上面に密着する。その後、第1型部品MD1a側から光を照射することで、内部の光硬化性樹脂を硬化させて、光学素子を成形できる。このとき、スペーサSPSの開口SPSaで、光学素子の外周面を成形することとなる。尚、スペーサSPSは、成形した光学素子を搬送するキャリヤとして用いることもできる。
 本発明は、本明細書に記載の実施形態に限定されるものではなく、他の実施形態・変形例を含むことは、本明細書に記載された実施形態や技術思想から本分野の当業者にとって明らかである。

Claims (8)

  1.  第1の型と第2の型との間に供給されたエネルギー硬化性樹脂を用いて光学素子を成形する製造方法であって、
     前記第1の型と前記第2の型の少なくとも一方は、樹脂又はガラスにより形成されており、
     前記第1の型には、前記光学素子の第1の光学面を転写する第1光学面転写面と、前記光学素子における前記第1の光学面の周囲に形成される第1フランジ面を転写する第1フランジ面転写面と、第1位置決め部とを有し、前記第1位置決め部と前記第1光学面転写面との間に前記第1フランジ面転写面が形成されており、
     前記第2の型には、前記光学素子の第2の光学面を転写する第2光学面転写面と、前記光学素子における前記第2の光学面の周囲に形成される第2フランジ面転写面と、第2位置決め部とを有し、前記第2位置決め部と前記第2光学面転写面との間に前記第2フランジ面転写面が形成されており、
     前記第1の型と前記第2の型との型締め時に、前記第1位置決め部と前記第2位置決め部とを嵌合させることにより、型同士の位置決めを行う工程と、
     前記第1光学転写面及び前記第1フランジ面転写面と、前記第2光学転写面及び前記第2フランジ面転写面とで囲われたキャビティ内に充填されたエネルギー硬化性樹脂にエネルギーを付与して前記エネルギー硬化性樹脂を硬化させる工程とを有することを特徴とする光学素子の製造方法。
  2.  樹脂又はガラスにより形成されてなる少なくとも前記一方の型は、金属製の母型から成形されており、前記母型は、少なくとも光学面転写面を転写する母光学面転写面と、位置決め部を転写する母位置決め部転写面を同軸で機械加工されることを特徴とする請求項1に記載の光学素子の製造方法。
  3.  前記第1位置決め部と前記第2の位置決め部の一方は、円筒内周面形状を有し、他方は円筒外周面形状を有することを特徴とする請求項1又は2に記載の光学素子の製造方法。
  4.  前記第1位置決め部と前記第2の位置決め部の一方は、テーパ内周面形状を有し、他方はテーパ外周面形状を有することを特徴とする請求項1又は2に記載の光学素子の製造方法。
  5.  前記第1位置決め部と前記第2の位置決め部の一方は、円筒内周面形状を有し、他方はテーパ外周面形状を有することを特徴とする請求項1又は2に記載の光学素子の製造方法。
  6.  前記第1の型と前記第2の型のうち少なくとも一方を、前記一方の型の軸線に交差する方向に、前記第1の型と前記第2の型のうち他方に対して相対移動可能に保持することを特徴とする請求項1~5のいずれかに記載の光学素子の製造方法。
  7.  前記第1の型と前記第2の型のうち少なくとも一方を,エアスライダにより保持することを特徴とする請求項6に記載の光学素子の製造方法。
  8.  請求項1~7のいずれかに記載の製造方法であって、
     第1の処理部において、前記第1の型と前記第2の型とを型締めし、
     第2の処理部において、供給された前記エネルギー硬化性樹脂にエネルギーを付与して硬化させ、
     第3の処理部において、前記第1の型と前記第2の型とを型開きし、
     第4の処理部において、前記第1の型と前記第2の型との間から、成形された光学素子を取り出し、
     前記第1の型と前記第2の型とは、閉じた軌跡に沿って、前記第1の処理部から前記第4の処理部へと相対的に移動し且つ前記第4の処理部から前記第1の処理部へと戻ることを特徴とする光学素子の製造方法。
